Acid drainage waters generated in the uranium deposit Curilo, Bulgaria, were treated by means of a pilot-scale passive system consisting of a permeable reactive multibarrier and a constructed wetland connected in a series. The multibarrier had a total volume of 23 m3 and consisted of an alkalizing limestone drain and an anoxic section for microbial dissimilatory sulphate reduction, bio-sorption and additional chemical neutralization. The waters had a pH in the range of about 2.5 ~ 4.0 and contained radionuclides (uranium, radium), heavy metals (copper, zinc, cadmium, lead, nickel, cobalt, iron, manganese), arsenic and sulphates in concentrations usually much higher than the relevant permissible levels for waters intended for use in agriculture and/or industry. The water flow rate through the multibarrier varied in the range of about 1 ~ 17 m3/24 h, reflecting water residence times of about 300 ~ 18 hours. An efficient removal of pollutants was achieved by the multibarrier during different climatic seasons, even during cold winter days at external air and water temperatures close to 0oC. The multibarrier effluents were enriched in dissolved organic compounds and in some cases still contained manganese and iron in concentrations higher than the relevant permissible levels. These pollutants were removed in the constructed wetland as a result of the activity of different heterotrophic microorganisms, including some bacteria able to oxidize the bivalent manganese and iron ions to Mn4+ and Fe3+, respectively.

Pyrometallurgical reactors constitute a key processing component in the total primary and industrial/recycling resource cycle, being involved both in primary smelting, converting and extraction, as well as the reprocessing of scrap, from aluminium cans to end-of-life automobiles. Therefore the pyrometallurgical reactor?s role in achieving sustainability is the central theme discussed in this paper since optimising their operation minimises waste, residue and offgas (NOx, dioxin, CO2) and maximises product quality and therefore efficiency. To effectively control the overall resource cycle, one needs to take a systems modelling approach of the whole cycle, seeking to also understand the dynamic process behaviour of the individual components of the cycle, and then especially the part that contributes most to the chemical conversion, namely the pyrometallurgical reactor. This paper highlights the role of pyrometallurgical thermodynamics in the whole resource cycle and specifically places equilibrium thermochemistry in the context of process dynamics where large, variable inventories are recycled or maintained within the system. This paper will therefore review the semi-empirical dynamic modelling tools, which are used to model complex systems with the specific goal of developing dynamic predictive models, which also include slag-alloy chemistry, towards controlling the recycling in a feed forward manner. To illustrate the primary production of metals, high carbon ferrochrome and Ni-Cu-matte smelting will be presented as a brief case study. Also fundamental studies in blast furnace and waste incineration kilns will be given. It also will show how the distributed nature of the chemistry of melts in the case of primary extraction, and industrial (recycling) materials such as recycled end-of-life vehicles, have a significant impact on the process outcomes and model predictions. It is therefore argued that the fundamental thermodynamics and kinetics in metallurgical reactors play a final crucial role in modelling the closed material cycle, but only when it is used in conjunction with process systems theory based on reconciled data for parameter estimation and model calibration. System models for aluminium and car recycling will be given as well as a dynamical system model that describes the interconnected material flows for Ag, Au, Bi, Cu, Fe, Ni, Pb, PGM, Sn and Zn for a study on lead-free solder.

There are interactions between different minerals from the same ore, minerals and grinding media, and the electrochemical conditions present in the system. Grinding in steel rod and ball mills is a common practice in minerals processing. It is accepted, that the electrochemical interactions between the grinding media and minerals in a grinding mill, influence the corrosive wear of balls/rods and the surface properties of the ground minerals. A complex massive sulphide, Cu-Zn, TAKNAR, Iran, was used for all the experiments. The aim of this study was to investigate the effect of grinding media (dry or wet) on the pulp chemistry and recovery of Cu and Zn in bulk concentrate. 1100 g of ore samples were milled, and mill products with d80=85 and 75 micron in wet and dry grinding methods were produced. Rougher bulk flotation experiments were performed with 550g ore samples, at 30% solids. SIPX in conjunction with Aero238 in 1:2 ratio (48 g/t), was used as mixed collector system, and copper sulphate (200g/t) and MIBC (20 g/t) were employed as sphalerite activator and frother. Lime and High purity Oxygen gas were used for adjusting pH at 8.5 and aeration. The results showed that, more positive pulp potentials were measured when the feed had been ground in a dry environment, and the difference in pulp potentials between the dry and wet ground feed was approximately 250 mV after the grinding stage. In dry grinding method, the recovery of Cu and Zn increased approximately 5 and 10%, respectively. In addition, in dry ground samples, the volume of middling and coarse particles (+100 micron) were more and Dry ground flotation feed had better agreed with using a mixture of collectors. After using copper sulphate, pulp potential increased about 50 mV in dry and 75 mV in wet grinding methods. Keywords: grinding media, pulp potential, Cu-Zn massive sulphide, bulk flotation

