In truck-based hauling systems, the mine haul road network is a critical and vital component of the production process. As such, underperformance of a haul road will impact immediately on mine productivity and costs. Operations safety, productivity and equipment longevity are all dependent on well-designed, constructed and maintained haul roads. With the advent of autonomous haul trucks, the haul road itself becomes all the more critical to the success of these type of operations; not only in relation to mine operators requirements for safer and more efficient and predictable haulage systems, but also in response to autonomous truck manufacturers’ requirements for a more predictable and controlled operating environment. This paper presents a brief summary of the state-of-the-art in surface mine road design and then proceeds to examine the design and technological challenges associated providing a safe, predictable and affordable road for autonomous mine haul trucks. The paper serves as a basis for evaluating the contributions that enhancements in road design and management can deliver to autonomous mining operations, an initiative that also has scope for adoption within the operating life of many mines, haul roads and haul trucks.

A full-scale statistically-based on/off plant trial of a new flotation conditioning technology designed to improve fine mineral recovery was undertaken to determine whether the recovery of selected fine sulfide minerals can be increased. The technology is selective for certain sulfide minerals only, including chalcopyrite and sphalerite. The technology has been shown to selectively aggregate the fine chalcopyrite and sphalerite minerals giving increased flotation recovery. The Société Nationale Industriel et Minière (SNIM) is expanding its ore and concentrate production capacity in Mauritania, West Africa. This government-controlled mining company has been in production since 1963 and currently exports some 12 Mt/a.SNIM is presently doubling its magnetite concentrate production at the Guelb el Rhein mine. An existing processing line will have a second parallel production line of 4 Mt/a added. The mine is located some 600 km inland from the Atlantic coast in the heart of the Sahara Desert.The metallurgy of the ore is reasonably straightforward. It is a magnetite banded iron formation that is amenable to magnetic separation. While the existing plant uses semi-autogenous grinding and dry magnetic separation, the new processing line will use HPGRs, dry magnetic separation, and a wet milling and magnetic separation circuit for treating middlings.The process choices refl ect the scarcity of water in the region, the high cost of locally generated power and the operating experience and preferences of SNIM. Dust control in the desert environment has been a particular challenge.The metallurgical design aspects as well as the infl uence of the environmental and commercial aspects of the project are presented.

Reliable face support pressure is necessary for shield driven tunnels in cohesionless soils to prevent excessive ground movements. This paper presents experimental work on stability of a tunnel face using transparent soil models aiming to obtain magnitude of tunnel face minimum supporting pressure, failure pattern and extension of failed zone. A model tunnel was preinstalled in transparent soil which was supported at the face by means of water pressure. Tests were performed by reducing supporting pressure until collapse occurred. Model tests were sliced optically with laser sheet and images were captured for every decrement in tunnel supporting pressure. Later, these images were analysed by digital image correlation (DIC) and vector fi elds of incremental displacements were obtained. Values of minimum support pressures were given for different cover/diameter (C/D) ratios. Geometry of the failure zones depicted for different (C/D) values and appeared to be of chimney shape with a limited extension front of the face. A minimum support pressure was achieved with support pressures as low as 10 ± 1 per cent of the effective vertical stress at the tunnel axis. The stability of the tunnel face was related to the coefficient of active earth pressure with C/D ratio having a small effect on the magnitude of required pressure at collapse. In general, results of the study were in agreement with current knowledge of full-scale situations.

