Occasionally additives are used in the wet processing of iron ore tailings and slurries, for examples, in the thickening of tailings with flocculant to recover process water, and in the smooth pumping of concentrated slurries. They can mitigate slurry behavioural issues that could significantly affect the plant operation and production. The nature of iron ore business requiring the plant to have a high throughput to be economical, large amounts of slurries are therefore processed every day. The quantity of additives needed will correspondingly be large and so are the associated costs. This could have a significant impact on the plant profitability. If additives are used they must be very costeffective. NaOH is among the lowest cost chemicals available, at ~US$400 per ton. In this paper we will look at use of composite additives involving phosphate compounds with NaOH added to reduce the cost, for the control of iron ore slurries rheology. The NaOH worked synergistically with the phosphate compounds. The effectiveness of these composite additives in viscosity reduction can be neutralised by another cheap additive such as lime or a Ca(II)-based salt turning the slurries back to being a paste. Tailings paste is an ideal material for safe storage in the dam. These composite additives can also be used to facilitate the recovery of iron ore at commercial grade from tailings (Leong, 2020a, 2021a).

Metals are essential for the sustainability transition and decarbonisation of society. Yet, it will be paramount to produce them sustainably and minimise the affiliated resource and energy use and the associated emissions. In the circular economy, the metallurgical industry should recycle existing material stocks, and improve its utilisation of wastes, residues and side streams. This increases the complexity of processes, as they become both (often multi-fraction) waste treatment as well as material production processes and brings complexity to the assessment of environmental benefits. Assessing the environmental impact of technological developments frequently is supported by life cycle assessment (LCA). While the method is well documented, its implementation involves several methodological choices that deserve reasoning and analysis, such as how to define the product when former wastes are turned into new products, the selection of impact methodology when converting emissions to environmental indicators, the definition of system boundaries and co-product allocation and the interpretation of sensitivity and uncertainty in final outcomes. In this exploratory study, we investigate how the variation of LCA set-up affects the environmental burden of the system. We consider a metallurgical process where a mix of hard-to-recycle aluminium-containing streams is used to produce aluminium cast alloys in a rotary furnace. Remelting with salt-fluxes allows recovering metals from partly oxidised/contaminated streams, such as dross, bottom ash and industrial shavings, but at the expense of generating significant amounts of salt-slag/salt-cake hazardous waste. The study considers different system alternatives such as landfilling the salt-slag residues versus valourising them into salts, aluminium concentrates, ammonium sulfate and non-metallic-compounds to be used by the metallurgical, construction or chemical industries. Practical recommendations are outlined to facilitate the implementation of LCA in assessing the potential benefits of the circular economy in the metallurgical sector.

The principal objective of Geotechnical Engineers supporting operating mines is to provide safe working conditions and ensure that pit designs are geotechnically optimised to site conditions and pre-defined stability requirements. Pit slope designs are delivered in advance of pit excavations. Making changes to these designs is usually slow to enact and involves a layered sign-off before implementation, leading to unwanted delays in their adoption and subsequently increased production pressures. When unexpected ground conditions are encountered during the mining process, or short-term mining schedule requirements demand it, changes to these designs may not be easily feasible in certain situations. It is when these scenarios arise that Geotechnical Engineers need to be proactive and consider unconventional options to deliver safe operating conditions while satisfying short-term requirements to the mine schedule. Essentially, the geotechnical short-term strategic designs double-pronged approach supports the mine schedule while providing safe conditions and minimising geotechnical risks for people and equipment. Common short-term strategic geotechnical designs include; slope buttressing, over-steepening cut slopes to increase reserve recovery through unplanned or emergency cutbacks, and accepting risk threat and operating under unstable slopes. When implementing strategic design options, the Geotechnical Engineer must consider the broader implications for such designs. They must think of the plan’s long-term effects on the mine schedule and pit wall stability. Initiating aggressive designs to recover additional reserves to satisfy a short-term scheduling demand could result in-pit wall instability or suboptimal pit layout. Before and during the implementation phase, the Geotechnical Engineer must communicate and engage with relevant stakeholders to ensure that the plan is executed accordingly and geotechnical risks are effectively managed. Proactiveness to ground response and implementation of risk management strategies will improve safety performance and optimise mining schedules.

