Deciding on plant-scale reagent dosage regimes and air rates is a topic of ongoing investigation and high importance. The current work explains some techniques that have proven useful in deciding on plant-scale flotation operating regimes. Specific focus has been placed on the reagents: frother and depressant, as well as some discussion around the control of air rate and froth depth. Air rate has been selected based on its effects on the froth phase. Froth velocity and froth height above the cell lip are the two variables measured and used to select the operating air rate. Pulp level is then adjusted to increase or decrease mass pull. A technique has been developed using the Anglo Platinum Bubble Sizer on an industrial flotation cell to determine the relationship between bubble size and frother concentration. This technique has been extended to measure the equivalent frother concentration or frothabilities of various streams on a rougher bank. A mass balance for frother was performed successfully, and this provided a better understanding of the way frother moved in the rougher bank. With this knowledge, more informed decisions can be made about frother addition required in subsequent flotation stages. For depressant, a new protocol for deciding on dosage rate has been developed. The depressant dosage should be based on the amount of fresh feed material reporting to a bank. Currently 400 g/t of fresh feed has been assumed a reasonable starting point with promising results. Improved froth stability and grades were observed. There is scope for more accurately defining the optimal dosage rate. Importantly, the combined effect of changing the chemistry and the hydrodynamics together has been demonstrated. A significant upward shift in the grade-recovery relationship for a cleaner bank was observed.

In mineral processing plants ore extracted from mines is processed to obtain a concentrate with the highest possible concentration of this valuable product. It is a complicated multi-stage process. Usually, the first step is sieving the ore, which is typically done using vibrating mining screens. There is often only a limited number of these machines in the technological chain, which is why their continuous operation, and proper maintenance is crucial for the whole process. Predictive maintenance is the best strategy in this case because it allows for minimising the number and duration of unexpected stoppages. It consists of the prediction of future failures based on available real-time data, and predictive models built upon this data using, for example, machine learning techniques. In this paper we concentrate on feature generation for future predictive maintenance model development for a vibrating screen, based on an example of a KGHM ore processing facility in Polkowice-Sieroszowice. We focus on two types of measurements: bearings temperature and vibrational data. Based on the raw data, the process of more advanced feature engineering is described. By transforming the temperature data we calculate characteristics of bearing cooling and heating dynamics, while based on vibrational data, the aggregated characteristics of the vibrations are derived. Such features are calculated on a long-term basis, and then they are compared to the data related to vibrating screen maintenance to estimate their significance for the prediction of particular failures of the machine.

Commencing with the Pre-Feasibility Study (PFS) conclusions, the Orapa 3 process design evolved through a phase of value-engineering studies. An overall re-evaluation of the originally proposed process design was necessary both in order to address the interim increase in target throughput from 9.8 Mtpa to 12 Mtpa as well as to increase capital efficiency. In the interests of clarity, the PFS process design for Orapa 3 has been omitted from this paper, as it is no longer relevant. Recognition is however due to those engaged in earlier phases of the Orapa 3 project with respect to fundamental mass-balancing modelling; and ore and diamond characterization, which fanned the basis for the process design that has evolved from feasibility study activities.

Geometallurgy represents an integrated approach to mine planning and operation whereby the naturally occurring ore variability and its effects on all key downstream activities in the mine life cycle are considered. Process mineralogy is one of the key components of this integrated approach. This paper focuses on understanding some of the mineralogical variability across the Swartberg Cu-Pb-Zn sulfide ore in South Africa and its consequent effects on flotation performance. This process mineralogy project is motivated by the planned changeover and expansion of the Black Mountain Mines concentrator to process solely Swartberg ore compared to the run-of-mine blend currently being treated at the plant. Eight samples spanning the main lithological units of the ore body are described using quantitative mineral-textural data and bulk sulfide batch flotation performance to establish five process mineralogical or geometallurgical units comprising: quartz-pyroxmangite-magnetite, quartz-amphibolemagnetite, quartz-magnetite, garnet-magnetite-quartzite and mica-quartzite ores. Important mineralogical characteristics affecting Cu, Pb and Zn recovery, grade and selectivity specific to the different ore samples are discussed. Ultimately, the use of ore-specific process mineralogical and geometallurgical knowledge allows for better mine planning and plant optimisation. Most structures are designed so that the possibility of failure is eliminated. However, some degree of failure in the rock around deep mine excavations is inevitable if mining operations are continued. The presence of failed rock constitutes a hazard the magnitude of which can be predicted by computer models from calculations of the energy change per unit area mined in stopes, or the field stress around service excavations. Empirical relationships between these calculable quantities and the incidence of rock failures and delays associated with them have been established. Experiments on the computer using different layouts enable the mining engineer to select the least hazardous of otherwise acceptable alternatives, and to predict the incidence of damage ahead of actual mining, so that appropriate measures to maintain an adequate degree of safety and productivity can be planned in advance.

