The La Colorada underground mine in Zacatecas, Mexico is a mechanised cut-and-fill silver mine with a capacity of 1250 t/d. The project focused on training the mine’s experienced operators for a fleet of underground trucks, through the use of a training simulator. The project was run by the simulator vendor, in collaboration with the mine’s maintenance, safety and production management.A training program was created targeting maintenance reduction, productivity improvement and increased utilisation and availability. Operators were first acclimatised to the simulated environment, had their current performance baselined, then received targeted coaching, with the process repeated to reinforce learnings. Concurrently, production, maintenance, and safety data was being measured in the real world to measure skills transfer. Due to limited telemetry available from the equipment, many of the data points for the project were sourced from maintenance logs, and accounting data.Equipment failure data measured from unscheduled maintenance records showed an overall 6.5 per cent decrease in unscheduled maintenance following the implementation of the training program. This rate of reduction correlated with the significant decrease in equipment abuse behaviours measured within the simulator during this period. Additionally, overall maintenance activities showed a significant decrease, confirming that reductions in unscheduled maintenance were not achieved through increases in scheduled maintenance. The reduction in equipment damage also increased availability and utilisation of the truck fleet. This highlights that the maintenance improvements not only reduced maintenance costs, but made the fleet available for more production. Moreover, the variability of the operator performance was decreased by 86 per cent, and the difference between their best operator and the worst is less than the baseline; this showed a gap where machine abuse, productivity and cost are impacted directly.This project illustrated that even small-scale mining operations with an experienced operator workforce can achieve positive return on investment (ROI) from simulation-based training. Springvale Colliery is an underground longwall mine situated approximately 10 km north-west of Lithgow in the western coalfields of New South Wales. Following a full-scale review of the mineÆs ventilation system in mid-2010, it was clear that the mine by early 2013 would become ventilation constrained as a result of the increasing size of the mine workings, the predicted worsening tailgate conditions and plans to introduce a fourth continuous miner unit. This realisation led Springvale to embark on a major upgrade of the mine ventilation system that would meet short-term and life-of-mine (LOM) requirements.Included in the upgrade project was the installation of a new high pressure centrifugal main exhaust fan that is capable of overcoming the high resistances imposed frequently on the circuit by restrictions in the tailgate airway. The new fan featuring a 2.5 MW motor is designed to be capable of operating at a quantity of 250 m3/s at a pressure of 7.9 kPa, a substantial improvement over the previous system, which had an operating duty of approximately 145 m3/s at 1.9 kPa. The new fan is of a centre hung design and features a backup diesel motor to maintain ventilation in the event of a power outage.Structural engineering analysis determined that under the operation of the new main fan the existing standard of ventilation control devices (VCDs) at Springvale would not be adequate to withstand the increase in differential pressures. As such, an upgrade of critical VCDs was undertaken utilising a novel high flexural strength (9 MPa) shotcrete and thin spray-on liner, which help serve to safeguard the structural integrity of the appliances and prevent increased leakage as roadway conditions at VCD sites deteriorate over time (a serious problem in many areas of the workings at Springvale).In addition to the main ventilation system upgrade, a separate upgrade focusing on improving development face ventilation was also undertaken. This upgrade included the purchase of two high capacity (22 m3/s) variable inlet vane (VIV) auxiliary fans to facilitate comfortable development face ventilation.The upgrade of the mine ventilation system at Springvale has been three years in the making, but has removed a major business risk in that it has afforded mine planning and operational flexibility (a fourth unit can now be introduced) for the LOM, and importantly provided