A new, powerful model is presented that focuses on plant logistics and scheduling aspects of the smelting, converting, fire refining and casting operations at the Horne smelter. This plant complex is the largest custom copper smelter in North America. It handles a wide range of feeds and utilizes a number of proprietary continuous and batch technologies that require good scheduling in order to maximize plant capacity and efficiency. The present model was developed by Xstrata Process Support, in collaboration with the Horne smelter, and uses the Arena® software to evaluate the impact of a number of plant variables on the annual copper capacity of the plant. Model development was carried out by Xstrata Process Support, in collaboration with the Horne smelter, through the effective combination of process chemistry knowledge and detailed knowledge of the plant operation (including all material flows and transfers, as well as information such as operating on-line times, plant stoppages and also scheduled and unscheduled maintenance activities). A number of case studies were then examined, including the impact of anode furnace and casting cycle times on annual copper capacity and the impact of a one-crane mode of operation in the converter aisle, which normally operates with two cranes in service. The model predictions were found to match actual plant results very well. The present modelling of plant logistics and the scheduling aspects were found to add important dimensions at the plant with regard to projections of the real-life plant capacity. As demonstrated in the present case, this type of model and application can have a significant impact on optimizing operations at a given plant. This impact is particularly important in the current market environment, where emphasis is on maximizing plant output and lowering costs. These models can help yield the easily obtained gains that are clearly desirable in these times. Xstrata Process Support has developed Arena models for other operations and is available to explore new applications for a win-win situation at other plants, including mines and concentrator operations.

"This paper is based on work carried out to examine the feasibility of increasing the smelting rate of two oil-fired calcine-charged reverberatory furnaces . Various constraints prevented physical enlargement of the furnaces and so allention turned to the use of preheated combustion air or oxygen enrichment to bring about the required increase in production. As a basis for further calculation, a furnace heat balance is determined using the smelting metallurgy and combustion data for the current operation. Various other operational data are tabulated and compared with similar data from other operating copper smelters.New heat balances are derived for various levels of combustion air preheat at the current smelting rate, and the effects of air preheat on oil consumption, combustion air and waste gas volumes are tabulated. These data are used to demonstrate the level of increased throughput which would be obtained before constraints in existing gas handling equipment are encountered.A similar exercise for oxygen enrichment is set out, with oil consumption, combustion air and waste gas volumes at various enrichment levels tabulated for the current smelting rate. These data are in turn used to demon strate the smelting rate which would be achieved at a practical level of enrichment before waste heat boiler and gas handling constraints are encountered.The energy implications for both cases are summarized."

"Certain mining methods (eg. Cut-and-fill) result in the contamination of run-of-mine ore with shotcrete. This shotcrete remains mixed with the ore throughout processing. Experimentation performed by Falconbridge Limited revealed that underground contamination of ore by shotcrete (eg. as little as 1% by weight) has led to ill-effects on the nickel recoveries from the flotation process in the mill. The nickel recoveries of contaminated samples were lower than tests without the shotcrete Contamination.To optimize flotation circuits it is important to know why the contamination has created these effects and also to find a method to abate or remove them. Laboratory testing showed that the age of the shotcrete was a factor in it’s effect on nickel recoveries. Younger aged shotcrete gave nickel recoveries lower than baseline nickel recoveries with no contamination. Older shotcrete gave nickel recoveries similar to the baseline.Literature on other cementitious material contaminations on ore revealed that a possible means of remediating this problem is the use of acid in the flotation. The initial pH in the flotation pulp was designed to be pH 9.2, but with the young shotcrete contamination the pH was in the neighbourhood of 10.5. Acid addition may act as a means of lowering the pH to the optimal operational value. Laboratory test work showed that acid addition brought nickel recoveries closer to the baseline."

