Northern Star Resources (NSR) operates several operations utilising narrow vein stoping operations in the Kundana area. Stope dilution performance is variable across these operations, with unplanned dilution reducing individual stope economic viability, increasing risk to personnel and machinery operating in and around the stope and delaying the overall stoping sequence. Technical investigations were undertaken to objectively understand the variables which had the largest impact on stope performance and then use the findings to help develop mining strategies to reduce dilution. A stope reconciliation process was developed to compile key stope performance information such as stope design parameters, geotechnical and drill and blast factors. These were compared against the measured dilution. Production targets necessitated a high turnover of stopes in the operations, and hence a requirement for an expeditious process and mine design software with automated tools. The output of these results, together with numerical variables from geological, geotechnical and drill and blast data were analysed via multivariate regression. The analysis identified the factors with the greatest influence over stope dilution, and a forecast model was consequently created. Confidence was gained in the model when the subsequent stopes performed in line with prediction. Different drill and blast designs were subsequently trialled and found to reduce dilution. The model was then updated with the new practices, facilitating further regression analysis to identify revised key controlling factors. The subsequent production results however, displayed a poor correlation with the prediction from the revised model. Inconsistencies in drill and blast designs and execution were identified as key factors in the dilution performance. This was an important finding as the correct implementation of the design is critical and this has become a key focus for future stoping. Overall the technique presents an objective process to identify causal factors of stope dilution resulting in improved economic metrics for stope production. The process will be applied to other similar Northern Star operations.

High specification Prompt Gamma Neutron Activation Analysis (PGNAA) has been successfully applied to conveyed flows at iron ore operations since 2002 to representatively measure ore quality for improved quality management and process control. While the PGNAA technique has changed little since that time, significant improvements have been made in measurement capability. Elements previously unable to be measured well or at all using this technique are now measurable and one of these is phosphorus. Aluminium and magnesium are also key elements in addition to calcium and silicon in determining sinter basicity in ironmaking. Other elements measured routinely in iron ores include iron, carbon, potassium, sulfur and manganese. The benefits of representative measurement cannot be overstated as iron ore mining operations in South Africa, Europe, Australia, Asia and the Americas have discovered. The technology is applicable to any conveyed flow where elemental analysis in real time assists with quality management, from raw materials in ironmaking through to scrap steel in steelmaking and coal quality for coke-making. Major benefits are realised when raw material processing is optimised and this often includes diversion of material meeting a required quality so it can bypass unnecessary processing. This includes waste rock which can be diverted from a plant feed stream in 30 sec increments or ore that meets product quality being diverted to bypass beneficiation. Analysers are successfully utilised to identify ore types that assist with upgrade optimisation in jig plants; measuring feed, product and discard flows to also account for metal content. Product flows to stockpiles help manage production flows and stockpile qualities for different products and assist in blending ores into trains or ships to confirm specification compliance. Technologies can be used in magnetite processing but are predominantly used in hematite and goethite ore processing operations. The paper details examples of the above applications at various operational sites providing estimates of economic benefit as well as operational improvements.

Pumps play a critical role in mining operations, and their energy consumption and environmental impact are significant. This paper addresses the need for a holistic approach to sustainable pump deployment by expanding on previous work presented at IMPC Asia Pacific 2022 and World Mining Congress 2023. The research takes a significant step forward by outlining a structured approach to estimate and demonstrate sustainability tailored for operational slurry pumps. It details the calculation methodologies used to quantify the carbon dioxide emissions from electricity, wear materials and transport, as well as sealing water usage. To enhance practicality and usability, a simplified visual representation—called sustainability metrics—has been developed to monitor overall efficiency. The sustainability metrics consist of the availability, pump efficiency, and water utilisation efficiency. The proposed methodology is integrated with Pumps Condition Monitoring Service to maximise benefits. Three case studies, from iron ore, copper, and nickel operations globally, were employed to evaluate the proposed methodology. The findings demonstrate the critical role of sustainability calculations in understanding pumps operation. These calculations improve awareness of the pump’s role in the sustainability journey and enable effective monitoring. The studies highlight that continuous monitoring paired with effective prescriptive maintenance strategy can significantly reduce power and water consumption while maximising pump availability. The case studies also reveal significant shortcomings in current operational practices and non-optimal maintenance regimes, emphasising the need for practical recommendations to maximise savings and optimise pump performance. In the context of increasing climate change awareness and the imperative for global decarbonisation, this research highlights the necessity of critically assessing methods and operations to drive sustainability in the mining industry. By adopting a holistic approach to sustainable pump deployment, mining operations can effectively reduce their environmental impact while enhancing operational efficiency and economic viability. The proposed methodology and case studies provide valuable insights and practical recommendations for mining companies seeking to achieve sustainable practices and contribute to a decarbonised future.

