"Crushing and screening theory and application has remained fairly consistent in the last 50 years. The application of such equipment is guided by varied formulaic conventions and rules that due to the entropic nature of the process, remains more an art than a science. The variability of conditions creates an environment in which trial and error becomes the principal means of process balance and control. This paper illustrates some of the theories behind the process, plus other assumptions, postulates, myths and misconceptions that exist within the crushing and screening industry.INTRODUCTIONContinuous material balance calculations are habitually performed in the design of new comminution circuits as well as in the valuation of existing circuits. A continuous material balance calculation is one in which the input rate of material is equal to the output rate for each unit functioning in the circuit. At continuous analysis, there is no accumulation or losses of material within the system, as it is when performing a discrete event analysis.In order to produce viable and manageable mine-to-mill material, whether it is ready to leach or ready to mill, we must reduce the material in a series of stages. The power demand increases as the material size decreases, as it is when folding a piece of paper successively. As with the paper, there is a crushing size limitation that is a consequence of the mineral properties such as work index, moisture, viscoelasticity, etc. Comprehensive knowledge of crushing plants in both the aggregate and the mining industries show that, after three stages of crushing, a particle size distribution originating from a blasted deposit can be reduced from an nominal maximum size of 500 mm to a nominal maximum size of 12 mm. if the last stage of crushing is set in closed circuit, the screen openings will be able to yield a smaller top size.Achieving steady and continuous material balance poses major difficulties as crusher lose their settings, screens blind or peg, and material characteristics change geographically or seasonally. Overloading conditions in crushers and screens are nothing but counterproductive, and the net losses of an unbalanced circuit can be overlooked when mining operators are paying a lot more attention to the evermore complex systems downstream.It is not simply the crushing of the mineral but achieving the right size for the downstream milling process that will yield the maximum amount of energy savings."

"Mohawk Garnet has been operating a small pilot plant near Sudbury, Ontario for several years attempting to produce commercially viable garnet. The challenges of operating a pilot scale mining, processing, and product handling operation as a full time plant have led Mohawk Garnet to seek a better way. In co-operation with Mohawk Garnet, Outotec (USA) Inc. has taken on the technical and design challenges of increasing garnet product from twenty tonnes per day to two hundred tonnes per day.Outotec performed a comprehensive test and flowsheet development program applying Outotec’s density separators, spirals, flotation, and other technologies to design a successful process for the separation and recovery of the valuable garnet for Mohawk.This paper explores the test program, the process flowsheet development work, plant design and preliminary engineering of a new garnet processing. The various technical challenges, process technologies involved, and design concepts will be discussed.INTRODUCTIONMohawk garnet has been operating a small-scale garnet mine and process plant in Wahnapitae, Ontario near Sudbury.The current operation was intended to be a pilot plant and so only produces 20-25 tonnes of garnet concentrate per day. The garnet is bagged and sold for use as abrasive. The process is inefficient with low yields, poor material handling and very high cost per tonne. Mohawk garnet approached Outotec to help them improve their garnet process and transform themselves into a larger scale and more efficient operation."

JUST as the ancients used the products of their crude mining endeavors to fashion tools with which to make digging easier, so today mining enterprises are dependent upon the very metals they mine for the efficient conduct of mining and metallurgical operations. In fact, the outlet afforded by the production of minerals in the United States is no mean market for the nonferrous metals. I believe that mine managers frequently lose sight of the opportunity they have to select from competitive products those which will help the market for their own metal output. For example, some years ago a large lead mine used storage-battery locomotives for its haulage, common practice, of course, throughout the United States. These particular locomotives, however, were powered not with the ordinary lead storage battery but by a competitive battery product made from an imported metal. After studying this situation, the manager saw how he could help himself by purchasing a product made from his own mineral output, and in his next order turned tip the use of the lead storage battery.