unprecedented levels of comfort to operators at the working faces where previously ventilation and heat issues were frequently reported. Double corrosion protection (DCP) rock bolts have evolved to become complicated assemblies comprising numerous components. This complexity is mainly associated with durability considerations including potential exposure to adverse groundwater conditions and ensuring separation of dissimilar metals within the bolt assembly itself.Recent progress in the construction of glass-fibre reinforced polymer (GRP) rock bolts have the potential to provide a viable alternative to conventional steel rock bolts in civil tunnelling applications. The durability of the material results in a much simpler bolt detail and permits the use of resin rather than solely cement based grouts.This paper presents the findings of the comparative structural testing of GRP bolts with conventional DCP steel bolts. The axial load performance, including stiffness, ultimate capacity and ductility of bolts are compared. Shear behaviour of bolts is considered, including durability issues associated with damage to the plastic sleeve used in DCP bolts.The paper also considers other issues which are relevant to the design of temporary and permanent rock bolts used in tunnel support, such as initial tensioning and grouting. In non-ferrous metal mining operations, it is generally necessary to crush and grind the ore to a very fine particle size to effectively liberate the contained mineral from the host rock. Fragmentation by blasting is the first stage of this comminution process.Numerous studies and independent modelling of the Mine to Mill process have demonstrated the potential for significant downstream productivity improvements from improved blast fragmentation. However, safety and environmental constraints associated with the blasting process usually limit the extent to which blast energy or powder factor can be increased.An effective blasting solution has been identified that enables the safe utilisation of powder factors several times higher than those used conventionally to provide significant improvements in fragmentation. The solution uses a static ‘blanket’ of broken rock overlying the blast to contain this increased blast energy and control rock movement. To produce this broken layer of rock, the subdrill in each blast is significantly increased to preblast (or precondition) the entire stemming region of subsequent blasts on the next mining bench.The solution has been evaluated at a large open cut poly-metallic mine in Mexico. FerrAus Ltd's Robertson Range and Davidson Creek Projects are located in the Hamersley Province about 100 km east of Newman, Western Australia. Significant iron mineralisation defined by an aggressive exploration program within the Marra Mamba Iron Formation is shallowly north dipping at Davidson Creek, and mainly shallowly east dipping at Robertson Range, forming part of a regional scale anticline with the granitic and greenstone basement of the Sylvania Inlier as its core. With minor exceptions, the stratigraphy is comparable with that seen in the main Hamersley Basin. Granite and greenstone basement rocks of the Sylvania Inlier are unconformably overlain by shales and volcanic rocks of the Fortescue Group. The overlying Hamersley Group is locally represented by interbedded chert, banded iron-formation (BIF) and shales of the Marra Mamba Iron Formation (Nammuldi, MacLeod and Mount Newman Members), and dolomites, cherts, BIF and shales of the Wittenoom Formation. Iron enrichment occurs predominantly in the Mount Newman Member, and to a lesser extent in the West Angela Member of the Wittenoom Formation. Enrichment varies from 20 - 30 m in thickness in elongate bodies up to 3 km in strike length, and generally thins down dip. At Davidson Creek iron mineralisation is a haematite-goethite-ochreous goethite assemblage, while at Robertson Range this assemblage is consistently overprinted by a later, goethitic alteration related to 'hardcap' weathering. Near surface hardcap alteration in both project areas comprises more siliceous, aluminous and vitreous goethite. Initial exploration completed by Rio Tinto Exploration between 1999 and 2001 indicated the potential for about 20 Mt of iron mineralisation at Robertson Range. Since 2005 a detailed exploration program undertaken by Australian Manganese Pty Ltd (a wholly owned subsidiary of FerrAus Ltd) has defined a global indicated and inferred resource totaling 164.4 Mt at 58.6 per cent Fe (ASX: FRS 17 April 2009).

