"In concentrating production energy-consuming power installations are wide used, the most powerful of them are the wet autogenous grinding mill operating in closed circuit with a spiral classifier. The analysis of the current state of the automation of the grinding process shows that the reserves for maximizing productivity and minimizing electricity consumption have not yet been exhausted on the existing process equipment. Usage of the achievements of the modern management theory reveals an opportunity for further optimizing of the grinding process. The purpose of the research is to develop an automated control system of complex ""the mill-classifier"" to conduct the grinding process in the most operating efficiency, ensuring the maximization of productivity and minimization of specific electricity consumption. The main idea of this work is to study the specific features of the ore grinding process and creation on this basis of automated control system complex ""mill-classifier"" which allows to find and to maintain the optimal mode of grinding based on identification of the current object parameters, observance and regulating of the object state coordinates. Research methods. We used the methods of system analysis, mathematical statistics, modern automated control theory, theory of systems identification, optimal control, modelling of dynamic processes. Developed scientific provisions: - identification algorithm of the loading sub-system management object of complex ""mill - classifier"" allowing to obtain the unbiased estimators of its parameters according to the data of normal object exploitation; - observing device, which differs from the classic version of the observer Luenberger with possibility of estimating not only the state coordinates of the control object, but also the low-frequency perturbation component; - automated system stabilizing the active power of the grinding mode on the basis of a states controller with Luenberger observer; - structure of the software and hardware that implements the developed models, algorithms, methods of control, management and optimization in the framework of the automation of grinding."

The fourth iron ore production plant at Golgohar mining and industrial company consists a ball mill and wet medium intensity magnetic separators (3500 Guss). The ball mill product applies directly into MIMS and the MIMS concentrate directly transfers to the low intensity magnet separators (LIMS). The thickener is used for dewatering of MIMS and LIMS tailings. By sampling from streams of ball mill and separators, it was defined that the grade and iron recovery were 60% and 80% respectively while they would be 66% and 90% respectively based on the designing documentation. The average of P80 in the ball mill was 342 micron in a month that is coarser than optimized value. This problem was related to unsuitable operation of grinding. For optimization of grinding efficiency, the amount of charge volume was investigated as a variable. The measurements illustrated 32% charge volume. For increasing grinding efficiency, the charge volume was increased 1% and 1.6% in two stages. The results showed ball mill power draw average reached from 3650 kw to 4120 kw and the average P80 reached to 329 micron. All of parameters calculated about 35 day before and after change. Average of Ball mill feed iron ore grade before and after change was 49.24% and 50.32% respectively. This change caused an increase in efficiency of MIMS, where the enrichment ratio and concentrate grade increased 2% and 1.9% respectively. For increasing the iron grade of the MIMS concentrate; the orifice of the tail flow exit pipe changed from 4 inch to 6 inch and the concentrate grade increased 2%.

With depletion of higher grade iron ore reserves, and the need to process finer, lower grade material; there is a need to better understand the recovery efficiency of jigging process. The use of Positron Emission Particle Tracking (PEPT) was examined as a technique, to study the motion of particles inside a laboratory batch jig. PEPT is a noninvasive method that can provide three dimensional kinetic data of a particle during jigging. Particles with different densities and sizes were traced under the same jigging parameters, to obtain a data set that can be used for the development and verification of jigging models. From the results, detailed information on the stratification rate of a particle was obtained, with adequate resolution to see particle movement through an individual pulse. "This paper presents the results of pilot scale column flotation applications in the two different copper concentrators in Turkey. The Kure Copper Plant is located in the Black Sea Region of Turkey. There are four types of copper ore formations in the Küre region. The so called disseminated ore contains 60-70% siliceous minerals of which Cu content is around 0.5%. The remaining three ore types in the region are generally named “massive ores”. The massive ores may assay up to 15% Cu and the major gangue mineral is pyrite associated with relatively little amount of silica. The main copper mineral in all formations is chalcopyrite that is generally finely disseminated in pyrite therefore satisfactory liberation requires ultrafine grinding especially in the case of the massive ores.A blend of these ores, containing 1.7% Cu on average, is fed to the Küre Copper Concentrator whose capacity is 1.2 million tons of ore annually. Unfortunately, today the plant operates below its designed capacity treating around 550,000 tons of ore per year. The design of Küre Copper Plant was undertaken by the Outokumpu Company of Finland. The operation of the plant is almost automatically controlled and the feed, the concentrate and the tailings are assayed for copper by on-line XRF analysers. The particle size analysers are also connected to the grinding circuit. The feed material is ground almost below 50 µm and the flotation is conducted around pH 11.2 using Hostaflot X-231 (a trade mark of Hoechst) as the collector. Apart from the rougher cells, there are four cleaning stages after which the final concentrate is produced. A very fine grinding requirement for an adequate level of liberation makes successful flotation difficult and consequently the final concentrate can hardly assay above 16% Cu leading to copper losses around 20% in the tailings that contains 0.3% copper."

