The Imperial Smelting Process (ISP) for the simultaneous smelting of zinc and lead was developed at Avonmouth from the 1930's with activity intensifying in the late 1940's/early 1950's. Present operations are based around the No.4 furnace which was built in 1967. Development during the 1980's has been driven by the need to sustain operations at low metals prices and has been aimed at reducing manning whilst increasing output. Although hit by several major plant disruptions, progress has been steady, culminating in a ú10 million capital programme in 1988?89 to upgrade the operation. The most important technical developments, reflecting the needs of the 1990's have, in the sintering area, included improvements to feed conditioning and sinter quality, a 20% uprate in production capacity by debottlenecking, and pilot work leading to the installation of a Boliden-Norzink mercury removal plant. In the smelting area the ISP furnace has been rebuilt, with a redesigned bottom section to eliminate earlier operating sensitivities, and to achieve higher blowing capability, and at the zinc refinery the columns have been rearranged for more flexible operation and higher capacity.

The development, principles of operation and recent innovations relating to this enhanced gravity concentrating device are described by the inventor, followed by a description of application and consequent economic benefits in low grade alluvial gold deposits by a large scale user of Knelson Concentrators in the Northern Territory of Australia.

Increases in mining and production capacities can have a major impact on the productivity of a mining and production facility during the construction and commissioning period. With minimised production loss in mind, a multi-phase modular plant design was implemented on the Khumani Mine in the Northern Cape, South Africa. The first phase involved a run-of-mine (ROM) crushing facility and the subsequent modular processing facility with capacity for 8.4 million tons per annum (Mt/a) product. An interim phase comprising modular additions to the processing facility increased capacity to 10 Mt/a product, with tie-ins occurring during maintenance periods. The second phase involves a second ROM crushing facility and modular additions to the processing facility, increasing capacity to 16 Mt/a product. This paper outlines the design considerations and limitations with modular design that need to be considered and shows how effectively construction and commissioning were implemented within shut-down and maintenance periods.

The Convergence Confinement Method (CCM) is one of the frequently used methods that considers the ground response to the advancing tunnel face. The CCM analytical solutions represent stress relaxation on circular tunnel walls in a rock/soil media. The CCM analytical solutions is based on circular tunnel geometry and consider a hydrostatic stress field in a homogeneous isotropic rock mass condition. However, noncircular tunnel geometries, non-hydrostatic stress field, staged excavation process in a discontinuous anisotropic non-linear rock mass conditions are usually ignored in these analytical solutions. In this paper, we investigate the performance of the existing CCM analytical solutions developed for elastic and elastoplastic ground behaviour for circular tunnels. For this purpose, a finite difference analysis is conducted to compare the analytical results with the results obtained from Finite Difference Method (FDM) for a chosen rock mass condition. Results obtained from the investigation shows that floor, crown and wall displacement are 30%, 10% and 23% more, respectively, in a horse-shoe relative to a circular tunnel. This indicates that the application of analytical formulation tailored for circular tunnels would lead to inaccurate quantification of wall convergence in horseshoe-shaped tunnels. Production targets are the basis for almost every decision made by operations personnel in the daily operation of a concentrator. It is the production targets that determine how the plant is operated and therefore determine its efficiency. However, to achieve maximum plant efficiency production targets must be relevant to the process and achievable.In RoseberyÆs case, for many years, production targets were taken from budget data which, with the exception of mill feed tonnes and grades were carried forward from the previous budget. The zinc concentrate grade target was fixed at 57 per cent Zn, a long-term average; it was the accepted æstandardÆ for Rosebery. Historical data showed this target was never consistently achieved and plant efficiency was highly variable.Investigations into the possible causes for the variable performance ruled out plant and mechanical issues. Despite the Rosebery concentratorÆs age the plant and equipment are more than serviceable and reliable. The mineralogy of the ore and specifically the iron content of the sphalerite was found to be the most significant determinant of zinc concentrate grade. It was found with increasing frequency that the zinc grade of the sphalerite in the ore was below the zinc concentrate grade target. Consequently on these occasions attempts to meet the required concentrate target destabilised the process resulting in plant inefficiencies.Using the correlation between iron and zinc, data modelling was able to accurately predict the maximum zinc concentrate grade achievable for any ore type. By using on stream analysis instrumentation the operations personnel are now provided with constantly updated concentrate grade targets. By knowing the mineralogical limits of the ore at the time it is being treated process stability is maintained allowing plant efficiency to be optimised. Miners and mineral explorers are concerned at the increasingly hostile environment being generated towards their industry and their profession. There is little official or public recognition that the mining industry is essential for the maintenance of the country's standard of living; a large part of this hostile feeling is caused by the assumption that mining destroys large tracts of our attractive countryside. This paper presents a historic review of the impact on the countryside of the major land using groups commencing with the Polynesian migration. European farming practices, subsequent expansion of the urban dweller and the land management practices of the two Government Departments, Lands and Survey and New Zealand Forest Service who between them control half of the total land area, are discussed. Estimates of total land area to date, directly and indirectly affected by mining have been calculated and a broad estimate of 18 000 ha or 1/1500 of total land area is indicated; current annual mineral production requires some 240 ha. These gross areas take no account of subsequent land rehabilitation, its improvement upon the original in some cases and the recreational, historic and aesthetic areas gained. Comparisons are then drawn with some current land practices in New Zealand.

