In the 10 years from 1998 to 2008 the annual number of fatalities in the Australian mining industry has plateaued (MCA, 2007-08 and abc.net.au website). Despite significant efforts to eliminate fatalities, this is not a comfortable statistic in this very public performance indicator.GHD has been working with the mining and minerals processing industry to identify the key risks that lead to fatalities utilising a semi quantitative risk assessment technique (SQRA®), initially developed to assist Major Hazards Facilities prepare Safety Cases (OH&S, 2007-08) in response to the Longford Incident in 1998 (Dawson and Brooks, 1999).Workshop cross functional teams are assembled from the sites and led by the GHD facilitators to identify the incident types that can have fatal consequences, the causes of those incidents and the controls that are utilised (or could be utilised) to reduce the risk. The risks for each incident type are quantified to produce a risk profile for the facility and the critical controls – the controls that have the greatest impact at reducing the risk of fatality – are selected. These controls are assessed for their adequacy and improvement actions are identified. Prioritisation of the actions is achieved by re-estimating the incident risk profiles.A review has been undertaken using a small sample from the more than 100 individual studies that GHD has completed at mining and minerals processing sites. The five most significant risks reported by sites are:1. Fall from Heights,2. Vehicle/ Vehicle and Vehicle/Pedestrian interactions,3. Entanglement,4. Molten Metals and Materials, and5. Electricity.The most significant reductions in risk identified were found to be by implementing engineering controls. Examples include:1. Chutes to contain splashes and spills of molten materials,2. Redesigning instrument and equipment layouts to take personnel away form high risk areas,3. Designing remotely operated equipment to remove personnel away from high risk areas,4. Proper fire fighting equipment provisions such as deluges around flammable materials, and5. Adequate risk assessment to ensure equipment is designed to handle the real situations and not a design case to meet an arbitrary specification.All of these cases and many of the actions identified in the studies could have been handled through better design and construction early in the life of a project rather than retrospectively fitted after operations have begun.

Aberdare North Colliery is situated on the eastern boundary of the City of Cessnock in the Hunter Valley, New South Wales. Although the area is now noted for its wines and vineyards, the district has a long history based on coal mining. The richest coal seam in the Cessnock district is the Greta Seam, a low ash, high volatile steaming or gas making coal. The seam, up to 10 metres thick, extends over a large area surrounding the city of Cessnock and neighbouring townships such as Bellbird, Aber- dare, Kearsley, Neath, Ellalong, Kurri Kurri and Stanford Merthyr. The Aberdare Colliery, leases, which extend under Aberdare and Cessnock townships, were first worked in 1905 and continued developing pillar panels until the mine closed on 11 Nov- ember, 1960. Coal mining to this time consisted mainly of developing pillars to the 2.4 metre parting and, in some areas, dropping the top coal to the 6 metre parting, thus leaving the pillars intact, the top 1.8 metr-es of coal be- ing left untouched due to the high sulphur content. A new leaching regime was implemented at Kalgoorlie Consolidated Gold MinesÆ (KCGM) Gidji plant on a cyanide leach of ultra-fine ground sulfide concentrate. High lime concentration and lead nitrate were used to overcome the refractoriness of the fine sulfides (high reactivity of fine sulfides with the presence of gold tellurides). The leach pretreatment stage was shown to be detrimental and was shut down. Lime titration was introduced as part of the process control. It was shown that the leach could be performed at low dissolved oxygen, (ie 3 - 5 ppm) to avoid sulfide oxidation and the associated high cyanide and lime consumption. Plant results showed reduced cyanide consumption (40 per cent) and an accelerated leaching rate, whereby most of the gold was dissolved in 24 hours compared to 72 hours used previously. Similar work was performed at KCGMÆs Fimiston plant, which leached a combined ultra-fine ground sulfide concentrate along with the slimes fraction from hydrocycloning the bulk flotation concentrate. The use of lead nitrate, high lime and carbon-in-leach generated a faster leaching rate and minimised adsorption of gold on fine pyrite particles. The grind, previously controlled with a P80, was replaced by a P98 to give a better operational indication of top size hydrocyclone performance. Before the implementation of the changes, average leach residues for slimes and UFG were respectively 4.0 g/t and 5.5 g/t. With the modifications to the leaching regime, average leach residues were lower by 1.5 - 2.0 g/t. Whilst significant improvements have been demonstrated, further work is progressing at KCGM to further reduce ultra-fine concentrate leach tail grades, and also to improve the understanding of concentrate refractoriness and the factors responsible for differences between laboratory and plant leach results. Estimated profits since the implementation of the new approach are in the range of $A3.5 million per year.