It is understood that rocks do not instantaneously transport along a grinding mill and are consequently not perfectly mixed, but this is conveniently overlooked in mill modelling. A lack of understanding of the transport phenomenon and the difficulty of modelling realistic transport in a complex tumbling system, contribute to this. Visual observation of segregation in AG and SAG mills and measured lag time of mill response to changes in feed provide evidence of the influence of axial transport within mills. Incorporating this lag in dynamic models should underpin dynamic simulation of milling circuits for design and for model-based control. Limitations and errors in predicting the influence of increased power via mill length versus diameter, inability to predict pebble production, and a lack of the differential in residence time across rock sizes and competences, all contribute to inadequate design prediction that can be especially acute for large Autogenous mills. Examples of dramatically under – and overloaded pebble regrind circuits and the inability to predict pebble load in AG milling discouraging the application of this energy-efficient option, point to the need for predictive modelling of breakage by competence linked to transport through and out of mills. Incorporating progress in granular flow and mixing, coupled to computational advances enable models to be based on complex breakage and transport models at high spatial resolution. This allows mechanistic models to simulate thousands of times faster than real time, opening the door to more accurate mill design, including dynamics in process simulation and to live simulation for process control – all with advanced mechanistic models. The value of grasping this opportunity is not easily refuted.

Wet sticky iron ore poses particular difficulties in every aspect of the material handling process. Material hang-ups in bins, pipes and chutes; carry-back and spillage due to insufficient belt cleaning; clogging of screens; malfunctioning of crushers as well as rat holing of gravity reclaimed stockpiles are all predominantly due to the inherent cohesion and adhesion characteristics of the wet, sticky ore (Roberts, 1993). Limited understanding and quantitative measures on the stickiness of such a material significantly lower the mining operation efficiency.This research aims to investigate the cohesion and adhesion characteristics of the wet, sticky ore on physical modelling, experimental techniques and numerical implementation. Initially, the suitable bridging mechanism that contributes to the cohesive and adhesive forces within the iron ore material was identified (Hering, Martin and Stohrer, 1989; Rumpf, 1958). A cohesion/adhesion energy density factor based contact model was then introduced to describe the stickiness of the material. Secondly, an experimental system was proposed to directly test the stickiness of the material. Such a system is able to obtain both the cohesive/adhesive shear force and tensile force of the material at a specific moisture content. Lastly, the implementation of the proposed cohesion/adhesion model into the discrete element modelling (DEM) software was also discussed. A cohesion/adhesion calibration for modelling wet sticky iron ore in DEM was then conducted to ensure the material modelled in the simulation is reflective of the reality.From the study, understanding of the cohesion/adhesion characteristics of the wet iron ore material is significantly enhanced. Experimental and numerical outcomes can be directly applied for better designing or optimising the material handling processes that involve wet sticky iron ore. The commercial production of copper metal involves a sequence of purification stages. One step of this process eliminates bulk quantities of iron and sulphur from matte Cu2S(FeS to produce blister containing 95.5 per cent copper. This task is traditionally performed in the Pierce-Smith converter, a cylindrical vessel in widespread use throughout the copper industry. Typically, multiple Pierce-Smith converters are arranged along an aisle, simplifying material transfer from vessel to vessel. Materials are moved through the aisle in pots and boats, using overhead cranes. In terms of the overall process, the converter aisle represents a critical processing unitùit contributes significantly to the value added nature of the metal. The aisle is subject to significant process disturbances. Thus, improvements in the operationÆs modes and conditions have a direct impact on process profitability. As with any commercial operation, improvements are always sought to increase process performance. The general approach involves process modelling, followed by an application of control and optimisation theory to this model. The results of such a study are then applied to the real process, leading to improved performance.