The iron ore products should be assessed in terms of in-furnace behaviour and overall furnace performance, their operation should also be optimised under industry-scale blast furnace (BF) conditions, in order to be sustainable and competitive, especially in the context of decarbonisation efforts in ironmaking. While lab and pilot-scale experiments can provide useful kinetics, they are expensive and risky and cannot replicate industry-scale blast furnace conditions for proper assessment and optimisation. In this paper, we review our recent progress at Shen Lab of UNSW in using state-of-the-art Computational Fluid Dynamics (CFD) models to assess iron ore products and examine the effects of their operations on BF behaviour in basic terms, including in-furnace phenomena (flow field, temperature field, species distribution fields etc) and overall BF performance (coke rate, reduction efficiency and top gas temperature etc). We have developed state-of-the-edge CFD models for different purposes, ranging from the static-state BF model featuring unique layered burden structures for offline assessment and optimisation knowledge building-up for iron ore products, to the transient-state BF model for online assessment and optimisation of iron ore productions by describing the transient behaviours of iron ore productions under industry-scale conditions. First, we have studied several iron ore products including the iron ore products used in the present BFs and emerging iron ore products like carbon composite briquette and iron-coke. Second, several iron ore operations are studied including optimisation of conventional burden operations like oxygen enrichment, batch weight tuning and new operations like coke central charging and hydrogen injection in BFs. Third, some time-sensitive operations are also investigated including the use of wet burden materials and the drop in blast temperature on BF performance. These CFD models offer cost-effective research tools for understanding the effect of iron ore products on BF performance and serve as a reliable marketing tool for existing and emerging iron ore products under a wide range of BF conditions.

The steel industry continues to explore and demonstrate technologies that decrease its greenhouse gas emissions, especially in blast furnace ironmaking where alternate operating conditions will be required. As the furnace has been optimised over many years, it is approaching the minimum fuel rate possible with coke and Pulverised Coal Injection (PCI). Alternative operating conditions are therefore required to further decrease greenhouse gas emissions. Because of this, hydrogen has been proposed as a reducing agent in the blast furnace. Injection of hydrogen through the tuyeres was assessed using a comprehensive 2D blast furnace global model. The model was calibrated to a blast furnace operating with PCI as a base case and various approaches to hydrogen injection assessed, with a particular focus on displacing PCI. The maximum hydrogen injection rate of 19.5 kg H2 per tonne of hot metal was predicted, limited by decreases in the raceway adiabatic flame temperature and top gas temperature. Internal blast furnace conditions, such as gas composition and reduction degree were also predicted. Holistic analysis was performed to estimate the effectiveness of hydrogen injection on reduction of greenhouse gas emissions. Based on these results, the changes in blast furnace operation and emissions under hydrogen injection are discussed.

The primary objective of mining companies is to function as a profitable business by delivering products that fit customer requirements in a safe and sustainable manner. Optimum resource utilisation is a critical focus area to achieve this objective, and the long-term sustainable business performance of a mining company is determined by the extent to which this is achieved. Technology improvements and/or new technology development could improve resource utilisation. However, adding new projects to a Brownfield operation carries risk. Overall project schedules, tie-in schedules and safety risks normally receive adequate attention, but the introduction and integration of new technology to a Brownfield site also carries the significant risk of failure to achieve design performance (quality or throughput). This risk must be addressed via rigorous design phase risk assessments and piloting. Post commissioning, the effective metallurgical integration of any new technology/circuit/process plant into an existing process plant calls for critical assessment, through circuit performance testing, and optimisation to ensure alignment with design criteria. In addition, this approach provides clear focus areas for further optimisation of the new plant and additional opportunity for overall plant optimisation. Roy Hill recently navigated this process successfully, and this paper provides feedback on the journey that led to improved resource utilisation.

