Although we have access to a wide range of sophisticated process design and improvement tools in combination with a significant range of case studies, the mineral resource industry still manages to be plagued by the negative publicity surrounding operating plant failures because they were neither smart nor safe, together with proposed projects that fail at the first or second hurdle. The general public and the finance industry are generally totally uniformed about projects that ramp-up to name plate capacity on time and on budget and even more so when ahead of schedule and under budget. As the saying goes, good news does not cut the mustard.The following is a summary of the author’s sometimes jaundiced view about why metallurgical plants do not live up to their technical and commercial expectations. In no way should the summary be construed as a negative reflection on the skills of the metallurgical profession. Rather, it is to be taken as a positive acknowledgement of those skills and is intended to highlight some of the major considerations that need to be assessed as a potential project transforms into a sustainable technical and commercial reality.While a considerable portion of the summary is directed at developing hydrometallurgical flowsheets, the general principles are equally important to all aspects of extractive metallurgy.For convenience, the summary covers the following five basic discussion points – project, people, process, patents and politicians.

This paper presents the results of in-situ and laboratory investigations into a mining method which utilises conventional continuous mining techniques to carry out two passes in thick coal seams, resulting in the development of stable pillars with relatively small width dimensions and heights up to 6 m. Geotechnical investigations included structural mapping, brightness logging and standard laboratory testing. Virgin stress was measured using overcoring techniques. Two approaches to pillar design were used in the study. These were; pillar design based on empirical formulae and laboratory testing, and pillar disign using calibrated mathematical models. A trial panel was developed at 300 m depth to study pillar deformation and stress changes due to mining. The extent of rib deformation was studied using borescopes and extensometers. In-situ geotechnical measurements were used to calibrate displacement discontinuity and finite element mathematical models of the coal seam. These models were then used to predict the behaviour of a small panel of pillars which were to be developed to 6 m height. The mining method was shown to be feasible provided adequate rib support was installed. The benefit of rib support was found to be two-fold, in that it increased confinement of the pillar in zones of low horizontal stress, while reducing horizontal stress relaxation in zones of high horizontal virgin stress. The possiblity of roof control by designing the small pillars to yield on retreat is discussed.

Structural assemblages of veins, shear zones, and wallrock alteration zones arising from fault-valve action on steep reverse fault systems are reviewed using observations from mesothermal gold-quartz lodes in the Archean Yellowknife, Abitibi, and Yilgarn greenstone belts of Canada and Western Australia, the Cretaceous Mother Lode system in the Foothills Metamorphic Belt of the western Sierra Nevada, California and the Victorian goldfield hosted in a folded quartz-turbidite succession of Paleozoic age in Australia. Despite differences in the host rock assemblages, the deposits have many structural characteristics in common. These form a useful exploration guide when re-evaluating comparable, but poorly described gold-quartz vein systems such as those in the Reefton area of New Zealand.

About 17% of the world's present day oil supplies comes from wells drilled in the continental shelf of some 28 countries. The demand for oil is increasing each year and is expected to quintuple in the next decade. In the same period, the demand for gas will climb to at least 20 times its present rate. In the next decade, the percentage of oil and gas obtained from offshore is expected to rise to nearly half the world's consumption. The offshore oil industry is currently striving to achieve new technological advances in the field of deep ocean operations, especially in face of adverse seas. While the emphasis was put on drilling vessels for exploration, the industry was slow in developing effective offshore construction vessels. Until a year ago, construction vessels were but large barges with construction equipment mounted on their decks. These vessels all shared the same severe limitation: When the sea exceeds a five-foot wave height (and in some cases as little as three feet) the conventional construction barge is forced to suspend operations. In face of an oncoming storm they must run for shelter. Their utilization, therefore, is limited and in rough weather areas, such as the North Sea or the Bass Strait is lower than 50%.