In open pit mining, it is common that the bottleneck to productivity and profit lies in the truck-shovel mining operation, especially as strip ratios and mining intensity have increased with resource depletion and advances in mining equipment capabilities. This paper outlines a study of truck-shovel productivity using a new proprietary discrete event simulation platform for truck-shovel operations called MineDES. The study will specifically address the issue of whether truck queuing at shovels should be considered productive or not, and how mining engineers can determine the optimal truck fleet size for specific operational configurations.The MineDES simulation platform will be described and illustrated, highlighting the features that make it an appropriate tool for conducting the experiments at the heart of this study. The study encompasses a set of experiments, consisting of a number of simple truck-shovel operational scenarios for a benchmark open pit mining operation, which are simulated using MineDES. Each experiment is designed to highlight different factors, which are most important in calculating the ideal truck fleet size and for understanding the marginal productive impact of each additional truck added to the fleet. The scenarios will principally address the issues of how different types and levels of unscheduled equipment downtime and process variation, combined with the traffic delays/congestion arising in more intense mining operations, will affect productivity. The results of the experiments are interpreted using a simple fit-for-purpose cost and revenue model in order to highlight the indicative cost of over- or under-trucked configurations.The study has found that the optimal fleet size that maximises productivity and value will, in the presence of even small process variation, lead to non-zero trucks queuing at shovels on average. As process variations and unscheduled downtime events increase in the truck-shovel system, the required fleet size to optimise productivity and value increases. A new high intensity flotation process 'FASTFLOT' is explained and its theoretical advantages compared with other flotation systems are discussed. The results of initial FASTFLOT testing on the zinc roughing circuit at Pasminco Mining, Broken Hill South concentrator are presented and compared to recent plant data. The comparison suggests that on roughing duties, the FASTFLOT process yields superior concentrate grade while requiring less than one third the residence time of a conventional mechanical cell plant. Strategies for FASTFLOT deployment are also presented.

It has been a generally held concept that crushing operations were, by their nature, too simple to benefit from the implementation of advanced process control. The commissioning of an OCS¬ expert control system and image-based oversize detection system, VisioRock, at the Pilbara Iron Tom Price facility are dispelling these notions. A constraint-based OCS¬ expert control system has been designed and commissioned on the high-grade crushing and screening plant along with a vision-based oversize detection system functioning on six product conveyor belts. To date, the expert control has demonstrated the ability to increase production by maximising dynamic constraint utilisation. Dynamic constraint utilisation is a concept developed by Rio Tinto Technical Services for effectively evaluating constraint-based control logic performance. The VisioRock system has been installed and configured and has been operating for a period of several months. Currently, Tom Price and Metso personnel are working to define correct oversize detection thresholds. Details of the plant implementation are discussed.

"The focus of this paper is on measuring the composition to improve mill feed quality to minimise the processing of waste, optimise process performance, reduce processing costs and minimise the generation of tailings.Technologies used since the 1990s in the cement and coal industries for measuring conveyed materials have been operationally proven and effectively derisked. Despite this the acceptance by the minerals industry has been very slow except in iron ore. Real-time penetrative full stream measurement using prompt gamma neutron activation analysis (PGNAA) for multielemental analysis and microwave transmission for real-time moisture analysis provide representative, tonnage weighted dry weight per cent results on a minute by minute basis. Analysis is unaffected by particle size, dust, layering/segregation, mineralogy and belt speed. The technologies are explained and performance examples given. The benefits derived from real-time compositional analysis are predicated upon a good understanding of deposit geology, mineralogical associations, waste to ore interfaces, amenability to mining, metallurgical processes and downstream customer requirements. Processing may include basic preparation in the case of direct shipping ores, minor beneficiation using simple upgrading methods, or concentration using more complex processing systems such as flotation, leaching or many others. The value of real-time data from primary crushed conveyed flows, using analysis of increments smaller than a single haul truck’s load, is very beneficial in process plants aiming to reduce waste processing, increasing feed grades and increasing metal recoveries. Grade variability can be utilised to divert conveyed increments of waste, direct shipping ore (DSO) quality material bypassing beneficiation, and subeconomic material amenable to upgrading diverted for further preconcentration by particle separation (sorting, heavy medium etc). Paybacks of a few months have been commonly achieved where the real-time technologies have been applied in the minerals sector. Heavy-duty vehicles such as excavators and haul trucks are used for conveying of bulk material and improving such assets’ availability helps reduce costs, increase throughputs and improve safety (Ravande, 2022). If a mining operation’s key performance indicators (KPIs) are tied to operational performance, then overall equipment effectiveness (OEE) is an essential metric to track progress and to identify areas of improvement.

