Philsaga Mining Corporation (Philsaga) had three main aims in converting their lining system from steel to metal cap. They wanted to increase mill availability, minimise localised high wear and optimise particle breakage to deliver increased efficiency within the milling circuit. Combining Discrete Element Method (DEM) modelling and empirical interpretation of liner wear resulted in a rigorous approach to understanding the impact of mill liners on overall mill performance. This new understanding was subsequently used to not only derive a new lining design to optimise performance and thereby improve overall plant economics, but also to guide further lining development.In this work, detailed DEM modelling, developed from actual plant data, together with optimising liner design for wear paved the way towards the installation of a Metal Cap lining system at Philsaga’s Ø6100 mm SAG Mill. The results were a reported increase in SAG mill throughput of 16 – 20 per cent due to improved breakage through more efficient use of installed power, a reduction in localised high liner wear with overall increase in liner life and reduction in liner replacement time. Site also reported an increased gold recovery of 2 per cent which the improved breakage might have contributed to. This paper will present the design challenges and compare the Metal Cap lining systems performance against Steel lining system. The Mount Isa Mines (MIM) Copper Concentrator has an extensive history of reagent trials, with different reagents coming in and out of favour over the years. The research and use of carbon depressants is particularly prevalent, as carbonaceous pyrite is a major source of concentrate dilution. Years of research led to the use of naphthalene sulphonate due to its excellent carbon depression properties. However, due to rising reagent costs carbon depression ceased in the late 1990s. This led to the loss of knowledge about the use and value of naphthalene sulphonate. Cyanide is used at the Copper Concentrator for the sole purpose of pyrite depression and over the years multiple projects have been devoted to finding alternatives to it. In 2012 the neighbouring MIM Lead-Zinc Concentrator replaced cyanide with naphthalene sulphonate which resulted in cost savings and the elimination of a hazardous reagent. In 2013, plant trials were conducted at the Copper Concentrator in hopes to replicate the outcomes obtained at the Lead-Zinc Concentrator. The results of the trials conducted at the Copper Concentrator showed that naphthalene sulphonate could not replace cyanide and this work was set aside to pursue more promising projects. Further research conducted in 2014 found that mineralogy and a better understanding of the depressing mechanism of naphthalene sulphonate held the key to improved pyrite depression at the Copper Concentrator. The findings showed that Mount Isa copper ore contains two forms of pyrite; euhedral pyrite (cubic pyrite) and framboidal pyrite (carbon rimmed spheres of pyrite), both of which require different reagents to sufficiently depress them. Naphthalene sulphonate was found to be an excellent carbon depressant, suitable for depressing graphite and framboidal pyrite, whilst cyanide specifically targets euhedral pyrite.In 2015 laboratory test work was conducted to examine the use of naphthalene sulphonate in conjunction with cyanide to selectively target both forms of pyrite. This work led to a full plant trial, the results of which showed a significant increase in plant performance, with higher copper concentrate grades and recoveries being achieved. The operation of flotation plants has been improved over the years by use of fundamentally based design techniques, a better understanding of reagent chemistry, online metal analysis and the use of digital control systems. However, optimal operation of flotation banks is not consistently achieved using manual operation. The reason for this is that the system is a highly interacting one, with changes in air addition, cell interface level and reagent dosages all being available, without it necessarily being clear as to which change should be made for a particular situation.This situation is made more complex by the fact that the feed to a flotation bank can vary in flowrate, composition and density over a fairly short period of time. It is not possible for a human operator to reject these disturbances, given the extent of the operation that is typically being monitored.Model predictive control (MPC) is a control and optimisation technique, developed in the oil refining industry, that aims to manage just such interacting multiple input multiple output (MIMO) systems. This technology makes use of linear dynamic models of the plant, that are experimentally derived. These models are then used in a receding horizon strategy to determine an optimal trajectory of the inputs to the system.MPC has been applied to four areas of the lead zinc flotation unit at Mount Isa mines. A total of 31 cells are being controlled by the system, which varies air to the cells, levels and reagent addition on a minute-by minute basis. The MPC controls concentrate and tail grades, reagent dosages, as well as recoveries to ranges set by the plant metallurgists.The development of the MPCs is discussed, together with the benefits realised. Benchmarking, comparing an operation or process with the industry standard, is known to be a useful method for identifying plant optimisation opportunities, and in many cases providing the pathway to realise the benefits. The difficulty is generating the database of plant data necessary for a benchmarking exercise. Larger companies can benchmark internally; this option is not available to smaller companies, and the full value can only be realised with a comprehensive “industry wide” approach.The Gold Technology Group at Curtin University through the AMIRA P420 series of projects has undertaken several comprehensive metallurgical industry surveys in the gold industry over the last two decades. Analysis of these surveys has demonstrated areas where many operations can benefit from re-assessment of their operating practices.This paper will review the work undertaken by the Group in this area, in particular the 1999 surveys of gold companies in the Australasian region, and the 2012 international survey of the industry. The challenges of, and opportunities arising from these surveys will be discussed. The Yara Siilinjärvi plant is located in the central part of Finland. Siilinjärvi is Western Europe's only apatite mine and annually it produces 1 Mt of apatite concentrate, which creates approximately 10 Mt of tailings.At the beginning of 2017, tailings handling in Yara Siilinjärvi was brought to a new era, by replacing the conventional tailings storage facility with a new tailings treatment plant. The new high-density tailings disposal system with two paste thickeners increased the percentage of solids in the slurry from 45–48 per cent to 66-68 per cent, making it possible to deposit as a paste. This extended the life-span of the current tailings storage facility by 15 years; from 2020 to 2035.This paper presents the storyline of the Yara Paste Plant Project. The project began with laboratory testing and then progressed to pilot-scale thickening and beaching trials. After