The current Stoilensky magnetite concentrator comprises a three-stage crushing circuit followed by three stages of ball milling, grinding and concentration to produce a magnetite concentrate with 66.5% iron (Fe). The plant is built in four lines, three lines having four mills and one line with five mills, to treat 32 Mt/y of ore and produce 13.9 Mt/y of concentrate.NLMK, the owner, is Russia’s third largest steel maker and while the ore from the Stoilensky Mining and Beneficiation Plant (SGOK) provides the bulk of their supply, they still must buy ore from external sources at world prices. A decision was taken to expand the SGOK operation to supply all the NLMK concentrate, including the production of pellets.To commence the expansion, high pressure grinding rolls (HPGRs) were introduced as a fourth stage of crushing ahead of the first ball mill. This was a relatively low capital cost expansion and increased production by 12 to 15%, the cost being much less than an additional grinding line. The importance of this development was that earlier introductions of HPGRs in Russia had presented several problems so there was some reluctance to the initial concept. The even greater significance was that nearly every magnetite plant in Russia had a three-stage crushing circuit so the successful introduction of HPGRs was of interest to many operators.The design was developed by a team, consisting of Worley Parson, Mineralconsult and PiterGORproject (PGP), for the first four units to fit inside existing building structures. The first two units were commissioned in March 2016 and the next two units in May 2016, and production improved by over 12%. The Runruno Gold Project is located on the island of Luzon, approximately 200 miles north of Manilla in the Philippines. The mine is an open cut operation and uses the proven BIOX® and carbon-in-leach (CIL) processes to recover gold, and the ASTER™ process for detoxification of the CIL residue prior to discharge to the Residue Storage Impoundment (RSI). Work to date has defined a mineral resource of 1.39 million ounces (Moz) of gold, and the operation will produce 96 700 oz of gold per annum over a mine life of 10.4 years. The BIOX circuit is designed to treat 140 000 t/y of concentrate with a design capacity of 404 t/d of concentrate at a design sulfide sulfur grade of 17% S2-.The Runruno BIOX Plant is the first application of the Outotec BIOX Generation III design principles, focussing on ease of operation and maintainability. During development and implementation, the project team focussed on identifying opportunities to optimise the capital efficiency while not compromising on the operability or overall efficiency of the process or the equipment. The BIOX plant also incorporates the latest developments in the design of the BIOX agitators for more efficient mixing and gas dispersion. This paper will discuss some of the critical aspects and decisions taken during the development and implementation of the BIOX Process at the Runruno Gold Project. The paper will highlight some of the factors affecting the commissioning process as well as the improvements seen through the introduction of the Generation III BIOX design principles. Sensor-based ore sorting is being increasingly used to reduce the amount of low-grade and waste material processed in mineral concentrators. This type of preconcentration provides bottom-line benefits to users by reducing the amount of energy, water and consumables, as well as reducing capital cost. Existing operations can increase metal production, while previously uneconomic deposits and low-grade stockpiles can also be exploited. The technology can also be used to separate ore types for selective processing. The path to implementing sensor-based sorting may include:• geometallurgical evaluation• first inspection testing to investigate sensor response• bench-scale testing where sensor selection is not obvious or for difficult applications• performance testing in full scale sensor-based sorting machines• larger scale site-based piloting with a temporary semi-mobile plant installation. Sorting requires material to be suitably prepared and presented to the machines and typically this consists of crushing and screening to limit top size and optimise liberation. However, where material streams are suitably sized and prepared, additional equipment may not be required (e.g. the sorting of semi-autogenous grinding (SAG) Mill pebble streams).This paper presents a case study of economic upgrading of gold ore, by preconcentrating with sensor-based ore sorting. The case study examines sorting amenability, test work, the feasibility study through to implementation, with associated flow sheet development. The development process is analysed and evaluated with a view to rationalising the process for development of future projects. The Tropicana Gold Mine, owned by AngloGold Ashanti Australia Ltd (70% owned and managed) and Independence Group NL (30%) is located 330 kilometres east-northeast of Kalgoorlie, Australia, in the newly developed Albany-Fraser Orogen. Following extensive feasibility studies, a high pressure grinding roll (HPGR)-ball