In most exploration or mining grade data-sets, the presence of outliers or extreme values represents a significant challenge to mineral resource estimators. The most common practice is to cap the extreme values at a predefined level. A new capping approach is presented that uses QA/QC coarse duplicate data correlation to predict the real data coefficient of variation (i.e., error-free CV). The cap grade is determined such that the capped data has a CV equal to the predicted CV. The robustness of the approach with regard to original core assay length decisions, departure from lognormality, and capping before or after compositing is assessed using simulated data-sets. Real case studies of gold and nickel deposits are used to compare the proposed approach to the methods most widely used in industry. The new approach is simple and objective. It provides a cap grade that is determined automatically, based on predicted CV, and takes into account the quality of the assay procedure as determined by coarse duplicates correlation.

"SynopsisNew technologies used to manufacture high-quality components, such as direct laser sintering, require spherical powders of a narrow particle size distribution as this affects the packing density and sintering mechanism. The powder also has to be chemically pure as impurities such as H, O, C, N, and S causes brittleness, influence metal properties such as tensile strength, hardness, and ductility, and also increase surface tension during processing.Two new metal powder processes have been developed over the past few years. Necsa produces zirconium powders via a plasma process for use in the nuclear industry, and the CSIR produces titanium particles for use in the aerospace industry.Spheroidization and densification of these metal powders require remelting of irregular shaped particles at high temperature and solidifying the resulting droplets by rapid quenching. Spherical metal powders can be obtained by various energy-intensive methods such as atomization of molten metal at high temperatures or rotating electrode methods. Rapid heating and cooling, which prevents contamination of the powder by impurities, is, however, difficult when using these methods for highmelting- point metals. For this reason plasma methods should be considered.Thermal plasmas, characterized by their extremely high temperatures (3000–10 000 K) and rapid heating and cooling rates (approx. 106 K/s) under oxidizing, reducing, or inert conditions, are suitable for spheroidization of metal powders with relatively high melting points. Thermal plasmas for this purpose can be produced by direct current (DC) plasma arc torches or radio frequency (RF) inductively coupled discharges. In order to obtain chemically pure spheroidized powder, plasma gases such as N2, H2, O2, and CH4 cannot be considered, while Ar, Ne, and He are suitable. Neon is, however, expensive, while helium ionizes easily and it is therefore difficult to obtain a thermal helium plasma at temperatures higher than 3000 K. Therefore argon should be used as plasma gas. Residence times of particles in the plasma region range from 5–20 ms, but this is usually sufficient as 7–8 ms is required for heating and melting of titanium or zirconium metal particles in the 30 µm size range at 3500 K. In this study the melting and spheriodization of titanium powders was investigated by DC non-transferred arc and RF induction plasma methods. The powders were characterized before and after plasma treatment by optical microscopy and scanning electron microscopy (SEM) to observe if any melting or spheroidization had occurred."

The current application of copper-molybdenum (Cu-Mo) separation inhibitors is often associated with large dosage, high toxicity, environmental pollution problems. In order to solve these problems, a light sensitive Cu-Mo separation inhibitor LS（light sensitive inhibitor，abbreviated to LS） was developed. In this paper, inhibitory performance, photodegradation rule, and acting mechanism of LS were studied. The subsequent test results showed that, compared with traditional inhibitors, LS has shown comparative advantages, with lower dosage and good inhibiting effect. A series of flotation tests with LS as inhibitor were conducted on a Cu-Mo concentrate. A locked-cycle test showed that a molybdenum concentrate containing Mo 49.88% and Cu 0.6%, with 93.23% molybdenum recovery and a copper concentrate containing Cu 29.92%, with 99.99% copper recovery can be obtained. The photodegradation performance of the reagent was investigated under 365 nm, 254 nm and sunlight irradiation. The degradation of the reagents could be completely achieved by irradiation of three wavelengths of light. However, with the different wavelength of irradiation light, the degradation rate is different, the time required to reach 50% degradation rate being 3 h (254nm), 4 h (solar light) and 6 h (365nm) respectively. The inhibition mechanism on chalcopyrite was studied. FTIR study showed that LS could be adsorbed on the surface of chalcopyrite by chemical adsorption, which could enhance the hydrophilicity of chalcopyrite. Ultraviolet adsorption tests indicated that the adsorption capacity of LS on chalcopyrite surface was greatly affected by pulp pH value, and the proper pH value was 5-9. In block cave mining, rock fragmentation is a key parameter that influences the production level design and mine planning. Fragmentation occurs mainly by natural breakage during the caving process and in the draw column. The breakage that occurs within the column is known as secondary fragmentation. Secondary fragmentation has been successfully described using the block caving comminution model, which replicates the fragmentation mechanics between particles under drawn and vertical loads in a draw column. This model is based on a kinetic and population balance approach, in which non-normalized and normalized assumptions can be used depending on material and comminution system behaviour. In this paper, the non-normalized and normalized approaches are applied and compared to laboratory data to determine which assumption should be used for secondary breakage in block caving. Approaches are compared graphically, with the mean square error and the Fisher test with a false-rejection probability of 0.05. Based on a statistical analysis, the results show that the normalized model can be applied to all the rock types tested.

