Some recent and current research and development projects relating to strip type open cut coal mining are reviewed. The projects include a dragline-hopper-truck mining system, an overburden slusher system, improvement of dragline operations, continuous excavation and conveying of overburden materials, and a steep angle coal conveying system. Most of these projects offer prospects for reducing costs in deep strip mining operations, but only the overburden slusher project has the potential for large cost reductions. A project on highwall mining of coal has demonstrated that this coal mining system is viable and capable of achieving high productivity rates. Production highwall mining operations are now starting to become established in Australia.

The paper poses certain questions relating to mine design aspects of deep shaft pillars. It then explores these questions in relation to Western Deep Levels (South) where a sub-shaft system is to be sunk to 4 000 metres below surface to exploit two narrow tabular reefs in the down dip extension of the mine workings. After brief discussion of some broad considerations, the findings of a major rock mechanics investigation are reviewed. Some overall conclusions as well as the outcomes of separate studies of the anticipated behaviour of shaft pillars on each of the two reef horizons are outlined. For all mineral resource-based companies, it is important to reach the right balance of investment between acquisition and exploration to allow the best chance of achieving long-term corporate goals. The Broken Hill Proprietary Company Limited (BHP) provides an excellent example of success from generative exploration and supports the belief that exploration can be justified, not only in terms of investment criteria, but also because it is essential to a company wishing to build a dynamic profitable growth path based on world-class deposits as cheaply as possible. BHP was incorporated in 1885 to mine a lead/zinc/silver discovery at Broken Hill. The Company has since gone through a steel development phase (1911-1965) and is now in a major phase of growth partly based on exploration success. This third phase was marked by decisions taken in the 1950's to search actively for mineral and energy resources above and beyond the requirements of the steel industry. The commercial successes of this period have been Bass Strait oil and gas, Groote Eylandt manganese, Deepdale iron ore, Gregory coal and Carnilya East nickel. In total at least 22 new resource discoveries have been made in the last 25 years, of which 11 have been developed and several are undergoing feasibility studies. A financial analysis shows that the real value of the returns seeded by discovery covers the real exploration cost many times over. Moreover, the major discoveries have had a spectacular impact on the growth and development of the Company. BHP's present exploration effort is directed towards geological targets which most frequently meet attractive financial criteria and also promote diversification from steel-related earnings.

The nickel operations at Kambalda consist of mining thin massive to disseminated Ni sulphide orebodies from 10 individual mines of variable grade.Daily sampling involves visual estimation of the grade of working faces based on geological parameters. This system of grade estimation is used as a guide for daily grade control only.Nickel metal allocation is based on an external sampling system. As all ore sources are blended at the primary crusher, only one calculated mill head grade is available. Therefore all sources are sampled prior to crushing. This system historically consisted of mechanically grab sampling ore from trucks as they passed over a weighbridge on arrival at the concentrator. Currently the system involves diverting one out of every ten trucks to its mine sample stockpile, which is crushed through the primary, secondary and tertiary crushing system fortnightly. The individual mine grades are re-combined to create a total sample grade. This is reconciled against the calculated mill head grade. The reconciliation factor is applied uniformly to all individual mine sample grades to calculate mill reconciled mine grades.

The Rock Mass Rating (RMR) and Rock Mass Strength (RMS) classification systems for jointed rock masses are briefly reviewed, with particular reference to their use in slope stability studies. A correlation is provided between the results obtained from the two classifications and an equation is presented tentatively defining the RMR value for long-term stable slope angles. The validity of the equation is discussed in general terms in the context of slope stability problems commonly encountered in Western Australian open pit gold mines.

I he Electrolytic Refining and Smelting Company (ER&S) has oper- ated a copper smelter at Port Kembla, NSW since 1908. The feasibility of modernising the smelter was recently studied and external influences were shown to have a substantial impact on the project economics. Profita- bility is determined by the relative magnitudes of treatment charge income earned from processing raw materials and the operating costs incurred. Treatment charges are usually denominated in U.S. dollars and are deter- mined by market forces in the world copper industry. ER&S is no different from other Australian manufacturing industries in that it must maintain its competitive position by controlling costs. The modernisation project seeks to achieve this through new technology and improved labour Productivity.