some successful pilot trials, the final process design was implemented. Process instrumentation and automation played a key role in the project, as the aim of the Yara Project was to make the plant operable remotely from the main plant. An advanced control system is needed to maintain process stability and the desired operation point in various operational circumstances.This paper discusses the results from the Yara site since the new tailings treatment plant commenced. Some of the main points are that the operation has been running consistently with an underflow solids content of 66-68 per cent, with average beach slope angles of 3.5 degrees in the tailings disposal area. This control system additionally facilitates minimum use of flocculant, which delivers significant savings to operating costs. Robust thickener operation also leads to the trouble-free high-density pumping and high availability of the Paste Plant. During the first year of operation, the plant’s availability has been very good, over 97 per cent.Currently, the plant still has its own staff working there during the daytime, but the Paste Plant is now already operated remotely during the night shifts. After conducting laboratory ore sorting testwork on samples of a low grade nickel ore stockpile at Western Areas’ Flying Fox nickel mine, a mobile crushing, screening and ore sorting plant was located adjacent to the stockpile. An initial two month trial of the ore sorter program proved successful and was extended to process the entire Flying Fox low grade stockpile in a further four month campaign. A total of 167 660 t of low grade ore was processed, providing highly upgraded feed trucked 26 km to the Cosmic Boy concentrator. A more than three-fold grade increase was achieved on ore sorter accepts. The moderately upgraded fines that by-passed the mobile ore sorter were also subsequently blended into plant feed. This paper describes the mineralogy of the Flying Fox low grade ore, the mobile ore sorting campaign and provides some commentary on the economic and environmental benefits achieved in the ore sorting campaign. In flotation, the selection of the size, number and type of cell for a particular duty depends on two important factors. Firstly, the required flotation residence time and secondly, the physical constraints of how much concentrate can be recovered for a given froth surface area and concentrate lip length. The residence time is influenced by ore type and characteristics such as liberation, kinetics and reagent dosage. The amount of concentrate that can be recovered for a given froth surface area and lip length depends on ore type and other characteristics such as particle size, specific gravity and mineral grade. Residence time is determined through a combination of laboratory-scale test work and design scale-up factors. However the critical froth transport parameters such as froth carry rate and froth lip loading cannot be determined in a laboratory. This is because the froth is scraped during a laboratory flotation test and thus does not exhibit natural behaviour, and it is not possible to scale-up froth transport distance or air rate. These values are generally compared via calculation to rule-of-thumb maximum values to establish if these values will be exceeded by the flotation cell selection.This paper first reviews these critical froth transport parameters and then discusses actual parameter values across diverse operating sites, with varying cell duties, cell sizes and types, orebodies and particle sizes. These values are compared against the industry rule-of-thumb to test the applicability of the rule-of-thumb to actual performance. Rotary kilns have been in service in the gold industry to regenerate carbon for 65 years. At the time oxide ores with gold head grades of 8 to 10 g/t were being treated. Carbon could be regenerated adequately at 650°C and solution losses were less than 1%. Forty years ago, research indicated that heavily fouled carbon from flotation circuits had to be held at 750 to 850°C for ten to twenty minutes for full reactivation (Avraamides and La Brooy, 1987), gold head grades were typically 5 g/t and solution losses typically 0.02 ppm – still less than 1%. In 2017 it was determined (Claflin et al., 2017) that a residence time of less than 1 minute at 750°C can be adequate to reactivate carbon fouled with organics sufficiently to achieve 0.005 ppm solution losses in a flotation tailings leach plant.With the potential for discovery head grades to drop below 0.6 g/t, solution losses of 0.02 ppm represent over 3% loss. Tight operation of the whole carbon circuit is required to keep gold solution losses below 1% going forward.There are alternatives to a rotary carbon kiln, e.g. vertical kilns of which the Minfurn, Rintoul and Combustion Air kilns are examples. The alternative kilns can be heated using electrical heating elements, induction, and microwave. These kilns can operate successfully under the right conditions, however, they are almost exclusively for small carbon throughputs and are not suitable for the large carbon advance rates that are required to process low head grade ore deposits. Large throughput carbon kilns are are almost exclusively fossil fuel fired rotary kilns and the subject of this paper. In the view of the principal author, a fossil fuel fired vertical carbon kiln is preferred to a rotary kiln, however, it is not currently used in the industry.Thermal regeneration of activated carbon has a major impact on gold recovery in the carbon circuit. The carbon kiln and associated equipment constitute 3 to 5% of the capital cost for an oxide processing plant and up to 10% of the capital cost if flotation tails are leached. Despite the capital cost and impact on recovery, the carbon kiln is often poorly selected, operated and maintained.Six years ago Ausenco embarked on the Carbon Kiln Initiative to reduce solution gold losses. This body of knowledge has been published in a series of papers culminating in this paper on how to:1. Select a kiln appropriate for the flowsheet;2. O cobre é encontrado na natureza na forma de óxidos ou sulfetos e sua obtenção na forma metálica é usualmente alcançada através da pirometalurgia e eletrólise. Em ambos os processos há, além do gasto com energia, a geração de grande quantidade de passivos ambientais. Neste contexto a redução via plasma de hidrogênio se apresenta como uma alternativa promissora, pois valores significativos de carga metálica podem ser obtidos em temperaturas inferiores aos processos usuais e tendo como resíduo apenas vapor de água. Neste trabalho procurou-se investigar a influência do fluxo de hidrogênio na eficiência da redução do Cu2O por plasma de hidrogênio em baixa temperatura. Os experimentos foram realizados em reator de plasma pulsado CC nas vazões de 100, 200, 300 e 400 cm3/min, com temperatura constante de 300°C por 1h e pressão de 4Torr. A eficiência da redução foi determinada através de um balanço de massa e as análises dos produtos da redução foram feitas por difração de raios-x (DRX) e microscopia eletrônica de varredura (MEV). Os resultados parciais ratificam a redução a plasma como nova rota para a produção de cobre metálico e demonstram que as variações do fluxo de hidrogênio têm pouca influência na eficiência da redução.