The removal of sulfur from SO2 containing flue gas is improved by adsorbing SO2 into solution with manganese ions as catalyser, however, burnt lime slurry has to be added to modify solution pH and the CaSO3 by-product is of low economic value. In this paper a novel one step process for simultaneous manganese leaching-desulfurisation of flue gas is presented. An investigation of the effect of process parameters included flow rate and SO2 concentration in flue gas, adsorbing time, solution to solid mass ratio, leaching time, and their impact on the oxidation and removal of SO2 from flue gas. The catalysing mechanism of manganese ions on the oxidation and SO2 removal was demonstrated by calculation of the species originating from manganese ions and SO2 in the solution according to solution chemistry. SO2 removal in the adsorbing solution took place at pH 5 - 6, where manganese ions dominantly occurred as Mn2+, and the chain reactions for oxidation of SO2 starting from HSO3- were improved by the presence of Mn2+. SO2 bearing flue gas was effectively desulfurised by leaching rhodochrosite (MnCO3), with desulfurisation of the flue gas and modifying the solution pH being achieved simultaneously, and MnSO4 of high economic value recovered from the leachate. 85 per cent manganese leaching and over 70 per cent desulfurisation of the SO2-bearing flue gas were achieved with only one adsorption stage under optimum conditions.

Oversize rock breaking and metal tramp removal are key issues for reducing primary crusher downtime, as well as improving the safety associated with its operation. Remote operation of such tasks would thus not only increase productivity, but also reduce the risks related to work in confined spaces, fall risks, and overhead hazards. These issues are particularly relevant in high-capacity operations such as iron ore mining, where large machines are in continuous operation. This article describes the architecture, construction and advanced testing of a novel remotely operated robotic mechanism for assessment and removal of metal tramp from primary crusher chambers. The system essentially includes a robotic-arm equipped with a hydraulic clamp tool for handling oversize material, as well as an oxy-flame module for cutting metal pieces entrapped within the primary crusher cavity. The first industrial unit was delivered to a large iron ore mine in Brazil, where the installation and testing is scheduled within the coming months.

For decades, organisations worldwide have been working to overcome challenges associated with new technology adoption while keeping up with rapid growth, development, and globalisation. In minerals processing, the challenges in developing and implementing solutions that contribute to the mining value chain are unique from other markets, as mining operations expect that world-class suppliers provide them solutions to gain a competitive advantage in their operation, production, performance as a financial asset, and as a long-term partner as we move into the future of mining. A simple shift in mindset is proven key to successful technology implementation. Change leaders must no longer think of their expertise in the area of application as their only responsibility; they must make a mental shift and see themselves in dual roles that strive to integrate the perspectives and needs of both developers and users. Successful change leaders must: (1) collaborate, seeking user involvement to ensure fit between product and operational needs, (2) demonstrate commitment to receive new technology, and (3) communicate to achieve an eventual shift of ownership from supplier to users that is seamless. Additionally, this strategy contributes to the mining value chain, as it allows developers and implementers to evaluate how change contributes to the asset’s position both within the company and in the commodities market. This paper will explain the shift in perspective for new technology implementation in detail and provide recommendations that operations can emulate, using examples of real challenges and lessons learned during a commissioning of the CYCLONEtrac™ Particle Size Tracking (PST) system at Cerro Verde’s C2 Concentrator. This concentrator has led technological change for plant optimisation, witnessed improved Net Metal Production (NMP), among other benefits with PST, the only technology in the market capable of providing real-time, online, and direct particle size measurement at the individual hydrocyclone level

The CSA Mine has a long and varied history from initial discovery in 1871 through to the present. Lead-zinc mineralisation was mined historically near the surface. Today copper and silver are extracted from the deeper regions of the mine. The mine has passed through a number of owners over this time, each with a unique operating philosophy and understanding of the mineralisation. Cobar Management Pty Ltd re-opened the mine in 1999 and has undertaken extensive drilling programs to expand the resource and gain a better understanding of the mineralisation characteristics. Presently mineralisation has been located over a strike length of 1.2 km and to a depth of over 2.0 km with over 30 mineralised lenses from four identified ore systems. The refinement of geological and mineralisation models led to further discoveries and prompted a review and modification of resource modelling processes. Advanced statistical analyses prompted the implementation of ordinary kriging as a grade estimator. Improved stationarity from enhanced geological domaining has been supported by variography and kriging neighbourhood analysis studies. Resource models at CSA are now quantifiable in terms of mineralisation style and estimation reliability. The new techniques are assisting the definition of more mining fronts, which are creating new opportunities to increase mine output.