The purpose of this paper is to look at the costs of tailings disposal, and in particular the comparative costs of different disposal methods in different situations. Costs are often the hidden design parameter. We know that they are important but sometimes feel that it is not very respectable to talk about them in public. It is better from a public relations point of view for it to appear that the decision-making process is driven by environmental factors or best practice rather than looking for the cheapest option. But this presumes that the two are mutually exclusive and this need not be so. These issues are discussed later in the paper. It is also commonplace for the scale of the mining operation to change with time, typically involving increased throughput rates and total tonnage. New ideas in tailings disposal make their appearance. The regulatory attitude can change. Having made a decision about the disposal method at the time of original feasibility study and design it is easy to suppose that the mine is æstuck with itÆ. But that also need not necessarily be so. Careful costing of options may reveal that a switch in method could be cheaper in the long run. The designer will often tend to think in terms of initial earthworks and site development costs. Aspects of power consumption, labour, and periodic campaigns to move tailings pipelines and carry out embankment raises are either overlooked or not given the same emphasis. This can distort the evaluation process. It is productive to think in terms of dollars or cents per tonne as a basis of comparison, not just the total sums. Tailings disposal can cost from as little as 10 - 20 ó/t to over $1.00/t which is a big range. There may be good and unavoidable reasons for the high figure but there would need to be to justify being so far over the industry average. At the same time, mining and processing costs, at least for gold, are around $15 - 20/t. Viewed from this perspective tailings disposal will always be a relatively small component of the annual budget.

Haul truck drivers are at a high risk of developing fatigue due to the monotonous nature of the work and demanding shift rosters. In the mining industry, fatigue is identified as a major contributing factor in several fatal accidents a year. A number of fatigue detection devices are now available, that can contribute to improved fatigue risk management in the mining industry. This paper describes the technology and algorithms behind one particular product which is both predictive and un-obtrusive to the operator. The Advisory System for Tired Drivers (ASTiD), was developed by Fatigue Management International (FMI) in collaboration with the Loughborough Sleep Research Centre (LSRC), both in the United Kingdom. While this system includes a model of the human circadian rhythm as a bias for predicting expected fatigue risk by time of day, it also uses yaw data generated by a solid-state gyroscope in the horizontal plane. Algorithms analyse this data to determine the level of monotony of actual driving conditions and to detect changes in steering control caused by driver fatigue. During normal levels of attention, a haul truck driver applies continuous, small adjustments to the steering wheel. As the level of fatigue increases, steering adjustments become less frequent and more erratic. Differentiating between these modes of control in the highly variable mining environment is accomplished by chromatic processing of the gyroscope data. This paper will go into some detail explaining the principles behind chromatic processing and the specific application of these in detecting fatigue in haul truck operators.Technology in itself is not the solution to addressing operator fatigue, but it plays an important role in ongoing monitoring and maintaining awareness with mining personnel. Furthermore, the specific principles behind ASTiD technology support a risk-based approach to fatigue management, allowing optimisation of the mining operation for productivity as well as safety.