"Generally speaking, the most intensive efforts at dust control in the mining industry have, in the past, been concerned with underground operations and where uranium ore or high silica material is processed. In the past several years, Stoop Rock has made Intensive efforts to reduce dust levels in it's Iron ore pelletizing complex. There have been no great engineering break-throughs with regard to dust control in such plants, and certainly no new engineering techniques have had to be applied at Steep Rock. This paper deals with how significant improvements in dust levels have been achieved through minor modification to dust collectors and ventilation units, improvements in operating practices, and education of supervisors and hourly personnel.PROCESS DESCRIPTIONSteep Rock Iron Mines is located 120 miles west of Thunder Bay near Atikokan. "This paper describes mineral processing test work on drill core samples from an ilmenite deposit in Terrebonne County just north of Montreal.Mineralogical examination showed that the intimate associa¬tion between ilmenite and hematite precluded their separation. The maximum concentrate grade was therefore limited to 22.9% Ti. Liberation of gangue from the hemo-ilmenite grains occurred around 400 µm, a size which proved to be too coarse for recovery by flotation.Other physical separation techniques, such as elec¬trodynamic, magnetic and jigging, were tried in order to take advantage of the relatively coarse liberation size. An all-flotation procedure and a combination of jigging and flotation yielded similar separations.IntroductionInco Metals Company, through its subsidiary Canico, optioned an ilmenite deposit in Terrebonne County, just north of Montreal, and conducted a drilling campaign to confirm previous geological assessments of the deposit and to provide core samples for mineralogical study. "All mineral processing facilities that use girth gear driven mills need to inspect the gear teeth on a routine basis, whether it be every six months to every three years. The inspection frequency depends on gear tooth condition, and the objective is to ensure the operational integrity of the gear teeth. Conventional methods such as magnetic particle testing, visual inspection or dye penetrant examinations rely heavily on operator interpretation. At best, these techniques can determine whether a defect exists, but are unable to provide information on defect severity. This paper describes the use of combining combined eddy current array (eca) and alternating current field measurement (acfm) to provide a complete survey of all surface breaking indications on the whole gear tooth depth. This method accurately determines the size, length and depth of any cracks found on the surface.INTRODUCTION In order to gain a fundamental understanding of the evolving operational and production behavior of a piece of machinery over a specified time period as part of an effective condition monitoring program, a robust data collection process must be firmly established and adhered to. To be effectively implemented within an organization, a condition monitoring program must have support of not only the maintenance, production and engineering staffs, but also executive management support to ensure successful roll out to realize the maximum productivity of the machinery and subsequent cost-savings. One of the key elements of a mineral processing facility that use gear driven SAG Mills as a primary stage for grinding solution, is the integrity of the critical gear unit that drive the mill. For the maintenance team, condition monitoring on the gear unit is crucial for preventative maintenance. A catastrophic failure in the critical gear unit would require a minimum of ten days to replace the gear set, depending on the damage occurred. This, of course, would only be applicable if the client had a spare critical gear set in inventory. If a gear set had to be ordered, it could take from four months to two years to receive a new gear set. For example, in 2007, there was a global backlog of these types of gears sets resulting in a two year delivery. The maintenance costs associated with a catastrophic failure of this type would easily cost in the millions."

"This paper describes novel methods to enhance the flow dynamics of a mechanical flotation cell that can be applied to an existing installation. There are several reasons to alter the flow dynamics. The most common motivation is to improve the metallurgical performance of the cell, for instance, to improve the flotation recovery in particle size ranges that are normally difficult to recover.The flow dynamics enhancements are associated with the geometry of the rotor-stator area and additional features in the tank. The rotor-stator area has been modified to provide more concentrated turbulent kinetic energy or respectively more pumping efficiency with less attrition to the slurry. The tank can be fitted with various geometrical features, aimed to create a desired particle suspension profile. Depending on the targeted particle size range and application, badly selected or designed features can also have a negative effect on the metallurgical results.Besides new flotation equipment, the enhancements can be applied to existing flotation cell installations, thus enabling improvements in the mixing profiles, solids suspension, tank sanding and metallurgical performance of operating flotation circuits. Results of several tests carried out in existing plant operations are presented, concerning both flow variables and metallurgy.The common factor to above-mentioned enhancements is the use of modern computational fluid dynamics tools in the design phase, as well as the validation of the obtained CFD results in laboratory and production scale. Validated variables include mixing profile, power draw and local air hold-up.The paper demonstrates the effects of various flow geometries on the mixing profiles and metallurgical results of existing mechanical flotation cells. It shows how modern computational fluid dynamics analysis can be used to screen and select different approaches before carrying out costly trial-and-error experiments in plant scale."