Spontaneous combustion hazard assessment from an environmental impact perspective is not well understood and is seldom given due consideration in environmental impact statements. In surface mining operations, self-heating, leading to spontaneous combustion may occur when rock units containing reactive metal sulphides and organic carbon are disturbed by mining operations and exposed to the atmosphere. When these rocks are present self-heating will occur in situations where the rate of heat generated from oxidation reactions exceeds the rate of heat lost to the surroundings. The processes and mechanisms that lead to spontaneous combustion events are varied and generally complex. To effectively manage spontaneous combustion in surface mining operations, it is necessary to characterise the spontaneous combustion propensity of the geological materials involved. Until recently there has been no testing procedure for assessing the propensity of waste rock to spontaneously combust that has been adopted by industry. However, new developments in adiabatic test methods have proven successful in determining the self-heating behaviour of coal (Beamish and Theiler, 2015) and coal containing reactive pyrite (Beamish and Theiler, 2017). These adiabatic test methods have now been modified to assess the incubation behaviour of waste rocks and can be used for their spontaneous combustion characterisation in advance of mining (Beamish and Theiler, 2016). The new method provides a practical means to establish the likelihood of developing a spontaneous combustion event for the specific site conditions. This paper presents examples of the use of a cost effective first pass filter for assessing spontaneous combustion potential of waste rock based on geochemical data from four surface mines. Open pit mining at Bingham Canyon commenced in 1904 and about two billion tonnes of ore have been extracted since then. There remain just under one billion tonnes of ore in the pit and this will be mined by 2015. Because the porphyry system extends below the ultimate pit limits, Kennecott Utah Copper Corporation initiated a study in 1997 to determine the viability of underground mining. The study was initiated at that time because the results were to be used to compare the economics of a further pit expansion to that of an underground mine. If a pit expansion was viable then overburden removal would have to start in the near future. This paper is a summary of the work that was carried out for the underground study. Block cave mining was determined to be the most appropriate method to mine the deposit. Two block cave areas have been planned with a total production rate of 72 500 tpd. Additional sources of ore will come from skarn orebodies that are associated with the porphyry deposit. The geology of the deposits is described together with the geotechnical techniques that were used to characterise the rock in the absence of more detailed data that are normally available. A general description of the mine plan is given along with the reasons for selecting the particular methodology used. The study was completed at the end of 1998 and demonstrated the viability of underground mining at Bingham Canyon. Funds have been approved for further drilling and technical studies, which will lead up to a feasibility study in 2004/5.

Through the stress synthesis of many examples of macrostructure in the middle of China, it can be concluded that in the middle of Chinesetectonics there are two compression-torsion-forces, one of which ( from NW to SE ) came from the northwest side of Aerjinshan abyssal and giant fault("F1A", see Fig.7,8,9 ); the other (from S to N ) came from the south side of the north piedmontal fault of Kunlunshan-the south piedmontal fault of Qinlingshan ("F2K-F2Q", see Fig-7,829 ).Owing to the two compression torsion forces a new special type of structure named rotation-apart structure occurred from Chaidamu basin to Hebai, Henan, Anhui plain,from Caledonian movement, Hercynian movement,Yenshan movement to Himalayan movement, step by step In the north of Qilianshan during the late Caledonian movement: during the Hercynian movement it extended into a vast area including the Chaidamu basin and Eerduosi basin; during the Yenshan movement it spread over the whole area of Helanshan,Eerduosi basin and Hebai , Henan, Anhui plain. In the period of Himalayan movement all these structures revived .The rotation-apart structure controlled the distribution of all mineral deposits and also were the mineralizing structures.The relation between these rotation-apart structure and earthquakes is very close.