The use of photogrammetry has greatly increased the accuracy of 3D mapping underground. However, this has not reduced the need or desire for geologists to produce plans and sections showing an interpretation of the mapped geology. At the Waihi Underground Gold Mine, a hybrid solution has been developed that utilises the accuracy of photogrammetry and mapping onto face photos with the CAD-based Deswik.MappingTM functions to create plan and section maps. These have the benefit of looking like traditional paper maps but are more spatially accurate and richly attributed with metadata that can be filtered and exported to downstream processes. Deswik.MappingTM is a tablet-based solution that allows the geologist to map digitally with a stylus. Automation is utilised for the updating of survey as-builts, approved designs, drill holes, geological mapping, vein interpretations and mine work areas, reducing the requirement to print out maps at various locations and scales. Having 3D mine software on a tablet device provides a wealth of features not available when using paper: scaling is a problem of the past; information can be turned on and off; features can be viewed in 3D; and measurements between points of interest can be calculated in 3D space, for example, between vein wireframes and drill hole sample information. A suite of custom scripts has been developed that take the spatially accurate, registered and attributed polyline data from photogrammetry scans and converts them to a geological mapping legend with vein textures, structural information, and lithological boundaries. These 3D maps can be plotted in plan or section view and satisfy the requirements of the most ardent paper map supporter.

Over the past three decades, mining operations have seen a significant increase in the use of contractors for mining, camp management and catering, recruitment, maintenance, power management, and commissioning. More recently contractors have been engaged for stores and logistics, OH&S, environmental, exploration, training etc. In some countries, such as South Africa, the trend is towards total outsourcing of all aspects of a mining operation which is coordinated by the owners’ management team.During the Global Financial Crisis (GFC) more Australian companies considered and/or took on this approach to recruiting for both projects and operations as mining companies were forced to rethink their corporate strategies as commodity prices plummeted to low levels, pushing operations and projects into potentially financially unviable territory.This paper discusses the labour recruitment, commissioning and operating strategy of Western Areas NL (WSA), with the assistance of Independent Metallurgical Operations Pty Ltd (IMO), as it progressed construction, commissioning and operation of the Cosmic Boy nickel concentrator at the Forrestania Nickel Project during and post GFC. The use of IMO contractors allowed Western Areas to mitigate labour cost risk during the uncertainty caused by the GFC and let their management team focus on the task of bringing a new operation into viable and profitable production.

The green field discovery of a two million ounce high-grade refractory gold ore deposit in the Indonesian Province of Sulawesi Utara, led Newmont to utilise its proven technical expertise in dry grinding and whole ore roasting to develop a 2000 tonne per day, 160 000 ounce per year operation in this remote and picturesque location.Located at an elevation of 250 in above sea level and ten kilometres to a deep water natural harbour, the hard rock open pit mine, process plant and infrastructure facilities were built to budget at a capital cost of US$132 million. The plant was commissioned with oxide ore, with the first gold poured in March 1996 and with refractory ore in January 1997. The operation rapidly met its production targets because of extensive forward planning and training programs developed for the local workforce. The presence of steep topography, fertile coastal plains, high rainfall, high seismicity of this location led to the decision to dispose of neutralised tailings in deep water off the coast instead of impounding tailings in a dam. This paper describes the development of the project and the challenges in developing a gold operation in a remote location which lacked infrastructure, the steps taken to ensure a smooth commissioning, and the selection of the workforce to operate a technically sophisticated facility.

