Grinding clinker to finished cement consumes more energy than any other comminution process. World production of cement in 2009 was 2840 million tonnes and the energy required for comminution was 40-60 kWh/tonne depending on the clinker characteristics and the fineness of the finished cement. Machines used include single and multi compartment ball mills, HPGRs, vertical roller mills, centrifugal air separators, V separators, screens and crushers. The circuit most commonly used consists of a closed circuit HPGR followed by a single compartment ball mill and an air separator, and in operation the variables are adjusted to obtain maximum throughput with no loss of quality of the separator fines.A common objective in cement plants is to reduce energy consumption without affecting the particle size in the finished cement and simulation is used as one procedure to achieve this. Models are now available for all the machines commonly used in clinker circuits and circuit optimisation studies using simulation have been carried out in many plants leading to decrease in energy consumption per tonne of cement. In this paper the models used will be discussed briefly and several case studies will be reviewed which will highlight the effect of change in ball size in a two compartment mill, the role of the HPGR in an HPGR – ball mill – air separator circuit, and the use of a high intensity vibrating mill for producing finished cement with high additive ratio.

The Australian coal industry has undergone sevenfold growth over the last 30 years and since 1985 has been the world's largest coal exporter. Three quarters of Australia's coal production is exported so its future is dependent on it remaining internationally competitive with other energy sources and other coal exporting countries. Coal is likely to increase its share of the energy market during the nine- ties as oil prices increase, new coal-fired capacity is commissioned and some form of nuclear energy is developed which is of acceptable safety standards to the community for use in the 21st century. Gas may take a part of coal's anticipated market share by the Year 2000. While coal exports will increase from China, Colombia, Indonesia and Venezuela and satisfy some of this additional coal demand Australia will also expand its export production, due to its existing advantages. The United States, Canada, South Africa, Poland and USSR seem unlikely to enjoy the same degrees of expansion and some, particularly Poland and USSR, will decline. Australia will always find it difficult to compete in the more distant markets due to levels of ocean freight, although its high quality coals will tend to partly offset such disadvantage.

Increased catch bench crest loss has been observed in recent years at Barrick’s Cowal Gold Mine situated in central New South Wales, Australia. A project was initiated to diagnose the cause of the crest loss, and evaluate ways to limit its effect on final walls.A range of different blast measurement techniques were utilised to evaluate the progressive damage caused to catch berms by presplit, production and trim blasts. Techniques employed included; single point vibration measurement, cross-hole seismic analysis, precision berm surveys, horizontal p-wave velocity measurements, crest loss volume calculation and water level changes between blasts.Blast measurements showed that the majority of damage to the catch berm was caused by the presplit blasts, which registered vibrations greater than 700 mm/s at 5 m behind the presplit line. As a result, considerable changes were made to the blast designs after a series of computer simulations via mechanistic blast modelling (MBM). The uncharged presplit collar was increased from 2 m to 4 m, and every second hole was left uncharged. Vibration modelling using a multiple seed wave (MSW) model was used to optimise trim blast delay timing. Burden relief was changed from 16 ms/m to 27 ms/m using one hole firing per 4 ms time window, and the initiation angle was changed from shallow to steep. These changes in the presplit loading and trim timing helped reduce catch bench crest loss by 1–2 m.Trim shots using a high strength bulk emulsion explosive were also identified as contributors to berm damage after analysis of blast monitoring and MBM modelling. The modelling study resulted in the generation of alternative blast designs to minimise the crest loss, including the use of low-density/low-velocity of detonation (VOD) bulk explosive product (Flexigel™ Advantage) in trim pattern designs. This was trialled on the Northern and Eastern pit walls to evaluate the damage to catch berms on final walls. The trials demonstrated that berm vibration was reduced significantly; fragmentation was similar (or slightly blockier) compared to the fragmentation using the old blast designs; displacement of the berm was reduced, so increased catch bench widths were attained. Kidston Gold Mine in Queensland, Australia has a 310 ha tailings impoundment that has undergone final closure rehabilitation. Kidston Gold Mine evaluated their closure options for this low acid generating tailings impoundment, and due to a lack of cover soils and the cost of importing material, the mine decided to investigate the possibility of direct vegetation onto the tailings impoundment surface. The mine subsequently embarked upon a well planned and detailed research program to determine the feasibility and sustainability of this closure option. The research program included vegetation trials, toxicology studies for metal uptake by vegetation, as well as a comprehensive closure water balance model for the tailings impoundment complex. This paper describes the results of the long-term closure water balance for the tailings impoundment complex for the pre-closure state of the impoundment, as well as predictions towards the impoundment performance once final rehabilitation of the tailings impoundment complex has been achieved. The water balance presented is unique in that it is founded on unsaturated flow principles and accounts in full the impacts of the surface flux boundary conditions. This novel approach enables the prediction of actual infiltration rates into the tailings impoundment surface, which in turn allows for the calculation of how much seepage will exit from the tailings dam toe drains.

