"Although the first large-scale application of copper recovery by solvent extraction (SX) took place in Zambia in the early 1970s, it is only in the last decade that this technology has become widely employed in this part of the world and is now a mainstay unit operation in most copper hydrometallurgical flowsheets. The mineralogy of the ores in the African Copper Belt, and hence the characteristics of the African leach liquors, differ significantly from those in Chile and the south-western USA, where copper SX has had a long and successful history. These differences provide operators, metallurgists, reagent vendors and engineers with many challenges: new approaches are needed to adapt this technology for successful implementation in this region. This paper examines typical operating practice in the African Copper Belt, discusses differences compared with other parts of the world and looks at some of the challenges and opportunities presented by these flowsheets. INTRODUCTION Following the success of the Rancher’s Bluebird and Bagdad solvent extraction and electrowinning (SX–EW) operations in Arizona in the late 1960s, the Tailings Leach Plant at Chingola, Zambia became the first large-scale copper SX plant in the world, commissioned in 1974. Despite the equipment design now being outdated, this plant still continues to operate successfully, indicating the versatility and adaptability of this technology. Today, there are some 75 copper SX operations worldwide with cathode production above 10 kt/a. The top ten producers currently account for some 40% of the global 4.3 Mt/a SX–EW copper production. South America (predominantly Chile and Peru) is the largest copper cathode-producing region, with annual production of some 2 Mt. The Central African Copper Belt (Zambia and the Democratic Republic of Congo (DRC)) is second, with cathode production of 1.2 Mt/a and North America (USA and Mexico) third, producing close to 0.8 Mt/a Cu (Cytec data, 2014). The remaining 0.35 Mt/a comes from all other regions combined (referred to as “Rest-of-World”). Current and future operations in Zambia and the DRC are summarised in Figure 1. The industry in this region is characterised by a large number of small (3 to 20 kt/a) plants, mainly Chinese-owned, and a few very large (>200 kt/a) operations, owned by major multinational corporations. This paper examines typical operating practice in the African Copper Belt, discusses the differences compared with other parts of the world and looks at some of the challenges presented by the conditions, as well as innovations in flowsheets, reagents and operating conditions that have been introduced in these circuits."

Effective pyrometallurgical process vessel design requires accurate assessment of the heat fluxes through the walls of the furnace. This is particularly important for freeze lining operation which is designed to protect refractory materials exposed to chemically corrosive molten contents, or facilitate high temperature operation when the refractory materials are used at conditions close to their service limits. Numerical modelling of fluid flow and heat transfer in process vessels is often used to aid in the design of process vessels. Sophisticated models are used to analyse the three dimensional flow and heat transfer predicting the effects of electrical heating, magnetic stirring, buoyancy, shear forces, various cooling effects and ultimately heat fluxes at the walls of the furnace and refractory. Traditionally these models are applied to the separate single fluid systems in a vessel such as the freeboard region including the arc, the slag region and the metal bath. Boundary conditions such as shear forces and heat fluxes between connecting regions such as the slag and metal bath are either estimated or carried over from separate solutions. Shortcomings in these traditional approaches include the estimation of sometimes critical boundary conditions leading to unreliable heat flux calculations. Also when boundary conditions are carried over between solutions, the process is difficult to set up, time-consuming and finally not fully coupled. In this paper the definition and results of a fully integrated numerical model of a complete arc furnace are presented. The most important mechanisms acting in an arc furnace were considered, including the fields of electrical potential, current, magnetism, momentum, heat transfer and radiation. Temperature dependant properties included electrical conductivity, density, viscosity, and thermal conductivity. The geometry consists of the freeboard, the arc, slag, metal baths and different refractory regions. Although the combined model of air, slag and metal would be defined as a multi-phase problem it is not solved as such. Instead the different fluids are separated by sets of special solid baffles. These baffles allow the implicit transfer of current, magnetism, heat transfer and shear forces between the different fluids and disallow mixing of the separate fluids. The strengths of the integrated model are threefold: Firstly, it provides robustness in defining the geometry and boundary conditions for the overall model. Secondly, it provides the capability to switch on and off individual mechanisms such as buoyancy, magnetic stirring and shear forces in order to observe their individual importance. Finally, it provides a useful tool in the design process through its ability to obtain results of parameter changes in short time scales.

