Keywords: Pyrometallurgy, furnace, KCM Nkana, Zambia The Nkana smelter was initially commissioned in 1931, with two reverberatory furnaces, two Peirce-Smith converters, and blister copper casting facilities. Reverberatory furnaces were the mainstay of production up until 1994, when an El Teniente Converter (CT) was installed to upgrade reverberatory furnace matte to white metal, prior to converting in conventional Peirce-Smith (PS) converters. In 2000, a decision was taken to increase the proportion of concentrate smelted in the CT by introduction of bone-dry concentrate injection through the tuyeres. A flash dryer with a nominal capacity of 1 200 metric tons per day of dry product, and associated tuyere injection system was commissioned in March 2004. Based on the projected concentrate arisings from the KCM mines into the future, as seen in 2004, it was decided to develop the CT to be the primary smelting vessel at Nkana, to handle a minimum of 1 250 tons per day of concentrate, and to operate only one reverberatory furnace in slag-cleaning mode pending a full evaluation of alternative slag-cleaning technologies. The anticipated cathode production from Nkana was to be in the range 140 to 150 000 tons per annum. This paper details the outcomes from trials that were carried out in August and September 2004, using two reverberatory furnaces for slag cleaning. The results of these trials, plus further work in October and November, provided confidence to move to one reverberatory furnace for slag cleaning in December 2004. With the advent of Vedanta as the majority shareholder in KCM at the end of 2004, the approach has been to maximize the available smelting capacity. Currently, two reverberatory furnaces and the CT are on-line, with the higher silica concentrates going to the reverberatory furnaces with an appropriate amount of pyrite, and the cleaner concentrates going to the CT. Expansion of the smelter is currently under investigation.

The smelter objective is to process wet concentrate to produce crushed, slow-cooled, sulphur-deficient nickel-copper matte rich in platinum group metals (PGMs), gold, and base metals for despatch to the Magnetic Concentration Plant at the Base Metals Refinery. Throughout its history, the smelter complex has been continuously upgraded in line with increasing production demand, changing feeds, environmental initiatives, and advances in available technology. The smelter receives filter cake and slurry from Anglo Platinum concentrators and joint ventures. Wet concentrate is fed through a flash drying process utilising coal-fired, fluidised bed hot-gas generators, to produce dry feed material for the electric furnaces and slag-cleaning furnace. For primary smelting, two electric furnaces are used, each with a rated capacity of 34MW. Furnace matte, containing the bulk of the base metal sulphides and PGMs, is tapped periodically into refractory-lined ladles and granulated using high-pressure water jets, then dried through electrically powered pneumo-driers to become the main feed to the Anglo platinum Converting Process (ACP). Slag is tapped semi-continuously, granulated, and treated through the slag mill. The ACP treats the combined matte output of Waterval, Polokwane, and Mortimer smelters. It is a top-blown furnace, with furnace matte, air, and oxygen being injected into the converter via a lance submerged in the slag. Converter matte is tapped and bottom cast into moulds, slow-cooled, crushed, and despatched to the refineries. Slag is granulated and dried for recycling to the slag-cleaning furnace. ACP slag is fed to the slag-cleaning furnace along with a reductant and a sulphur source. Slag-cleaning-furnace matte is granulated for processing by the ACP, while slag is granulated and processed in the slag mill. The slag mill and flotation circuit treats granulated slag from the electric furnaces and slag-cleaning furnace to recover entrained matte containing valuable PGMs and base metal sulphides.