"Automation is a common goal within the coal industry for reasons such as efficiency, reliability and sustainability. However, it requires standards and frameworks so business systems can communicate effectively. Automation of sample analysis processes has been difficult to establish due to a lack of direct business system communication between commercial laboratories and mining companies. This has resulted in manual procedures that have contributed to problems relating to analysis instructions, sample identification, results formats and visibility of status.These problems result in loss of data and confidence in data validity, loss of process efficiency and inability to react to issues. An Australian Coal Association Research Program project (Evans, Armstrong and Arboleda, 2014) has addressed these issues through the Coal Quality Data Exchange methodology for direct business system communication between coalminers and commercial laboratories to optimise the transfer of coal quality data.The benefits to the coalminer of the framework are:increased clarity and auditability of what is being sent to the laboratory and what was requestedreduced potential for error introduced through manual transcription tasksincreased speed of loading of analytical results to the customer Geoscientific Information Management Systemimproved turnaround time for analytical resultsincreased knowledge about what took place in the laboratory with respect to the determination of the analytical resultsincreased visibility of the status of a ‘work order’. The benefits to the technology companies and commercial laboratories is a common framework on which to build a sustainable solution that gets away from the multitude of formats catered for today and time consuming manual processes. The mining district of the Quadrilátero Ferrífero (QF) in southeastern Brazil contributes to 70 per cent of the Brazilian iron ore production, which reached 370 Mt in 2010. Traditionally, four iron ore types were mined in the QF region:1. soft haematite,2. hard haematite,3. friable ‘itabirite’ (the Brazilian name for metamorphosed banded iron formation), and4. canga (an indurated iron-rich crust).With the exception of the hard haematite, these categories derive from supergene enrichment of the Paleoproterozoic Cauê Itabirite. High current iron ore demand means that the QF high grade supergene ores will be depleted in a few decades. Consequently, several mining projects are being developed to exploit unenriched, fresh itabirite. Among them, the Mineração Usiminas Serra Azul project in northwestern QF is one of the most advanced. Four major itabirite types occur in the QF region:1. siliceous (or standard),2. dolomitic,3. amphibolitic, and4. magnetitic.The dominant type in Serra Azul region is a fresh siliceous itabirite, composed essentially of haematite, martite and quartz that averages 36 per cent Fe (51.5 per cent Fe2O3) and 47 per cent SiO2. The second type, the magnetitic itabirite, consisting of magnetite, martite, gruneritecummingtonite, quartz, dolomite, stilpnomelane, and subordinate haematite, is typically a strongly magnetic greenish banded iron formation with the iron grade varying between 25 and 35 per cent. Chemically, it differs from the siliceous itabirite due to the relatively high CaO, MgO and, consequently, high LOI contents. Together with supergene ores, fresh itabirites have been included in the ore reserves of the Serra Azul project. We anticipate that all the four types of fresh itabirite will be incorporated as ore in the QF region, causing a huge increase on the iron ore resources of the district, and representing enormous environmental and technological challenges for the local iron ore industry.

In the quest to access valuable critical minerals, humankind is expanding the frontier into extreme environments like space and deep-sea mining. These ambitious enterprises involve considerable costs and lengthy development cycles to ensure the robustness of mining systems in the face of the harshest conditions and unforeseen challenges. Unfortunately, obtaining information from these unexplored territories is complicated. Data is often scarce, incomplete or impossible to obtain until equipment is deployed, leaving engineers facing many uncertainties throughout the design, testing, production and preparation of such missions. Despite these challenges, these extreme environments operate under consistent physical and chemical principles that can be faithfully digitally replicated. However, unexplored areas and dynamic systems like weather and geology continue to carry uncertainties. While eliminating uncertainties remains elusive, Digital Twins offers a means of robust risk management tool. These virtual replicas can excel in simulating extreme conditions and unexpected events, helping optimise and validate mining system designs tailored for such hostile environments. This study takes inspiration from the Mars Science Laboratory (MSL) Curiosity Rover’s wheel damage rate to develop a Multiphysics Modelling and Virtual Motion Simulation (MMVMS) system. Using advanced Generative Design, this MMVMS system refines the MSL’s design, simulates component and system performance, and assesses the risk of premature damage while operating on Mars. Additionally, MMVMS integrates cutting-edge CAD design technologies from aerospace and manufacturing to realistically recreate the Martian environment and a detailed representation of MSL, allowing mobility verification and validation simulation to test different components in terms of materials, design, weight, power and, therefore, cost. The research highlights the precision of MMVMS in replicating extreme conditions, simulating and evaluating internal and external variables influencing the entire system (Rover) in real-time, and predicting movements, failures, and premature damage. This sophisticated Digital Twin technology, showcased in this research, holds promise not only for space missions but also to be adapted for terrestrial and deep-sea mining operations.

