This investigation aimed to simulate the experiments performed by Nic Gay (Gay, N.C.1976. Fracture growth around openings in large blocks of rock subjected to uniaxial and biaxial compression. International journal of Rock Mechanics and Minining Sciences and Geomechical Abstracts, vol. 13. pp. 231-243) on fracture growth around openings in blocks of rock subjected to uniaxial and biaxial compression, using the Elfen discrete element code. The results of the physical experiments indicated a number of trends that were successfully replicated in the numerical simulations, including crushing ahead of the face, the formation of a sub-vertical tensile fracture at centre-span, the formation of groups of fractures originating from the crushed face zone, the formation of large corner-to-corner fractures which precede sample failure, and linking of slot corner and sample corner fractures leading to sample failure. In addition, other features were apparent that were not reported by Gay. It is believed that these took the form of conjugate shear fractures (as reported by Gay in a previous paper) and other features that may have been altered or inhibited by the presence of pre-existing structure in the physical samples. It was found that the samples, though nominally made up of the same rock type, must have had significantly differing properties. The presence of pre-existing structures may have contributed to this discrepancy. Strain measurements from the physical experiments were reasonably well matched, except where the gauge lay directly in the path of advancing fractures.

The new caving megaprojects that are planned to go into production in the next decade have scheduled horizontal developments at very high rates, which are difficult to achieve. Research has been conducted that seeks to model the construction times for underground developments to determine the feasibility of achieving the planned rates. However, these previous attempts do not consider all the operational aspects that make up the mine development cycle. Here, we present a discrete event simulation (DES) model that individualizes each unit operation of the development cycle to determine the construction rates that new projects will be able to attain. The developed model was applied to the New Mine Level (NML) of the El Teniente Division (DET). The results indicate that it would be impractical to achieve the advance rates scheduled in the original plans if the unit operations of the mine continue to be executed using the status quo. The metres developed after six years in the sections analysed can be significantly improved by changing the maintenance strategy for the equipment (457 metres increase), orepass availability (194 metres increase), and the initial planning sequence (1 598 metres increase). It is recommended that the mine implements a flexible maintenance strategy, defines a strategy to ensure and increase orepass availability to contractors, and makes use of current simulation tools for a more robust development sequence planning.

"This article describes the re-engineering principles applied in the design of a personnel transportation system for the Bafokeng Rasimone Platinum Mine in the Rustenburg area of South Africa. It incorporates conveyor belt travelling, chairlift operation, and also includes consideration of proposed changes/modifications to the existing conveyor belt infrastructure.The purpose of the project was to identify, through a process of evaluation, the appropriate option and/or combination of transportation options that would be safe in terms of personnel transportation as well as cost-effective. Alternative measures for transporting personnel (not using belt riding) would have a significant positive spin-off, increasing the availability of the belt and thereby increasing production. This paper explores the feasibility of interventions that would improve safety through eliminating risk associated with personnel transportation as well as contributing towards improving the mine’s position on the cost curve.The design in consideration at the Bafokeng Rasimone Platinum Mine consists of two shaft systems, namely the North Shaft and South Shaft, each comprising twin decline shafts. One of the decline shafts is equipped with a conveyor belt for rock and personnel transportation, and the other with a winder for trackbound material transport. The conveyor belt has been used for personnel transportation since the commissioning of the shafts. The conveyor belt is equipped with platforms for personnel getting off and on the belt and a number of safety devices designed to ensure safety while travelling on the belt. Intensive training in the practical aspects of belt riding is given to every person, and unsupervised riding on the belt is permitted only once belt riding competence is demonstrated. Despite this, the safety results were poor, with 106 injuries between 2006 and May 2013. Fortunately, no fatalities were reported during this period.An investigation of alternative means for personnel transportation or engineered solutions to the current conveyor belt infrastructure in the safest, most effective, and most economical way was therefore needed. There was a major risk of safety-related stoppages being imposed following another belt accident/incident. This would prevent the mine from transporting personnel underground by belt and result in major production losses. From the commissioning of the Phase 2 shaft deepening project on both shafts, dedicated chairlifts have been used for personnel transportation as opposed to the conveyor belt installed in the Phase 1 area. The chairlifts have been in operation since 2004 and no chairlift-related incidents have been recorded thus far. According to safety statistics, it is clear that the chairlift is the safer method for the transportation of people in the shaft.To fulfil the objectives/scope of this study, it was recommended that both primary (new chairlift decline with infrastructure) and secondary options (modifications to the current conveyor belt infrastructure) be considered for implementation on both the North Shaft and South Shaft to reduce or eliminate accidents/incidents as a result of belt transportation. The associated capital expenditure would be approximately R200 million. Considering the future impact on the business as a whole, this would definitely be capital well spent."