Although much talked about, social licence to operate (SLTO) is a relatively new concept that has been deemed as one of the four biggest business risks to a mining project over the life-of-mine. There is no accepted single definition of SLTO and this author understands SLTO to be stakeholder perception of the legitimacy of a project, a company or an industry. At a specific site, and across different sites within the same organisation, SLTO ranges through different levels according to stakeholders’ degrees of acceptance in time and space. Management of SLTO is vital for the mining sector but is difficult as it is informal and intangible. Although there are no key performance indicators, there are certain indicators that enable relative measurement of the ‘level’ of the SLTO. Because of the importance of the SLTO, information management during the entire life-of-mine, from exploration to rehabilitation, becomes crucial for the continued operation of a project. This paper deals with the analysis of pillar failure in a room and pillar mining operation of a deep underground coal mine. The incident here involved the failure of more than 100 pillars. The mechanism of pillar failure (bump/squeeze) has been studied in detail. The analysis consists of inmine eyewitness observations, laboratory experiments and analytical study of the pillar failure area using finite element technique. Results indicated that the mechanical properties of coal, roof and floor, geologic condition, and the method of operation have affected the mode of pillar failure. Hard roof and floor prevented roof caving and floor heaving in the gob area creating an inhomgeneous stress field on the pillar. This condition developed a yield zone and a core zone in the pillar. Progressive increase of vertical stress further increased the yield zone of the pillar and reduced the core pillar leading to a total squeeze of the pillar. However, the analysis indicated that the pillars were liable to bump provided any sudden shift of load occurred on the core pillar due to some dynamic shock imparted by a local failure of the immediate roof (slickenslided area) or during splitting.

A discrete fracture network (DFN) approach involves numerical modelling that explicitly represents how defects may be spatially distributed through a rock mass. A DFN is a 3D realisation of the ‘smaller scale’, non-deterministic defects; it is not an attempt to model larger, deterministic structures that should be identified as part of an engineering geology model. The approach utilises structural data in stochastic analyses to give a range of possible models that provides a tool for visualisation and analysis of a rock mass and indicates the potential large-scale slope or tunnel performance and stability.Stochastic fracture modelling for rock mass characterisation has significantly advanced over the past 25 years. With recent improvements to field data collection and computational power, it has become recognised internationally as a valuable tool for modelling some geomechanical problems encountered when designing excavations in fractured rock masses.This paper provides an introduction to the DFN approach, particularly the necessary input parameters and derivation of these from typical structural data sources, such as boreholes or scan line mapping. Of particular importance for engineering applications is validation of the simulated fracture network and techniques for doing so are discussed here.CITATION:Weir, F M and Fowler, M, 2014. The National Institute for Occupational Safety and Health (NIOSH) identified hearing loss as the most common job-related disease in the United States in its 1996 National Occupational Research Agenda. Previous studies by NIOSH have shown operators of surface drill rigs without cabs are commonly exposed to A-weighted sound levels exceeding 90 dB. During hammer-drilling, A-weighted sound levels exceeding 100 dB were recorded at the operator station. NIOSH collaborated with a local drilling company to design and install a partial cab between the operator and the drill steel in an effort to reduce the sound level at the operator station. Sound level measurements in the field show the partial cab reduces the A-weighted sound level by 5-9 dB at the operator’s left ear and 2-5 dB at the operator’s right ear while hammer-drilling. This paper will briefly discuss the preliminary design of a cab and the testing of materials for construction of the prototype. Explanation of the ideas behind the prototype design and fabrication will be covered. Finally, the field test method and results will be discussed in detail.

This paper describes the full-scale field load testing of three deep foundation units using the Osterberg Load Cell. The load tests were completed on three separate projects, two in Massachusetts and one in New York. The Massachusetts projects involved the load testing of two 18-inch O.D. concrete-filled steel pipe piles over water for railroad bridge reconstruction projects in Revere and Saugus/Lynn. The New York project involved the load testing of a 24-inch diameter drilled shaft socketed into sandstone on land for a building foundation in Rochester. The 18-inch O.D. piles were loaded to failure at jack pressures of 142 to 215 tons. The drilled shaft was loaded to failure at jack pressures of approximately 450 tons. The loading testing procedure is described and the results of the three tests are presented. The advantages and disadvantages of the Osterberg load cell for load testing of deep foundations are discussed.

