Quality control interventions emanate from process upsets and trends that move product quality beyond the natural variation expected in a stable process. The ability to detect upset conditions and react in an effective manner protects both resource utilisation and compliance to specifications. Product quality control on coal processing plants traditionally relies on the reference (combined sampler and laboratory) system to measure product qualities. The introduction of online analyser (OA) technology, applied in different configurations, creates a second source of measurement information for control decision making. The case study was done on the primary sample stream of the final product stream at Exxaro’s GG7 and 8 plants, part of the Grootegeluk complex. It explores the OLA system’s ability to meet the OEM performance guarantee, perform equally to the reference system without analytical delay time, and assesses the effort to achieve this performance in a by-line analyser (BLA) configuration. In the paper, a conceptual comparison of the two measurement systems is done and the theoretical and practical comparison of measurement performance is discussed. Results demonstrate that the OA outperformed the OEM’s performance guarantee and achieved similar levels of performance to the reference system without the response delay. Discussion I. R. M. Cheston (Visitor): I should like to congratulate the authors on this interesting paper which graphically illustrates the overall effects of the gradual developments in diamond concentrating processes which have taken place over the past few years. These final stages of diamond concentration represent only a minor factor in the cost of diamond production but because of the shortage of highly trained people for this work, any easing of the burden on the sorting staff has an importance far beyond the immediate economic sphere. The search for the solution of problems posed by the economic and social conditions of industry is never-ending. The Diamond Research Laboratory is, even now, carrying out further work to improve still more the operation of general diamond recovery processes as described in the paper. Before looking at some of the latest developments in this field of final recovery, there are a few points arising from the paper on which I would like to comment. On page 321, reference is made to the X-ray sorters originally developed by the DRL. The paper gives a figure of 100 per cent recovery of diamonds from +7 mesh concentrates in two passes through the prototype machine. Not wishing to claim miraculous powers for our group, I would prefer to see this given as virtually 100 per cent recovery of all fluorescing diamonds. Firstly however much care is taken, there is bound to be an occasional operating loss. In the test work, 100 per cent recovery was made on many occasions but this was not always so. Secondly, although most diamonds fluoresce strongly under X-rays, some diamonds only fluoresce weakly. Type IIB diamonds, in fact hardly fluoresce at all, but the incidence of this special type of diamond is very low in most deposits. However, in operating the commercial X-ray machines, there is a certain background level of reflected radiation from other feed particles. Unless the diamond fluorescence is several times greater than this, it is not possible to achieve sufficient sensitivity in ejection. A certain small but variable proportion of diamonds from each deposit is always found to fluoresce too weakly to be recovered by the X-ray machine. Tests have shown, that for the De Beers mines, this proportion is considerably less than I per cent. These diamonds are nearly all dark brown or black in colour and therefore of low value. The degree of fluorescence does not, however, depend entirely on the colour or quality of the diamond and some of the brightest fluorescence comes from the lowest quality of boart diamonds. Investigations into the property of the diamond which causes this low fluorescence are being carried out. On page 322 it is suggested that zircon fluoresces in the same colour spectrum as the diamond. This is not quite accurate. The total light given out by zircon under X-rays is of the same order as that of diamond. However the zircon radiation has a much wider spectrum band than the diamond fluorescence. Reference is also made on page 322 to the effect of selective milling in small laboratory mills on diamonds. Perfect diamonds are very hard and very strong and are extremely difficult to break. Imperfect diamonds, which form the majority of diamonds recovered from most deposits, although hard, can be very brittle. Even under slight impact some of these diamonds may shatter to powder. Milling conditions must therefore be extremely closely controlled to minimize breakage, and even so, some breakage will always occur. As suggested in the paper, the necessary conditions are: the use of small balls, slow speed mills and very limited water addition. Tests elsewhere have suggested that the water content of the pulp in such a mill must be less than 25 per cent by weight of pulp to prevent diamond breakage reaching significant proportions. The skin flotation techniques described on page 323 operate on a very small scale. It is of interest to note that in West Africa a large-scale continuous skin flotation machine is used to recover the fine diamonds. In this operation the feed is dried and, after standing, is mixed with water and fed in a single layer onto a woven phosphor-bronze conveyor belt. This belt runs at a shallow angle into a water bath and as the particles are carried through the air-water-interface, the diamonds float off and over a weir into a collecting box. The bulk of the particles, being wettable, sink to the bottom of the tank and are continuously removed. If treated without prior drying, the diamond recovery is