In this work, a fused salt electrochemical process was investigated experimentally for production of metals and alloys directly from respective solid oxides by electro-deoxidation. Direct electrochemical reduction of the oxides was carried out in molten CaCl2-based chlorides in an electrolytic cell, incorporating an oxygen-evolving inert anode, over the temperature range of 850 - 950¦C. The technical viability of the process was demonstrated by the electro-deoxidation of pure oxides and oxide mixtures including NiO, Nb2O5, Nb2O5/TiO2 and Nb2O5/SnO2 to produce nickel metal, niobium metal, NbTi alloys and the intermetallic compound, Nb3Sn. Compared to the conventional metallurgical processes for producing these metals and alloys, this new electrochemical process appears to be much less energy intensive, with lower costs and no direct greenhouse gas emissions from the electrolytic reduction process. The present electrolytic reduction process has the potential to be scaled up for the green extraction of a number of non-ferrous base metals and processing of many advanced alloys.

The Ok Tedi porphyry copper-gold mine is located in the Star Mountains of Western Province, Papua New Guinea. Open-cut mine commenced in 1984 and is due to cease around 2010. The mine produces a total of 88 Mt of waste annually including 58 Mt overburden and 30 Mt tailings, which are discharged directly in to the Ok Tedi River. Mine derived wastes are transported downstream and deposited within the river channel in a variety of bar forms. The prevailing hydrogeological conditions including, velocity, competency, capacity, gradient, grain size and specific gravity, control the deposition and segregation of these sediments. Periodic exposure of the reactive sulfides to oxygen during fluctuations in the river discharge may result in oxidation, localised acid generation and liberation of metals into solution. To evaluate the significance of this issue, Ok Tedi Mining Limited initiated an investigation of the sediments deposited in the upper Ok Tedi River as part of its overall ARD Management Program. The specific objectives were to: evaluate the acid-forming characteristics of identified high sulfide river deposited sediments; characterise geochemically the waters in contact with sulfide-bearing river deposited sediments; map and monitor exposure areas and oxidation depth of deposited potentially acid forming (PAF) sediments; determine the depositional processes controlling sulfide distribution; and assess lag period, oxidation and metal release rates for the sediments. This work included the analysis of sediment and water samples collected on a 50 + 50 metre grid at six gravel/sand bars. The sediment samples were analysed for total sulfur, ANC, NAG, total sulfur and total copper. Water samples were tested for general water quality parameters, sulfate and a suite of dissolved metals including; Al, Ca, Cd, Cu, Fe-sol, K, Mg, Mn, Na, S and Zn. This paper presents the results of these investigations with particular emphasis on the geochemistry of the river sediments and associated contact waters.

In the Mesel sediment-hosted disseminated gold deposit, the spatial distribution of hydrothermal alteration is controlled by steeply dipping faults and shallowly dipping lithologies. Hydrothermal alteration of carbonate rock is characterised by decalcification, dolomitisation and silicification. Intense argillic alteration occurs in a laccolithic andesite intrusion adjacent to decalcified and silicified carbonate units. Sulphide minerals (pyrite, realgar, orpiment, stibnite and cinnabar) accompany hydrothermal alteration and precious metal mineralisation. The trace elements Ag, As, Sb and Hg are zoned spatially throughout the deposit. Mesel contains a mineable gold reserve of 7.8 million tonnes at 7.3 g/t Au. Gold mineralisation is preferentially localised in carbonate rocks adjacent to and beneath the andesite intrusion. The ore body consists of a central, near-vertical, high grade "feeder" system flanked by tabular, inward dipping, moderate grade "ouflow" zones. Mineralisation is controlled predominantly by two steeply dipping faults with high grade (>10 g/t) gold zones centred about structural intersections and fault splays. Sintering of lead and zinc concentrates is practised by Sulphide Corporation Pty. Limited to provide both desuiphurised lump sinter feed, for simultaneous reduction to zinc and lead in the Imperial Smelting Process blast furnace, and sulphur dioxide gas for sulphuric acid manufacture. From November, 1969 a 20 percent increase in production rate has been obtained through improvements in operating technique. A gradual increase in bed permeability was achieved by modifications to the feed mix conditioning equipment and by improving moisture control. However advantage could not be taken of the higher permeability to increase sulphur elimination because the hardness of the lump sinter decreased. Higher throughput, better quality sinter and more stable sintering conditions were however made possible by simultaneously: 1. reducing segregation and compaction in the sinter bed, by narrowing the discharge opening of the main layer feed hopper, 2. reducing the sizing of sinter returns to give a closer size spectrum of particles in the feed mix, and 3. increasing the sulphide sulphur content of the feed mix to give higher bed Temperatures.