In modern steel continuous casting technologies mould fluxes are well-known to assure lubrication required by tribological system of mould-solidifying strand shell, and to provide crystalline phase solid film, contributing to control heat extraction between strand and mould wall. Actual cooling rates during normal continuous casting mould operations are far higher than critical cooling rate of the liquid slag. Indeed, DTA measurements point out that even relatively small cooling rates of 30?50 K/min are high enough to give exiguous formation of crystals. In this paper, contribution of devitrification in defining crystalline phase formation of industrial basic mould slag, used in continuous casting of crack-sensitive steel grades, has been investigated by means of non-isothermal experiments study. Devitrification has proved to play a major role in mould flux crystallization in a working environment explaining the higher amount of crystalline phase formed in plant sample in comparison with lab sample from DTA analysis with typical cooling rate of 5?20 K/min. The amount of crystalline phases formed ranks as follow: Cuspidine > Combeite > Gehlenite. Kinetic analysis of DTA non-isothermal experiments has provided kinetic parameters through Kissinger and Ozawa methods, as Avrami constant resulting to be n ?2 and activation energy of Cuspidine crystallization resulting to be EC= 315 kJ/mole. The effect of addition to the parent material of oxides as MnO, TiO2, ZrO2, Al2O3 and Fe2O3near to saturation point has proved to affect, in certain cases, crystallization behaviour of mold flux. In particular, MnO, TiO2, ZrO2oxides produce a relevant dump of crystallization of Combeite and Gehlenite phases, while Al2O3and Fe2O3do not appreciably affect crystallization. The mechanical behaviour of schistose sedimentary rocks such as slate show a great amount of anisotropy. Hence, the schistocity plane is essential when investigating the mechanical behaviour of such rocks. The presence of such rocks in civil projects causes non-symmetric deformation and their behaviour is unpredictable. In this research, the anisotropic strength behaviour of slates is studied. Uniaxial and triaxial tests were conducted on specimens having orientation angles (ß) of 0, 30, 45, 60, 75 and 90 degrees. The triaxial tests were done at confining pressures of 3, 5 and 10 MPa. The effect of anisotropy on uniaxial and triaxial strength, cohesion, angle of internal friction and Hoek and Brown's m and s constants were investigated. The results indicate that the strength of slates in uniaxial and triaxial compression exhibit a U-shaped anisotropic behaviour. In-order to evaluate the most suitable criterion for predicting the anisotropic strength of rocks in uniaxial and triaxial compression, an investigation was carried out on various criteria. In uniaxial compression, the Liao and Huong and Ramamurthy criteria had good agreements with the test results. In triaxial compression the Hoek and Brown and Mc Lamore criteria had better agreements with the test results. It should be noted that in-order to utilize these criteria, a large number of tests must be carried out. However, as the Ramamurthy criterion needs fewer test results, it can be the most suitable for investigating the behaviour of anisotropic rocks in triaxial compression. Keywords: Magnesium, pyrometallurgy, Mintek Samples of crude magnesium produced by the Mintek Thermal Magnesium Process were refined in two stages. The first stage consisted of co-melting of batches of the crude metal and MgCl2-KCl flux (cleaning), followed by stirring at 30 rpm for 30 minutes and settling of the sludge (mixture of molten salt and solid impurities) from the magnesium melt. The operating temperature was 680?730°C. Most of the contained calcium and significant proportions of iron and silicon were transferred into the sludge phase, which left a metal containing, on average, 950 ppm Si, 470 ppm Fe, and 230 ppm Ca. In the second stage, small-scale refining tests were conducted on cleaned samples from the first stage, as well as on crude magnesium. FeCl3 was used as the refining agent. These tests were carried out at 715?760°C with various amounts of the refining agent. The refined metal was suitable for the production of various magnesium alloys, particularly AZ91D.

This article outlines various projects implemented at Rand Refinery to reduce effluent generation and freshwater consumption. The refinery generates about 2800 m³ of effluent annually and has initiated projects such as granulation water recycle and silver leach optimisation to address these issues. The granulation water recycle project has successfully reduced effluent volumes, while the silver leach optimisation has further decreased effluent by implementing stoichiometric addition of HCl and NaClO3. The vibratory shear enhanced processing (VSEP) trial showed promising results for gold recovery from wastewater, though further trials are recommended. The water savings of the effluent reduction projects are monitored by measuring the amount of effluent pumped to service yard effluent storage facilities with the use of flow meters connected on SCADA. Since the effluent reduction initiative of granulation effluent recycle in FY23, the effluent reduced to 2676 m³. In FY24, the stoichiometric addition of HCl and NaClO3 was implemented in the silver leach process, further reducing the effluent to 2083 m³.

With the passing of Dr William Bleloch on 20th June 1991, we lost not only a colleague and a good friend but a man who made a very significant contribution to the industrial development of South Africa. He can rightly be called the father of the ekctrochemical and electro-metallurgical industries in this country, since his ideas and dedicated work were directly responsible for the development of these large industries as we know them today.

