The newly developed Hilti OneStep roof bolt combines the standard 5-step anchoring process (i.e. drilling, transfer of drill steel, insertion of resin, insertion of rod and tightening) into one easy operation. It also replaces 4 items (drill head and steel, adhesive cartridge and anchor) for simplified material management. This paper describes its history of development, and bolt, bolt drilling and bolt resin specifications, experimental test results in Germany where it achieved a reduction of 36-42% in roof bolt cycle time and 25-30% improvement in gateroad development rate. In the U.S. coal mines, a time study showed that OneStep can save approximately 50 seconds in installation time per bolt.

The use of wooden supports, supplementary to the primary method of roof control using roof bolts in mines, consumes over 3 million cubic meters of hardwood in the U.S. annually. These supports arc primarily used in the form of cribs and posts. Along with a rapid depletion of high quality timber resources, supplies fluctuate seasonally, costs are escalating rapidly, and product quality is highly variable. Environmental considerations of global climate change put additional pressure on deforestation for utilization of timber for artificial supports. On the other hand, management of coal combustion byproducts (GCBs) from power plants has become a major issue to maintaining a healthy coal industry. The USA currently produces over 100 million tons of CCBs annually and the average cost for their management in the US is about $20/ton. This cost is expected to escalate rapidly with tougher environmental regulations. The principal author has been directing research, development, and demonstration studies for CCBs-based artificial supports and lightweight structural materials in mines for the past seven years and has made significant progress toward commercially viable products. More specifically, first and second generation crib elements and post elements have been developed, characterized analytically, and demonstrated in the field. It is estimated that about 2.5 x 10" tons of fly ash could be utilized for artificial supports in U.S coal mines and this would double if these materials were utilized in non-coal mines as well. The author believes that CCBs-based artificial supports have the potential to replace wooden supports and blocks with better performance and cost competitiveness while managing CCBs in an environmentally sound manner. This paper focuses on the development and field demonstration of CCBs-based artificial supports for use in underground mines, and its pilot scale fabrication facility. Recent analysis results on engineering performance evaluation of the developed crib under various loading conditions using finite element method are presented. The following comments highlight the developments: I ). Engineered artificial supports, crib and post elements, using CCBs as a major constituent, have significant potential for application in mines because their structural performance is significantly better than wooden cribs counterparts. 21. Engineered crib elements provide about 50% larger area for air-flow than a conventional wooden crib. 3). Engineered crib elements are not flammable. 4). Each engineered crib element utilizes about 10 kg of fly ash, about 40 % of the weight of crib element- Therefore, a typical crib 2.0 m high utilizes about 200 kg of fly ash. 5). Each 16.5 cm diameter engineered post utilizes 50 kg of fly ash. 6). Assuming 3.0 million cu. meter of wood consumed for post and crib support systems, it is estimated that about 4 - 5 million tons of fly ash may be utilized for supports fabrication in the USA. 7). An engineered post has excellent post-failure characteristics similar to wood. In addition, the engineered post also has excellent loading and unloading characteristics close to the yield point of about 75% of the ultimate load carrying capacity.

Polyurethane injection for the consolidation and control of broken strata is a common practice in the deep mines in Europe. The technology has gained wide acceptance in the coal mines of America since the introduction of RokLok polyurethane binder by Mobay Chemical Corporation in 1977. A popular and growing use for polyurethane consolidation grouting is to control the roof and prevent gob flushing during recovery of longwall face equipment. The technique provides many time and performance-related benefits compared to more conventional methods using wire mesh. Kitt Energy Corporation installed the nation's first 1000-feat longwall face in April and May of 1984. The face completed the first panel in October, 1984, and recovery was begun. Roof Strata consolidation for the recovery was accomplished by a RokLok polyurethane binder infection program designed and supervised by Halbach & Braun Industries. The application provided the most rigorous and demanding test to date of this method's performance and cost-effectiveness relative to bolts and wire screen.

Outbursts, or the sudden and sometimes catastrophic expulsion of coal and gas into the working area of a coal mine, are a little understood and growing problem. The AE/MS (Acoustic Emission/Microseismic), or rock talk, activity prior to and associated with several outbursts has been recorded using ultrasonic and micro- seismic equipment and has been analyzed by the Bureau of Mines. Analysis of these data indicates that outbursts are comprised of several failures in rapid succession and that anomalous AE/MS data suitable for providing failure warning are generated 15 to 45 minutes prior to the failure. This paper discusses the techniques for recording and analyzing these data and presents sane case histories.