Operational data of BOF and the slag samples for different starting conditions of phosphorus(0.06–0.26 per cent P) and silicon content (0.3–1.2 per cent Si) of hot metal have been analysed. The contribution of parameters that are well known to affect phosphorus distribution at tap, like basicity, temperature, FeO content of slag, slag mass etc., is investigated through the models of ionic theory of slag, optical basicity, regular solution approach and molecular theory of slag. The best overall results are obtained by the model based on molecular theory of slag in which several operational parameters are also incorporated. The investigations of different slag samples, based on optical, SEM, EPMA and X-ray studies, reveal the effect of MgO and Al2O3on slag morphology and phosphorus distribution in different phases. It is important to consider phosphorus distribution ratio in the solid and liquid part of slag. The solid part of slag, which is mostly dicalciumsilicate, can contain up to 5 per cent phosphorus. The phosphorus content of the liquid part of slag may depend upon the phosphorus content of hot metal or phosphorus load of slag. It is found that incorporation of effect of dicalciumsilicate in the model improves the accuracy of prediction. For better process control, the addition of iron ore towards the end of blow must be avoided while treating high phosphorus hot metal or during the production of ultra low phosphorus steels. The South African platinum mines in the Bushveld Complex (BC) have unique features that distinguish them from the gold mines. They have a higher horizontal stress closer to the surface, lower occurrence of seismic activity (caused mainly by pillar failure), and are sited in an area of high geothermal gradient. One of the future challenges of platinum mining is the increasing temperatures as the mining depth increases. High temperatures invariably bring about higher ventilation costs and require different approaches to human factors and ergonomics. Excavation stability would also be another area of concern due to increasing stresses. In this investigation, the effect of temperature on the physical and chemical properties of selected Bushveld rocks (chromitite, pyroxenite, norite, leuconorite, gabbronorite, mottled anorthosite, varitextured anorthosite, granite, and granofels) was studied by means of optical microscopy and scanning electron microscopy using energy-dispersive Xray spectrometry (SEM-EDX). The rock specimens were heated in a temperature-controlled oven a rate of 2°C /min to 50°C, 100°C, and 140°C and kept at temperature for five consecutive days. Samples were allowed to cool to ambient temperature (approximately 20°C) before image capturing. Micrographs of the specimens were taken before and after heat treatment. All the SEM samples were also subjected to heating and cooling on alternate days for ten days in order to observe the effect of repeated heating and cooling on the rocks. The results of the optical microscopy analyses showed minor physical changes in the rocks. The SEM images revealed that cracks initiating at lower temperatures extend with increasing temperature. The chemical analyses showed that the temperature range considered in this research is not high enough to induce changes in the chemical composition of rock samples.

The influence of varying amounts of magnesia, silica, and alumina in iron ore sinter on its mineralogy, reducibility index (RI), reduction disintegration index (RDI), physical breakdown (AI and TI), and production properties (coke breeze rate) were examined. It was found that the mineralogy of iron sinter can more easily be predicted from its chemical composition than from the RI, RDI, AI or TI. Anticipating the consequence that varying amounts of MgO and SiO2would have on sinter properties is complex, and not necessarily predictable. High concentrations of Al2O3in the sinter result in high concentrations of the SFCA phase, but with drastically deteriorated properties. This study also confirmed that the form in which fluxes are added to the raw material sinter mixture affects the mineralogy and properties of the produced sinter.

Pt-Al-X alloys have shown good mechanical properties and adequate oxidation resistance. Starting from a promising Pt-Al-Cr alloy, the influence of Ni additions was investigated. After ageing finely dispersed precipitates are observed. Nb, Ta, Ti and Re increase strength when added as partial substitute for Al. Minor additions of B increase creep resistance and rupture time remarkably, owing to strengthening of the grain boundaries. The evolution of the alloy development programme as well as selected properties of the multi-component Pt-base alloys are presented.

