As part of a broader digital technology-enabled transformation programme, a major mining company is systematically implementing Advanced Process Control (APC) solutions and associated instrumentation throughout their operations. This paper highlights the approach and benefits of this holistic approach for a specific instrumentation installation, and APC installation at a South African coal processing plant. For the coal processing plant under consideration, a systematic approach was followed. Process sections/units are considered from upstream to downstream processing. APC solutions are designed for each process section and each process section is interrogated in terms of availability of sufficient process measurements to ensure stable, capable, and ultimately, optimised performance. Where insufficient process measurements are available, instrumentation upgrades are implemented. Finally, APC solutions are implemented, and evaluated in terms of productivity, safety, health, and environmental benefits. For the flotation section, an opportunity was identified to install froth sensors. The installed froth sensors provide measurements on froth velocity, bubble size, height, colour, and stability. The improved visibility that the froth sensors provided on the flotation process resulted in quick gains in terms of productivity: for example, instability in the feed to the flotation section could be quantified. This resulted in targeted process troubleshooting in an upstream thickener, and subsequent improvement of process stability, and reduced feed variance. The measurements from the froth sensors were further integrated in an APC solution. Proportional mass pull contributions per cell and per line can be inferred from the froth sensors, serving as controlled variables, while pulp level set points serve as the manipulated variables. On-off tests indicated that the advanced process control solution provided increases in yield and product quality.

The Zelazny Most Tailings Storage Facility (TSF) is the largest reservoir of post–flotation tailings in Europe. The total amount of tailings from the mines in Lubin, Rudna, and Polkowice are stored each year at the disposal facility, which reaches approximately 30 million tons. It is crucial to accurately monitor and maintain such a huge storage facility, for the safety and economics of the entire region. In general, the monitoring network installed at the Zelazny Most TSF includes four groups of components: (a) geotechnical network (VW pore pressure transducers and inclinometers), (b) hydrological network (open piezometers, water level gauges, drainage discharge measurements, (c) geodetic survey network (e.g. surface and in-depth benchmarks, laser measurements, GPS measurements within GEOMOS network and (d) seismic network (e.g. accelerometer stations, cone penetration tests.) Apart from the above, chemical water analyses, tests of soil samples, monitoring of spigotting processes, and monitoring of relief wells’ discharge are also conducted. In total, approximately 2900 monitoring instruments are installed within the area of the Zelazny Most TSF. Such large amounts of data from the various information sources makes manual data analysis by the engineers almost impossible. In this paper we discuss a machine learning driven approach to improve the quality of the monitoring and maintenance of such facilities. We focus on the seismic cone penetration test (SCPT) data analysis. First, we carefully describe the collected data, its quality and availability. Then we discuss possible events that can occur in the TSF that need to be predicted using SCPT. Based on the information obtained in these two steps, the applicability of several machine learning methods is estimated. Some of them are then tested on available historical data. The algorithms described in this article will be further developed in the IlluMINEation project (H2020).

The Unki Platinum Mines concentrator, employing an MF2 circuit configuration which includes fully-autogenous primary milling of run-of-mine (ROM) ore, was commissioned in November 2010. The project was Anglo American Platinum?s first PGM concentrator in Zimbabwe and would form a significant contribution to the group?s platinum production. The project financials demonstrated that the project was operating-cost sensitive. After reviewing the metallurgical testwork, mineralogical examinations, and the history of similar operations, it became apparent that the Unki ore characteristics rendered it amenable to autogenous milling. The primary ball mill, structurally designed for 30 per cent steel load, could be operated at the required initial phase throughput with fully-autogenous primary milling, realizing savings in both power requirements and grinding media consumption. The original mill sizing had been done with fully-autogenous milling in mind, but allowing for flexibility and mitigation in case of varied mining fragmentation. Since attaining steady state, target grinds have been achieved. This paper looks at the Unki ore characterization programme, design considerations, and the operational and control philosophy for a successful comminution circuit, and discusses the design to produce a flexible, low opex, mitigated comminution and overall MF2 flowsheet that is easily expanded in line with the potential for optimum exploitation of the orebody.