No presente trabalho, analisaram-se três amostras metálicas ferrosas provenientes da Real Fábrica de Ferro de Ipanema (RFFI) outras três do sitio arqueológico de Sardinha (SAS) em busca de uma assinatura química dos processos produtivos destes objetos com base num modelo de regressão linear dos resultados de análise química de inclusões não metálicas proposto por Dillmann et al. [1]. Foram usadas técnicas de caracterização microestrutural associadas com microanálise EDS (Energy dispersive X-ray spectroscopy) destas inclusões. Com os resultados de microanálise, foram construídos gráficos de relações entre os principais constituintes destas inclusões (%FeO versus %SiO2, %SiO2 versus %Al2O3, %Al2O3 versus %MgO e %CaO versus % K2O). Utilizou-se, então, a técnica de regressão linear (com reta passando e sem passar pela origem) para cada uma destas relações de modo a obter e avaliar o valor do coeficiente de determinação linear R2. Aplicou-se, ainda, o teste de t de Student para avaliar a hipótese de “reta passando forçosamente pela origem”, como proposto por Dillmann et al. [1]. Não foi possível obter a assinatura química dos processos produtivos, visto que a análise estatística dos dados mostrou uma incoerência no modelo utilizado por Dillmann et al. [1], que assumia que a regressão linear passava pela origem dos eixos.

