Computer simulation has become an everyday practice in thennodynamic and materials research. Advanced thennochemical algorithms take into account heat transfer effects and salient reaction kinetics when applied for process models. In particular, the combination of mass transfer or overall reaction rates with multi-component Gibbs energy minimisation provides an effective tool for simulation of industrial thennochemical processes and processing of materials. In this work the combination of rate factors with the Gibbs energy technique was studied by using the novel program ChemSheet, which operates through Microsoft's Excel® spreadsheets. Such processes as, for example, CVD of pure silicon production, titania pigment manufacturing, vapour pressure of Mercury in amalgams (in Hg-Iamp manufacturing) and melting behaviour of low-temperature alloys have been modelled. Provided that the thennochemical data is available simulations can be performed with any thennodynamic system. The calculation can be performed as an affinity study without a particular reactor model or with a specific reactor scheme.

A fast high-temperature carburizing process integrated with materials design and optimization via a systems design approach was developed to significantly reduce process cycle time. Process experiments were focused on boost cycles to obtain a robust boost process and investigate surface reaction kinetics, primary carbide formation and dissolution. Weight gain and microhardness were measured, all showing evidence of non-monotonic time evolution for longer boost times at higher temperatures. Optical and electron microscopy and other techniques have been used to identify possible carbides, their location and types. These results assist the picking of first boost time with least variation rate in terms of content of case carbon and carbides, dissolvable in subsequent diffuse if any. The results also provide critical information to properly formulate surface reaction kinetics and diffusion and formation kinetics of carbides modeled using DICTRA. Ion-exchange technology for precious metals recovery is at a turning point. Some very exciting technology has been developed in the past five years which should lead to commercialization of the process. Ion-exchange will allow not only for the recovery of gold and silver, but also will allow for the recovery of cyanide form plant tailings. This process may soon be competitive with Merrill-Crowe for silver and once this occurs, it will become the process of choice.

"Corrosion is the primary failure mode for aluminum cathode sheets used in Teck's Trail Operations electrolytic zinc plant. It was observed that the corrosion performance of Al cathodes from different suppliers varied considerably. This suggests that the material properties of Al cathodes have a strong influence on corrosion resistance. In the current study, various types of Al alloys, including 1050, 1060, 1070, HIS and 1090, were characterized through chemical analysis, corrosion testing, mechanical testing and metallography. The results are discussed with a focus on the effects of impurity elements and second phase particles on corrosion resistance. The findings were used to improve the Al cathode sheet specification and to develop a standardized screening procedure which details qualification steps for comprehensive evaluation prior to a plant trial.IntroductionAluminum (Al) cathode replacement is a major operating expense at Teck's Trail Operations zinc electrolytic plant. Currently, approximately 0.5% of daily stripped Al cathodes are removed from service because of failures caused mainly by corrosion. Edge corrosion and acid (solution) line corrosion are the most severe types of corrosion, resulting in more than 50% of cathode failures.Corrosion of Al cathodes has been intensively investigated for over two decades and the origins and mechanisms of Al cathode corrosion are well understood [1-4]. Halide anions contained in the electrolyte are the primary culprits for the corrosion and sticking problems of Al cathodes. Both fluoride (F') and chloride (Cl"") result in localized passivity breakdown on the surface of the Al cathode, causing pitting corrosion. Bouarzaiga investigated the corrosion of Al cathode samples partially immersed in electrolyte and found that the formation of Ch at the electrolyte/air interface was the primary contributor to solution line corrosion [2]. Because of the significant impact of F"" and Cl"" on Al cathode corrosion, it is imperative to maintain these concentrations as low as possible in the electrolyte."

Most cullets consumed in large-volume glass manufacturing processes receive little processing beyond crushing. But lead-glass cullets for specialty glasses such as industrial lighting refractors or cathode-ray tubes are combined with metals and various coatings that prohibit their direct recycling into the glass-melting processes that created them. In many cases, the contained lead renders these cullets hazardous. At present, virtually all industrial processes to separate one cullet from another depend on hand sorting, and thus are necessarily costly per unit weight. Lead-glass cullets of differing lead content are of interest because they offer the possibility of separating one glass composition from another by high-speed, automated processes at low cost. A potential process for comminution, cleaning, and separation of lead-glass cullets would involve primary and secondary crushing, magnetic and other metals separation, attrition scrubbing in water, separation of glass types by gravity techniques, drying if necessary, sampling, and preparation for transport to the point of use. Process water would be filtered to remove finely divided coating materials and glass, and reused. If carried out on a scale similar to a specialty industrial mineral processing plant, the cost per unit weight of such processing should be substantially less than the raw material value of the cullet in specialty glass production. The added value of avoiding waste disposal costs makes this process economically attractive.

