To conserve fresh water resources and comply with environmental regulations, DRDGOLD, a South African gold producer re-treating surface tailings, has transitioned to a fully closed water circulation system. Consequently, the accumulation of contaminants, as well as addition of reagents, has led to changes in water composition that have compromised leach performance and overall gold recovery. A two-sample t-test confirmed a significant difference in gold recoveries between the use of Rand Water, which was used as a benchmark, and untreated process water. Atomic absorption analysis of ERGO’s process water, confirmed the presence of iron, nickel, zinc, and manganese. A study of the effect of the identified contaminants on gold recovery showed that iron, nickel, and zinc have the largest negative effect on gold recovery, with iron and nickel being more detrimental than zinc. Sulphates were shown to have a possible passivation effect, which also influenced gold recoveries, although to a lesser extent than the heavy metals. Calcium, when present in excess, had a positive influence on gold recovery indicating the possible formation of a calcium aurocyanide complex. Lime softening successfully reduced the heavy metal and sulphate concentrations, and the gold recoveries obtained with the treated process water were similar to those as achieved with Rand Water.

Accretions often form in furnaces when slag and charge materials attach to the refractory wall and build up over time. Accretion formation is usually unwanted because it reduces the working volume of the reactor and hinders material flow through the reactor. However, in some instances a thin, stable accretion layer may be desirable to protect the underlying refractory material. In order to prevent and/or manage accretion formation, it is important to understand the underlying principles of this phenomenon in the particular reactor. Excessive accretion formation hampered production at the Exxaro FerroAlloys ferrosilicon melting and atomization plant. This plant uses induction furnaces in which a 15% silicon-iron alloy is produced by batch smelting a mixture of ferrosilicon of 75%Si grade and low-carbon steel. The molten ferrosilicon alloy is then gas-atomized to a powdered product for use as a dense medium in mineral processing plants. The objective of this study was to investigate the effect of different impurity levels in the ferrosilicon feed material on the extent of accretion formation as well as the effect on the accretion properties, which influence the ease of accretion removal upon furnace shut-down. Refractory and accretion samples were collected after a furnace shut-down and characterized using X-ray diffraction and scanning electron microscopy–energy dispersive spectroscopy. It was concluded that the trace elements in the FeSi-75 feed material (Al, Ca, Mn) were mostly responsible for accretion formation, but that rust on the low-carbon steel and oxidation of the steel contributed to accretion attachment to the lining. The total contaminant content, calcium to aluminium ratio in the FeSi-75 feed material, and thereby the liquid to solids ratio in the accretion at temperature determine the strength of attachment as well as growth of the accretion.

The prediction of the mechanical behaviour of South African coal on the basis of current proximate and other chemical parameters gives rise to problems, and the use of ultimate analyses and inferred maceral and rank analyses, although it has improved the situation to some extent, is still not satisfactory. In an attempt to reach a new level of understanding, this paper gives an in-depth review of the fundamental petrographic characteristics of coal and compares these parameters with the main types of mechanical performance. A two-tiered system of primary and secondary parameters is proposed for the prediction of coal behaviour. The primary or inherent parameters include rank and organic composition. The secondary or extraneous factors include such parameters as mineral mater, cracks or cleats, degree of oxidation, and size. In addition, an explanation is offered of several anomalous behavioural conditions in some South African coals.

The purpose of this project was to compare two underground, batch coal haulers ? battery haulers and shuttle cars ? in order to determine the more viable machine to implement. The specific standards for battery haulers were investigated and compared to the requirements of shuttle cars in order to identify the unnecessary expenses related to the legal requirements that are attached to the machines. Costs such as running costs, capital costs, and maintenance costs were researched and compared over a typical life of machine. Average production rates and breakdown times were obtained and used to determine which machine would be more reliable in achieving the required annual production.

Occupational noise-induced hearing loss (ONIHL) is associated with various risk factors in South African mines. We investigated the association between standard threshold shifts (STSs) and exposure to noise and platinum mine dust (PMD), using demographic data, five years of annual audiometry screening results, and noise and dust exposure data. Miners’ age, sex, percentage hearing loss (PLH), and dust and noise exposure data were gathered, and a linear mixed effects regression model used to predict STS. Average occupational exposure levels to noise and dust were calculated from recorded measurements. A total of 12 692 records were analysed. Most miners were male (89.6%) and more than 50% were younger than 41 years. More than 70% were exposed to > 85 dBA noise and 58% were exposed to 1.5–2.99 mg/m3 PMD. Changes in hearing levels ranged from 8.3 dBHL at baseline (2014/2015) to 10 dBHL in 2016 (STS), with no changes thereafter. The model showed that the estimated effect on STS for males was 27% and 21% higher than for females, for the left and right ear, respectively The estimated effect of age, PLH, noise exposure and years of exposure on STS was < 10% for each variable. There was no statistically significant association between PMD and STS. The combined effects of age, sex, years of exposure to noise, and noise exposure levels, and strength of associations can be used to predict STS for this group of miners. Our findings may be used to measure the efficacy of the mine’s hearing conservation programme.