Clays with high content of smectite are denominated bentonites, and are widely used in industry as, for example, agents for bleaching of vegetable oils, animals and minerals. For this use, the smectite clays are treated with inorganic acid of high concentration at temperatures under boiling point, which provide the bentonite´s bleaching power. In the present study, a sample of smectite from Cubati, Paraiba, Brazil, was submitted to treatment under moderate conditions (90°C, reaction times of 1, 6, 12, 18 and 24hours in close reactor, concentration of the aqueous solution of hydrochloric acid 1.5 M, acid solution/clay ratio of 1g/10mL), aiming to reduce impurities, responsible for the color of the clay, without causing significant changes in their structure. Thus, clay can be used in the cosmetics industry and other products with high added value. The treated clay was characterized by scanning electron microscopy (SEM), stereomicroscopy, energy dispersive X-ray detector (EDS) and X-ray diffraction (XRD). It was observed a bleaching in samples with time of 12h to 18h. With the DRX was possible to monitor the peak intensity of the clay structure and the sample with 12 hours of treatment was not significantly altered its crystalline structure, maintaining the peak clay at d001. The most pronounced changes in the bleaching occurred within the first 12 hours of acid treatment.

Um flogopitito originário de um garimpo de exploração de esmeralda, na Bahia, está sendo estudado para utilização como fonte de potássio em técnicas de rochagem. Para este fim, é necessário cominuir a rocha até um tamanho apropriado. Estudos de cinética de dessorção e casa de vegetação estão sendo realizados com a finalidade de determinar o tamanho ideal de partícula para aplicações práticas. O custo associado à cominuição da rocha é um fator determinante na viabilidade econômica do uso da rocha como insumo na agricultura. Sendo assim, um programa de caracterização completo foi realizado para determinar rotas de britagem e moagem econômicas para esta rocha. Os resultados são apresentados de forma aplicada, com exemplos de circuitos e demanda energética.

Estudos têm comprovado a afinidade e a eficiência do fosfato de cálcio bifásico (BCP) em aplicações médicas e odontológicas, assim como elemento adsorvente para o gás CO2, devido a sua característica de material poroso. O BCP é composto pela combinação entre hidroxiapatita (HA) e beta fosfato tricálcico (?-TCP), na proporção usual de 2/3 de HA e 1/3 de ?-TCP. Trata-se da mistura entre as fases solúvel, ?-TCP, e estável, HA, das biocerâmicas. O BCP é obtido por meio de tratamento térmico (para cristalização) do ACP (fosfato de cálcio amorfo), na mufla, em temperaturas variando de 600 a 1300ºC, por cerca de 24 horas – calcinação. A caracterização e a comparação de amostras amorfas e amostras calcinadas, baseia-se na utilização de aparelhos DRX, MEV, FRX, difração de laser (Cilas) e análise de área superficial (BET). A seguir, na etapa de granulometria, BCP e ACP são peneirados em duas faixas de grãos: menores que 38µm e entre 53µm-38µm. As análises por microscopia eletrônica evidenciam que o ACP possui estrutura semelhante à hidroxiapatita (HA), mas como os seus cristais são muito pequenos, essa fase aparece como amorfa. As análises por DRX indicaram a ausência de impureza cristalina distinguível nas partículas de BCP e a presença de um pico característico de ?-TCP. Sabe-se que a produção de BCP demanda maior gasto energético em relação ao ACP, devido ao tratamento térmico (calcinação).

