Direct reduction of Cu,Ni,W,VandMo oxides from various industrial wastes the melting of iron and steel in different furnaces was studied by thermodynamic computation and experimental methods. Thermodynamics was used to compute the final partition of the alloying additions between iron-carbon melts and oxides contained in the slag. It was shown that the sequence of the reduction reactions depended on the melt composition as well as temperature. Kinetic factors limited recovery in induction melting, while experimentally measured final partition coefficients were close to equilibrium during EAF melting. The possibility of the partial substitution of expensive ferroalloys, by different industrial wastes containing nonferrous oxides, was evaluated in foundry and mini-mill conditions.

The processing of lead tailings for removal of the heavy metals produces concentrates upgraded in Co and Ni values. Reflected light microscopy, scanning electron microscopy, image analysis, and Vickers hardness measurements were used to identify mineral species, associations, degree of liberation, and distributions to the test products. Siegenite and bravoite were the most common species encountered, but violarite and enriched pyrite and marcasite phases were also identified. Liberation for the Co and Ni minerals contained in the tailings was 20 micrometers or less.

Fouling of heat recovery process equipment may significantly decrease their heat transfer efficiency. In Copper Flash Smelting process flue dust tends to form build-ups on the heat recovery boiler walls. Thermal transportation properties of copper flash smelting flue dust and its components have been studied. The effects of porosity and temperature on thermal transportation properties have also been determined. The results indicate that dust and its components are effective thermal insulators and build-up layers on the boiler walls are likely to decrease greatly the heat transfer efficiency of the boiler. Decreasing dust layer porosity has a strong increasing effect on thermal conductivity and increasing temperature has a slight decreasing effect on thermal conductivity. The results may be used in CFD-modelling and optimisation of the process.

Carefully prepared gold-bearing arsenopyrite samples from different geographical locations were leached in alkaline cyanide solutions using an electro-dissolution technique. Special precautions were taken to utilize monosized and thoroughly characterized samples. The rates of iron, arsenic, gold and silver dissolution were measured as a function of temperature under controlled conditions in sodium cyanide media.

The direct reduction of lead sulfide with carbon in the presence of lime was investigated at several temperatures and under two different inert gas atmospheres. The catalyzed reduction kinetics were determined both with a nitrogen atmosphere and a helium-rich helium-nitrogen atmosphere. The reduction kinetics under the latter were d-ecidedly superior to those under the former. The differences-were interpreted in terms of faster diffusion rates in a helium medium and-synergistic effects.

The recent years have seen many copper smelting operations become uneconomic due to a combination of low metal prices, high energy and labor costs, environmental requirements and high investment costs for modernization or replacement. Since a copper commodity requirement remains, the industry will recover, but many operations will need to determine which processes can offer the best prospect for economic operation and readiness for reliable investment and implementation. Corporate investment decisions involve the judgment of many factors in addition to topical technical aspects. Consideration of plant management and operational aspects are thus included. Taking account of such proven processes as conventional, flash and continuous smelting, plus modified conventional and new unproven processes, this paper gives a systematic approach to aid optimum choice for a modernization or grassroots investment. Actual achievements in energy form alternates, conservation and cost effectiveness are highlighted, and areas of remaining potential for energy saving are discussed.

Production of nickel from laterite ores has occurred for over 100 years beginning with processing of garnieritic ores from New Caledonia. However, until now the world nickel supply has been predominantly from sulfide sources. Going forward, the authors project that the production of nickel from sulfide ores will remain more or less constant. Most of the expansion in nickel production capacity over the next ten years will come from processing of laterite ores. Thus the capital and operating costs of new laterite projects will have significant impact on the nickel supply and therefore price. The authors have reviewed the history and capital and operating costs of various recent laterite projects and capital and operating costs of these projects and those "on the drawing board". The authors have also evaluated the risk associated with such projects. The paper will discuss the impact of this and the recent history on the future development of laterite nickel projects.

Alcoa developed a fractional crystallization process some 30 years ago as a method to purify aluminum. Depending on the purity of feed metal, it has been commercially used to make 3N7-6N purity aluminum. As an extension of this technology, Alcoa has experimented with purifying various aluminum alloy scrap for the purpose of recycling. Purified aluminum alloy scrap can be reused for making the same alloy. This presentation will discuss Alcoa fractional crystallization technology and its application to alloy scrap processing. Process capabilities and the partitioning of eutectic and peritectic impurities during fractional crystallization will be discussed for the alloy systems investigated.

Technology has been developed for production of elemental sulphur from off-gas from autogenous smelting processes based on reduction of sulphur dioxide with natural gas with subsequent treatment of reduced gas containing hydrogen sulfide by the Klaus method. This technology has been applied on a commercial scale at the copper smelter of the Norilsk Mining and Metallurgical Complex for treatment of off-gas from the Vanyukov smelting process (PV). In the course of further improvement of the technology a catalytic version of the process has been developed based on the use of a catalyst at the reduction stage, which permits a decrease in the natural gas requirement by 25% to 30%.

The San Juan de Nieva smelter was commissioned in 1960 with an electrolytic zinc capacity of 15,000 t/y. After a number of minor expansions, the capacity was increased to 320,000 t/y in 1991 and will reach 440,000 t/y by August 2001. The expansion involves the construction of a 900 t/day Lurgi roaster and a new acid plant. The leaching will be fully revamped and modernised, including the construction of a new building for residue treatment and for j arosite precipitation with a separate circuit for silver-containing concentrates. The project also includes the construction of a fully automated 137,000 t/y zinc cathode tankhouse fitted with 3.4 m2 cathodes designed by Asturiana de Zinc, and based on the existing tankhouse and introducing some improvements. New melting and casting facilities, also designed by Asturiana, will be constructed.

Whilst the prices of metals in nominal terms have largely remained static over the past forty years, in real terms, the primary metals industry receives very much less today for its products than in the past. Yet, it has largely managed to remain competitive, despite the fact that ore reserves are not only diminishing, but are of lower grade and higher complexity, and that there are much greater pressures on companies to be good environmental stewards. This paper examines how hydrometallurgical processing has shown itself to be highly innovative in order to remain viable both economically and environmentally. Aspects of process chemistry are discussed, and the lessons to be learned from having a good understanding of this chemistry are highlighted with reference to a number of case histories such as HPAL for nickel laterites, the Avmin/Chambishi Cosac Project, use of chloride chemistry for titanium extraction, and plant effluent treatment and recycle.
