A competitive landscape pressurizes the steel producers business, zero defect requirements from customers forces the operators for additional efforts in process control and quality management. The so called quality related cost, which include also rework, cost for downgrading or even scabbing of material is already a remarkable lever in a plants profitability breakdown. The introduction of advanced state of the art grades in the product portfolio requires already a budgeting for the expenses for R&D and quality management. PQA has been developed as a process and quality management software solution next to existing level 2 or level 3 automation systems. It is focusing on the analysis of process data, equipment information, in line quality measurement devices and trend analysis to obtain an answer whether the process is according to definition and expectation and whether the intermediate or final product can be shipped for further processing as prime material. Advanced analytics which are linked to an expert know how based configuration identifies deficiencies in the production and processing process. An intelligent, state of the art quality rating system evaluates tolerable deviations. PQA comprises the software platform including the database, data configurator and collector from the different sources in the production process and units. The core element of the platform is the knowledge based expert know how package defining process and quality determining fundamentals. The paper describes the structure of the software package, it gives insights on the expert know how package, process and quality evaluation and points out the customer benefits, cost reduction, improvement yield, customer satisfaction increase. Reinforcing steel bars are usually specified based on mechanical properties with flexibility in chemical composition and processing. Most developments, in these steels, are normally focused on alloy and process design to reach minimum cost and conformity to specification. Processing routes using quenching and self-tempering (QST) and accelerated cooling are the most common. Microalloying with V and Nb have been used in rebar. When acicular constituents must be avoided, a combination of Nb microalloying with judicious control of cooling is one of the preferred options. Niobium can contribute to improvement in tensile properties through austenitic grain size control during hot working, precipitation hardening due to carbonitrides or clusters, and hardenability increase. In the present work the alloy design and development processes of a Nb microalloyed steel for rebars are presented. The designed steel has fulfilled the required specification and is under regular production. Austenitic grain size refining – when comparing with the “basic composition” normally used was observed, even without any change in the thermomechanical processing cycle. There are indications that precipitation hardening may also occur. Results indicate that Nb is a good alternative as a microalloying element in rebars.

Nowadays, due the development of new hot rolled strips at USIMINAS, established the necessity of realizing studies to define new parameters for the welding machine of new pickling line, in order to improve mechanical and metallurgical properties of these materials. The aim of this study was to evaluate the weldability of high strength low-alloy steel with low boron content with tensile strength above 600MPa.The influence of energy input and preheating temperature on the mechanical properties of hot rolled strips were analyzed at three distinct thickness (2, 4 and 6 mm). To perform these evaluations were used tensile test, micro-hardness, metallography (micro and macro examination) and scanning electron microscopy analysis. In resume, a good welding performance was achieved, increasing preheating temperature and the welding energy higher than 60%.

UltimaTM rolls have been designed for intermediate and finishing stands of rod and bar and small and medium section mills. The rolls and rings are spun cast, with a highly alloyed working layer and a tough nodular iron core. Microstructure and hardness level can be adjusted over a wide range, which allows us to adapt the rolls to differing rolling conditions. After introducing the UltimaTM concept, this paper will describe the results of UltimaTM rolls achieved in various mill applications, like finish rolling of rebar, and slitting. Special emphasis is given to performance gains when using UltimaTM rolls, compared to standard rolls. This paper also examines the impact of UltimaTM rolls on mill and roll shop productivity.

When water enters the EAF, some chemically dissociates to H2 while some remains as H2O vapor. Depending on operating conditions the levels of combustible gases (CO and H2) and H2O are continually changing throughout the course of any individual heat and on a heat-toheat basis. The EFSOP® system has been implemented in more than 80 installations as a powerful tool to reduce furnace operation costs but with water detection technology the off gas technology is a valuable solution to improve safety. This paper describes the latest results when using Tenova Goodfellow’s new standalone water detection technology that for the first time provides real-time analysis of both H2O vapor and H2 from start-to-end of a heat. It involves a newly designed water cooled probe and heated line that eliminates condensation during off-gas sampling and an analyzer equipped with a proprietary system for analyzing both H2O vapor and H2.

