Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. "The mechanism of selective action of new reagent-collector AMD of phenylpyrazolone class with sulphide minerals of copper-zinc ores was theoretically and experimentally investigated. The validation was carried out using spectrophotometry, Fourier-transformed spectroscopy, laser scanning microscopy, analytical scanning electronic microscopy and flotation. The reagent AMD in alkaline medium on chalcopyrite and sphalerite surfaces is chemically sorbed, forming strong hydrophobic complexes with copper and zinc. On the pyrite surface, AMD acidifies ferric iron ions with formation of hydrophilic oxidates. The selectivity of collector AMD with separation of sphalerite and pyrite in alkaline condition (??=10) is confirmed by flotation experiments. With AMD, the obtained recovery of sphalerite was 34.4 % at extraction of pyrite of 3 and 6 %. The low recovery of sphalerite is caused by weak collective ability of the reagent. The use of copper sulfate increases the flotability of sphalerite up to 82.0 % at extraction of pyrite of 5 and 2 %. It has been experimentally determined that during the flotation of sphalerite and pyrite by AMD reagent with addition of butyl potassium xanthate, and in the presence of copper sulfate and regulator of formation of ammonium thiocyanate complexes, the recovery of sphalerite is increased to 91 %, while the recovery of pyrite is decreased to 3.8 %. The chalcopyrite is floated actively (90 % recovery). The results of all theoretical research and experiments were confirmed by flotation tests on ores and products of dressing in industrial conditions."

The breakthroughs, which transformed the human race, have close interdependency with the environment. With the increase in world population, the requirement of natural resources is increasing every day. The nature is still stronger than man is but we must use natural resources more responsibly. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The utilization status of copper ore resource, the application and development of biohydrometallurgy technology in the world was reviewed. Furthermore, according to the analysis of the characterization of Zambia?s copper resource, biohydrometallurgy technology was shown to be a good way to explore and utilize the enormous low grade copper resource, such as ore tailings and low grade copper ore in this country. Through the cooperation of CSU, China and MMMD, Zambia, ?CNMC-CSU Demonstration Base of Biohydrometallurgy Technology in Zambia? was launched and several biohydrometallurgy plants are being constructed, that indicates the biohdyrometallurgy technology would be applied soon in Zambia and even in the whole Africa. Biohydrometallurgy technology stands as an efficient alternative to the traditional pyrometallurgy process can be the key to unlock mineral resources value. The problem (very old) of processing by flotation, the fine (“F”, 38-13 µm) and ultrafines (“UF”, < 13 µm) mineral particles continues to be a major technical challenge in the area of mineral processing. Many different processes have been proposed over the last three decades but, unfortunately, most of them have not found practical applications yet. This paper describes some advances in flotation research in fines (“F”, 38-13 µm) and ultrafines (“UF”, < 13 µm) mineral recovery by two different techniques. Extender flotation (EF) and flotation with bubbles with a wide size distribution-SB of copper sulphide ore fines (1 % Cu) were compared with a “standardised” (STD) mill laboratory procedure. Comparative evaluation was made through concentrate grade and recovery (size by size results included), “true” flotation recoveries and process kinetics. Copper porphyry samples, containing about 1/3 of the mass and about 37 % of the total copper content in the fines and ultrafines fractions were used. In the EF tests diesel-in-water emulsions were used as an extra reagent, added after the collector and frother addition. In SB tests, drawing air through an aspiration nozzle, directly in the pulp, generated bubbles sized about 50-200 µm. Both techniques yielded higher metallurgical efficiencies than the mill standard but better results were obtained with the extender flotation, with emulsified diesel oil (90 gt-1). Concentrate recoveries were of the order of 85-90 % (84 % in standard conditions), 14-17 % Cu grade (15 % Cu in the standard) and 3.5-4.5 min-1 for the Klimpel rate constant (3 min-1 in the standard). Size by size and true flotation results proved that metallurgical and kinetic gains, obtained with the two techniques, might be attributed to fines and ultrafines enhancement. Data obtained are discussed in terms of physical and physicochemical parameters related to aggregation and capture (of particles by bubbles) phenomena and the practical potential of these techniques are envisaged. The following figure shows size-by-size copper recoveries results, after classification of produced concentrates and tailings using micro-sieves. Results clearly show that flotation of the F and UF fractions is highly improved with injection of small bubbles (SB) and with the addition of an extender collector. It is believed that the techniques presented here will establish shortly a new basis for the flotation enhancement of the F and UF, aimed at solving a very old problem. This work is being continued, now at pilot plant scale, and results will be published en the near future.