"Underground coal gasification (UCG) is an unconventional mining method that converts coal in situ into a fuel gas that can be used for electricity generation. Residue products from UCG have the potential to leach into surrounding groundwaters. The geochemistry and leaching dynamics of these products are explored in this study. The products include char, ash, and the heat-affected zone in the surrounding rocks. Core samples from the pilot plant at Majuba are the first ever to be recovered from a UCG cavity in Africa, and they give key insights into the geochemistry of the gasification zone. Mineralogical and chemical analyses were performed on the samples, and acid-base accounting (ABA) was used to predict the acid-producing capacity of the gasification zone, particularly for char samples. Some of the char contained pyrite, although not all samples were acid-producing as determined by the ABA analysis. The ABA results showed that some of the unburned coal has moderate levels of sulphur, which could be the driving medium for acidic conditions. The ABA analysis indicated that water in contact with the gasification zone would eventually have a pH lower than 7, which could lead to acid rock drainage. These results form part of a preliminary investigation into the geochemistry of the reaction zone, post gasification. IntroductionUnderground coal gasification (UCG) is an unconventional mining method that converts coal in situ into a fuel gas that can be used for industrial purposes, including electricity generation. The gasification process leads to the formation of a cavity composed of char, rubble, and void space (Bhutto, Bazmi, and Zahedi, 2013). Residue products from UCG have the potential to leach into groundwater. These products include char (devolatilized coal), which can generate acid rock drainage (ARD). ARD is caused by the oxidation of sulphide minerals, which acidifies the leachate, thus increasing the solubility of some environmentally toxic metals (As, Cd, Hg, Pb, Zn, etc.) (Bouzahzah et al., 2015).The main source of ARD is oxidation of sulphide-bearing minerals due to interactions with oxygen, water, and microorganisms (Simate and Ndlovu, 2014; Kefeni, Msagati, and Mamba, 2017; Bouzahzah et al., 2015). Although ARD occurs naturally, it can be enhanced by mining activities that escalate exposure of sulphide minerals to water, air, and bacteria (Simate and Ndlovu, 2014). At the Majuba pilot plant, the unburned coal remaining in the cavity has been in contact with groundwater since the gasifier was shut down in 2013. It is possible that in a commercial UCG plant, most of the coal will be consumed and no unburnt coal will be left in the cavity. Most of the sulphur will be converted to H2S during the gasification process and transported with the syngas to surface, where it can be removed and captured as elemental sulphur."

"The extraction of molten products and wastes through smelting furnace tap-holes during the tapping process is a complex procedure involving many coupled thermophysical effects. Insight into the fluid flow behaviour in such systems can be gained by using computational mechanics tools to build highfidelity models of the fluid flow and other relevant physics. Previous work using such models indicates that the nature of the flow in the tap-hole, as well as operational parameters such as the tapping flow rate, depends strongly on the properties of the material being tapped and the geometry of the tap-hole channel. Additional complications arise when multiple fluid phases (for example, slag and metal) are present simultaneously, when porous coke beds hinder flow to the tap-hole entrance, and when the geometry of the tap-hole changes over time due to cycles of wear and repair. In the present work, challenges with the coupling of phenomena such as multiphase flow and porosity into computational fluid dynamics methods for tap-hole modelling are discussed in the context of electric furnaces used for ferromanganese production. Qualitative and quantitative results of computational models of flow through tap-holes are presented and compared as a function of material parameters to determine sensitivity effects, and in response to operational parameters to determine typical process behaviour over the duration of a tap. IntroductionPyrometallurgical production using electric furnaces accounts for substantial portion of the world supply of ferroalloys and other strategic materials (Degel et al., 2015). A range of different furnace designs may be used depending on the metallurgical process, with circular three-electrode submerged arc furnaces (SAFs) powered by alternating current being the most common for commodities such as ferromanganese and silicomanganese (Olsen, Tangstad, and Lindstad, 2007).As shown in Figure 1, manganese furnaces typically operate with a deep charge consisting of an upper layer of loose burden (onto the upper surface of which is fed solid raw material), a molten slag layer partially or completely filled with unreacted carbonaceous reductant (generally metallurgical coke), and a molten metal layer which settles to the bottom of the furnace due to its high density. The solid particles present in the slag and burden layers form porous beds which hinder the fluid flow of molten process material and gases inside the furnace (Olsen, Tangstad, and Lindstad, 2007).In order to remove material from the furnace during normal operations, a single tap-hole is built into the sidewall of the vessel near to the level of the hearth. Tapping involves removing both slag and metal phases through the same tap-hole channel, which makes tap-hole design, operation, and maintenance particularly complex. In the case of processes such as ferromanganese, which operate with no external gas injection or open arcs present at the furnace electrodes, flow of material out of the tap-hole is driven primarily by the hydrostatic pressure generated by the weight of the solid and liquid phases above the tap-hole."