In non-ferrous metal mining operations, it is generally necessary to crush and grind the ore to a very fine particle size to effectively liberate the contained mineral from the host rock. Fragmentation by blasting is the first stage of this comminution process.Numerous studies and independent modelling of the Mine to Mill process have demonstrated the potential for significant downstream productivity improvements from improved blast fragmentation. However, safety and environmental constraints associated with the blasting process usually limit the extent to which blast energy or powder factor can be increased.An effective blasting solution has been identified that enables the safe utilisation of powder factors several times higher than those used conventionally to provide significant improvements in fragmentation. The solution uses a static ‘blanket’ of broken rock overlying the blast to contain this increased blast energy and control rock movement. To produce this broken layer of rock, the subdrill in each blast is significantly increased to preblast (or precondition) the entire stemming region of subsequent blasts on the next mining bench.The solution has been evaluated at a large open cut poly-metallic mine in Mexico. Sintering is the most economic and widely used agglomeration process to prepare iron ore fines for blast furnace use. Due to the depleting reserves of traditional high-grade iron ore, there have been considerable changes in iron ore resources available throughout the world, especially in steel mills in East Asia. Corresponding to the changes in the availability of iron ore resources, the amount of impurities in iron ore has been slowly increasing. Some of these impurities have been found to have deleterious impacts on sinter quality and sintering performance. In the meantime, an increasing number of large blast furnaces with inner volumes of more than 5000 m3 have been built that require more sinter and are often more demanding in terms of the quality requirements of the ferrous materials. Finally, sinter plants are facing increasing pressure due to more stringent regulations regarding their environmental impact. An in-depth process model was developed for the pyrometallurgical, off-gas systems and water balance of the Kalgoorlie Nickel Smelter. This model was used to assess plant capacity with changing concentrate grades, increased throughput and tighter environmental emissions under a range of potential future operating conditions. Comparison of modelled results allowed for flow sheet optimisation across a range of metrics including sustainability, processing capacity and costs. Process modelling software, METSIM® (ver 2020.06 by METSIM International), was used to simulate the flash furnace, integrated electric slag cleaning furnace, Pierce-Smith converters, matte granulation, waste heat boiler, hot gas handling equipment, wet gas cleaning plant and acid plant. The METSIM® model was divided into three separate, yet interconnected models: metals, off-gas and water balancing. This allowed for improved modelling efficiency and traceability while minimising manual error. The METSIM® model was supported by inputs from other specialised software. Chemical thermodynamics software, FactSage™ (ver 8.2 by GTT Technologies), was used to establish relationships for the flash furnace fluxing strategy and determine the operating temperature. Arena® (ver 16.0 by Rockwell Automation), a discrete event modelling software, was used to simulate material movements within the aisle as well as Pierce-Smith converter operation, allowing for integration with upstream and downstream systems. A dynamic data exchange (DDE) was used to connect the results of each software package, interfacing through Excel® (version 4203 by Microsoft). The integration between models provided a streamlined approach to test capacity, bottlenecks, water consumption and emissions under a range of operating conditions, enabling a more robust process. Further downstream modelling techniques were used to assess mechanical equipment. METSIM® outputs provided key parameters for combustion assessments using computational fluid dynamics and finite element analysis for the furnace mechanical design.

The transition from low stress to high stress conditions is a challenge eventually faced by most mines in Australia that extend to depths greater than (generally) about 1000 m. In areas with strongly adverse 'stress versus depth' gradients, such as some parts of Western Australia, significant stress-related problems have occurred at depths as shallow as 300 m below surface. The actual depth at which the 'transition' occurs is a function of the local pre-mining stress field, the strengths of the various rock types hosting the deposit and the layout and sequencing adopted in the mine. Stress-related damage can result in increased support costs, and delays associated with rehabilitation and disruption to production. In the worst case, where strong seismicity and associated damage occurs in active mining areas, 'exclusion' zones and 're-entry' protocols may be required. These can severely disrupt production. A key aspect of managing the transition is the recognition of the onset of stress-related ground behaviour. Damage mapping can be used to develop understanding of the relationships between mining activities and the local and regional response to them. Carefully documented case histories provide a basis for calibrating numerical models. This paper discusses some of the typical styles of ground behaviour observed in higher stress conditions in underground mines. A simple damage classification scheme is described to assist in 'damage mapping' of mine tunnels. An example of damage mapping is presented to illustrate an approach commonly used for recording stress-related damage.