In this study, zeta potential and contact angle measurements of pyrite before and after interacting with Thiobacillus ferrooxidans are carried out to investigate the changes in its surface properties. The results show that, after pyrite interacting with Thiobacillus ferrooxidans and its metabolite, the surface electricity of pyrite changes obviously, resulting in a notable shifting of isoelectric point to lower pH value, but the contact angle varies little. Bacterial protein plays the most important role in the interaction. This work is helpful to disclose the mechanisms of Thiobacillus ferrooxidans de-pressing pyrite flotability.

Charge motion is of prime importance in the efficiency of comminution in tumbling mills. Since direct observation of charge shape and its motion in industrial mill are not possible, a combination of analytical and physical studies was used to determine charge trajectory. Software packages, which predict charge motion such as the GMT (Grinding Media Trajectory) only consider the outermost layer of charge (single ball) and ignore the interactions of grinding elements. In this research, the measured charge trajectory in a 1m-diameter mill with the transparent end, called model mill, was compared with that of the GMT. Four types of polyurethane rings were accurately machined to scale down the liners arrangements at two industrial mills. To explore various charge shapes and trajectories, the model mill was operated at 55, 70 and 85% of critical speed for five levels of mill filling (10, 15, 20, 25 and 30% by volume). The angular displacement of the toe, toe departure, shoulder and charge impact point were determined from the photographs taken from the model mill. New relationships to predict charge shape and charge impact points were introduced to modify the GMT results. The relationships were validated by the model mill using the new liner of the Sarcheshmeh copper complex SAG mill. The relative error of prediction was found to be 1.1%. The results indicated that when the lifter face angle increased from 7 to 30º, the distance between the charge impact point and the toe decreased from 52 to 31º for 25% filling. This meant increasing the probability of charge impacting the toe not the liner which favoured more efficient comminution practice. After converting AG mills to SAG mills on account of liner profile change, 31% increase in throughput (from 419 to 548 t/h) in addition to 4% decrease in the product size (from 516 to 496 µm) were realized which was a significant contribution in the plant performance improvement.