milling circuit was selected based on the reduced power requirements and thus reduced operating expenses. The HPGR-ball mill circuit was estimated to require 75% of the energy of a standard semi-autogenous grinding (SAG) mill circuit. Even with an anticipated greater capital cost, the HPGR-ball mill circuit was found to give significantly better financial returns in all cases investigated in the feasibility study. A comparison between the specific energy requirements of the HPGR, crush and SAG based circuits (SABC) from the feasibility work was conducted and the HPGR circuit was found to be considerably more energy efficient. A survey was conducted and the efficiency of the HPGR was similar to both the overall circuit design and the HPGR laboratory results, reflecting the accuracy that is possible for design and operation of HPGR circuits.Between 2015 to 2016, the Tropicana circuit has achieved a 20% increase in throughput from 780 to 930 t/h, and this increase has been maintained in 2017. This improvement can largely be attributed to upgrades to material handling processes, increased HPGR speed and smaller HPGR screen apertures. Dense medium separation (DMS) is one of several preconcentration methods used for early waste rejection from run-of-mine ores at relatively coarse particle sizes prior to additional milling and beneficiation. DMS has been used extensively in the coal, diamonds, mineral sands, base metals and iron ore industries to produce either a final product or as a preconcentration step. Laboratory scale and pilot test work at the Met-Solve laboratory in Canada has demonstrated successful separation and upgrading of other minerals such as lead, zinc, copper and lithium based ores using DMS.This paper reviews historical dense media systems, results from the pilot-scale multi-stage DMS Separator “Condor” system, as well as production plants and associated laboratory heavy liquid separation (HLS) test work on various minerals. The mineral systems tested included a lithium bearing ore and a fluorspar ore. Other minerals were tested but are not reported in this paper.Pilot plant test work on a fluorspar ore showed that 41.6% of the mass could be rejected to the tailings stream while 95.3% of the CaF2 was recoverable to the product stream. On a spodumene sample that was tested, it was possible to reject 55% of the mass to tailings while recovering over 90% of the lithium.In recent market conditions and with the decreasing grades in existing ores, preconcentration should be a consideration to maximise the value of certain operations.CITATION:Lundt, M and Grewal, I, 2017. On-belt analysers have been used since the early 1980s in the coal sector to measure ash content in real time for diverting material on conveyors to remove waste, bypass beneficiation and allow suitable material to proceed to the wash plant for processing. Since 2008, a GEOSCAN-M elemental analyser has been used on an overland conveyor in South Africa to divert direct-shipping quality iron ore to bypass a jig plant. This paper focusses on recent evaluation work to determine the suitability of an on-belt analyser to upgrade the processing plant feed in a copper-gold operation.Copper-gold ore samples from New Gold’s New Afton Mine near Kamloops, BC, Canada were tested to assess measurement accuracy over short time increments. A two-minute measurement increment has been used in the minerals sector as a compromise between good measurement accuracy and a useful tonnage (haul truck equivalent size or smaller). At New Afton, this increment represents approximately 35 t of material. Segregation decisions are currently made after visual and sometimes analytical determination, at increments of approximately 500 t to designate material as ore or waste at the drawbell in the cave.Results of test work including the composition range and expected accuracies by element are shown. The operation, which is not mine constrained, was evaluating the potential for ore upgrading through waste and low grade increment diversion to upgrade ore quality feeding the mill. Prompt-gamma neutron activation analysis (PGNAA) was considered as the company recognised that it would measure through the full conveyed cross section continuously and produce multi-elemental measurements unaffected by particle size, dust, moisture content, layering and segregation, mineralogy and belt speed.GEOSCAN analyses over various analysis periods will be collected to identify variability in the conveyed material quality and used to generate tonnage-grade curves so that an optimal diversion (bulk sorting) tonnage increment can be determined. Marcobre SAC (Marcobre) is developing the Mina Justa copper mine project, located in the Ica region of Peru. The Mina Justa IOCG orebody comprises of a sulfide mass overlain by an oxide cap with a sharp transitional zone between the sulfide and oxide masses. The primary target metal is copper, but there are minor amounts of gold and silver. The oxide will be treated by HPGR, crushing and vat leaching, whereas the sulfide will be treated by HPGR, milling and froth flotation. The processing selections are due to some unusual