SAGDesignTM Testing for grinding mill design was introduced commercially in 2004. Up to January 2008, 18 projects have been completed and 99 samples have been tested using this method. Two papers have been published describing the patented test procedure and one of these shows how the results compare with other grinding test methods. This paper will briefly discuss the theory on which this technology is based, and explain the procedures used to develop the calibration equation. Case studies are also included to demonstrate the effectiveness of the test work being done. These case studies show how the SAGDesign test is being used today: to design new grinding circuits for commercial full scale use; to calculate throughput in existing mills for production planning; and to accurately define grinding mill requirements at the scoping, pre-feasibility or feasibility study stage of project development, in order to economically identify the size and cost of the grinding mills that will be needed for the project. This is important because if the full rec-ommended SAGDesign testing program is done at an early stage in the project, the definitive cost for a guaranteed throughput, grinding mill design (by Outotec if their mills are purchased) is available. New grinding mill design for final engineering will be represented by the test work done on the Climax Molybdenum Project for Phelps Dodge (now FMI) in Colorado, USA. The SAG mill and ball mill for Climax are now in fabrication with project start up in late 2009. Next, the sizing of grinding mills at the scoping, pre-feasibility or feasibility study stage of mine development will be represented by a large metal mining property in Russia. Finally, calculation of the throughput for existing mills will be represented by work done at a base metal mine, in eastern Canada. Test work for designing SAG mills is now done in four laboratories at the time this paper was written. One in the USA at Dawson Metallurgical Laboratories, Inc. in Salt Lake City, two in Russia at the TOMS Research and Design Institute and at the Irgiredmet Research Institute, both in Irkutsk, and a fourth mill has been installed in Australia at AMMTEC Limited?s lab in Perth. A fifth SAGDesign test mill for radioactive ores has been built by Starkey & Associates, specifically for testing uranium ores and can be moved to any licensed lab in the world on a project basis.

Due to the natural variability of ores, it is necessary to carefully test flotation behavior of flotation cells before designing flotation circuits. For performing quick and versatile tests in the laboratory, Siemens developed a laboratory-size Hybrid Flotation Cell, which has been down-scaled from the 300 m³/h production cell to a 0.6 m³/h flotation cell. This small cell is being used as a test bed for technical and chemical concepts, the improvement of decisive components and the characterization of customer ores. In this study the evaluation results for Andean porphyry copper ores are shown. Total recovery rates of the order of 45 to 50 % have routinely been achieved in a single flotation cycle over a wide range of feed grades. In addition, the Hybrid Flotation Cell has proven to be particularly well suited for the flotation of fine particles below 20 µm down to below 1 µm, at high recovery rates and concentrate grades.

Next generation flotation agents of KSK series for the concentration of complex copper-lead ores and the new ferromagnetic nanosized depressor of galena are introduced in this work. The feature of the KSK flotation agents is that they exhibit both frother and collector properties. KSK-6 can successfully substitute the widely used in Kazakhstani industry reagent ?-80 at the reduced consumption of butyl xanthate by 30 %. The new ferromagnetic nanosized depressor of galena, besides a low consumption rate of 100 g/t, also makes possible to exclude sodium sulfite (3-4 kg/t) and ferrous sulfate (5-6 kg/t) from the separation process, and receive high metal grade concentrates. "Reverse cationic flotation is a very efficient method of beneficiation of oxidized iron ores when you need to separate hematite and quartz. This method can be also applied to reduce silica content in the magnetite concentrates obtained by wet low-intensity magnetic separation. However, cationic flotation in this case is less effective due to the presence of Fe-Mg-Al-bearing silicates as amphiboles in magnetite ores. These silicates are concentrated in magnetic products and determine the difficulties of their separation from iron oxides when amines and starches are used as collectors and depressants, respectively. The recalculation of the results of the electron microprobe analysis of three calcic Fe-Mg-Al-bearing amphiboles used to characterize cation distributions in structural units and to obtain structural formulas in accord with stoichiometric limits was conducted. The Mössbauer spectroscopy was used to examine the validity of the empirical estimation of cation distributions in amphiboles. The studied samples are metamorphic pargasite and ferrotschermakite and volcanic magnesiohornblende. The crystallographic analyses of the amphibole samples exhibited their heterogeneous surfaces explaining worse floatability of amphiboles with dodecylamine at pH 10. The electrokinetic measurements showed that the position of the isoelectric point of amphiboles is related to a substitution of Al3+ for Si4+ in tetrahedral sites and to an amount of Mg2+ cations in octahedral sites. Thus, the dodecylamine adsorption onto amphiboles through electrostatic interactions is mainly affected by a distribution of these cations in tetrahedral and octahedral sites of amphiboles. In addition, the effect of starch on the depression of Fe-Mg-Al-bearing amphiboles during flotation can be attributed to the presence of metal ions on the amphibole surface, which are capable of forming strong chemical complexes with starch molecules."