This study investigated the corrosion rates of various steel types and coatings used for friction rock stabilisers in a deep-level gold mine under diverse underground environmental conditions. Testing was conducted in situ within ramps, intake airways, and exhaust airways, and through simulated laboratory experiments. Results revealed that environmental variations significantly influence the corrosion performance of different materials and coatings. Duplex coatings, made up of galvanised steel with an organic paint layer, demonstrated the highest corrosion resistance. Zinc-based coatings provided moderate protection, while 3CR12 stainless steel and uncoated S420 carbon steel exhibited comparatively poor resistance under both aqueous and atmospheric conditions.

The study was intent on assessing the socio-economic impact of a zinc mine in South Africa through the application of people-centric digital tools using a case study research methodology. The global mining industry is undergoing significant technological shifts to modernize, improve operational sustainability, and align with the environmental, social, and governance (ESG) agenda. While the case study mine is a more modernized mine, continuous improvement around the ‘social’ pillar becomes critical, and to this end application of people-centered digital tools presented as the vehicle to understand community needs and impacts. Despite considerable annual corporate social investment by mines annually, the overall impact or social return on investment is marginally understood. Towards contributing to addressing this gap, digital ESG ‘social-related’ data gathering tools for mines decision-making were developed, including the training-needs assessment tool, community-social needs assessment, small, micro, and medium enterprise (SMME) communications and engagement tool, digital leadership competencies gap assessment tool, and change management blueprint, which further allowed for customization to the mining context. Hence, the novelty of this paper relates to applying digital tools to provide real-time information of the needs of a community, both socially and economically. The findings suggested that these digital tools enabled gathering of information for the establishment of regional and operational baselines towards enabling of social investment returns in relation to socio-economic transformation development interventions. These tools have been applied to a zinc mine context, with lessons and experiences obtained through this study, invaluable to the application of these digital tool in other mines in South Africa. The study was conducted in September 2023 across five host communities, surrounding the zinc mine, in the Northern Cape region, with 120 participants involved in the application of three relevant community-related digital tools, which included the training needs, community-social needs, and SMME communications and engagement tools. It was evident that the digital ESG tools could be used for data gathering for the mine’s informed decision-making and allowed for securing of insights on community needs in near real-time, and further proved practical for community use.

This paper develops the themes explained at the previous SAIMM Platinum conference by Whittle and Burks1. Optimization techniques can be used to significantly increase the value of mining businesses by enabling better long- term planning decisions. Open pit and underground mine design, mine scheduling, cut-off grade and blending, stockpiling, and the linking of these to flexible elements of the metallurgical recovery processes are all evaluated together. Transport or sale of intermediate products and the requirements of the product metal markets can also be considered. Experience shows that net present value (NPV) can potentially be increased by 5-35 per cent or more, usually even before the expenditure of significant amounts of project capital. The case studies presented include: ? An existing operation with multiple open pits and PGM concentrators linked to offsite downstream processing facilities, and with infrastructure constraints for which the scheduling of current operations and the potential for expansion were investigated ? An existing operation with an integrated portfolio of mines, concentrators, smelter and refinery, for which the various possible sources of ore for processing were prioritized to match the downstream process plant constraints and the product markets ? An underground operation in Zimbabwe for which the optimum mining width was calculated and expansion plans were evaluated ? An underground mine with many separate mining sections, for which a revised schedule was developed aiming to keep the shaft system and processing plant at capacity with the highest net value material available at any time throughout the life of mine. In the concluding section of the paper, a few brief notes are included suggesting how the strategic recommendations from enterprise optimization studies may be implemented by the Owner?s team.