These systems are being used for applications such as blast pattern surveys, face profiling, muckpile surveys and the general survey of inaccessible areas. Slab-buckle failures in coal sequences involve thin slab deformation in strata dipping parallel to the footwall, and are a consequence of both unloading and the weak nature of the thinly bedded rock mass. Methods of modelling and predicting such occurrences include: +        a conceptual model using a base friction table, +        a mathematical model using the Euler solution for column and beam bending (after Goodman, 1980), and +        computer analysis techniques such as UDEC (Universal Distinct Element Code after Cundall and Hart, 1993).   Slab-buckle failures have the potential to seriously disrupt production because of their volume and rapidity, and to endanger both equipment and personnel working on the pit floor.   In July 2004 a large slab-buckle failure occurred overnight after a new batter and bench had been formed at the Malvern Hills Opencast Mine in inland Canterbury. This involved the entire length of the pit (85m along strike) when a 2m thick intact slab with a total volume of ~3500m3 translated down dip 6.2m on the base of a thin coal seam to form a pronounced buckle at the toe. The coal measures consist of finely laminated mudrocks with multiple coal seams of varying thickness dipping ~45¦ to the southeast, and the opencast mine had been designed with footwall batters formed parallel to bedding with a vertical bench separation of 15m.   Back analysis of the Malvern Hills failure was necessary to investigate the controls on footwall instability, and for future mine design. An engineering geological model was created and samples of the slab material and failure surface were collected and tested to establish the required parameters for use in the Euler solution for column and beam bending. Back analysis using the Euler solution provided unrealistic results that overestimated the overall length of a stable slope by more than 10 times.   No further large scale slab-buckle failures have developed at the mine site, in part because of the slow rate of coal extraction, but precautionary drainage of the footwall slopes has been undertaken to improve overall batter stability. The location of the slab-buckle failure on a critically positioned pre-sheared thin coal seam with full hydrostatic head is considered the most probable cause of the July 2004 failure, rather than inherent instability of the generic bench and batter arrangement adopted. The use of a precedent-based engineering geology approach to future mine design is considered the most appropriate solution in the circumstances.

Over the longer term, the adoption of new technology is an essential component in the endless tasks of reducing mining costs, improving safety and improving environmental standards. However the choice of which of the many available new technologies to adopt and which not to adopt is not easy and the price of mistakes can be very high. The most important issue for mine developers faced with making such choices is knowing whether or not a new technology has been developed to the stage where the timing is right for its adoption. A system for categorising new mining technologies is provided. It provides a basis for more easily reaching common understandings about various new technologies and the background information supplied provides an understanding of what it takes to get new technologies to the proven stage and the risks of never getting there. Wherever possible, new full-scale mine developments should not rely on unproven technologies. Approaches to handling situations where a proposed new mine development is not feasible on the basis of proven technologies are also provided. If any commitment to the use of unproven technologies is made, a guarantee of high quality development support from the supplier of that technology is essential. Several case studies of successful and unsuccessful new technology development programs at BHP are Provided.

The investigation of the explosion characteristics of nine Bowen Basin (Central Queensland) dust samples in a suitable coal dust explosion chamber using a new dust concentration probe provides several advances in the area of coal dust explosibility testing. The 20 litre explosion chamber, of novel design, uses rotation of the main body of the chamber together with air jets for dust dispersion, and allows testing of different types of explosion initiators and analysis of the explosion characteristics of coal dust/methane mixtures of varying concentrations.A new development was a dielectric dust probe for the measurement of coal dust concentration. A capacitive micrometry technique was successfully adapted to measure dust concentration. The system uses a ratio-transformer bridge for measurement of small changes in a capacitive probe designed to sample a representative volume. The device is accurate, and is capable of operating in the hostile environment within the explosion chamber.The explosion chamber and dust probe characterise the explosive potential of coal dust samples by determination of the dust lean limit concentration in varying mixture with methane. Plots of lean limit points obtained in this way present an explosion curve for each sample which indicates the potential of the coal dust/methane to explode under the conditions of initiation in the chamber. The explosion curve obtained for each sample presents a unique signature that appears to reflect the physical and chemical characteristics of the dust.The results from this series of laboratory experiments appear to provide a useful index and indicate potential areas of interest for future research.