Over the past 20 years drum scrubbers have become a widely adopted technology within iron ore beneficiation plants. Generally, the drum scrubbers in use are considered high-capacity machines capable of accepting larger-sized feed material. Together with a water addition to a desired pulp density and a mild energy input, these large rotating machines effect an attritioning action that removes water soluble clays and other deleterious materials. Within the Western Australian iron ore industry, drum scrubbers have been successfully applied to Channel Iron, Marra Mamba, Bedded and Detrital orebodies. The introduction of drum scrubbers has enabled Western Australian producers to satisfy the substantial increase in demand for iron ore from Chinese steelmakers by making the lower-grade sections of the above orebodies economic. However, despite being a relatively simple unit process, the requirements for successful design and operation of these machines are not fully understood. This paper draws on the collective experience of both authors to provide some points to consider for incorporating drum scrubbers into iron ore beneficiation plant flow sheets.

Mining organisations grapple with the same problems year after year, wasting incredible amounts of time and money. According to estimates from the International Labour Organization (ILO), over one million work-related deaths occur annually, and hundreds of millions of workers suffer from workplace accidents and occupational exposure to hazardous substances worldwide. Many accident reports cite human failure as a primary cause (Busse and Johnson, 1998). The workers at the Bhopal chemical plant pumped methyl isocyanate into a leaking tank (Morehouse and Subramaniam, 1986). On 3 December 1984, more than 40 tons of methyl isocyanate gas leaked from a pesticide plant in Bhopal, India, immediately killing at least 3800 people and causing significant morbidity and premature death for many thousands more. The company involved in what became the worst industrial accident in history immediately tried to dissociate itself from legal responsibility (Broughton, 2005). Australia is not spared from safety problems either (Lucas, 2022). The ILO Convention 176 (1995) as a response provides that national law should inter alia provide for the supervision of safety and health in mines; the inspection of mines by designated inspectors of the competent authority; the procedures for reporting and investigating of fatal and serious accidents; the compilation and publication of statistics on accidents, occupational diseases and dangerous occurrences; the competent authority to suspend or restrict mining activities on safety and health grounds until conditions giving rise to the suspension are addressed; and worker consultation on matters related to safety and health in mines. This has assisted in getting enough data to define the magnitude of the problem to the mining sector.

BHP Billiton Iron Ore is one of the world’s premier suppliers of iron ore. It currently has operations in Western Australia and Brazil and also has some iron ore interests in West Africa.BHP Billiton’s Optimisation R&D team has developed a proprietary mine planning optimisation tool that uses a mixed integer linear programming (MILP). This tool is called Blasor and it is used to rapidly evaluate the resource development potential (RDP) scenarios for the company’s business development strategy. In addition it generates life of asset (LOA) mine plans for the company’s operations and growth projects. The Blasor optimiser maximises the discounted operating cash fl ow (DCF) as the objective function, subject to mining, processing and transportation capacity constraints and blended product quality constraints. The paper will outline how Blasor has been applied to the resource development potential (RDP) strategy scenario studies, growth project evaluations and LOA mine planning within BHP Billiton Iron Ore.The practical application of Blasor to resource planning optimisation within BHP Billiton Iron Ore has demonstrated the value of such a tool for optimising strategic directions through the evaluation of a number of carefully proposed scenarios and maximisation of operational decisions, such as cut-off grade, open pit development sequence, etc. Particularly for the company’s business development direction studies, Blasor plays the role of a fair valuation tool in that it discovers the most valuable resource development scenario, thus establishing a sound basis for comparing the economic merits of each scenario.

This paper presents a phenomena-based model for investigating the possibility of scrap melting in an Open Slag Bath Furnace (OSBF) for green ironmaking. The goal of this study is to enhance the circularity of the steelmaking process by utilising scrap as a green source of iron in OSBFs. The model takes into account the fundamental differences between OSBFs and traditional processes such as Electric Arc Furnaces (EAFs) and Basic Oxygen Furnaces (BOFs). The model considers three primary regions where scrap heating and melting occur: the solid feed pile, slag and hot metal. It accounts for factors such as the furnace geometry, scrap charging mechanism and specific heat and mass transfer properties of the reactor. The model was validated using literature data and was used to investigate the heating and melting behaviour of individual scrap particles under various process parameters. The study finds that the scrap melting process in OSBFs involves three stages: shell formation, shell remelting and subsequent melting of the parent scrap. The carbon content of the scrap and the liquid hot metal plays a critical role in determining the melting behaviour. Depending on the carbon concentration and temperature, the melting process can be heat transfer controlled or mass transfer controlled. The paper also examines the scrap feeding methods in OSBFs, including direct charging into the slag or charging through a feed pile. The model provides insights into the melting rate of scrap compared to Direct Reduced Iron (DRI) in OSBFs and highlights the role of carbon in this process. Overall, this phenomena-based model contributes to the understanding of scrap melting behaviour in OSBFs and provides valuable insights for optimising the circularity and efficiency of green ironmaking processes. The findings of this study can inform the design and operation of OSBFs, paving the way for increased utilisation of scrap as a sustainable feedstock in the steel industry.

