Submerged arc furnaces and electric smelters are applied in numerous metal and slag production lines. Particularly in ferroalloy and non-ferrous metal production, like silicon metal, platinum group metals, calcium carbide, and copper, the units are an essential part of the production technology. Most of these electric furnaces are considered to be highly energy-intensive units. The high level of required electrical power is defined by the process. SMS developed several measures to reduce the overall electrical energy consumption of these metal production lines. In particular, the following measures contributes to a lower energy consumption: improved electrical efficiency with intelligent design and application of components, minimizing the heat losses from the furnaces with a balanced cooling/refractory systems, minimization of process steps (such as elimination of agglomeration), recovery of energy, process optimization (resulting in higher metal yield) and the achievement of higher recovery rates, enlarging furnace capacity to reduce heat losses, and maximizing the power-on time. This paper gives an overview of the above-mentioned solutions.

"Mining in the Carletonville area of the Witwatersrand Basin predates 1934. Owing to the depletion of higher grade ore, the current activities focus increasingly on the extraction of lower grade secondary reefs as well as remnant extraction. Of particular interest is multi-reef remnant extraction. Numerical modelling was conducted to investigate some rock engineering aspects of remnants being understoped on a secondary reef horizon. An analysis of the stress evolution in the middling between two reef horizons indicated that a zone of high major and low minor principal stress develops between the two reefs. This indicates a high risk of violent shear failure. Some pillars were nevertheless successfully understoped in the past and a study was conducted to better understand this phenomenon. An ’extended’ energy release rate concept introduced by Napier and Malan (2014) proved to be useful for investigating this problem. It was found that bedding planes and lithology appears to play a role in the stable dissipation of energy in multi-reef remnant geometries. The study indicated that the stope convergence and the various energy components are affected by the presence, position, and properties of a bedding plane. The energy solutions are complex and sometimes counterintuitive. Care should be exercised when modelling specific cases. The modelling was nevertheless valuable as it indicated that energy dissipated on weak layers may reduce the risk of violent failure in a multi-reef mining scenario. Additional work is required to investigate if crushing on the reef plane plays a prominent role when mining these remnants. IntroductionTo extend the lives of the Witwatersrand gold mines, work is being conducted to include a larger number of remnants and pillars in the reserve base of the mines. According to Jager and Ryder (1999), a remnant is an unmined block of ground surrounded by extensive mining. Remnants are typically left because of adverse or difficult mining conditions caused by geological structures, poor ground conditions, low grade, or rockburst damage (Durrheim, 1997). In contrast, pillars are typically the result of rock engineering designs to control energy release rates (ERR) and seismicity. During the early 1900s, remnants formed by the practice of scattered mining layouts had a significant effect on seismicity. Numerous task teams were appointed during this period. As the industry expanded, the severity of rockbursting increased and the research was formalized after the 1960s. Various recommendations were made and many of these are still used as best practice today (e.g. Jager and Ryder, 1999)."

The management of risks associated with slope instability is an essential process in the safe and economic operation of open cut mines. The ?slope stability radar? (SSR) has been developed to better manage those risks. The SSR remotely scans rock slopes to continuously measure any surface movement and can be used to detect and alert users of wall movements with sub-millimetre precision. The high level of movement precision and broad area coverage of the rock face can allow for a better understanding of the geomechanics of slope deformation, including magnitude of potential failures and additional warning time of impending instability. Additionally, radar waves adequately penetrate through rain, dust and smoke to give reliable measurements, 24 hours a day. SSR systems have been deployed in many mines in Australia, Indonesia, South Africa, Zambia, Chile and the United States. Greater than 70 rock falls and waste dump failures (from several to millions of tonnes) have been monitored, and on every occasion precursor ?warning? movements were recorded by the SSR. This technology enables a radical change in the management of risks in open cut mining. This paper will present recent case studies of the SSR operation in coal and metalliferous mines.