The paper focuses on how rock bolts are loaded in different rock masses, as well as in pullout tests. Three analytical models for rock bolts are presented in brief, one for bolts in continuously deformed rock masses, one for bolts in blocky rock masses, and one for bolts in pullout tests. The bolt models are used to interpret measurement data for rock bolts from three sources and to help specify the modes of axial load in the rock bolts. It is found that in continuously deformed rock formations fully coupled rock bolts have only one axial stress peak. The position of the axial stress peak moves towards the far end of the bolts with increasing rock deformation. In blocky rock masses several axial stress peaks may appear in the rock bolt. The position of this kind of axial stress peak does not change during the entire loading process. For rock bolts in pullout tests, decoupling of the interface always occurs first at the loading point. The decoupling front moves towards the far end of the bolt with an increase in the applied pull load.

Lihir operations of Newcrest Mining Limited (NML) are on Lihir Island (PNG) which is located approximately 900 km north-north-east of the national capital Port Moresby. The mine is located within the Luise Caldera of the Luise Volcano which is located on the east coast of the island. The caldera is an extinct volcanic crater that is geothermally active. Volcanic activity on Lihir Island is limited to remnant hydrothermal venting in the Luise Caldera in the form of hot springs and fumaroles. Steam and gas (including H2S) naturally discharge within the pit area and along the Kapit beach and near shore region. The hydrothermal reservoir temperatures can reach 100°C at the water table and exceed 200°C at depth. Newcrest maintains a Geo-hazard Management Plan to identify and manage the various geotechnical and geothermal hazards on-site. The major geothermal hazard to mining at Lihir is the occurrence of geothermal outbursts, which have occurred in the past with varying intensities and caused two ‘near misses’, production delays and material losses.

The bubble size, together with the gas rate, determines the bubble surface area flux in flotation machines and, therefore, impacts directly on the kinetics of flotation. Understanding the variables that influence bubble size is one of the keys to understanding flotation recovery. Surprisingly, these relationships are poorly understood, largely due to the difficulties associated with gas dispersion measurements in industrial environments. The McGill gas dispersion sensors (bubble size, gas rate, gas holdup) are capable of reliably making such measurements. This paper reports on a study, using the McGill sensors in a 0.8 m3 Metso RCSTM pilot cell, which investigated the effect on bubble size of frother type and concentration, gas rate, temperature and rotor speed. A Denver laboratory cell was used to investigate the effect of elevation above sea level. Frother concentration proved to have the predominant influence on bubble size, and the effect of frother type can be normalised as a function of the critical coalescence concentration (CCC). Measurements made at many plant sites worldwide are compared to the model developed using the Metso RCSTM unit.

Western Mining Corporation (W.M.C.) operates a nickel refinery at Kwinana, 30 km south of Perth. The refinery commenced pro- duction in May 1970, with a rated capacity of 15 000 tpa of nickel metal. A hydrometallurgical route was chosen as the most expedient way to produce nickel metal at a time when world demand for nickel was outstripping the supply. Later events dictated that an increase in production from the refinery be achieved. To this end, matte produced from Kalgoorlie Nickel Smelter, which was commissioned in 1972, was used in varying proportions as a complement to the concentrate initially utilised as input to the refinery. The effect of matte addition was to increase the capacity to 30 000 tonnes of nickel per annum. This was accompanied by other benefits which were 1. reduction in energy consumption per unit of nickel produced, 2. improved metal extraction, 3. improved precious metal recovery, 4. reduced production of ammonium sulphate by-product. Refinery operating results for the years 1970 to 1983 show how matte feed has improved refinery performance in these areas.