Anaconda initiated an extensive underground exploration and discovered a super gene copper blanket which was developed into a small open-pit mine-mill operation that ran from 1970 until the depletion of the copper ore in 1974. East West Minerals, an Australian public company, purchased the mine in 1986 and operated for only seven months producing a single bulk lead-zinc concentrate. In 1995, Breakwater acquired the Restigouche Open pit and Caribou underground deposits. Breakwater began milling operations in July 1997 but Caribou Mine failed to commercialize production, and the company decided to shut it down in August 1998, because of declining metal prices. The mill was plagued by mechanical and design problems, but deficiencies in metal recoveries prevented the operation from reaching desired levels."

"Recent innovations in metal smelting technology utilize continuous oxygen-enriched smelting and converting processes which are capable of producing off-gases containing up to 60% SO2 or more. Other SO2 recovery processes, involving solvent absorption and steam or vacuum regeneration, can produce off-gases with SO2 concentrations nearing 100%.Processing of these high-concentration SO2 off-gases in conventional sulfuric acid plants can cause excessively high catalyst bed temperatures and poor SO2 conversion. In order to avoid these problems, a conventional acid plant design must dilute these high SO2 process gasses with dilution air in order to provide the required oxygen to effectively convert the SO2 and provide a heat sink (via the inert N2) such that the exothermic reaction, SO2 + ½ O2 ???SO3, does not exceed the temperature limit of the catalyst or the converter vessel.MECS, Inc. (MECS) has proven that a high SO2 feed gas design can be a viable option which can increase energy recovery, reduce energy consumption and potentially reduce capital costs."

"Solvent extraction is used in many acid leach uranium circuits to upgrade and purify the uranium bearing solution prior to final product precipitation. A number of strip options are available to recover the uranium from the loaded organic. This paper compares some of these options on the basis of typical capital and operating costs for both the solvent extraction circuit and downstream uranium processing, and also considers other related issues. The aim is to provide an objective comparative assessment of these options that could be used as a qualitative guide in process selection or improvement.INTRODUCTIONIn the 1950s the uranium industry was the first industry to adopt solvent extraction (SX). Since then, the flow sheets have advanced. Notable was the introduction of tertiary amine extractants by General Mills during the late 1950s and 1960s (Mackenzie, 1997; Mackenzie, 2005), which is still today considered ‘state of the art’ technology. Initially solvent extraction was done in combination with ion-exchange, such as in the Eluex flow sheet, followed later by the adoption of direct solvent extraction from pregnant leach solution (PLS). From a strip-precipitation perspective ammonia strip followed by ammonium diuranate precipitation was widely adopted as the norm in the uranium industry. More recently alternative strip systems have been receiving increasing attention due to the environmental, health and safety issues associated with ammonia and the resulting calcined uranium oxide product. This paper explores some of these alternative options in comparison with the ammonia route.It is important to acknowledge that each operation is unique, and therefore the information and philosophy outlined in this paper serve to provide a general guide that can be potentially applied and adapted to any site or project."

"This paper will describe how cultivator shanks are made in one company and how the manufacturing was studied with a view to increasing product consistency and reducing manufacturing cost. The product: which is used extensively in the agriculture industry, was analyzed to determine which geometric parameters optimized its design and whether there was justification for the great variety of styles and shapes that are available in the market. Finally, an extensive series of field trials were undertaken which showed that it is advantageous to the manufacturer to be better aware of the loads and forces that his product is subjected to by another industry.IntroductionStelco maintains a Research Group for its Western Region operations headquartered in Edmonton, Alberta. Because of the small staff, a location that is isolated with respect to its Burlington, Ontario centre and a diverse set of processes and products, a university relationship has developed which may be different from that which would be developed at a larger integrated Steel Works. This paper outlines the type of cooperative studies carried out by Stelco Inc. in Edmonton and the University of Alberta. .To meet the research needs covering a wide variety of steelmaking processes and steel products produced in Edmonton would require more staff and equipment than the sales volume in the West justifies. The gap is filled by cooperation with university personnel. This cooperation has provided these benefits to Stelco Inc.:• access to specialized test equipment and a trained staff to operate it; and• assistance from experts in the areas of product testing and problem solving.Moreover, the close proximity of the university to the plant allows frequent meetings and ensures that practical solutions are developed and implemented. A good example of the ongoing university I industry relationship developed is the joint work on improving cultivator shanks."

