Compressive crushing is applied in crushing plants used in mineral, mining, and aggregate in-dustry for fragmentation of rock materials. From a global perspective, the total volume of crushed rock is massive and corresponds to several billion tons. All societies have to fulfil a daily need of rock material products and its derivatives such as metals and minerals. The business for metals and minerals is global while the aggregates production is mainly a local industry. This paper presents a broader overview of optimisation with respect to product yield, use of natural resources and energy consumption. High level plant optimisation of compressive crushing plants is covered as well as real-time optimisation and optimisation of single production units. Each of three optimisation areas are presented and a discussion around how these three areas will be able to communicate with each other is given. Several models, e.g. process performance behav-iour with respect to wear, as well as fitness functions can be common for all three areas. Well-defined and representative fitness functions are of the utmost importance in order to assure that the optimisation results reflect the production targets. It is concluded that great benefits can be achieved by linking together different areas of optimisa-tion. The future for compressing crushing lies, without a doubt, in tailored processes both with re-spect to machines optimised for each customer, plant parameters and operation routines as well as an on-line adjustment, which takes into account current information and control possibilities.

The Asanko Gold Mine in Ghana started processing ore from the Nkran pit in January 2016 at a production nameplate of 3 Mt/a. The flowsheet is a conventional SAG, ball mill and pebble crusher (SABC) with gravity-gold and carbon-in-leach (CIL) recovery. The nameplate production was comfortably achieved within 3 months, so much so, that it was clear the SABC circuit was capable of processing more than the downstream section of the plant. Consequently, a program of de-bottlenecking was initiated to rectify volumetric capacity constraints. This program was later referred to as ‘Project 5 Million’ (t/a) or P5M. Having completed the de-bottlenecking exercise, it became evident that the SABC circuit could not reach 5 Mt/a solely on hard rock from Nkran. The new challenge was therefore to increase the capacity of the milling circuit through a focused comminution initiative that would address the following: geometallurgical treatment plan; upfront fragmentation requirements; installation of feed and mill monitoring equipment; and integration of a knowledge-based control strategy. This paper takes the reader through the various measures implemented to increase the milling rates and to create a stable/ sustainable control philosophy. The use of cemented rock fill (CRF) for support of open stope walls has increased in the Australian underground mines operations over the last five years due in part to its low capital cost. In open stoping the exposed CRF masses require adequate strength and stiffness, in order to resist the forces and to limit the displacement associated with movements in the rock mass surrounding the excavations. The CRF material preparation often involves the use of large particles, either from crushed rock or from development mining waste sometimes up to 1 m in diameter. However, the use of waste rock, which has a poorly graded particle size distribution may not achieve the required minimum target strength due to segregation and large air voids within the fill mass. This paper describes the optimisation of CRF strength by either crushing the waste rock or the addition of sand to the mix. Both methods increase the level of fines in the mix design. Cylindrical samples having 400 mm diameter and 800 mm heights were prepared for uniaxial compressive strength (UCS) testing. The UCS test was determined using the Western Australian School of Mines (WASM) large-scale static test frame. The laboratory results were compared with a database of large-scale CRF strength mixed without sand from a number of mine sites around Australia. The comparison shows a significant strength development in the CRF mixing with addition of sand for a given cement percentage. Due to the higher strengths achieved by the addition of sand and the crushing of the waste material these CRF types require less cement to achieve the same strength. "Several mine scheduling tools exist for use in optimising and scheduling the reserve according to in situ value. These tools generally value the ore on a per block basis according to regressed recovery models based on ore grade and type. It is then the task of the plant metallurgist to ensure that these ore blocks are fed to the plant in a manner that satisfies the prevailing plant constraints. This task is often completed in complex Excel® spreadsheets that are modified over time with factors applied to account for plant modifications or limitations.It is the authors’ experience that this approach is difficult to audit and replicate in a consistent manner. Furthermore, operational decisions, such as primary grind size or autoclave oxidation are made on the metallurgist or managements’ perceived optimum value and does not necessarily represent a cash flow based optimum.Many processing plants contain multiple internal constraints. As ore feed grades and properties change over the life-of-mine (LOM), processing-bottlenecks shift from one unit process to another and different operating strategies need to be adopted to maximise cash generation from the process.This paper presents a unified optimisation approach to scheduling ore based on a circuit mass balance to describe the process plant with individual models for each significant unit operation. The approach allows for optimisation over multiple input variables and the inclusion of linear and non-linear constraints.This optimisation process has been applied to different complex gold operations. The end result is an automated scheduler that selects the optimum blend of ores as well as plant operating conditions that satisfy all internal plant and shutdown constraints while maximising the objective of choice (metal production or cash flow). The models are also valuable for evaluating expansion or debottlenecking opportunities of individual processing units. The surface treatment works in the Mount Isa Mines Limited copper stream consist of a concentrator and smelter with annual capacities of 5.6 million tonnes of ore and production of 155 000 tonnes of anode copper respectively. Both plants have been sites for process optimisation in recent years, the emphasis being to achieve productivity gains in each particular plant. The continued low real world prices for copper resulted in an in-depth review of the entire copper process stream. This indicated the need for developments within both the concentrator and smelter, and changes to operating strategy to ensure that the entire treatment stream could be optimised. The paper reviews these changes.

