An innovative AG and SAG technology aimed to be applied in grinding of ores and in the production of construction materials is described. A novel design of a cantilever-type mill capable to operate in autogenous, semi-autogenous and ball grinding mode ensures easy delivery and installation even in remote areas, and low capital and operating costs. Results of the tests of the new heel-shaped liners performed by TTD jointly with ALROSA, MINTEK and Anglo-American Corporation are reported. The approach includes also a novel discharge grid design and a technique of treating the material of critical size. These innovations make grinding in AG and SAG mills dramatically more effective, with an increase in the throughput rate and a reduction in power consumption ranging from 1.5 to 2 times.

In this study, optimum sulphuric acid leaching parameters of zinc and other valuable metals from two different waelz clinker samples were researched. Origins of the samples are electric arc furnace dust and original non-sulphite zinc ore waelz clinkers. The main zinc mineral determined as zincite in these samples. Collective dissolution of zinc and other valuable metals in waelz clinkers can easily achieved by sulphuric acid leaching of them. 96% of zinc can be dissolved at 80 ºC, 60 g/L sulphuric acid concentration, 60 min. leaching time and 1/5 solid/liquid ratio. Almost 90% of Cd, Cu and Co in clinker dissolved at these conditions while dissolution of Fe was almost 20%. The consumed acid amount for dissolved per ton of zinc is approximately 1.7 tons at these conditions.

"The flotation process, largely used for mineral concentration processes, which is based on air bubble adhesion to the dispersed solid phase, is also being used for wastewater treatment purposes. Dissolved air flotation (DAF) is based on the separation of the solid-liquid phases with the aid of small air bubbles (10-100 µm), with high values of interfacial contact area, improving the process efficiency. In the process, the air bubbles and particles or flocs form aggregates, which rise to the surface of the flotation cell to be collected. The advantage of producing small bubbles is directly related to the fact that smaller bubbles result in greater bubble-particle interaction. Wastewater produced in alumina refinery - from the red mud filtration step - has a red colored aspect due to the presence of very fine particles of red mud and also dissolved matter that still remain in the filtrate. This wastewater might be treated, aiming to reuse the water in the refinery or discharge it properly in the environment. The aim of this study was to evaluate the DAF process efficiency for the treatment of red mud wastewater in order to decrease suspended particles and dissolved solids contents, in addition to mitigate the high causticity of this wastewater. The process efficiency was evaluated by comparing turbidity removal and total solids concentration in the treated wastewater to the feed. The influence of important variables of the DAF process as type and concentration of coagulant and flocculant were evaluated. It was possible to obtain good turbidity removal efficiencies (up to 90%) using low concentrations of coagulant (50 mg/L) and flocculant (0.5 -1.0 mg/L). In addition, for most of the experiments, the specification for effluent diposal, according to the Brazilian environmental regulation 430 (Conama, 2011): pH range 5 to 9 and turbidity < 40 NTU, was attained. These results emphasize the possibility of using the DAF as an alternative technique to settling and filtration process, that are traditionally used, for treating wastewater from the alumina industry, allowing the reuse of water in the plant or adequate discharge with less environmental impact."

"The presented studies aimed at solving the problem of recovery of low-luminescent diamonds, which are not recovered using X-ray luminescence method of processing of diamond-bearing ore. The purpose of the studies is the determination of possibility and feasibility of recovery of such crystals using dual-energy X-ray transmission separation technology. In preparation for studies methods were developed for testing technical and process parameters of XRT-400 Aliud GmbH (Germany) sorter, manufactured according to design specifications of Yakutniproalmaz Institute, and XRT/D TOMRA Sorting Solutions GmbH (Germany) sorter, designed for processing of -50+5 mm ore, as well as RGS-1M, RGS-2 X-ray sorters, developed by JSC NPP Bourevestnik (St. Petersburg) in cooperation with Yakutniproalmaz Institute, for material size of -6+3 mm. In 2018, in-process tests of RGS-OD-3 X-ray sorter prototype on material size of -3+1 mm are scheduled. Studies to determine the content of low-luminescent diamonds and feasibility of their recovery using XRT-400 and XRT/D sorters at the Processing Plant #3 of Mirny Mining and Processing Division (MPD) were carried out. The results of the studies confirmed presence of such diamonds and possibility of their recovery using the dual-energy X-ray transmission method. In-process tests of RGS-2 X-ray graphic sorter were carried out at the Processing Plant #16 of Nyurba MPD. According to the results of sampling of RGS-2 sorter separation products, the recovery of -6+3 mm sized diamonds from tailings of X-ray luminescence sorters was achieved at the level of 96%, while the diamonds recovery was 98.5% in value terms, the concentrate yield was 0.1%. In-process tests of RGS-1M sorters at final recovery of the grease separation concentrate at the Processing Plant #3 of Mirny Division were carried out. Recovery of low-luminescent -6+2 mm sized diamonds by RGS-1M sorter amounted to 92.4% for single operation, and with the double control operation reached 99%. As a result, -6+2 mm sized base product recovery increased by 0.2%."