M J Martinson (Fellow) There is everywhere a lamentable dearth of quantitative information on occupational factors affecting the health and safety of mineworkers, and as the authors point out in their introduction underground lighting is one of the factors which has received little attention in South Africa prior to this welcome paper. Since the authors are to some extent pioneering, it is perhaps inevitable that the paper should raise more questions than it answers, but nevertheless it provides a provisional yardstick against which the need for, and success of, remedial action may be judged. Before commenting in detail on a few aspects of the paper it may be worthwhile to summarize the statutory provisions relating to underground lighting, contained in Chapter 15 of the Regulations promulgated in terms of the Mines and Works Act 27 of 1956. Chapter 15 is entitled `Lighting, Safety Lamps and Contraband', but in the context of the present paper only four simple regulations need be noted: firstly, no person shall work or travel in an unilluminated part of a mine unless he carries a light ; secondly, adequate stationary lights shall be provided at stations and certain other localities in shafts, winzes and places used for winding; thirdly, mechanically propelled conveyances shall be provided with an effective bright light shining in the direction of travel; and fourthly, moving machinery to which personnel have access shall be illuminated so as to be clearly visible. In all four regulations the standard of lighting to be provided is wholly subjective, and under these circumstances the wide inter- and intra-mine variations in light intensity disclosed by the study are hardly unexpected. Nevertheless the data presented in the authors' Table I raise three points (1) Is there any evidence that the 19 mines visited during the survey are representative of the 45-50 large gold mines in South Africa, or that the shafts selected are representative of the respective mines? Mine managers would scarcely be human were they not to offer better lit working places for the survey; perhaps the use of a scaling factor (e.g. tonnes or transit mineworkers per shift, kilowatts, etc.) for each working place might have helped to put the figures in perspective. (2) Looking at two of the more numerous - and probably important - of the ten working places included in the survey, i.e. stations and tips, one is struck by the marked. skewness of both intensity distributions (with higher frequencies at the lower intensities) and the abrupt cut-off in both cases just short of pitch darkness. Thus, of the 45 meaned readings recorded at 26 tips no less than 19 fall in the lowest range of 0,1-0,9 1m/ft2, with but one tip in total darkness; of 46 readings on 26 stations, 7 fall in the lowest range and none is in total dark-'1 ness. Although a light with an intensity in the range 0,1-0,9 1m/ft2 may satisfy the regulations, it is certainly arguable that in some situations it may be safer to have no light at all. (3) In view of the skewness referred to above, one wonders how meaningful are the `total average light intensities for (the gold mining) industry' quoted in Table I, which the authors compare with illumina¬tion levels found in other countries. Looking at tips again, one notes that 34 out of 45 meaned intensity readings fall below the `total average' for tips, and only 10 exceed it. From this it may be concluded that a few well-lit working places included in a `total average' may conceal a plethora in Stygian gloom. In their discussion the authors make fleeting reference to the effect of underground lighting on productivity and accident rates, without however quoting any South African experience in this regard. Intuitively it seems highly likely that better lighting (in the widest sense) would improve productivity and reduce accidents, and of course it is in these areas that the mining industry might seek economic justification for providing better lighting. It is all the more regrettable therefore that these factors were not studied simultaneously with the present investigation, especially at the Psychological Division of the Human Sciences Laboratory has recently published a study on underground accidents in the gold mining industry without making any reference whatsoever to lighting as a causal factor. In the event neither of the two studies enables us to make an economic appreciation of the situation, and this seems to be a classic example of a situation where some dovetailing of research effort would have greatly increased the useful return. On the effect of lighting on accidents, it may be noted that in 1939 Mickel presented some very interesting statistics to the Mine Managers Association of the Transvaal2, on the improvement in accident rates which followed the random issue of electric cap lamps to native mineworkers in the Hercules Section of E.R.P.M. the previous year. Based on a 12 month trial period in which 250 000 shifts were worked with carbide lamps and (contemporaneously) 307 000 shifts with cap lamps, the incidence of major accidents (at least one day in hospital among men using carbide lamps was 1,15 accidents per 1000 shifts, while the incidence of minor accidents (requiring dressing only) was 11,52 per 1 000 shifts. The corresponding figures for men using cap lamps were 0,79 and 7,31 accidents per 1 000 shifts respectively, representing a reduction of over 30 per cent in both major and minor accidents. While these figures are obviously dated - only men using cap lamps were issued with hard hats, for instance - they do indicate a need for similar research today.