A low grade copper flotation tailing from Telfer containing 1.2% Cu as chalcocite and cuprite and 5 gt-t Au was leached with ammonia, cyanide and ammonia-cyanide mixtures to extract copper and/or gold. Direct cyanidation extracted both copper and gold but consumed about 30 kgt 1 NaCN. Pre-leaching the tailing with an aerated ammonia solution containing 28 kgt 1NH3 and 17 kgtl(NHa)2S0a at pH 10 readily extracted up to 95% Cu in about 6 hours under optimum conditions. However pH and total ammonia concentration were critical factors. Subsequent cyanidation ex- tracted 80% Au using 6 kgt NNaCN. Ammonia-cyanide mixtures werefound to selectively leach gold over copper depending on the concentration and relative proportion of NH3 and CN. The best composition for leaching up to 80% Au from Teller tailing was 1.6 kgt t NaCN and 1.1 kgf 1 NH3 in the presence of 0.3 kgt t Cue+. Such a mixture left only 50 mgL-1Cu in the final solution after precipitation of some of the initially dissolved copper.

The smelting, refining and hydrometallurgical operations practised in the winning of non-ferrous metals are associated with severe aqueous and high temperature corrosion problems.With the increasing costs of maintenenace and the utilization of computerization to control the processes, the trend in recent years has been to spend more capital on improved and proprietory grades of engineering materials, which offer greater reliability and more cost effective plant performance.The problems which have plagued stainless steel users for many years are the alloys' poor performance in chloride or other halide media where pitting, crevice or chloride induced stress corrosion cracking may occur, have been essentially solved by the new proprietory grades. The controlled additions of minor alloying elements including rare earth metals have led to the development of stainless steels with high mechanical strengths, improved corrosion resistance, and high temperature corrosion resistance and structural stability.

An integrated mining equipment development organisation is typified by Deutsche Montsn Technologic of Essen, Germany. working on improvements in reliability, production and control in coal mines. Examples of recent mining advances are in mechanised roadheading, in different approaches to cutting technology, and in low height roof bolting.On the longwall face the mechanics of cutting are related to supplied energy as well as to dust make. In conveying both armoured face conveyors and conveyor belts are monitored. Roof support is not neglected and the continuous pumping of stowage slurries provides further options for longwall support. Surveying developments, particularly the gyro-theodolite, directional drilling. and shaft vehicle monitoring provide further examples of advances in control in coal mining activities.

A microcomputer based control system has been developed and implemented at ZC Mines (now Pasminco Mining). The control system maximises throughput at a product size set point while maintaining a "safe" cyclone underflow and mill operating pulp density.To characterise mill and cyclone operation over a range of ore types, 60 circuit surveys were carried out by ZC Mines personnel over a period of four months. The data for each test were model fitted to check for data consistency and to accurately estimate circulating loads.The model fitted results were combined with instrument readings (including in-stream analysis probe assays) and the data checked for ability to predict key variables such as product size and underflow density from measurable inputs.In the resulting control scheme, panicle size and underflow density are not monitored directly, but are predicted by regression equation models based on directly measured variables. The tonnage control loop uses a dynamic model to maximise responsiveness.The system provides a data log output to an mM compatible personal computer at programmable intervals. Comparative data logging over a period demonstrates substantially smoothed circuit performance.The grinding control system was originally implemented using Fischer and Porter micro-DCI controllers. The program has also been implemented on a distributed control system using a sequence oriented programming language.

The derelict Lake George Mine is located at Captains Flat in NSW, acommunity of approximately 450, which lies some 43 km southeast ofQueanbeyan. It straddles the Molonglo River, which flows toQueanbeyan and thence the nationÆs capital, Canberra. Catastrophictailings dam failures in 1939 and again in 1943 resulted in the transportand dispersion of thousands of tonnes of sulfidic wastes downstream,with terminal settling in Lake Burley Griffin, in Canberra. The mine wasclosed in 1962, and major rehabilitation in 1996 - 1997 addressed the riskof further collapses, and reduced water flow into the underground mine.Nevertheless, acid mine drainage from the mine, and seepages ofcontaminated water from the capped tailings dumps continue to pollutethe Molonglo River for some 30 km downstream.Environmentally, the highest contributor to the total contaminant loadof the river is the Main Adit Spring. This was shown to be a constantgroundwater-driven acidic flow, with contaminant generation resultingalmost entirely from the ingress of gaseous oxygen into the undergroundworkings. Long term remediation may be possible at source, by pumpingreducing gases into the sealed mine, but the probability of thistechnology succeeding to the required degree is yet to be demonstrated. For at least the medium term, treatment of contaminated water flow(s)will be required to achieve any of the water quality targets that may beapplicable to the river. Three methodologies were short listed, but anumber of strategic uncertainties remain, which the NSW Derelict MinesProgram will address. Future risk arising from long-term contaminantrelease by the treatment wastes must be considered. Appropriate data,and realistic long-term performance parameters regarding the relativestabilities of water treatment sludges are scarce, and make properevaluation of competing technologies problematic.

