"An Outotec e500 TankCell, with 500 m³ of actual flotation volume, was commissioned at the Kevitsa Cu-Ni-PGE concentrator in northern Finland during 2014. This flotation cell was implemented at the head of the existing copper circuit as the first Cu rougher flotation cell. This was the first flotation cell of this size to be run under production conditions by any supplier anywhere in the world.The cell has been in continuous operation since start-up in October 2014 and has provided improvements in metallurgical performance at very low specific power consumption. On average, the cell has recovered 71 per cent of copper contained in the 0.37 per cent Cu flotation feed at a concentrate grade of 17 per cent Cu. The specific power consumption for the cell (excluding blower power) is typically around 0.4 kW/m³.After start-up, the impeller speed and superficial gas velocity were varied and the impact on metallurgical performance measured. In this paper a review of the cell operation at Kevitsa is given. Open pit mining commenced at Lihir Island in 1997 and is undertaken using a conventional drill, blast, load, haul methodology. Unique challenges at the operation include an active geothermal system, a well-developed advanced argillic blanket in the upper portions of the orebody and high rainfall. Grade control is effective utilising routine blast cone sampling. While this provides ‘just in time’ grade information for mill blending, there are opportunities to improve scheduling of mill feed, based on material classification of clay types and sulfur grades. The nature of the clay can impact on the handling properties while the sulfur grade is an important guide for autoclave blending, required for refractory gold. Drilling below the pit floor introduces hazards from the identified geothermal field. A trial Reverse Circulation (RC) program was implemented with the aim of defining four benches below the active mining bench. A comprehensive risk analysis, including the geothermal environment, was undertaken to design a drill collaring procedure with pressure diversion equipment. Operator exposure was minimised through ‘nil on foot’ principles with the driller located in an onboard cab, utilising remote rod handling. Sampling personnel operate in an elevated platform with access to protective covering. Samples from blastholes and the RC holes are processed at two site laboratories. One provides conventional Au fire assays with additional Infrared Combustion (Leco style) S analysis. The second laboratory collects material classification details from portable XRF (pXRF), near infra-red spectrometry (ASD) and Hardness Indicator Testing (HIT). An existing workflow was updated by the site to deal with the additional samples and ensure production ‘turn around times’ were retained for short-term planning. This required some changes to drying temperatures, compositing and screen sizing for the material classification. All results from the two laboratories are loaded into a centralised acQuire database for estimation into a single block model that informs the 13 week medium term planning (MTP) schedule. This paper describes some of the logistical issues faced when drilling in a geothermal area. It also discusses the selection and commissioning Quality Assurance of the sampling equipment and drill rig. Integration of the resulting assay data with existing resource models is also explained.

This research was done to reduce silica from mixed hematite concentrate of Barfkar Iron Ore Sample and increase Fe grade using reverse flotation method (Depressing Hematite and floating Silica). The used sample in the reverse flotation tests was a mixture containing two types of hematite concentrates (Spiral cleaner concentrate and Slon-VPHGMS cleaner concentrate) with the percentage of 16 per cent and 84 per cent, respectively. Fe grade of two samples was 59.31 per cent and 57.52 per cent and SiO2 grade was 5.83 per cent and 6.71 per cent, respectively. After mixing, the Fe and SiO2 grade of the mixed sample was measured at 58.10 per cent and 6.20 per cent. For flotation tests, effect of variable operational parameters including feed size distribution (d80 = 130 microns and d80 = 53 microns), pulp solidity (25 per cent and 30 per cent w/w), pH (9.70, 10.20 and 11), Sodium silicate as a dispersant (500, 1000 and 2000 g/ton), Starch as a depressant (500, 1000, 2000 and 3000 g/ton) and EDA as a collector (180, 300, 400 and 500 g/ton) were investigated. For evaluating the influence of Sodium silicate and Starch dosage, initial flotation tests were performed on the main sample (d80 = 130 microns). These two parameters had no significant effects on the yield, Fe, and SiO2 grade of flotation concentrate based on test results. In the next step, screen analysis was carried out on the main sample for mineralogical studies. Accordingly, the suitable size distribution for releasing Fe and SiO2 particles was smaller than 53 microns. Therefore, the sample was crushed until d80 = 53 microns. Then, supplementary tests were performed on the crushed sample for studying the pH range, pulp solidity, and EDA collector dosage. After doing silica removal flotation tests based on the designed pattern and comparison of the results, the conditions consisting of size distribution d80 = 53 microns, pulp solidity 25 per cent, pH 10.20, Sodium silicate 1000 g/ton, Starch 1000 g/ton, and EDA 500 g/ton was selected as optimum values. In the last test, Fe and SiO2 grade was measured at 60.00 per cent and 3.93 per cent, respectively, and Fe recovery was obtained at 74.93 per cent.

