The drive to reduce water usage globally has led to the mining industry reassessing its water usage - owing to past environmental degradation due to effluent discharge, tailings disposal and process water seepage into the water-table (Haggard et al., 2015). Factors such as water scarcity and environmental restrictions have created the necessity for recycling of process water in mining and other industries. Water recycling, however, causes an accumulation of ions in the process water, which may affect the strength of reagent action on the target mineral and in turn critical aspects of flotation may be impacted. Prior studies have shown that certain ions have specific effects on flotation: for example, calcium and copper have been found to enhance the adsorption of depressant onto gangue (Feng et al., 2013, Wang et al., 2016). Calcium and sulfate ions have been seen to give a higher concentrate grade than other ions present in process water (Manono et al., 2012). An increase in ion concentration will increase the mineral grade due to a decrease in entrainment (Corin et al., 2011). An analysis of the state-observability characteristics of a dynamic tank-to-tank model of a flotation bank indicates that the concentrate-flow rate of each tank can be estimated from accurate measurements of the pulp height in each tank and the final tailings flow-rate exiting the final tank. Therefore, there is an opportunity to construct an observer (model-based soft-sensor) which can estimate the concentrate flow-rate of tanks in a flotation bank. The concentrate flow-rate, i.e. mass pull, is generally measured by means of froth image analysers on industrial plants. A model-based soft-sensor will not only provide a means to validate froth image analyser results, but could potentially substitute them as they are less expensive to implement and maintain. De Beers' Finsch Mine is situated in the Northern Cape province, 170 km northwest of Kimberley. The concentrator facility, designed and constructed by Bateman Engineering, was commissioned in 1967 and upgraded in 1979 using diamond liberation and extraction technology available at the time of design. Since then significant advances in diamond processing and technology have been made and these -have been incorporated into the new main treatment plant and recovery plant flowsheets, making diamond liberation and recovery from the Pre-1979 dumps a viable economic option at Finsch."

The flotation plant tailings at Kamoa Copper Mine concentrator were found to contain a high proportion of extremely fine particles. The potential issues with settling these fine solids were resolved by the use of a poly-di-allyl-di-methyl ammonium chloride (DADMAC) coagulant, Flobead DB 45 VHM, in conjunction with a standard anionic polyacrylamide flocculant. This paper outlines some of the issues encountered and how they were resolved at the Kamoa concentrator. The potential to use this process and technology at other sites is also considered

A furnace freeze lining is necessary for safety and economic reasons in several smelting operations. The integrity of the freeze lining is put at risk by furnace power imbalances. Although numerous models have been derived to model the growth and depletion of the freeze lining due to power imbalances, no model exists for thermomechanical damage to the freeze lining. This study provides an initial pathway for modelling thermomechanical damage to the freeze lining in an ilmenite smelting furnace using information from the literature and experimental work. A methodology under the framework of continuum damage mechanics is proposed to model mechanical damage to the freeze lining due to phase changes, thermophysical changes, and constrained thermal expansion. Drill cores of solidified slag ingots were used to represent the freeze lining. The modified power law proved to be the best predictor of the softening response of the drill cores. Damage driving parameters were extracted from the raw data, and governing equations of the parameters with respect to temperature were derived for use in a finite element method (FEM) code.

Practical mining aspects should be considered when conducting pillar designs for bord-and-pillar layouts. The current methodology for pillar design will result in increasing pillar sizes with depth. This affects the extraction ratio and will result in onerous ventilation requirements when cutting large pillars. A holistic approach, including all mining engineering requirements, is required to ensure that the rock engineering designs are optimized to ensure efficient mining operations and sustainable production. Bord widths should not only be a function of the rock mass ratings, but should also be selected to fit the specifications of the mechanized equipment. The use of a ‘squat pillar’ formula for hard rock is discussed in the paper and the formula based on the exponents of the Hedley and Grant pillar formula, is explored. The effect of abutments and geological losses on average pillar stress is also explored. These factors must be considered when designing layouts at increasing depths.