An eastern longwall mine was required to mine through a set of three entries located midway down the length of a panel. Of course, the mine desired to design a successful support system for the mine-through area at the least cost. To further complicate the design process, the mine-through entries were located directly under the end of a previously mined, overlying longwall panel and the entries were close enough to be subject to stress interactions from the overlying seam. In order to accurately evaluate the multiple-seam stresses and modify the mine-through support system appropriately, the boundary element program LaModel was used to model the stress and displacements in the two mines. Using the results of the model's stress analysis, the support density was systematically varied throughout the mine- through entries for optimum sup@ efficiency and economics. During the actual mining of the cross panel entries, the longwall experienced few, if any, additional delays, and overall, the support and mine through of the cross-panel en- tries at Harris #1 was very successful, saving the mine confineable time and money.

The ISRM commission on testing methods has recently presented Suggested Methods for rock stress determination (Kim & Franklin, 1987). This proposes that even if the magnitude of in situ stress is not sufficient to cause significant ground problems, the optimum shape, orientation, and layout of underground structures can be significantly affected by it. In the design of underground excavations, the engineer often requires a knowledge of the average in situ stress tensor in the rock mass. However, attempts to measure a stress state applicable to design have proved frustrating, and a high degree of uncertainty is introduced by the variability in results. In the belief that deduced fluctuations are random in nature, many separate measurements are often made, so that a more reliable stress tensor average, and some indication of the associated variance (see Dyke et al., 1986) can be calculated. Unfortunately, this approach is limited by economic considerations and, as with any sampling procedure, it is imperative to understand the sources of measured variability, in order to design an optimum measurement programme. Cundall(1987) itemised the main causes of stress variability as a. Instrument and measurement errors, and b. Natural fluctuations of stress from point to point, induced by the action of a boundary stress on the internal rock structure. At least four categories exist: i. inhomogeneous rock, bedding, intrusions etc.; ii. differential contraction, creep, or changes in rock properties with time; iii. proximity to faults or discontinuities; iv. cycles of tectonic activity that cause movement on joints. The latter was successfully investigated using the distinct element programme UDEC. In this paper, the contribution of items (iii) and (iv) (i.e. the items related to discontinuities) to the total stress variability will be discussed, for the kind of rock mass shown in Figure 1. Although many authors have concluded that rock joints have an influence on the stress in their vicinity, a more analytical approach is required if the stress distribution associated with different jointed rock masses is to be (i) compared, and (ii) related to routinely measured joint parameters. If this can be achieved then, prior to any attempt to measure stress in a jointed rock mass, a consideration of joint geometry, joint deformability, and the geological kinematics of joints (e.g. the magnitude and direction of previous movements), can place valuable `common sense' constraints on the expected stress system for minimal extra cost.

Multiple-scam mining is becoming more common in the United States, especially in the East, where primary reserves arc being depleted, forcing mining companies to develop secondary seams, Although mine engineers and planners are aware of the basic effects of seam interaction and generally follow guidelines for columnizing entries and avoiding load abutments, mine design earn greatly benefit bum more quantitative estimates of scam interaction effects. This paper presents case studies from two eastern mines subject to seam interaction effects where pre-mining stresses were quantified: the Mingo Logan Coal Company's Mountaineer Alma A Mine, and Peabody Group's Lightfoot No. 2 Mine. In each of these mines. mining is being carried out within 60 to 90 ft of overlying longwall and pillar panels under maximum cover of about 1,100 ft As part of overall mine planning and design efforts al these mines. NSA Engineering performed numerical modeling analyses using the non-linear boundary-element code MULSIM/NL Input parameters were calibrated by modeling areas where ground conditions resulting from seam interaction were well documented. By incorporating actual cover loading based on topography and seam dip, and the integrity of remnant, gate road, arid harrier pillars in the overlying mines, the pre-mining vertical stress in the underlying scants was estimated based on the pre-mining stress, plans for mains, gate road, bleeder, and pillar panels were developed. Although mining experience in these areas has beers somewhat limited to date, she designs developed as a result of these analyses have so far proven successful.