ore characteristics which have required relatively unconventional solutions.Vat leaching was chosen over heap leaching and other processes after detailed trade-off studies found it to be the most attractive, primarily due to the high acid consumption of the ore. The sulfide flotation produces a wide range of concentrate grades due to the complex nature of the mineralogy. The selection of HPGR circuits for both the oxide and sulfide ore is due to the extremely hard and competent nature of the deposit. Physical separation features in almost every mineral processing circuit. The category encompasses a broad range of techniques and technologies including hydrocyclones, gravity concentration methods (including jigs, spirals, centrifugal concentrators, tables, heavy media separators) and thickeners, all of which make use of the inherent density differences between two mediums. It is also possible to include flotation, magnetic separation, and ore sorting in the physical separation category.However, opportunities for enhanced physical separation performance can now go beyond the common practice of optimising unit operations. Improved options exist for feed preparation ahead of the physical separation stage, enabling higher performance and lower cost outcomes for physical separation flow sheets and technologies.The use of new applications in breakage technologies combined with mineral liberation analysis to optimise liberation prior to the physical separation stage provides options for preconcentration and gangue rejection as well as better separation efficiency. The use of low cost gangue rejection and preconcentration can be an intermediate step between mining and processing that allows processing of lower cut-off grades from the mine whilst delivering higher grades to the mill.Optimising flow sheets and technology performance requires detailed understanding of particle size and shape distributions as well as liberation characteristics to suit the particular separation unit, combined with knowledge of the available technologies, their capabilities and the economic impact across the whole mine cycle.CITATION:Gray, A, 2017. Shaft Boring is increasingly a method considered for the excavation of deep and increasingly large diameter shafts for mines in hard rock. Many methods have been used as an alternative for D&B Shaft Sinking.

Ensuring that diesel particulate matter (DPM) levels in underground metal and non-metal mines are maintained below statutory limits is an essential requirement of mine ventilation systems. However, despite the cost of providing ventilation, air ventilation rates are usually based upon models, assumptions, or measurements integrated over long durations rather than actual need. Real-time measurement of DPM, interpreted in terms of mine activity schedules, can offer better ventilation management to keep DPM within regulated levels while controlling costs. This work presents data from three demonstration sites with in-mine applications of an environmental particulate sensor that measured black carbon (BC) as a surrogate for DPM.Aethalometers are a class of environmental monitors that measure the light absorbance of aerosol particles at several optical wavelengths. A model AE33 Aethalometer was operated in three separate mines for periods of two weeks, three months, and seven-plus months, and the data was reported in real time as a concentration of BC. Concentration of aromatic organic compounds, which can indicate other forms of combustion, was also reported. The data was used to:- measure the relative efficiency of a new scale-model DPM air scrubber- determine if ventilation could be reduced in a shotcrete loading facility without compromising air quality- evaluate diurnal and weekly DPM levels in a large-entry stone mine. Instrument data were displayed locally and stored for later downloading in all cases. In one mine, the instrument was connected to a local controller, and in another it was connected to the mine’s underground network so that DPM data was presented in real time to a display in the mine ventilation engineering office on the surface.The results showed that the air scrubber removes from 82 per cent to 95 per cent of the DPM; that DPM produced during shotcrete loading is only a minor part of overall DPM levels; and that wide variations in DPM levels exist in the limestone operation. The DPM monitor operated continuously for extended periods in these underground environments. The only maintenance required was the routine replacement of filter tape, typically on a two-week schedule. A sample diluter, which is currently being tested, could extend the intervals between filter changes. High concentrations of airborne coal particles is the main reason leading to health and safety hazards in underground coalmines. Water spray is one of the effective methods to suppress coal particles in mine sites, but the use of plain water is not effective enough to capture coal particles. By adding surfactants, coal wettability can be improved which will increase the coal dust suppression efficiency. In this study, a modified sink test was employed to evaluate coal wettability