To date, intractable ore specific operational challenges such as poor heap geotechnical stability, permeability and high acid consumption rates associated with low grade (~1 wt%) nickel (Ni) laterites still makes the adoption of heap leaching processing unattractive. This paper presents some highlights of drum agglomeration, column leaching and characterization studies undertaken to foster the understanding and knowledge of some of the desirable product attributes of -2 mm and -15 mm, low grade saprolitic (SAP) and goethitic (G) Ni laterite feed ores and their blends (SAP/G). For column leaching, 5-40 mm agglomerate beds were continuously irrigated with 200 g/dm3 H2SO4 solution at 8.5 dm3/m2/h rate over 100 days. Ni, Co, Fe, Al and Mn extraction rates, free acid concentration, agglomerate bed slump and structural changes were determined as a function of time. The results show that at equivalent feed masses, except -15 mm G which displayed slower, pseudo-layering based behaviour, all the feeds (single and blends) displayed coalescence controlled agglomeration behaviour at varying binder dosages. Whilst the agglomerate compressive strength of the G ore was markedly higher than that of SAP ore, those of the blends were substantially similar. At fixed column leaching conditions, the Ni/Co extractions and acid consumption were higher for SAP ore whilst the agglomerate bed slump was lower than those for G ore. The bed of agglomerates produced from -2 mm G/-15 mm SAP blend was more stable than that for the -2 mm G/-2 mm SAP blend agglomerate, the latter experiencing blockage within 24 h of acid irrigation due to agglomerates breakdown. The Ni/Co extractions and acid consumption rates obtained for agglomerates of -15 mm G/-2 mm SAP blend were lower than expected based on the ratios of the SAP and G ores within the blend composition. The findings suggest that judicious saprolitic and limonitic ores’ blending could reduce acid consumption rate, improve the agglomerate bed robustness and enhance bed percolation behaviour under prolonged acid irrigation periods during heap leaching of lateritic ores of variable mineralogy.

"With the gradual depletion of the high-grade ores and finer dissemination of values in the leaner samples, it has become imperative to develop innovative approaches to process such complex ores. The beneficiation of complex sulphide ores containing copper, lead and zinc minerals, remains one of the most important challenges in base metals metallurgy. The advent of biotechnology in mineral processing has opened up immense possibilities to exploit such difficult-to-treat ores. Bioprocessing techniques thus hold promise as potential substitutes for the conventional technologies in vogue. Several types of autotrophic and heterotrophic bacteria, fungi, algae and yeasts are implicated in mineral beneficiation processes. Adopting a bioprocessing route to mineral beneficiation has attractive benefits, such as lower cost and energy requirements, environmental acceptability and operational flexibility.The interaction of sphalerite- and galena-adapted Bacillus polymyxa (B. polymyxa) cells with sphalerite and galena has been investigated through adsorption, electrokinetic and flotation studies. The amount of sphalerite-adapted cells adsorbed onto sphalerite and galena is found to decrease with increase in pH. On the other hand, the adsorption density of galena-adapted cells onto galena shows a feeble maximum around pH 8, and the amount adsorbed is marginally higher in the pH range of 8 – 11.5. In the case of sphalerite the amount adsorbed is higher in the pH range of 5 to 7. The adsorption density of both the adapted cells is higher for galena vis-à-vis sphalerite. Electrokinetic studies indicate significant surface chemical changes on the chosen sulphide minerals and the bacterial cells, consequent to microbemineral interactions. Selective flotation tests on a synthetic mixture of galena and sphalerite confirm that sphalerite could be preferentially floated from galena, using galena-adapted cells, but not with the sphalerite-adapted cells. The cells adapted to galena assay a higher polysaccharide content and are more hydrophilic, while the sphalerite-adapted cells have a higher protein content and possess greater hydrophobicity. Transmission electron microscopic studies have provided evidence in support of the differences between the cell surface characteristics of sphalerite- and galenaadapted cells (Figure 1). Possible mechanisms of interaction between the minerals and the bacterial cells are discussed."

"The Russian Federation possesses large reserves of oxidized ferruginous quartzites. These ores are currently mined together with magnetite ores and are stockpiled on account of unavailability of an efficient processing technology. This paper presents the results of investigations performed on the ores from the largest oxidized ferruginous quartzite deposit located in the Kursk Region iron-ore basin of Russia. The objective is to produce concentrate with iron content at least 66% and silica content within 5%. A processing technology was, developed under laboratory conditions, which included ore preparation, wet magnetic separation in weak and strong fields and reverse cationic flotation with addition of caustic soda, dextrin and Lilaflot 811M (alkoxy propylamine) collector from Akzo Nobel. The developed technology produced iron recovery concentrate with iron content of nearly 67%, and that of silica - 4.1%, iron recovery into concentrate being 72.6%."

Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

The kinetics of oxidative dissolution of lead sulfide in solutions of nitric acid and sodium hypochlorite was studied using the rotating disk method and the factor experiment design. The dependences of the PbS dissolution rate on concentration of oxidant (HNO3 or NaOCl), temperature, disk rotation frequency, and duration of interaction were determined. The adequate kinetic models allowing calculating the specific dissolution rate at any combination of values of the influencing factors were obtained. As a result of the complex analysis of kinetic parameters, the modes of the each process proceeding were established, their macromechanisms were determined, and the limiting stages of the oxidative dissolution processes were revealed. The dissolution kinetics of lead sulfide in solutions of nitric acid was found to have several regimes. At HNO3 concentrations below 0.5 mol/L, the process proceeds in a mixed mode close to a diffusion-controlled. It is caused by low oxidative activity of HNO3 and considerable diffusional diffuculties at this acid concentration range. At the nitric acid concentrations more than 0.5 mol/L and less than 6.0 mol/L, the process was found to be kinetically controlled. The limiting stage of the interaction is the surface chemical reaction. The observed relatively high order of the dissolution rate with respect to the concentration of HNO3 was explained by the autocatalytic action of the acid reduction products. At nitric acid concentrations exceeding 6 mol/L, the process proceeds in a mixed mode close to a diffusion-controlled, and the dissolution rate sharply decreased that was explained by a decrease in the solubility of reaction products. When lead sulfide is dissolved in sodium hypochlorite solutions, at first time the amount of PbS transferred into solution remains close to zero. Gradually, as time goes, this amount begins to increase sharply. The dissolution rate rises and reaches the maximum value, further remaining constant. At the steady-state regime, the dissolution rate is independent of the duration of interaction and disk rotation frequency. The process was found to be kinetically controlled. The limiting stage is likely to be chemical reaction on the surface of solid lead sulfide. The obtained kinetic characteristics enlarge the database on hydrochemical oxidation kinetics of sulfides and can be used for the elaboration of the recommendations for the effective comprehensive exploitation of lead-bearing ores and concentrates. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The reduction and nitridation of preoxidized ilmenite pellets were investigated with the prospect of creating grain refiners containing titanium oxides and titanium nitride dispersoids. All the reduction and nitridation reactions were conducted in a furnace with a thermogravimetric analysis system under a H2-N2 gas mixture of 5 L/min. The ilmenite pellets were reduced at 1100°C for 4 hours under 80%H2-20%N2 gas mixture, and then respectively nitrided at 700°C, 800°C, 900°C and 1000°C for 12 hours under 10%H2-90%N2 gas mixture. The products were characterized by X-ray diffraction (XRD) and Scanning Electron Microscopy (SEM), and analyzed by Energy Dispersive Spectrometers (EDS) and Electron Probe Mapping Analysis (EPMA). Iron oxides were reduced into metallic iron, and oxides of titanium were found, but titanium nitride particles were not identified in the products under the prevailing conditions.

Polyethylene glycol monoalkyl ethers (CnEm) render quartz hydrophobic while feldspar remains hydrophilic. As a result quartz can be separated from feldspar in small frothless flotation devices such as the Hallimond tube. The separation can be accomplished at room temperature at pH < 7 and C16E33 concentrations between 10-5 and 10-4 M for quartz particles smaller than 0.4 mm. No separation is observed when feldspar ore containing about 60 % of feldspar and 40% of quartz is subjected to flotation in a laboratory flotation machine. The reason for the lack of separation is a low hydrophobicity of quartz in the presence of polyethylene glycol monoalkyl ethers and high intensity of mixing in the flotation machine. The flotometric tests showed that the contact angle of quartz in monoalkyl ethers of polyethylene glycol solutions is less than about 18 degrees and depends on the structure and concentration of the ether and the pH of the system.

Calcite and magnesite are both carbonate minerals and their crystals belong to trigonal system. Flotation tests were carried out to investigate the flotation behaviors of calcite and magnesite. The test results show that the floatability of calcite and magnesite under different grinding environment had obvious differences. The floatability of calcite using sodium oleate as collector after dry grinding is better than wet grinding, but the floatability of magnesite after wet grinding is better than dry grinding. The XPS surface elements test and zeta potential measurement show that, wet and dry grinding process makes the distribution difference of surface anion and metal cation, then influence the floatability of the two carbonate minerals using sodium oleate as collector. Difference of the carbonate crystal structure and solubility properties was also investigated. Research shows that crystal structure difference of calcite and magnesite causes the difference of solubility, which can influence the flotation behaviors under different grinding environment.