Cobalt-rich ferromanganese crust and nodule ores from seamount areas contain volcanic and sedimentary rocks as substrate or nuclei. These ores require mineral processing to remove the sub-strate/nuclei rock before smelting. This paper reviews experimental results of previous investigations. Observations and analysis of 10 samples from different localities were carried out and it was found that the liberation ratio of crushed product was high even at coarse size fraction, 0.5mm to 4mm. Experimental and calculated results in the smelting stage confirmed that the separation product satisfies the standards of the subsequent smelting process if the substrate/nuclei rock is removed from the 0.5mm to 4mm fraction with high separation efficiency. There was a density difference between the substrate/nuclei rock and the ferromanganese component. Thus the coarse sized sample was treated with gravity separation; air table separation was used as a dry method and jig separation as a wet method and high grade values with high recoveries were obtained by both kinds of gravity separation.

"With depletion of global ore deposits, there has been an increasing industry trend towards mining of lower average grade deposits in order to meet global demand, resulting in increased processing cost, energy usage and water usage. Consequently the industry is seeking pre-concentration technologies to reduce costs, increase production in existing operations and potentially enable the economic mining of previously uneconomical deposits. This pre-concentration can also advantage downstream processing and metal recovery. CSIRO has developed a large scale magnetic resonance based technology for the rapid quantitative detection of selected copper, iron and arsenic minerals in bulk ore. The technology is suited to measurement on large primary conveyors for enabling “pod” based sorting. The approach used in high tonnage sorting is to not sense and divert individual rocks, but to instead measure groups of rocks (“pods”) carried continuously on a single primary conveyor that can be diverted by conventional mechanical means. Bulk ore sorting operates by removing barren ore pods from a stream of crushed ore based on a bulk sensor measurement at a pod resolution of ~1 – 10 tonnes. The sorting process is based on the intrinsic variability of grade during the mining process that often occurs at the few tonne scale, and for instance, is common in many porphyry copper deposits. The MR technology has been proven in the laboratory for a wide range of copper, arsenic and iron minerals. A full scale prototype sensing system has been demonstrated in a trial at an Australian copper mine. Implementation trials of commercial MR based bulk sorting systems are progressing during 2018.INTRODUCTION An increasing trend in the mining industry is the exploitation of larger lower-grade deposits to meet global demand. Low-grade deposits involve increased processing cost, energy and water usage and increased tailings. There is therefore growing interest in technologies that enable more efficient extraction of low grade deposits. Water intensity of mining activities in a context of water scarcity, and the environmental and health implications of mine tailings are existing challenges, which are only made worse by the progression to lower grade orebodies. There is therefore also an interest in safer, cleaner and less wasteful extraction and production to ensure community well-being and environmental resilience."

"The mineral processing research community has devoted enormous efforts to the modelling of mineral separators over the last 50 years. While many efforts have been made to use only fundamental physics as a basis for the models, fluid flow patterns in separators are not simple while the motion of particle swarms through fluids is extremely complex.One of the simplest separators is the sluice, in which separation takes place in a flowing film a few millimetres thick. The particles are suspended by turbulent eddies and motion relative to the fluid takes place in so-called hindered settling mode.In an effort to test the extent to which fundamental fluid mechanics can provide a prediction of particle separation, a study on a simple parallel-sided sluice has been carried out using glass beads at various particle concentrations and flow rates.The actual particle separation taking place was compared to predictions made by first describing the fluid flow by a modified ‘law of the wall’ model.Particle concentration distributions were described using Hunt’s sediment transport model, assuming the particle eddy diffusion coefficient to be the same as that for the water. Settling velocities were calculated using either the Richardson and Zaki or Brauer and Thiele models. The latter takes into account particle size and density distributions and solids volumetric concentration.The resulting predictions of particle separation are remarkably good, even though the model does not model the local settling velocity in the slurry."

Electrical disintegration (ED) was applied to Nantun coal (China) in order to improve liberation of coal substance for the pretreatment of producing “Hyper Coal” of which the combustion gas was planning to inject directly to turbine for power generation. It has been found that many cracks generated in the ED were existent at phase boundaries with mineral matters and liberation of coal substance became much higher than that in mechanical comminution methods such as roll crusher. Since the ED occurred more easily (with lower voltage applied) for the coals of higher mineral content, it is considered that this method could make a better contribution especially to comminute middling coals. We also found that the ED technique could apply not only single particles but also to coal particles assemblage, keeping almost the same or higher disintegration efficiency. In the mineral matters, Si and Al components were preferentially well liberated by the ED.