Most coal bump occurrences in the U.S. are directly related to mining operations under strong roofs. An understanding of the behavior of bridging or cantilevering strong roofs over working longwall faces is a key to a safe and productive longwall operation. In this paper, an attempt has been made to study the behavior of strong roof beds using the elastic beam theories. Four structural models are formulated to simulate the locations of strong roofs and their distinct weighting stages. For each model, analytical solutions for the deflection, bending moment, stress, and the strain energy stored in both the coal scam and the strong roof are obtained. Solutions for the critical spans, which are controlled by the caveability of the strong roof beds, are developed. The effects of rocks' differing elastic moduli, under tension and compression, on the actual flexural rigidity, and stress redistribution are analyzed.

The swelling process is an important problem causing damages to the structures in or on swelling rocks, both during construction and operating life. To understand swelling problem, a number of testing methods have been developed by many researchers. In these studies, the swelling parameters, in most cases, are derived from pedometer tests. The swelling parameters determined from oedometer type tests represent one-dimensional behaviour (one-dimensional swelling law) therefore, it is quite difficult to extrapolate the pedometer type test results to the three-dimensional in-situ conditions. To overcome these problems, a three-dimensional approach is suggested for clay bearing rocks. Results of triaxial swelling tests conducted on marl from Dodurga Lignite Coal Mine are presented. Triaxial swelling characteristics of the marl are presented and design approach for tunnels is described.

The risk of injury caused by minor roof falls continues to increase in underground mining. Most ground control injuries result from small rock falls that occur in a supported area, but do not involve the failure of the support system. In the roof, these are the "skin failures" that occur between previously installed primary or secondary bolting systems. To minimize skin failures and the associated accidents, several devices were designed and tested in the laboratory to maximize stiffness, minimize material thickness and weight, and ease material storage and handling on roof bolting machines. The goal of this project was to design and evaluate devices that can be installed with traditional primary or secondary roof supports, and that arc easy to handle/install under temporary or previously supported roof.

Pullout tests on resin grouted rock bolts have been executed in coal mines and surface test sites. The goal of this study was to provide some qualitative information about the rock mass quality from mandatory tests with a bit little more effort. Movements of rock bolt head and steel plate at different load levels were analyzed and were found to yield information about the rock mass deformability. The tests were interpreted similar to plate bearing tests and a rock mass compressibility index C was assigned. This index reflects the complex interactions between the rock mass, resin grout and bolt under load. Although further research is necessary it may be concluded that those tests may aid in recognizing geological conditions.

"Tailgate entries in U.S. longwalls can be subjected to high loads and deformations. Therefore, tailgate entries are generally supported with varying types and amounts of standing support. However, even with standing support, roof falls and blockages can occur in the tailgate when the support system is not properly designed. Safe and efficient operation of a longwall face requires the selection of the appropriate type and amount of standing support. Because of the importance of maintaining a safe and functional tailgate entry, the National Institute for Occupational Safety and Health (NIOSH) is currently developing a standing support design methodology based on the ground reaction curve. Using the ground reaction curve for design requires that the ground and support interaction be quantified. This can be accomplished by the installation and analysis of data from instrumented field sites. Although necessary, the field results cannot develop the complete ground reaction curve. Numerical models, calibrated to the field results, are used to establish the complete ground reaction curve. In the present study, data was obtained and evaluated to establish points for calibration of the ground reaction curve for two western longwall operations.One test site, Mine A, was located at a depth of 1,550 ft. At this site, the floor consisted of siltstone, while the roof was an interbedded siltstone and sandstone. Because of the depth, a double row of22-in diameter CANs1 were installed to support the tailgate. Both the first and second longwall panels have mined past the instrumented site.The second site in Mine B is at a depth of only 760 ft. The floor at this mine consists of a weak shale/mudstone and the roof consists of thick, top coal overlain by weak shales. At this site, a double row of pumpable cementitious cribs was installed. The second test site has only been subjected to side abutment loading from first panel longwall mining.The measurements indicate that the support at both mines was heavily loaded when subjected to the side abutment loading from first panel mining. At the deeper site, the support began to yield when the face was more than 300 ft outby during second panel mining. In comparison to results from previous test sites in the Pittsburgh Seam and Illinois Basin, the amount of support loading and roof-to-floor convergence was an order of magnitude higher at the western sites. This has resulted in a significant difference in the position and shape of the ground reaction curves."