The presence of fines (particles smaller than 6 mm in diameter) causes hydrodynamic problems in gasifiers and therefore it is of great importance to minimize the amount of fine coal in the feed. This serves as motivation for understanding coal?s breakage mechanisms, which could lead to the ability to predict the generation of fines. The aim of this project was to simulate the pulsating effect of the conveyor belt in order to investigate factors influencing the breakage. Results indicated that an increased initial particle size had an increasing effect in the amount of fines generated. Weathering had an insignificant effect on the breakage of coal. To conclude, a breakage model was developed to describe the rate of breakage out of the top size when a combination of two breakage modes is present.

This paper investigated the ability of eight common hydrodynamic models – tanks in series (TIS); three compartmental model configurations (Comp-1, Comp-2 and Comp-3); advection dispersion (AD); piston exchange (PE); piston exchange-diffusion variant (PE-D) and piston dispersion exchange (PDE) – to simulate residence time distribution (RTD) data generated from tracer tests conducted on a packed bed composed of different size fractions of malachite ore. The chosen materials were packed into 0.1 m internal diameter columns to a depth of 0.155 m and drip irrigated at 5.11 L/ m2.h. The four size fractions tested were: 1 – 2 mm, 2 – 2.8 mm, 4.75 – 5.6 mm and 13.6 – 16 mm. Step-up tracer tests were conducted using potassium chloride. The results showed that an increase in the particle size of the malachite ore had little effect on overall bed porosity but resulted in significantly lower values of liquid holdup. Two of the monoporosity models tested, TIS and Comp-2, were the most affected by the changes in bed size fraction due to their inherent inability to cope with high degrees of non-ideal flow present in the larger particle systems. The dual porosity models performed relatively better with the dominant trend being a reduction in dynamic to total liquid holdup as particle size increased. Of all the models tested, the PDE and TIS models were the best and worst performers respectively, with R2 values averaging at 0.997 and 0.679 across all experiments respectively. Though the Comp-1, Comp-3 and PE-D models also performed well, the addition of the dispersion coefficient to take the axial spread of fluid molecules into account added a layer of complexity that allowed the PDE model to perform relatively better than the other dual porosity models. Although additive manufacturing is fast gaining traction in the industrial world as a reputable manufacturing technique to complement traditional mechanical machining, it still has problems such as porosity and residual stresses in components that give rise to cracking, distortion, and delamination, which are important issues to resolve in structural load-bearing applications. This research project focused on the characterization of the evolution of residual stresses in Ti-6Al-4V extra-low interstitial (ELI) additive-manufactured test samples. Four square thin-walled tubular samples were deposited on the same baseplate, using the direct energy deposition laser printing process, to different build heights. The residual stresses were analysed in the as-printed condition by the neutron diffraction technique and correlated to qualitative predictions obtained using the ANSYS software suite. Good qualitative agreement between the stress measurements and predictions were observed. Both approaches revealed the existence of large tensile stresses along the laser track direction at the sections that were built last, i.e., centre of the top layers of the samples. This in addition leads to large tensile stresses at the outer edges (corners) which would have the effect of separating the samples from the baseplate should the stresses exceed the yield strength of the material. Such extreme conditions did not occur in this study, but the stresses did lead to significant distortion of the baseplate. In general, the microstructures and spatial elemental mapping revealed a strong correlation between the macro-segregation of elemental V and the distribution of the β-phase in the printed parts.

Since 2012, Ghana has been implementing local procurement regulations in the mining sector to broaden and deepen linkages between mining and other sectors of the economy. The regulations have been implemented in collaboration with the mining industry. This paper offers an in-depth analysis of how the local procurement regulations and related initiatives have been implemented so far. Primary data gathered with semi-structured interviews and secondary sources of data indicate a steady improvement in both in-country procurement and local manufacturing of inputs for the mining industry. There are, however, some challenges relating to tariff structure and support (financial and technical) for local suppliers and manufacturers to meet high standards and demands of the mining industry. This calls for a well-thought-out strategy and programme of activities to sustain and improve on progress made.

