Keywords: Pyrometallurgy, furnace, KCM Nkana, Zambia The Nkana smelter was initially commissioned in 1931, with two reverberatory furnaces, two Peirce-Smith converters, and blister copper casting facilities. Reverberatory furnaces were the mainstay of production up until 1994, when an El Teniente Converter (CT) was installed to upgrade reverberatory furnace matte to white metal, prior to converting in conventional Peirce-Smith (PS) converters. In 2000, a decision was taken to increase the proportion of concentrate smelted in the CT by introduction of bone-dry concentrate injection through the tuyeres. A flash dryer with a nominal capacity of 1 200 metric tons per day of dry product, and associated tuyere injection system was commissioned in March 2004. Based on the projected concentrate arisings from the KCM mines into the future, as seen in 2004, it was decided to develop the CT to be the primary smelting vessel at Nkana, to handle a minimum of 1 250 tons per day of concentrate, and to operate only one reverberatory furnace in slag-cleaning mode pending a full evaluation of alternative slag-cleaning technologies. The anticipated cathode production from Nkana was to be in the range 140 to 150 000 tons per annum. This paper details the outcomes from trials that were carried out in August and September 2004, using two reverberatory furnaces for slag cleaning. The results of these trials, plus further work in October and November, provided confidence to move to one reverberatory furnace for slag cleaning in December 2004. With the advent of Vedanta as the majority shareholder in KCM at the end of 2004, the approach has been to maximize the available smelting capacity. Currently, two reverberatory furnaces and the CT are on-line, with the higher silica concentrates going to the reverberatory furnaces with an appropriate amount of pyrite, and the cleaner concentrates going to the CT. Expansion of the smelter is currently under investigation.

Silver tarnishes readily in common atmospheres and is accelerated in humid atmospheres. Tarnish is the formation of silver sulphide on the surface of silver when it is exposed to a wide range of sulphur-containing atmospheres. Tarnish is unattractive and highly undesirable, and can be removed either with a silver polish or a chemical dip. Dips are generally only recommended when heavy black tarnish cannot be removed with a polish, and care must be taken during cleaning because these can contain aggressive chemicals and give off hazardous and unpleasant smelling fumes. Polishes work best for large areas of plain undecorated silver, and form part of a regular cleaning programme. Some polishes contain chemicals that inhibit tarnishing, but these generally only have a short life. Several methods have been developed to reduce tarnish formation on Silver; these include alloying, surface treatment, and coatings. The authors evaluated a range of self-assembled monolayer (SAM) surface treatments and coatings in earlier research. Four treatments/coatings increased the time to noticeable tarnish by more than ten fold, and the results were reported at the International Corrosion Congress (ICC) in 2005, and at the Mint Directors Conference (MDC) in 2006. SAM treatment using 95% 1-hexadecanethiol (C16H34S) was found to give good anti-tarnish performance and showed potential for the commercial treatment of Sterling silver. Therefore research was performed to optimise the methods of application of this type of coating to provide an easier, faster, and more-user friendly technique to provide an anti-tarnish treatment. Abstract: Data are presented from two sites in southeast England, where problems were encountered in tunnelling through ground containing flint. In response to the difficulties, substantial laboratory testing programmes were initiated to determine the strength of the flints.It is shown that the strength varies very considerably, even within a single flint particle and that the practice of estimating unconfined compressive strength by a single multiplier applied to the point load strength index (Is(50)) may give misleading results. The preparation of UCS specimens for testing was found to be very difficult and it is recommended that tunnel machine capacity is assessed relative to Is(50). Résumé: Des données sont presentées sur deux sites dans le sud-ouest de l’Angleterre,où le perçage d’un tunnel dans un sol contenant du silex a posé des problémes. En consequences de ces difficultés, des programmes substatiels de recherché en laboratoire ont été initiés afin de déterminer la resistance des silex. Il est demontré que la resistance varie considérablement, même au sein d’une particule de silex, et que la pratique de estimation de la résistance en compression non confinée, (UCS) par le biais d’un simple coefficient appliqué au ‘point load strength index (Is50)’ pourrait donner des resultants trompeurs. La préparation de specimens UCS destinés aux tests s’est avérée trés difficile et il est recommandé que la capacité de la machine de perçage de tunnels soit calculée relativement au Is50. Zusammenfassung: Daten von zwei Standorten in Südosten von England, wo Probleme beim Tunnelbau durch feuersteinhaltigen Grund antraffen, sind angegeben. Wegen diesen Schwierigkeiten wurden Laboratoriumsforschungsprogramme eingeleitet, um die Festigkeit von Feuersteinen zu bestimmen. Es wurde gefunden, dass die Festigkeit sehr unterschiedlich war, selbst bei einzelnen Feuersteinstücken, und dass die Praxis, die unbegrenzte Kompressionsfestigkeit (uKf) auf Grund eines einzigen Multiplikationsfaktors vom Punktladefestigkeitsindex (Is50) abzuschätzen, zu irreführenden Resultaten führt. Die Vorbereitung der uKf Prüfstücke war sehr schwierig und es wird vorgeschlagen, dass die Kapazität der Tunnelbaumaschine in Abhang der Is50 bestimmt wird.