South African gold reserves extend to great depths. However, strategies for the mining of such deposits have changed only slightly over the past number of years. Regional support at depth is currently provided by rock pillars and backfill. Many problems have been experienced with these regional support practices at deeper levels. In this paper several alternative forms of regional support are described which include the use of concrete, the use of back area caving and confinement to strengthen pillars. These new concepts are supported by numerical and laboratory modelling and in situ results.

The New Zealand (NZ) Transport Agency’s Waterview Connection will complete Auckland’s Western Ring Route, a 47 km north–south motorway alternative to Stage Highway 1. The project is being delivered by the Well-Connected Alliance comprising the New Zealand Transport Agency (NZTA), Fletcher Construction, McConnell Dowell Constructors, Obayashi Corporation, Parsons Brinckerhoff NZ, Beca Infrastructure and Tonkin & Taylor.The project involves construction of 5 km of new motorway, nearly half of it underground connecting State Highway 20 (SH20) to State Highway 16 (SH16). The underground portion of the project incorporates twin 13.2 m inside diameter (ID) tunnels 2.4 km long, each carrying three traffic lanes, one for north-bound traffic and one for south-bound traffic. The tunnels are being driven by a 14.46 m outside diameter (OD) 2400 t, tunnel boring machine (TBM) shield that was assembled and launched at the southern portal. It will be turned and re-launched at the northern portal for the return drive to the southern portal where it will be disassembled. This paper presents two major temporary works elements contributing to the successful launch of the TBM: the TBM assembly crane platform and the TBM shove frame and associated components.Tunnel boring machine shield assembly – crane platformThe TBM shield was delivered to site in subassemblies ranging in weight from 100 to 380 t. It was initially proposed to use a 750 t crawler crane sitting above the tunnel portal headwall to assemble and disassemble the TBM. However, this did not have sufficient capacity to allow the TBM shield to advance clear of the tunnel before disassembly commences. To reduce the crane’s working radius a temporary steel crane platform was developed that is supported on the side walls of the tunnel approach trench. This has enabled a smaller, less expensive, 600 t crawler crane to be used and will allow the TBM shield to clear the tunnel before disassembly.Tunnel boring machine launch – temporary worksTo launch the TBM a purpose built steel frame was required for the TBM thrust rams to react against. The shove frame had to be able to transfer the thrust loads from the TBM shield to the ground below and thrust wall behind. A range of potential thrust loads and jacking patterns were examined to develop the design load cases for the shove frame. The shove frame was used to launch the TBM at the southern portal and to re-launch it at the northern portal. Hydrocyclones have widespread use as classifiers in applications such as mine fill preparation and coal preparation. A fundamental conflict often exists between recovery of all of the valuable material and maintaining the quality of the product. This conflict is a result of a portion of the feed material passing through the cyclone, effectively without undergoing any classification. This paper describes an investigation, undertaken as an undergraduate project in mining engineering at the University of NSW (Brook, 1994), into aspects of cyclones in which supplementary water injection is used in an attempt to reduce the amount of misplaced fine material reporting to the coarse product and hence improve the overall classification efficiency. In particular, the study concentrated on the effects of different modes of water injection. Two methods of introducing wash water into the cyclone body were investigated. A series of tests were performed on a laboratory hydrocyclone having provision for radial water injection at different levels through small orifices in the wall of the conical section, and a preliminary study was made of the performance of a novel cyclone in which the conical section had walls of a permeable polyethylene, permitting a uniform introduction of wash water over the entire surface.