Open stoping is one of the widely adopted methods in underground bulk mining. In this method, fanned or parallel holes are often drilled from a top sill down to a sublevel in the ore zone and blasted ring by ring into a stope for excavation. A mass stope blast may involve blasting rock from multi-level drift rounds and displacing the muck to specific locations in order to allow safe and easy access for ore removal. This paper presents a strategic mass stope blast that took place at a large lead and zinc underground mine in eastern Canada. The blast consisted of more than 800 holes drilled in six blocks from three different sublevels. The challenge lay in the control of ground vibration and muck movement using precise timing to complete the blasting within 6.5 seconds. During this time span, sufficient voids were created in each level to allow the muck to move from the upper to the lower levels in sequential order across the six mining blocks without bridging. This paper describes stope blast simulations using a discrete element computer code for modeling blast-induced rock displacement as well as the application of electronic detonators. These detonators provided the means to accomplish the desired firing sequence including a drop raise blast at the start of the mass blast. The modelling concept is also described in the paper.

Mount Isa Mines (MIM) Copper Concentrator currently utilises Agitair 120 banks for its roughing flotation circuit. Apart from a rotor change, the only other significant work completed to the Agitair banks since their installation and commissioning over 40 years ago has been a like for like refurbishment in 2016. The Agitair banks at the MIM Copper Concentrator currently utilise the Pipsa rotor design which progressively replaced the original Chile X rotor design in the 1980’s and 90’s in the copper concentrator. Since the development of the Pipsa rotors, modern rotors such as the Dorr-Oliver (DO) high shear rotors have been released to the market with proven recovery and concentrate grade improvements over previous rotor designs. Following civil war in Sierra Leone, London Mining Plc obtained the mining license in 2006 and commenced activity to redevelop the Marampa mining and processing operations. The Sierra Leone Marampa mine is a brownfield development effort, having been operated by a few companies since the 1930s until low iron ore prices forced closure. Peak production of the preceding operations was approximately 2.5 Mt/a in the 1960s. There are two virgin ore deposits of interest for development as well as a resource comprised of tailings accumulated from previous operations. The Marampa tailings operation (Phase 1a) is being implemented first with a 1.8 Mt/a plant producing 66 per cent Fe sinter feed, expandable to 3.6 Mt/a in a Phase 1b. The first phase is currently under construction with start-up expected in the third quarter of 2011. Further expansion (Phase 2) that includes the development of the virgin deposits is currently under prefeasibility study and targets a final 16 Mt/a concentrate production. Outotec partnered with London Mining to develop the magnetic separation flow sheet using SLon VPHGMS machines to process the Marampa tailings (haematite) material. The flow sheet development process started with sample characterisation and detailed parametric investigations to evaluate SLon performance. The final flow sheet configuration, including expected circuit recoveries and concentrate quality, demonstrates the performance of the SLon VPHGMS circuit for iron ore tailings.