"In order to solve air leakage of sintering testing cumbersome, inaccurate results, and other issues, the sinter machine air leakage characteristics were studied, and combining the mathematical modeling and the field detection. The temperature before air leakage was calculated by mathematical model, energy balance equation was established according to sintering process, using Adams prediction correction method which has stronge stability and high precision, to solve hyperbolic partial differential equation with astringency problem. The temperature after air leakage is detected by instruments, according to energy conservation calculation the sintering air leakage rate. According to the sintering continuity and periodicity, sintering air leakage location diagnosis expert system was established to judge specific air leakage locations.IntroductionStrengthening of modern blast furnace production depends on the quality of the raw material preparation to a large extent [1]. Technical and economic index of modern blast furnace production is advanced; the most important reason is the use of concentrated feed. Sintering plant is the ""kitchen"" of blast furnace’s concentrate. As we all know, sintering plant is major energy consumption of steel plant, in sinter process energy consumption, the solid fuel consumption of total energy consumption is 75%~80%, power is 13%~20%, ignition and combustion is 5%~10%. To reduce the air leakage of sintering plant is an effective measurement to save energy consumption. At present, our air leakage of sintering compared to the other developed countries is still a long way to go. Japan’s air leakage rate is about 30%, and 35%~60% air leakage of sintering machine at home, a big gap exists between the plants. At present the determination of air leakage is all for manual operation, long measuring period, considerable manpower and resources, and the results are significantly affected by operation. For air leakage of sintering control lag issues, research and development of diagnosis expert system for on-line monitoring model for air leakage and, through this research can reduce the use of detection equipment, detect sintering air leakage, improve the yield and quality of sintering production, reduce energy consumption, and extend equipment life span."

Outokumpu has applied its well -known copper Fl ash Smelling Process also for smelting su1phide lead . concentrates. The lead in the Flash Smelting Furnace slag is recovered by reducing the oxygen potential of the slag in an electric furnace by injecting reductant into the slag bath. A series of tests have been carried out in a 1000 KVA electric furnace? adjacent to a pilot Flash Smelting Furnace. The furnace has been fed continuously with molten Flash Furnace Slag. The feed rate has varied from 0.5 to 3.1 MTPH (0.55 - 3..4 STPH) depending on the feed rate and the quality of concentrate to the Flash Smelting Furnace. The inlet slag contained 15 to 40% of lead and the cleaned slag 1. 5 to 3. 0%. The lead recovery from sol id raw material was tested in the same continuous process by feeding lead calcine into the furnace. Feed rate was 0.7 to 0.95 MTPH (0.8 - 1.05 STPH) and the calcine contained 33 to 34% of Pb. Several reduction agents and procedures were tested. The process proved to be suitable for continuous recovery of lead from solid oxide raw materials.

Igarapé Bahia Mine is located in Carajás area, northern Brazil. Currently Companhia Vale do Rio Doce operates there a CIP / heap leaching plant treating an oxide gold ore containing about 4 g Au /t and 0,2% Cu, which produces 11 t of gold per year. Recent geological survey has identified a signifcant copper-gold reserve underneath the oxide gold ore. The processing aspects of this copper-gold sulphide ore are described in this paper. It includes ore characterization studies, grinding and flotation tests, orebody variability assessment, flowsheet selection and preliminary economical evaluation Emphasis is given to studies aimed at depressing fluorine bearing minerals to achieve a clean and marketable flotation concentrate.