"In disintegrating solid ores with mineral values disseminated in them, one of the principal tasks is to selectively separate valuable mineral particles from the matrix in which they reside, striving at the same time to keep their natural shape and size as intact as possible.The conventional mechanical disintegration methods do not meet this most important requirement in full. The other major objective here is to reduce electric power consumption during the fragmentation stage, since up to 65 per cent of the total power consumption at concentrators processing ores of non-ferrous, ferrous, rare, and precious metals is spent on disintegration steps.Numerous experiments conducted on dozens of ore types (tin, tungsten, and many others, as well as on rock containing diamonds, rubies, emeralds, etc.) have invariably demonstrated by far superior integrity of mineral values as compared with that obtained by mechanical as well as other types of disintegration.However, the process remains as power-intensive as ever which is due to the imperfect nature of the electro-technical devices that convert the network electric current into high-voltage electric impulses responsible for the disintegration process.The maximum capacity attained in disintegrating the hardest materials from 40 mm to 2 mm size in a single operating chamber with four high-voltage electrodes does not exceed 1.0-1.5 t/h. Attempts at increasing the number of electrodes and the capacity of the operating chamber have failed so far because of high overall dimensions and mass of the electrical part of the installation supplying the chamber with pulsating current, as well as of the commutation requirements. At the same time, a number of overseas operations have reported a significant breakthrough in their attempts to reduce dozens of times the overall dimensions and mass of the discharge impulse generating installation (EIS), which enables us to contemplate to increase the capacity of the EIS at least ten times in the nearest future. Yet, even with the currently achieved capacity of the EIS, these installations have found wide use in geological surveying, precious and semi-precious stones production, in grinding super hard materials, etc., since they provide spectacular selectivity of disintegration and thus the integrity of valuable mineral crystals."

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. With the increase in world population, the requirement of natural resources is increasing every day. The nature is still stronger than man is but we must use natural resources more responsibly. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. To improve gold recovery from preg-robbing carbonaceous ores a technology including gravity, flotation, recleaning of the flotation concentrate, intensive cyanidation of the gravity concentrate and carbon-in-leach (CIL) process for intensive cyanidation tailings and the recleaned concentrate was developed. The final flotation tailings are shipped to tailings disposal. Total gold recovery by the proposed technology from the ore with the head grade of 0.8 g/t was 83.9%. The gold loading onto the activated carbon from CIL process was 6.5 g/kg.

"The study provides the comparative analysis of the performance of water only cyclones and hydrocyclone for iron ore fines processing at Joda Iron ore processing plant, Tata Steel. Joda iron ore deposits have higher proportion of kaolinite in the finer fractions and are meant to be separated with cyclones. The iron processing flowsheet of Joda comprises of water only cyclone for beneficiation of iron ore fines. Water only cyclones are used for the beneficiation of fines in the iron ore processing industry and have a larger cone angle compared to that of conventional hydrocyclones to enhance the density effect in the separation. They are aimed to achieve better product quality of underflow however; the desired result could not be achieved at the Joda processing plant. The water only cyclones were operating at the corrected cut-size of about 60 micron with an imperfection of 0.40 and water split to underflow was approximately 10%. The overall Fe recovery from the water only cyclones were 60%. Since the quality of fines produced from the water only cyclone couldn’t be improved, an attempt was made to process the fraction in the conventional hydrocyclone to achieve the desired product quality. The trial results indicated better product quality with the Fe recovery of 72% at corrected cut-size of 70 microns and imperfection of around 0.29. In view of above results it was recommended to replace the water only cyclones with hydrocyclones to achieve higher product quality of about 60% Fe content.INTRODUCTION Water only cyclones were installed at wet plant, Joda to process the classifier fines where the cyclone underflow is considered as concentrate and overflow is discarded as slime. Because of the lower capacity of the cyclones 30% of the classifier overflow was bypassed directly to thickener. Apart from this the quality of fines produced from the water only cyclone couldn’t be improved further hence an attempt was made to process the fraction in the conventional hydrocyclone to achieve the desired product quality and quantity. Hydrocyclone was installed at Joda after replacing stub-cyclone and came into operation on 23rd Aug’ 2017.The process variables of water only cyclones and hydrocyclones are tabulated below:"

High Gradient Magnetic Separator with Horizontal Magnetic Line is a new type High Gradient Magnetic Separator product. It has many specific advantages, such as water-air joint discharging technique, double pulses pulp dispersion technique, multi-magnetic gradient for collecting matrix with different diameter rods, better discharging rate with the especial matrix dispose, high separating accuracy and wide applicability. In this paper, the author makes a description of High Gradient Magnetic Separator with Horizontal Magnetic Line, and puts its emphasis on analyzing industrial production data using high gradient magnetic separator with Horizontal Magnetic Line to separate weakly magnetic minerals. It is found that as the rougher for weakly magnetic minerals separation, High Gradient Magnetic Separator with Horizontal Magnetic Line has more stable metallurgical performance and cheaper running costs than other types of High Gradient Magnetic Separator when the properties of the ore change greatly and there is in the case of embedded fine particle size distribution.