The development of robust, economical transport infrastructure has been identified as a key driver to sovereign economic growth. Notwithstanding the value of undeveloped mineral resources, unless they can be brought to market they are of little value. Within a global context, the continent of Africa probably faces one of the most significant transport driven economic development programs as countries strive to unlock their much sought after resources.The UN’s Africa Review Report on Transport (United Nations Economic and Social Council, 2009) provides an excellent context for the issue facing African countries and the potential for investment in transport to solve many of the intrinsic problems they are confronted with. With little exception, economic development in Africa is very likely to be driven ‘off the back’ of transport development – and more specifically from heavy-haul rail as a means by which economic wealth can be derived from export of the continent’s vast natural and mineral resources to the world. The report found:transport is a key driver of economic development and poverty reduction;road transport is the most dominant mode in Africa;the ‘Cost to Market’ of African goods is hampered by the reliance upon road transport;the cost of road transport is not just economic – 19 per cent of the world’s road fatalities were recorded on African roads;African railways are seen to be disjointed and under-utilised;Africa’s ports are key to export trade - yet only six ports (three in Egypt, and three in South Africa) handle about 50 per cent of the continent’s total container traffic;the cost of transport is increasing making African trade even less competitive; andsignificant negative impacts of Africa’s reliance on road transport – health, and greenhouse emissions.We understand that mining the resource is only part of the solution – it has to be put to market at a competitive landed cost.Most African countries face huge costs associated with transport development and ongoing operation – in many cases beyond their available resources.The Australian rail industry has faced and solved many of these challenges.

Conditions encountered at a recently completed brownfields mining project provided valuable insight into, and development of, techniques for working in and around known underground mining voids in an open cut environment. The careful application of underground blasting principles to a pit environment and successful excavation whilst maintaining appropriate stand-off distances were two primary areas of innovation enabling the success of the project.Mary Mac Hill is a gold deposit situated less than 2 km south-west of the town of Laverton, Western Australia. It is owned and mined by Crescent Gold Limited. Previous underground mining by various other mining companies has left an extensive network of underground horizontal development, subvertical stopes and shafts, some of which daylighted at surface. This was identified as potentially posing substantial risks, which would prevent the application of conventional mining methods. Two major stopes were located under a hard banded iron ridge topped by a peak of cap, connected variously by narrow drives and vertical development. Due to the proximity of the first of these stopes to the surface, its dimensions and governed by procedures and advice provided by externally engaged engineers, Crescent Gold could not access the area of the ridge immediately overlying the stope using conventional open cut mining methods. This was the first of many hurdles surmounted in mining this deposit.The following report outlines how the challenges this geometrically complex deposit presented. Solving these problems enabled the team to mine the contained gold ore to a completed design, without subjecting personnel or mining equipment to harm due to a void breach incident. This paper outlines the numerous complications and difficulties Mary Mac Hill posed and explains the strategies developed to overcome them. "This is a reprise of the paper ‘Back to the Future – Why Change Doesn’t Necessarily Mean Progress’ presented to the Tenth Mill Operators’ Conference in 2009. It was observed that the ‘boom and bust’ cycles of the industry, together with trends in tertiary education and the effects of fly-in fly-out (FIFO) operations raised serious questions about the sustainability of human capital in the mineral processing sector.In 2016 we find ourselves in a ‘bust’ after enjoying a decade of the longest commodity price ‘boom’ in a century. In the ‘boom’ did we:make any technological breakthroughs?put measures in place to improve our human capital, especially in the area of ‘professional formation’?The paper makes observations on the current performance of mineral processing engineers and the organisational milieu in which they operate. It questions whether mineral processing engineers are actually ‘adding value’ at some sites given their organisational and operational practices.Some technical trends are examined and what it might mean for mineral processing engineers.Given the above and demographic trends for mineral industry professionals, changes to the seemingly current laissez-faire model of professional development are proposed.Citation:Munro, P D, 2016. MacPhersons Reward gold deposit is in a post-kinematic tonalite intrusion which is a setting different from many other deposits of the Coolgardie goldfield that are hosted in early Archaean tholeiitic sills or meta-sedimentary rocks. Gold mineralisation at MacPhersons Reward consists of auriferous quartz veins that are best developed in the tonalite but extend to the adjacent komatiitic rocks and along the lithological contact zones. The gold-related alteration halo is dominated by biotite-chlorite and pyrrhotite. Unlike many other Coolgardie deposits, the As concentrations are low.