The PPRust North project is an expansion of existing operations on the ?Platreef? orebody in the Limpopo Province of South Africa. Anglo Platinum has been mining and processing the Platreef since 1993 at the adjacent Sandsloot and Zwartfontein South open pits at a current rate of approximately 4.5 million tons per annum. This paper describes the origin of the proposed process flow sheet. A comprehensive test work programme has been conducted evaluating the best process flow sheet for the very hard and variable ore in the proposed mining area. The selection of the comminution circuit is discussed where conventional crushing and SABC options were analysed based on both extensive test work and analyses of current operational data at the existing concentrator. The application of the high pressure grinding roll technology has significant advantages?it replaces the 3rd and 4th stage crushing stages in a conventional circuit. This programme has been conducted over several years and has involved work done at site at pilot scale, internally at the company?s research facilities and externally at various sites. The on-site pilot work was completed over a 7-month period at the existing concentrator facility using a ThyssenKrupp-Polysius, ?Polycom?, 950 mm by 350 mm, high pressure grinding rolls (HPGR) machine. In excess of 185 000 tons of ore was processed through the unit during the trial period. This paper describes the test work programme and particularly the proposed application of high pressure grinding technology and its potential for further application in the platinum industry.

Over many decades, numerous feasibility studies have demonstrated, that the production of sulphuric acid remains the most viable option of sulphur recovery from smelter off gas and abatement of SO2 emissions to the atmosphere. This is particularly more pronounced as smaller but more concentrated off-gas flows are to be treated from smelters, and enhanced sulphuric acid processes be-come available. Off-gas handling systems represent a significant capital and operating cost burden to the metallurgical operation. Modern pyrometallurgical smelter processes for sulphide ores based on the use of oxygen-enriched air, produce relatively small off-gas flows with high SO2 concentrations in the smelter gas of 30?60 %-vol. of SO2. This is a prerequisite for substantial cost reductions in the smelter off-gas handling and treatment system. As an alternative to sulphuric acid production, numerous scrubbing concepts with alkali or dual-alkali combinations as well as organic absorbents have been proposed. Also the reduction of the SO2 to elemental sulphur has frequently been studied. Very few of those alternative processes have been built in industrial scale, but all were generally characterized by none sustainable operation due to cost reasons, problems with issues related to chemicals used and by-products or poor availability. Thus the traditional concept of converting the SO2 to sulphuric acid is most common, although regarded as un-economic, but is at least a proven, environmentally sustainable and reliable way of sulphur gas processing. With the high acid price levels these days, operating companies are even able to generate significant revenue with their otherwise ?fatal? acid.