Western Deep Levels (North) is a deeplevel, longwall gold mine. Severe strata control problems and high rates of elastic closure, resulting in high rates of energy release, are associated with mining at depths of up to 3 500 metres. To assist in controlling these aspects of mine design and safety, a waste backfilling system has been designed and commissioned. The integration of such a system into an existing, producing longwall brings many problems of logistics, organization, planning and control. It is the purpose of this paper to examine these aspects of fill management, and to describe some of the practical problems involved with the integration of this project into the mining environment. Although many of the rock mechanics and soil mechanics aspects of backfilling systems are common there are specific problems involved which apply to longwall systems. Very strict guidelines are required for planning personnel to design their backfilling systems for a particular situation. These aspects are examined, and basic models developed which can be used without the necessity of comprehensive input from rock mechanics. A summary of the financial implications is included, and these are examined with regard to possible future applications and expansion of waste filling.

Process control optimisation depends a lot on the availability of timely data from production to give operators a chance to make adjustments before potential process upsets or disruptions happen. A lot of data is already available with newer and updated machine technologies, but what about the process upsets coming from the raw materials that we use? They are natural products and therefore they are not of a stable composition or mineralogy. The production process depends on a certain chemical or mineralogical stability of the raw materials when they come to a roaster, kiln or sintering stage. Only then can the proposed reactions take place and the equipment be operated at stable temperatures. Laboratory analytical technologies have the limitation that they depend on representative samples and have a long time delay. Therefore online (real time) analysers are used nowadays in mining applications to obtain an early indication of the actual mined or to-be-processed ore. Most available technologies can only analyse inorganic content on an oxide or elemental level. Near infrared (NIR)- based online analysers can overcome that limitation and give a real time analysis of organic as well as inorganic composition, if required on a mineral level. The paper will present two case studies where the NIR online technology was successfully adapted.: a) Optimising refractory gold ore processing at the Goldstrike roaster operation b) Optimising the sinter process at a Japanese manufacturer. In a pulp environment, the surface properties of magnesite and dolomite tend to be similar, due to the re-adsorption of dissolved calcium species, which makes the flotation separation difficult. In this paper, the chelating reagent EDTA is introduced to eliminate the adverse influence of the calcium species and to restore the selectivity of magnesite-dolomite separation using sodium hexametaphosphate (SHMP) as a depressant. Flotation experiments confirm that the recovery of magnesite improves significantly in the presence of EDTA. Zeta potential experiments confirm that the negatively charged EDTA4+ and HEDTA3+ species can form soluble and stable chelates with positively charged Ca2+ and Ca(OH)+ species preventing their adsorption on the magnesite surface. Adsorption measurements prove the addition of EDTA can decrease the adsorption of depressant SHMP on the magnesite surface. X-ray photoelectron spectroscopy (XPS) measurements further confirm the transformation from the surface of magnesite to dolomite in the presence of calcium ions, and the possible adsorption mechanism of EDTA and SHMP on the magnesite and dolomite surface. The field of application is restricted and we would not work with all the material illustrated by Klassen and Mokrousov.1 The particles in Figure 74(a) are far too large and irregular; material in Figures (b) through (d) could be employed for semi-quantitative work in spite of obvious disadvantages; Figure 74(f) represents ideal conditions. We have studied this mineral-collector association in the size range given and results were satisfactory. For larger pick-up values than that illustrated an induction period of more than 0.01 second was required (actually 90 seconds for a maximum bubble load at pH 7.2 with 25 g/t oleic acid!). Mr Slander and Mr Kooij Researchworkers in a practical mineral development laboratory may well ask what contribution yet another micro-technique can make to the problems of large scale ore flotation. The obvious answer is that there can be little or no direct translation of results obtained with a static system comprising air bubble and pure mineral concentrate to a dynamic multicomponent operation. However, for the rapid study of one mineral or variable some small scale apparatus must be employed. In the Anglo American Research Laboratory, the described semi-quantitative pick-up technique has filled a niche and requirement. For ourselves, the system represents a definite advance over the contact angle approach in that samples of minerals conventionally prepared in laboratory or plant may be used, which is a desired step nearer flotation. We bracket this pick-up apparatus with the Hallimond tube1,2 and evidence is now to hand that pick-up curves may often be related to flotation recoveries obtained from this tube with pure mineral samples and from the Fuerstenau glass cell3 with the total ore at low pulp densities. We would not wish to push the comparison of pick-up results past this stage for there is much published development work relating the Hallimond and Fuerstenau equipment to flotation on a larger scale. At the Anglo American Research Laboratory for example, a test in a Fuerstenau cell is often the final integrated step in laboratory investigations into the TORCO process. As these contributors rightly point out, pick-up tests can offer nothing towards the determination of optimum reagent dosage for large scale flotation. This is the function of bench-type flotation cells with up to 2 kg batches of ore. At this level, collector performance and consumption and physical properties of the froth are more comparable with large scale operation. The pick-up cell, Hallimond tube and Fuerstenau cell are essentially equipment from which the effect of control parameters can be derived. For the assessment of collector behaviour, the pick-up approach is rapid and economic and we offer here a pick-up contribution towards the flotation of Witwatersrand uraninite with anionic sulphonate collectors (Fig. 1). A large crystal of the local mineral was not available for contact angle measurements and owing to its low concentration in Witwatersrand gold-bearing reef, a small sample was laboriously obtained by tabling, superpanning and heavy medium separation. The pick-up values of a sized portion were determined by the described procedure in the presence of nine petroleum sulphonate collectors. Responses fell into two categories; "normal" curves (dotted lines) and a group of collectors which were very active at low concentration but showed depression of pick-up at the higher levels. The similarity in form of curves for collectors 1 and 3 was apparent and reagent 3 was found to be simply a diluent of 1. Otherwise, collector performance could not be related to either sulphonate content or molecular weight of the active constituent. However, reagent 2 gave the best performance in a bench flotation cell with regard to overall uranium distribution but, as predicted, reagent 1 yielded the best grades. Later pick-up tests with a similar class of collector have suggested that depression at high reagent concentrations may be due to "bubble armouring" whereby an hydrophilic air-liquid interface is produced which rejects mineral attachment. Prolonged investigations with the same mineral sample have not been required except for the study of uraninite which lasted for more than a year. Variation in pick-up response could not be detected over this period during which the mineral was stored under distilled water. The only visible change was a small efflorescence of lead sulphate, readily removed and decanted off after stirring with a glass rod in the sample tube. In its main role as a "trouble-shooter", the pick-up method is applied to fresh mineral samples taken from a flotation plant and soon discarded or from a current run in the ore-dressing laboratory. After production of a concentrate, a solvent cycle, as described in the original paper, may be required to remove heavy organics or other contaminants as when a sample has been taken from circuits containing detergents, grease or return flotation solutions. This solvent cycle will not remove chemisorbed collectors and we prefer not to work with minerals from flotation tailings or with pick-up cell discards. It has been thought preferable to answer the contributors' other apprehensions with regard to sample preparation, activators, depressants and the physical properties of reagents in another paper on offer to this Journal. It covers pick-up investigations relating to the flotation of nickeliferous pyrrhotite at two Anglo American Corporation Mines, which approach seemed the correct orientation for a reply to another contributor to this paper.