The Ohio Valley Coal Company (Ohio Valley) has operated the Powhatan No. 6 Mine in Belmont County, Ohio since 1972. Ohio University owns a 455-acre research farm over a portion of the Ohio Valley reserve containing 51 acres of old-growth forest known as Dysart Woods. In 1988, when Ohio Valley applied for a new mining area for its first longwall located several miles away from Dysart Woods, Ohio University claimed that mining at that distance would lower the regional water table and kill the old trees. In response, Ohio Valley began to study potential impacts from longwall mining on hydrology, soil moisture, and tree growth. Early studies examined the impacts of longwall mining on hydrology, soil moisture, and tree growth directly over mined areas compared to woodlots that were not undermined. A subsequent study examined tree-ring growth for a five-year period before and after longwall mining for several woodlots, some directly over panels and others at distances of up to 2000 ft away. No significant differences in growth rate associated with longwall mining were observed. New research was begun that compared longwall-mining impacts on groundwater hydrology, available soil moisture, and tree growth in two stands of mature trees located near Dysart Woods in order to confirm the earlier results. Using a test technique known as "Before-and-After-Controlled-Impact-Pairs," data was collected from one woodlot (test) that was undermined and from another (control) that was not undermined. Data collection began several years prior to longwall mining and has continued for several years after mining. The data for the test site shows that although the shallow and deep groundwater levels were affected by longwall mining, the soil moisture, vigor rating, or the growth rate of trees did not decline significantly compared to the control site where there were hydrologic impacts. The study shows that there are no known significant impacts to trees from longwall mining. The results of these studies were used by Ohio Valley to obtain State approval to longwall to within 300 ft of Dysart Woods

An underground limestone quarry, developed in the 1940's, transitioned from a surface quarry to an underground room-and-pillar operation. The quarry expanded to a second underground level when the reserves on the first level reached the property boundaries. The historical basis for the sill pillar thickness between the first and second level, pillar dimensions, and mining height was lost during the course of several changes in ownership. When reserves on the second level reached a five-year life, and plans were initiated for a third level, quarry management embarked upon a thorough evaluation of i. current ground control practices for the support of the immediate roof, ii. roof support in the declines between the surface, Level 1, and Level II, iii. pillar centers and pillar safety factors, iv. pillar alignment between levels, v. mining height within a level, and vi. the locations of declines to access future reserves on level three. The evaluation began with detailed mapping of the location and orientation of calcite veins, joints, fractures, and ground conditions in the immediate roof of Level II. The orientation and location of calcite veins, joints, and fractures on Level II were compared with similar mapping on Level 1, completed in the 1970's to establish whether these features were continuous and would be expected to affect conditions on Level III. Rock strength, physical properties, and fracture spacing were obtained from two (2) diamond core holes drilled from Level I to Level II and two (2) holes drilled from Level II to define the vertical extent of future reserves on Level III. The effort to characterize geological conditions was expanded to a rock mechanics investigation of the: i. performance of the current roof support, ii. optimization of roof and rib scaling, iii. calculation of safety factors for 416 pillars on Level II, iv. evaluation of future pillar centers and mining height within a level based upon pillar strength and pillar geometry, v. development of beam safety factors for the immediate roof on Level II, vi. identification of the most suitable strata for the roof in the future level three, and vii. use of LAMODEL to develop a large numerical model of overburden, inter-level, and total stress on the pillars in levels one and Level II with a stress "footprint" on the proposed level three. The characterization of engineering parameters and geological conditions resulted in changes to the: ? active operations in Level II regarding scaling ? equipment and scaling practices, ? pillar centers, ? mining height, ? raising the immediate roof horizon to avoid ? laminated strata in the current roof, and ? a change in rock bolts from a friction based system ? to active tensioned rebar. The planning and design of level three is ongoing and relies heavily upon the geological and engineering investigations conducted during the past year and one-half.

The U.S. Bureau of Mines has developed a rock mass classification system for coal mine roof control. The Coal Mine Roof Rating System (CMRR) evaluates the structural competence of mine roof using simple field tests and observations obtained from underground exposures in roof falls or overcasts. The basis of the WRR is a weighing system which converts descriptive geologic roof rock data to a numerical value, facilitating its use in engineering design. A full suite of data collection and hand calculation sheets accompanies the CHRR A data base is currently being collected from all major coal basins in the United States to validate the CMW. To date, CHRR values are available from 96 roof exposures in 59 coal mines representing these basins. The system can be used to help solve many practical ground control problems, including longwall gate road design, roof support selection, and decisions regarding extended cut length.