In-pit tailings storage can provide many advantages when compared to typical above-ground tailings storage facilities (TSFs). As regulations become more restrictive and existing mines expand into new pits, the motivation and opportunities for in-pit tailings disposal is increasing.The Langer Heinrich uranium orebody follows a palaeo-river channel and is mined as an open pit operation. The mine pits intersect two main aquifer systems, one at the surface and one at the base of the orebody/pits. The tailings storage methodology is full in-pit disposal in multiple TSFs for the life-of-mine. Continuity of the initial hydrogeological conditions is incorporated in the design by the use of the pervious surround concept and the reinstatement of the lower aquifer (palaeochannel aquifer) at the base of the pit. Containment embankments are required to facilitate the staging of the TSFs development and are constructed using waste rock liberated during the mining of the pits. Over the last six years Mandalay Resources has increased production rates and improved safety outcomes at its Costerfield mine in Victoria, Australia. This mine is an underground operation utilising narrow mining techniques to extract vertical veins, and produces up to 80 000 equivalent ounces of gold per annum, in both gold and antimony value.The operational challenges of narrow vein mining include controlling overbreak when veins being mined are only 300 mm wide. The mine has developed methods and modified equipment to suit extraction of these veins. Productivity improvements over the period have involved development of a stoping method and equipment to suit 1.8 m wide development drives. Over the last five years and during a skills shortage, recruitment, training and retention of personnel has been key to keeping corporate knowledge and skills to execute a careful efficient mining technique to minimise overbreak.Managing an underground operation close to nearby residents has unique challenges. Historically Victorian residents had family members work as underground miners; however, in the current day with few underground operations in this jurisdiction, community knowledge of mining has decreased. The Costerfield Operations are only 100 m from the nearest residence and the company values community engagement, partnership and investment with local Heathcote organisations.The mine has invested substantially in executive coaching of its leadership team early, which has paid dividends in problem solving potential of that team and ensuring the operation delivers on its promises to all stakeholders. The operation has become safer and employees are now more aware of their individual contribution in producing safe, efficient gold and antimony that benefit the whole operation, community and the region.CITATION:McCarthy, M, 2016. The economic success of cave mining projects is significantly influenced by the secondary fragmentation size distribution of the caved orebody and making the fragmented ore available for extraction. If the cave does not propagate as predicted, it may lead to stalled cave growth and/or localised preferential caving. This can cause significant ore loss and the inclusion of excessive waste in draw columns, both of which damage the economic value of the project. Uncontrolled caving can have severe consequences for the safety and economics of mines. Such safety risks include air blasts due to the formation of excessive air gaps and damage to infrastructure due to surface subsidence. Monitoring the cave-back delivers critical feedback that is required to exert control over its propagation and reduce the likelihood of adverse consequences. Current methods for monitoring cave propagation include access through open holes, microseismic monitoring systems, time domain reflectometers and extensometers. All of these monitoring systems rely on stable holes for installation and ongoing data collection. However, cables in holes often get sheared due to ground movement in the seismogenic zone well ahead of the cave front, rendering the systems useless. To resolve this issue, Elexon Mining, with the support of Rio Tinto, developed the Networked Smart Marker system, which is based on Elexon’s Smart Marker technology. This system provides a more robust and versatile alternative to other cave monitoring systems as the data is transmitted wirelessly through rock, and thus is not vulnerable to hole shearing/dislocation experienced with current cave monitoring systems. Installations at the Argyle block cave have proven that the Networked Smart Maker system can continue to provide information on the cave-back’s location long after all conventional monitoring systems have failed. "Open pit mines today have more technology and data available. The challenge is to effectively use resources to analyse and identify mine productivity improvements. AMC Consultants Pty Ltd (AMC) has completed more than 100 benchmarking studies worldwide. In the process of gathering cost and productivity data, insights have been gained on how mines are using data to drive productivity. This paper aims to share good practice on using data, what benchmarks operations should be aiming for, where mines are currently sitting, high value areas to target, and how to best prioritise improvement to meet operational goals.A key purpose of data is to assist in managing