Hydro generators installed in Itaipu Binacional power plant with 824/737 MVA rated output power (50/60 Hz) belong to the largest ones in the world. Among many unique features the generators are equipped with the largest hydrodynamic thrust bearings ever built (external diameter 5200 mm, axial load equals approximately 3600 t). This paper is an attempt to propose a new thrust bearing design with the use of the state-of-the-art technologies and simulation techniques that demonstrate a reduction of friction power losses generated by the thrust bearing. This paper is divided into two parts. Within the first one the original thrust bearing design which was implemented in the generators is described. Related calculation results based on a thermo-elasto-hydrodynamic (TEHD) calculation software used by Alstom will be presented. A comparison between measurement results gathered in the 1980’s is given. In the second part a potential solution of a more beneficial bearing design is described. The proposed thrust bearing design modification is an implementation of Alstom’s PolypadTM coating. This modern polymer (PEEK) coating material has already been used by Alstom in projects around the world for many years. This coating allows pushing the operating parameters limits toward higher temperatures and lower oil film thicknesses far beyond the limits known for the conventional bearing materials.

A new plant for special steel long products was commissioned in recent years at Dangjin, South Korea, for Hyundai Steel. Two multi-line rolling mills can produce yearly 1 million tons of billets, straight and coiled bars, with dimensions from 5.5 to 350 millimeters. The products are used for manufacturing engine and transmission components used by Hyundai Kia Automotive Group. The processed grades include carbon, special alloy, spring, bearing and free-cutting steel. The first mill rolls blooms into finished large round and square products, as well as into intermediate billets. A 2-high reversing breakdown stand is followed by a finishing and sizing train with CGA stands equipped with an under-load roll parting system for automatic gap control. The second mill combines lines of small bars, rods and bars-in-coil. Billets are rolled in a continuous rolling mill with original RedRing Series 5 stands. The rod outlet features Morgan No-Twist and Rod Reducing/Sizing mills, Morgan High-Speed Laying Head and Stelmor conveyor. Advanced sensors and electronics integrate with mechatronic packages, thus equipping the mill for Industry 4.0 applications. Hyundai can meet the demanding requirements posed by the automotive industry and benefit from optimized conversion costs, the flexibility to meet market changes, achieve high product quality, and reduce floor personnel.

The tribological and mechanical properties of binderless and metal-bonded niobium carbides (8 or 12 vol.-% of Cobalt, 12 vol.-% of Fe3Al) are presented. Rotating disks made of niobium carbide bearing hard metals were mated against alumina (99.7%) under unlubricated (dry) unidirectional sliding tests (0,1 m/s to 12,0 m/s; 22°C and 400°C) as well as in oscillation tests (f= 20 Hz, ?x= 0,2 mm, 2/50/98% rel. humidity, n= 105/106 cycles). Microstructure and phase compositions were determined as well. The tribological data obtained were benchmarked with different ceramics, cermets, hard metals and thermally sprayed coatings, where NbC bonded with 8% and 12% Co presented above 8 m/s the lowest wear rates so far in such a benchmark. Binderless NbC (HP-NbC1) and the metal bonded NbCs exhibited low wear rates under dry sliding associated with high P?V load carrying capacities. NbC-based hard metal bonded with 12 vol.-% of Fe3Al resulted in a higher hardness level than for 12 vol.-% cobalt. The tribological profile established revealed a strong position of NbC bearing materials under tribological considerations and for closed tribosystems against established reference tribo-couples.

Cold rolled high strength steel are playing a very important role in reducing automobile weight for energy saving and environment protection. In recent year, more and more high strength steel were manufacturing in steel company. But there are some problems in the cold rolling process for high strength steel products. Periodic thickness deviation especially in strip head or tail is an important one in these problems. In this paper, the reason of periodic thickness deviation was analysed and a new AGC algorithm called Property FFC for high strength steel in tandem cold rolling was developed. The application of this new algorithm shows that it can reduce the thickness deviation.