This work describes a novel mapping technique that allows the direct overlay of calculated local phase equilibria on micrographs of the physical system. The technique demonstrated integrates FactSage™, ver 8.2 (by Thermfact Ltd. and GTT-Technologies) phase equilibria calculations with mapped compositions determined by Scanning Electron Microscope – Energy Dispersive X-ray Spectroscopy (SEM-EDS) to visually express calculated properties while preserving the spatial information of the sample. The developed methodology is used to analyse interrupted blast furnace softening and melting tests containing mixed burdens of lump and sinter. Tests are interrupted at 1300C and cooled to room temperature for analysis. Phases present at room temperature are analysed to infer the liquid fraction and phases present at high temperature. Analysis of the interface regions between the dissimilar burdens allows insights to be gained into the interaction mechanism. During the transition from solid to liquid, migration and interaction of liquid oxide across the interfaces of the dissimilar burdens has been observed and demonstrated to impact softening and melting performance. Specifically, interaction of the oxides generated by lump (primarily FeO, SiO2 and Al2O3) and sinter (primarily FeO, CaO, SiO2, Al2O3 and MgO) are analysed, and the occurrence of a range of new mineral phases such as merwinite, melilite, olivine and bredigite observed.

RME has a vision for a new mill operational paradigm made possible by RMEÆs fast, safe Mill Relining System. This vision can be moved forward into reality at any time with or without guidance from recent development in measurement and predictive modelling tools.Some new liner designs can degrade SAG mill performance because of mill volume loss, ball strike (rotational speed limitations) and other issues often brought about by optimising liners for life and without a backward glance at metallurgical consequences. Freshly relined mills can initially produce as little as 80 per cent of their maximum throughput, that maximum occurring toward the end of the linersÆ wear life. RMEÆs proposition is to design new liners for maximum commercial performance. This may mean more frequent changes of liners but with liners designed to yield optimum grinding, metallurgical and profitability performance. In other words, mill liner profiles and mill relining speed become key operational controls and not simply æmust doÆ maintenance functions. Taken to the extreme, liner profiles may prove capable of ætuningÆ a grinding plant for maximum profitability in any metal price environment. This paper provides an update regarding RMEÆs fast, safe Mill Relining System technologies and outlines RMEÆs vision of a æliner profile versus profitabilityÆ model as a function of metal price, developed intuitively or by using a combination of new measurement and modelling technologies. These new measurement and modelling tools provide the opportunity to predict the optimum commercial outcome, off-line in the virtual world, before committing to an expensive liner experiment.