poor. If material is treated immediately after drying, a lot of the gangue particles also float. During standing, in the hot and humid atmosphere of West Africa, it is found that the gangue particles recover their wettability much faster than the diamond particles. Pillar strength is affected by pillar shape, but this has largely been ignored in past research studies. Bord-and-pillar layouts are typically designed using empirical strength equations developed for square pillars. Owing to the poor quality of pillar cutting, many hard-rock pillars have an irregular shape and it is not clear how this affects pillar strength. Furthermore, the strength of rectangular pillars in comparison with square pillars is also difficult to quantify. The ‘perimeter rule’ is widely adopted for rectangular pillars, but its applicability for pillars with irregular shapes has never been tested. We used numerical modelling in this study to investigate the effect of pillar shape on strength. An analytical limit equilibrium model of a square and a strip pillar also provided useful insights. For slender pillars, the strength of a long rib pillar is essentially similar to that of a square pillar. In contrast, for rib pillars with a large width to height ratio, there is a substantial increase in strength. The study found that the perimeter rule should not be used for irregularly shaped pillars. Displacement discontinuity modelling, using a limit equilibrium approach, is proposed as an alternative to determine the strength of these pillars.

Various morphological parameters that affect the flotation recovery of sphalerite were modelled and optimized using the response surface method (RSM). The effects of roughness value, shape factor, and collector concentration were investigated using the central composite full design method. The results were evaluated by analysis of variance. The optimum roughening time was found to be 25minutes, the optimum roughness value was 2.9071 μm, and the optimum collector concentrationwas 0.001 M. Using these values, a flotation recovery of 98.01% was obtained. Similarly, in shapefactor studies, the optimum grinding time was 15 seconds, the optimum roundness value 0.7421, and the optimum collector concentration 0.0009 M, which resulted in a flotation recovery of 94.30%. The average error between the optimization results and the experimental results was estimated to be less than 6%, and the R2 values were greater than 90%. The study shows that RSM can be effectively applied in finding the economic optimum condition for obtaining maximum flotation recovery with minimum reagent consumption.

"Sublevel caving in Malmberget mine results in mining-induced surface deformation. One of the currently mined orebodies is the Printzsköld orebody. As mining deepens there is need to assess the behaviour of the cave formed in the subsurface above this orebody. Numerical analysis was used to assess the effects of extraction to deeper levels and perform strength parametric studies. Stress redistribution was studied, and the results showed high stress buildups in the hangingwall and the crown pillar. Two failure mechanisms have been identified – shear and tensile. Reducing cohesion by 50% increased the area of the yielded zone by more than 100% in the hangingwall.IntroductionThe Malmberget mine is owned and operated by the Luossavaara-Kiirunavaara AB (LKAB) mining company. Iron ore is extracted by large-scale sublevel caving. The mine comprises a total of 20 orebodies, about 10 of which are in production today (Figure 1). The mine is located in the municipality of Gallivare, about 100 km north of the Arctic Circle (Figure 2).Successful sublevel caving requires progressive caving of the orebody after initial blasting. This results in caving of the hangingwall, sometimes all the way to surface, resulting in surface deformation. As mining progresses to deeper levels a larger area is affected by deformation. Over the years, extraction from the Malmberget orebodies has led to deformation of the ground surface, affecting residential areas and existing infrastructure.Forecasting the caving process is not straightforward as it can be rapid or slow, depending on the rock mass conditions, stress conditions, the failure mechanisms at work, etc. Moreover, several of the orebodies in Malmberget are non-daylighting, which makes reliable caving analysis even more difficult, primarily since there is less available experience from such cases. In the fourteen years that Rössing Uranium Limited has been in production, the metallurgical operations and controls on the leaching plant have evolved through four basic stages. Initially, the emphasis was placed on the achievement of consistent plant operation by overcoming severe startup difficulties. The second stage involved the attainment of the design operating targets, and also the commissioning of the ferric-leaching reactors in order to achieve a ferric ion concentration of more than 3,0 g/l. Improvements in control then became the priority, with the emphasis on consistently achieving the target concentrations of ferric ions, total iron, and terminal acidity. The latest phase has concentrated on the optimization of costs by means of adjustments to the historically established operating parameters in order to achieve large savings on consumables while maintaining the leaching efficiencies. Apart from the obvious incentive of reducing costs in an inflationary economy and a depressed uranium market, impetus for this work was given by a change in the type of ore from the open pit, which has the effect of reducing the extraction efficiency while increasing the consumption of consumable materials. These problems and their solutions are discussed in detail, and the importance to cost-effective optimization of an accurate, up-to-date cost-reporting structure is stressed.