A common method for the recovery of copper is by heap leaching, solvent extraction, and electrowinning. During solvent extraction, the solution is continuously recycled, and it is necessary to remove impurities that build up in the raffinate. For the process investigated in this study, the main impurities include Fe, Co, As, and Zn. Recovery of these impurities can provide economic benefits while adhering to legal and environmental constraints. Such impurities are often removed by precipitation utilizing a neutralizing agent, such as limestone or lime, but it is also possible to remove the impurities by sulfide precipitation. Sodium hydrosulfide (NaHS) is used to selectively precipitate copper, arsenic, and zinc from a solvent-extraction raffinate stream. The resulting sulfide precipitate is bagged and sent to a roaster for further treatment. The design of the sulfide precipitation was investigated to optimize the processing conditions (including temperature, pressure, and residence time), the materials of construction, and the toxicity and explosive nature of the hydrogen sulfide gas produced

The presence of colloidal silica negatively impacts various hydrometallurgy processes. This paper details the nature of colloidal silica, operational issues caused by colloidal silica, as well as various mitigation measures. MMG Kinsevere observed severe phase-continuity instability, increased crud formation, and reagent consumption, and reduced current efficiency in electrowinning with a deterioration in copper quality. Historical mitigation measures were initially implemented but failed to solve the problem. MMG Kinsevere successfully achieved efficient silica removal without adverse effect on the solvent extraction with the use of DEHSCOFIX® SC12 coagulant. A week into the coagulant trial, silica concentration had dropped from > 1500 mg/L to within 500 mg/L. The solventextraction plant recovered its stability and again operated at maximum capacity. Additionally, improvement was observed on current efficiency and copper cathodes quality with use of the coagulant.