The EU Directive 2000/53/EC on end-of life vehicles (ELVs) states that in 2015 at least 85 wt.-% of a vehicle has to be reused or recycled. This result in the obligatory need to separate additionally metallic and other components of the automotive shredder residues (ASR), so that they can be professionally prepared for recycling and reuse further. Currently the iron-containing fines of ASR are deposited as it is not possible to process in blast furnaces due to its particle size (< 4 mm), composition and material properties. Additionally problems are also caused in handling and transportation (dust) of the material. This work focuses mainly on the ASR materials utilization in blast furnaces. Material was further separated into two consecutive fractions by carrying out repeated crushing and magnetic separation twice. The two fractions have significantly higher iron content (up to 75 wt.-%) compared to the initial material mixture. The materials were assessed for their usage in blast furnaces based on the possible pelletisation with and without binders, stability of pellets, shape and size of pellets, etc. Pelletisation of the material was carried out with a single mould pellet press. Further lignite coal was added to the mixture as additive which improved the pelletisation behavior and the mechanical stability of pellets. Lignite coal was chosen as a reducing agent in the blast furnace process contributing towards additional savings in energy supplied. The experiments reveal that the production of pellets from iron-containing fines is possible with a lignite coal admixture of about 15 wt.-%. These pellets displayed good mechanical stability and can be used in blast furnace processes in recovery of the recyclable metals which are currently not recycled. The recycling of not yet recyclable metals would reduce the deposition and can be easily adopted into the economic cycle by their utilization. The process flow-sheet adopted in treating hematite iron ore in India through wet circuit generates not only 15-25% slime of Run-of-Mine (ROM), but also results in loss of very high quality fine iron ore particles along with it. As the reserves of hematite iron ore is depleting, it is necessary to explore the possibility of upgrading other types of low grade iron ore and slime for recovery of iron minerals; extensive research in this field is being carried out. While beneficiation of low grade ore is yet to be established, slime beneficiation has been quite successful and many installations of slime treatment plant are underway. In SAIL mines, the slime is mainly the discarded particles from Classifiers, which are less than 0.2 mm sizes. R& D initiative has been focussed on the beneficiation of the slimes (49-60% Fe, 3-10% Al2O3 & 4-10% SiO2) of Dalli mines to generate concentrates assaying 62-64% Fe, 2-3% Al2O3, 3-4% SiO2 and a few innovative facilities for the same has been introduced at this mines of Bhilai Steel Plant (BSP). At Dalli mines, the slime is of very poor quality. A typical slime analysis assays 48.54% Fe, 15.1% SiO2, 8.5% Al2O3 and consists nearly 60% (by wt.) particles less than 38 micron. Slime analysis revealed substantial quantity of very high density mineral particles, those causes jamming of Thickener due to faster settling. A novel technique has been implemented to classify the concentrate ore particles from the gangue mineral particles by processing through Fluidized Bed Classifier (FBC) system, which is a gravity concentrator, to treat 50% of the slime generated and the rest is treated through de-sliming hydro-cyclone followed by Medium Intensity Magnetic Separator (MIMS). A special self-vibrating launder has been designed and introduced into the system to recover tiny iron ore particles, which could not get captured by the permanent Neodymium rare earth magnet in MIMS. The classified iron mineral particles from FBC are further treated in a battery of hydro-cyclones followed by modified Slow Speed Spiral Classifier (SSSC) unit. Multiple feed entry system to the SSSC unit is unique and use of particular feed entry point depends on the desired quality of the product and thus converted to a beneficiation equipment rather than mere de-watering unit. By processing slime in FBC system, the valuable iron ore particles with 62.5% Fe, 5.2% SiO2, 2.23% Al2O3 has been recovered from the slime at a material yield of 30%. And very high valued concentrate particles with more than 65% Fe has been sorted out through the magnetic separation route. The overall extra production of beneficiated slime concentrate is 40-45 tph with 63-64% Fe from a slime feed of 120-130 tph solid. This paper outlines few new approaches in iron ore slime beneficiation at Dalli mines for maximum recovery of valuable minerals. "A history of mill strain gaging at Metso is presented. The output of these strain-gaging programs is compared with calculated stress ranges from different finite element solutions. These comparisons expose the amount of approximation that exists in the analytical solutions, starting from geometry, and material properties, and ending with different forms of internal load models. The influence of strain gaging results on mill design and analysis practices is also discussed. While these instrumentation programs are valuable in identifying areas of high stress in mills, and locations of stress concentration factors, they are by no means extensive or comprehensive enough to verify general internal load models. The vast majority of the programs were aimed at getting additional data about potential failure points, rather than describing overall mill stress behavior. This is especially true since the more recent gaging programs have not included the difficult task of gaging the mill rotating structure interior. This paper tries to avoid the novice path of leaping to general conclusions on the basis of insufficient data."

With the increasing applications of the Chinese metal magnetic liners, the requirement for their technical specifications has become stricter and stricter. It is necessary to deeply analyse the metal magnetic liners in order to improve their reliability and economics. The key issue of metal magnetic liners is magnetic forces: their attractions to mill shell and protection layer. Mathematical models were developed using finite-element analysis software and systematic simulation analyses of the two most critical indexes of magnetic liners were performed to find out the most important parameters and their effect on the liner?s characteristics. The relationships between magnetic forces and installation gaps, thickness of permanent magnets and thickness of protection layer may be used to guide the design of metal magnetic liners for ball mills in order to achieve good economic indexes.

Roller presses are widely utilized in mineral industry for fine milling and compaction. Recently used models are providing only limited information about the material behavior in the roll bite. This paper introduces a 2-dimensional finite element model for analyzing those two basic processes. A pressure-dependent plasticity model with linear elasticity was used as a constitutive model for the particular material. Coulomb friction law was used to describe phenomena on the material/roller surface interface. Two basic roller geometries are considered: smooth (used for milling and compaction) and with cavities, commonly used for briquetting. Comparison of the results obtained from the model with experiment indicates that they are following the general trends of experimental values recorded with laboratory roller presses. It is shown, that the model is suitable to analyze material behavior through all stages of the rolling process: feeding zone, nip region, neutral plane and release section. It can predict pressure, shear stress, slip of the material over the roller surface, material velocity field, failure of the compact during release and the course of other important process variables. This allows the process engineer to gain an improved understanding, leading to a better process and equipment design and control.