"Predicting how coal seams will be beneficiated through the coal handling processing plant (CHPP) has long been challenging within BHP Coal. Various coal seams from different areas are mined and stockpiled separately, often depending upon a deleterious coal quality parameter; high/low trace elements for example. These stockpiles are then fed in different ratios into the CHPP to produce the desired product/s. In understanding the washability characteristics of the feed source, mine geologists and process engineers work together to improve the beneficiation of different coal materials through the CHPP.For the majority of the BHP Coal deposits, the washability data is available for the coal seams across the deposits. However, no previous standardised modelling and prediction technique existed that could ensure the correct information was available for forecasting and refining CHPP processes. This paper will discuss the steps undertaken to implement a geometallurgical prediction tool that simplified and streamlined the washability modelling and yield estimation process. Upstream embankment raises often represent the lowest cost option for increasing the capacity of tailings storage facilities (TSF), but also pose the highest stability risk due to constructing on top of previously deposited tailings.This paper presents an overview of key aspects in the geotechnical investigation and design of upstream raises and some recent lessons learnt from experience across a number of TSFs in Australia. A summary of recommended field investigation and laboratory testing methods is provided with a focus on collecting quality information for design purposes. A strong focus is given in developing an accurate assessment of pore water pressures, which, if not correctly understood can have disastrous consequences on tailings strength parameter interpretation and wall stability assessment in static and post-seismic conditions.The assessment of the contractive or dilative shearing behaviour of the tailings material and rigorous interpretation of design characteristic values are presented. Assessing and managing instability hazards is an essential activity when working with unstable natural slopes and excavated open pit mining slopes. Slope monitoring has become the standard technique for the management of geotechnical risks associated with mine slope instability hazards. In recent decades, a proliferation of new monitoring techniques such as terrestrial radar, satellite InSAR and LIDAR have become standard operational tools, complementing conventional survey-based monitoring solutions. A reliable monitoring system should identify and record incipient anomalous slope movement. Although the most obvious purpose of a monitoring system is safety related, slope deformation and performance monitoring also enhance the understanding of slope behaviour and assists in improving system design and implementation. For a monitoring system to be considered an effective early warning tool, it needs to operate in real-time and should be linked to the mine’s emergency communication systems. Terrestrial radar systems have been developed that can provide near real-time measurements, at a high level of precision and covering broad areas in all weather conditions. This has had a positive impact on the management of geotechnical risks in operational conditions. The technology adoption of RADAR in mine monitoring has significantly progressed in the last 20 years from technology enthusiasts, to visionaries, to pragmatists to conservative users. However, the increasing adoption of RADAR cannot reduce or remove other monitoring techniques that often have important benefits; even if these technologies cannot be used as a real-time operational tool. An increasing awareness on the importance of combining data from different monitoring techniques to develop a holistic picture of all possible geotechnical hazards is a current industry trend. This is proving to be an excellent foundation for managing hazards associated with slope instability in open pit mines, and is only expected to improve with time with the adoption of new technologies based on big data and Artificial Intelligence (AI).

