In 1999 Yunnan Copper Corporation (YCC) decided to modernise their copper smelter and change the existing sinter plant I electric furnace process to a combination of ISASMEL T and electric slag cleaning furnace. The main aim of the project was to improve the environmental performance and decrease the energy consumption. Generally the project has been successful, partly attributable to the selection of a reliable and fully demonstrated technology. The design capacity for the ISASMELT furnace is 600,000 tonnes of dry copper concentrate per year. The furnace has been running smoothly since heat up in May 2002. YCC expended considerable effort in the preparation for plant operation. An extensive training program for key YCC personnel at the Mount Isa Copper Smelter improved their understanding of the process significantly and ensured successful hand-over of the technology. This paper describes the project history and summarizes initial operating results.

"In conventional investment casting process of aluminium alloys for the application of the aerospace industry, to assure the quality of the final casting, usually the foundry uses large runner system which results in low yield, high energy consumption and high GHGs emission. In one case of this investigation, the yield is between 5 ~ 10% which means that the current casting process wastes large amount of energy and generates lots of scraps. By applying a new casting method, the bulky runner system and the melting/holding time are significantly reduced, the quality of the casting is improved, and in the meantime the related energy consumption and GHGs emission are significantly decreased. In the investigation, the energy efficiencies and GHGs emission between the current and traditional processes are calculated and compared.1. IntroductionAs one of the conventional casting process, Investment Casting Process (ICP) and its applications can be traced to thousand years ago [l]. In current casting industry, ICP still plays an important role in the production of small and precious castings with high quality requirements in automobile and aerospace industries. Both casting quality and manufacturing costs which mainly consist of energy costs have crucial effects on the competitiveness of castings in the market. In the production of aluminium alloy castings using ICP, the energy cost and energy efficiency of a casting facility depend mainly on the efficiency of its melting and heat treating performance. In association with the two performances, more than 60 % of the total process energy costs are symbolised in a typical casting facility [2]. Additionally, in conventional ICP of aluminium alloys for the application of the aerospace, to assure the quality of the final casting, typically the foundry uses huge runner system including big risers/feeders which cause low yield, creates lots of scraps and generates high energy consumption. Consequently, there are huge opportunities for casting industry to choose the best practices for potential energy saving. Furthermore, the reasons such as the stringent limitation of environmental legislation in Europe and the pressure of the rising energy price force the casting industry to reduce the energy consumption and greenhouse gases (GHGs) em1ss10n."

Lewatit TP207, a chelating resin with iminodiacetate functional group, is used for the purification of cobalt hexammine chloride solution for divalent cationic impurities (US Patent No. 5,154,757). The method is employed at commercial scale in OSRAM SYLVANIA Inc. cobalt chemical production since 1992. It is observed that after long use in the purification of cobalt hexammine chloride solution, a large number of resin beads tum black from their original beige color. The purpose of this paper was to characterize these black-colored resin beads for their ion exchange behavior. The resin sample used in this work was an exhausted production TP207 resin containing large number of black-colored beads. The results indicated that blackened resin beads can be regenerated to almost full capacity and' their ion exchange behavior for the purification of cobalt hexammine chloride solution was comparable to the new resin.

An overview of the scope and ramifications of scrap recycling in the Nigerian metallurgical industries has been presented in this paper. The modern state-of-the-art processing techniques and the operational strategies employed in the recycling plants are discussed. Optimization techniques for cost effective recycling operations are highlighted. As new units within existing metallurgical plants and new metal working plants approach commercial operations, expansion of existing recycling plants and the emergence of new ones have been showing to hold the key to their profitability from the raw material standpoint. The present economic predicament of the entire industrial sub-sector, lack of sufficient foreign exchange to procure new machineries and the emergence of a maintenance culture have triggered a phenomenal increase in the number of spin-off industries which depend on metal recycling activities. This, it is argued, widens the horizon for scrap processing/recycling.

Laminated ceramics have received widely scientific and commercial attention because their properties, such as mechanical properties and electrical properties, can be tailored by adjusting the structure, thickness and composition of the different layers. For example, ferroelectric Bi4Ti3O12 (BIT) which has a positive temperature coefficient of dielectric constant (,E) can be used to modify the negative tE of typical microwave dielectric ceramic BaNd2Ti4O12(BNT), However, BaNd2Ti4O12/Bi4TiO12/Bi4Ti3O12/BaNd2Ti4O12 (BNT/BIT/BNT) laminated ceramics could not be prepared by the general method because the optimal sintering temperature of BaNd2Ti4O12 ceramic (around 1350°C) was much higher than that of Bi4Ti3O12 ceramic (around 1100°C). In this research, a new method of spark plasma sintering (SPS) combined with post-sintering was successfully proposed to prepare BNT/BIT/BNT laminated ceramics. It was divided into three steps. In first step, the BaNd2Ti4O12 ceramics were prepared by conventional sintering method. In second step, the calcined and pre-pressed Bi4Ti3O12 powders were sandwiched between BaNd2Ti4O12 ceramic pellets and spark plasma sintered at 900°C for 10min to synthesize BNT/BIT/BNT composite ceramics. In the last step, a post-sintering was employed to reoxidize the partially reduced BNT/BIT/BNT composite ceramics. The results of scanning electron microscopy (SEM) and electron probe microanalysis (EPMA) showed that BNT layer and BIT layer were well bonded and no significant interfacial infiltration between them was observed. The sandwiched BNT/BIT/BNT ceramic with 10.7% BIT in volume has a dielectric constant of 92.85, a low dielectric loss of 01068 and a small temperature coefficient of dielectric constant of 35 ppm/°C at MHz.