Throughout that period continuing comminution research has been the basis for improving the models.Site surveys, ore characterisation, model development and investigation of different operating scenarios by simulation has proved to be a cost-effective method for improving plant performance. In this sense, this paper presents findings from experience with these valuable optimisation techniques with reference to specific case studies."

Ban Houayxai is a gold-silver mine operated by Phu Bia Mining Limited in Laos since 2012. The first two years of operation processed predominately soft oxidised ore but subsequent years were expected to process more fresh hard ore. Fragmentation of the fresh primary ores was also expected to be much coarser than for the soft oxide ores. This coarser and harder ore is expected to significantly reduce mill throughput and mining productivity. The Ban Houayxai management realised the potential downside risk when processing fresh harder ores and implemented a blast optimisation project to deliver finer fresh ore to the mill without unduly increasing blast induced dilution and damage.JKTech and the Ban Houayxai drill and blast team began a joint blast optimisation project in April 2013 to achieve finer fragmentation from fresh ores. This was achieved by modifying the bench geometry, blast patterns and applying exceptionally high levels of quality control during implementation. Blast induced ore loss and dilution was controlled by adjusting the ore blocks for blast movement. Finer fragmentation from these modified designs improved mill throughput for the hard fresh ore by 46 per cent above design on average. Failings di,posal presents many challenges at metal mines in Peru where the extreme relief yields very little useable land area. These challenges are amplified by other hazards such as the high seismic environment, high rainfall, and frequent debris torrents down the steep hillsides. As a result many mining operations have resorted to in-river disposal of mill tailings. This paper presents a case history of one underground metal mine located in the high Andes mountains of Peru where in-river disposal of tailings has been used for some 30 years. The paper outlines a comprehensive engineering study that was aimed at increasing the utilisation of tailings disposal underground. The scope of this study included modifications to the grinding and flotation circuits to produce a high sulphide and low sulphide tailings for underground and surface disposal respectively: mapping and cataloguing of abandoned stopes for hackfilling: modifications to the existing backfill system to improve icliahility and throughput, and a preliminary evaluation of alternatives Such as silicated and paste fills.

"Northparkes installed and commissioned a secondary crushing circuit in 2010 to debottleneck the semi-autogenous grinding (SAG) mill constrained grinding circuits. Following further improvements to the circuit (inclusion of a double deck vibrating screen), the project successfully delivered finer feed to the SAG mill. The result of this project was an increase in the milled tonnes from 5.6 Mt/a in 2012 to 6.0 Mt/a in 2013.The increased throughput rates introduced new challenges with the circuit becoming power limited. How to best optimise the available comminution power, while delivering the optimal particle size to the flotation circuit was made the key optimisation objective. To achieve this objective, Northparkes initiated a project that included engaging comminution experts. Recommendations included changes to the SAG mill including mill lifter design, increased grinding media charge levels and reduced grinding media size with aim of producing a finer grind size.Northparkes implemented these recommendations along with some other changes to SAG discharge grates and the mill discharge vibrating screen. This achieved a substantial reduction in the flotation feed particle size distribution (approximately 20 microns) by utilising increased average SAG power utilisation, in turn resulting in a two per cent increase in copper recovery.With power utilisation now maximised, the next phase of optimisation has moved to the throughput-grind-recovery relationship and the cost benefit analysis of installing additional grinding power.Citation:Sulianto, Y, Trott, T, Morgan, D, Bell, T, Kock, F and Putland, B, 2016. Ok Tedi is in a period of transition. By 2008 mill feed will consist of higher levels of high-grade but metallurgically challenging skarn ores. Additionally, the Taranaki pit will start production in 2008 along with the start-up of a new pyrite concentrator. Taranaki ores are very high in sulfur. Sulfur is captured in a pyrite concentrate prior to tailing entering the Ok Tedi River. These and other complex scheduling issues will need to be resolved over a critical three-year period. With these requirements in mind, Ok Tedi contracted AMC Consultants to develop a custom version of the Life of Business Optimisation System (LOBOS¬) to assist medium-term production scheduling at Ok Tedi. LOBOS utilities enable Ok Tedi planning engineers to:import polygon-based reserve data (Blast Masters) from MineSightÆs Interactive Planning Tools (IP Tools); graphically construct block sequencing and material flow constraints; edit constraints defining standard scheduling, processing and financial relationships; define dump and stockpile attributes; and assign capacities to production systems, plants, dumps and stockpiles. LOBOS converts Ok TediÆs production scenario into a mixed integer program (MIP) and submits the resulting model to IlogÆs Cplex MIP Solver. The Solver seeks an optimal production schedule that maximises net revenue per mill hour while meeting all constraints. This paper introduces Ok Tedi and its production requirements and relates these requirements to the facilities developed for an Ok Tedi version of LOBOS.

