Sintered titanium carbide has been extensively used since the early 1980s for demanding wear-resistant applications and, in particular, in environments characterized by high temperature and oxidation. Thanks to its physical characteristics, especially its low density, titanium carbide (TiC) has been successfully applied in the manufacture of cassette guide rollers for hot steel rolling. However, the peculiar characteristics of the sintered Ti carbides make it difficult their redressing and hence this has always represented the limit for a more extensive application. Very often iron based alloys are preferred even if, in general, they are less cost effective just because they are easier to be redressed by turning. The availability of a simple, compact, fully automatic and reasonably priced CNC machine; specialized in the grinding of guide rollers and able to operate accurately and efficiently -both in contour and in plunge- can definitively solve TiC’s redressing problems and render its use even more widespread and attractive.

The paper describes the recent new installation and start-up of the second RH (Recirculation Degasser) in Rio de Janeiro plant of thyssenkrupp CSA Siderúrgica do Atlântico. The new plant is installed as part of the existing RH, the twin solution increases the overall melt shop production in the area of quality plates especially for deep drawing grades. With this new equipment, CSA is able to increase degassed grades production with a state of art asset that has the ultimate technology in operation, safety and automation. The description of the main components parts and the operational concept gives an overview of the latest experience in RH plant engineering combined with best operational practice of world class steel producer.

Weight reduction is the main target of all carmakers, which results in a continuous development of new steel grades. Latest 3rdgeneration advanced high-strength steel grades (AHSS) are complex materials with special chemical compositions and multiphase microstructures. The pickling, annealing and galvanizing processes of these grades aresomewhatdifferent due to the changed chemical compositions and microstructures. Therefore, these innovative steel grades place new demands on the plant technology of pickling, annealing and galvanizing lines. The most significant challenges for the pickling process are sludge occurrence during pickling, varying pickling times, weld ability of the materials, changed visual appearance and required high surface qualities. The most important topic concerning annealing line is a precisely controlled and very flexible heating and cooling process in the furnace.One of the new requirements in galvanizing linesis the prevention of surface faults caused by bare spots, which can occur since these materials feature a higher content of alloying elements like silicon or manganese. Prevention is possible with the special pre-oxidation technologies.Due to the higher strength of the material also the mechanical equipment has to be designed differently in these lines. This paper describes the influences of the changed chemical composition and material characteristics of modern steel grades on the pickling, annealing and galvanizing process and gives an overview about the technical solutions.

Notches are preferential sites for fatigue and for environmentally assisted cracking (EAC) initiation. Semi-empirical notch sensitivity factors have been used for a long time to quantify notch effects on fatigue design. Recently, this concept has been mechanically modeled using techniques which properly consider the notch tip stress gradient influence on the fatigue behavior of mechanically short cracks. This model properly calculates such values from the basic fatigue resistances of the material, its fatigue limit and crack growth threshold, considering the characteristics of the notch geometry and of the loading, without the need for any adjustable parameter. Such criteria to estimate notch sensitivity and tolerable short cracks on fatigue have been extended to EAC conditions and verified by proper tests. In its simplest version, the criterion for the maximum tolerable stress under EAC conditions uses the resistances to crack initiation and to large crack propagation and the characteristic short crack size under EAC, considering the crack size and stress intensity factor. Moreover, the tolerance to short cracks under fatigue and under EAC conditions can be unified in an extended Kitagawa-Takahashi diagram, a new and potentially very useful tool for material selection tasks.

A competitive landscape pressurizes the steel producers business, zero defect requirements from customers forces the operators for additional efforts in process control and quality management. The so called quality related cost, which include also rework, cost for downgrading or even scabbing of material is already a remarkable lever in a plants profitability breakdown. The introduction of advanced state of the art grades in the product portfolio requires already a budgeting for the expenses for R&D and quality management. PQA has been developed as a process and quality management software solution next to existing level 2 or level 3 automation systems. It is focusing on the analysis of process data, equipment information, in line quality measurement devices and trend analysis to obtain an answer whether the process is according to definition and expectation and whether the intermediate or final product can be shipped for further processing as prime material. Advanced analytics which are linked to an expert know how based configuration identifies deficiencies in the production and processing process. An intelligent, state of the art quality rating system evaluates tolerable deviations. PQA comprises the software platform including the database, data configurator and collector from the different sources in the production process and units. The core element of the platform is the knowledge based expert know how package defining process and quality determining fundamentals. The paper describes the structure of the software package, it gives insights on the expert know how package, process and quality evaluation and points out the customer benefits, cost reduction, improvement yield, customer satisfaction increase. The definition of the chemical specification at multiple steps of the steelmaking process is very common in the industry. Among all elements and compounds, the Sulphur content has a special control over several stages, from the coal blend to the final products. Coke, iron and steelmaking specialists usually agree on a static specification for each intermediate product according to their local operation capacity and production cost. However, local decisions have major impacts on the whole production chain and many global factors should be considered in order to make the best decision. In this study, we will exemplify focusing on Sulphur content concepts and techniques that could be applied to many decisions in an integrated carbon steel plant. The variation of coal and coke prices, the desulphurization cost and time, the processes operating points, the hot metal rate at converters, prices and demands of low and ultra-low Sulphur steel grades are some of the integrated factors that are usually disregarded during the specification process. Mathematical modeling presents itself as a proper option into dealing with all the complexity that emerges from integrating all these processes' trade-offs and decisions. This study presents the results of a mathematical model that encompasses economic, thermal, chemical, and mass balances, physical quality of materials and productivity constraints of all processes of a hypothetical integrated carbon steel plant. It optimizes the iron and steelmaking process on a global and unique objective, dynamically defining targets for product quality to achieve the lowest steel production cost. This study details multiple market-plant scenarios in order to compare economic and operating results of a static vs dynamic specification practice.