Mining executives often have a difficult task determining what the strategic objective of the business should be as this can be impacted by the prevailing market conditions. In addition, they have no mechanism to quantitatively 'test' the impact of this strategic decision on the business and understand the underlying dynamics. During the commodities bull run of 2003 to 2008 the strategic objective may have been to grow the long term value of the business (NPV) through increased tonnage, acquisition and finding new reserves, which all came with an increasing fixed cost base. Now with the financial crisis upon us and the collapse of commodity prices and demand, executives have adjusted their strategies as 'cash is king' and short-term cash flow, in some instances at the expense of long terms value, is the order of the day. For many mining companies, mine closures, reductions in production and cost cutting exercisers are now the focus. In many instances, management do not have an ability to rapidly test different strategic alternatives to 'test' the impact on value, unit costs, reserves and profitability at the operational level and optimize the underlying trade-off variables. Economic modelling of the complete business value chain is a means of linking the operational 'reality' and strategic choices, so that the full impact can be assessed. This paper describes some of the challenges facing mining executives and how economic modelling can be applied to make decision making more rigorous.

A study of the dissolution of gold from a pyrite concentrate and from various calcines is reported. The percentage extraction of gold was found to decrease with increasing sulphur content in the material leached because of the porosity of the materials, and particularly because of the passivation of the anodic dissolution of gold when the gold was In contact with other conducting minerals. This is explained in terms of the current-potential curves for the oxidation of gold and the reduction of dissolved oxygen.

SYNOPSIS This paper outlines the principles involved in the regeneration of activated carbon for renewed use in the recovery of precious metals or the purification of water. While chemical methods are effective in restoring the activity of spent activated carbon containing only single or defined adsorbates, thermal methods have to be used when the spent carbon is loaded with a heterogeneous mixture of adsorbates such as those normally present in industrial process streams or effluents. The steps involved in thermal regeneration are described, together with the operating conditions that can be controlled to give the required degree of activation. Finally, an account is given of the structural changes that occur in a new or spent activated carbon during thermal treatment.

Electric smelting at Rustenburg Platinum Mines Limited of nickel - copper concentrates containing platinum-group metals By J. C. MOSTERT Pr. Eng.. B.Sc. (Stellenboseh). M.Sc. Met. Eng. (Rand) (Fellow) The processes involved in the smelting in an electric furnace of nickel-copper concentrates containing platinumgroup metals are described. These are concentrate drying, pelletizing, pellet drying, and flux and pellets proportioning, followed by smelting of the concentrate in a submersible-electrode electric furnace, which is discussed in more detail. The furnace matte is blown in a converter to the white-metal stage and is cast in moulds, whilst the slag is granulated, ground, and floated for recovery of valuable metals and afterwards pumped to the tailing dam.