The paper describes the technology as it is applied to processes where the back pressure at the point of injection is greater than 50 kPaG. It reviews earlier systems of injection and more recent developments that address concerns for instantaneous control in modern smelters. The new technologies fall into two groups, (1) modified pressure-difference control (sub-divided into simple and complex) and (2) mechanical-feeder-based control. Features of current injection systems include feed splitting in two forms, passive and active, and co-current injection.

Keywords: Pyrometallurgy, slag, metal, entrained, granulation, ferromanganese Water granulation of certain slags with high metal entrainment has customarily not been practised, not only due to the belief that such processes are too dangerous and unproven in the pyrometallurgical industry, but also that it might not be economically viable or environmentally acceptable. General slag granulation, on the other hand, is extensively applied, although in some cases crudely, with disastrous effects, as a result of not recognising the high heat capacities prevalent in slags. Thus, purpose-designed granulation and solidification processes are discussed, taking into account specific applications and the individual signatures of alloys and slags, emphasising that no slag, matte, or alloy responds in similar fashion to a granulation practice. This paper addresses three issues, namely: ? Water-granulation of BOF steel slag, without processing it to render it environmentally safe, physically and chemically acceptable for use by the construction industry, and the process economical ? Processing air-cooled BOF steel slag to change its physical and chemical properties to be acceptable for various uses and extracting metallic and bound iron ? Processing air-cooled or molten manganese slag to lower its manganese content to a level that is acceptable from an environmental and health point of view, and extracting FeMn-alloy of acceptable composition. The latter process culminated in a patented process to extract FeMn from air-cooled and molten manganese slag, and, at the same time, produce a hydraulic (cementitious) slag, thus transforming a possible hazardous by-product into virtually 100% saleable products.

High carbon ferrochrome production process is energy intensive, consumes approximately 3300-3400 kWh per ton of metal produced. This amounts to ~ 34% of the total ferrochrome production cost. The power costs in India are almost 4 times greater than the leading ferrochrome producing countries like South Africa. Hence there is a need to look for alternative sources of energy. In ferrochrome making process large volumes of high concentration CO gas (~ 85%V) is developed at ~400-5000C, which if combusted within furnace represents high potential for significant electrical energy savings. In a typical heat in the state-of-the-art submerged arc furnace, about 34 kmol of CO gas is generated per ton of ferrochrome metal, which, if post combusted to CO2, represents 7620 MJ of energy. Post combustion of the evolving CO (and H2) gas to CO2 can be achieved by providing additional oxygen before the generated CO gas leaves the furnace. In this paper, a concept of post combustion in submerged arc furnace as potential source of significant electrical energy saving in ferro-chrome making process has been explored. The prospects and limitations of the same are discussed. The value of this paper lies in its attempt to explore the post combustion application to submerged arc furnace with an objective of significant reduction in electrical energy consumption in ferrochrome production process.