South Africa has extensive mineral processing and extractive metallurgy capacity and infrastructure for metal production from natural resources. Decreasing ore grades, increasing labor costs, and more stringent legislation have made economic metal production from primary resources challenging. Opportunities exist for metal production from secondary resources such as mining wastes and end-of-life consumer goods. The objectives of this study were to evaluate the current status of metal production from secondary resources in South Africa and to identify potential opportunities for further development. Two main classes of secondary resources, namely mining waste and electronic waste, were considered. Primary metal producers are dominating metal production from mining wastes; several of the gold, platinum and chrome producers operate low risk and low cost tailings retreatment facilities that contribute significantly to their overall production. Further opportunities exist in, for example, the treatment of more than 450 estimated gold tailings dumps in Gauteng, as well as metal recovery from slags and furnace dust. The majority of companies involved with electronic waste recycling in South Africa focus on collecting and disassembling; only a few perform preliminary physical processing, with the recovered fractions then being sent overseas for metal recovery. Projections are that the rate of waste generation will increase significantly and that treatment will become critical to comply with more stringent environmental legislation. Projects related to process development, techno-economic evaluations and environmental impact studies for metal recovery from batteries, printed circuit boards, and fluorescent lamps are underway. South Africa is ideally positioned to further explore opportunities for synergistic relations between metal recyclers and primary metal producers. Processing of electronic waste for production of technology metals, for which limited natural resources exist in South Africa, would be a key enabler for local manufacturing industries and expansion of the value chain.

"In pre-design a flotation plant copper sulphide is useful to apply a simplified methodology of economic analysis that relates the size of the grinding product (P80) with the throughput and their effect on copper grade and recovery of copper in the final concentrate of a flotation circuit. With this objective, this methodology covers the following analysis, perform by evaluation of five sizes grinding products (P80): 120, 150, 180, 210 and 240 microns. • Flotation testwork (rougher kinetic, open and closed cycle test) has been done to determinate the optimum operating conditions and to estimate the maximum recovery of copper in the concentrate, using Klimpell model • Flotation plant design assumes a conminution product obtained from a 25,000 HP ball mill • Metallurgical balance is performed for the circuit based on flotation testwork • Economic evaluation by calculating capital expenditure (CAPEX), operating expenditure (OPEX) and sales revenue, to determine NPV is performed and relates to the NPV. An optimum grind size is then obtained based on cash flow. The results shows a grinding product size that optimizes flotation and allows a higher NPV and INPV over other alternatives."

Oxiana Sepon?s mineral processing facility in south central Laos produces copper cathode using leach-autoclave-SX/EW flotation technology. Pyrite recovery in the flotation circuit is critical to the operation, as it is used to generate acid for the leach circuit. However, low pyrite recovery has been an ongoing challenge in the flotation circuit. Tailings characterization work done by Ian Wark Research Institute showed that the pyrite losses to the tail are made up of a combination of coarse liberated particles and finer particles that have been coated by clay fines. In December of 2005, a joint Cytec-Oxiana technical program was initiated to address the pyrite recovery issue. A series of diagnostic tests were performed in the Cytec Stamford Research Facility using synthetic plant water showing that the collector was precipitating as a metal salt, and was un-available for mineral attachment. The tests also identified several collector chemistries that would likely be robust in the Sepon low pH, high dissolved metal ion environment, and will not complex with ferric, ferrous, or copper in solution. With the support of the Sepon on-site engineers, an extensive, successful laboratory program was completed, which then was followed by on plant testing that showed a step wise improvement in pyrite recovery.