"The industry that supports operations and new projects is suffering a rapid decline in the currently severely curtailed capital investment environment. This is evidenced by a decline in the number of skilled teams, who are now centred in fewer locations. Other features are an aging and retiring ‘Baby Boomer’ generation, coupled with a low uptake of new graduates and the uncertainty in predicting future capital expenditure programs and requirements. Combine this with a reluctance of cash-poor operations to modernise and adapt in an environment of low metal prices, and there is a real uncertainty in how service providers will meet industry needs as they evolve.The industry that supports operations and new projects is suffering a rapid decline in the currently severely curtailed capital investment environment. This is evidenced by a decline in the number of skilled teams, who are now centred in fewer locations. Other features are an aging and retiring ‘Baby Boomer’ generation, coupled with a low uptake of new graduates and the uncertainty in predicting future capital expenditure programs and requirements. Combine this with a reluctance of cash-poor operations to modernise and adapt in an environment of low metal prices, and there is a real uncertainty in how service providers will meet industry needs as they evolve.Trends amongst service providers will be put forward as well as developing options and alternatives. These embrace a whole gamut of agile alternatives in the areas of partnering, alliances, commercial and shared risk models and mutual innovations. These will be discussed with some case studies and suggested approaches.Particular emphasis will be upon brownfield expansions and upgrades which have emerged recently as a preferred lower capital and focused way to achieve best practical outcome at lowest cost. There are a number of specific features of such brownfields projects including the requirement for very close cooperation between the execution team, operators, maintenance and suppliers and a maximum usage of site resources and ingenuity. Often, required investment hurdle rates are high, downtime allowed is minimal and site resources usage is maximised. This requires mutual trust, good planning and high health, safety, environment and community (HSEC) standards and practice. In many ways the practices and skills needed are the exact opposite of the historical ‘big greenfields’ project with which the industry has been geared for more recently.Another developing area has been with innovative commercial models and practices. These have been as a direct result of the more challenging investment criteria being adopted and the relative hunger of service providers. It has become more common to look at these commercial/costing alternatives very early in the project cycle as an essential project tool and not just as a possible option. These commercial solutions cover such alternatives as leasing and rental, deferred payments, build–own–operate–transfer (BOOT) and build–own–operate (BOO), whole-of-mine preferred spares and maintenance terms, and aggressive performance targets with real assurance penalties. For suitable production planning in an open pit mine, and also to carry out the optimisation process during the mining production cycle, prediction of fragment size distribution is required prior to carrying out the blasting operation. For this purpose, many prediction models, such as empirical models, were presented. The proficiency of these models differs in various conditions and mines. Therefore, in this paper the most important models, including SveDeFo, Kuz-Ram, CZM, Modified Kuz-Ram in 2005, Kuznestsov-Cunningham-Ouchterlony (KCO) and also Gheibie et al, were examined by the information of 20 blasts in Gol-Gohar iron ore mine. Fourteen images were taken on average for each blast. For image processing analysis Split-Desktop software was used. After examination, it was understood that none of the available empirical fragmentation models had presented acceptable performance, except the Kuz-Ram model for magnetite ore, which had somewhat acceptable results. However, this model for blasting patterns in hematite presented unsuitable results. Examination and comparison of two important distribution functions, Rosin-Rammler and Swebrec, were carried out and it was observed that the performance of Swebrec for fines was far better than Rosin-Rammler.