"In this paper we describe a 'non-contact' electromagnetic nozzle suitable for sprayforming and gas atomization processes. In such processes there is a need to control the flow rate and diameter of the liquid metal jet whilst minimising contamination of the stream. This can be achieved using an electromagnetic valve, which partially levitates the jet in freespace, using a segmented cylinder surrounded by an induction coil. This valve will significantly enhance the quality of the titanium alloys and nickel-based superalloys used in sprayforming and gas atomization. This paper describes the design and test of a laboratory prototype valve based on experiments performed with liquid tin.1. Introduction In many industries there is an increasing need for clean, high quality metals and alloys based on titanium and nickel. Two important processes are: 1) Spray deposition which allows the liquid metal to be converted to a near-net shape, thus alleviating the need for subsequent forging and extensive machining and; 2) Powder production of titanium by gas atomisation.In centrifugal spray deposition of titanium (see figure 1) the metal is induction melted in a cold crucible. The crucible consists of a number of water-cooled segments, which allows the high frequency magnetic field of the coil to pass through the crucible, and into the melt. The charge is melted by the induced eddy currents. Locally at the crucible walls the liquid metal solidifies, and is contained within a. 'skull' of its own solid, thus reducing contamination from the crucible wall. Once melted the metal is poured through an electrically heated graphite nozzle and into the spray forming chamber. The principal limitation of the process to-date, however, is that it currently uses a graphite and /or ceramic nozzle to direct the flow of liquid metal to the atomizing disk and as such there is considerable risk of nozzle erosion with inevitable effects in terms of contamination of the melt stream and variability in flow conditions. In this research programme we develop a. non-contact electromagnetic nozzle, which will totally eliminate refractories and/or ceramic materials from the melting and casting process. This will greatly enhance the technological capabilities of sprayforming and gas atomization processes."

"GECAMINES is a large mining concern and the world's leading cobalt producer having some of the richest cobalt deposits in the world. Cobalt is associated in the ore with copper as sulphides and oxides and in some locations with nickel too. Specific hydrometallurgical processes have been developed by GECAMINES which had done an important contribution to the development of the cobalt hydrometallurgy.In the Shituru plant, cobalt is obtained from an unique in-pulp electrolysis process, while in Lullu, cobalt is electrolyzed in a clear acidic solution giving a purer deposit. In the beginning of 1996 Shituru started the treatment of mixed Cu-Co-Ni Shinkolobwe hydrates obtained as by-product of an uranium solvent extraction plant. A typical analysis of this feedstock is: 2% Cu, 8% Co and 4% Ni.The nickel sulfide depolarized cementation process developed previously by GECAMINES was inefficient to treat such a high level of nickel contamination and it was decided to produce alloyed Cobalt-Nickel cathodes in the Shituru tankhouse.As anticipated from laboratory tests as previous studies and publications, a lower Ni/Co in the deposit was obtained compared to the Ni/Co ratio solution, despite the nickel reversible electrochemical potential is somewhat higher than the one of cobalt (-0.25 V vs -0.28 V).In this paper, the process flow-sheet and production data are given. Cobalt alloy with 5 - 20 % Ni was obtained at a production level of 300 t per month. The process developed is a new contribution to cobalt hydrometallurgy."

"China is lacking high grade titanium ores. This work intends to leach impurities such as Fe, Ca and Mg from a low grade titanium ore, to increase the grade. The original material contained 65% TiO2 , 16.12% Fe, 9.4% CaO + MgO, 4.2% SiO2, 1.25% A12O3, and the particle size is between 0.053-0.045mm. Microwave energy was used to enhance the leaching effect. The results showed that when normal heating was used to leach the mineral, the extraction of impurities Fe, Ca and Mg was very low. However, when microwave energy is introduced, the extraction of Fe, Ca and Mg increased dramatically. The optimized conditions are: relative power 5W/g, the ratio of concentrate to HC1 isl5%, leaching at 160°C for 20 min with a ratio of liquid to solid 12:1 mL/g. The material obtained under these conditions contains 92.73% TiO2, 0.207% Ca + Mg, 0.8% Fe, with 94.6% Ti recovery. The poduct meets with the quality for boiling chlorine.IntroductionThe resources of titanium are very abundant, and are distributed all over the world. There are almost 140 minerals containing TiO2 with a content of more than 1%. However, there are only several minerals which can be used for producing sponge titanium. They are mainly rutile and ilmenite. The grade of nature rutile concentrates is higher than 95% TiO2, and it is a high quality raw material. But the resources of nature rutile are relatively low; after mining for many years, its resources are exhausting gradually. Although ilmenite reserves are great, ilmenite cannot be used as a raw material because of its low content of TiO2, only 45-70%; also it has a high impurity content of Ca, Mg and Fe. In these years, there is a tendency for titanium industry to use high grade concentrate."