Chemical composition, mineral composition, and iron occurrence state of main mineral are studied, Research of mineral processing technology is carried out according to ore features. The test results indicate, that through staged grinding-staged concentration process, the better separation index is up to 65.54%, iron preparation concentrate grade and 85.66% recovery with the fineness (-200 mesh) 45.88% in the primary grinding ore and the fineness (-200 mesh) 75.50%, in secondary grinding ore in the situation of best magnetic field intensity (roughing 0.2T and cleaning 0.15T).

The dry coal preparation technology based on air dense medium fluidized bed is an innovative dry highly efficient technology of coal by introducing fluidization technology into beneficiation.. A modularized 40-60 tones/hr system (KZX-40) with an air dense medium fluidized bed separator was established. The construction cost of the modularized system is only 1/3 of the traditional wet heavy-medium coal preparation plant construction cost with the same capacity, and the consumption of dense medium can be reduced by 50%-60%. The footprint and volume of the system are decreased by 75% and by 89.81%, respectively. These facts show the improved intensity, efficiency and economy of modularized coal preparation technique. The modularized KZX-40 system can be used to separated 50-6 mm coal over a separation density range of 1.3-2.2g/cm3 depending on the variation of <1mm fine coal content. The separation efficiency of the system was investigated at low and high separation densities by float-sink experiments. The partition curve of the products at low separation density shows that the separation density (d) is 1.33g/cm3, and the probable error (E) value is 0.05g/cm3. Using 50-6mm coal with an ash content of 55.35% as feedstock, at a high separation density of 1.61g/cm3, the clean coal with an ash content of 14.67% and the tailing with an ash content of 71.26% are produced with an E value of 0.06g/cm3. It is clear that the modularized KZX-40 system is suitable for separating 50-6mm coal effectively. During the dry coal preparation process, the dust is removed by the bag collector and recycled back into the separator. So the system has the advantages to work without environmental pollution and water. The modularized system greatly reduces the construction and operating costs and decreases the area and volume required, compared with wet dense medium system. Russia is one of the largest manufacturers of potash fertilizers in the world. Processing of potash ores basically is carried out by a flotation way. Potash ores of the Verhnekamsky potash deposit contain sylvite (KCl), halite (NaCl) and water insoluble impurity (up to 8 %), presented silicate- carbonate minerals, easily slimed by ore crushing in rod mills. Ore of some deposit sites, developed by ?Uralkali? Co, contains a significant amount of a carnal-lite (KCl.MgCl2.6H2O). Work practice of flotation potash plants has shown, that increase of car-nallite content in ore leads to increase magnesium ion content in a circulated plant brine (saturated salt solution of potassium and sodium chlorides-sylvite brine) and to deterioration of indicators of ore processing. In the Paper we present results of researches of floatability of various size sylvite and influences silicate-carbonate slimes on sylvite flotation in brines with the various magnesium chloride content. It is established, that with increase magnesium chloride content in the brine mainly decreases the flotation of coarse sylvite and amplifies adverse effect of silicate-carbonate slimes on sylvite flotation. In this connection deterioration of potash ore flotation is caused not only decrease sylvite floatability but also strengthening adverse action of water insoluble impurity on potash flotation. It is shown that the application of frothing agents, which render the stronger dispersive action on the colloidal-micellar structures of amine in the salt solution increases the absorption of collector on the sylvite and improves the flotation of sylvite into magnesium the containing salt solutions. The application of an organic depressor to the greatest degree of decreasing the absorption amine on the slimes and to the smallest degree possessing anionic properties proves to be most effective with the flotation carnallite of the containing potassium ores. It is offered the application the frother on a basis of glycol ethers and organic depressor on a basis of urea-formaldehyde resin. Results of industrial tests developed reagent modes for flotation treatment of ores with the raised carnallite content (to 6 %) on ?Uralkali? Co plant have shown that their application has allowed to receive equivalent indicators potash flotations at change of magnesium chloride content in the brine from 0.7 % up to 2.4 % .