In recent years, due to advances in designing of various magnet assemblies, a wide range of magnetic materials with different properties can be concentrated. Jalal Abad iron ore beneficiation plant, which is located in Iran, Kerman province, is currently producing iron ore concentrate with the capacity of 0.8 Mt/a by having medium intensity magnetic separators (MIMS) with rougher and cleaner stages that finally leads to the production of an iron concentrate with the Fe grade of about 65 per cent. In this plant, the rougher tailings directly goes to the thickener as the final tailings and cleaner tailings feeds to the ball mill for regrinding. Since some hematite particles with weak magnetic properties cannot be recovered from only these two stages of magnetic separation, the obtained tailings from this concentration plant has approximately an iron grade of 25 per cent to 27 per cent. Accordingly, laboratory processing tests were conducted on the obtained representative sample of the final tailings. Based on the experimental results performed on final tailings, a new magnetic drum separator with a specific magnetic assembly was designed that could finally lead to product with iron grade range of 58 per cent to 60 per cent with relative and total weight per cent of 8.6 per cent and 3.86 per cent. Finally, it could be concluded that feeding of magnetite particles to the existing drum separators, due to their high magnetic field intensity, cannot efficiently lead to improvement of the grade of concentrate. Therefore, pilot magnetic separation tests were done on the final concentrate for evaluation of product upgrading probability. Consequently, by increasing another stage of cleaning and by decreasing the magnetic field intensity, the final product grade could be enhanced from 65 per cent to 67 per cent.

Structural analyses of oriented bore core sections from the West Wallsend No.2 Colliery Holding together with investigations in adjac- ent collieries and on the surface delineated structural phenomena. The rocks examined are anisotropic due to strongly developed bedding planes and the presence of penetrative joint planes. Joints, in this context, are regarded as mechanical discontinuities, they are genetically identif- ied wherever possible and their spatial attit- udes are determined and geometrically related to the regional structure. Identifiable anisotropies in the roof- and floor-strata of the Borehole Seam render favour- able mining directions for longwall and bord and pillar layouts.

Carbon sequestration in planted forests provides an immediately available, low cost option to address the greenhouse impacts of coal mining and coal utilisation in a carbon constrained world. In addition, planted forests also offer the opportunity to address other environmental issues, particularly salinity and loss of biodiversity. Given salinity is characteristically associated with agriculture in the 500 to 700 mm rainfall belt, then where such forests can also produce commercial timber products, they offer the additional opportunity to establish new, diversified rural employment in both timber growing and processing. In the majority of Australian catchments affected by salinity, where rainfall is generally less than the 700 mm limit to conventional forestry, and where groundwater reserves are often saline, the objective of achieving economically viable forestry production presents a significant challenge. In 1996, Saltgrow commenced a collaborative breeding program to combine the salt and stress tolerance of E camaldulensis, with the growth rate, stem form and wood properties of the commercial species, E grandis and E globules. This program aimed to produce trees with the potential for commercial rehabilitation of saline landscapes. Results covering a range of site conditions from SaltgrowÆs network of over 100 trials around Australia are presented. The opportunity for commercial plantations integrated with agriculture in low to medium rainfall areas to address salinity and sustainability will be discussed. In addition, the significant potential for partnerships between land-rich, cash-poor farmers, catchment management authorities seeking to invest in public good projects that enhance environmental sustainability, and major carbon producing industries with either mandated or voluntary requirements to curtail net emissions will also be discussed.

The last decade has seen a very rapid development in TBM tunnelling. Some trends are purely technical or economical and others relate more to preferences of different interests. Power levels have more than doubled and thrust levels too. Shield machines are developed to be able to handle harder rock and the open TBMs are made more feasible for `difficult' rock. What is right and what is wrong is more a matter of opinion, but one thing is certain: TBMs now are a useful tool and no longer an experimental work-shop for the enthusiasts.This paper highlights some recent developments and indicates some probable future ones. A few features that have increased the open TBMs' ability to cope with ever harder rock and also to overcome problems with poor rock are discussed in detail, using the Atlas Copco JARVA Mk 27 -the most powerful TBM built so far - as a reference.

Vaal Reefs Exploration and Mining Company Limited operates one of the largest producing gold mines in the world. The annual production of 76 tons of gold from 12 million tons of ore treated is obtained mainly from underground sources. Daily some 6.6 km of stope face is blasted and 41 tons of explosives is used to break the rock. The mine employs 45 000 men of whom 35 000 work underground. The company operates nine large vertical shaft systems of which seven extend more than 2000 m below surface and an eighth, currently being sunk, will bottom at 3700 m below surface.