The Barrick Osborne concentrator has gone through a number of upgrades since commissioning and has increased production from the original 119 t/h design capacity to a milling throughput of 265 t/h in 2008. This was achieved incrementally over several years, by maximising operating efficiencies, in order to minimise capital expenditure, and take advantages of economies of scale; but more importantly it was reached with no measurable loss of recovery. Osborne currently processes a blend of underground and open pit material from the nearby Trekelano deposit. Following primary/secondary crushing, the material is processed through a rod/ball mill grinding circuit ahead of rougher/scavenger flotation that produces a copper concentrate. Osborne was seeking a further increase in plant throughput of the order of 15 per cent, but at more sustainable levels of secondary crusher plant utilisation. In early 2008, Osborne contracted Metso Process Technology and Innovation (PTI) to review the entire process from run-of-mine feed to final copper concentrate. This review would be done concurrently with surveys of both the crushing/grinding and flotation circuits being performed at the same time. The outcome would be a steady-state model of the complete flow sheet allowing the crushing/grinding model to interact with the flotation circuit model, such that overall process optimisation was possible. This was to apply both by exploring the operating limits of the currently installed plant, as well as looking at the logical next stage of capital plant expansions. Surveys of the crushing and grinding circuits were conducted at the Osborne concentrator in May 2008. The main objective of the surveys was to review the potential of increasing grinding throughput whilst maintaining the flotation feed 80 per cent passing size. This would also require improving the efficiency of the crushing circuit which was already operating in excess of 80 per cent of the time. Steady-state simulations were performed using the developed circuit models to identify opportunities to increase throughput and alleviate high circulating loads in both the secondary crushing and grinding circuits. Due to operational changes, the recommendations resulting from this project were considered by Osborne but have as yet only been partially implemented.  This paper covers part A or the crushing and grinding component of the project. A separate paper discussing part B or flotation is also being presented at this conference. The results of interactive simulations between the flotation and grinding circuit models are included in part B of this paper.

Conventional Atmospheric Monitoring System (AMS) installations for monitoring CO, CH4, O2 and air-velocity throughout underground mines are usually relegated to a modest 3-5 mile extent and with data communication speeds confined to a ponderous 1-5K baud range. New US-MSHA and state regulations require fast reporting of unsafe conditions, and the old 20-30 minute updates are no longer acceptable. To communicate farther and faster has always been a problem, because data reliability degenerates with excessive distances and high speeds. Because of this, very large mines often resort to costly optical-fiber media, using expensive OF cables and repeaters to obtain the necessary coverage. This entails high initial cost, as well as high maintenance and downtime costs to repair or replace broken optical fibers. Rel-Tek has pioneered with its DX-Bus communication data highway, which uses inexpensive twisted-pair telemetry cables, which can now communicate well into the 20-mile extent of the largest mines -- normally a brick wall for low-tech AMS systems. This extended range, enables the use of twisted-pair cables and provides a low cost alternative to OF systems. This paper discusses the DX-Bus, and its latest accomplishment, the ?B-LINK,? a unique high-speed communication repeater that maintains the 19.2K-Baud data rate. On-going innovations to our workhorse Millennia-DX computer software have kept pace with this extra speed/distance phenomenon, resulting in a dually-optimized AMS package: both hardware and software. Cost savings are substantial, and at no sacrifice of reliability ? nearly always at 100%. Sensor updates are measured in seconds, not minutes and hours. Twisted pair copper cable is cheap to purchase and install and a breeze to maintain. Rel-Tek uses the B-LINK's wide branching capabilities to enable the AMS to extend 20-miles both far and wide. Actual experience in large US coal mines -- both longwall and continuous mining operations -- confirms the large mine performance. The ventilation and safety benefits to the mining industry are immeasurable.

The applicability of the beam theory in analysis of roof- pillar-weak floor interaction in partial extraction room-and-pillar mining is presented. The mine structure is modeled as an equivalent multi-indeterminate overburden elastic beam supported by elasto-plastic pillars; resting on a viscoelastic layer of immediate weak floor strata underlain by a competent rock mass. The developed analytical model was initially utilized to conduct sensitivity analyses of different variables affecting the mining system, such as the deformability of coal and weak floor strata, thickness of weak floor strata, number of pillars in a panel, width of pillars, width of panel etc. These analyses were then extended to three overburden strata - coal pillar - floor strata lithologies typical of active coal mining areas in Illinois.

TRADITION tells us that the earliest use of Alabama iron was to make shoes for the horses of General Andrew Jackson and his men during the first part of the nineteenth century. The first recorded incident in the making of iron was the request of U. S. Indian Agent Benjamin Hawkins "that a crew of blacksmiths be sent to the Creek Nation in the lower Mississippi territory." These frontiersmen made up the first body of pioneer iron makers in the territory. The first known blast furnace was built by Joseph Heslip in 1818 at Russellville, named after Major William Russell, who was General Jackson's chief of scouts. The Tannehill furnace was built in 1830 in what is now Tuscaloosa County and its ruins, as shown above, can be seen today.