As the world continues to face the turmoil of the economic environment, legislative prerequisites and physical conditions the intervention of technological development is vital for the continuation of the ancient source of revenue: mining. The Palabora underground mining project is a state-of-the-art shaft mining system that will prove to be a benchmark in its field for years to come. An integration of modern technology?both in application and development?has resulted in a shaft system that is intrinsically holistic. Every aspect of the mining and production process has undergone thorough investigation, simulation and innovation to ensure that every component is selected by design and not simply conforming to past practice or trends. The process philosophy includes proven technology such as to promote the lowest operating cost and process time with the highest yield. The underground mining system is in the final stages of commissioning and will shortly be producing a nominal 30 000 tons per day with a predominantly automated system. This paper discusses the complete state-of-art shaft system developed for the Palabora underground mine, and refers particularly to the headgear, the winders, the conveyances and the shaft guide system, as well as the loading system developed specifically for the high performance requirements of the mine.

"The consolidation of nano-sized composite materials presents a challenge using conventional hot pressing methods. Spark plasma sintering (SPS) technology has shown great promise in the successful sintering of nanoreinforced composite materials. This qualitative review seeks to impart knowledge gathered, and progress made over the years on the consolidation of nanocomposite materials using SPS technology. The review is aimed at introducing this technology to the South African science and engineering community. Emphasis is on improving the mechanical properties of structural ceramic nanocomposite materials, which over the years have shown great promise in a wide range of applications, including transport, energy, mining, and the environment. Although success has been achieved within the laboratory for research purposes, there are still great opportunities to commercialize the technology for the production of larger components with more complex shapes.IntroductionSince the pioneering work of Niihara and Nakahira (1991) over a decade ago there have been extensive attempts to harness the potential of nanostructural metals, ceramics, and composites in a number of applications (Niihara and Nakahira, 1991; Selaho et al., 1997; Sekino and Niihara, 1995; Khalil, 2012; Aalund, 2008). It is generally realized that reducing the grain size of materials to nanoscale offers a significant improvement in properties. Attempts to synthesize nanostructured compacts by conventional sintering methods have not succeeded owing to the uncontrollable high rates of grain growth driven by long dwelling times at the sintering temperatures and large powder surface areas (Sergueeva et al., 2009; Gua, Khora, and Chieng, 2004; Tang et al., 2009). SYNOPSIS The most economic exploitation of South African coal resources requires sustained study of the balance between known resources and the predicted rate of consumption, against the background of the development of other sources of energy in South Africa and relevant developments elsewhere in the world. A number of the major issues which would arise in such a study are discussed, including the need for a standardized South African definition for coal resources, the merits of sectoral forecasts of consumption compared with global forecasts, the encouragement of a higher recovery from reserves, and the development of an export market for South African coal.

The thermal properties of manganese raw materials such as ores, sinters, and briquettes, are among the many factors that determine the amount of energy needed for processing. Thermal expansion, thermal diffusivity, conductivity, and apparent specific heat capacity of solid samples and compacted powder samples of manganese ores were examined from room temperature to 1000 °C. The effect of porosity (of the materials used) on the thermal properties was also investigated. The laser flash method and a pushrod dilatometer were used.

Pipe pigging is a technique for the in situ (field) coating application, to create a seamless internal anti-corrosive lining of long pipelines. The technology originated in the cleaning of pipes, and these proven cleaning methods continue to be used today. Firstly mechanical cleaning of the pipeline is performed, using wire brush, razor back, course stud and fine wire pigs, then foam pigs, or criss cross pigs, and urethane blade scrapers to remove loose debris, wax, residual hydrocarbons and corrosion products from the pipeline. Part of the proprietary techniques and expertise is to ensure that these cleaning pigs do not get stuck Next chemical cleaning of the pipeline is performed, using repeated pig runs with detergents, solvents, acid etching, corrosion inhibitors, consecutively batched between two pigs, to ensure a clean, dry metal finish to a visual cleanliness standard of ISO SA2½. These in situ techniques were developed, 40 years ago to apply internal corrosion protection to pipes using a thin layer of epoxy based paint (50 to 100 micron). Until recently these old techniques were never improved upon. Although many thousands of kilometres of pipes were successfully coated with these thin film epoxy based paints and old application techniques, these thin paint films had problems in weld coverage, and were also unable to fill pits caused by pitting corrosion, and unable to replace metal loss caused by channel erosion. New coating material developments, revised application methods and modified pigging equipment have now made it possible to apply thick film coatings as corrosion barriers to the internals of pipes in the field, using these pigging techniques. The thick coating films can be up to 1 mm (40 mils) thick in a single coating run over long distances. The new thick film coating materials and application techniques are similar to continuous screeding, creating a far more robust seamless internal pipe lining when compared to the old technology of thin film paints. With thick film polymers the option now exists to create a structural GRP pipe within a pipe, be it steel or cementicious. It has been preferable, even necessary, to move away from the traditional epoxy paints and coatings. It was found difficult or impossible to use epoxy materials for these pipe coating applications due to the requirement for achieving a suitable viscosity with adequate hold up. In order to reduce epoxy viscosity a solvent or reactive diluent is required. This inevitably lead to solvent entrapment and poor cure characteristics in cold climates. Further mud cracking in over thick areas, the inability to extend or reduce pot life, poor control of cure time and limited resistance to aggressive or chemical environments made solvent based epoxy resins a poor choice.