Pumps play a critical role in mining operations, and their energy consumption and environmental impact are significant. This paper addresses the need for a holistic approach to sustainable pump deployment by expanding on previous work presented at IMPC Asia Pacific 2022 and World Mining Congress 2023. The research takes a significant step forward by outlining a structured approach to estimate and demonstrate sustainability tailored for operational slurry pumps. It details the calculation methodologies used to quantify the carbon dioxide emissions from electricity, wear materials and transport, as well as sealing water usage. To enhance practicality and usability, a simplified visual representation—called sustainability metrics—has been developed to monitor overall efficiency. The sustainability metrics consist of the availability, pump efficiency, and water utilisation efficiency. The proposed methodology is integrated with Pumps Condition Monitoring Service to maximise benefits. Three case studies, from iron ore, copper, and nickel operations globally, were employed to evaluate the proposed methodology. The findings demonstrate the critical role of sustainability calculations in understanding pumps operation. These calculations improve awareness of the pump’s role in the sustainability journey and enable effective monitoring. The studies highlight that continuous monitoring paired with effective prescriptive maintenance strategy can significantly reduce power and water consumption while maximising pump availability. The case studies also reveal significant shortcomings in current operational practices and non-optimal maintenance regimes, emphasising the need for practical recommendations to maximise savings and optimise pump performance. In the context of increasing climate change awareness and the imperative for global decarbonisation, this research highlights the necessity of critically assessing methods and operations to drive sustainability in the mining industry. By adopting a holistic approach to sustainable pump deployment, mining operations can effectively reduce their environmental impact while enhancing operational efficiency and economic viability. The proposed methodology and case studies provide valuable insights and practical recommendations for mining companies seeking to achieve sustainable practices and contribute to a decarbonised future.

Australia is now committed to the most significant period of infrastructure investment since the 1960s and the current climate of project finance and public private partnership (PPP) model uncertainty means it is imperative that the affordability and certainty in delivery of infrastructure projects is maximised.In light of the current and forecast levels of infrastructure investment it is worth drawing comparison with a similar period of Australian expansion when the nation’s first railways were constructed. Similarly to over a century ago, we are following a trend in rapid development and are already reaping the inefficiencies that could be avoided with broader technical planning and improved client coordination.The original rail networks were developed by the individual states before they combined to form a Federation of states in 1901. As a result of the adoption of different gauges by 1917 a passenger wanting to travel by train from Brisbane to Perth had to change trains six times.Similarly in 2011, there is little parity between Australian states on the quality requirements (performance specifications) for road tunnels. Differences between states start most significantly with the size of the specified traffic envelopes, thus the size of tunnel required. Where ambiguity and differences exist in project documentation, performance specifi cations (PS) and broad technical requirements for road tunnel projects, any associated risk in interpretation ultimately ends up being incorporated in the bidder’s (constructor’s) final sell price.Whilst not nearly as inconvenient as having to change train at each state border, and largely unnoticed by the general tax paying motorist, this paper examines examples of apparent minor differences in Australia’s recently constructed road tunnels to highlight the differences in road tunnel specifications.The paper identifies how these small differences manifest themselves in major price penalties between projects and further, highlights the need for further specification review, refinement and standardisation across road tunnel jurisdictions to increase road tunnel affordability.