"Mineral reserve statements as well as optimizing mine planning require a block model with grades for each mining block. A cut-off grade is determined by considering the mining costs as well as the expected revenue for each block. These grades are estimated using various techniques, but in reality there is uncertainty in the grade values. These uncertainties result in two types of error. A type I error is where material is classified as ore and mined, but the true value is below the cut-off grade and the material is therefore waste. This material constitutes dilution. The type II error is where material is estimated to be below the cut-off grade and is classified as waste, whereas the true grade is actually above the cut-off grade. This material is not mined and the value is lost.This research considers the value of the lost ore and the costs of dilution under various degrees of uncertainty. Simulation using @Risk and mixed integer linear programing (Excel Solver) is used in a financial optimizer model to maximize either profit or net present value. This is applied to four Witwatersrand tabular gold deposits to investigate the impact of block grade uncertainty on cut-off grades.When optimizing for profit, value may be added by adjusting the cutoff grade slightly downwards. When optimizing for NPV, value may be added by lowering the cut-off grade significantly for the lower discounting rates. At higher discount rates, the lowering of the cut-off grades should be reduced, and in some cases an increase in cut-off grade may be required. Each mine reacted differently to the optimization and thus there is no single rule that can be applied across all tabular Witwatersrand gold deposits."

As the orebodies become more complex and lower grade, there is an increasing demand from crushing circuits for a finer product. When the product from a crushing circuit does not satisfy the requirements of the downstream processes, the cost of production increases. Thus, enhancing the performance of cone crushers through optimisation of their operating factors becomes important. One of the key factors affecting performance of cone crushers is the filling of the crushing chamber during the operation. The effect of varying the filling of the crushing chamber of a cone crusher was investigated. To assess the crusher performance, parameters such as crusher capacity, power utilisation, and reduction ratio were used. Extensive plant trials were conducted to obtain samples and operational data when the crusher chamber was 50% full (half-full) and 100% full, which is 300 mm above the top of the crusher chamber (super-choked condition). The results indicated a 62% difference in the crushing capacity when the crusher was operated in a super-choked condition compared to the half-full chamber level. In the super-choked condition, the size-specific energy at 12.7 mm was 20 % lower than that of the half-full condition. The Bond ball mill work index (BBWI) of crusher product indicated that the BBWI of the product of the super choked condition is 5.6% less than that of the product of half-full condition. This can be attributed to the generation of micro cracks in particles due to increase in the interparticle breakage when the crusher was operated in the super-choked mode. A range of supported gold catalysts was prepared by ion exchange, varying many of the preparation variables, including concentration in the precursor solution, washing procedure, as well as drying and calcination procedures. These catalysts have been characterized extensively. TEM images show essentially the same crystallite size distributions, between 2?5 nm, for almost all catalysts, the only exception being catalysts not washed in ammonia, which did not show any small crystallites. Additional characterization with SEM yielded an interesting discovery. Catalysts that appear identical on the TEM also contain some large crystallites in the range of 50?500 nm. Differences in dispersion due to the drying procedure not seen on the TEM can now be observed. Oxygen chemisorption is being investigated as an additional method to characterize gold based catalysts to complement the typically used electron microscope techniques.

Pressure leach autoclave circuits are employed in the leaching of ores, concentrates, mattes, alloys and intermediates for the recovery of metals into solution. Once the metals are extracted into solution, the value metals can be recovered by hydrometallurgical means such as by purification followed by electrowinning, hydrogen reduction, pyrohydrolysis, crystallization and other unit operations. In many of these integrated flowsheets the pressure leach step is pivotal to the recovery of the value metals from the host material. Furthermore, the autoclave circuit invariably is a high capital cost component of the plant and an area that is carefully scrutinized when debottlenecking and capacity increases are being considered. This paper identifies a unique proven way of increasing the capacity of existing or new exothermic pressure oxidative leach autoclave circuits by as much as two or three times.