"Recent project failures have called into question the use and relevance of benchmarking and independent reviews, forcing a rethink of traditional processes and procedures.With cost estimates and schedules dramatically varying from lows seen around the global financial crisis to peaks experienced in the recent mining boom, benchmarking has ranged between essential and misleading.Profound shifts are now underway in future project delivery strategies as the market moves away from cost-plus engineering, procurement and construction management. The current trends in project implementation are to utilise more lump-sum design and construct or fixed-price supply and construct contracts. This trend will remove transparency in detailed cost information by reducing the sources and clarity of cost data.Independent peer reviews (IPRs) of studies and investment recommendations performed over the last decade have both failed to prevent flawed or deficient projects from proceeding to approval and funding, and been successful in ensuring that owners did not proceed with doomed investments.In recent times, it has been recognised by some owners, contractors and engineers that traditional benchmarking checks or IPRs, or a combination of both, will not necessarily produce reliable assessments of study conclusions and of the forecasts of project outcomes. To be of value, the benchmarking process now also needs to recognise the highly volatile responses from the engineering and construction industry to the current and future markets for their services.Similarly, reviewers who draw upon benchmarks of past project experiences on an understanding of the things that shaped and influenced their outcomes need to be more aware of how a future dynamic market may impact the outcome of the projects and raise warning flags accordingly.With the commodity cycle currently approaching what is hoped is its bottom, ensuring that benchmarking and independent reviews evolve into reliable, transparent and worthwhile processes becomes even more important. "BHP Billiton (BHPB) West Australian Iron Ore (WAIO) conducts an extensive geometallurgy (geomet) program for its iron ore deposits in the Pilbara. The geomet program provides accurate information to infrastructure engineers, resource geologists, mine planning engineers and the technical marketing team on the performance characteristics of iron ores. Performance metrics include production planning, such as lump/fine splits, processing capability such as the level of ultra-fine iron ore and ironmaking blast furnace properties including tumble index (TI) and reduction disintegration index (RDI). Prior to the introduction of the current geomet program in WAIO, basic geometallurgical information was provided at the deposit level, such as deposit lump percentage and head grade chemistry. As the business value of geometallurgy was realised during the growth period of WAIO, the geomet process was reviewed and formalised into five steps: geomet drill planning laboratory measurement data management algorithm development block estimation.The geomet laboratory process produces simulated iron ore products from drill core, which are then subjected to physical geometallurgy test work. With the large amount of geometallurgy data collected, extensive databases are utilised to collate and organise the data to improve its usability within the business. Algorithms are created from the data to predict important geomet variables and a block estimation method is used to estimate geometallurgical properties into resource models. The predicted geometallurgy data is regularly reviewed at the different steps against plant and shipping data to allow refinement of the geometallurgy algorithms. It is also recognised that geomet data can be used to optimise the operations in existing processing hubs for improved production rate. There are two fundamental methods for metalliferous sensing of primary crushed ore available for deployment at operations. These methods can be classed as surface measurement techniques (including XRF, LIBS, NIR, SWIR) or penetrative/semi-penetrative measurement techniques (including PGNAA, PFTNA, GAA, MR). While the individual sensing technologies exploit different physical phenomena to measure metal content, penetrative sensor measurements of grade are often regarded to be superior to surface measurement techniques due to the much larger sampling volume penetrative techniques provide. Surface sensing techniques often utilise simpler, established technologies that have considerable benefits in the speed of analysis, capital costs, ease of deployment, social license to operate and operational safety. This paper investigates whether surface sensing techniques achieve adequate sampling representativity of primary crushed rock mass to provide economic benefit over penetrative sensing technologies for bulk ore sorting applications. The paper details the methodology used to assess whether surface XRF measurements change throughout various stages of comminution, and increased surface exposure, from primary crushed ore (top size of -175mm) to finely crushed product for assay (top size -2mm). The methodology was applied to 2 ore mineralisation styles, across variable metals and grades, to identify any associated opportunities and limitations to surface sensing techniques. The results assist in developing a method to determine if surface sensing and measuring via XRF is an adequate representation of the rock mass for bulk ore sorting applications and identify any associated limitations in particle size distribution, mineralisation or natural deportment strength to guide suitable application of surface sensing techniques.

"Predictive maintenance (also known as PHM or equipment ‘health monitoring’) refers to the intelligent monitoring of equipment to avoid future equipment failures. In contrast to conventional preventive maintenance, the maintenance schedule is not determined by a prescribed timeline; instead, it is determined by analytic algorithms, such as machine learning, using data collected from equipment sensors and/or via simulation.Predictive maintenance offers the following benefits for operators and equipment manufacturers:reduction of equipment downtime by identifying issues before failure, thereby enabling convenient scheduling of equipment service and extending equipment lifetimeautomatic determination of the root cause of the failure, enabling appropriate service to be performed without utilising resources to determine a diagnosis avoidance of costs of unnecessary maintenance and unexpected failures improved safety and product quality.Algorithms and data are critical to predictive maintenance success. Sensor data preprocessing is performed using advanced statistical and signal processing techniques. In the case that data isn’t available for the full range of operating modes, operating scenarios can be simulated. Machine learning techniques are then used to estimate equipment health. Once tested, predictive maintenance algorithms may be operationalised in an IT environment such as a server or cloud. Alternatively, algorithms may be implemented in an embedded system directly on the equipment, allowing for faster response times and significantly reducing the amount of data sent over the network.In this paper, we use both historical and simulated data of the plant under various modes of operation including run to failure, and we then leverage machine learning techniques in MATLAB to estimate degradation and remaining useful life. This technique, of combining both simulation models and machine learning, in the areas of predictive maintenance and equipment health monitoring has been adopted by Safran, makers of aircraft jet engines, since 2007. Over the 40 years that the author has been engaged in the Australian underground coal mining industry, there has been a continuous improvement in safety performance as the sector has grown in size and productivity. The underground environment hosts many hazards with significant risk profiles that are kept in check by effective health and safety management systems that have evolved largely following major underground disasters. Observations are made on the changes observed for specific aspects of the underground coal sector, with particular reference to ventilation issues, and predications are made as to the needs of the future.CITATION:Robertson, B, 2013. Magnetite ores can be used to produce very high-grade concentrates that are suitable feed for the direct reduction process route but the high sulfur content of some concentrates can cause substantial environmental issues. Processing of high sulfur magnetite ore is therefore increasingly problematic for the industry. Generally, the industry demands a concentrate with <0.05 per cent sulfur and <2 per cent silica. This paper reports the outcomes of a study to produce a concentrate with the requisite low sulfur content from a sulfur-rich magnetite ore. The main findings may be summarised as follows: if the sulfur is present in magnetite as nonmagnetic pyrrhotite or pyrite, it can be beneficiated using magnetic separation and hence, monoclinic pyrrhotite is magnetic and is magnetically recovered with magnetite leading to a concentrate that is too high in sulfur. X-ray diffraction and QEMSCAN analyses revealed that the magnetite concentrate was liberated at P80 30 microns and was associated with maghemite, pyrrhotite (magnetic), carbonates and hematite with very low amounts of chalcopyrite, sphalerite and arsenopyrite. Sulfur removal using flotation was the first stage of investigation and this required flash flotation in the grinding stage followed by column flotation of the initial concentrate to generate the final concentrate. At the same time, it was observed that oxidation of the pyrrhotite had a negative effect on its flotation requiring copper sulfate to activate it. Bioleaching and concentrate leaching were also considered and achieved over 90 per cent sulfur removal but were deemed unsuitable owing to the production of highly reactive wastes and high CAPEX. Reference is made to a number of operating magnetite producers and how they manage the sulfur in feed.