The prevalent strategic approach in the mining industry is one of planning. However, it is widely recognised that planning does not work in complex and uncertain situations (Mintzberg, 1994), such as those associated with ‘above ground’ non-technical orebody complexity (Trench, Packey and Sykes, 2014). Mintzberg, Ahlstrand and Lampel (2009) suggest the focus instead should be on strategic ‘thinking and doing’ and using the many ways to think about strategy to make sense of complex, uncertain, and unique situations. They therefore place great value in cognitive flexibility. Scenarios development utilizes several different thinking styles and thus assists with this type of flexible strategic thinking (Figure 1). The ‘Centre for Exploration Targeting (CET) Scenarios’ were developed with the ‘Oxford Scenario Planning Approach’ (OSPA) (Ramírez and Wilkinson, 2016). The OSPA aims more to improve the thinking skills of decision makers, rather than forecasting per se (Wack, 1985a, 1985b). As such, this paper focuses less on the content of the scenarios and instead on the practical value of scenarios in strategizing. Open pit/underground mining and mineral processing can generate large amounts of waste that contains sulfide-type minerals such as pyrite (FeS2), and it can produce acid mine drainage (AMD) when exposed to oxygen and water. This highly acidic wastewater contains heavy metals and this is one of the most serious environmental issues after mining operations taking several decades to completely remediate with high costs. For green mining, the present study focused on the development of a recovery technique for gold from an eco-friendly solvent, thiosulfate, by utilising mine wastes, tailings. First, gold recovery experiments in ammonium thiosulfate system were carried out using model samples representatively present in tailings (ie SiO2, Al2O3, FeS2, Fe2O3, and Fe3O4). The results showed that gold recoveries were negligible when using Al2O3, SiO2, Fe2O3, and Fe3O4 while pyrite shows a recovery efficiency three-fold as high as the maximum recovery efficiency when using others. Subsequently, the study also addressed the identification of the recovery mechanisms and post-recover process. The results indicate that tailings can be sufficiently utilised for gold recovery in the hydrometallurgy process and a further sustainable process can be established.

The operation of copper flotation circuit is a challenging task for the site metallurgists and plant operators. To optimise the performance requires meeting both grade and recovery objectives. These plants have numerous pieces of equipment that are monitored by hundreds of sensors. The challenge is to review these sensors and adjust the numerous control inputs to maintain peak operational efficiency for extended periods. There is also a need to respond to equipment failure. These challenges lead to in operational inefficiencies and can result in a reduction in revenue.This paper details an overview of an operational assistance tool implemented at Newcrest's Telfer plant’s copper flotation circuit. This tool is based on a digital twin of the plant. A digital twin is a model of the plant that is simulated in parallel to the normal plant operation. It is fed with the plant data in real time to provide a prediction of plant operation. The model outputs directly generate the metrics that are used to assess the plant performance, and these are compared with the metrics calculated from the actual plant’s operation. Deviations between the model estimate and the plant’s actual performance are used to gather insight into plant health and alert the operator to poor performance. The operators gather more information regarding the root cause by reviewing the model’s inputs that have deviated outside their normal operating range. An evaluation of the plant performance, following the commissioning of the digital twin, showed an overall reduction of acid soluble copper in the tails.This paper discusses the implementation of a digital twin of the plant to monitor plant performance during live operation. It will include details on data collection and cleansing, data reduction techniques, model development, and real-time implementation. The complexities of mining in current economic conditions, where ore extraction schedules are varied on a weekly basis so as to ensure constant supply to the process plant, can result in a number of scenarios that pose geotechnical challenges. This paper presents a case study where alterations in the mining schedule of a particular mine resulted in the necessity to mine under a large uncompacted embankment, ie integrated tailings and mine waste landform. To effectively ensure that ore recovery was maximised, a well-designed slope monitoring system to evaluate design performance and to provide timely warning of impending failures was imperative. In order for an appropriate slope monitoring strategy to be developed, a thorough understanding of the potential slope failure mechanisms, capabilities and limitations of available monitoring techniques is required. Communication