in the presence of two anionic surfactants: sodium dodecyl sulfate (SDS) and sodium dodecyl benzene sulfonate (SDBS). Sink rates were calculated by measuring sink weight over test time. Different surfactant concentrations (0.01 per cent, 0.05 per cent, 0.1 per cent, 0.2 per cent and 0.4 per cent) and two types of water (tap water and deionised water) were selected to investigate coal wettability over three size ranges (0–38, 53–75 and 75–90 µm). The results show that both SDS and SDBS surfactants can lower the water surface tension and improve coal wetting performance. Sink rates increased as the surfactant concentration increased, and surfactant solutions prepared by tap water performed better than deionised water in enhancing coal wettability. An investigation into the reliability of the data being collected at the Mount Isa Mines site operated by Glencore in Queensland allowed on-site ventilation personnel to scrutinise pressure and volume measurements collected from the primary surface fans. The investigation effectively identified discrepancies being reported to the on-site remote monitoring system. The difference between the real-time and static measurements on the P63 RAR shaft identified that the in situ differential pressure transducer and piezo annubar system was not operating correctly. This indicated a deficiency of approximately 30 per cent reporting back to the remote monitoring software versus the live readings measured with the Pitot tube bomb and ALNOR AXD610 pressure micro-manometer.Constant monitoring of an operations ventilation network is imperative to ensuring that the underground atmosphere provides a safe and healthy workplace. Further benefits to real-time monitoring allows for the early indication of network failures and promotes increased availability. An innovative approach to out engineer and improve the existing measuring equipment from the 1970s was sought.The use of ultrasonics in the mining industry is not new with ventilation management systems (VMS) equipment available within the marketplace. The introduction and implementation of a reliable product for real-time monitoring was a challenge to overcome due to limited access and suitable measuring points within the mine. The available equipment on the market through mainstream suppliers was not suitable for the unique application required due to the in situ installation of the surface fans. A solution was identified in the oil and gas industry through collaboration and innovative thinking. Coal workers’ pneumoconiosis (CWP) has re-emerged as a major concern in the Australian coal mining industry. Harmful effects from coal dust inhalation have been well documented, but the underlying causes and mechanisms of CWP are still debatable. Research conducted in the USA has proposed a plausible link between the presence of pyrite in coal and the prevalence of CWP. Reactive pyrite in coal oxidises under ambient mine conditions to produce various iron sulfate minerals such as melanterite, rozenite, roemerite and szomolnokite. Rapid reaction rates are promoted by the form (size and morphology) of the reactive pyrite present, which provides both increased surface area and increased porosity for easy air access to reaction sites. The products formed from reactive pyrite oxidation are often needle-like crystals with thicknesses in the order of 1–2 µm (eg melanterite and rozenite) and prismatic crystals with thicknesses less than 5 µm (eg roemerite) have been recorded. The densities of these minerals are significantly less than quartz, which makes them prone to becoming airborne with the normal coal dust. In fact, the mix of these mineral salts is commonly referred to as ‘fairy dust’ by mine workers due to the way they can become entrained and sparkle in the mine ventilation air, particularly if they occur in the upper part of a seam that is forming a coal roof. Examples are presented of the various products of reactive pyrite oxidation found in three Australian coal samples, which provide evidence of the physical and chemical mechanisms that would support the USA findings, particularly in terms of a source of bioavailable iron leading to increased inflammatory stress response.CITATION:Beamish, B B, Ward, C R and Chalmers, D, 2017. Foram estudadas três corridas comerciais de ferro fundido nodular. Para produção das corridas, partiu-se do mesmo metal base e utilizou-se a mesma liga nodularizante. Cada uma das corridas foi feita com inoculantes diferentes. Os percentuais em peso de inoculante e liga nodularizante foram, respectivamente, 1,0% e 1,3%. Estudou-se a nucleação e o crescimento dos nódulos de grafita. Várias técnicas complementares de análise microestrutural foram utilizadas, tais como microscopia óptica, microscopia eletrônica de varredura (MEV) e espectroscopia de raios-X por dispersão de energia (EDS). Observou-se a sequência de crescimento dos nódulos de grafita, evidenciando-se a formação de silicatos complexos ricos em alumínio, cálcio e bário ao redor dos núcleos, gerando uma interface favorável à solidificação heterogênea de grafita a partir destas partículas de tamanho superior ao raio crítico.