CO2 geological storage is one of the current technologies developed worldwide to reduce industrial emissions of carbon dioxide to the atmosphere. Two main mineral types of deep geological reservoir could be contemplated for CO2 storage: sandstone reservoirs and carbonaceous reservoirs. Geochemical reactivity of a dolomite-calcite mineral compound and magnesite pure mineral was studied with a set of nine experiments per crushed mineral phase with two saline solution and with mQ water and three temperatures: 50°C, 90°C and 150°C. Experiments were performed in batch reactors with 250 bar of CO2 partial pressure during 24h to assess the effect of temperature and salinity in constant CO2 pressure. Solid characterization was performed by XRD and solution analysis by ICP-OES. Acidification of solutions due to CO2 dissolution in water is the main source of reactivity in the system. Proton concentration increases and causes partial dissolution of initial dolomite, calcite and magnesite and release of Ca2+ and Mg2+ cations in solution. Bicarbonate anion (HCO3) concentration also increases due to CO2 dissolution in water and carbonate minerals dissolution. Temperatures of 90°C and 150ºC increase the kinetic of reaction and the dissolution of minerals and cations release in solution. New carbonate crystalline phase precipitates as a Ca, Mg solid solution between dolomite and calcite pure poles.

A frota de equipamentos retro escavadeiras 345 CAT é responsável pela infraestrutura das minas do complexo Mariana, e este Projeto foi desenvolvido devido a baixa confiabilidade que estes equipamentos estavam apresentando. Foi desenvolvido um Projeto de seis sigma para aumentar a confiabilidade do equipamento que é medido pelo indicador MTBF, calculado pela fórmula: horas trabalhadas/ocorrências corretivas. O trabalho foi desenvolvido através de ferramentas de análise e solução de problemas no período de outubro/2012 a agosto/2013. O MTBF médio da frota era 29,39 horas sendo o benchmark de 47 horas. Foi utilizado o método da lacuna para estabelecimento da meta. Após definido a meta foi utilizada ferramentas de priorização dos focos mais relevantes. Para os focos encontrados foram utilizados análise de variabilidade e cartas de proporção, sendo cada causa classificada e priorizada, definido as ações e implantadas. Foi acompanhado o indicador de MTBF e implantados controles de rotina e padronização com o intuito de alcançar o resultado. Por fim, a meta estabelecida foi alcançada, chegando ao MTBF médio da frota de 42,50 horas.

High strength-light weight materials are very attractive for the transportation sector, particularly to the aerospace industry. High strength-age hardenable aluminium alloys are widely used in airframes due to their unique combination of strength, density, toughness, corrosion resistance, cost and easy processing. However, the hardening capacity of such alloys is somehow saturated due to thermodynamic issues related to the conventional processing. The production of aluminum-matrix composites is a promising strategy to overcome this limitation, resulting in strength levels that cannot be reached by actual commercial aluminum alloys. In the present work, multiwall carbon nanotubes were used to reinforce the AA6061 aluminium alloy. 1 and 2% weight percent of MWCNT were mixed to the alloy powder by high-energy ball-milling process. The blended powder was consolidated by hot extrusion. The obtained composite bars were submitted to heat treatment for the T6 condition in order to combine both CNT dispersion and precipitation hardening effects. Optical and scanning electron microscopy, as well as hardeness testing, was used to characterize the bars. Typical wrought microstructure, free of defects, was observed on the extruded bars. Hardness of the composites was observed to increase by 20, 28 and 68% for 1% MWCNT 6 h milling, 2% MWCNT 6 h milling and 2% MWCNT 10 h milling, respectively, in the as-extruded condition. The better performance for the composites blended at higher milling time was attributed to a better nanotubes dispersion. Subsequent heat treatment to the T6 condition did not result in additional hardening.

Notches are preferential sites for fatigue and for environmentally assisted cracking (EAC) initiation. Semi-empirical notch sensitivity factors have been used for a long time to quantify notch effects on fatigue design. Recently, this concept has been mechanically modeled using techniques which properly consider the notch tip stress gradient influence on the fatigue behavior of mechanically short cracks. This model properly calculates such values from the basic fatigue resistances of the material, its fatigue limit and crack growth threshold, considering the characteristics of the notch geometry and of the loading, without the need for any adjustable parameter. Such criteria to estimate notch sensitivity and tolerable short cracks on fatigue have been extended to EAC conditions and verified by proper tests. In its simplest version, the criterion for the maximum tolerable stress under EAC conditions uses the resistances to crack initiation and to large crack propagation and the characteristic short crack size under EAC, considering the crack size and stress intensity factor. Moreover, the tolerance to short cracks under fatigue and under EAC conditions can be unified in an extended Kitagawa-Takahashi diagram, a new and potentially very useful tool for material selection tasks.