"Deep concentration of iron ores involves extraction, in addition to magnetite concentrate, of hematite and martite concentrates and recovery of other valuable components. A flotation technology was designed specifically for finely disseminated hematite ore, allowing producing saleable hematite concentrate containing 64-66% Fe. The main process challenge is caused by the presence of other ferruginous minerals such as carbonates, silicates, and phosphates, and fine hematite and martite mostly concentrated in the -0.044 mm fraction. Main operations of the processing circuit are removal of slime, flotation to remove impurities (carbonates, phosphates etc.) with an anionic phosphorous collector in an alkaline environment, hematite and martite flotation using same collector in a slightly acidic environment to produce commercial iron concentrate. Tailings of wet magnetic separation of magnetite containing 24.5% Fe and finely disseminated hematite ore containing 51% Fe were processed to produce iron concentrates with a yield of 15% and 50%, respectively, containing approximately 65% Fe and 5% of silica. Hematite flotation tailings had the highest content of gold (up to 0.09 - 0.11 g/t), while in other products it never exceeded 0.02 g/t. Using a Knelson concentrator was able to recover 40 to 45% of the gold into 3.31 g/t Au gravity concentrate. The success of gravity concentration is due to high gravitational contrast of gold to mostly quartz and aluminosilicates in the hematite flotation tailings. In general, the proposed process can be used as a solution to the challenge of selective concentration of finely disseminated iron minerals."

Low extractions (<80%) in cyanide leaching impose the application of physical and chemical pre-treatment methods (e.g., ultra-fine grinding, roasting, alkaline leaching) prior to cyanide leaching to achieve acceptable recoveries. The effectiveness of the selected pre-treatment method is linked intimately with inherent mineralogical properties of ore. In this study, a refractory silver ore assaying 145 g/t Ag was subjected to various pretreatment tests in an attempt to eliminate its refractoriness. Direct cyanidation of the ground ore (d80: 65 µm) produced a low silver extraction of only 29.5% over 24 h indicating its high refractoriness. Previous studies have shown that silver occurs mainly as Sb/As containing sulfide minerals such as pyrargyrite (Ag3SbS3), tetrahedrite (Cu12Sb4S13) and proustite (Ag3AsS3), which do not respond well to cyanide leaching. Also, silver-containing minerals are closely associated with and/or encapsulated in other mineral phases that can restrict the contact of cyanide with silver. Therefore, alkaline leaching (using 3 M of Na2S, NaOH or KOH solution) and ultra-fine grinding as pre-treatment methods were tested to improve the extraction of silver. All the alkaline leaching tests were carried out for 3 h at800C. Neither NaOH nor KOH leaching produced the desired effect on the extraction of silver (i.e., ~30%). Even, a sharp decrease in the extraction of silver (i.e., 10%) was observed in Na2S leaching. On the other hand, ultra-fine grinding (UFG) (d80: 3 µm) substantially improved the extraction of silver in cyanide leaching (95% Ag at 24 h after UFG). It can be inferred from these findings that the refractoriness of the ore is essentially physical in character (i.e. the encapsulation of silver presumably in non-sulphide minerals such as barite and quartz).

The traditional technological flow sheets for processing of ferrous quartzite (magnetite ores) al-low production of the iron concentrates with Fe content of 65%~68 % and recovery level about 55 %. The losses of iron with the tails of wet magnetic separation are related to hematite and quartz-magnetite particles, which are not extracted under low magnetic field employed. This work presents the results of the application of reverse cationic flotation for production of hematite concentrates with weak silica content from the tailings of wet magnetic separation of mag-netite. Fine particle size, complex mineralogy and presence of locked particles determine the impos-sibility of direct production of hematite concentrate by flotation or magnetic separation. The gravity concentration allows obtaining of iron concentrate from the well-prepared feed (size fraction -53+20 µm) but with very low recovery. Thus, hematite concentrates with weak silica content and satisfactory iron recovery were obtained by reverse cationic flotation, when it was fed with iron pre-concentrate produced by high gradient magnetic separation. The best flotation results were obtained by the use of formulations based on amines of different molecular structure that modulate the structure of adsorption layer, and favour a shifting of hydro-philic-hydrophobic balance on the surface of silicates with adsorbed starch and their preferential transfer into the froth product.