Introduction There is a continual economic push to increase the productivity of mobile material handling equipment used in open pit mines. This includes the largest electrical machines: excavators (draglines and shovels) and haul trucks (Figure 1). Existing DC drive systems used on this type of equipment are a mature technology. They have no further economic potential to accommodate larger equipment be-cause of the high maintenance costs and the trade-off between power, speed and space limitations of their DC traction mo-tors. In recent years the large-scale introduction of AC drives in the rail transportation sector1,and the availability of poworful GTO and IGBT modules have led to the devolopment of compact, powerful, an drugged AC inverter drives specifically adapted to the mining market2,3. The major advantage of AC drives stems from the squirrel cage induction motor which eliminates the DC commutator. This leads directly to higher speed, increased power density, higher reliability, greater efficiency and lower maintenance of the traction motors. In the context of excavators and haul trucks, additional benofits driving the move to AC are (i) increased production rate due to higher machine speed, and power density, (ii) increased reliability and lower cost inverters using 3.3 kV IGBT's, (iii) active front-end (AFE) technology that improves compatibility with the mine power grid and an proved dynamic response,(iv) intelligent converter design that provides increased fault tolerance, (v) contextual maintenance software that facilitates trouble-shooting, and (vi) remote diagnostic capabilities. This paper describes how these and other features of AC drives lead to higher productivity in mining shovels, draglines, and haul trucks. Minimize the cost per ton of material moved The overall goal that drives design and sales of excavators and haul trucks is the constant requirement to reduce the cost per ton of material moved. Whether this involves blasting, loading trucks, or hauling material to the crusher or waste dump, equipment that reduces the cost per ton of material moved contributes to a more profitable operation. An accurate determination of the true cost per ton to move material must consider every aspect of the equipment and the circumstances under which it is used. Procurement and capital costs, fuel, operating, and maintenance costs over the useful life, and eventually the cost of scrapping should all be taken into account to determine the real cost per ton of moving material. We will focus on two broad areas that relate to the equipment itself; factors influencing the amount of material moved (Table I) and factors influencing the cost of material moved (Table II). Emphasis will be given to those elements in the tables that most influence the productivity of excavators and haul trucks due to the application of AC drive technology. This generally involves larger, faster, and more powerful equipment that operates more reliably to minimize down-time. AC motors Figure 2 compares the hoist motor speed-torque response of two 77 t (85 short ton) shovels, one AC the other DC. The absence of commutation limits on the AC motors enables the AC shovel to operate with a greater area under the speed-torque curve, resulting in faster lowering speeds and reduced times for the swing to return to the pit. This is especially important for short swing angles where the operator may have to wait for the dipper to lower. Reducing the cycle time by 6 to 8 seconds at the shovel translates into an increase in shovel production of about 20%. This paper addresses the challenge to define a concept of entropy (state of order) for a textured particle system. Both the particle texture, the intergrowth respectively, and the particle size influence the order of a particle system. The smaller the particles become, the more particles form the solid system and the more permutations of the structure of the particle bed are possible. The texture within a particle is fixed, as long as it is not subjected to changes due to comminution, flocculation or agglomeration. The paper will present a definition of entropy, which is able to reflect qualitatively and quantitatively the intergrowth and the size (distribution) of the particles. Theoretical examples will show how different breakage mechanisms can be identified using the entropy definition. Weakening rocks by taking advantage of microwave-induced microcracks is a promising solution for comminution processes. This paper investigates the effects of microwave treatment of the rock/or samples in single and multi-mode cavities. Based on the experimental results of using a 2.45 GHz microwave generator, the performance of different cavity setups and their impact on the energy effectiveness of the microwave irradiation was examined. Physical interpretations were drawn from multiple experiments with a relatively wide range of power rates and exposure times. Both basalt and kimberlite samples were used in experiments, and their results were systematically compared. For single-mode cavity tests, a microwave applicator waveguide antenna was placed at different distances from the samples to evaluate the effects of sample positioning on microwave heating, both numerically and experimentally. Eventually, cavity performance was assessed by using calorimetric test results, and strength decay was documented based on the spallation of the samples. It was found that the singlemode cavity setup has unique properties that can significantly improve the electromagnetic heating and therefore, strength degradation process. Simulation is a way to obtain quickly today future information on how planned systems will most likely behave in various selected situations. This information may then be used to optimize the system and its components and maximize the performance and output. Simulation is a way to fine-tune the layout, match the mobile fleet and optimize the schedule and the way of working to meet the desired production requirements. Simulation provides a glimpse of the upcoming operation, ‘future today’ and helps to predict its restrictions and sensitivity to various aspects. OptiMine™, the Sandvik Tamrock Corp. and CyberCube Oy developed simulation tool is designed to simulate underground rock flow and match suitable technology with various layout options. This tool can be used to view what-if situations and determine what kind of impact mastered changes have to production. The findings of critical points in the layout and working procedures at an early stage of a new mine can help to optimize the layout and material flow. OptiMine™is modular based simulation tool that combines the supplier machine knowledge and traffic guidance with mine operational know-how and mine environment. It is developed to work in a way that an effect of an individual incident, such as the effect of one additional turn in a continuous loading cycle to the daily capacity can be identified. The reported output can be used for economical impact evaluation of selected options. This paper discusses the use of simulation in general and the way the OptiMine™ simulation tool operates and how it may be used for operation, technology and material flow optimization.