The research, development and testing of a Blast Control Plug (U.S. Pat. #4,754,705) funded by the U.S. Department of Energy is described. The plug's function is to improve blasting efficiency through the enhancement of stemming effectiveness and thereby reduce drilling and blasting costs. The plug comprises a solid unit placed in the blast hole within the stemming column above the explosive. It is designed for use with back filled drill cuttings or any other suitable material The research and development program comprised the testing of the plug in small diameter holes in competent rock for both bench and crater blasting configurations and full scale field trials in multiple hole and row blasts using blast holes of from 76 to 387 mm in diameter. Test measurements included stemming displacement and velocity, face movement and extent, peak air over pressure and ground surface peak particle velocity. Data acquisition equipment included a Spin Physics SP2000 high speed video motion analysis system, and acoustic and seismic monitoring units. Substantial reductions in stemming ejection velocity or ejection elimination were achieved whilst reducing stemming length by up to 35% over conventional practice. Peak air blast pressures were also reduced by between 8 and 25 dB. A strong inverse relationship between rock face movement and stemming ejection velocity was found. The implications of the importance of stemming effectiveness in blasting and computer blast simulation is also addressed.

A geophysical technique of rock mass assessment for engineering purposes is being investigated and shows positive correlation with direct structural logging and mapping techniques for the detection of major geological features. The technique is cross-hole acoustic surveying incorporating high speed signal averaging, with a maximum hole separation in excess of 30 metres in hard unfractured rock masses. The bulk of the field test work was carried out in open stopes in the copper ore bodies of Mount Isa Mines Limited. The investigation forms part of an integrated study of blasting in mining, aiming for fragmentation control through blast design modification. The rock quality factor, Q, is presented as a blasting index and can be determined for a significant portion of a production stope.

This paper examines the practical limitations that affect the measurement of stress in rock. As most rock stress measurement is conducted through the invasive process of drilling a hole in a rock mass, the nature of the rock and its response to being drilled form the basis of the stress measurement process. The prime techniques to measure stress down a borehole are to conduct hydraulic fracturing and its variant hydrojacking, overcoring, and the examination of the borehole wall for breakout or tensile fracture. It is also possible in some circumstances to use the sonic velocity within the rock mass as an indicator of the stress situation. Other structural indicators of stress such as joints, faulting and intrusions are useful but may not reflect the current stress situation within the rock mass. The variability of stress within the rock mass also needs to be considered as it is quite unusual to have a monotonic stress situation throughout any rock mass. The outdated concept of measuring the far field stress in a few measurement for use in a numerical model is quite dangerous. It is essential to make multiple measurements and to generate an understanding of its distribution in some form of model before stress can sensibly be incorporated into underground design. The completion of the Hot Strip Mill at the Port Kembla works of Australian Iron & Steel Ltd., makes possible the production of steel plates and wide strip of a quality and in quantities not possible previously in Australia, and will also enable the production of tinplate to be undertaken in this country.The site chosen for the mill was a mud fiat underlain by a hard stone bottom at 5, to 801 feet below the surface; and a total area of one hundred acres was reclaimed to a level of 20 feet above the original surface.Three adjoining buildings were constructed to house the slab receiving yard, mill equipment and electric drive, together with the plate finishing line.After slabs have been heated to 2250°F at a rate of 90 tons per hour, they are transferred to the vertical scale breaker which is the first stand in the hot roughing mill. Here the primary furnace scale is first cracked and then blasted off by high velocity water descaling sprays.The next stand is the horizontal scale l;Jreaker, where any remaining primary scale is broken and then blasted off. After descaling, the slabs pass to the broadside mill, where short slabs are turned and rolled on broad side for wide plate.The next step is a slab squeezer which squares up the edges after broadsiding ready for the reversing mill. This is the finishing stand for plate and the last roughing stand for strip, which then passes to the finishing mill.The hot strip finishing mill consists of six stands with a maximum finishing speed of 2,230 feet per minute. Real-time data collection and plant historians are becoming common place in mining and processing plants. This vast quantity of data must be turned into easily accessible and actionable information for all levels of the organisation.Queensland Nickel use a combination of Microsoft and SAP business intelligence tools to collect, cleanse, aggregate and present plant information to the appropriate people for supporting decision making in the business. SAP Business Objects, for visualisation, and SAP MII, for integration, allows complex and accurate metrics to be delivered as real-time dashboards. Designing a rigid data management architecture to segregate the data collection, integration and logic and visualisation into distinct logical layers, allows for rapid report development and greatly assists with IT maintenance, while also minimising the complexity of any customised programming. This type of architecture ensures a common data source for all business reports, ensuring one version of the truth. The past few years at Queensland Nickel have seen process and maintenance engineers spending considerably less time collecting and integrating data and spending more time analysing what is happening in the plant. Real-time reports and dashboards have been developed around the business needs rather than around the data. Two years ago Queensland Nickel introduced an employee bonus scheme based upon meeting monthly performance targets; an easy to use dashboard that allows everyone, from operators through to management, to monitor these metrics day-to-day.