The ball level and pulp load play a key role in the operation of industrial scale ball mills. These two operating variables have a significant influence on the performance of the ball mill and any attempts to optimize these devices require manipulating either one or both of these variables. There are several models that can be employed to perform simulations to optimize the performance of industrial ball mills. However, most of these models require ball load and pulp load measurements as inputs to calibrate the model. The changes suggested by the simulator also provide operating regimes that involve moving either the ball level or pulp load and sometimes both of these variables. A ball mill model coded in JKSimMet was used in conjunction with the Sensomag to optimize the secondary ball mill at Waterval concentrator in South Africa. The results show that the perfect mixing ball mill model can be used in conjunction with the Sensomag to optimize the performance of the secondary ball mill.

The paper presents the modeling and simulation experience in field of research into the mineral row material separation. Features of the subject domain generate a need of different approaches using for modeling and simulation. The general scheme of separation modeling process and some examples of developed simulators are presented. Due to different features and standards of knowledge, different formal models should be used to describe and analyze separation processes in the frame of general scheme. The main types of simulators are modeling tools based on statistical, analytical or expert (logical) methods. Advantages and disadvantages of each method above are mentioned in the paper. Based on the studies in the field considered, an aggregated mathematical model of a separation process has been generated. The aggregated model is presented by two combined equations. The actual apparatus model is formed by substitution of the particular functional expressions of the forces acting in the apparatus into the aggregated model. The developed simulation tools are based on integration of limited experimental data and on ex-pert knowledge available on separation processes. Simulation does not allow producing an optimal, in terms of mathematics, solution. But it gives an opportunity to produce and compare quite adequate solution variants in real time. The results obtained are the theoretical and methodological base for integrated information technologies to support studies in the field of mineral processing.

The flotation-related properties of hexanol derivatives and mono-alkyl ethers of propylene oxide, which include many important flotation frothers (e.g. MIBC, DF-200, DF-250, DF-1012, etc.) have been studied. The obtained results show that the DFI (Dynamic Foamability Index) - CCC (Critical Coalescence Concentration) plot can be used to classify flotation frothers. The frothers characterized by low CCC and high DFI values have properties of strong flotation frothers, while those with high CCC and low DFI values are more selective. The proposed frother classification system, based on simple CCC and DFI measurements, provides, for the first time, a solid ground-work for characterization of the flotation frothers.

We consider the average power dissipation distribution for dense granular flows of an idealised mono-sized charge (5 mm glass beads) in a 300 mm diameter tumbling mill operated in the cascading-to-cataracting Froude regime. By combining the inherent frictional nature of particles within a dense flow regime and noting that tumbling mills are typically characterised by collisional and turbulent stresses, we derive the power dissipation distribution for athermal boundary conditions. The input data to the model (velocity, solids concentration, pressure and flow depth) are obtained directly from non-invasive measurement using a nuclear imaging technique: Positron Emission Particle tracking (PEPT). The power dissipation due shear stresses is shown to be the dominant mode of dissipation in the tumbling mill with up to two orders of magnitude difference between pressure induced dissipation and shear.

There is a strong demand for nickel metal due to quick development of stainless steel and new electrical materials, most of which is extracted from sulfide resources, resulting in a serious depletion of sulfide resources. Therefore, more attentions have been paying to extracting nickel from nickel laterite, which accounts for some 50% of total nickel metal production. In this paper prereducing?magnetic separation?reduction smelting process is developed to manufacture ferronickel rom two types of nickel laterite DN and GN, assaying 1.42% 1.83% Ni and 49.09% 26.08%Fetotal, respectively. Mineralogy of two types of nickel laterite was determined and optimization of process parameters was conducted to manufacture ferronickel. Prereduction?magnetic concentration process is used to upgrade low grade nickel laterite firstly, two kinds of Ni-Fe concentrates being prepared of DN assaying 2.26% Ni and 69.45% Fetotal and GN containing 2.76% Ni and 38.00% Fetotal. Finally, two types of ferronickel were produced by reduction smelting of prereduced concentrates DN and GN, DN and GN ferronickel contains 2.97% Ni and 6.58%Ni, 89.25%Fetotal and 89.95%Fetotal, respectively. The total recoveries of Ni and Fe of the two ferronickel are beyond 90% and 80%, respectively. There is significant difference in grade of magnetic concentrates and ferronickel between DN and GN laterite due to their different mineralogy, the former belongs to limonitic laterite and the latter saponite one. There are some advantages for this process to manufacture ferronickel from nickel laterite, including effectively upgrading low grade nickel laterite by prereducing?magnetic separation technique, higher throughput and lower energy available for reduction smelting section due to some 40% gangue being rejected in pre-upgrading section, and much less metallurgical coke consumption by using non-coking coal as reductant for prereducing?magnetic separation?smelting process.