"New metal working processes, such as the mashy-state mixing, mashy-state forging, mashy-state rolling and mashy-state extrusion are developed and applied to manufacture the so-called particle reinforced metals, fiber reinforced metals, particle reinforced cladding metals and so forth. These metal-ceramics composites are made of metal sheets, metal powders, ceramics particles and ceramics fibers. The mashy-state processes are also used to work those composites into bars, wires, tubes, plates, sheets, machine parts and other products. The working conditions necessary to manufacture sound composite products are clarified and the mechanical properties of the products are investigated. Through the investigation, it becomes clear that the mashy-state processes are useful and effective to manufacture metal-ceramics composites. It is al so known that these processes may be applied in various ways to development of new metal matrix compounds. IntroductionThe so-called metal-ceramics composites and processes to manufacture them are now being widely investigated in order to comply with increasing demands for new materials with novel and excellent mechanical properties and functions. The metal-ceramics composites are expected to have superior characteristics with respect to the elastic modulus, hardness, anti-wear resistance, high temperature strength and other mechanical properties to those of conventional metallic materials.The present authors ha v e been investigating into new metal working processes which are based upon the characteristics of metals and their alloys in the mashy-state. In the mashy-state, the metal (or alloy) includes both of the solid and liquid components. According to the fact that the partial melting takes place and the liquid component usually exists at grain boundaries, the metal in the mashy-state has quite different mechanical properties from those of the metal in the solid-state. Because of that the bonding force among grains is very weak due to the partial melting occurred at grain boundaries, the mashy metal has distinctively low flow-stress and high deformability. The mashy metal splits into grains or particles and sticks to others very easily. It is so soft as to be stirred up just like a lump of sherbet, but it is sufficiently viscous to be mixed up with other materials, such as ceramics particles and ceramics short-cut fibers."

This work concerns a process for the inertization of asbestos-containing wastes and the subsequent recycling of the inerts for the production of ceramic refractories. One of producted refractories is cordierite, that is widely used in the electronics industry and also in mechanical engineering for the manufacture of catalytic converters for automobiles. The process thus achieves the twofold objective of eliminating toxic and harmful refuse containing asbestos, while making available high-tech materials at a reasonable cost.

The new Cyprus Miami electrolytic copper refinery was commissioned in October 1994. The refinery has been operating at its design capacity of 190,000 short tons per year, and in recent months to 110% of design capacity, producing high-grade electrolytic copper cathodes. Basic and detailed engineering, performed by Fluor Daniel Mining and Minerals, incorporated state-of-the-art technology, including stainless steel cathodes, automated electrode handling, fine-filtering of the commercial electrolyte, autoclave leaching of the anode slimes and other techniques. The major design goals have been safety of operation and quality of the product. Relatively high cathode current densities of 30 amperes per square foot and greater have been applied since start-up. Cathode current efficiencies of over 94% have been achieved since the latter part of 1997. The cathodes were certified on the Comex and LME markets during 1996. ISO- 9002 certification is in progress and should be completed during the first quarter of next year. This report discusses some of the studies that were performed to obtain an optimum layout for efficient materials handling and to create optimum conditions for producing high quality cathodes. A description of the design and operation of the anode slimes facility, including decopperizing with autoclave leaching, is provided. Finally, a description of the start-up experiences and present operation of the electrorefinery are presented.