The interaction of sphalerite- and galena-adapted Bacillus polymyxa (B. polymyxa) cells with sphalerite and galena has been investigated through adsorption, electrokinetic and flotation studies. The amount of sphalerite-adapted cells adsorbed onto sphalerite and galena is found to decrease with increase in pH. On the other hand, the adsorption density of galena-adapted cells onto galena shows a feeble maximum around pH 8, and the amount adsorbed is marginally higher in the pH range of 8 . 11.5. In the case of sphalerite the amount adsorbed is higher in the pH range of 5 to 7. The adsorption density of both the adapted cells is higher for galena vis-à-vis sphalerite. Electrokinetic studies indicate significant surface chemical changes on the chosen sulphide minerals and the bacterial cells, consequent to microbe-mineral interactions. Selective flotation tests on a synthetic mixture of galena and sphalerite confirm that sphalerite could be preferentially floated from galena, using galena-adapted cells, but not with the sphalerite-adapted cells. The cells adapted to galena assay a higher polysaccharide content and are more hydrophilic, while the sphalerite-adapted cells have a higher protein content and possess greater hydrophobicity. Transmission electron microscopic studies have provided evidence in support of the differences between the cell surface characteristics of sphaleriteand galena-adapted cells. Possible mechanisms of interaction between the minerals and the bacterial cells are discussed.

"With the gradual depletion of the high-grade ores and finer dissemination of values in the leaner samples, it has become imperative to develop innovative approaches to process such complex ores. The beneficiation of complex sulphide ores containing copper, lead and zinc minerals, remains one of the most important challenges in base metals metallurgy. The advent of biotechnology in mineral processing has opened up immense possibilities to exploit such difficult-to-treat ores. Bioprocessing techniques thus hold promise as potential substitutes for the conventional technologies in vogue. Several types of autotrophic and heterotrophic bacteria, fungi, algae and yeasts are implicated in mineral beneficiation processes. The Arctic is a region of special economic, geopolitical, research, socio-ethnic, and defense interests of both Russia and other countries of the Arctic zone. Introduction of innovation technologies at ore-processing factories is a direct responsibility of the state and this problem should be solved on the basis of coordination of interests of different stakeholders. The task of elaboration of scientific principles of rational state regulation in the North is very topical. Innovations require considerable investments first of all from private capital. However as an investment object innovations are not attractive for investors as they require large expenditures for long-term projects, and they are connected to high risks because market incentives form striving to get quick profits of private companies and result in a certain behaviour strategy while innovations need ?long money?. Under such conditions without state regulation of investment and innovation activities development of the mining sector in the Arctic practically has no prospects. At innovation development of mining enterprises economic growth is provided at the expense of active state innovation activities. The elaborated strategy of ore-processing enterprises should correspond to the modern paradigm of the ore-processing industry development which is not only for extraction of minerals but also for multi-profile structure having comprehensive use of the resources on the rational basis intended for rational complex utilization of mineral resources of the AZR which by the definition includes maximally full use of the whole aggregate of resources on the economically rational basis with obligatory environmental with resource reproductive and socio-economic functions and deterrents. The main principle of creation of innovation technologies is to obtain more products of higher quality with minimal costs. This allows increasing ?productivity of the resources? several times. This principle makes increasing productivity of the resources the most important and in this case efficiency of use of the resources brings extra profits at the expense of lack of new costs such as payment for protection and utilization of wastes. According to the economic theory only ratio between demand and supply is able to fix optimal proportions in economy and to give necessary signals for investment activities of mining enterprises. In this context market for minerals and increase of mineral resources productivity do not create incentives for investment activities without which neither sustainable economic growth nor solution of macroeconomic tasks are possible. Nevertheless countries should not reject this idea in spite of economic efficiency of the enterprises. Extraction degree of useful components and especially oil in the Arctic zone is one of the lowest in the world. This can lead to crisis of oil industry and other mining sectors. The reason for that is lack of a state policy of realization of innovation technologies in the mining sector in the Arctic.