Cerro Vanguardia SA (CVSA), property of AngloGold Ashanti, mines gold and silver from a system of vetiforme orebodies located in the south of the Argentine Patagonia, in the Province of Santa Cruz.Surface mining techniques are applied to develop a series of narrow pits with an average waste to ore ratio of 26:1. This quite unique constraint brings into focus the need to maximise inter-ramp and final wall angles, leading to a strong need to optimise wall control drilling and blasting in order to reduce back-break damage to an absolute minimum.The paper describes a program of applied investigation and design modification implemented during?2008?and?2009 in?two?separate pits of Cerro Vanguardia. Three distinct yet complementary damage mechanisms were identified and observed during the field components of the work; vibration induced strain fracturing, surface cratering around blasthole collars and quasi-static loading and unloading of the surrounding rock mass as a consequence of poorly controlled confinement.With these mechanisms identified, a measurement, modelling and modification campaign was conducted in order to reduce the incidence of each source of damage. Interactive design analysis and modelling, near-field vibration measurement, video capture and the application of electronic initiation technology were supported by seed wave modelling and topographic evaluation of the achieved results.Results point to the usefulness of simulation techniques for determining optimum delay timing to reduce vibration impact, while the visualisation of explosive energy distribution produced by drilling and explosive loading decisions assists in reducing the probability of over-confinement.This paper presents relevant aspects of the two fieldwork campaigns:1) describing the application of the techniques, and2) summarising the results obtained.

Acidic reductive leaching is one of the best known and most widely employed chemical processes for beneficiating minerals of industrial interest. Conventional acidic leaching with sodium dithionite (Na2S2O4), employed to bleach industrial minerals used in the production of ceramics, glassware, paper etc, does not always allow products of high quality to be obtained. In the work reported here two reducing agents, ascorbic acid and oxalic acid, have been employed in a medium acidified by means of sulphuric acid. Continuous systematic tests have been performed on a kaolin sample containing 0.8 per cent Fe2O3, adopting various operating parameters such as, leaching time, temperature and reagent concentration. In each case the total quantity of bi- and trivalent iron dissolved was ascertained. Removal of 80 per cent and 100 per cent of iron with ascorbic and oxalic acid respectively was obtained, while less than one per cent of iron was dissolved in the presence of sulphuric acid only. Products having a very good degree of whiteness (92 - 94 per cent) were obtained, whereas with sodium dithionite the degree of whiteness was in the 85 to 88 per cent range. The best conditions identified were applied to a sample of quartz for the removal of ferric impurities.

The Tonkolili banded iron formations (BIF), Sierra Leone, host extensive iron ore deposits which are of economic signifi cance to the seaborne iron ore trade. The deposits are dominated by a strategic JORC compliant mineral resource of 11.6 Bt grading 30.1 per cent Fe comprised of primary magnetite mineralisation in the form of a fresh metamorphosed BIF featuring a uniform mineral assemblage of quartz-magnetite ± ferro-silicate minerals. Pilot plant metallurgical test work has demonstrated that the production of a magnetite concentrate is achievable using the established beneficiation techniques of magnetic separation and flotation. The concentrates arehigh-grade, and suitable for blast furnace or direct reduced iron pellet feed. The major challenge facing the development of such magnetite deposits at industry competitive production rates is the significant capital investment required for process plant and associated infrastructure.Two well-developed weathering zones exist within the deposits, and are associated with the progressive development of a tropical weathering profile overprinting the primary BIF. These zones feature a near surface hard indurated duricrust up to 60 m thick, and a soft progressively developed saprolite between duricrust and fresh BIF. These zones have been found to be amenable to producing iron ore products including DSO lump and sinter fines from the duricrust, and concentrate from the saprolite. Mineral resources sufficient to support commercial production of such iron ore products were defined by an intensive exploration program in 2010.African Minerals Limited has developed a three phase production strategy to progressively self fund the development of the Tonkolili strategic magnetite project by:• commencing a Phase I 12 Mt/a DSO operation in Quarter 4 2011,• increasing production in Phase II to 35 Mt/a with the commissioning of a saprolite beneficitation plant and associated infrastructure upgrades, and• developing a 45 Mt/a Phase III operation producing high-grade magnetite concentrate.The comparatively low capital and operating costs of a duricrust DSO lump and sinter fines operation coupled with its proximity to ground surface make it highly attractive for the generation of early cash flow for the Tonkolili project. Revenue from this early production may be used to selffund the subsequent development of phases requiring progressively more significant beneficiation plant and infrastructure.