"Run-of-mine coal contains particles of different sizes with different specific gravities, and when this coal is crushed, the amount of material present in a particular density class changes. This alters the washability characteristics of the coal, which affects the quantity, quality, and separation efficiency of the gravity-based coal washing process. The degree of difficulty in washing a typical coal at a particular specific gravity depends mostly on the amount of material occurring within ±0.1 specific gravity range, which is known as ‘near-gravity material’ at that particular specific gravity of separation. In this paper, two numerical indices, namely ‘near-gravity material index’ and ‘index of washability’, are used to quantify the distribution of near-gravity material in different density classes and to evaluate the degree of difficulty involved in the washing process. The results of this preliminary investigation indicate the uniform distribution of near-gravity material in all density classes for finer size fractions, whereas for coarser size fractions more near-gravity material is present in the lower density classes, making the washing process more difficult at a lower specific gravity of separation. IntroductionThe prime objective of coal beneficiation is to remove physical impurities as effectively and economically as possible. The beneficiation process includes various operations on the asmined coal to make it more suitable for enduse application without destroying the physical identity of the coal. There are several coal beneficiation processes, but gravity-based separators remain the most efficient unit operation for removing the undesirable gangue material from run-of-mine coal. These separators exploit the difference in density between coal particles and gangue particles to effect a separation. The feed is introduced into an aqueous suspension of ultrafine magnetite with a particular density. The feed particles with a relative density less than that of the suspension (clean coal) float to the top surface of the suspension, whereas particles denser than the suspension density (gangue material) sink to the bottom. When the difference in density between the particle and the aqueous suspension is large, the separation is easy, but when this difference is less the separation becomes much more difficult since the settling velocity of the particles is very low. This lower settling velocity increases the probability that particles that should report to floats report to sinks, and vice versa, hence increasing the amount of misplaced material. Therefore, the degree of difficulty in beneficiating a typical coal at a particular specific gravity depends on the amount of material occurring within ±0.1 specific gravity range. This is known as ‘neargravity’ material, also termed ‘near-dense’ material, at that particular specific gravity of separation."

Dolomite is a calcium carbonate sedimentary rock that can be found all over the world. In its calcined form it is employed for water treatment or as an additive in iron production. Calcined dolomite is produced at the Wünschendorfer Dolomitwerk GmbH in shaft furnaces (kilns). Because of an expansion of the mined deposit, significantly higher extraction costs were expected. Therefore, the existing upgrading processes for the kiln stone fraction had to be adapted and improved. This paper presents a process optimisation which allows for an increase of the yield of calcined dolomite by 10 % due to a redesign of the crusher circuit and by an additional 5 % due to a comprehensive characterisation of the kiln stone fraction itself. Here the interdependency between the pressure drop in the furnace during calcination and the size distribution of furnace stones was used to increase the amount of fine size fractions in the furnace feed without deterioration of the calcination process. Exxaro installed their first ultra fines treatment plant at Leeuwpan Coal mine. The plant is now fully operational and results already show that the plant has great potential. The plant was designed and installed by DRA. Several challenges were faced during the installation due to the space constraints in the Leeuwpan plant. Efficiency tests were conducted on both modules after commissioning and showed very promising results. A lower ash product with a higher yield can be produced with the fine coal dense medium cyclones compared to the spirals previously employed.

This paper introduces the Quantified Value-created Process (QVP), a decision-making process for use in mine design and operation. The implementation of the QVP is founded on a ten-step rock engineering design process and a ten-step strategic planning process. The potential of this approach is demonstrated by examples of value created as a result of good research, design, and planning. The QVP is divided into two parts, namely, a ‘planning the process’ section and an ‘implementing the process’ section, and can be considered to be an extension of the risk approach. All costs, direct and indirect, associated with a significant mining decision (design, operational, investment) must be quantified in advance of committing to that decision, to determine the value that will be created in the short, medium, and long terms. Ethical values, associated with health, safety, the environment, public perception, and social aspects, may be difficult to quantify in economic terms, but must nevertheless also be considered. In contrast with a traditional risk approach, the QVP will identify the upside, and allow executives to make more informed strategic decisions. In this context it is essential to actively engage upper management in the decision process.