and improving operations. Key information is used to drive meetings, decisions, budget estimates and reports. Safety, equipment productivity, available stocks, grade and spatial reconciliation are examples of where data is important for management systems. The key is to keep reporting simple whilst maintaining access to source data for troubleshooting and analysis.Some operations still have paper-based reporting systems. Some operations collect data directly off machines and instruments, use cameras and have off-site control centres. The level of technology is a fit-for-purpose choice.Comparisons of productivity assumptions commonly used in feasibility studies with good practice productivity numbers sourced from AMC’s benchmarking database will be shared in this paper. A typical activity mining cost breakdown will highlight where the high value areas for productivity improvement sit.In addition to examining the productivity of each mining step it is also important to examine the impact on the mine plan. Equipment numbers, strip ratio, grade and material hardness can impact the results of bottleneck analysis. A bottleneck example case study will highlight how productivity and other factors can be used to identify and prioritise improvement opportunities.Keep it simple. Use only the critical data for meetings, decision-making, reports and plans. The Iron Bridge magnetite mine and infrastructure project is currently in development as a joint venture between Fortescue Metals Group, Formosa and Baosteel. It is supported by an extensive database of reverse circulation drill hole samples analysed by X-ray fluorescence (XRF), with a large subset tested for concentrate mass recovery, concentrate and tail grades by Davis tube recovery (DTR) testing. A limited number of rock physical testing results, including unconfined/uniaxial compressive strength and crushing work index, completes the database.By combining all available information – assays, DTR results, geology, stratigraphy, mineralogy and rock physical results – and using multivariate statistical analysis techniques, the impact of the critical factors that control concentrate quality, mass recovery and grindability characteristics have been outlined. A set of geochemical groups was created by using a cluster analysis technique from the combined XRF-DTR data. These groups allow optimal separation of material with consistently high concentrate Fe grades and mass recovery. This approach is superior to domaining based on stratigraphic logging or mass recovery as it is commonly used in standard magnetite estimation models. Using the results of a normative mineralogy study, the main geochemical groups were given a mineralogical profile fitting their geochemical characteristics. These findings further refined the understanding of the link between the process characteristics of the samples and their geochemical signature and mineralogy.The geochemical grouping defined on head grades and DTR concentrate mass recovery was generalised into a ‘geomet’ code based solely on the routinely assayed head grades, thus bypassing the need for systematic DTR testing. The geomet code identifies spatial domains with homogeneous geochemistry, mineralogy and process characteristics in both oxide and fresh material that form the basis of the current Iron Bridge resource model. The allocation of geometallurgical characteristics in terms of concentration amenability and concentrate characteristics on a block-by-block basis over the whole project allows for an optimum mine schedule and plant feed. This ensures that the desired concentrate characteristics and mass recovery can be better predicted over the life-of-mine, thereby improving the mine’s economics and stability by derisking the mine schedule and optimising the performance of the concentrators. A key benefit of the geomet code devised for the Iron Bridge mine is that it can be attributed in an automated manner to all samples analysed for a routine XRF analytical suite, from exploration to blasthole drilling. This allows each sample to be allocated to a geometallurgical material type with predictable process response in terms of concentrate mass recovery and concentrate quality without the need to complete systematic DTR testing.A standard multivariate analysis coupled with a cluster analysis has allowed the linking of interdisciplinary results between geology, mineralogy, geochemistry, process and metallurgy to better understand, predict and ultimately mine and process the Iron Bridge deposits. Research conducted into backfill drainage at Mount Isa Mines since 1992 is described. Piping in draining backfilled stopes has been the primary cause of bulkhead failures and emphasis is placed on research into the piping mechanism. Laboratory and in situ tests aimed at understanding the piping mechanism have been conducted and the results are presented. A case history of piping in a draining bench stope fill mass is described and a technique for reducing the potential for bulkhead failures in bench stopes is presented. Hydraulic fill is produced by standard cycloning of tailings and the overflow (reject material) is sent to thickeners prior to placement in the tailings dams. Research into the partial introduction of thickener underflow into the backfill system and its influence on backfill drainage is also described.