The use of saline water for mineral beneficiation in arid regions is general practice and also the case with Exxaro Namakwa Sands, situated on the west coast of South Africa. Although it is ‘cost effective’ to use sea water for mineral beneficiation, downstream process separation efficiencies may be negatively affected. This is more specific to surface dependent separation techniques such as electrostatic and high tension (HT) separation. If minimal fresh water is available then, proper washing is often neglected. Salt crystals can form on particle surfaces during the drying process before electrostatic separation.This paper describes a study that has been conducted to determine the effect of upfront salt water processing on downstream electrostatic/HT separation. The study indicated that minor quantities of salt can cause the separation efficiency to decrease substantially.

Inertia cone crushers have found applications mostly in steel slag crushing operations in China. Compared with conventional eccentric cone crushers, the crusher has an obvious advantage in reducing product size. In addition, they are mostly used in two-stage open circuit crushing flow sheet, which simplifies the crushing process. However, inertia cone crushers are not widely used in the mineral processing industry due to their low crushing capacity. In this paper, the throughput performance of the inertia cone crusher was investigated in a laboratory-scale inertia cone crusher and relationships between operational parameters were identified. Iron ore was crushed using orthogonal experimental method under different machine parameters and operational conditions. The crusher throughput and product size distributions were determined. The effects of parameters such as eccentric speed, discharge gap, eccentric mass and eccentric distance on product mass flow and product size were investigated. The results of this study can help reduce the feed size of the mill in order to reduce total energy consumption of comminution.

This paper presents the results of the first part of a research project to study the effect of various inhibitors to reduce the spontaneous heating susceptibility of some highly susceptible Indian coal seams. In this investigation 11 inhibitors were chosen and applied at three, five and ten per cent of their concentrations in an aqueous solution for four coal samples collected from four different seams. The susceptibility of coal samples, before and after application of these inhibitors, was determined by carrying out crossing point temperature (CPT) analysis. The findings of this study have indicated that it is possible to retard the tendency of spontaneous heating of Indian coals to a considerable extent by the application of six of the inhibitors studied. Further, these inhibitors were tested in 1:1 combination to study their synergistic effect. Finally the economics of the application of these inhibitors has been analysed and four inhibitors are recommended for field use. These results have direct application to control fire and improve productivity and safety in coal mines.

The optimal production of the metals needed by society is best achieved by a close synergy between concentrate production and smelting. For over 75 years commencing in 1923, such a close relationship was enjoyed between the Sullivan Mine in Kimberley, British Columbia and the Trail zinc-lead complex. An effective program of continual change and improvement at the Sullivan concentrator was achieved through a strong entrepreneurial spirit. This spirit was in part maintained through a favourable location in south-eastern British Columbia that resulted in a dynamic local community that has survived the closure of the mine. Innovations to be reviewed include feed forward reagent control, the use of column flotation to zinc and lead cleaning and the application of ultrafine grinding coupled with concentrate dewatering using hyperbaric filter technology.