This paper will cover a back up roll bearing technological upgrade, being implemented at the TERNIUM SIDERAR Hot Strip Mill (HSM), in San Nicolas, Buenos Aires, Argentina. This change was motivated by increased operating loads, which caused the original bearings to be outside the designed bearing rating. The problems were first identified by bearing seizures in some stands, and later followed by cracks forming in the back up roll neck areas due to fatigue and overload. MORGOIL engineers worked together with TERNIUM SIDERAR engineers in analysing the problem and to upgrade the mill with the newest and most economical technology. The upgrade consisted of changing the bearings to the latest generation MORGOIL bearing: the KLX, which within the same space, increases bearing capacity around 25%. This was accomplished re-utilizing all chocks. The new bearing allowed for a re-design of the geometry of the back up roll neck, making it much stiffer than the original design, and eliminating fatigue failures. In addition, an upgrade to hydraulic mounting and dismounting using the MORGOIL® HB lock was also implemented, as well as changing to the newest MORGOIL® HD seals. With the MORGOIL® KLX® upgrade, TERNIUM SIDERAR HSM increased load capacity, allowing them to roll products that were not even considered decades ago. Both older oil film bearings and roller bearing mills have been successfully upgraded while reusing existing chocks and in many cases rolls. Solutions are customized to the customer’s equipment and goals.

Although both types of shafts exhibit on the same kinematic principle, there are basic differences regarding the design concepts. These differences become noticeable on many levels and may become very distinct in terms of Life-Cycle-Costs (LCC). In this respect, a critical comparison between universal joint shafts and slipper spindles can be made.

At voestalpine Stahl, Linz a new conventional slab caster has been installed to produce mainly automotive and electrical applications grades, implementing the latest design solutions: tight pitch roll geometry, mould and strand stirring and braking devices, SEN water modelling validation, enhanced roll cooling design to allow dry casting conditions, finely defined slab cooling system layout to control slab surface temperature across the width. To control these design solutions the latest generation of technological packages has been implemented like detailed solidification model based on meshless computational algorithm and a fully dynamic application of soft reduction to achieve sound internal quality results.

The morphology, dimensions and chemical composition of tribolayers strongly depend on the pressures and temperatures acting on the contact. They are formed by reactions between the surfaces in contact with each other as well as with the atmosphere, lubricants and possible contaminants. In this paper the influence of test time (180, 500, 1000 and 2500 h) into the formation and characteristics of tribolayers in pairs DLC-stainless steel tested under refrigerant gas R134a atmosphere without presence of lubricating oil was analyzed. The characterization was performed using scanning electron microscopy, energy dispersive spectroscopy (SEM-EDS) (morphology and chemical composition) and white light interferometry (dimensions). The tribolayers thicknesses ranged from 100 to 500 nm and they were composed by elements originated from mutual transfers between the tribological pairs as well as oxides, being more pronounced on the stainless steel surface. The results show that the tribolayers are chemically stable (maintained the same composition over time) and the thickness remained stable after a thousand hours of testing.

Industrie 4.0 is slowly but surely arriving in the melt shops. Furnaces are being equipped with more and more sensors, digital models are increasing the degree of automation, and information is being shared between different aggregates within the plant. Because the electrode control system plays a key role in electric steelmaking, it naturally assumes an important position in the melt shop’s Industrie 4.0 strategy. In addition to reliable, state-of-the-art core regulation functionality, monitoring and reporting tools and the ability to communicate with other equipment are also required. Therefore, the latest generation of our electrode control system, the Melt Expert, was developed based on Industrie 4.0 design principles. Intelligent plant condition diagnostics, performance monitoring, and user-defined reporting are essential modules in this new system. With these functionalities, electrode control systems are developing into the information and control center of the furnace. A newly developed software app brings most relevant process information to mobile devices. This feature allows steelmakers to keep an eye on the performance of their equipment anytime and anywhere. This paper describes the new features of the electrode control system and shares our customers’ operational experience. Our focus is on the practical aspects of plant status monitoring, KPI reporting, and diagnostic functionality as well as the improvements achieved.