In February 2016, the upgraded Blast Furnace 1 of JSW Steel Limited (JSW) at its Vijayanagar Steel Plant was blown in after a 6 months shutdown in which the whole furnace was rebuilt on the existing foundation and within the existing tower structure. Despite several plant constraints it was possible to increase the furnace inner volume by 85% - reaching 2307 m3 from existing 1250m3. The upgradation project covered the stockhouse and its dedusting system, top charging system, furnace profile, furnace cooling system, casthouse and its dedusting system, slag granulation plant, pulverized coal injection plant, hot blast system and gas cleaning plant – with major interventions in order to cope up with the changed operating conditions. The total scope of the project was split by JSW into several packages, all based on design data provided by Paul Wurth. JSW was responsible for coordinating the local subcontractors along with Paul Wurth which has been appointed as main technology supplier in charge of complete basic and selected detail engineering in the key areas and of the supply of core equipment such as the Bell-less Top®, copper staves, GCP key items and TMT casthouse machines. The main design concept and the key points of the project such as optimization of project ROI, advanced erection concepts as well as a summary of the operating results are presented confirming JSW “BF1” upgradation as one latest examples of the current state of the art in the revamping projects.

Foram encontrados vários casos de falha de engrenagens de redutores de grande porte, aplicados em turbogeradores em usinas de cogeração. Este trabalho tem como objetivo a análise de falha dessas engrenagens bihelicoidais. Engrenagens operam sob condição de carregamento cíclico variável, logo seus principais modos de falha são fadiga de contato e por flexão de dentes. A engrenagem estudada, fabricada em aço 18CrNiMo7-6, foi utlizada em campo e apresentou fratura em dois dentes. Realizou-se uma análise de espectrofotometria para confirmação da composição química do material base. Uma análise microestrutural foi realizada utilizando microscopia óptica, revelando que a microestrutura corresponde a martensita com austenita retida. Foi feito um perfil de microdureza no plano transversal do dente, que indicou uma camada cementada efetiva de 2.150 µm e dureza de 715 HV0.1 na superficie. Foi feita uma fractografia macroscópica para determinação das caracteristicas da fratura, o que permitiu identificar marcas de praia e deltas de rio. Aliado a isso, foram feitas imagens por microscopia eletrônica de varredura, determinando o local do início da trinca. This work aimed at evaluating the effect of pre-strain of Lean Duplex UNS S32304 on anodic dissolution and hydrogen evolution reaction rates in acidic chloride media. Interrupted tensile testing was employed in order to generate different deformation levels. Potentiodynamic experiments allowed to detect a decrease on the cathodic and anodic reaction rates as a consequence of plastic deformation. A non-linear evolution of corrosion rates was observed, probably as a consequence of the evolution of specific dislocation structures in the material. Strain also caused a slight ennoblement of the ferritic phase, while austenite became a little less noble. These behaviors are analyzed in terms of residual stresses, characterized by X-ray diffraction.