In the course of reviewing grade control practices at the Marvel Loch gold mine in Western Australia in 1992, FSSI Consultants developed and implemented a novel approach to ore selection using a method to maximise financial return (the MP method*). The approach was based on improved grade control sampling and an ore selection method which directly incorporates both a measure of the uncertainty in knowing the true grade of selection units in the definition of ore, as well as the operating cost and revenue parameters of the mining operation. During the past four years, FSSI Consultants have evaluated and refined the use of this approach and have implemented customised variations of the MP method at seven gold mines and a gold-copper mine in Australia. The previous methods of ore selection at most of these operations were based mainly on polygonal - sectional methods of grade estimation. At all of the sites where grade control optimisation has been given a fair trial over several months of production, the use of the MP method has been consistently rewarding to the mining operations. The benefits include increased run of mine ore stockpiles and low-grade stockpiles and decreased fluctuation in the production grade. Most operations have also benefited from a consistent ability to improve production grade through high-grading of the increased ore production. The increase in ore production has the logical benefit of reducing stripping ratios, increasing mine profitability and mine life.

The Hillside Smelter presently under construction at Richards Bay, Republic of South Africa, will be, on completion, the fifth largest aluminium smelter in the world. The site selected for this plant is underlain by sandy soils of variable density to depths of 30m or greater. In order to firmly establish pile founding depths required for alternative pile types in the variable subsurface conditions prevailing across the site, a pre-construction test piling programme was conducted incorporating piles instrumented with resistance strain gauges. The results allowed analysis of the relative contributions of end-bearing and shaft friction to the overall bearing capacity of each pile type and permitted comparison with the predictions of conventional static bearing capacity analyses. Conformance with acceptance criteria in respect of allowable pile head movements for single piles was also examined.

Optimising the throughput of a mining network comprising all equipment from shovels to semi-autogenous grinding (SAG) mills is a complicated task, yet the potential benefits can be significant. Key modelling challenges stem from the sheer number of possible routes which material can travel, different equipment operating under different constraints, and the rate of SAG mills being calculated through a nonlinear function of the blended materials’ rock attributes. Nevertheless, this is an ideal onapplication area of mathematical programming, a branch of operations research. This paper describes an application of mixed integer linear programming (MILP) to optimise the mining equipment network of one of the world’s largest copper mines.The model takes as input a year-long monthly mine schedule of shovels in different pits, pushbacks, sequences and faces which produce material to be moved through a network of crushers, conveyors, silos, distributors, stockpiles and SAG mills, ultimately outputting a daily operational plan for all equipment that maximises the throughput of the network. All operational constraints and business rules are considered, including three quality attributes of copper ore. Comparing model results with actual data shows an improvement of 4.47% in network throughput tonnage. Additionally, although the model is solved using a free, open-source solver, optimal solutions are still achieved within a practical timeframe.

Doyon mine, Quebec, Canada evaluates the possibility of desulphurizing their tailings to produce material to be used in as cover over the acid generating tailings disposal site. Laboratory tests were conducted and showed that a single-layer cover made of desulphurized tailings placed over reactive tailings can prevent the generation of acid mine drainage. Modelling with the software Vadose/W was undertaken to optimize the design parameters, namely cover thickness, water table position, and residual sulphide content of desulphurized tailings following laboratory work. It was found that the optimal configuration includes a 1 m desulphurized tailings cover containing 0.8%S, with the water table kept at the interface between the reactive tailings and the cover. To maintain the cover performance to reduce oxygen flux towards acid-generating tailings even in the event of a long dry period, a sand layer is suggested to protect the cover from excessive evaporation. It is possible to reach the environmental objective chosen for Doyon mine (10 mol/m2/year) with the protective sand layer, even in extremely dry conditions.