of the monitoring results and response strategy to alarms generated by monitoring systems must also be carefully considered to maximise effectiveness. The results of preliminary stability modelling can be used to guide the design of a monitoring system, which in turn can then generate data which can be used to iteratively refine the geotechnical model. Rio Tinto’s Hunter Valley Operations is a large open pit coalmine situated in the heart of the Hunter Valley in Australia. The Riverview West Pit has faced increasing production challenges in recent times due to decreasing dragline strike lengths and increasing environmental constraints on vibration, overpressure and fume generation. Conventional mining techniques would involve five to six production blasts per strip to recover multiple coal seams. Each blast event carries the risk of exceeding the strict environmental requirements. By working collaboratively with Orica, it was realised that the blasting method known as Stratablast™, in conjunction with advanced computer modelling techniques, could provide productivity gains whilst simultaneously providing more control over the environmental effects and the impact on nearby infrastructure.As a result of this change, the number of blasts per strip was reduced to one, with the implication that a great deal of care and forethought was needed to manage the increased challenge posed by multiple constraints in the proposed mining area. This innovative approach of combining throw and stand-up blasts allowed the extraction of all major coal seams in a single pass blast event. The blasts were initially designed with a large factor of safety to stay within environmental limits as they were over 1.1 km in strike length, with more than 800 holes and with a total charge weight of about 1000 t of bulk explosives. Furthermore, there were conflicting priorities around the desired blast outcomes. So far, 11 such blasts have been designed and successfully fired. After each blast, innovative design changes have been iteratively implemented to provide further control over environmental impacts, whilst continuing to improve productivity. As a result of these changes, blasts have progressively increased in complexity with the inclusion of features such as damage zones, mid-splitting, time gaps and different directions of firing. The consequence of this complexity is that the blast duration can be as long as 28 seconds to accommodate all components of the blast.This project has increased the productivity of the Riverview West Pit through blast design improvements and allowed the environmental impacts to be managed with far more control and predictability than would have been possible under a conventional blasting regime. The Canahuire epithermal Au-Cu-Ag deposit in southern Peru is a complex and challenging deposit for metallurgical studies. It has issues of gold locking in sulfides and non-sulfides, deleterious elements and acid rock drainage (ARD). From scoping study to feasibility study, there has been considerable improvement in the understanding of the important geometallurgical characteristics that need to be measured and modelled. This paper presents the current understanding and the requirements to continue to provide optimal models for mining studies.Significant effort has been put into understanding the genesis of the deposit. Improved spatial and temporal understanding of lithology, alteration, structure and mineralogy was used to build a geological and alteration model of the deposit.Early metallurgical programs quantified the effect of head grade on process plant recoveries, but the geometallurgical and statistical analyses did not identify other physical characteristics that influence these recoveries. The studies improved the understanding of the nature of locked gold which can occur as minute inclusions (< 5 ¦m) in sulfides (primarily pyrite with lesser arsenopyrite, pyrite being 100 times more abundant than arsenopyrite) and gangue minerals (quartz and carbonates) as well as solid solution in arsenopyrite and pyrite.The presence of pyrite and the limited buffering capacity of waste rocks increases the potential ARD, which will require mitigation costs before, during and after operations. Waste rock ARD potential has been classified and incorporated in the geometallurgical model. The current classification of waste rock at Canahuire, using international classification standards, is limited due to the complexity of the deposit.Complex deposit metallurgy necessitates a complex process flow sheet, including flotation and cyanidation. Economic recovery will be constrained by the relationships between economic variable grade, other elements and mineralogy. These constraints and inter-relationships are difficult to establish throughout the deposit with a single test. A follow-up geometallurgical program is under investigation and will attempt, with the help of additional test work, to map areas of higher and lower recoveries. It is hoped that metallurgical response can be linked to measurable parameters other than head