This paper describes the process of scraper winch pull force measurement and shows the results of the actual winch pull force in extreme stall situations as well as during the face and gulley cleaning. It was found that by slowing down the motor and causing it to slip, torque up to 3.5 times higher than the nominal can be developed, resulting in the same increase of winch pull force. On the other hand, measurements of the actual force needed for cleaning of the face and the gully have shown that the currently used winches are too powerful. The extra torque that can be developed by the already too powerful winch motor poses a significant danger and necessitates the implementation of measures that will eliminate this risk.

Abstract A new approach is introduced for study of the behaviour of geotechnical strength parameter prior to slope analysis to ascertain whether strength parameters of slope materials are homogenous or heterogeneous at different mine depths. The strength parameters used for the study are uniaxial compressive strength, tensile strength and shear strength. The analysis is based on statistical analysis of variance technique for one-way classification. The application of the technique is given through a case study in an openpit mine. Die Analyse basiert auf statistischem varianzanalytische Technik für Einwegklassifikation. Die Anwendung der Technik wird durch eine Fallstudie in einer openpit Grube gegeben. Les paramètres de force utilisés pour l'étude sont résistance à la pression uniaxiale, résistance à la traction et résistance au cisaillement. L'analyse est basée sur statistique la technique de l'analyse de variance pour la classification à sens unique. L'application de la technique est donnée par une étude de cas dans une mine à ciel ouvert.

A study was carried out to evaluate various batch flotation models for the recovery of minerals in a UG2 platinum ore. The major minerals in a UG2ore can be grouped as platinum group minerals, chromite, and siliceous gangue. This study also examined the entrainment of minerals during flotation. The models were ranked using statistical methods and an analysis of model-fit residuals. Entrainment parameters obtained from model fitting were evaluated for logic using a simple mineral-to-water ratio versus time plot. The foremost conclusion from the study was the importance of entrainment modelling. The measurement of water recovery increased the size of the data-set, and the inclusion of a simple entrainment model was statistically significant. The overall fit to the data was improved, and the entrainment model provided logical information on the recovery of gangue minerals that were not considered to be floatable.

Research into the mechanisation of ore winning from the very narrow reefs characteristic of South African gold mines has been conducted from as early as 1964 through the Chamber of Mines Research Organisation (COMRO) but with limited success. However, the Council for Scientific and Industrial Research (CSIR) has recently re-evaluated the potential for the mechanisation for the narrow tabular gold mines. It has been determined that there are approximately 22 000 tonnes of gold left in-situ in channel widths of less than 500 mm in thickness. The extraction of ore from such reefs requires a complete paradigm shift in that the current mining cycle (drilling, blasting, cleaning and supporting) is not feasible since such a stoping width would not allow the workers entry into the stope. Consequently, a non-entry form of mining is required. With this target in mind CSIR has invested in a project called the Nederburg Miner which seeks to identify new technologies for drilling, rock breaking, cleaning, and materials handling, the application of which will enable non-entry mining of very narrow ore bodies. The intention is to develop a fully automated system that will not require human involvement at the stope face. The outcomes of research into this proposed system will not only extend the life of South African gold mines but will also enhance South Africa's reputation for excellence in mining research. This paper presents the new technologies under consideration and potential methods for their application into an integrated non-entry mining system.

"This paper argues that the technology change to mechanization is also going to require a change in people. It presents a model for technological progress and adapts it to the mining industry. It then goes on to motivate the need for mines to become learning organizations in order to achieve maximum value from their people as they become less labour-intensive. In an important sense, mechanization is as much about knowledge as it is about technology.The change when a mine introduces mechanization or a level of automation is not simply one of technology but also a stage in the development of mining from ‘art’ to ‘science’. ‘Art’ describes a state of technology characterized by tacit knowledge, an understanding that comes only from experience, and has no formal procedures and little structure. In contrast, ‘science’ represents a state of technology where all the component processes are understood in detail, all knowledge is explicit, and processes and structures are formal.Studies of other industries, including metal part manufacture and aviation, show that each stage in the progression from art to science changes the nature of the organization and requires a different mix of skills from the workforce. Perhaps the most important change is the increase in knowledge and decision-making required as the technology gets closer to science.There is anecdotal evidence that South African underground hard-rock mines are not learning organizations. Mines by their nature are capitalintensive with long lead times from investment to returns, so there is reluctance to change from the original plans or to encourage staff to think independently. Particularly as mines move from art to science, this reluctance must be overcome.The important lesson for engineers involved in introducing mechanization is to understand that success or failure will be determined by the people involved, and not solely by the technology. The process will almost certainly require a culture change on the mine. We recommend that the mechanization team includes an expert in human and organizational behaviour to ensure that a receptive workforce and management are in place to accept the new technology when it arrives."