Concentration ranges are presented for 15 trace elements not previously reported in Australian bituminous coals. The results were obtained by instrumental neutron activation analysis, which has sufficiently high sensitivity to enable determination of many elements directly in coal at concentrations less than a few &#181;g/g. The ranges found in Australian coal are similar to the ranges reported in North American bituminous coals.

Traditional in situ fan flow test methods under accepted standards require determinations to be made of both static pressures and total pressures during testing. This is to determine the resultant velocity pressures, which are vital in the accurate determination of the final fan airflow. These crucial velocity pressure (Vp) determinations are normally determined using simple manometric instrumentation such as an electronic manometer or an inclined liquid filled manometer. There is relatively little noise or fluctuation in the static pressure determinations and they can be quite easily and accurately recorded. There is almost always considerable fluctuation in the velocity pressure determinations though due to the highly turbulent and irregular velocity profile normally found in such in situ installations. This velocity turbulence means that the recording of such data is subject to random human error as the observer tries to average such fluctuations mentally during the observation period. Worse than this, and in the extreme, the recording of such velocity pressure data could actually easily be misreported if, for some reason, persons chose to do so.The author has devised a field method using highly accurate quartz crystal logging barometers to objectively record these velocity pressures. The method eliminates the ability to either mistakenly or intentionally misreport these crucial velocity pressures and is carried out in parallel with the recognised methodology, so result comparisons can be drawn. As such, a far greater level of confidence can be achieved in the final flow performance results than using the traditional more subjective method. Further to this it is difficult and almost impossible to refute the results using this ancillary substantiation method.The accurate determination of fan flows due to the impost of the carbon tax has taken on much more significance given the financial impacts in Australia at this time. The methodology detailed herein can be applied equally for both fan flow compliance testing and the verification of mine airflow data for greenhouse gas emission evaluations.The paper utilises the results of one 24-point pitot traverse to demonstrate the various findings. These include the very wide range of velocity pressures, which were logged at most of the measuring stations. It also illustrates how the method is utilised and compares the results derived from both this method and the more subjective traditional method along with the benefits of logging the velocity pressure results during the testing process.CITATION:Rowland, J A, 2013. The Argyle AK1 orebody was discovered in 1979 and subsequently found to be a large,&#160;economically viable reserve with high grade diamondiferous&#160;ore. Production began via an open pit operation&#160;at the end of&#160;1985 and has continued for some 25 years to present day. This, however, will come to an end in the next few years with production moving to an underground operation via block-cave mining methods.A series of studies from 2001 - 2005 was carried out; diamond drilling commenced after approval in 2006, from an exploration drive to determine the likelihood of the current proposed block cave operation.In 2006, development of the block cave project began, in order to realise the part of the orebody below the extent of the open pit mining operation.Development&#160;of the block cave technique, comprising an undercut level beneath the target zone of the&#160;orebody with subsequent extraction level 15 - 20 m beneath, relies largely on a number of block-caving parameters (hydraulic radius, rock type, structure and orientation of stress and grade of the orebody). These all have an influence on cave ability and eventual profit of the operation. Evaluation of further potential for taking this orebody beyond the block cave phase with options such as sublevel-caving are being considered for the UG-2 portion of the resource/reserve. Diamond drilling for this work is currently under revise.The challenges faced in transitioning form the surface operations to the underground, comprising a changing workforce, converging development drives, underground aquifers, major excavations and transportation of ore via automation are intriguing.