A new testing technique for the determination of the rock strength from portable rock tester is proposed. It is a quick and economical method that can determine the rock strength with reasonable accuracy in different conditions. This method is based on the application of portable rock tester working at the principle of forcing steel ball into the rock surface. The correlation between laboratory measured compressive and/or tensile strength and rack tester reading has been determined in terms of the three-controlling parameters: (1). diameter of indentation &'the testing sample, (2). diameter of indentation-on the reference bar, (3). Abstract In order to control and reduce ground subsidence due to coal mining, and to protect building, railway and other surface construction, a new subsidence control method is proposed. Ground subsidence is reduced by grouting bed separations in overlying strata with fine-coal ash. Engineering application tests have been performed for 5 years in Tangshan Coal Mine. Kailuan Group Corporation. China. The technology has been applied to 4 fully mechanized sublevel caving mining faces. Its effect in reducing subsidence has been significant. The technology including grouting engineering design method and ground subsidence prediction theory is introduced in detail. Experience indicates that rockbolting is the most efficient and cost effective means of supporting gateroads of retreating longwalls. However, gateroads supported solely by rockboltiug currently accounts for less than 16% of the 4500km of annual gatemad drivage in China According to a stated target of the Ministry of Coal Industry, this percentage should be at least 50% by the year 2000. Since the learning stage of the technology which is indicated by low drivage rates and frequent roof falls in rockbolted gateroads must be overcome , strategies for the application of rockbolting to gateroads have become the focus of discussions on this topic. This pap presents the recent development on longwall gateroad rockbolting technology in China The development work has concentrated on understanding the mechanism of rockbolting; establishing new design procedures of bolting parameters fix gateroad support upgrading the consumable; optimizing bolt installation procedures; adopting better roofbolting machines; and developing adequate secondary reinforcement technique. The authors believe that this development work together with the on-going wok in other aspects of gaterosd rockbolting, as discussed in this paper 9 represent the rational strategies for the application of rockbolting technology to a wider range of longwall gateroads in Chinese d mines .

In underground coal mining, there is often a need for supplemental support for mine openings. In the past, one of the most common types of supplemental support was wooden posts that were installed against the roof using opposing wooden wedges. Underground, wood has the tendency to shrink from moisture loss and dislodge if not under load. Another drawback to using wood is the variability in strength between posts. Defects in the wood such as knots can cause weaknesses that often lead to premature failure of supplemental support. Many mines that install large amounts of supplemental support in certain areas of the mine such as bleeder entries in longwall mining have switched to using steel props rather than wood posts or cribbing. The reactions of steel props under loading are well- defined and there is little variability in strength between props. Steel props and can be fabricated so they can be used in a variety of roof heights without modification. Wooden posts often have to be cut to a usable length underground before installation. This adds to the installation time of the wooden posts. Steel props are more compact and can be lighter than their wooden counterparts, depending on the length and carrying capacity. Often times it is desirable to prestress the supplemental support to improve roof stability. This is often problematic and time consuming with some types if supplemental support. With these factors in mind, research was undertaken at Southern Illinois University Carbondale (SIUC) to design a new steel roof prop. Several new clamping designs were developed and prototypes were fabricated and tested in the labs at SIUC in the spring of 2003. The designs were modified and refined and the first full-size prototype roof prop was tested in January 2004. With the success of the full-size prototypes, a cooperative research program was established between SIUC and Excel Mining Systems, Inc. to further develop the new prop. Development went smoothly and the prop has performed as expected. In February 2005, SIUC and Excel entered into an exclusive licensing agreement. The prop design under license, the K-Prop, will be installed using a lightweight portable hydraulic jacking system under design that can be used to prestress the props, applying load to the roof and floor during installation. By varying the installation load, the prestress load can be varied from about 1,000 to 10,000 pounds (4.448 to 44.48 kN) and at the same time, the carrying capacity of the K-Prop can be varied from 10,000 to 100,000 pounds (44.48 to 444.8 kN). The K- Prop is composed of only 3 pieces and laboratory testing has suggested that it can be installed by a pair of workers in less than two minutes. The speed of installation of the K-Prop should significantly reduce the total installed cost for supplemental support and should provide a safer working environment by prestressing the prop, which will add support load to the roof and floor during installation.