Different concentration techniques were evaluated for preconcentration of a mineral ore at a coarser size to avoid energy and resource wastage. Specifically, the aim was to reduce milling costs and energy required in the beneficiation of tin. In this study, cassiterite (0.17% Sn) was the mineral of interest in a pegmatite ore body associated with quartz (SiO₂ > 60%) and alumina (Al₂O3 > 20%). Three concentration techniques, namely dense media, shaking table, and flotation, coupled with characterization analysis, were used to assess the concentration response. The results confirmed that particle size and mineral liberation impact the separation process. High recovery and grade were obtained with gravity concentration methods (dense media and shaking table) for coarser (+300 to +212 μm) and intermediate (+150 to +53 μm) particle sizes. Lower recovery and grade were identified for much finer sizes (−53 to −38 μm). Flotation produced a high-grade product at a relatively low recovery and appeared to be only applicable to finer grains. Separation efficiency based on Schulz’s equation measured a segregation performance of 74.8% for dense medium separation and 60.7% for the shaking table for the coarse and intermediate particle sizes. Flotation only achieved a separation of 30%–40%. The results suggest that use of dense media separation as a rough preconcentration method prior to further grinding, and the utilization of a more advanced concentration technique for mineral recovery and upgrade, constitute a successful approach to improve process economics.

"The coal strength parameter is used in operations such as the selection and design of mechanical excavators and coal crushing/grinding equipment. However, coring or cutting prismatic specimens from coal for the standard strength tests is difficult, and sometimes not possible. For this reason a method for the indirect determination of coal strength from easy tests would be useful. In this study, the predictability of coal strength from the needle penetration test was investigated. This is a very easy and practical test method. Point load and needle penetration index (NPI) tests were carried out on coal specimens from Çayirhan coalfield in Turkey. The point load indexes were converted to the uniaxial compressive strength (UCS) values by using the general conversion factor. The UCS and NPI values were evaluated using regression analysis. A strong linear relationship was found between the two parameters. The conversion factor for the UCS-NPI ratio is 0.35 for the tested coal samples. It is concluded that the UCS of coal can be predicted from the NPI.IntroductionKnowledge of coal strength is important for the selection and design of mechanical excavators and coal crushing and grinding equipment. SYNOPSIS The phase equilibria, viscosities and sulphur capacities of titaniferous slags were determined in the composition range of CaO = 30 to 0 per cent, MgO = 0 to 30 per cent, SiO2 = 19.69 per cent, AI.O. = 13.12 per cent and TiO2 = 37.19 per cent. The phase equilibria were determined by high temperature microscopy, the viscosities were measured using a rotating outer cylinder viscometer and the sulphur capacities were evaluated from the results obtained by equilibrating the slag in a gas stream of CO, CO2 and SO2. The behaviour of these titaniferous slags under reducing conditions was examined. Possible use of the slags for aggregate, or slag-cement, and the possibility of extracting the TiO2 are discussed. The gas-solid dense-phase fluidised bed includes a complex multiphase fluid-particle system; different complex exchanges significantly affect the stability of the fluidised bed. To elucidate the characteristics of fluidisation in a gas-solid dense-phase fluidised bed, this study used experimental performance tests to obtain the static density characteristics, and the attachment and flow characteristic of the dense medium. The results indicate that the bulk density of the dense medium increases first and then decreases with the increase of particle size. The airflow rate difference is used to quantify the wall attachment characteristics of dense medium and the average pressure gradient in the axial direction of the bed is approximately 20 Pa/mm under the fluidisation results. At the same settlement location, with the decrease of fluidisation number, the settlement velocity of large and small particles becomes slower, the boundaries of settlement displacement and location probability are gradually disrupted, and the falling velocity of particles with a