The mining and minerals processing industry is gradually being digitalised to improve efficiency and reduce waste. One aspect of this transition is to ensure that relevant process-data in sufficient quality and quantity is given to the operator in the right format and at the right time to improve decision-making. Augmented reality (AR) can serve as a potential ICT-based support tool for human operators to achieve this goal. With AR, virtual information is combined with the real world in real-time. Therefore, AR technology has the potential to fulfil the need for improved data visualisation in Industry 4.0. This article is the result of a collaborative effort of Chalmers University of Technology and RWTH Aachen University to identify selected state-of-the-art applications of AR that are currently being applied in the mining and minerals industry or selected related industries. This paper aims to show opportunities for the application of AR in the mining and mineral processing industry with selected conceptual applications. This paper concludes with several requirements identified as necessary to implement the conceptual applications of AR in the mining and minerals industry. Quality control interventions emanate from process upsets and trends that move product quality beyond the natural variation expected in a stable process. The ability to detect upset conditions and react in an effective manner protects both resource utilisation and compliance to specifications. Product quality control on coal processing plants traditionally relies on the reference (combined sampler and laboratory) system to measure product qualities. The introduction of online analyser (OA) technology, applied in different configurations, creates a second source of measurement information for control decision making. The case study was done on the primary sample stream of the final product stream at Exxaro’s GG7 and 8 plants, part of the Grootegeluk complex. It explores the OLA system’s ability to meet the OEM performance guarantee, perform equally to the reference system without analytical delay time, and assesses the effort to achieve this performance in a by-line analyser (BLA) configuration. In the paper, a conceptual comparison of the two measurement systems is done and the theoretical and practical comparison of measurement performance is discussed. Results demonstrate that the OA outperformed the OEM’s performance guarantee and achieved similar levels of performance to the reference system without the response delay. Bulk-solids handling systems are often the most over-looked component and thereby weakest links in a processing plant’s value chain. Since their performance can dictate that of the entire operation, they actually deserve special attention. When designing a liquid handling plant, density and viscosity are well known and commonly used as design parameters. Bulk solids however, differ. While the design process is similar, the relevant parameters in handling bulk solids are instead friction, cohesive strength, compressibility, and permeability. These then vary depending on the mineralogy, particle size distribution and shape, moisture content, storage time-at-rest, temperature, and consolidation pressure. With so many variables, it becomes important to characterize each individual bulk solid across the full range of representative process conditions within the handling system, plant wide – or if you are not very lucky, suffer the consequences of poor material flow. Measuring flow properties and applying them correctly in bulk solid handling system design reduces project risk, saves significant capital, and drastically increases throughput, especially when done in the early stages of a project. The UCAR® CHILL-KOTE? freeze lining concept combines wall cooling with carbon and graphite refractories of higher thermal conductivities to ?chill? the refractory lining by transferring heat from the refractory lining. Effective sidewall water cooling, together with the efficiency of the heat dissipating conductive refractories, lowers the temperature of the lining to below that of the molten process materials. This causes a layer of slag and process metal to solidify or ?freeze? and form a protective ?skull? which completely coats the refractory hot face. Once formed, the slag skull insulates the refractories, reducing heat loss and protect the lining from erosion, chemical attack, thermal shock, and other stresses. The result: extended life and greatly improved refractory performance. The Ilmenite smelting process depends on the presence of a solidified slag skull to protect sidewall refractory material from chemical attach by molten slag. No known refractory material is able to withstand this corrosive material. To date, UCAR has not applied their Chill Kote ? technology in the ilmenite smelting industry. This paper revolves around the results obtained from conducting an ilmenite smelting campaign on a 500kW DC open-arc furnace with a UCAR designed refractory system. The purpose of this test was to establish the effects such a lining has on refractory wear and the reduction-smelting process. Proper thermo-couple management enabled the authors to monitor lining wear for the duration of the campaign. Prior to the pilot-scale campaign, modeling work was completed to evaluate the feasibility of applying UCAR® CHILL-KOTE? technology to ilmenite smelting furnaces. The successful operation of a pilot-scale furnace equipped with the UCAR® CHILL-KOTE? lining as well as concise modeling suggest that it should be a viable option to consider for an industrial-scale furnace.