Unique mineralogical and petrological properties of black shale in the copper ore deposit of the Foresudetic Monocline (SW Poland) resulting from three lithological layers have been described in terms of its unfavorable behavior in the ore processing circuits. A concept of processing of a part of the black shale fraction from the flotation circuit of the concentrating plant by separating a by-product enriched in the shale matter was presented. This by-product represents the tailings of the first cleaning flotation and, as a hard-to-treat circulating middlings, overload the cleaning operation in the flotation circuit. It was found that the investigated by-product cannot be effectively up-graded using standard xanthate flotation. This is due to a fine dissemination of sulfide minerals in the dolomitic and clay shale particles significantly enriched in organic carbon. The content of the organic carbon is similar to that in the petrographically "pure" black shales. After a comprehensive examination of the shale by-product it was recognized that the investigated middlings can be regarded as a specific shale concentrate for individual processing. The effect of non-oxidative leaching of middlings with sulfuric acid on their further flotation was presented. It was shown that non-oxidative leaching is a selective process, in which calcium and magnesium carbonates decomposition leads to effective liberation of sulfide minerals which were finely disseminated in the hydrophilic carbonate gangue. Leaching of the flotation feed with sulfuric acid selectively decomposes carbonate minerals and consequently enhances flotation results. Saturation of leaching slurry with gaseous carbon dioxide favorably creates non-oxidative conditions and leads to a great decrease of the electrochemical potential of sulfide particles as well as hinders their solubilization. Partial carbonates leaching from middlings resulted in evident liberation of valuable minerals. Consequently, it resulted in an increase of both recovery and grade of concentrates obtained by flotation of shale by-product after non-oxidative leaching.

In view of the state of the long time use of sodium cyanide in lead-zinc-sulfur-silver multimetallic ore production, we propose alternative reagents system through experimental research. The experiment first used TJ, sodium sulfide to adjust the flotation pulp, after that, zinc sulfate, sodium sulfite was added to low alkaline pulp to inhibiting zinc sulfur mineral and adapted MB, 25# aerofloat and diethyl dithiocarbamate combination collectors to float lead minerals. The obtained test index is as follows: lead concentrate recovery rate of small scale test was increased by 5 to 10%, the recovery rates of gold and silver in lead concentrate were increased by 7% and 11% respectively; the industrial test is conducted under the condition that the total grade of lead and zinc content in raw ore decreased by 4.81%, the total recovery rate of lead and zinc increased by 7%, recovery rates of gold and silver in lead concentrate were increased by 7.62% and 9.65% respectively. So it successfully realizes the target to replace the sodium cyanide, using low-alkaline non-toxic reagents system in mineral processing practice of three kinds of complex lead-zinc-sulfur ore of this mine. "Gold solubilised during cyanidation can be recovered by precipitation (Merrill-Crow process) or by adsorption onto activated carbon, these being the techniques applied in industrial plants.Precious metals (Au, Ag) adsorbed onto activated carbon are extracted during a subsequent stage in aqueous phase, by various technologies, such as hot elution (70-80°C) or under pression desorption (100-130°), with hydro-alcoholic solutions.This stage is of great interest from an economic point of view, due to the high energy costs. Temperature represents the critical kinetic factor.The aim of this paper was to study the influence of different water/organic solvent mixtures (isopropyl alcohol, ethanol and ethylene glycol) on the desorption process.The experimental work was carried out on laboratory scale, using activated coconut carbon with different temperatures and extraction times, without adding cyanide.Best results have been obtained in this order: isopropyl alcohol > ethylene glycol > ethanol. Starting from gold concentration of about 5 g Au per kg of carbon, best kinetics resulted in 97-100% of gold extraction, after 8 hours of desorption, at a temperature of 80ºC."

Recent results from electrochemical measurements demonstrate that trithiocarbonate (TTC) collectors are more readily oxidized to their corresponding dithiolates than the dithiocarbonate/xanthate (DTC) collectors. Based on the traditional analysis of collector adsorption, trithiocarbonates might then be expected to be effective for bulk sulfide mineral flotation. Previous bench-scale flotation research had shown that TTC collectors are very effective for the flotation of copper sulfide minerals and PGM (platinum group metal) sulfide minerals. More recently, the TTC collectors were evaluated for auriferous pyrite recovery in benchscale plant scale flotation testing in the United States and in plant tests at Anglogold in South Africa. TTC collectors were also applied in bench-scale testing of a PGM ore. In each case an improved separation efficiency was realized. Fundamental studies at the University of Utah examining the effect of collector structure (functional group, -O-CS2 versus .S-CS2), specifically with respect to auriferous pyrite flotation, are in progress. The effect of collector structure was evaluated with air as well as nitrogen as the flotation gas medium. Experimental techniques utilized included electrochemically controlled contact angle measurements to evaluate mineral hydrophobicity and infrared spectroscopy to explain collector adsorption phenomena at the mineral surface.