The cold-rolled steel output of cold-rolling mill (CRM) complexes are sometimes constrained by their batch annealing facilities (BAF). This paper examines a cost-effective solution to increasing capacity and quality of the BAF thereby making additional capacity available for CRM output. The solution involves applying a structured system of scheduling and operation to the BAF, using a proven level-2 software model. The system presented has been applied to a wide variety of BAF with all the leading furnace brands. Whether using traditional HN atmosphere or 100% hydrogen, peak performance can be achieved when using a properly configured, on-line, physical thermodynamic model. Given that it is not practical to place a thermocouple in each coil that is being annealed, various methods have historically been used to estimate the time required to properly anneal all the coils in the charge. This paper examines how the latest technology, in wide use throughout the USA, uses a physical thermodynamic model to shorten average cycle times, thereby increasing productivity and reducing energy consumption. The paper also examines the benefit of building thermodynamically balanced charges to further optimize the BAF operation and improve quality consistency by decreasing mechanical property variations.

The hot blast system is key ancillary plant equipment with respect to safe and stable operations during a long blast furnace campaign. Hot blast stove designs have been optimized to such an extent that in some cases, their lifetimes have surpassed the campaign lengths of the associated blast furnaces by a substantial margin, with the exception of the burner and a few critical areas. This article presents recent developments with respect to designing, building new and operating existing hot blast systems for a long lifetime and at optimized performance. These developments include fundamental improvements such as dome combustion designs as well as increasingly comprehensive packages for inspection, assessment and maintenance techniques. Examples of such techniques are burner replacement with the hot blast system at operating temperature, improved double shell approaches and TOFD measurement applications.

Mandrels are tools applied to manufacturing seamless tubes. In VSB plants (Vallourec Soluções Tubulares do Brasil), it is used in two mills. Mandrel and PQF Mills. This is an expensive tool due its alloy (hot work tool steel – AISI H13) and lengh (between 12 meters and 22,5 meters). An opportunity to apply mandrels from PQF in Mandrel Mill has been identified. However, mechanical properties of PQF mandrels must be improved. This work presents the heat treatment process of Quenching and Tempering developed internally at VSB to improve PQF mandrel properties aiming to achieve Mandrel Mill requirements. Hardness and metallography tests were performed before and after some steps of the heat treatment to characterize and validate the process.

Steel market has become somehow unpredictable and requires quick adjustment in production conditions to survive in the harsh market environment. Steel production is not anymore driven by output records, but by efficient cost reduction measures to remain competitive under strongly varying production conditions. Energy efficient production and flexible raw material scenarios have become decisive factors to succeed and survive in our industry. Such scenarios have to be carefully investigated to be well prepared to adopt production steps continuously. The paper analyses various process opportunities to optimize energy and raw material consumption in the production route. Off-gas treatment systems have still a huge untapped potential to recover energy from the hot waste gases. This is valid for the EAF mini mills as well as for the integrated route. Various examples for waste heat recovery systems including resulting benefits are discussed for the EAF, agglomeration, blast furnace, direct reduction and BOF. New innovative bag-filter systems feature extremely low emission levels at lowest pressure loss and sound emission conditions. Also improved control and automation solutions support the operators to minimize the operation and maintenance costs of their off-gas system. Steelmaking by-products shall not be considered as residues, but as a valuable and cheap raw material source. The paper presents some show cases how to valorize slags as well as utilizing coke and iron oxide fines to increase productivity and minimize raw material cost. A new process for highly flexible converter steelmaking allowing for extraordinary high HBI and scrap rates above 50% and improved yield is discussed and evaluated

The COREX® process is beside the FINEX® technology the only industrially realized alternative to the blast furnace route for the production of hot metal. Changes in the raw material sector in respect of decrease in quality, strictly enforced environmental laws and positive operation results of COREX® reference plants make it worth to carefully re-evaluate the COREX® technology in comparison with the traditional blast furnace technology. Integrated Plant concepts based on COREX® offer solutions for future challenges of the iron- and steelmaking industry, which include: economical hot metal production; efficient and highly economic export gas utilization (power generation, DRI production, syngas production for chemical products); lower raw material cost, higher raw material availability; environmental friendly high grade steel production. The economic evaluation of different COREX® gas based plant concepts in comparison with the traditional blast furnace route shows that the COREX® technology is highly competitive in the challenging iron and steel producing environment.