This paper presents the performance study of sag mill in the processing of gold ore. Deterioting ore grade and high demand of metals has tremendously influenced the SAG mills. Today?s high capacity Semi-autogenous grinding (SAG) mills expand vast amounts of energy and in doing so consume tons of shell liners and steel balls, while processing ore. Semi-autogenous (SAG) mill performance is influenced by ball charge, feed properties, shell, grate, and pulp lifter design. In the performance study of SAG mill, based on the results obtained it can be observed that SAG mill performed better at feed size +4 inch and grinding media consumption 0.90kg/mt. In the present study the effect of crusher bypass on SAG mill performance, an immediate drop of throughput ranging from 10-20tph is observed. Wet processes are commonly used in coal preparation field home and abroad. Dry coal cleaning technology is very necessary in China because more than 2/3 of coal resources deposited in arid areas, which are difficult to separate coal with wet processes. A particular interest of this article is the discussion of separation research development of dry coal cleaning in China, such as an air dense medium fluidized bed (ADMFB) beneficiation technology, a compound dry (pneumatic) separation technology and a triboelectrostatic separation technology. The fundament and importance of dry coal cleaning methods above were introduced. On the basis of analyzing parameters which influence the performance of separators, including that of structure, technologic and operating, the separation research status of dry coal cleaning methods, especially the ADMFB beneficiation technology, were discussed and reviewed. The recent developments, especially the fluidized bed beneficiation for <6mm fine coal with an external energy assisted, including a vibrated fluidized bed and a magnetically fluidized bed, and the triboelectrostatic separation for <1mm fine coal are also introduced. The study and application results in China show that dry coal cleaning technologies can efficiently beneficiate different coals with different sizes. The ADMFB can separate >6mm coarse coal with an E value of 0.05~0.08, the external energy assisted fluidized bed can separate <6mm fine coal with an E value of 0.07~0.09, the triboelectrostatic technology can efficiently separate <1mm fine coal, and the compound dry separation technology can efficiently separate >3mm coal with a easy washability. The dry coal cleaning provides an efficient and lower cost clean approach for coals distributed in arid areas.

The non-selective entrainment of fine solids in flotation equipment has a detrimental effect on the concentrate grade. Reduction of solids entrainment (upgrading) is typically related with a loss in recovery of valuable minerals. For improving the froth transport characteristics and flotation cells design, a better understanding and quantification of the actual solids drainage and entrainment processes are required. In this work, the study of solids transport in the froth of a two-dimensional flotation cell was performed. The prototype cell represents a radial section of an industrial flotation cell (130m3) and was operated at steady state. Experimental tests consisted of adding a small amount of radioactive solid tracer (0.3g) near the top-of-froth or near the bottom of froth (close to the interface). The solid was selected as a non-floatable mineral (gangue) in order to evaluate both the solid entrainment into the concentrate as well as the solid drainage into the collection zone. Solid tracer consisted of fine or coarse gangue particles, P80 of 35 and 120 µm, respectively. Twelve collimated sensors located along the froth and collection zones allowed the evaluation of the solid transport in the froth, and the solid drainage from the froth to the collection zone, after tracer addition at different distances from the discharge lip. Results showed that longer distances to the froth discharge lip, as well as higher particle sizes, promotes higher solid drainage from the froth to the pulp zone, while decreasing the solids entrainment into the concentrate. The same result was observed for the solid located near the top-of-froth as well as near the bottom of froth. This information was complemented by the froth surface velocity measurements, using the Visiofroth system, showing a good agreement between the froth bubbles velocity and the solid transport velocity, measured near the discharge lip.