According to the Swedish Environmental Protection Agency, the number of potentially contaminated sites in Sweden is approximately 40 000. The funding for remediation from the Swedish Government alone amounts to $A 60 - 80 M (300 - 400 MSEK) annually for the period 2003 - 2006. Uncertainties will arise when obtaining samples in field, preparing them in laboratories and analysing them. Different procedures give rise to varying errors. Using data for decision-making that does not truly represent the site could be fatal. Misclassification of soil could lead to unnecessary costs or to risks to human health and the environment. The total uncertainty of an environmental sample can be split into analytical uncertainty and sampling uncertainty. The analytical uncertainty is usually known and reported from routine analysis. The size of the sampling uncertainty is less well known. Hence, the question is how big are the sampling uncertainties for contaminated soil and how big is the analytical error compared to the total sampling error? A scrap yard and two landfills within a workshop area were investigated. An excavator dug trial pits and samples were taken with a trowel from the walls of the trial pits. Samples were put into plastic bags and taken off site for preparation and analysis using XRF. Sample preparation included drying and sieving. The samples were homogenised by kneading the sample bags prior to analysis. The sampling and sample handling were performed in an intuitively way without knowledge of sampling theory. However, Pierre GyÆs sampling theory was used for subsequent evaluation of the data from the site investigation. The theory defines seven sampling errors, which can be applied to sampling of soil. Some errors have a variance that can be calculated or at least estimated, while other errors can give some idea whether the bias is positive or negative. The total sampling error varied over three orders of magnitudes from sample to sample. The single largest contributor to the large variation in error was the contaminant level. When comparing the analytical error and the total sampling error the ratio varies more than three orders of magnitude.

Owing to the deterioration of iron ore, the Al2O3 concentration in iron ore increases, and thus it is important to investigate the effect of increment in Al2O3 concentration on the microstructures of iron ore sinters. During the sintering process, a melt is present in the sinter for only a few minutes, and therefore the microstructure of the sinter doesn’t reach thermodynamic equilibrium. Nevertheless, the formation process of the microstructures can be interpreted and predicted to some extent from the equilibrium phase diagram. This study investigated the liquidus isotherm in the CaO-SiO2-Fe2O3- 5 mass% Al2O3 system at 1240°C in air and the phase equilibria of silico-ferrite of calcium and aluminium (denoted by SFCA) and SFCA-I by XRD (X-ray diffraction analysis) and electron probe micro analyzer (EPMA). The following results were obtained: 1. The ferrite melt region with a high Fe2O3 concentration shifts to the lower Fe2O3 side than the liquidus isotherm in the CaO-SiO2-Fe2O3 system. 2. The compositional region of SFCA extends in the CaOꞏ3Fe2O3-4CaOꞏ3SiO2 direction than the silico-ferrite of calcium (denoted by SFC) composition region with a 0 mass% Al2O3. 3. SFCA-I is observed in the present system, which suggests that the increment in the Al2O3 concentration contributes to the stability of SFCA-I. These results imply that an increment in Al2O3 concentration in iron ore leads to a decrement in the volume fraction of the bonding phase and that the fraction of the SFCA phase increases, and those of 2CaOꞏSiO2 and slag phases decrease in the bonging phase. The SFCA-I phase is also precipitated from the slag with an Al2O3 concentration around 5 mass%.