The development of computer techniques over the past ten years for solving these and ancillary problems is reviewed. The emphasis from a planning and control point of view falls mainly on ventilation network calculations, temperature predictions and advance estimates of methane emission.

This article discusses the critical role of leadership in the technology adoption process within organizations, particularly in industries like mining, where innovation is essential for maintaining competitiveness and operational efficiency. It highlights the limitations of traditional technology adoption models, such as the Technology Acceptance Model (TAM), Diffusion of Innovations (DOI), and Unified Theory of Acceptance and Use of Technology (UTAUT), which focus on individual factors and overlook the strategic and organizational roles of leadership. The study proposes the Ambidextrous Leadership-Technology Adoption (ALTA) model, which integrates leadership styles such as transformational, transactional, adaptive, and ambidextrous leadership into the technology adoption process. The model emphasizes the balance between exploration (fostering innovation) and exploitation (ensuring operational efficiency). The findings suggest that transformational leadership fosters innovation by encouraging risk-taking and creativity, while transactional leadership ensures efficient technology integration. The article also identifies key barriers to technology adoption, such as organizational resistance to change, which can be mitigated through adaptive leadership that addresses employee concerns. The research emphasizes the importance of a supportive organizational culture and cross-functional collaboration, which are essential for successful technology adoption. The study concludes by offering practical recommendations for leaders to foster a culture of innovation, manage resistance, and balance short-term efficiency with long-term technological advancement.

Plurigaussian simulation allows constructing lithofacies or rock type models that reproduce the contacts between facies in accordance with the geologist?s interpretation. Its implementation requires inferring the local facies proportions, but the uncertainty in the true proportions is not accounted for. The simpler model with constant facies proportions may not yield realistic results, due to the possibility of obtaining facies at locations where it is geologically unlikely to find them. This article presents a variation of the plurigaussian model, in which the facies proportions are represented by random fields. The realizations can be made conditional to soft geological informati onto account for local changes in the facies proportions. The model is illustrated via a case study of a porphyry copper deposit where four Gaussian random fields are simulated conditionally to drill hole data and to constraints on the probability of finding a given facies at specific locations (control points) in the deposit. Then the first two fields are truncated using the random thresholds defined by the last two, generating a three-facies model. The proposed random proportion model proves to be simple to use and to account for spatial variations of the geological characteristics and for the uncertainty in the facies proportions. Buying centres are the first point of contact that determines whether ore will be considered as having sufficient provenance to be considered ethically sourced. The information that needs to be captured on the blockchain platform ranges from reports on in-loco inspections and audits of mining and purchase sites. This will guide passive and active monitoring of mining activities, trade-offs for identification systems, including biometrics for the registration of artisanal sellers, scrutiny on the selection of security measures and companies for buyer centres and stockpiling warehouses, evaluation of active and passive infrastructure security, and remote monitoring applications. Assistance with selection and training in geochemical testing instruments to determine the grade of ore material or concentrates and sorting, on-the-ground investigations, guidance on monitoring methods from stockpile and packing area along the transport route to the final destination are required.

A dynamic model is used to represent the single-stage closed grinding mill circuit at Mogalakwena North Concentrator. The circuit consists of a ball mill closed by a hydrocyclone. The circuit is modelled according to a semi-mechanistic non-linear dynamic model available in literature. An algebraic routine is used to fit model parameters to steady-state process data. Preliminary validation results against dynamic data indicate that the model is capable of capturing the main dynamic trends of the plant. Since classical system identification techniques proved insufficient to produce accurate models; the non-linear model can be used as a reliable source for model-predictive controller design.