Volumetric flow and mass flow are two of the critical process parameters needed to understand and control flotation processes, with others being levels, densities, and metal analyses. Both volumetric flow and density measurements can be adversely influenced by entrained air, which will result in artificially high flow readings and artificially low mass flow calculations. Array-based instrumentation has been used successfully to accurately measure both volumetric flow of aerated slurry and the quantity of air entrained within the slurry. The latter measurement has been used to correct density measurements, thus providing an accurate mass flow calculation. A case study involving the use of this technology to measure both flow rates and air entrainment levels at Eland Platinum processing facility (concentrator) will be covered in detail. In addition, with certain traditional flow meters such as electromagnetic meters, erroneous volumetric flow rates can be recorded in the presence of paramagnetic or ferromagnetic material. The use of this array technology to avoid spikes in measurements due to steel fragments passing through the pipe will also be discussed.

Theoretical flotation models suggest that there is a positive relationship between bubble-particle collision rates and turbulent kinetic energy dissipation. Fine particle flotation performance is generally enhanced by increased collision frequency and hence higher energy dissipation. Contrarily, increased turbulence in the rotor-stator region is related to higher detachment frequency of the coarser size range. Therefore, the optimal modes of recovery for the 'fine' and 'coarse' size classes appear to be diametrically opposed. Industrial applications have previously confirmed that applying greater power to flotation slurries yields significant improvements in fine particle recovery. However, recovery of the coarser size class favours a different flotation environment. An improvement in the flotation kinetics of the fine and coarse size classes, provided there is no adverse metallurgical influence on the intermediate size ranges, is obviously beneficial to the overall recovery response. Managing the local turbulent kinetic energy dissipation, and hence the power imparted to the slurry, offers the benefit of targeting the particle size ranges exhibiting slower kinetics. FLSmidth recently introduced the practical implementation of this concept. In principle, it decouples flotation regimes where fine and coarse particles exhibit preferentially recovery. In the case of naturally aspirated machines (Wemco®), it is referred to as Hybrid Energy Flotation? and incorporates at least three phases: > Standard flotation machines (standard energy input, rotor speed (r/min), rotor size/type) at the beginning of the row, where flotation is typically froth-phase limited and operational and set-up parameters have a limited influence on the recovery > Higher-powered flotation machines (high rotor speed, high-power rotor size/type) at the end of the row to improve fine particle recovery > Lower-powered flotation machines (low rotor speed, low power rotor size/type) to enhance coarse particle recovery. A CFD-based flotation model is used to highlight the effect of turbulent dissipation energy on attachment and detachment rates. Preferential collection zones for fine, and 'coarse' particles are predicted for both forced-air and naturally aspirated machines. The greater predominance of UG2 ore types, coupled with the skewed feed distribution of platinum group metals (PGMs) to the finer size fractions, suggests that PGM flotation circuits are not designed for optimal recovery across the size distribution. The application of the hybrid energy concept to PGM flotation offers a possible shift towards a more efficient flotation circuit solution through a managed distribution of energy.

The rockfall hazard is the major contributing agency to fatal accidents in South African platinum mining operations. The majority of these accidents occur in close proximity to the working stope face. The collapse of fractured or blocky ground between individual temporary support units or the closest permanent support line to the stope face has not yet been adequately addressed. A large-scale stope support system testing facility funded by the Safety in Mines Research Advisory Committee (SIMRAC), has been designed and constructed to test support systems and stimulate innovative thinking by mining personnel, support manufacturers and suppliers by providing a facility where the interaction of stope support systems, a rigid stope face and a discontinuous hangingwall beam can be observed during quasi-static and dynamic conditions. Tests have been carried out on various types of stope support systems, focusing on the temporary support systems used in the immediate stope face area. The interlinking of the temporary support units with mesh or safety netting has been explored in the prevention of falls of ground between support units during gravity driven falls of ground. These tests illustrate the facility?s ability to be used to stimulate innovative thinking and provide a testing ground for the development of temporary support systems in order to reduce the risk off all of ground injury to mining personnel at the stope face.