In non-ferrous metal mining operations, it is generally necessary to crush and grind the ore to a very fine particle size to effectively liberate the contained mineral from the host rock. Fragmentation by blasting is the first stage of this comminution process.Numerous studies and independent modelling of the Mine to Mill process have demonstrated the potential for significant downstream productivity improvements from improved blast fragmentation. However, safety and environmental constraints associated with the blasting process usually limit the extent to which blast energy or powder factor can be increased.An effective blasting solution has been identified that enables the safe utilisation of powder factors several times higher than those used conventionally to provide significant improvements in fragmentation. The solution uses a static ‘blanket’ of broken rock overlying the blast to contain this increased blast energy and control rock movement. To produce this broken layer of rock, the subdrill in each blast is significantly increased to preblast (or precondition) the entire stemming region of subsequent blasts on the next mining bench.The solution has been evaluated at a large open cut poly-metallic mine in Mexico. "The availability of real-time data in any process control system is critical for effective management of that system. At MMG LXML Sepon Copper Operation in Lao PDR, controlling the copper grade of the feed to the leaching circuit is paramount for maximising both productivity and copper recovery. Since 2008, real-time analysis data has been available to the process engineers from the Geoscan on-belt analyser installed on the Copper Mill feed conveyor, and highly accurate results on copper grade have allowed the process engineers to strictly control blending to overcome the variability in plant feed grade. The availability of real-time analysis data is crucial, as effective sampling of this stream is both difficult and error-prone, being only a snapshot in time of highly variable ore stockpiles, as well as having significant laboratory turnaround delays. Periodic sampling is used to verify the Geoscan data as accurate. Since its installation, the copper result has been the most critical output of the Geoscan. In recent times, the process engineers have sought to utilise other results from the Geoscan to further improve and control the process. One measurement of particular interest involves the real-time measurement of calcium and magnesium as a gauge of ore feed gangue acid consumption. To satisfy this end, accurate measurement of calcium and magnesium is becoming increasingly more important and has been the subject of ongoing collaboration between Sepon and Scantech, the manufacturer of the Geoscan. The single track North Strathfield Rail Underpass (NSRU) consists of a dive structure either end of a 148 m long driven tunnel skewed under three live railway tracks. The tunnel is 8 m high, 9 m wide, with a horseshoe profile, excavated by full face using a road header. Ground cover varied between 2.5 m to 3.5 m. Settlements were 5 mm to 15 mm (the latter due to a dyke). A one pass synthetic fibre reinforced shotcrete lining was installed (no lattice girders or steel sets were used). A system of automated robotic total stations was used to provide real time monitoring of the rail track and associated ground formation. Mine operation strategies are commonly optimised with a net present value (NPV) maximisation objective. There are well known properties of a typical mining project optimised for NPV, including high production rates and declining cut-off grade schedules. In practice, however, frequently there are operations that diverge from such NPV-maximising properties. Although a range of reasons for this can be at play, one possible explanation is that operators intuitively adjust their strategies to compensate for the flaws inherent to NPV maximisation. In particular, NPV analysis does not reflect the benefits of managerial flexibility inherent in a mining plan. Real options valuation (ROV) is an alternative approach that addresses this issue. We compare the properties of NPV and ROV optimisation solutions generated for the same scenario. Our simple case study demonstrates that the presence of real operating options in the optimisation model not only entails increased project value as expected, but also tends to encourage lower processing capacity (with lower associated capital cost), higher cut-off grades and greater use of stockpiles.CITATION:Elkington, T and Gould, J, 2012. When the Paulsens operation was poised to be placed on care and maintenance, Bill Beament and the rest of the Northern Star Resources (NSR) team capitalised on the opportunity to send the Ashburton region’s only operating gold mine into the record books.A three-stage strategy was devised by NSR to pay off the acquisition and maximise the return from the operation. The first stage was to mine the 55 000 oz mine plan and pay off the cost of the acquisition, then maintain profitable production beyond the seven months and re-establish a mine life. The second stage involved an early commitment to a 220 m long diamond drill drive being placed in the hanging wall of the orebody from which the extensions of the orebody could be further explored, allowing the second stage of the plan to come into effect and extend the mine life by converting Inferred Resources into the mine plan. The third stage of the initial plan was to utilise this drill drive and continue to drill deeper holes beyond the current limit of drilling in the ore zones to extend the orebody and increase the mine’s life.With an ever growing desire to further expand, the young company took on the bold move of establishing its own mining services division. A critical element to the success of this was ensuring that the right people were recruited with the appropriate specialised skill sets.Aligning common goals amongst all NSR team members, from the board and senior management to the work force on site, was critical to integrate the new and driven direction that Paulsens had adopted. It was essential to change the focus and a shift in all employees’ attitudes and values from a mine that was all but down and out, to a site that wanted to be kicking some serious goals.Teaming together a passionate and driven leader with a strong allied workforce was always going to put NSR in the best position possible to make Paulsens the success story that it now is.