An austenitic stainless steel ISO 5832-9 was deformed in a torsion test machine over the temperature range of 1,000°C – 1,200°C and strain rates of 0.05, 0.1, 1.0 and 5.0s-1. The Steel plastic behavior was studied by analyzing the flow curves shapes and using the constitutive equations under the conditions of thermomechanical treatment. The curves initially presented an increase in stress characterized by hardening work, followed by a drop in stress to an intermediate level that reached or not, for certain conditions, the steady state softening. The plastic flow curves of ISO 5832-9 steel displayed in three different ways: (i) Curves with continuous softening presenting plastic instability for low temperatures and high strain rates; (ii) curves type flat, here after the peak there is little variation of stress with strain presenting softening mechanism by higher contribution of dynamic recovery at low temperatures and low and intermediate strain rates; (iii) curves with softening after the critical deformation favored by high temperatures and low strain rates. These behaviors indicate the influence of the stacking fault energy (SFE) and precipitated particles on the softening kinetics of this steel.

The present work is focused on the thermodynamic study of the methane or biogas mixtures conversion on Cu-ceria catalysts. Several experimental studies reported in literature have demonstrated the ability of these materials to operate as SOFC anodes for direct methane oxidation, with the evidence of enhanced tolerance towards sulfur poisoning and carbon deposition. More recently, experimental investigations have shown the feasibility of Cu-ceria anodes to directly operate with simulated biogas feeds at intermediate temperature (1023K). In this way, the effect of the ceria redox properties on the equilibrium composition is investigated, considering methane or biogas mixtures as the fuel. Conditions under which carbon deposition and sulfur poisoning can be prevented are determined. Our study combines results from the classical thermodynamics, obtained with the help of FactSage software, with the new Cu-S and Ni-S diagrams proposed in literature, which were calculated based on the Density Functional Theory (DFT). These diagrams are able to predict a region where sulfur interacts with the metal surface through chemisorption. A comparison between the performances of Ni-YSZ and Cu-CeO2 catalysts is established from a thermodynamic viewpoint. Theoretical results are in agreement with the experimental trends from literature.

Ambientes contendo H2S e CO2 impõem condições severas a componentes fabricados em aços, já que estes podem sofrer corrosão com perda de propriedades mecânicas e falha das instalações. Uma preocupação é a quantificação dos fenômenos envolvendo difusão do hidrogênio atômico, o qual (seja pelo gás H2 em interfaces ou pela interação com ligações atômicas ou discordâncias) pode causar redução nas energias superficiais de fraturamento prejudicando ductilidade e tenacidade. Neste cenário, este trabalho investiga a fragilização por hidrogênio em um aço microligado API 5L X65 sour obtido de um tubo de diâmetro externo 32” e espessura de parede 20,6 mm fabricado pelo processo UOE. Amostras longitudinais e transversais de tração (ASTM E8/E8M) foram extraídas e imersas em solução saturada com H2S. O eletrólito empregado foi a solução A (ácido acético contendo cloreto de sódio) da norma NACE TM0284-2011, fazendo-se purga com N2 e injeções de H2S. Os tempos de imersão foram de 0, 96 e 360 horas, sendo os ensaios de tração realizados após doze dias do término da imersão. Os resultados não revelaram efeito estatisticamente relevante na resistência mecânica, na evolução tensão-deformação e tampouco no módulo de tenacidade. Entretanto, foi observado maior espalhamento dos resultados advindos de amostras submetidas a H2S. Esse comportamento sugere que o hidrogênio influenciou no micromecanismo local de fraturamento, mas com inexpressivo comprometimento das propriedades monotônicas macroscópicas. Tal desempenho pode ser fruto da microestrutura com grãos refinados e do baixo nível de inclusões encontrado, indicando poucos e uniformes sítios de ancoramento de hidrogênio irreversível.