The copper tankhouse at Rustenburg Base Metals Refinery is an essential component of the Anglo American Platinum value chain. The tankhouse uses starter-sheet technology that was adopted in the 1980s, so dependence on manually intensive labour and overall operational excellence has a significant impact on process performance. An efficient, stable, and sustainable electrowinning process contributes to minimising energy consumption and reducing operational costs, and enables improved product quality and increased throughput. Historic performance of this tankhouse has often been suboptimum over prolonged periods. An in-depth operational review of performance from 2018–2024 was carried out to understand challenges, risks, and high-impact factors that contribute to poor performance. Implementation of adherence to fundamental operational basics identified from global best practice, such as the frequency and quality of cell cleaning and maintenance, preventing backlogged harvesting or maintenance, preserving cell-top furniture conditions and integrity of electrodes, preventing short circuits and poor current distribution, and maintaining a high level of operational discipline, has since contributed to an era of exceptional performance. Root-cause analysis fault trees pertaining to poor current efficiency and high scrap rate are summarised. Current efficiency has significantly improved since 2021, now consistently exceeding 88%. The copper scrap rate, previously believed to be limited to a minimum of 4%, achieved a historic monthly low record of 2.06% in 2023. Chemical and physical quality has considerably improved, and cathodes exhibit minimal morphological defects.

A conceptual scoping study was conducted to investigate pre-concentration options for upgrading ore from an Ag-Pb-Zn deposit. The low grade of the ore would result in only modest economic returns, given current market conditions. Several pre-concentration options were considered. These included: selective mining, crushing and pre-screening (following either standard or high intensity selective blasting), bulk ore sorting, particle sorting, jigging, dense medium separation, or combinations of these approaches. Flowsheets were developed for each option, and the upgrade performance was modelled using Limn to determine mass balances and stream tables. Due to the limited availability of test work data, the models were based not only on what test data was available but also on case study data found in the literature. The Bazin technique was used to derive assay by size data for different streams following crushing. Equipment lists and preliminary layouts were established based on the stream tables, and capital and operating costs were estimated for each flowsheet. This information was used to carry out a preliminary economic evaluation using net present value and sensitivity analysis. In this case, the most economically attractive process was found to be particle sorting; although further benefits may be realised by combining with bulk sorting. Typical depressants for selective reverse flotation of iron oxides from complex silicates do not generally show high levels of efficiency. Therefore, as a hot topic, there are several ongoing investigations in this area. The main aim of this paper is exploring the potential of using humic acid (HA) as a depressant in reverse cationic flotation of hematite from complex silicates. For such a process, the wettability and flotation behaviour of pure minerals (hematite and silicates) was investigated at pH 10 in the presence of HA and cationic collector. Adsorption mechanism of HA on these minerals was measured by zeta-potential and FTIR. Results of flotation tests showed that at the lower concentrations of HA, selective separation of silicates from hematite is beneficial, where the floatability of amphibole was higher than pyroxene. A higher separation efficiency of hematite through reverse flotation was observed in the presence of amphibole, in comparison with the presence of pyroxene. Wettability studies showed that HA has a significant effect on reducing the hydrophobicity of treated minerals with the collector. The adsorption, ZPC and FTIR test results indicated that HA was adsorbed on both silicates and hematite. However, the absorption intensity onto hematite was much higher than silicates. It was found that the adsorption mechanism of HA on hematite takes place through both strong H-bonding and ligand exchange. "The size distribution of the muckpile formed as a result of open pit blasting operations has a considerable effect on the efficiency of loading, hauling, and crushing. Various researchers have developed specialized computer software that uses image analysis methods for determining the size distribution of the muckpile. However, these methods have some limitations. One of the most important of these limitations is that the very fine fragments in the muckpile cannot be used in the size distribution calculation. In this study, 18 test blasts in total were carried out in two limestone quarries belonging to Batiçim Corp. in Izmir, Turkey. A new model was developed in order to ensure that very fine fragments are used in the size distribution calculation. The size distributions of the test blasts were calculated by both the Wipfrag computer program and the new model. Correlations were established between the muckpile size distributions determined by both methods and the parameters determining the efficiency of the loader. IntroductionThe size distribution of the muckpile formed as a result of open pit blasting operations has a considerable effect on the efficiency of loading, hauling, and crushing. Various researchers have established certain correlations for predicting the efficiency of the operations according to the muckpile size distribution so that production can be carried out economically (Tunstall and Bearman, 1997; Nielsen and Kristiansen, 1996; Workman and Eloranta, 2004; Michaud and Blanchet, 1996; Frimpong, Kabongo, and Davies, 1996; Osanloo and Hekmat, 2005; Molotilov et al., 2010). In these studies, the 50% passing size (X50) is generally used. These methods rely on the correct measurement of the size distribution of the muckpile formed by the blast. The most reliable measurement method would be to subject the entire muckpile to a sieve analysis, but this is obviously impracticable. Therefore, computational method based on image analysis have been developed. These include IPACS (Dahlhielm, 1996), Tucips (Havermann and Vogt, 1996), Fragscan (Schleifer and Tessier, 1996), Cias (Downs and Kettunen, 1996), GoldSize (Kleine annd Cameron, 1996), Wipfrag (Maerz, Palangio, and Franklin, 1996), Split Desktop (Kemeny, 1994), PowerSieve (Chung and Noy, 1996), and Fragalyst (Raina et al., 2002). In these methods, the size limits of the fragments forming the material are determined by image analysis on photographs of the muckpile. However, the computer software has some limitations. It does not take into account the third dimension of the muckpile, nor the size distribution of very fine fragments. In particular, the fragment size ranges below 2.5 to 3 cm cannot be determined, and therefore these cannot be included in the muckpile size distribution. However, the muckpile formed by a bench blast contains a wide range of particle sizes (Tosun et al., 2015)."