The residues from mining and processing ores can often be considered as secondary raw materials. However, the material is only available in the form of fine particles (< 3 mm). In order to recycle these wastes, it is necessary to agglomerate it for transportation prior to reprocessing. The resulting agglomerates need to mechanically resist the stress of transportation and loading into the furnace. X-ray computed tomography (CT) is an established method for characterisation of internal structures in material science. This non-destructive technique can provide information on size and distribution of particles and grains. However, the information is not limited to the size, but also can yield structural features like orientation and position of cracks and fractures, which are important features indicating potential for deteriorating the agglomerates. Furthermore, deduced features such as contact conditions of inclusions or boundary surfaces can also be calculated. We studied binder-free tablets of manganese-oxyhydroxide, bentonite, kaolinite and slag powder using micro-CT. Inclusions of highly absorbing particles were identified using a watershed transformation with automatic segmentation by Otsu thresholding. Subsequently, the resulting data was analysed regarding their volume percentage, distribution in size and location within the sample. For the slag agglomerates, the volume fraction of iron could be determined. Furthermore, visible cracks were investigated with the goal to determine the long-term durability. It was shown that the data provided by micro-CT is reliable and helpful for the characterisation of industrial waste agglomerates. The purpose of the project was to conduct a feasibility study to determine if the current operating bottom dump trucks that haul coal should be replaced with rear dump trucks. The engineering availability of the bottom dump trucks was lower than targeted while the operating costs are the highest of all coal haulers within the Anglo Coal opencasts. To determine if it is feasible to replace the current bottom dump trucks with rear dump trucks, a production profile simulation was conducted to determine the number of rear dump trucks that would be required to meet the annual coal hauling requirements. The total capital and operating costs of these rear dump trucks were also determined using a total cost of ownership model. These were compared with the current costs of the bottom dump trucks to determine if it is financially feasible to replace the bottom dump trucks with rear dump trucks. Having considered the capital outlay that would be required to replace the bottom dump trucks with rear dump trucks as well as their respective operating costs, it was concluded that the current bottom dump trucks should be replaced with rear dump trucks. Other factors were considered in coming to this conclusion.

Excessive dust generation from unpaved mine haul roads is a problem common to most surface mining operations. While optimal road wearing course material selection parameters reduce the inherent dust generation potential, they do not totally eliminate fugitive dust. Many different classes of suppression or palliative treatments are available for mine haul roads and this paper initially ascertains basic selection guidelines, using a set of ideal dust palliative product, application and performance parameters based on mine road-user requirements. An evaluation and modelling methodology for truck generated fugitive dust emissions is developed as a basis for the comparative assessment of dust control strategies. For water-based spraying, a watering model was developed to estimate individual mine road watering frequencies for characteristic site parameter combinations during summer and winter operating conditions, for a required level of control or maximum dust defect. This forms the base-case scenario with which to compare the performance of other types of dust palliatives under the same conditions. Finally, a basic palliative economic evaluation model is introduced with the aim of identifying and costing the establishment, application and maintenance rejuvenation activities associated with the use of chemical palliatives. While palliative cost and performance is generally site specific, it is shown that under certain combinations of conditions, the use of dust palliatives has the potential to deliver cost savings when compared to water-based spraying.

In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

Underground coal gasification (UCG) is becoming more popular as the reserves of good quality, mineable coal are starting to diminish, and yet the global energy demand from coal is still increasing. The purpose of this research project was to investigate cavity formation within a coal block due to the combustion reactions in the context of UCG. The cavity plays a pivotal role in the UCG process, as it is essentially the gasification reactor. Cavity formation in an in situ gasification process using the forward combustion linking method (FCL) had been investigated, and a laboratory model was created to simulate the process. The experiment was performed by drilling a U-shaped tunnel into a coal block, which was then combusted internally with air that was fed through an injection hole. A heating element (at approximately 500°C) was used to supply the required heat for combustion at the base of the injection well. The coal blocks were analysed using micro-focus X-ray tomography. The tomography results showed that the coal tended to crack along the bedding plane after a short duration of combustion, due to either the formation of clinker or the expansion of swelling vitrinite along the horizontal tunnel. The deposit was thicker at the base of the injection well compared to the base of the production well; this may have been caused by the turbulence of the air flow and the relatively high oxygen concentration at the base of the injection well. A comparison of the results with work by Daggupati et al. (2010) showed the same trend, despite the slightly different methodology applied.

Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. The new mineral royalty regime for South Africa was signed into law in November 2008, with its main objective being to compensate the State for the depletion of public minerals through a royalty charge payable from 1 March 2010. The aims of this paper are to establish the potential impact of mining royalties on State revenues, industry affordability, and explore whether the dual formula system is likely to encourage miners to become refiners. It also measures the royalty dispensation against economists? tax standards in an attempt to make a judgement on the ?equity? of the new system. This paper argues that most stakeholders should be comfortable with most of the requirements of the Act for most of the time. However, the new regime is unlikely to motivate miners to become refiners, as the benefit of the reduced rate on refined minerals appears to be insufficient to justify the additional costs to refine the mineral resource to the prescribed states of beneficiation.

Strict implementation of International Standards for representative sampling of coal is difficult for routine monitoring, due to time, technical, and economic constraints. A large percentage of the total sampling variance arises from errors accumulated during the earliest stages of sample collection. Modified procedures on the precision of the final result leads to controversies between the sellers and customers for coal. Manual collection of coal samples violates the principle of correct sampling, that all fragments must have an equiprobable chance of being in the sample. In addition, manual size reduction of large numbers of samples is time consuming and involves human errors. A coal quality management procedure in alignment with the relevant ISO standards that describes the sampling protocol has been implemented, and current sampling and laboratory analysis of coal from base load mines (mines situated at the mouth of the power station) are well established. For import coal, sampling is performed during unloading by auto-mechanical sampling (AMS). Due to logistical and safety issues associated with multiple suppliers, Eskom opted for the coal to be sampled at source on a pre-certification basis. Online analysers provide a fast, accurate, real-time method of determining the total moisture and elemental composition of coal and is important to the coal industry for pricing, quality control, and reduction of SO2 emissions. Elemental analyses include S, Si, Al, Fe, Ca, Na, Mg, Mn, Ti, K and Cl. Measurement of S is dictated by the control of SO2 emissions from coal-fired power plants. Elements such as Na and Cl have adverse effects on boilers, causing fouling and slagging. Available online elemental analyser technologies include prompt gamma neutron activation analyses (PGNAA), recommended for major element determination, and pulsed fast and thermal neutron analysis(PFTNA), that is capable of measuring the major and minor chemical elements contained in coal. These systems utilize nuclear reactions to produce characteristic gamma rays that are used for identifying various chemical elements. By acquiring the gamma rays in three different time windows, there is a significant reduction of the background as compared with the spectra taken with a radio isotopic source.

Pressure leach autoclave circuits are employed in the leaching of ores, concentrates, mattes, alloys and intermediates for the recovery of metals into solution. Once the metals are extracted into solution, the value metals can be recovered by hydrometallurgical means such as by purification followed by electrowinning, hydrogen reduction, pyrohydrolysis, crystallization and other unit operations. In many of these integrated flowsheets the pressure leach step is pivotal to the recovery of the value metals from the host material. Furthermore, the autoclave circuit invariably is a high capital cost component of the plant and an area that is carefully scrutinized when debottlenecking and capacity increases are being considered. This paper identifies a unique proven way of increasing the capacity of existing or new exothermic pressure oxidative leach autoclave circuits by as much as two or three times.

Dry air classification is a well-known technique used for decades in the cement industry to separate material in the size range of 0.01-1.0 mm. Additionally, in corresponding dry grinding circuits with effective machines such as High Pressure Grinding Rolls (HPGR), the energy consumption can be reduced compared to wet applications. These dry systems are not state of the art in minerals processing plants, but first prototypes have been installed and an increasing number of projects are starting to evaluate this option. One challenge in this field is the mineral composition of ores, which have, by far, a higher variety in density and size than those of cement. High density particles such as iron- containing ones have higher settling rates than low density silica particles of the same size. The main question to answer in this paper is how to evaluate this effect, so a quantitative method using Mineral Liberation Analyses was developed to calculate two-dimensional partition curves. Additional statistical analyses allow for isolation and quantifying the interaction of density and size, enabling engineers to consider this effect for the sizing of process plants. Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Dual energy X-ray transmission (DE-XRT) sorting is a recent development in the range of sensor-based sorting technologies available today. DE-XRT is particularly suitable for dry coarse coal beneficiation in the size range -120 mm +12 mm. In this paper, we describe the technology and show the results of a number of test runs conducted on different types of coal from the USA and South Africa. The results have shown that DE-XRT is an effective technology not only for deshaling of coal and removing pyritic sulphur but also for separating coal and torbanite. The use of dry deshaling methods will be more important as water availability becomes a greater concern. DE-XRT is one such technology which will be incorporated in future dry coal processing plants.