To improve the flotation performance of chalcopyrite collector, 2-(tert-butoxy)ethyl xanthate (TBEX) and its derivative O-(2-(tert-butoxy)ethyl)-N-ethyl-thionocarbamate (TBEETC) were designed and prepared by the introduction of a 2-(tert-butoxy) ethyl group into xanthate and thionocarbamate. TBEX and TBEETC were both prepared via the one-pot method with superior efficiency, which has significant commercial implications. The micro-flotation tests demonstrated that compared with sodium isobutyl xanthate (SIBX) and O-isopropyl-N-ethyl-thionocarbamate (Z-200), TBEX and TBEETC both possessed better collecting ability and selectivity for chalcopyrite. DFT calculations and XPS were utilised to investigate the flotation mechanism involving TBEX or TBEETC and chalcopyrite. The results demonstrate that although 2-(tert-butoxy) ethyl group does not interact with minerals directly, its introduction reduces the energy of HOMO, so that they can better accept electrons instead of donating electrons which leads to better interaction with copper atoms rather than iron atoms. "Underground coal gasification (UCG) is an unconventional mining method that converts coal in situ into a fuel gas that can be used for electricity generation. Residue products from UCG have the potential to leach into surrounding groundwaters. The geochemistry and leaching dynamics of these products are explored in this study. The products include char, ash, and the heat-affected zone in the surrounding rocks. Core samples from the pilot plant at Majuba are the first ever to be recovered from a UCG cavity in Africa, and they give key insights into the geochemistry of the gasification zone. Mineralogical and chemical analyses were performed on the samples, and acid-base accounting (ABA) was used to predict the acid-producing capacity of the gasification zone, particularly for char samples. Some of the char contained pyrite, although not all samples were acid-producing as determined by the ABA analysis. The ABA results showed that some of the unburned coal has moderate levels of sulphur, which could be the driving medium for acidic conditions. The ABA analysis indicated that water in contact with the gasification zone would eventually have a pH lower than 7, which could lead to acid rock drainage. These results form part of a preliminary investigation into the geochemistry of the reaction zone, post gasification. IntroductionUnderground coal gasification (UCG) is an unconventional mining method that converts coal in situ into a fuel gas that can be used for industrial purposes, including electricity generation. The gasification process leads to the formation of a cavity composed of char, rubble, and void space (Bhutto, Bazmi, and Zahedi, 2013). Residue products from UCG have the potential to leach into groundwater. These products include char (devolatilized coal), which can generate acid rock drainage (ARD). ARD is caused by the oxidation of sulphide minerals, which acidifies the leachate, thus increasing the solubility of some environmentally toxic metals (As, Cd, Hg, Pb, Zn, etc.) (Bouzahzah et al., 2015).The main source of ARD is oxidation of sulphide-bearing minerals due to interactions with oxygen, water, and microorganisms (Simate and Ndlovu, 2014; Kefeni, Msagati, and Mamba, 2017; Bouzahzah et al., 2015). Although ARD occurs naturally, it can be enhanced by mining activities that escalate exposure of sulphide minerals to water, air, and bacteria (Simate and Ndlovu, 2014). At the Majuba pilot plant, the unburned coal remaining in the cavity has been in contact with groundwater since the gasifier was shut down in 2013. It is possible that in a commercial UCG plant, most of the coal will be consumed and no unburnt coal will be left in the cavity. Most of the sulphur will be converted to H2S during the gasification process and transported with the syngas to surface, where it can be removed and captured as elemental sulphur."

Mining operations are generally reluctant to install high-cost sampling systems at operations that have been functioning for many years. The principal objection to installing appropriate equipment to extract correct and representative samples in process flows is the time and costs involved. The Theory of Sampling (TOS) provides a structured framework for identifying and quantifying the errors and bias associated with any sampling event, but this may be insufficient to initiate substantial investment in correctly designed sampling equipment. Financial losses arising from substandard sampling installations are usually disregarded because the value-add from a good quality sampling solution is invisible, but the cost is quite obvious. Depending on the needs, a less-than-perfect or fit-for-purpose sampling solution may be acceptable, provided the magnitude of sampling errors is understood and the assay results are interpreted accordingly. Categorical levels of acceptable accuracy and precision can be established depending on the sampling position in the mining value chain and the nature of the decisions to be made. The objective benefits of proposed fit-for-purpose sampling solutions should be presented to relevant decision-makers in such a way that adverse subjective decisions are countered so that appropriate solutions are implemented. Practical examples of the benefits from motivating the implementation of fit for purpose sampling solutions at sampling facilities around the world are provided.