Cave mining is of interest to the mining community as it offers a chance to extract large, deep orebodies with low operating costs and high production rates. It allows for extracting large low-grade orebodies, which may not have previously been considered for mining. Cave mining is done either top down (ie sublevel caving) or bottom up (ie block/panel caving). Both approaches rely on gravity, stresses and weakness of the rock to fracture and achieve a controlled collapse.Block caving starts at the base of the orebody. It progresses upward and across through continuous collapse of the roof. To achieve this, a critical hydraulic radius must be exceeded. This is accomplished by blasting drawbells, through which the caved ore passes to the production level. An entire level above the drawbells (undercut level) is excavated to help initiate the cave. The undercut level ensures the connection between drawbells and achievement of the required hydraulic radius.Conventionally, drawbells are generated by drilling and blasting several times from the production level as well as the undercut level. Mucking between each shot is required to generate enough void space for the rock to swell. The need for several blasts necessitates some downtime between each blast. Also, the cost of developing and maintaining the undercut level can constitute up to 35 per cent of the cost of mining the panel.A new blasting technique was developed to create the drawbells in a single blast from the production level. The technique ensures the connection of the drawbell to the neighbouring ones, thus, the critical hydraulic radius is reached and propagation of the cave achieved without the need for the undercut level. The technique has the potential to reduce the capital cost of a block caving operation, increase its feasibility and reduce time to reach the ore and consequently the payback period. The structural models developed by exploration and mining geologists are most commonly concerned with the ‘main structures’ or key constituents that pertain to the associated mineralisation. To this end, it is recognised that the geological and exploration models, which are developed, are essentially ‘fit for task’ and the scale-related variances are not always realised at an early stage. In fact, in many cases anomalous intercepts along different trends and of variable apparent continuity have often been neglected as ‘back scatter’ and not important. Recognition of the importance of subordinate structures as mineralising hosts suggests that additional opportunities exist outside the primary and main structures. History shows that opportunities are often not realised where gold is hosted in orientations not parallel to the predominant trend of the schistosity, main fault or shear zone.Another reason for the importance of subordinate structures can be understood from their roles in a percolation network. Subordinate structures can access the large fluid fluxes provided by backbone elements, but, as dangling elements, they provide greater opportunities for gold precipitation mechanisms and hence may constitute essential parts of the resource. Therefore, the role, understanding and consideration of the smaller-scale and orthogonal structures should be considered during all facets of exploration, resource development, delineation and mining.

Efficient blasting requires constant vigilance with respect to the actual layout being used in the field. Objective measurement techniques are required in laying out a pattern as the 'by eye' or 'thumb suck' methods cannot guarantee consistent results in layout. Erratic blast results are the consequence of such an approach. In a case study at Sons of Gwalia mine, it was demonstrated that incorrect front burdens had a snowballing effect on otherwise carefully laid out blasts, resulting in both excessive amounts of boulders caused by preconditioning of bench fronts and tops, and tight digging. Both problems caused lower excavator productivity and excessive excavator damage, as well as making it difficult to set out subsequent blasts correctly. Several field measurement methods are available to aid in determining correct blast layouts and one is described in this paper.

BlueScope Steel’s Port Kembla sinter machine underwent a major upgrade during mid-2009. The mixing and rolling drum (MRD) was thoroughly cleaned during the upgrade. Space factor measurements taken in October 2009 showed that the drum was operating in the cataract regime in the dry mixing section and the cascading regime in the rolling section, which is optimal for granulation. Sampling carried out during an entry into the MRD showed that both the Sauter mean diameter and the predicted bed voidage increase rapidly during wetting, and then decrease in the wet mixing section. In the rolling section, the granule properties remained constant untilthe drum discharge. Frozen particle analysis, using liquid nitrogen as the quenching agent, were carried out on material collected from the MRD discharge. The results, expressed as a Granulation Index, showed there had been a significant improvement in the granulating performance of the MRD following the upgrade. The plant studies were also complemented with laboratory scale experiments which aimed to optimise the granulation process. The effect of burnt lime on green feed permeability was quantifi ed using the laboratory scale drum at different moisture contents. A significant increase in permeability was apparent once the burnt lime dosing rates doubled from 1.1 - 2.2 per cent w/w (feed basis). The capacity of the burnt lime system at the sinter machine will be increased in order to benefi t from the expected higher permeability, permeability, which will enable the machine to sinter at deeper bed heights.