"The current sampling systems of ore flows or concentrates are based on the method of cross sections in point sampling and the method of scooping in reducing. The limited number of point samples in sampling and microsamples in reducing lead to big random and probable systematic errors. The paper defines the principles of sampling, which assure the absence of systematic errors and also provides calculation formulas of probable errors in sampling methods of cross and longitudinal sections as well as in samples preparation. The article sets the fundamental laws of sampling: the dependency of minimal mass of gross sample and number of point samples from mass of point sample in sampling from heterogeneous body; the dependency of a sample minimal mass from lumps’ size in preparation of carefully mixed samples; the dependency of point samples’ dispersion from duration of control period. The paper introduces the fundamental notions: lump variance; probable systematic error; methodical error. It also provides a solution of outstanding sample correct application in analysis results calculations. In application of automatic analyzers, mounted in material flows, the probable error connected with sampling, is calculated by the formulas for carefully mixed sampling bodies. The paper describes the developed and introduced sampling systems on the base of combined application of cross and longitudinal sections methods in sampling and preparation of samples. The advantages of this equipment are compactness, reliability, simplicity in service and operation, and for pulps it is adaptability in pipelines. Application of the developed equipment entirely excludes probable systematic error. The new systems of sampling and preparation of samples are introduced at 25 concentrating plants. Introduction of the developed systems at sampling balance points of concentrating plants allowed double reducing balance deficiency."

Sandur Schist Belt of Karnataka Craton constitutes a hub of iron ore mining activity. The iron ore deposits of the region are closely associated with Banded Hematite Quartzite (BHQ), Shale, phyllites, & Graywackes. The gradual depletion of high-grade iron ores due to extensive utilization has necessitated the exploitation of low-grade iron ore including BHQ, which are available abundantly in different parts of India. In the present investigation, BHQ samples from Kammaturu mines of Sandur schist belt was studied to assess the possibility of upgrading the iron content to the maximum possible extent, so that it may find the better use in iron and steel industries. The sample collected from the study area analyzing 39.76% Fe, 39.8% SiO2, 0.66% Al2O3, and 1.92% LOI was subjected to beneficiation studies. The mineralogical studies reveals that the samples are predominately consists of hematite as an iron mineral and quartz as gangue mineral. Liberation studies and chemical analysis were carried out prior to the beneficiation process, which is flotation. Cationic Reverse flotation studies were carried out and discussed by varying different process variables such as feed size, depressant, collector cum frother dosage & pH. The results obtained are encouraging with an appreciable improvement in the iron content up to 62.8% Fe with Fe recovery of 50.43%. The concentrate obtained from the flotation can be used for pellet making process.

A new optical sorting system based on a complex image analysis and high definition imaging has been developed by Comex. The image analysis is based on high definition cameras of different types and advanced filtration tools for verification of waste particles. Different mineral properties are used to identify the processed material. The system is further combined with a high speed rejection mechanism based on FPGA technology and operating in real time conditions. This provides a minimal error when removing waste particles from the sorted material.

In a small-scale mining in Brazil?s northeast, scheelite were exploited since 1940?s using a traditional gravity concentration flowchart (composed by jigs and shacking tables) that operates with low efficient for fine particles. Tailing of this plant was submitted to chemical, mineralogical and size characterization. Results pointed 50% smaller than 74µm with a grade of 0.11% WO3. The particle?s size is an important operational variable to heighten recuperation by shacking tables. Tests using Falcon SB40 centrifuge concentrators and shacking table were realized, optimizing their operational variables. Based on the tests results a new flowchart was proposed for concentrating and tailings recovery.

This paper presents a numerical investigation of solid separation in jigging device, which is a gravity separation method widely used in ore processing. Separation is recognized as being heavily dependent on fluid motion in the jig. This study explores the effects of the inlet time dependent velocity profile on jigging performance. Modelling of the liquid-solid system is performed through a combination of computational fluid dynamics (CFD) to simulate liquid flow and discrete element method (DEM) to resolve particle motion. The initial packing conditions consist of a binary-density particle system of 1130 particles each 1 cm in diameter. A variety of jigging profiles are implemented in jigging. The saw tooth pulsation profile is selected with three variations in both amplitude and frequency. The performance of each profile variant is compared in terms of solid flow patterns, separation kinetics, energy, and mean particle position. These quantitative comparisons demonstrate significant differences in the segregation rate, energy, and solid phenomena, helping find an alternative optimum operating setting for the system.