With the removal of the majority of the shallow mineral reserves there has been an increase in the mining depths in the South African mining industry. This has, in turn, changed the industry?s and stakeholders? perceptions of risk associated with mining-induced instability. In recent years the increased mining depth, particularly in open pits, has led to an increase in pit slope failures, which has highlighted the need for appropriate and effective pit slope management programmes. Such a programme comprises many facets, including mine hazard plans, regular slope inspections, cleaning of interim and final pit faces, blasting practices, histories of failures, pit depressurization, stormwater control and evacuation procedures. However, it is arguably in the field of slope monitoring that the most significant strides have been made in terms of new technologies and best practice in open pit mining geotechnics, with the introduction of technologies such as laser scanners and slope stability radar. This paper seeks to illustrate the operational benefits associated with the implementation of new technologies into open pit mining, using AngloGold Ashanti?s Geita Gold Mine in Tanzania as an example.

The conversion of carbon-containing feedstock into liquid fuels can proceed via the Fischer-Tropsch synthesis, which is catalysed using supported cobalt catalysts. These catalysts contain noble metals to facilitate the reduction of oxidic cobalt species in the catalyst precursor to metallic cobalt, which is the catalytically active species for the Fischer-Tropsch synthesis. This is thought to occur via hydrogen spillover, i.e. the diffusion of atomic hydrogen over the support from the noble metal to the oxidic cobalt moieties. Noble metals may also affectthe dispersion of cobalt in the active Fischer-Tropsch catalyst. The economic aspect of the addition of noble metals to the Fischer-Tropsch catalyst is discussed.

The Koidu Kimberlite Project is situated in the Kono District of Sierra Leone, approximately 330 km east of the capital city, Freetown. The mining lease area is 4 km2 and comprises 2 kimberlite pipes, 4 dyke zones and a number of blows off the dykes. Koidu Holdings established on the property and began dewatering and the removal of silt from the existing 30 m excavation of the No.1 Pipe in 2003. While the original planning for the pipes included conventional open pit operations, mitigating factors such as the proximity of the town, the presence of houses close to the perimeter of the pipe, the size of the pipe and the planned open pit depth with relevant stripping ratios, as well as uncertainties on the grades in respect of an underground operation, lent itself to the vertical pit concept. The vertical pit was established using an A-frame headgear for the hoisting arrangement, with sidewall support comprising a combination of 20 m and 40 m long cable anchors, rock bolts, wire mesh and pneumatically applied concrete. The pit reached steady state production in January 2007 and produced some 26,000 tonnes of head feed per month until August 2007 when mining reached a depth of 74 m below the pit collar (approximately 126 m below surface). Mining was suspended following a sidewall failure that disrupted operations. Now that the grades in No.1 Pipe have been validated, focus has been switched to an underground operation taking account of both No. 1 Pipe and No. 2 Pipe. While the mining costs for the vertical pit have been higher than for a conventional open pit, the concept did circumvent the social implications, the issue of grade consistency and diamond value at depth, as well as providing the time frame to carry out a full underground mining study.