A gold mine in southern China has transitioned from an open pit operation to a fully underground mine. An overhand mining method is used which requires the mined stopes to be filled with backfill having an unconfined compressive strength of at least 0.35MPa. Tailings from the process plant is deposited into separate flotation and Carbon in Leach (CIL) tailings storage facilities. The tailings has a high fines content and the thickener on site could only produce a dilute flotation tailings at a solids content of about 30 wt%. This resulted in two undesirable outcomes: the density of flotation tailings in the Tailings Storage Facility (TSF) was significantly lower than planned so that the TSF could not store the life of mine tailings and that the backfill product had to include a high percentage of manufactured aggregate and increased cement content to achieve the required strength. This paper presents results of a tailings study which identified that the flotation TSF would be capable of storing the remaining life of mine tailings if an amended backfill product made up of 100% of flotation tailings could be introduced. A 100% tailings backfill with the addition of 8% cement was developed by classifying the tailings and using the coarser fraction in the backfill. This backfill allowed 60% of the flotation tailings to be placed underground and only the remaining 40% in the flotation TSF. A new thickener was designed and installed to thicken the tailings and rheological testing of the tailings, using a closed loop pilot plant, provided parameters to upgrade the underground reticulation system to deliver cemented backfill to stopes throughout the mine and to deliver thickened tailings to the TSF. Norddeutsche Affinerie is the largest copper producer in Europe. Two sites are in operation for the production of refined copper: primary copper production is located in Hamburg and secondary copper production in Lünen. A total of just under 560,000 tonnes of copper cathodes is produced annually at the two sites. Primary copper production using the flash smelter furnace has been in operation in Hamburg since 1972. Over the years, the capacity of the flash smelter has been increased in three expansion projects from 120,000 t to almost 500,000 t of anode copper p.a. The anode sector consisting of two anode furnaces and a 24 mould casting wheel still features just about the same equipment as in 1972. The paper describes the most important steps taken to optimise operation which have put NA in a position to cast meanwhile more than 500,000 t of anode copper annually with the two anode furnaces and 24 mould anode casting wheel.

The Olympic Dam deposit in South Australia contains 2% copper and 0.06% uranium, which are present as bomite, chalcocite, chalcopyrite, uraninite, coffinite and brannerite. The copper is principally recovered using flotation. The flotation tailings, which contain the bulk of the uranium, and typically 0.3% copper, are leached using sulfuric acid and an oxidant at atmospheric pressure. This paper describes the results from a detailed investigation of the leaching behaviour of this ore. The influence of acid strength, Fe3+ concentration, redox potential and temperature on the dissolution of uranium and copper minerals was studied. Experimental data were obtained from extensive batch leach tests. Mineralogical studies, including SEM analysis of individual mineral grains, were also carried out. The maximum extraction of uranium determined experimentally was in good agreement with that predicted from SEM determination of the proportion of refractory brannerite in the ore. The leaching rate of copper was found to be independent of acidity over the range 20 g L-' to pH 2.0, but was strongly dependent on temperature and Fe3+ concentration. Uranium extraction showed a weak de endence on acidity, Arrhenius temperature dependence and a complex co-dependence on F>+ concentration and redox potential. A kinetic model has been developed, which predicts copper and uranium dissolution. This model will be incorporated into a more comprehensive model that can be used to predict leach performance and reagent consumption for specific ore samples.

The aim of this research is to develop a model through which the appropriate paste recipe parameters, for example solid content and cement content, can be derived given the stope specific requirements such as stope dimensions, required strength and curing time. A large number of samples and uniaxial compressive strength (UCS) tests were conducted at the Angas Zinc Mine (AZM) paste plant and testing facility. Samples were varied in tailings solids content, cement content and sand content. The results of this testing were modelled to determine the UCS relationship to each of the parameters. The output of this modelling was an easy-to-use program that outputs the design mixture given the stope dimensions and required stope backfill-curing time. This allowed flexibility within the mining schedule for curing times of cemented paste backfill stopes. The optimised schedule using the stope specific mix design, when compared to the standard 14-day curing time used previously, resulted in a smoother weekly mine production schedule. For the modelled 12-week period (one quarter) the 14-day curing time would result in an eight-day shutdown of the mill. The cost for each shutdown is in the order of $125 000/d. Due to the unique nature of each mine’s tailings, this exact outcome would not be directly applicable to another paste fill site. However, the process in this report could be followed for another site to achieve a system similar to the output of this project. Treating an ore blend from five different deposits at Newgold’s Peak Gold Mine (PGM) has always been a challenge due to the inherent variability between each of the orebodies.Operating the processing plant at PGM with a ‘normal’ level of process control and a good operations and metallurgical team has allowed the processing plant to achieve above the name plate design at 102 t/h and recoveries in the order of 92.8 per cent for gold and 88.4 per cent for copper.With a company value and culture of striving for continuous improvement, PGM implemented the Manta Cube® system, an advanced process control system, for the semi-autogenous grinding (SAG) mill, gold leach circuit and tailings thickener over a 12-month period throughout 2012 and 2013.The overall benefits of implementing the Manta Cube® system has led to an increase in mill throughput of at least two per cent, improved SAG mill liner life, a ten per cent decrease in cyanide consumption and a reduction in flocculant of at least 30 per cent with no detriment to the gold and copper recoveries.The entire project had a payback period of less than two months, and the combined benefits resulted in an overall increase in revenue of at least $5 million per annum.