This paper reports the results of a study to determine the effect of process control agent (PCA) on the characteristics of Ti-Mg powders during milling. It has been shown that a 2% increase in PCA content leads to up to a 40% increase in yield of the milled powder but reduces the kinetics of the mechanical alloying process. The introduction of 4% PCA decreases the mean powder particle size by up to 30%, whereas 6% PCA increases the mean particle size by up to 230%. The Pt-based alloys have a high potential for replacing some Ni-based superalloys (NBSAs) used in the highest temperature and most aggressive environments, and vanadium would be a beneficial alloying element. Six alloys of average compositions Pt-26.6Al-9.1V, Pt-23.1Al-17.8V, Pt-9.6Al-21.1V, Pt-17.4Al-6.4V, Pt-22.3Al-7.9V, and Pt-6.0Al-10.1V (all in at.%) were manufactured by arc-melting and examined in the as-cast condition using scanning electron microscopy and X-ray diffraction (XRD). Five samples were heat treated at 1 000°C for 1 500 hours and water quenched, then examined. The phases were identified using energy-dispersive X-ray spectroscopy and the identities were confirmed by XRD. In most of the samples, the phases existing in the as-cast condition were different from those at 1 000°C after ~1500 hours heat treatment. A solidification projection, an isothermal section and a liquidus surface projection were determined for the Pt-rich corner.

Present day capital costs are analysed for a 2 000 metric tonne per day (MTPD) pyrite burning plant and compared with a sulphur burning plant of the same capacity. Power, raw material and steam production rates are then compared for the two facility types. A sensitivity analysis is conducted to highlight the impact changing sulphur, pyrite, capital and operating costs have on the relative economics of these feeds. Technological improvement effects on capital cost and energy recovery are also discussed. Besides the steam produced from the burning of pure sulphur or pyrite, plants using an advanced form of heat recovery can produce up to 10 bar steam using heat from acid formation. The quantity depends on the overall water balance which is influenced by such factors as gas strength and product acid concentration. Modern materials and innovative process design also improve the ability to increase the high pressure steam from the roaster boiler in pyrite plants above the traditional 1.25 kg of superheated steam per kg of acid produced.

The need to recruit locally produced engineers by the South African Mining Industry led to the Engineering Faculty at the University of the Witwatersrand developing a number of academic bridging initiatives for educationally disadvantaged students. The graduation rate achieved during the initial five years of operation by the most successful of these programmes has been on a par with that of al other students but the performance of subsequent intakes has declined to such an extent that the continuance of this scheme could now be at risk. One reason for this reduction in throughput is that many of the applicants for the increasing number of mining bursaries have been more interested in the bursary than the profession and have either failed or dropped out due to a lack of application and motivation. This will have serious consequences for both Wits and the Industry if it continues and some method of identifying unsuitable or suspect applicants needs to be introduced as a mater of urgency. It is recommended that an introductory course be set up at a working mine that would be run under the auspices of Wits, as a joint venture with industry, and include a level of academic input that would provide both bridging needs and certain first year credits. The final form of this course will require extensive consultation with al parties but needs to be completed before the end of 1996. It is further recommended that the advertising and promotion of mining careers be expanded and much improved.

Keywords: Pyrometallurgy, blast furnace, slag viscosity, slag liquidus temperature, phase equilibria The viscosity of molten slag in blast furnace operations is an important process variable, influencing the rate and location of reactions inside the furnace, as well as the ease with which the final slag could be removed from the furnace. To optimize these processes, it is necessary to estimate the slag viscosity and liquidus temperatures as accurately as possible, and know the target values. Models to predict viscosities and liquidus temperatures, incorporating phase equilibrium calculations, have been developed and validated with measured data. Various diagrams have been developed to illustrate how the properties vary with composition and temperature, including pseudo-ternary diagrams of SiO2-MgO-CaO-Al2O3 for viscosity and liquidus temperature. Models were also applied and methodologies developed to analyse historical blast furnace operations and determine target values.