Geological modelling provides a means of spatially representing the three dimensional distribution of geological information to downstream stakeholders. The geologist completing the modelling work intimately understands the varying degrees of confidence, assumptions and extrapolation required to honour the data. Geological models are often taken and used by stakeholders without fully understanding this modelling process. This can lead to confusion amongst stakeholders when the geological model shows variable reconciliation. A method for visually communicating the confidence of the spatial distribution of geological models has been created by the Rio Tinto Iron Ore structural geology group for use primarily in geotechnical engineering investigations. A numeric confidence rating is assigned to each geological data point used in the creation of a geological surface. This is based on data type, collection method and reliability to indicate potential error in distance from its modelled location. In regions of sparse data, confidence ratings are inserted based upon the geologistÆs experience and knowledge of the geology, whereas mapped geological contacts or drill hole intersections are assigned a higher confidence rating. A regular grid of points is registered to the geological surface and each of these grid points is assigned a confidence rating using an inverse distance weighting using a nearest neighbour approach. The resulting grid is colour coded according to the confidence rating to provide a visual representation of the variable confidence of the geological surface in three dimensions. Subjectivity and bias from the geologist is minimised by critically analysing the input geological data and then applying this methodology to represent the confidence in the spatial characteristics of geological models. Understanding of this confidence enables mining professionals to make informed decisions and identify areas that require further geological investigative work. As the resources sector becomes tougher with rising costs and cyclical metal prices, mining companies need to continue to reduce their costs and do more with less. Many new resource projects fail to come in under or on budget based on Feasibility Studies. Particularly, capital expenditure (CAPEX) proves difficult to achieve for resource projects. A number of resource projects have failed because of aggressive plant CAPEX cost cutting resulting in projects with no surge capacity and are unable to achieve design throughput. In addition, the plants are not operable because of the omissions. In recent times many businesses have also experienced the &quot;costs&quot; of simply implementing aggressive operating &quot;cost cutting” measures as a strategy for solving business performance problems. This paper looks at technology driven, employment related, luxury cuts, department cuts and restructuring cuts. In the past companies used an incremental approach based on the use of past budget information as an integral part of the budget construction process going forward. The use of performance reports and Management Information Systems (MIS) is examined along with the role of continuous improvement in achieving sensible cost cutting.

"Sunrise Dam Gold Mine (SDGM) is located 820 km from Perth, 220 km from Kalgoorlie—Boulder and 55 km south of Laverton in Western Australia. The SDGM main pit had successfully operated since 1997 and was due to be completed during 2012. An opportunity existed to extract the high-grade crown pillar – 600 kt @ 7 g/t for 135 koz by either open pit or underground methods.The crown pillar was the 60 m (vertically) thick remaining part of the high-grade Cosmo orebody between the top of the paste filled underground mine stopes and the planned base of the final open pit shell.There were two major difficulties being considered when choosing the underground or open pit options:a major wall failure in the upper section of the main pit wall directly above the crown pillar restricting access from the base of the open pit to the top of the crown pillarimpact of a high rainfall event while the crown pillar was being mined from either surface or underground resulting in flooding of the underground mine workings.This paper will discuss the following issues:the process to identify and evaluate the risks in both options using knowledge based modelling software; this technique allowed the evaluation of a complex set of assumptions to arrive at the preferred optionremediation of the Watu failurethe selection of the preferred option and the challenges encountered before, during and after the extraction of the crown pillarthe planning and geotechnical work to ensure the safe extraction of the crown pillarsuccessful outcomes transitioning from open pit operation to a solely underground operation.Citation:Robeson, A, Cowan, M and Brockman, M, 2016. Increasingly the community and government regulators are calling for æzero dischargeÆ mines. Some mining companies are beginning to explore ways in which they can transition to zero discharge. When striving to attain zero discharge, mines must consider multiple variables in addition to water quantity. These include climate regime, water quality and regional water budgets.