Resource characterisation is critical for informed decisions in both strategic and operational space. The sources of information for resource characterisation are limited by: direct measurement of resource attributes, such as grades, rock-types, mineralogy, and are available only from sparse locations, ie drill holes; or indirect geophysical measurements such as seismic, gravity or electro[1]magnetic survey. Data collection tools, methods, and processing technologies are constantly improving providing a broad spectrum of options for data collection strategies. The cost of each data survey varies from thousands to millions of dollars with the value of each additional data having diminishing return for a particular business decision. The value of information analysis provides the optimal decision on data collection strategy within a limited available budget. This work presents an example of value of information analysis for new Blast Hole Assay Tool (BHAT) and Reverse Circulation Grade Control (RCGC) data used in addition to the wider spaced exploration data. The value of information is quantified in terms of reduction of grade uncertainty, ore loss and dilution by comparing different combinations of data collection methods. Four different strategies were considered: exploration samples in addition to 50 per cent of blastholes surveyed with BHAT, exploration samples in addition to 33 per cent of blastholes surveyed with BHAT, exploration with wide-spaced RCGC data, and exploration without additional grade control. For each strategy the observed values have been simulated using advanced multivariate geostatistical simulations and compared with simulated ground truth models. The calculated uncertainty, ore loss and dilution informed the optimal data collection strategy. Opportunity to reduce sample density from the nominal 50 per cent of drill holes was evaluated.

Whilst communications systems in the mining industry have evolved over the years, the premise remains consistent that reliable communication is vital for safety and operational efficiency. TodayÆs open pit mines are benefiting from advanced developmental efforts based on mesh networking hardware and software technology. This paper highlights Rajant CorporationÆs adaptation of technology, originally developed for the defence and first responder industries, to provide wireless network connectivity in open pit mining applications. Featured is the large-scale deployment of over 300 mobile, meshing access points in the Bingham Canyon Copper mine near Salt Lake City, Utah, the worldÆs largest open pit copper mine. Many companies have positioned themselves, their technology and their product line in the arena of rugged outdoor wireless broadband mesh networking infrastructure. However, Rajant Corporation has combined specialised command and control software and portable networks which offer network extensibility and redundancy that are not available in any other networking solution. Rajant CorporationÆs BreadCrumb« offers unique traits in portability and non-line-of-site networking nodes which intelligently route and broadcast in standard 802.11 protocol. The advantage of RajantÆs solution is especially valuable for users needing equipment moved easily and rapidly into and out of the theatre of operations with uninterrupted network availability. The main differentiators that set the BreadCrumb« network apart from the competitors are mobility (continuous availability), simplicity, ability to properly load balance and power options. In 2007, RajantÆs BreadCrumb« wireless mesh system was selected by the Kennecott Utah Copper Corporation (KUCC), a wholly owned subsidiary of Rio Tinto, as its primary communications platform for operations within the Bingham Canyon Copper mine, the worldÆs largest open pit copper mine. The Rajant BreadCrumb« technology enables KUCC to gain additional operational efficiencies by tracking, monitoring and managing its copper mining operations. The primary goal of using the BreadCrumb« wireless mesh system Kennecott was to streamline its complex mining operations. KUCC required a high number of moving wireless nodes for improving mine monitoring and control. The Rajant InstaMesh« software running on the wireless BreadCrumb« units connects hundreds of devices to each other while rapidly transporting critical operational data. Kennecott has successfully implemented a large number of BreadCrumb« radios in an interconnected network that allows loader trucks, shovels, pumps, laptops and other production equipment to communicate with each other in real-time. These systems are a mix of secure access nodes that enable data and voice communications across a meshed, self-healing network for fleet dispatch, health monitoring and other critical mining applications. Many of the devices that require wireless communications are moving at all times throughout the wireless mining infrastructure. The BreadCrumb« nodes rapidly adapt to any changes in the network topology, assuring that IP traffic uptime and bandwidth are maximised. The installation layout and data network specifics, as well as maps and data network efficiencies will be detailed in the paper.