"Over the past several years, Svedala has developed a continuous charge monitor (CCM) for tumbling mills. It consists of a strain gauge embedded into a rubber lifter and associated electronics. This paper describes the installation and use of such a device on a SAG mill at the Holt-McDermott Mine. Comparison to measured static volumetric load and bearing pressure and inclusion of the measurement into a control strategy and its potential for condition monitoring is discussed. INTRODUCTIONWhile the measurement of load is very important in all kinds of grinding applications, the biggest benefits are expected from AG and SAG milling. This is what motivated Holt-McDermott to take a closer look at this problem, with a view to optimizing SAG mill performance.In many cases, the SAG mill control problem can be stated as maximizing throughput while avoiding a volumetric overload, with the other constraints (e.g. power, grind size, upstream/downstream equipment constraints, etc.) playing a less important role. This is certainly true at Holt-McDermott where the SAG mill is the production bottleneck about 90% of the time, and anything that can be done to increase SAG mill throughput will have a significant impact on operating profit.Although the goal of maximizing throughput while avoiding volumetric overload is simple to state, it has proven to be much more difficult to achieve. The mineral processing industry has expended a great deal of time and effort to devise control strategies in the pursuit of this objective. While much progress has been made, there is still room for considerable improvement. Across the industry it is probably fair to say that overloads occur relatively infrequently, but the real losses accrue as a result of the tendency to run rather conservatively."

"The Lone Tree demonstration was an important milestone in bringing High Pressure Grinding Roll (HPGR) technology into hard rock applications in the mining industry. HPGRs have become standard equipment in the cement, iron ore, and diamond industries over the past fifteen years, but their use in severe duties found in the hard rock mining sector has been restricted due to high roll wear and subsequent low availability. HPGR availability has historically been limited because of frequent downtime for edge weld rebuilding as the rolls wore and short tyre life from high roll surface wear rates.Recent advancements in HPGR wear protection are now being evaluated for commercial applications in the gold and copper mining industry where this technology may offer benefits in comminuting hard and/or abrasive ores and in improving metal recovery in heap leaching applications.Proving the feasibility of HPGRs for processing competent, abrasive gold ore, Newmont Mining Corporation, the world's largest gold producer, operated an HPGR demonstration plant employing a POLYSIUS (POLYCOM) HPGR incorporating some unique wear protection, at their Lone Tree gold mine near Winnemucca, Nevada. Results of the successful demonstration are presented and evaluated in this paper.The Lone Tree HPGR demonstration plant operated for three months, from April through June 2003. The HPGR operated for 1626 hours and processed 141,000 tons of ore. This technology demonstration focused on measuring operating performance, wear characteristics, and availability of today's HPGR technology.Polysius' innovative roll surface wear protection system eliminated edge-welding downtime. Improved surface wear protection extended tyre life to predicted durations acceptable for very abrasive service. The POLYCOM HPGR is now deemed suitable for selected hard rock applications."

Over the last forty years, a number of specific fluidized bed applications in nickel extraction have been developed for commercial use. Five important processes have gained particular acceptance, namely, sulphide ore roasting, nickel sulphide (matte) roasting, nickel oxide reduction, laterite ore pre-reduction, and nickel chloride pyrohydrolysis. These applications involve different feed materials and process conditions, however, all benefit from fast reaction kinetics and high heat and mass transfer rates in the fluidized bed reactors. They have been studied, tested, and implemented by various nickel producers, who have published their results in many papers and patents. This paper examines the design issues surrounding the application of fluidized bed technology to the above nickel processes. Based on the available data in the open literature, computerized process modelling is used to provide generic flowsheets that illustrate the key features of each process.