Large-scale infrastructure construction needs to comprehensively manage risks that can impact the health and well-being of many people, from workers (temporary, contracted or full time), to families and surrounding communities. This paper starts with an analysis of incidents (injury, fatality, other damage) in tunnel construction between 2000 and 2014 and assesses the distribution of these events by continent, year, and severity of outcomes. These incidents are then analysed and mapped to a framework of hazards derived from RISKGATE (2014). A comparative register of current tunnel construction risk management guidance is derived from current Australian codes of practice and this register is also mapped to the RISKGATE framework of hazards to identify where coal industry knowledge may offer utility to the tunnelling industry.An initiative of the Australian Coal Association Research Program (ACARP), RISKGATE is an interactive online risk management system developed to assist the mining industry in implementing continual improvement in the management of major unwanted events. To date, a comprehensive knowledge base has been captured for risk management of tyres, collisions, fires, isolation, strata underground, ground control open cut, explosions, explosives, outbursts, coal bumps and bursts, human/machine interface, manual tasks, slips/trips/falls, inrush and occupational hygiene. By capturing operational knowledge from industry experts, RISKGATE provides a cumulative corporate memory at a time of high personnel turnover in the coal industry.This paper proposes and outlines how knowledge within the RISKGATE platform could be applied to managing the significant health and safety risks associated with tunnelling. The authors suggest that to varying degrees the knowledge already captured in RISKGATE is likely to be transferable to tunnelling construction operations. The M2 Upgrade Project involved widening 15 km of the existing M2 Motorway, which is a key route in Sydney’s road network. The Norfolk Twin Tunnels in North Epping convey traffic over a 460 m length of the motorway. The project involved widening the twin tunnels to provide a third lane and breakdown lane in each direction.The widening of the tunnels was fundamentally different to other ‘greenfield’ tunnel projects in that the operation of the tunnel was maintained throughout construction, with motorway traffic permitted close to the excavation faces on a daily basis. The widened works had to integrate with the existing tunnel support, construction details, and mechanical and electrical infrastructure.The existing tunnel afforded the opportunity to review existing ground conditions in the tunnel. Exposures were mapped within the tunnel, and key design parameters were back-analysed from the original monitoring data to provide increased confidence in the assessed impact from the widening works.Traffic capacity of the tunnels was maintained by detailed staging of the works, and included the ability to reopen the tunnels at short notice.A permit to tunnel system was developed to manage the risks associated with re-opening the tunnel to traffic. A comprehensive suite of instrumentation was maintained to provide reliable monitoring data to support this process. Emphasis on the robustness and reliability of tunnel instrumentation provided increased confidence in the adequacy of the tunnel support being installed. The monitoring was routinely compared with design predictions to check the adequacy of the support measures being installed and confirm the design.The approaches and methodologies developed for the widening of the Norfolk Tunnels were effective in maintaining the safe operation of the tunnels throughout the two years of construction, and provide a framework for increasing the capacity of existing tunnel infrastructure in the future.CITATION:Clarke, S J, de Ambrosis, A L, Bertuzzi, R and Redelinghuys, J, 2014. This paper attempts to explain and describe bankers' approach by: ò outlining the fundamental difference between banks' and investors' risk / return profiles. ò describing lenders' consequent use of cash flow methods in mineral valuation. areas. explaining lenders' specific treatment of key risk Fundamental to understanding banks' appraisal of mineral projects is the appreciation that lenders have a basically different risk profile and outlook from those familiar to equity investors. Lenders do not normally participate in any project upside. The economics of lending dictate that banks can only accommodate a low probability of loan default and consequently banks' principal focus in mineral ""valuation"" is ensuring an acceptably comfortable probability of debt repayment. A simple conceptual explanation of lenders' risk / return position is outlined.

The state of sampling practice in South African minerals industry must be appreciated in the context of the changes that the country has recently lived through. These include the entrepreneurship and investment in local mineral developments, the 'unbundling of mineral assets', the rising foreign control of South Africa's mineral assets, developments in the regulatory environment, and the training that has come to the industry through international experts. In terms of their financial contribution the five most important commodities in the South African mining industry include gold, platinum, non-ferrous metals, ferrous metals, and coal. International Organization for Standardization (ISO) standards form the basis for international trade in two of these commodities and have had a steadying influence on sampling practice over the years. The contribution of the minerals industry to the economic well-being of South Africa and the strong financial links between good sampling practice and minerals marketing, has acted as a driver for improved sampling practice. The state of sampling practice at mining operations of the five main commodities was found to be quite widely divergent with 'pockets of sampling excellence' in each of the commodities. The stages of mineral development at mines for each of the commodities have been described in terms of the sampling sites, sampling mechanisms, and associated problems at different stages of mineral production from exploration, through face sampling, blasthole sampling, and in-mine grade control, ore processing and handling, metallurgical subsampling, process subsampling, and subsampling in the laboratory. In each case the principal errors were identified and their potential impact on value erosion was estimated. In the final analysis it is evident that the greatest problems arise in the early stage of mineral development, and that ferrous metals and coal are particularly susceptible to loss of value through poor sampling practice. Several examples of value lost through poor sampling at the marketing stage that arise from breaching contract specifications, either in terms of grade or sizing, are described. The conclusion is that larger companies with larger ore deposits and greater human, financial, and capital resources are probably more compliant with 'best sampling practice' than smaller companies. Finally the message that equipment suppliers are sending is that business is booming and the awakened awareness of the issues around sampling practice are translating into rands and cents spent on improved sampling equipment.