It is widely accepted that the type of grinding media has an impact on the grinding chemistry and subsequent flotation behaviour of the sulphide minerals being separated. There are countless laboratory investigations demonstrating that inert grinding media produces more oxidizing pulp potentials, reduced levels of grinding media corrosion products, and superior concentrate grades and valuable metal recoveries. However, taking these results to industrial scale has proved difficult. This paper provides details of the protocol developed and used during a high-chrome grinding media plant trial. It describes the test regime employed to measure changes in pulp chemistry as well as concentrate grades and recoveries to produce a statistically meaningful result. The work also highlighted the need for close cooperation between the metallurgists on site and the researchers conducting the trial. To demonstrate the protocol, data gathered during a plant trail in a PGM concentrate will be presented describing the changes in pulp chemistry and metallurgical response observed.

"Syngas from Africary’s Theunissen underground coal gasification (UCG) project will be used for power production and synthesis of liquid fuels and commodity chemicals. However, some of the coal components, especially condensable water, oils, tars, inorganic trace elements, and a small fraction of fly ash and particulate matter, make their way to the surface via the production well and can cause adverse impacts on downstream processes. Africary’s standard design incorporates a cold gas clean-up system that relies on relatively mature techniques based on highly effective wet scrubbers and acid gas removal (AGR) systems such as Rectisol®, but with the downside of low energy efficiency and waste water generation. In this paper, novel technologies for removing contaminants and species separation from the hot (T > 300°C) raw syngas are compared. Comparisons are made between supersonic gas separation (SGS), Ranque–Hilsch vortex tube (RHVT), vortex gradient separation (VGS), and inertia vacuum filtering (IVF), and a vortex-based gas separation concept is proposed for UCG applications. IntroductionImpurities in gasification feedstock (coal, biomass, waste, etc.), especially sulphur, nitrogen, chlorine, and inorganic mineral matter, often end up in the syngas and can cause adverse impacts on downstream processes. Africary’s standard design incorporates a cold gas clean-up system that relies on relatively mature techniques based on highly effective wet scrubbers and acid gas removal (AGR) systems such as RectisolR, SelexolR or aMDEAR; but with the downside of low energy efficiency and waste water generation.Hot (T > 300°C) gas clean-up technologies are attractive because they avoid cooling and reheating of the syngas stream. Some available warm gas cleaning technologies include traditional particulate removal devices such as cyclones, candle filters, membranes, and molecular sieves. The warm gas desulphurization process technology developed by RTI LLC (2018) requires hot syngas to remove sulphur and has become commercially ready. Many other hot gas cleanup systems are still under development, given the technical difficulties caused by extreme environmental and operating conditions."

An analysis of the state-observability characteristics of a dynamic tank-to-tank model of a flotation bank indicates that the concentrate-flow rate of each tank can be estimated from accurate measurements of the pulp height in each tank and the final tailings flow-rate exiting the final tank. Therefore, there is an opportunity to construct an observer (model-based soft-sensor) which can estimate the concentrate flow-rate of tanks in a flotation bank. The concentrate flow-rate, i.e. mass pull, is generally measured by means of froth image analysers on industrial plants. A model-based soft-sensor will not only provide a means to validate froth image analyser results, but could potentially substitute them as they are less expensive to implement and maintain. Processing of copper-cobalt orebodies in Africa?s Copper Belt has received much recent attention with various flowsheet options being developed specifically for the refining of cobalt. The upfront leach and copper refining routes are well understood whereas the refining of cobalt is more complex, requiring numerous impurity removal steps to produce high purity metal. This paper describes an investigation into one of the possible processing steps in the refining of cobalt, namely, cobalt solvent extraction. The paper emphasizes the importance of upstream impurity removal to achieve the required cobalt solvent extraction feed composition. 18% (v/v) Cyanex 272 in an aliphatic diluents is used as the organic phase. The pH profiles in the various stages are evaluated in order to obtain a raffinate containing <10mg/l cobalt and with a low magnesium content reporting to the stripping section. The pH profile is also used to minimize the impurity deportment to the cobalt electrolyte. The effect of adding a pre-neutralization stage before feeding the organic phase to the extraction circuit is investigated. Zinc build-up in the stripping stages is also looked at. It is recommended for the purpose of this study that four extraction stages at an O:A ratio of 1 with a pH profile from 4.9 to 5.7 be employed. The pH is controlled with 40g/l NaOH. A pre-neutralization stage is required, where the organic phase is contacted with 10 M NaOH. Two scrubbing stages are recommended at an O:A ratio of 40, using the cobalt electrowinning advance electrolyte as the scrub liquor. Three strip stages are to be employed at an O:A ratio of 0.67.