ST Equipment & Technology (STET)’s tribo-electrostatic belt separator technology allows for the beneficiation of fine mineral powders by means of an entirely water-free technology with high throughput and low energy consumption. The STET separator is suited for separation of very fine (<1 μm) to moderately coarse (500 μm) particles, in contrast to other electrostatic processes that are typically limited to particles >75 μm in size. STET has performed exploratory studies with several iron ores including tailings and experimental results to date have demonstrated that low-grade iron fines can be upgraded by means of STET tribo-electrostatic separator to commercial grades (58-65%Fe). Experimental results together with high-level economic evaluations indicate that scavenging processes involving low drying costs, DSO operations and tailings beneficiation offer a commercially viable processing method to recover fine iron that would otherwise be lost by traditional processing. Dry electrostatic processing of iron ore presents a clean, low-energy opportunity for iron producers to reduce costs and wet tailings generation associated with traditional gravimetric, flotation and wet magnetic separation circuits. Moreover, STET technology allows for mining waste utilisation and resource recovery from iron ore fines and tailings, therefore offering processors a novel method to recover fines that would otherwise be difficult to process to sellable grades with existing technologies. Advanced process and equipment analytics have been around for a while. However, with accessible IT infrastructure and site maturity, it is possible to analyse, monitor, and control processing plants and equipment easily. These various disparate systems provide different reports requiring the involvement of various personnel and attention to different reporting platforms. For efficient harnessing of the systems? capabilities, as well as effective improvement and monitoring of process and equipment, a single point of entry is required. A process and equipment optimization solution was required at a concentrator in South Africa, focussing on the product stream of platinum group metal (PGM) concentrate from the UG2 Reef. The investigation of data to identify strategies for optimization was required to allow visibility into plant operations to guide operators, an easier method to identify process loop problems, identification of imminent equipment failures, and advanced process control to optimize throughput and stability. A collaborative effort between the client and General Electric Intelligent Platforms (GEIP) investigated data-driven solutions to each of the problems. With the focus on process optimization and asset monitoring, as well as equipment monitoring, a combination of approaches was utilized to address the various problem areas that were identified. Each was implemented separately in the control layer of the plant IT infrastructure. The integration was done in a centralized web-based reporting tool that integrated the detailed results from the various solutions. On the process control side, monitoring of control loops was included by calculating performance statistics that were reported daily to identify sub-optimally performing control loops and indicating potential problems. The advanced process control solution for this site includes a surge tank controller, stabilizing flow through the flotation banks, and preventing the surge tank from overflowing or running empty. Equipment monitoring was investigated, for preventative maintenance, by making use of statistical data models to indicate imminent equipment failure. These predicted alarm events included the cause for failure, drilling down, and allowing focus on a specific variable for preventative action. The results included a more stable flow through the mill, with fewer stoppages due to surge tank overflows or running empty. The causes for process drift could be identified and operators could react early. Alarms warning of equipment failure 2½ and 4 months in advance were identified in an offline analysis.

A potential new rare earth extraction process has been suggested (Lazo, et al., 2017) (Lazo, et al., 2018) based on converting the rare earth elements to solid phase rare earth oxalates in an oxalic acid leach. Oxalic acid consumption is a significant issue in the process, therefore to improve the viability of this proposed new extraction method, a process to recover oxalate from the leach solution and recycle oxalic acid is required. A review of the literature and confirmation through thermodynamic analysis of the potential options identified precipitation of calcium or ferrous oxalate as the best potential options. The use of metallic iron to both provide ferrous ions as a precipitant and reduce ferric ions in solution would provide the most economical option, however slow kinetics and unreacted iron created significant issues with this process. The direct use of ferrous ions, while faster and more efficient, produced a precipitate with relatively poor solid/liquid handling characteristics and would require an intermediate stage utilising calcium in regenerating the oxalate. Utilising calcium chloride and oxide created very similar precipitates with better physical properties than the ferrous oxalate and that a reasonable proportion of the oxalate could be recovered before neutralisation of the solution induced precipitation of other phases such as iron oxy-hydroxides and calcium phosphate. The produced calcium oxalate was easily converted to oxalic acid and gypsum via immersion in sulphuric acid. It was also found that there is a significant loss of oxalic acid due to factors other than rare earth oxalate precipitation during leaching. This leads to a maximum oxalate recovery in the range of 50 %.

The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.