"The effect of different additives on the bio-oxidation of arsenic-bearing gold ores has been carried out to solve the problems such as long period of leaching, low oxidation rate. The oxidants strengthen the cathodic reaction and thus improve the leaching rate by the increase of electron transfer. Meanwhile, silver catalysis is also effective for the decomposition of arsenicbearing gold ores due to the strengthening of anode reaction. Co-intensification by oxidants and Ag (I) is more efficient to the bio-leaching and the conversion of As (III) because the anode and cathodic reaction of biological oxidation of sulphide ores were both strengthened. The leaching rate reached to 63.94% after bio-leaching 13days by co-intensification of Ag (I) and Fe(III).IntroductionWith the worsening global ecological problems and the gradual exhaustion of available gold resources, metallurgical technology of refractory gold ore has received more and more attention and become possible due to its good advantage of the economic effects and negative effects to the environment. Refractory gold ore, the direct cyanide leaching rate of that is defined as less than 70%, has become an important raw material in gold extraction industry, in which sulfide bearing gold ore represents a large proportion, pyrite and arsenopyrite (FeAsS) is a common gold-bearing mineral. Since the gold is often encapsulated in the crystal lattice of these minerals, destruction or alteration of the ore to liberate the submicron and/or structurally bond gold is necessary[l]. Even if the ultrafine grinding approach also is generally not sufficient for these refractory ores and additional techniques like roasting, pressure oxidation and bacterial oxidation are used to liberate the gold [2]. In the three pretreatment processes, bacterial oxidation is characterized by its new ideas, low cost, no pollution, simple equipment and operation, high leaching index and become the most promising process which has received much attention over time [3-5]. But its further application is limited by some of its own shortcomings, such as long pretreatment time and the toxic effects of arsenic to bacteria on bio-leaching limit."

As Phelps Dodge Corporation addresses the environmental challenges of the 1990's, water management has become a key element in an overall waste minimization strategy. The Phelps Dodge Hidalgo copper smelter has implemented a comprehensive water management program that includes management of both fresh and process water utilized by its pyrometallurgical operation. Two major technological strategies are being implemented. They are the design, construction and operation of a raw water pre-treatment facility to allow increased evaporation within cooling towers thereby minimizing blow down, and the use of a brine concentrator to treat and recycle significant quantities of process water. The end result of this program is a significant reduction in raw water pumped from the underlying aquifer into the facility as well as a decrease in process water which must be impounded or otherwise treated.

Drying is a unit process which has numerous applications in metallurgical process industry. Kumera Technology Center, being a worldwide equipment and process supplier, has developed sophisticated solutions for both direct and indirect drying. In conventional direct drum drying, the energy is taken from combustion of fossil fuels, requiring energy input and emitting considerable amount of off gases. In modem copper smelters, thermal energy from the off gases is recovered in waste heat boilers making the steam available. Using that steam as the energy source for concentrate drying, the total volume of off gases can be considerably reduced and releasing of harmful combustion gases into the atmosphere can be avoided. Kumera Technology Center has recently developed and promotes a new steam drying process for drying of copper concentrates. In the development of the new dryer, Kumera's approach has been to combine the best properties of both the steam dryers and the drum dryers. In the design special attention has been paid to overcome problems of excessive wear and clogging and to reduce the required maintenance operations. In this paper the environmental issues and energy consumption related to both direct and indirect drying processes are discussed. The estimated operation costs and emission levels are compared, based on calculations and the data collected from industry. Finally, the development project of the Kumera Steam Dryer is briefly reviewed