radius of 20 mm is faster than that of materials with a radius of 15 mm. This work also established a theoretical basis for regulating the stability and separation characteristics of gas-solid dense-phase fluidised bed. Furnace wall tubes from 600 MW subcritical boilers at three coal-fired power stations were sampled and the fireside deposits examined to determine the mechanism of fireside corrosion. This involved an indepth investigation into the morphology and composition of the fireside deposits and the conditions of the furnace that enable this type of attack. SEM-EDS analysis revealed high concentrations of oxygen, iron, and sulphur, QEMSCAN and XRD analyses identified the presence of Fe3O4, Fe2O3, FeS, and FeS2. Differential thermal analysis showed thermal activities at temperatures of 500–600°C, 900–1100°C, and 1100–1250°C, which are associated, respectively, with FeS2 oxidation to FeS and Fe2O3, at 475–525°C, formation of aluminosilicates at 925–1100°C, and melting of FeS around 1190°C. The absence of sodium and potassium eliminates the contribution of molten alkali sulphates to the corrosion. The consistent coexistence of iron sulphide and iron oxide is indicative of the substoichiometric conditions in the furnace, while the detection of pyrite suggests that the coal is not completely combusted, which points to a poor combustion process. These observations were affirmed by gas analysis at one of the stations, where very high levels of carbon monoxide were measured at the furnace wall (≥ 14 000 ppm) and furnace exit (≥ 3500 ppm). The high CO concentrations are indicative of limited combustion caused by limited O2. These reducing conditions promote the formation of FeS-rich deposit, which is the corrosive species responsible for degradation.

The development of newer and improved electrical products has led to an increase in the rate at which older products are discarded as waste. The main focus of electronic waste is the printed circuit board (PCB) because of the inherently high value of contained metals such as gold and copper. Several options for treatment of the non-metallic fraction including material recycling, where the residue may be used as inclusions in concrete or asphalt materials with minimal processing or chemical recycling, where chemicals and fuels are produced from the residue using pyrolysis exist. In this paper, the utilisation of the non-metallic leached PCB waste fraction as reductant in secondary copper smelting was investigated. Analysis of the leached residue revealed that PCB is highly amorphous and has a carbon content of 28.5%, an oxygen content of 23.1%, with the ash and volatile matter contents 40.1% and 44.8% respectively. Thermodynamic simulations of secondary smelting of copper were conducted in terms of metal recovery, and the energy required when PCB was used as a reductant. The results were also compared with that of coal and PCB-coal blends. The simulations revealed that as PCB in the blend used as reductants increases, the amount of energy required for the smelting operation decreases. Metal recovery slightly decreased as the mass percent of PCB in the blend increased due to lower carbon content present in PCB relative to coal. The results also highlighted the energy saving with PCB-coal blends which was around 160 kWh per ton of feed relative to coal. The decrease in the amount of energy required for the operation is attributed to the higher volatile content of the PCB, which is also a part of the reduction process. The paper describes work undertaken to identify the influence of the matrix structure on the metal dusting rate of stainless steel alloys. Specifically, the difference in metal dusting rate between austenitic and ferritic stainless steels of similar chromium contents was investigated. The alloys were exposed to metal dusting conditions and their performance compared by weight loss, optical microscopy, scanning electron microscopy, transmission electron microscopy, X-ray diffraction, and Raman spectroscopy. The specific gas mixture used for all the tests were 18.9% CO-79.1% H2-2% H2O at 650°C. For austenitic stainless steels, Types 304, 321, 316, and 316Ti were compared to two ferritic grades, namely Types 430 and 441. The resistance of the ferritic grades was found to be significantly better than that of the austenitic grades. This was attributed to greater permeability of chromium through the matrix structure to maintain the protective oxide scale. The results will be used in the development of novel alloys to combat metal dusting.