grade. Preconcentration, through gravity separation (Wallace et al, 2015), magnetic separation and particle size (Clout, 2013), has been used in many historical projects to convert low grade material into ore. More recently, pre-concentration technologies such as bulk sorting (Kurth, 2017), screening (Bearman, 2014) and coarse particle flotation (Vollert et al, 2019) have also demonstrated their ability to progressively reject waste through the value chain. These technologies can not only deliver stepchange improvements to the economics of mining operations, but can transform the environmental and social aspects by minimising water and energy consumption and significantly reduce the quantity of fine tailings produced. However, implementing progressive waste rejection requires technologies and approaches to be combined and applied in the right way to capture the value. From a technical perspective, progressive waste rejection introduces challenges related to the orebody, equipment performance, engineering and understanding the value chain from the resource through to final product. From a management perspective, the key issues are related to people and processes, in particular; motivating the business, challenging the paradigms, and introducing new ways of operating within the constraint of existing management structures to manage risks and minimise lost opportunity costs. This combination of technical and management issues means that progressive waste rejection is a complex undertaking for mining companies, yet the reward for the business and other stakeholders is potentially high and should not be ignored. This paper presents how progressive waste rejection can offer step-change improvements to the business case for high and low grade greenfield and brownfield projects based on case studies completed by Ausenco. The paper then outlines different implementation approaches from concept studies to execution to address the various technical and management challenges outlined above.

Steinert provides a wide portfolio of Sensor Based Sorting (SBS) technologies, including the possibility to combine different sensor data in the development of the separation applications. This multi sensor approach provides a larger applicability and extensive flexibility for the technology. This effect is emphasized for mining applications, once every ore body presents its own features that can also comprise a large material variability. In this sense, every sorting application is customized and comprises a personalized solution. This means each project development includes a test work stage that approaches from the project discussion, test definition, up to test outcomes and processing development. In relation to very complex and large projects, a sorting pilot scale plant has become a crescent tendency. By having a pilot plant stage can represent a chance to test larger amounts of material from different mining areas, different mining projects, such as to consider different processing targets and application approaches. Based on that, a better understanding about the technology application can guide a more assertive development of large and complex ore sorting projects. The aim of this paper is to provide information about the applicability of the Steinert multi sensor technology at different pilot plants in South America. It consists in a compilation of laboratory test results, plant design and operational results. For that, a chromite, an IOCG deposit and a sulphide gold ore projects are presented. Additionally, the paper discusses the application of different sensor technologies combinations such as various processing targets, thus providing a wider understanding about sorting applications and flexibility.

At present we are witnessing large investments in the iron ore industry, fuelled by demand from Asia. At the same time, there is a changing landscape in pricing of iron ores, with the recent demise of the benchmark system and the evolution of market based index pricing systems. From a customer perspective, it is the behaviour of iron ores in downstream processing that gives them their value; their impact on the sintering or pelletising process and subsequently blast furnace ironmaking. It is therefore important to consider this value when developing projects, making mine planning/cut-off grade decisions, and in setting quality price differentials.This paper describes the use of the Marx value in use (VIU) model to quantify the downstream value of iron ores. The Marx model consists of heat and mass balance modules for sintering, pelletising and a rigorous two-stage heat and mass balance model of blast furnace ironmaking. Mass balance and cost models are applied for steelmaking, casting and rolling. The use of a heat and mass balance allows accurate comparison of the impact of raw material properties on blast furnace operation. The impact of minor elements, such as alumina, silica and phosphorus, and metallurgical properties on ironmaking is described, and examples given for the relative value of haematite, Marra Mamba, and channel iron deposit (CID) ores.