The Falconbridge Matte Leach Plant was based on leaching Ni-Cu matte with strong hydrochloric acid in rubber lined equipment. It operated from 1968 to 1983 as a precursor to Nikkelverk's present C12 Leach. The process comprised two S.X. systems. NiC12.4H20 crystallization, crystal drying, NiC12.H20 pyrohydrolysis and HC1 gas recovery. The production of zinc-bearing solid dust is up to 4%~8% of total crude steel in steel plant, which is difficult to be recycled in traditional methods. To fully utilize the resources and reduce environmental pollutions, Chinese steel plants are using rotary hearth furnace (RHF) process to recycle solid dust. A consequential life-cycle inventory was carried out to assess the impact of dust recovery on greenhouse gas emissions based on the local production status. In the study system, the selected steel plant named which have 10.5 million tons of Crude steel productivity and 0.48 million tons solid dust come out meanwhile. To research, a RHF production line of 0.3 million tons directly reduced iron (DRI) a year was established to recycle the solid dust. The DRI will be obtained from RHF and sent to the blast furnace as raw materials to reduce the demand for iron ore and coke in steelmaking processes. By researching on the life-cycle inventory in the system, the steelmaking process with RHF was 2299.3kgCO2/ton steel. It’s a little higher while compared with the process without RHF, which data is 2297.0 kgCO2/ton steel. The small production of DRI make a small difference to reduce the carbon footprint of steelmaking process, the added carbon footprint of RHF process is more than BF and other steelmaking processes reduced. It is concluded that dust recovery has no contribution to the greenhouse gas emission reductions in the technic condition of Chinese steel plants currently.

Based on the thermodynamic arid kinectic aspects, the vaccum distillation processes for the separation and recovery of metals from wastes are analyzed. As to the separation criteria, The separation coefficient and equilibrium composition relation between vapor phase and liquid phase are the bases of recovery of metals by vacuum distillation, The vaporization rates and condensation mechanisms are also discussed. Some experimental results which deal with metals-containing wastes are described and the performances of a new kind of horizontal vacuum furnace are introduced, which demonstrate that , vacuum distillation may be a prospective technique for circulation and regeneration of some non-ferrous metals from industrial wastes.

New material processing tools should be developed and reduced to the practice in order to meet the challenges facing the contemporary material production industry, One of such potentially important tools is supersonic liquid projectiles. It was shown that at the speed of 1500-1750 m/s the water projectile are able to demolish reinforced concrete plates, forge, to pierce and weld metals, to destroy with no explosion non dischargeable mines, etc. These projectiles are generated by simple, low cost launchers run. It is obvious that these projectiles can be applied to the ore mining and comminution. Thermodynamic considerations show feasibility of the use of these projectiles also for smelting, refining and forming. The presented paper discusses the results of the experimental study of supersonic liquid projectiles as well their potential metallurgical applications.

"The need for large quantities of oxygen for use in metallurgical processes was a major driving force in the commercialization of tonnage air separation plants. Oxygen, nitrogen and argon impact the quality, energy efficiency and environmental aspects of metals production. Cryogenic air separation processes have been used to supply most industrial requirements, however, newer technologies are available or under development to meet the needs of today's and tomorrow's metallurgical processes. This paper reviews the technical features and state of development of adsorption, chemical, cryogenic and membrane technologies. The technologies are compared in terms of plant size, oxygen purity and pressure, nitrogen and argon co-production, product use pattern and back-up requirements. Computer control systems are described that optimize operation over varying load patterns and ambient conditions; substantially lowering energy consumption. IntroductionOxygen production totalled 390 billion cubic feet in 1987. Although current production is lower than the peak of 455 billion cubic feet reached in 1979, oxygen remains the fifth leading chemical product manufactured in the u.s. (1) Metals manufacturing and fabrication accounts for sixty percent of the oxygen consumed in the u.s. Oxygen use in the steel industry consists of air enrichment for conversion of iron ore, purification of the iron in basic oxygen or other furnaces, and for cutting and welding the finished steel product. Nonferrous ores are smelted in oxygen enriched atmospheres to reduce energy consumption and increase capture of sulfur compounds to meet environmental requirements. In the future oxygen usage is expected to become even more important in metals production as energy costs increase, environmental standards become more stringent, and as new coal based processes become commercialized. Oxygen usage per ton of metal in the new direct reduction processes can be up to ten times higher than traditional steel making."

It is recently recognized that the iron reduction and melting as well as the slag separation of a composite of granular iron ore and coal are completed in a very short period of about IO minutes when the composite is rapidly heated up to approximately 1673K. These phenomena are expected to be applied to a new iron-making process. The mechanism of iron ore reduction and iron-slag separation during rapid heating has not yet been revealed and the fundamental research has just started. Carburization of the reduced iron is regarded as one of the most important steps in this process. In the present work, the composite was prepared from four kinds of coal or graphite as a carbon source and electrolytic iron powder as a completely reduced iron ore. The temperature at which the liquid formation and iron carburization occurred was monitored. Direct observation of smelting reduction behavior was made by a confocal laser-scanning microscope combined with the infrared image-heating furnace to clarify the effect of molten ash on iron carburization. It was found that the meltdown temperature of composite became lower as the melting temperature of coal ash decreased. From the observed result, it was presumed that the liquid slag would act as an important media for the carbon transfer from coal to iron. The carburization mechanism during the smelting reduction was estimated as follows. When slag containing iron oxide melted down and contacted carbon, iron oxide in the slag was reduced and the formation of the metallic iron particle as well as the its carburization occurred simultaneously at the slag-carbon interface. Carburized iron particle was carried from slag- carbon to slag-iron interfaces due to the slag convection flow caused by the difference of the interfacial tension between the carbon-slag and iron-slag interfaces. Carburization of reduced iron could proceed with a repeat of the above-mentioned process.