"Chromite with a low mass ratio of Cr to Fe (Cr/Fe ratio) was treated by the carbochlorination method using solid chlorinating agent (MgCl2 and CaCl2) and carbon in the present paper. The results showed that iron could be selective removed mainly in the form of FeCl2. The removal of iron was indirectly, which consisted of the decomposition of solid chlorinating agent to release Cl2/HCl and the carbochlorination of FeO•Cr2O3 by Cl2/HCl and C. The Cr/Fe ratio increased as increasing temperature from 700 ? to 900 ? in air atmosphere, while the tendency was opposite in N2 atmosphere. The removal efficiency of iron by CaCl2 was better than that by MgCl2. At last, a new pelletizing process was proposed to treat fine chromite with a low Cr/Fe ratio based on carbochlorination method, which could produce the high quality roasted chromite pellets with higher Cr/Fe ratio and compressive strength. INTRODUCTION Chromite is mainly used for the production of ferrochromium. A high Cr/Fe ratio (>2) of chromite is usually required to meet the technical specification of ferrochromium.(Gasik, 2013) Attentions have been attracted to the economic and efficient methods for the recovery of chromium from lower-grade ores as the higher-grade ores become depleted. However, the Cr/Fe ratio is difficult to improve through the conventional beneficiation methods (such as gravity concentration, flotation) due to the spinel composition, although beneficiation methods could increase the metal content of chromite ores by removing gangues.(Nafziger, 1982) The main industrial mineral of chromite is (Fe,Mg)O•(Cr,Al,Fe)2O3, which belongs to spinel magnetite.(Liu, 2013) Iron should be selectively removed through the structural dissociation of spinel to increase Cr/Fe ratio.(Nafziger, 1982)"

"In mid-2001, North American Palladium commissioned a new 15,000 tonnes per day milling and flotation circuit at their Lac des Iles Mine (LDI), one of only two primary platinum group element (PGE) producers in North America. The mill treats an ore containing 2.3 g/t PGE producing a concentrate assaying 300 g/t PGE, at a recovery of roughly 75%.Top-size control crushing is conducted ahead of semi-autogenous milling. A portion of the SABC circuit feed is crushed to –25mm to increase mill throughput. Product from the SABC circuit is fed to flotation. Flotation consists of roughing and scavenging, with the rougher and scavenger concentrates each being reground using vertimills. Cleaner flotation uses two stages of cleaning using mechanical cells, and a third stage using flotation columns, the column tails being scavenged using a bank of mechanical cells. Rougher concentrate by-passes the first cleaner circuit. Reagents added include amyl xanthate collector, dithiophosphate promoter, MIBC frother and a carboxy methyl cellulose-based gangue depressant.SGS Lakefield Research, together with staff at LDI initiated a structured plant optimisation program comprising on-site testing, bench-scale flotation and mineralogical analysis using QemSCAN. The objectives of the mineralogical studies were 1) to identify feed PGM, their size distribution and mineral associations, 2) establish relationships between the PGM mineralogy and PGM floatability, and 3) characterize the culprit silicate minerals diluting the final concentrate.PGM flotation response at Lac des Iles is clearly bi-modal in nature, with about 60% of the PGM floating quickly, to a high value rougher concentrate. The mineralogical work was able to explain the causes of the bi-modal PGM floatability, which in turn created new opportunities for the metallurgists to optimise the circuit."