The study investigates the effect of prior corrosive exposure on crack growth resistance behaviour of thin sheet (3 mm thick) aluminium alloy 2024-T3 at slow strain rates. Compact tension specimens were exposed to standard corrosive environments that simulate accelerated atmospheric corrosion attack. Two corrosive environments were considered – an exfoliation corrosion (EXCO) solution and a 3.5 wt% sodium chloride solution. The unloading compliance R-curves of the two-hour EXCO-exposed specimens revealed a significant degradation of approximately 11% in the crack growth resistance behaviour (Kc_e values) compared to the baseline (air-exposed) values. Furthermore, secondary intergranular crack formation was also revealed in the plastic zone ahead of, and adjacent to, the crack tip of these specimens; which formed during the crack growth resistance loading. It is postulated that the observed degradation of the Kc_e values of the EXCO-exposed material is due to hydrogen embrittlement since the exposure times for the EXCO evaluation were limited to ensure that uniform corrosion dominated; that is, significant penetration of corrosion damage and pitting due to localized corrosive attack did not occur. The sodium chloride-exposed specimens revealed a similar degradation (13%) after 24 hours exposure. However, slight intergranular corrosive attack and isolated pitting were observed on the exposed surfaces prior to crack growth resistance loading, resulting in notch effects that could assist in crack growth. Pitting and intergranular corrosion were, however, not observed at the pre-crack tip. The relative contributions of the notch effects and the hydrogen embrittlement during the degradation of the KR performance are, therefore, unclear.

This paper sets out to consider a specific type of corrosion protection system, which is referred to as a Duplex Coating system. The dictionary describes a duplex system as consisting of two elements or a “twofold” composition. The duplex system described in this presentation is such a two-part corrosion protection coating, viz, hot dip galvanizing as the firm base or primer, followed by a top paint system designed to combat severe corrosive environmental conditions encountered in nature. In principle, the duplex system is a cost effective and balanced, designed coating that is suited to the environmental conditions and service life requirements.

The complexity of metallurgical processes in the non-ferrous metals industry. especially changes in the process conditions in combination with a diversity of metal processing furnaces, requires a precise knowledge of the system for the selection of refractory products. However, particular importance is still focused on the specific refractory consumption being as low as possible. The addition of recycling material with a high amount of impurities and the increase of low-grade ore concentrates used in the base-metals industry also entails a significant change of slag chemistries, process temperatures, etc., which influence the performance of already approved linings. This acknowledgement of process changes with decreased brick lifetimes provided the motivation for RHI AG to develop high-performance refractory bricks especially for non-ferrous metals applications. The internal laboratory tests with fayalitic slag showed very promising results compared with our approved magnesia-chromite bricks for this application. In order to identify suitable refractory products and to improve the life of the refractory lining, innovative product development has to be undertaken. In addition, the practical corrosion testing methods and facilities available within the RHI Technology Center, such as the induction furnace and the rotary kiln test equipment, allows the best possible understanding of brick wear at a laboratory scale. Based on the results of the test work, the optimal refractory solution can be recommended for a field trial at the customer?s site.

Most flotation plants use a static reagent scheme, i.e., a set combination of collectors, frothers, and modifiers. This scheme is usually developed and refined over time to deliver optimal (not necessarily the highest) performance when the major ore types are fed to the plant. However, when ore types or mineralogy coming to the plant change substantially (and this often happens as different areas of the pit(s) are mined and crushed at the same time), there are upsets in the process, typically leading to lower recoveries. Adapting to this variability is usually done only when performance drastically suffers, and the changes made may be too late and bring additional variability in performance. The premise for SmartFloat™ is that the reagent suite needs to be dynamic, adapting continuously to changes in the ore and operating conditions. Solvay has combined advanced analytics and data science techniques with its expertise in flotation reagent chemistry to systematically and automatically achieve the above, and in real time. Thus, SmartFloat™ is optimizing the reagent suite continuously, removing the additional variability created by belated human interactions resulting in a better and more stable process. In addition, this advanced approach allows for continuous improvement by identifying poor performing ore domains and improving the reagent suite using Solvay’s FM-100 approach to design appropriate solutions.

Geochemical and mineralogical datasets from Tropicana Gold Mine, Australia, have been used to define ore fingerprints. VNIR/SWIR spectral data were represented by four normalised wavelength regions and were clustered to form spectral classes. Sequentially, these spectral class proportions within a block and collocated XRF data were clustered to form material types (fingerprints). The material types were related to an Equotip-BWi correlation. These correlations can be used to extrapolate a hardness signature and generate a BWi proxy for different blocks. The combined fingerprints and BWi proxy can assist as a tool for enhancing the prediction of comminution behaviour. They can explain specific domain-related hardness variations. For example, one material type could be separated into a softer (~15-18 kWh/t), and harder (>20 kWh/t) material blend. This was accomplished using the commonly overlooked VNIR region at 605 nm. This outcome has significance for blending strategies.