The key to the successful debt funding of a new mining project, whether in economically established or developing nations, is the submission of a comprehensive feasibility study. The feasibility study forms the basis from which the resource banker can construct financial models which govern the amount of available funds, the conditions which control the supply of such funds and the time period over which the loan may be repaid. The bank will wish to ensure that the feasibility study is the best representation and confirmation of reality possible because this model is the basis of the loan security package. Thus the study will be vigorously interrogated by independent experts in all its elements including the ore reserve, mineability, metallurgy, operating and capital cost profile, environmental factors and management.

Drill monitors for blasthole and exploration drills have been available to the mining industry since the 1970s. The early monitors were pen strip chart recorders which were developed for the oil drilling industry and adapted to mining. They recorded drilling parameters such as depth, pull-down pressure, torque, RPM, and bailing air pressure. While these recorders could generate a large volume of paper, the amount of useful data was minimal. The data was not summarised and required an engineer to interrupt the chart traces. Being a mechanical recorder, the devices were also susceptible to frequent failures.

The pellet qualities primarily depend upon the thermal profile and gaseous environment during induration. During the induration of the pellet, it undergoes physical as well as chemical changes. Physical changes are mostly due to sintering and chemical changes are due to carbon burning inside the pellet. The effect of carbon on sintering is investigated on a single pellet scale using an optical dilatometer. Sintering is a complex process that involves transportation through various mechanisms. Sintering is quantified in terms of sintering ratio and the kinetic parameter, exponent ‘n’, under isothermal conditions is deduced using the power law equation. The value of n can be used to estimate the sintering mechanism at different isothermal temperatures. Also, the activation energy is calculated using the empirical Arrhenius equation. The activation energy of 0 per cent coke and 1 per cent coke-containing pellets are 531.0 kJ/mole and 552.6 kJ/mole respectively. The order of magnitude of activation energy suggests the same mechanism in both cases. Although the mechanism of sintering is the same, 1 per cent coke-containing pellet sinters more at any isothermal temperature.

Farming on bauxite residue using screw propelled equipment (SPE) has been commonly practised to accelerate dewatering and as it promotes consolidation and enhances storage capacity. However, it is unclear when and how often farming should be conducted during the transition of bauxite residue from slurry to dry solids and how deep each slurry deposition should be. To address this issue, three desiccation tanks were established in the laboratory to investigate how much farming could enhance the desiccation and consolidation of tailings. The cuboid tanks, of 350 mm in height and 300 mm in width and length and with an opening on the top, were placed on load cells to monitor the water loss during desiccation and were instrumented with moisture and suction sensors designed and developed at the University of Queensland to measure the water content profile of the residue. The bauxite residue, composed of silt-size particles with low plasticity, was hydraulically deposited in the tanks as a slurry at 27% solid content, resulting in 100 mm depth of solid material settling. Evaporation was enhanced by placing two identical electrical fans above the tanks. Two phases were conducted. In the first phase, the two tanks were left untouched for evaluating non farmed conditions and for calibrating sensors, while in the second phase, three tanks were subjected to atemporal farming using purpose-built screw propelled equipment. The experiment was terminated when the residue was completely desiccated. This paper reports on the instrumented tank set-up and the results obtained to date.

Over the last decade computers have become an essential element in assessing the economic feasibility of mining new mineral deposits and in assisting a variety of related support functions. A broad overview is given of the many technical application areas where computers are contributing to the mining industry with reference to work being done on the evaluation of drill hole information, mineral inventory modelling, ore reserve estimation, financial analysis, process simulation, process control, workshop job scheduling, PERT applications, and com- puter aided drafting. In all these areas the computer has greatly reduced the manual effort involved in looking at alternatives. It has had a significant effect in eliminating delays in revising calculations, or rescheduling activities to incorporate new data or cater for changing conditions, while at the same time providing more accurate and prompt information for the management decision making Process.

As part of a general review of processing double refractory ores through Barrick GoldÆs autoclaves /carbon-in-leach (CIL) facility at Goldstrike, a study was made to evaluate the use of surfactants for reducing the loss of gold during cyanide leaching of preg-robbing gold ores. Consistent improvement of gold recovery was observed with surfactants at various testing conditions.