High Pressure Grinding Rolls (HPGR) are mostly used prior to pelletising processes to increase the specific surface area (SSA) of iron ore concentrate. For expressing SSA, the Blaine index is utilised as one of the most important dimensional properties of iron ore pellet feed. ISO 21283 is a standard test method that explains the manual of Blaine air-permeability apparatus for determination of this parameter. In this standard, the disaggregation method is based on passing the minus of 1 mm samples from the 0.150 mm sieve. The disaggregation process has an effective role on the results of Blaine airpermeability test especially for regrinding HPGR products. In this research, firstly the Blaine index of samples was measured without disaggregation. Following this, disaggregation was done by passing the minus of 1 mm samples through three sieves with different dimensions, 0.150, 0.090 and 0.045 mm, separately, and the Blaine index was calculated for each one. Finally, lab-mill with rubber balls, called Jar mill, was investigated as another option. Screen analysis and image analysis with SEM were performed to evaluate the effects of the sample's disaggregation on the size distribution and agglomeration of samples. The results showed that the disaggregation method with sieve size 0.150 mm, according to ISO 21283, was not applicable for HPGR products because the particles were still stuck together. In addition, the disaggregation method with the sieve size 0.045 mm or with Jar mill offered reasonable results. "SynopsisCost estimation for surface coal mines is a critical practice that affects both profitability and competitiveness. New mines require these costs to be estimated using available information before a project begins. The competitive advantage of a new mine depends on it being both efficient and cost-effective. Low-cost producing mines have a higher chance of survival in a low-price environment than do high-cost producers. The competitiveness and profitability of a coal mine is based on the costs of production and the supply position on the cost curve. There is no single method of cost estimation, and the available methods consider only one or a few variables, leaving out multiple variables that could significantly affect the estimation of mine costs. Mining companies are thus searching extensively for a method that will increase accuracy in the estimation and evaluation of mining projectsThis paper highlights the shortcomings of the available approaches and proposes a data envelopment analysis method to develop a frontier for effective surface coal mines, and the use of a parametric method for modelling the costs and productivity of new mines to ensure effective competitiveness. The models will extend the capability of estimation and the accuracy of estimates using the efficient decision-making units, by considering the optimal mine-specific and external variables affecting costs.IntroductionCoal contributes 25% of the world’s primary energy needs, after fuel oil, which contributes 35%. This article introduces a computer model, which emphasizes panel design for draglines deployed in direct side-casting mode. The study covers flat and inclined coal-seam conditions with the dragline operating along the strike-line. Two casting methods are embedded in the model: material is placed in the open set adjacent to the one on which the dragline is located (the DNS method) and material is placed in the open set adjacent to the one the dragline excavates (the DND method). While in the first method the unproductive walking time is reduced as the set is enlarged, in the second method the cycle time is lessened as the dragline swings along an acute angle. The side-casting model is shaped so as to provide several panel configurations instead of a single one to conform to the characteristics for an opencast mine. This is achieved by assigning the pit width an interval of values ranging from a minimum to a maximum. The model includes solutions to other critical design parameters such as: set length, swing angles at key cut and main cut positions, and required dragline reach at key cut and main cut positions. The model outcomes reveal the following: the stripping operation is largely affected when the coal-seam is inclined. The downhill spoiling mode should be applied wherever possible. The DNS pattern allows wider pit width intervals as well as longer sets and longer reaches.

This article explores the Fray Farthing Chen (FFC) Cambridge process, a novel method for the electrochemical deoxidation of metal oxides in molten salt, discovered at the University of Cambridge in 1997. The process was hailed as a highly promising, potentially low cost, novel method for the production of titanium metal direct from its oxides. The article should inform researchers in the field of some of the challenges in the commercialization of a novel, high profile process involving multiple stakeholders. The author, former senior process engineer at British Titanium Plc, the company originally tasked with commercializing titanium production via the FFC Cambridge process, reviews the latest literature and discusses past and present progress in the pursuit of low cost titanium metal via this process.