"The Anglo American Platinum Rustenburg Base Metals Refiners (RBMR) is the largest producer of nickel cathode in South Africa. It treats slow-cooled matte to recover a platinum group metal-containing magnetic fraction for downstream processing and a nonmagnetic fraction to produce nickel and copper cathode, cobalt sulphate, and sodium sulphate. The refinery was recently expanded from 21 to 33 kt/a nickel. During the ramp-up phase, the sulphur removal section was found to be a constraint to throughput. Nickel hydroxide is precipitated from nickel spent electrolyte by addition of sodium hydroxide, and filtration of the nickel precipitate allows sulphur to be removed from the circuit as aqueous sodium sulphate in the filtrate. The filtration fluxes were found to be limiting the circuit’s capacity. An obvious solution would have been to install additional filtration capacity at significant capital cost and long lead times. RBMR chose rather to first initiate a collaborative project with Anglo American Technical Solutions to better understand the impact of process conditions on filtration characteristics and to evaluate whether the filtration flux could be increased by improving the quality of the nickel precipitate.A deeper understanding of nickel hydroxide precipitation chemistry and kinetics in the context of high nickel and sodium hydroxide concentrations was developed, guided by precipitation theory and confirmed by laboratory tests and plant observations. It was found that the filtration rate could be significantly improved by modifying the precipitate characteristics. A new precipitation process was engineered and retrofitted into the existing plant. Since start-up of the new precipitation system, the available capacity of the sulphur removal section has more than doubled, and control of the process has improved with the better agitation. This paper describes the theory and results used to design the new agitation system, as well as the impact of the change on capital investment, operability, and process efficiency."

Paper written on project work carried out in partial fulfilment of BSc (Eng) (Chemical) The generation and control of manganese sulphide particle size distribution using various mixing configurations were investigated. Specifically, this paper discusses how varying mixing intensities on a macro and micro scale affect the resultant manganese sulphide particle size distribution (PSD) at a constant concentration. The mixing variations were achieved using various Y- and T-mixers as premixing devices into a jacketed, agitated vessel. The reagents used to generate the seeds were aqueous manganese sulphate and sodium sulphide solutions. The results showed that the absence of micromixing resulted in very poor control of the particle size distribution, the particle size and the number of particles produced. This was due to the fact that the macromixing time is much greater than the corresponding precipitation time, resulting in different mixing regions existing within the reactor. From the micromixing experiments, the T?mixer was found to be the most effective mixing device at lower concentrations due to the T-mixer providing a faster mixing time than the other mixing configurations, thereby effectively localizing the supersaturation and hence controlling the precipitation. The results obtained from the direct addition without the extension pipe (i.e. short mixing time) indicated a general increase in mean particle size and decrease in total particle number at reagent concentration of 0.007 mol.dm-3as compared to the corresponding micromixing experiments. The phenomenon may be due to incomplete crystallization at the immediate exit of the mixing device. Further experiments need to be conducted before any conclusions can be drawn about the precipitation mechanisms.

To date, Anglo Research has carried out several projects, based on the techniques developed in the AMIRA P9 (AMIRA International Limited), to develop comminution and flotation models for several Anglo Base Metals and, to a lesser degree, Anglo Platinum flotation plants. Plant optimization is thus achieved through steady-state sampling, model-fitting and simulation using the JK SimMet and JK SimFloat software packages. The surveys can vary depending on the needs of the plant/client. The survey can therefore include as little as a single piece of equipment, an entire milling/flotation circuit, or a complete circuit from primary comminution to final flotation concentrate (i.e. the ?integrated survey?). The presence of the AR team on-site usually precipitates in face-value observations that can lead to initial improvements. This stems from the knowledge-sharing on best practice that exists in parallel with the surveys. Numerous (reasonable) changes can then be simulated, thus indicating the optimization step most likely to result in the best efficiency improvements. The simulations can include changes in the flowsheet, ore characteristics, mill loads, grinding media size, change in grind, flotation residence time, air hold-up and several more. Plant surveys can result in process changes that provide the plant with either: higher plant tonnage, improved plant grind, additional flotation recovery and/or improved product grade. The additional benefit of performing an integrated plant survey is that the effects of an optimization change in the comminution circuit can be simulated using the flotation model. This paper describes a number of case studies where individual and integrated plant surveys were conducted by AR for Anglo Base Metals.