Tailings management aims to dispose of tailings at the minimum cost consistent with meeting or exceeding imposed standards, including legislative obligations. This simple business objective requires managing the tailings storage facility (TSF) risks associated with surface water, groundwater, dust, sustainable closure, and potential catastrophic failure. The individual nature of every orebody and specific site topography ensures that no one size fits all. It has been suggested that paste and thickened tailings (P&TT) provides the ability to tailor the production and transportation of tailings to suit the deposition site, rather than the traditional approach of accepting that the deposition site has to accommodate tailings of high variability. While the traditional approach can be made to work, it is directly linked to the catastrophic failures of tailings impoundments, where large volumes of decant water have triggered failures due to overtopping, piping or slope instability, or saturated tailings have simply liquefied. P&TT offers an ability to mitigate these risks, and when implemented into new projects with variable tailings streams there are significant benefits to be realized. This paper identifies the interdependencies between the various tailings disposal processes, such as thickening, pumping, and deposition. It demonstrates that there are benefits in taking a more integrated approach to the design and operation of tailings disposal facilities. A collaborative industry project to tackle this challenge is described.

The BIOX® process was developed for the biological pre-treatment of refractory gold ores and concentrates ahead of conventional cyanide leach gold recovery. Rights to the process are currently with BIOMIN Technologies SA, a subsidiary of Gold Fields Limited. There are currently eight operating installations worldwide employing the process on a commercial scale. EKATO is a company specializing in developing new or optimizing existing mixing applications. EKATO has acquired a vast amount of expertise in agitation over its 75 year history. In a joint research project the reactors of the BIOX® process were characterized from the aspect of their mixing performance. BIOMIN is constantly testing new mixing solutions and reviewing potential vendors to increase the efficiency of the BIOX® process. EKATO?s intention was to qualify as an approved vendor for supplying agitation equipment to the BIOX® process. A two step approach was planned: In phase one of the project EKATO would develop an alternative agitation solution to the established option, exhibiting at least similar performance levels. In phase two potential possibilities to improve the overall design would be developed. This paper focuses on phase one and addresses the systematic approach applied by EKATO in characterizing the mixing processes. Mixing tasks were assessed individually applying basic theory and scale-up and -down rules to the individual tasks. Testing with model systems was done at the EKATO technology center in Schopfheim, Germany, on scales of 50 liters and 1 m³. The results showed that the ISOJET-B impeller design showed promising performance under BIOX® reactor conditions. Scale-up with the ISOJET-B was done in order to apply it in the 21 m³ live volume test reactor at Fairview mine in South Africa. At Fairview tests were performed using model systems and eventually under real plant conditions with BIOX® slurries. The results were a success and confirmed that the scale-up factors determined during the testing at EKATO?s technology center could be substantiated in the ?model scale? 25 m³ reactor. Testing under the actual process conditions showed that all design parameters were within the desired range to be considered an excellent leaching performance. This successful joint development shows the importance of a close cooperation of technology licensors or end-users and equipment suppliers. It is vital for understanding all factors influencing the mixing performance of processes. Exercises such as this will provide equipment suppliers and plant operators more confidence in managing further scale ups at ever larger engineered plants.