Many hot rolling mills worldwide face nowadays bonding zone fatigue problems before reaching scrap diameter of the work rolls. This phenomenon is nowadays known to occur in reversing roughing mills both in stainless steel and in carbon steel rolling. The phenomenon can be explained through longer rolling campaigns, inadequate backup or work roll maintenance, harder steel grades or increased throughput by reduced amount of passes to achieve the same thickness. In order to help users in optimizing the roll use, we developed a numerical tool to evaluate and optimize roll maintenance. This paper will review the influence of roll geometries on stresses generated at the roll surface but also at the bonding zone. We will also show how roll geometries can decrease contact fatigue damages by modifying crowning and chamfering procedures, shell thickness, material design or campaign length

The highly competitive business environment of the international metals industry is driving demand for more cost-effective operation of steel making facilities, rolling mills, and strip processing lines. Achieving stable operation is vital if the steel industry is to produce high-quality products constantly and productively. In recent years, advances in computer processing speeds, data acquisition rates, and data storage capacity have rapidly led to greater use of the new technologies of big data, analytics, the IoT, and AI by control system designers and process engineers, and the introduction of industrial applications. The “Smart Rolling Mill” solutions for hot strip mills have been developed by our group with the goal of achieving sophisticated, state of the art, and automated operation in steel rolling mills. The various solution engines improve process stability, increase the performance of mill equipment, and provide improved process control. These solution engines are based on extensive knowledge of the rolling process and the associated control systems. Two solution engines in particular are the diagnosis systems for rolling condition and for product quality that contribute to cost-effective operation and lower yield loss. This paper focuses on the diagnosis systems for rolling condition and for product quality in hot strip mills. Advanced information technologies using big data analytics and machine learning are applied to real-time data collected from the automation system that controls operation and the rolling process. We have developed diagnosis solutions for rolling condition and product quality utilizing predictive and clustering diagnosis. Predictive diagnosis prevents serious problems by detecting changes in the state of the plant or in the rolling condition. Clustering diagnosis classifies patterns of fluctuation in product quality trend charts, providing effective tuning guidance for improving product quality. This paper describes these applications with several examples.

In order to understand (and ultimately to predict) the friction reduction resulting from the use of polymer solutions, the rheological properties of model polymer solutions have been measured over a wide range of shear rates. Both temporary and permanent shear thinning have been observed. By using base fluids of different viscosities it has been shown that permanent shear thinning depends more closely on the shear stress experienced by the fluid than on the strain rate. Hydrodynamic measurements have been made on the polymer solutions using a compliant ball on flat lubricated contact that operates in isoviscous-elastic conditions. The measured friction values can only be predicted with reasonable accuracy if the measured shear thinning properties of the lubricant are taken into account in the hydrodynamic model.

ArcelorMittal's pickling and cold rolling line has been demanded to increase production since the installation of equipments in 2015. In addition to the improvement in productivity related to these new equipment, one of them the automatic surface inspection system (SIAS), work has also been developed in other equipment seeking improvement of production indicators. The present article exposes the actions and gains that were achieved with actions on two equipments in the same section as the Side Trimmer. The first one deals with the optimization of time gains with sequencing adjustments without financial contribution, using only internal labor seeking reduction of unproductive times by adjustments of the side trimmer in the cold strip mill. The second item discussed demonstrates the actions and the gains generated due to the availability of new resources (installation of SIAS equipment), the optimization of these resources seeking a focus on the reduction of ruptures in the tandem cold mill, configuring the same in the aid of the identification of critical defects and also in the automatic speed reduction action of the tandem cold mill in defects considered serious. In both cases the intention was to improve production, seeking to improve the results of the section and the line.

The market demand for reduced fuel consumption and CO2 emissions in the automotive, energy and construction sectors have further increased the demand for new and advanced higher quality microalloyed grades produced via TMCP. The technological integration of the process and physical metallurgical advancements of value-added niobium (Nb) microalloyed thermo-mechanical controlled process (TMCP) steels continue to be developed and is an important element for these more demanding end user requirements and cost-effective steel production. The reheat furnace process step has a profound effect on the TMCP performance, final hot rolled steel quality and mechanical property consistency during the production of hot rolled steels. The uniformity of heating applied across the entire width, thickness and length of the slab or billet is essential in the successful achievement of consistent customer properties regardless of the chemistry. The resultant ferrite grain size in the final hot rolled product is significantly governed by the initial prior austenite grain size. However, the transition from laboratory melted and TMCP hot rolled heats to the production scale is often quite challenging. Aberrations in the reheating process step at the industrial furnace are often the root cause of mechanical property quality issues. A rolling simulation system has been developed to calculate the macroscopic rate of deformation, stress, strain, and temperature fields by using a novel meshless method. The model is based on two-dimensional traveling slice assumption. The slices are aligned towards the rolling direction. The initial size of the billet, bloom or slab and the geometry of the grooves at each rolling stand, the distances between the rolling stands, and continuous or reverse rolling can be arbitrarily considered. The purpose of this paper is to complement these development by predicting and visualizing also the grain size of steel over the strand cross-section for each position in the rolling mill. The grain size models have been in one-way coupled to the macroscopic calculations. First the critical strain for dynamic recrystallization is being checked. If the calculated strain is higher than that, considering also the time for meta-dynamic recrystallization, dynamic or meta-dynamic grain size calculations are carried out. If the strain is too low then only the static recrystallization is considered together with its required time. Finally, austenite grain size and ferrite grain size are calculated respectively as the steel cools down. The listed physical models are based on collection of empirical relations found in literature. The user of the system is free to choose or create the model he wants with his own parameters. The simulation system has been coded as a user friendly computer application for an industrial use based on C# and .NET framework and runs on regular PCs. The computational time for a rolling simulation is usually less than one hour and can thus be straightforwardly used for optimization of the rolling mill design in a reasonable time.