"Fine multicomponent particles of yttrium and europium were synthesized through the precipitation from homogeneous solution, and the various characteristics related with the fluorescence were investigated. The morphology and the fluorescent characteristics of the synthesized particles were affected by ionic species in the stock solution. In the presence of sulfate ion, some parts of the precipitated particles were aggregated, and _the fluorescent characteristics were not good. On the other hand, in the presence of chloride ion or nitrate ion, the particles precipitated were almost monodispersed, and, the intensity of the fluorescent emission were strong after calcination. Further, these particles were also very attractive as the red phosphor in the mercury-free fluorescent systems.Introduction Eu doped Y oxide particles have been widely investigated for the application to the fluorescent lamps and displays: Recently, the fluorescent lamps are pointed as harmful electric equipments because of using mercury for excitation. Therefore, the use of the mercury in the fluorescent- system will be limited or prohibited worldwide in near future. Then, the development of the mercury-free fluorescent lamp is strongly required without delay. Inert gas such as neon and/or xenon seem to be applicable as new excitation element that replaces the mercury. However, in case xenon the excitation wavelength,' 146 and 172nm, is different from that of the mercury, 254nm, and then, the commercial phosphors which are used in the present fluorescent lamp system are not available. Therefore, the invention of the novel phosphors is essential for the development of the mercury-free fluorescent lamp. Further, the controls of the size and shape of the particles precipitated are also important, because the homogeneity of the size and the shape is very important for the fabrication of the layer of the phosphor particles. That is to say, the development of the phosphor particles with controlled components, size and shape is essential. The precise control of size and shape improves the packing density, and so, the screen performance of the lamp [1]. In addition, these phosphor particles should be also useful for the application of the flat-plane displays, for example, PDP, etc. [2,3]. In the present work, first, the particles including yttrium and europium for the precursor for red phosphor were prepared through precipitation from homogeneous solution. This process was precisely controlled for the control of the components, size and shape of the particles precipitated. Next, the particles precipitated were calcined, and then, their fluorescent properties were characterized. As a result, some of them showed the possibly available characteristics as the red phosphor for mercury-free fluorescent lamp system. These experimental results are presented in this paper."

Following the introduction of the Contilanod process over 10 years ago at Copper Range and IMI Refiners, significant changes and advances have been made to this pioneering anode production technique. A new radial flow metal feeding concept has been developed that allows a substantial increase in casting rates on the Hazelett® twin-belt caster. To cut the 45 mm thick continuous anode plate into shaped anodes at rates of 100 t/h or more, a filly moving hydraulic shear designed by Mannesmann Demag has replaced the slower speed plasma cutting torch. Details of the.new caster and shear are presented along with operating results from the new lines starting up in 1999 at the Gresik smelter/refinery in Indonesia and the completely revitalized Mansfelder Kupfer und Messing complex in Germany.

"This paper is devoted to scrutiny problem of obtaining electro-contacts by electro-discharge sintering technology. A new unconventional method of electro contacts production (on Aggraphite base) can yield essential optimization resource.Review of three electro-technological methods of processing contacts materials is presented:- using graphite powder cladded by Ag;- mixture of graphite powder(which is a non-cladded powder) with Ag powder and addition of Fe powder particles;- method of infiltration of melted Ag into graphite piece without deformation and rupture of object.This technological approach can give the possibility to increase of compression strength of electro-contacts materials up to 340 MPa and more under conditions of additional reinforcing components (for example, by Fe).IntroductionThe electric current can be an active ""participator"" of the powder metallurgy technology [l]. At the passage of electric current through powders or some powder mixtures the phenomena including phase transformations arise. Here such effects, which are observed in the Ag-graphite and Ag-Fe-graphite powder mixtures and in the pair Ag-porous graphite, are described.The Ag-graphite composition materials (CM) are used, for example, as electric contacts [2, 3]. Since a material being produced is destined for the contacts it is necessary to take into account the following aspects: commutating current, its character and voltage, active or reactive character of working load, geometrical dimensions of contacts, quantity and frequency of switching on and switching off, pressure on contacts, distance between contacts, method of arc control, surrounding medium, its content, pressure and temperature. Thus, these and, maybe, choice of some other circumstances influence design, materials and production technology of contacts. The range of problems concerned dictates such steps as alloying of contact materials, optimization of structure, selection of kind of graphite, its connection with metal [4-10]. It is expedient to recall the main procedures of the first stage of the conventional technology: dosage of the initial graphite powder and binder-phenolic resin plastic varnish (for example, Bakelite), mixing, densification, thermal treatment, crushing, grinding, sieving, drying, dosage of grained graphite, dosage of the initial silver powder, obtaining of the silver salt solution, settling of salt, filtration, washing, drying of the cladded graphite powder, thermal treatment, obtaining of the graphite powder of particles cladded by silver. The second stage of the convectional technology starts by obtaining of the cladded graphite powder and finishes by annealing of the pressed blanks (Fig. 1)."