"We have developed a technology to improve the quality of low-grade concentrates containing minerals of tantalum, niobium and tin on the basis of given conception by the way of improving selectivity and using certain reagents composition. The basic collector presents a traditional or complex-forming collector used together with organic diphilic reagents – the secondary reagents regarding the basic flotation regiment, capable of forming associates with the main collector on the surface of the mineral, thus altering the interaction energy. In the given process the main collector is the fraction of hydroxamic acids C7-C9, the reagent of the secondary action – sulphosuccinamate, which added in moderate concentrations range provides for a synergistic effect.We have determined the parameters of the process stability and necessary modifying reagents for a selective recovery of tantalum, niobium and tin minerals from refractory products. Variants have been studied where the main collector and the secondary action reagent were substituted with some more efficient flotation reagents. A possibility of a more flexible reagent compounding for the process has been shown. The flotation process is highly stable regards the saline composition of the liquid phase in the pulp. It can operate under conditions of the complete water recycling with the total salt content up to 12 kg/m3, iron up to 1.2 kg/m3.The given results consider the efficiency testing of the suggested technology for the gravitation products, which were obtained from ores of various genesis and contain large quantity of the most refractory minerals, such as topaz (80%), gamet (55%), tourmaline (30%). High selectivity of the process has been registered with the metal recovery about 92-98%, which appears to be similar to hydrometallurgical operations under certain conditions."

"Important for thickening processes is the ability of slurries to form under certain conditions aggregation and sedimentation stable systems. Substantial part of difficult to sediment solid particles in such systems may be in colloidal state. The technique to study the sedimentation and aggregative stability of the slurry developed by the author with co-authors makes possible to define kinetics of changes in the aggregative stability of the system with solid phase varying concentration in it and produce data on sedimentation stability of the system in preliminary investigation of the thickening process. Research of aggregative and sedimentation stability of the slurry complement standard methods of laboratory studies to prevent errors in development of water-slime thickening balance and water circulation to design new and upgrade existing processing plants. Statistical analysis of process audits of more than one hundred upgraded and newly commissioned processing plants carried out in recent fifteen years showed that more than two-thirds of problems arising in commissioning the processing plants are associated with misdesign and errors in thickening and water circulation system. Among the main reasons of process design failures are: non-conformity of actual characteristics of the raw material to design characteristics, low quality of preliminary studies at the stage of sedimentation process simulation, design failures, wrongly selected equipment for the thickening and water circulations systems. As of today a number of problems associated with laboratory studies of sedimentation process, first of all, with interpretation of precipitation curves produced at the stage of laboratory refinement of the thickening process have been pinpointed. Axis House manufactures and supplies alkylhydroxamate reagent of various carbon chain lengths for application in flotation of oxide copper and other minerals. As part of reagent performance improvement the structural factors of hydroxamate are examined by various analytical tools in particular with X-ray diffraction of single crystals. In a recent publication, the structure of n-octylhydroxamic acid and its corresponding potassium salt are presented with findings of hydroxamic functional group geometric preference, H-bonding, keto-enol tautomerisation, acid-salt aggregation and alignment of carbon chain. In this paper an example of branched alkylhydroxamate 3, 5, 5-trimethylhexylhydroxamate will be presented and compared with the result of linear alkylhydroxamate.

Studies of the dense medium and classifying cyclone have been conducted using the Fluent computational fluid dynamics code. Experimental measurements of the segregation of medium in a DM cyclone by gamma-ray tomography and the performance of a novel classifying cyclone design have been used to test and interpret the 3D CFD predictions. The predictions of the CFD models were generally plausible, though more work is required to incorporate turbulent mixing of the slurry in the cyclone. The benefits of the novel cyclone design were explained by the model in terms of conditions favouring reduction of short-circuiting at the vortex finder, and the removal of the air core from the wall at the apex. Work is continuing.