Subsidence may be observed above partial extraction shallow room-and-pillar mines where the coal seam(s) is associated with weak and thick claystone in the floor. This paper presents results of subsidence studies at such a mine. During the 26-month study period, a time dependent subsidence causing a maximum vertical movement of 50 mn was observed. After a subsidence rate of 6.0-6.5 m/month for the first two months after development of mine workings, the rate decreased to 0.8-0.9 mm/month after 17 months. However, presumably due to settlement of barrier pillars, it increased therafter to 1.7 mm/month for the next 9 months. Angle of draw, based on zero subsidence, was calculated to be about 29 degrees. Maximum tensile strain and compressive strain values observed were 0.040 pct and 0.039 pct respectively. A hypothesis was fomlated to correlate surface subsidence movements with observed underground movments. The data collected to date fits reasonably well within the formulated hypothesis.

"For base metal sulphides, iron rejection starts in mineral processing. This review focuses on changes in plant practice specifically to improve iron sulphide rejection by control of contaminant ion effects and discusses selected general innovations in mineral processing that can be expected to play a role. One group of changes to control contaminant ions is in size reduction (the use of stage grinding and inert stirred milling) and another is in system chemistry (order of reagent addition and exploitation of the flexibility of sulphoxy reagents). Plant examples illustrate the successes, indicating that there are several options available. The general innovations start by considering the new tools for measuring gas dispersion properties and quantifying froth characteristics by imaging. Examples of their application to improve concentrate quality illustrate the potential. Other innovations stress adapting geostatistics to model variation in milling and flotation response to provide feed forward control and rigorous application of statistical experimental methodology in plant test work. An example from one concentrator shows improvements in concentrate quality from application of basic principles can be impressive.INTRODUCTIONThe more iron control (rejection) that can be accomplished in mineral processing the lower the subsequent metal extraction costs and environmental implications of iron disposal, particularly in hydrometallurgical processes. Iron rejection has been a contributing target to periodic attempts to apply mineral processing to nickel laterites and bauxites but the prime application is control of pyrite and pyrrhotite (iron sulphides) in the treatment of sulphide ores by flotation. In this paper some new concepts and innovations introduced in sulphide flotation plants over the past ten years or so (i.e., since a previous review [1]) will be outlined with examples of how they have contributed to improved “iron control”.To increase rejection of iron minerals, first the recovery mechanism should be understood. There are four principal ones, two physical in origin: 1, via locked particles (i.e., flotation of composite particles due to insufficient size reduction to liberate the minerals) and 2, through entrainment in the water reporting to the float product (an unselective process); and two originating from a response to the system chemistry: 1, true flotation (i.e., iron sulphides becoming hydrophobic) and 2, as a result of iron sulphides forming aggregates with hydrophobic particles (e.g., ”slime” coatings). There has been considerable effort to diagnose which of these dominates iron sulphide recovery; in many cases it is due to “chemistry”, in particular true flotation. The flotation effect often appears related to contamination by metal ions [1]. This can reduce selectivity in two ways: 1, metal ion species may activate iron sulphides, or 2, cause general depression which demands more vigorous flotation conditions (e.g., additional collector) with consequent loss of selectivity. This is where the review will start, by considering ways to control contaminant ions."

The Bureau of Mines human factors research program is directed toward reducing accidents and improving the overall efficiency of the person-machine environment interface found in surface and underground mines. The focus of the hum factors program therefore, is to insure that sound knowledge is available concerning human capabilities and limitations, and that this knowledge is applied to the design, of mining equipment, work tasks, and management procedures. The papers presented in these proceedings summarize some of the recent Bureau research in hum factors. The papers focus on two broad areas, human resource issues and human engineering of equipment, tools, and work procedures found in mines.

Since the first longwall panel development started in the new mining, (Southern) area, a number of roof falls have occurred in L1 and L2 gate-entries. The longwall was delayed for a total of two months due to roof falls in the gate-entries. To prevent roof falls in future gate-entries, an extensive ground control analysis has been conducted which incorporated regional horizontal stress and panel orientation, tectonic stress, roof strata, surface stream valleys, etc. Results of the analysis indicate that a combination of these factors caused the roof falls. Therefore, a Roof Instability Rating (RIR) system was constructed to predict the roof condition and identify areas where supplemental support should be implemented. The L3 gate-entries, supported by the prediction using the RIR system, have not experienced any roof problems.

The domestic mining industry may be in the doldrums but there appears to be hope, at least from a regulatory standpoint. At least one US senator believes that the events of Sept. 11, 2001 made many citizens see the need for the country to become more self-reliant on its growing energy needs. Even before that tragic day, however, the Bush administration was making a strong push to open up more public land for energy and natural resource development.