The demands for improved mechanical properties in hot rolled long products are increasing as the expectations of global Standards and construction designer’s increase. Cost constraints limit the excessive use of expensive alloys to meet these expectations. In addition, depending on the mill, equipment can limit what can be realized to meet the increasing expectations. The most effective way to meet the increasing expectations for improved mechanical properties of optimum strength and ductility is through producing steel with as fine as possible uniform cross sectional grain size in the “as-rolled” condition. The best solution to the development of this fine and uniform cross sectional grain size is to develop a cost effective alloy design coupled with proper metallurgical process control implemented into an existing mill’s equipment capability and layout. In other words, properly bringing together alloy, metallurgy, process control and existing equipment capabilities to develop an optimum product that can meet the increasing demands of the construction designer. This paper is designed to give a solid understanding of the production and metallurgical requirements to achieve a grain size in “as-rolled” long products that is as fine as possible within the limitations of the process and production parameters of the individual plant.

Sometimes a new mill might be considered but in this paper we present examples of how this might not always be necessary. A detailed investigation by an equipment vendor who can consider the mill and or plant as a complete entity: mechanics, automation and process control can often find solutions that are both lower cost and can be implemented in shorter time frames.

Automobile manufacturers are developing Electrified Vehicles with light steel body structure designs that reduce mass and therefore greenhouse gas emissions over the vehicle’s entire life cycle. This raises the demand for the production and development of Advanced and Ultra High-Strength Steels (AHSS / UHSS) and Electrical Steels with increased permeability and reduced core loss to improve energy conversion efficiency. To meet this requirements the steel market is tending towards new generations of AHSS with improved formability (3rd generation AHSS) and high-silicon steels with higher strength and thinner products. With this growing demand for advanced high-strength steels and electrical steels, producers are faced with a unique and interesting challenge in producing materials that strain or exceed the capabilities of existing mill equipment and automation designed to produce low- to medium-carbon sheet. While specialty steel producers have known for decades how to process special high-strength steels and thinner gauges, this equipment typically does not offer the yield and productivity desired by the market, necessitating innovation in re-engineering existing equipment to meet the market demands more economically than new construction. In the case of cold rolling, this can be supported through variable roll geometries, more effective roll-gap lubrication technologies, application of strip heaters (Warm Rolling) to reduce risk for edge crack propagation and strip breaks as well as continuous rolling managed by state-of-the-art automation technologies.

The effect of reheating temperature of slabs on the precipitates dissolution and mechanical properties of Ti-Nb microalloyed steel was investigated in pilot scale. It was verified, by means of transmission electron microscopy, a significant decrease in precipitates formed during the solidification of the steel as the reheating temperature increased from 1100°C to 1200°C. No significant changes in size and shape of the precipitates were observed with further temperature increase up to 1280°C. In line with the precipitates dissolution behavior, an increase in strength was observed with the elevation of the reheating temperature up to 1200°C, due in part to the reprecipitation of fine Nb-rich precipitates during the hot rolling. At 1200°C the presence of deformed ferrite on the microstructure contributed to the additional increase in strength. After reheating above 1200°C up to 1280°C, a decrease in strength of the rolled plates was noticed. This effect has been credited to the absence of deformed ferrite grains and also to a small increase in the low angle grain boundaries size. The results were in agreement with Thermo-Calc and Dictra simulations.