"Polycom, a new approach to ore processing based on pressure comminution, is obviously a very attractive alternative to conventional processing methods.Since a full-scale pilot plant was commissioned in 1986, more than 125 commercial installations, with capacities up to 1000 t/hr, have gone ahead.Already successfully used in processing cement clinker, limestone, coal, and other minerals, Polycom high pressure grinding results in:o Significantly reduced capital costs, because smaller units can be used m new installations;o Capacity increases of up to 100% in existing facilities; and o Operating economies that include energy savings of 20% or more, and reduced wear parts consumption.1. IntroductionAutogenous or semi-autogenous mills in conjunction with rod or ball mills are used with preference for ore processing. Most ball mills are of closed-circuit design and operate with mechanical classifiers (spiral or rake classifiers) or hydrocyclones. In other words, the ores undergo wet primary grinding, since slurries are required for the downstream separation stages anyway. This paper presents a new grinding system based on high pressure comminution of ores. This grinding process allows:- Energy savings of up to 20 % or more- Capacity increases of up to 100 % and more- Reduction of wear costs- Smaller units for new installation and thus- Reduced investment costsThese advantages are highly interesting for both new installations and conversion projects, particulary in cases where an increasing hardeness of the ore, i.e. rising Bond Work Index, reduces the output of the plants or where the metal assay of the ore decreases and the capacity of the existing systems has to be increased. POLYCOM high-pressure grinding rolls have established themselves with great success already for grinding cement clinker, granulated blast furnace slag, limestone, cement raw materials, coal and other materials.Meanwhile more than 250 high pressure grinding rolls have been installed worldwide. Capacities up to 1.000 t/h with roller diameter up to 2.8 m and drive units up to 2.400 kW are installed."

"The Gal/an alloy has been developed for continuous galvanizing of steel. The choice of the eutectic zinc-aluminum alloy with addition of misch metal gives a coating with specific characteristics as far as structure, analysis, surface chemistry and surface morphology are concerned. The performance of the uncoated Galfan coating is superior when compared to conventional galvanized particularly for corrosion resistance and ductility. For coil coating applications, these two assets are of the utmost importance but in order to benefit from these two advantages, good paint adherence and high resistance to edge creep and blistering have to be obtained. Despite Galfan's unique features compared to other zinc based or aluminum zinc based coatings, existing pretreatments and painting conditions are used with only minor modifications in order to assure good adherence and edge creep resistance. With compatible processing, Galfan can outperform galvanized and Galvalume as a substrate for coil coating as is demonstrated with various test results.IntroductionThe technical and commercial development of Galfan, a 95% zinc-5% aluminum-0.1% lanthanum-cerium hot-dip coating for steel, has been rapid. From its identification as a promising coating in late 1980, it has evolved from a research product to a fully commercial product with over 100 000 metric tons of coated sheet produced to date, and another 90 000 tons, at minimum, scheduled for 1986. The great majority of tonnage produced to date has been coil coated for use in building panel , appliance, and similar applications. Much technical work has been done to determine the suitability of Galfan for these applications and the proper way of processing sheet for best results. The Japanese government enforced the "Small Domestic Appliances (SDAs) Recycling Law" in 2013. The law targets metals such as Ta, Nd, Dy, Co, and W to be recycled. Considerable amounts of these minor rare metals are mounted on printed circuit boards (PCBs) of the SDAs and/or e-scrap (electric and electronic scraps). Although precious metals and copper can be recovered from the e-scrap in non-ferrous metals smelters, most of the minor rare metals report to the slag in these smelters in non-recoverable forms. These metals are often used in particular types of devices, and therefore it is possible to concentrate them by separating such devices before feeding to the smelters. In previous work we developed technology for "Device Separation" to concentrate several minor rare metals, but some problems remained, such as how to remove the PCBs from e-scrap bodies, and how to detach devices from PCBs after their removal from escrap bodies. This paper proposes a two-stage crushing process in which, firstly, PCBs are removed from the e-scrap body with various crushers, and secondly, devices are detached from the PCBs involving the application of elevated temperatures. It was found that in the first stage, crushers with physically flexible rotating media such as chains, which provide high collision probability with the sample and consume relatively low energy, can quite effectively separate the PCBs from the e-scrap bodies non-destructively. In the second stage, heating was found to be remarkably effective in helping to detach mounted devices from PCBs, also non-destructively. This paper will also discuss the detailed mechanism of the heating effect on the detachment of devices from PCBs.