Effect of conditioning with Thiobacillus ferrooxidans on the floatability of sphaierite and galena has been determined in this work. The flotation behavior of the conditioned minerals clearly shows that such bacterial conditioning does produce marked modification of their surfaces. The variables affecting the surface modification and thereby the flotation response of the minerals were found to be cell concentration used for bacterial conditioning, the period of biotreatment and the pulp density. Importantly, while the enhancement in flotation obtained due to sulphuric acid treatment was retarded by biotreatment in the case of galena at all cell concentrations due to electrochemical effects, such decrease occurred in the case of sphalerite only at cell concentration sufficiently high for their attachment to the mineral surface. The effect of bacterial conditioning has significant implications to the differential flotation of sphalerite and galena. Mechanisms responsible for the modification of the surface properties of these sulphides due, to bacterial conditioning are discussed.

"In this paper, a mobile heat treatment furnace from Akkermans Gloeitechniek, a Dutch company, was simulated with Computational Fluid Dynamics (CFD). The furnace is cylindrical with four oil burners, and large metal products such as dredging pumps and impellers can be flexibly heat treated to obtain required microstructure and mechanical properties through stress relief, annealing, hardening and tempering. The furnaces are exposed to the open air, and thus the heat loss becomes significant and varies from day to day and from season to season. Since the temperature of the metal products to be heat treated can only be measured on the surface, the temperature evolution inside the metal could not be tracked in practice. CFD simulation provides a useful tool to predict the temperature evolution within the metal pieces and within the combustion space of the furnace. Energy distribution and heat loss can be subsequently estimated. An overall energy balance through temperature measurement indicted relatively low energy efficiency. Especially during the soaking period, the high energy supplied is barely used to compensate the heat loss of the furnace to maintain a constant temperature of the metal piece. The current CFD modeling aims to give advice on how to modify the design and optimize the operation to reach higher energy efficiency and low heat loss. The CFD model consists of turbulent combustion model, radiation model in participating media, and conjugate heat transfer between the combustion space and solid metal. Temperature measurement was carried out to provide thermal boundary conditions and overall energy balance of the operation. After the model validation with temperature measurement within the combustion space and metal surfaces, furnace optimization will be conducted.IntroductionHeat treatment is a common practice in metal production and manufacturing industries. "This paper describes a new processing of ultrafine, magnetic ferrites from sulfuric acid pickling solution in steel industry. In the ferrite processing, the iron (II) in the pickling solution was first oxidized to iron (III) by using the acidophilic thennophile Acidianus brierleyi. The bio-oxidized pickling solution was treated with solvent extraction to separate the iron (III) into the organic solution of tertiary aliphatic monocarboxylic acid. After that, the carboxylate solutions of iron (III) and other metal (cobalt) were hydrolyzed and precipitated ultrafine particles of crystalline ferrites at l90°C and l. 3 MPa for 20 min.IntroductionHot-rolled steel sheet has always a layer of oxides on its surface. The oxide layer arises as scale in hot rolling processes in steel industry, and the scale consists of the three iron oxides such as hematite Fez03, magnetite Fep4, and wustite FeO. Pickling removes chemically the scale layer that adheres to the steel surface. For normal steels, pickling is carried out in 15-20% hydrochloric acid at 60-70°C or in 20-25% sulfuric acid at 95-100°C. When steel is pickled with sulfuric acid, the scale oxides dissolve to give iron (II) sulfate.Spent pickling solutions are hazardous wastes containing a large amount of dissolved iron (II) and sulfuric acid, e.g., about 40 kg/m3 of dissolved iron (II) at pH 0. In typical commercial processes, spent pickling solution is usually cooled evaporatively to 5°C, and then to 0°C to crystallize iron (II) sulfate as its heptahydrate. After the crystallization operation, the sulfuric acid can be reused in the pickling operation.In this paper we describes a new processing of ultrafine, magnetic ferrite from sulfuric acid pickling solution, in order to recover dissolved iron (II) in the form of a valuable product. In the ferrite processing, the iron (III) was first supplied by the microbial oxidation of iron (II) in the pickling solution, and then the biooxidized pickling solution was treated with solvent extraction to separate the iron (III) into the organic carboxylate solution. After that, the carboxylate solutions of iron (III) and other metal (cobalt) were precipitated crystalline ferrites under hydrothermal conditions."