The high sulfidation Purnama Au-Ag deposit located on the Indonesian island of Sumatra entered production in mid-2012 following a two-year program of construction and development. Discovered in 1997 following a regional stream sediment geochemical sampling program by the Normandy Anglo Asia joint venture, it is the first and largest deposit in G-Resource’s Martabe Project to enter production and is the centrepiece of a series of six deposits totalling 8.1 Moz Au and 73.8 Moz Ag in Mineral Resources (G-Resources, 2013a).In 2011 investigation into the controls of high-grade mineralisation in isolated parts of the deposit identified a potentially significant mineralisation style which had not been previously recognised or accommodated in the resource model. An extensive investigation of core and logging data followed to confirm the distribution of the somewhat unusual mineralisation style – a sedimentary-like cavity infill of very high-grade auriferous pyrite within the steep hydrothermal breccia feeders to the system. With the bulk of mineralisation located within the adjacent volcanic sequence and sandy-matrix phreatomagmatic breccia surrounding the feeders, the lack of constraint for high-grade intersections in the hydrothermal breccia zones had potential to significantly impact the mine plan in the lower sections of the planned pit through overestimation of local gold grade. Combined with new data emerging from grade control drilling and infill resource drilling in the pit, a program of reinterpretation of the deposit was initiated to update the geological and alteration framework underpinning the resource model. Newcrest Mining LimitedÆs Telfer Mine is a world-class gold and copper producer, situated in the Great Sandy Desert, in the north west of Western Australia. The mine has a number of distinctive characteristics such as being one of AustraliaÆs most remote mine sites, being within 270 km of the hottest town in the southern hemisphere (Marble Bar) and having been shut down and reopened after a two-year feasibility study. The construction of a new plant and reopening of the mine gave Newcrest the opportunity to review their mining practices and systems including the opportunity to incorporate reconciliation as a core process. Telfer is now well on the way to being one of the largest gold and copper concentrate producers in Australia. When the mine reopened in June 2003, Telfer implemented SnowdenÆs Reconcilor software system to facilitate reconciliation of geological models, production data and plant measurements. The system was implemented on site in June 2004, as a web-based information management system, integrating other existing mining and plant software packages. It continues to provide an auditable process and consistency of data, providing ease of analysis with standard and customised reporting. This paper provides a case study of the reconciliation system implementation at Telfer. It outlines the consolidation of a number of management systems into one centralised system that can be used to compare and reconcile the tonnes and grades from the mine through to the mill. The authors outline the key estimates and measures that are used for reconciliation at Telfer, detailing the characteristics of the system used to capture the information and the benefits that have been gained through the use of a rigorous reconciliation process on a complex orebody.

Energetics has been in the business of climate change for more than twenty years. This experience has only served to cement the understanding that decisions taken during design define the environmental and economic performance of any project. The 80-20 rule definitely applies, with 80% of a project’s performance being set through the first 20% of design decisions. This in depth knowledge is used for determining energy price forecasts, future carbon markets and carbon costs, current and future energy technologies, as well as giving a thorough understanding of the processes and technologies in place in the mining industry to work out what the most carbon and energy sensitive decisions during design are. Project selection and design is a gated process where decisions are taken in line with the information available at that point in the evolution of the project. Design decisions are, by their nature, dominated by uncertainty. In order to ensure that robust decisions are taken, it is necessary to ensure that the correct information is brought to bear at the correct decision point. This then defines and supplies the necessary carbon and energy information for design decisions to be correctly made. One of the most significant risks facing design engineers and decision makers in the mining industry is the future cost of energy. Part of this risk is associated with a future cost of carbon, however, a significant part of this risk is the cost, and variability in this cost, of the energy itself. This paper investigates the information required to support good decision taking during the design process.Project Managers and MetPlant Operators accept poor quality evaluations because they are generally unaware of what they should expect.The 2010 draft AusIMM ‘Guidelines for Techno-Economic Evaluations’ were collated by a subcommittee of practitioners and are regarded as best practice.They apply directly to projects and metallurgical plant evaluations, including those with a heavy technical basis. They can be applied to technical problem solving where there are no monetary computations.Project Managers and MetPlant Operators should demand that economic models and evaluations follow the six principles. They should become working tools which are easy to understand, fit for purpose, consistent, rigorous, record sources of input data, have key graphs and are rapid to audit.