"The flexibility of the PlantStar control platform has enabled Mintek to investigate and easily develop new control strategies for both milling and flotation. This includes a Solids Feed Controller, a Safety Limit Controller, Mill Power Optimiser and Flotation Optimiser, amongst others.The solids feed controller was developed for minerals processing plants using a specialised time delay compensator. Using conventional time delay compensators that are purely model based, results in robustness problems due to model uncertainties. The Mintek Solid Feeds Controller makes use of a plant model, but compensates for model inaccuracies, giving more controller stability and a more robust delay compensation algorithm.The safety limit controller has been developed to switch smoothly between normal and safety control loops without bumping the process. The safety loop output is chosen in accordance with a predefined list of priorities and whether the respective constraint boundaries are exceeded.The Mill Power Optimiser helps to find the power peak on the mill power curve. This insures maximum grind with maximum throughput. It also prevents power dips due to mill overloads, making the milling circuit easier to operate.The flotation optimiser algorithm analyses trends of all accessible variables in the process. The algorithm uses this information to calculate operating conditions that will control the residence times, mass pulls and circulating loads within a flotation circuit to a specified setpoint. Research is being done to now optimise these setpoints in order to achieve better recovery."

The processing of banded iron ore by direct anionic and reverse cationic flotation to produce pellet grade concentrate is investigated. This low-grade iron ore, known as banded hematite quartzite (BHQ) contains 41.8% Fe, 41.5% SiO2, 1.2% Al2O3, and 0.5% LOI. The flotation behavior of BHQ is studied by varying the effect of concentration of collector, frother, dispersant and pH. Oleic acid and dodecylamine are used as the anionic and cationic collectors respectively. The parameters that gave the best results in cell flotation are utilized in 100 mm diameter flotation column. All the results are compared with regard to the iron grade and recovery in concentrate. It is observed that, anionic collector with dispersant dosage of 220 g/ton, at pH ~8.5 is selective and yielded a high-grade iron concentrate with low silica as impurity. Also, it is possible to achieve an iron concentrate with 64% Fe at 30-37% weight recovery. The characterization studies of the BHQ ore using X-ray diffraction (XRD) technique and liberation analysis with QEMSCAN® are carried out. The sample contains 58.8% hematite and 37.7% quartz and the liberation of hematite particles are found to be 90.3% in -25 µm size. An alternative statistical modeling approach called response surface methodology was also undertaken to optimize the operating parameters in order to maximize the iron grade and recovery. Domestic production of pyrite cinder reached 15.95 million tons in 2006. The pyrite cinder used in cement industry accounts for about 30% production. The remaining 70%, 11.17 million tons, was thrown away as waste, which brought serious environmental and resource problems. A new technology of composite pellet reduction-roasting and magnetic-separation (CPRM) has been developed to utilize pyrite cinder. Pyrite cinder sample, containing 45.56% Fe, 0.19% Cu and 1.45% S, was pelletized with addition of 5% composite agent in balling disc. Green balls after drying were reduced at 700~800 ? for 20min with 300kg/t pulverized coal injection in rotary kiln. After two stages of ball-grinding and four stages of magnetic separation, high grade magnetite concentrate with 66.23% Fe was produced, meanwhile impurities Cu and S was decreased to 0.048% and 0.053%, respectively. And iron recovery of 73.32%, desulphurization of 96.34% and decoppering degree of 74.73% were achieved. Key technique is that composite agent can accelerate reduction of Fe2O3 and transfer copper and sulphur into water-soluble inorganic salts, which can be removed during wet magnetic concentration. This new technology can be used to fully utilize pyrite cinder and produce high quality magnetite concentrates as feed for steel industry, which will help tackle the pollution problem of pyrite cinder and extend iron-bearing raw material sourcing for Chinese steel industry.