Spiral concentrators are used globally in the fine coal processing industry to segregate particles, by gravitation, on the basis of density and size. Consisting of an open trough that twists vertically downwards about a central axis, a slurry mix of particles and water is fed to the top of the concentrator. Particles are then separated radially as they gravitate downward. Since their introduction to Australia in the 1940's, the generic design has evolved largely by laboratory trial-and-error investigations of different prototypes. However, this approach has proven expensive and optimal designs have not been necessarily developed. Accordingly, Computational Fluid Dynamics (CFD) analysis has been used recently as an alternative method of investigation, to assume as is envisaged, a role in the design process. To date, CFD models have progressed to simulations of turbulent fluid flow on current production spiral designs, and are continuing to be adapted for inclusion of particles at realistic feed concentrations. To be able to use the models confidently however, laboratory experiments must also be performed to validate the predictions during the development stage. This paper reports the current findings of an ongoing CFD and experimental program applied to one spiral unit. Satisfactory quantitative agreement has been achieved for the fluid and particulate flow characteristics, and although further validations are appropriate, the model already possesses significant potential for use as a reliable predictive design tool.

The successful re-opening of the Cobar min- eral field was dependent upon the success- ful introduction of highly productive, low cost mining. Mechanised cut and fill stop- ing with incline access was selected for the C.S.A. mine because it permitted flexi- bility, complete primary extraction with no secondary pillar recovery, minimised dilu- tion and oxidation, a minimum of pre-pro- duction development and because diesel powered load-haul-dump (L.H.D.) units were proving reliable and highly productive in the U.S.A. Although L.H.D. vehicles are the key to the success of the mining method, four other main groups of vehicles are utilised in the mine - trucks, scaling vehicles, ser- vicing vehicles and specialist vehicles. The operating requirements at the C.S.A. mine are more stringent than those encount- ered in many other underground mining oper- ations. The first L.H.D. vehicle used at Cobar - the Transloader - had considerable difficulty in loading and discharging coarse production ore. The Wagner ST5 Scoop Tram performed this duty much better. However, the first generation Scoop Trams were not robust enough to withstand the heavy duty and many modifications were necessary before acceptable availabilities were obtained. Similar modifications were necessary for the Eimco 916 vehicle but the Eimco 915 unit came much closer to meeting the duty requirements. Eventually Cobar technical personnel design- ed a L.H.D. vehicle to meet specific C.S.A. mine conditions. These units have proven most satisfactory. Over 8 years of operation the underground vehicle fleet has become a proliferation of vehicle types. A standardisation pro- gram has been initiated based upon common prime movers being mated with "trailer" units to serve specific functions. Standardisation will reduce inventory levels and facilitate training of operating and maintenance personnel.

Processing of lead-zinc and copper ores by Mount Isa Mines Limited produces large quantit- ies of concentrator tailings waste which is pumped as a slurry to special dams where the solids are allowed to settle and dry out. These areas are unattractive and show no signs of encroachment by plant life even though the surfaces of some dams have remained undisturbed for more than a decade. During 1970 Mount Isa Mines Limited commenced a long term research program in conjunction with the Department of Agriculture, University of Queensland to deter- mine possible methods of establishing a plant cover on this material. Research has defined the major factors limiting plant growth in the tailings medium. Modification of the edaphic conditions through fertilizer inputs, particularly of phosphorus and nitrogen, and alteration of "soil" physical properties by incorporation of mulching mater- ials, provided conditions which allowed plant growth. The outstanding "soil" amendment treatment was incorporation of fly ash, a waste product of the company's coal fired power stations. A range of crop and pasture species have been selected which have grown well with adequate irrigation under the amended conditions in the field. Further research is assessing a range of native plant species and agronomic techniques to provide a stable plant cover on the tailings dams.

Proceeding from statistical data on the development of waste volume, an endeavour was made to characterise waste materials with regard to the applicability of treatments based on mineral processing. Many types of waste are characterised by a high heterogeneity. The separation processes used for processing raw minerals can also be used for separation of various waste mixtures. For some waste mixtures, differences in properties can be utilised for separation which are mostly less distinctive for raw minerals. State-of-the-art technology is illustrated with selected Examples.