The Zinifex Century Mine employs a large number of Detritor mills for fine and ultra-fine grinding to liberate silica and sphalerite at 80 per cent passing 7.5 microns before final zinc flotation. A joint project between CSIRO Minerals and the Zinifex Century Mine was carried out to evaluate the Detritor mill performance. Plant surveys were conducted around the Detritors in conjunction with laboratory tests. The survey data showed that the Detritors in the ultra-fine milling circuit performed well. They reduced a feed F80 sizing of 46 microns to a product P80 sizing of 7.5 microns at a gross energy consumption of 37.2 kWh/t. Scale-up of ultra-fine milling Detritors was studied using a 0.55 kW laboratory batch unit and a 355 kW full-scale Detritor by processing Century zinc concentrate with 1 mm sand media. The results indicated that the 0.55 kW laboratory mill underestimated the energy consumption of the full-scale Detritor by about 20 per cent for a product P80 of seven microns. The performances of a horizontal IsaMill and a vertical Detritor were compared as ultra-fine milling devices for processing Century zinc concentrate. The experimental data demonstrated that, when using the same grinding media, the energy efficiency of the two mills is similar despite the difference in mill designs. The Detritors used for regrind duty at the Century Mine performed poorly when processing feed at 80 per cent passing 88 micron. The energy consumption was high and the product size distribution was broad with particles above 100 microns in the feed unbroken and particles below ten microns overground. A coarser ceramic media of 3 mm was therefore tested in a laboratory Detritor to process the regrind Detritor feed as an alternative to the 1 mm Colorado sand used at the Century Mine. The ceramic media reduced the energy consumption significantly and produced a narrower product size distribution, which is more desirable for the downstream flotation process.

Grains are subject to contamination by mycotoxins which are metabolic by-products of various fungi. The fungal infestations produce local concentrations of the mycotoxins thousands of times higher than the average. These facts make the sampling of the grain for assessment of the mean mycotoxin levels potentially very difficult. In the context of sampling theory, this morphology of the infestations creates a very high distributional and intrinsic heterogeneity of the grain shipment. The distributions of mycotoxin concentrations in seaborne shipments that exist at loading and the number and intensity of infestations that develop under shipping conditions are unknown. All grain shipments carry spores that may give rise to mycotoxin-producing colonies; moisture and temperature determine the final extent of the problem. This paper develops the value of the sampling constant with respect to intrinsic heterogeneity based on data on observed Ochratoxin A (OTA) concentrations in individual wheat kernels. A useful relationship between the distribution of mycotoxin concentrations on a kernel to kernel basis and the distribution of concentration over subsamples is developed.

The aim of this study was to develop an in-house tensile testing procedure that would yield accurate and reproducible parameters as input material properties into computational models for numerical simulations of the mechanical behaviour of TM380 mild steel. To achieve this objective, we reviewed the ISO 6892:2009 tensile testing standard along with reported good practice guidelines. Tensile tests were conducted on a dog-bone shaped TM380 mild steel specimen with strain gauges attached on either side, to monitor alignment and measure strain, using three different types of tensile testing machines. Parameters quantified included yield stress, ultimate tensile strength, and modulus of elasticity. The values of these parameters were found to be in agreement with the values supplied by the manufacturer's specification and showed minimal variations between laboratories. Thus it can be concluded that the tensile test procedure used resulted in accurate and reproducible results. The strain values calculated as per standard were in disagreement with those determined from extensometer and strain gauges and resulted in lower elastic modulus values. This confirms that the current testing procedures require the use of long-range strain gauges or extensometer to determine the strain. A chemical analysis was conducted to verify the specification by the manufacturer. The specimen was found to be fairly homogeneous with minor sulphide inclusions. The micrographs reveal a pearlite and ferrite structure typical of mild steel, and the fractographs show a dimpled surface typical of ductile fracture, which is an attribute of mild steel.