The Zinifex Century Mine employs a large number of Detritor mills for fine and ultra-fine grinding to liberate silica and sphalerite at 80 per cent passing 7.5 microns before final zinc flotation. A joint project between CSIRO Minerals and the Zinifex Century Mine was carried out to evaluate the Detritor mill performance. Plant surveys were conducted around the Detritors in conjunction with laboratory tests. The survey data showed that the Detritors in the ultra-fine milling circuit performed well. They reduced a feed F80 sizing of 46 microns to a product P80 sizing of 7.5 microns at a gross energy consumption of 37.2 kWh/t. Scale-up of ultra-fine milling Detritors was studied using a 0.55 kW laboratory batch unit and a 355 kW full-scale Detritor by processing Century zinc concentrate with 1 mm sand media. The results indicated that the 0.55 kW laboratory mill underestimated the energy consumption of the full-scale Detritor by about 20 per cent for a product P80 of seven microns. The performances of a horizontal IsaMill and a vertical Detritor were compared as ultra-fine milling devices for processing Century zinc concentrate. The experimental data demonstrated that, when using the same grinding media, the energy efficiency of the two mills is similar despite the difference in mill designs. The Detritors used for regrind duty at the Century Mine performed poorly when processing feed at 80 per cent passing 88 micron. The energy consumption was high and the product size distribution was broad with particles above 100 microns in the feed unbroken and particles below ten microns overground. A coarser ceramic media of 3 mm was therefore tested in a laboratory Detritor to process the regrind Detritor feed as an alternative to the 1 mm Colorado sand used at the Century Mine. The ceramic media reduced the energy consumption significantly and produced a narrower product size distribution, which is more desirable for the downstream flotation process.

"Most mineral processing plants have high water requirements for their operational activities. These plants often function in an environment where water is becoming increasingly scarce. An increase in population will result in an increased demand for water; potentially beyond the limits of supply and hence increased competition for the resource. In South Africa, Gauteng and the North West Province are likely to be first to experience a shortage of potable water.In order to avoid a water crisis, efforts must be made to ensure the effective management of water resources and the minimisation of wastage. Hydrometallurgical plants have a responsibility to society and the environment to operate in a sustainable manner - reducing their water requirements will certainly assist towards developing a sustainable footprint.This project improved site water management by: surveying the potable water and storm water systems with a view to assessing the current water accountability and determining methods to improve accountability determining the monthly and yearly water balance for the site and presenting it in the form of a water balance sheet drawing up an input-output and operational model in accordance with the Minerals Council of AustraliaÆs æWater Accounting Framework for the Minerals IndustryÆ calculating the water footprints of the refinery identifying ways in which water savings could be achieved recommending management systems for water usage monitoring.This work was conducted in South Africa. Any future developer of underground mining on the Bendigo goldfield will need to understand the unique geology and gold occurrence of this field. The development and sloping system employed will be primarily designed around these unique features. Modern techniques and equipment used in narrow vein mining will be applicable in this situation.The purpose of this paper is to examine the important geological features of the field as well as the known historical occurrences of the type of gold deposition in the ore bodies. This information will point to a system of development and extraction which will accommodate these features.

The market has become highly competitive for engineering and equipment vendors, who are challenged to reduce costs while improving efficiency and productivity of mine operations through plant improvements and expansions. Although conveyor transfer systems account for a small percentage of the infrastructure cost of a mine, they form an integral part of the process supply chain. Malfunctions or suboptimal performance can result in substantial financial cost from delayed start-up, unscheduled downtime, reduced throughput and increased maintenance costs.Discrete element modelling (DEM) is a powerful simulation method used to virtually prototype and test the performance of transfer equipment throughout a design cycle. When developed and applied correctly, DEM can provide insight into performance that exceeds the traditional analytical methods, especially when dealing with complex ore properties, behaviour and/or situations.Using case studies sourced from the authors’ recent research and industrial project work, this paper will address the industry goal to increase efficiency and productivity as well as the methods available to the engineers responsible for delivering designs that meet the aims of this strategic approach.The main focus of the paper will be the new calibration technology, which has been developed by the authors to generate DEM material models that are linked to real-world properties and flow behaviours via unique dynamic testing and innovative parameter calibration methods. These calibrated DEM material models can be deployed by engineers into their existing workflows, whether it be for feasibility studies, concept or final design, plant troubleshooting or optimisation.This new technology allows engineers to gain greater insight than that provided by traditional approaches to the design of transfer chutes and other process equipment and also allows informed design decisions to be made that meet industry efficiency and productivity requirements.CITATION:Grima, A P, Curry, D and Wypych, P W, 2015.