The Bushveld platinum group metal deposits are two distinct, shallow-dipping stratiform tabular orebodies and strike for many hundreds of kilometres. Mining is extensive, with depths ranging from close-to-surface to 2 000 m. The mining method is a variation of planar open stoping. Pillars are widely used to support the openstopes. Little work has been done in the past to determine pillar strength and pillars have been designed using experience and formulae developed for other hard-rock mines. This has led to oversize pillars with consequential loss of ore or undersize pillars resulting in potential collapses or pillar bursts. This paper describes a back-analysis of pillar failures at Impala Platinum, just north of Rustenburg, and provides insights into pillar behaviour. Strength formulae are presented for Merensky Reef pillars at Impala. These formulae may be used cautiously on other platinum mines with similar geotechnical and geomechanical conditions.

Localized uniform conditioning is a technique developed to spatially locate selective mining unit grades that have been derived using uniform conditioning for the assessment of recoverable resources. The technique has the advantage of producing selective mining unit estimates conforming to the uniform conditioning panel-specific grade-tonnage curve while introducing spatial information at the scale of the selective mining units. This paper describes an alternative technique to localized uniform conditioning which does not explicitly require the uniform conditioning panel-specific grade-tonnage curve to localize the selective mining unit estimates. The technique can therefore be implemented in mining software where uniform conditioning is not available.

Zincor operates four Lurgi fluidised-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Based on its condition, Roaster 3 was the first to be rebuilt in 2006. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled due to the combined effects of too-high operating temperatures and corrosion caused by the following two main factors: ? Thicker external insulation was installed during a previous maintenance shut which resulted in and increased steel shell temperature and exacerbated the normal metal fatigue; ? SO2/SO3 containing gas that had permeated through the brick lining, passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but upon dismantling more damage was found and the roaster was rebuilt from the tuyeres upwards. During the rebuild, the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

The melting phenomena of manganese ore, slag and alloys were studied in an experimental sessile drop furnace. Particles of approximately 20-60mg were placed on graphite substrates and then heated at a constant rate of 5°C/min up to 1830°C in a controlled gas atmosphere of Ar or CO. The shape of the particle was photographed with a digital video camera every second. It was observed that the melting behaviour can vary significantly, with some particles exhibiting a large softening/melting range. Selected samples were sectioned and then analysed with EPMA. The implications of the results on understanding industrial furnace operations are discussed.

The Faculty of Engineering at the University of New South Wales (UNSW) offers a core first-year engineering design and innovation course, ENGG1000, undertaken during the first and second semesters. This course is highly regarded in the sense that it provides an introduction to many concepts and activities that students will experience over the four-year minimum for which they are undergraduates at UNSW. Approximately 1400 students enrol in the semester 1 course across the Faculty, typically 80 of which undertake the Mining Engineering stream. Students in teams of between six and eight design and construct a physical model to represent an aspect of their chosen discipline. For example, in 2013 the mining engineers designed and built a model dragline. This paper concentrates a major aspect of the course ? the involvement of team members in group activities and the development of the associated skills of peer assessment and peer review as the course progresses over a period of 12 weeks. The term ?peer assessment? in this paper refers to the requirement for students to assess the design components of their peers. This course has a structured requirement in terms of how a successful design is a result of a sound design process rather than a ?try and see? approach. Each student must describe in detail the process they undertook to achieve their final design ? hence the approach is independent of the discipline and/or project selected. Peer review is a process whereby students review the contribution of their team members to the overall design. This activity encourages team involvement and interaction. The final assessment mark can be moderated by the outcome of this peer review, although it is run twice during the semester. The first ?run? is for feedback only during week six and hence no moderation is undertaken. It was found through consultation with students and from questionnaires that both processes are well accepted and highly regarded by students, as they give them a degree of ownership of the assessment process. In addition, the processes provide rapid and relevant feedback on the progress of individual students. Peer review and peer assessment are also considered to be very valuable tools for use in courses in succeeding years. For instance, many of the courses in mining engineering rely heavily on group assessment tasks.

In open pit mine design, it is customary for geotechnical engineers to define the appropriate slope design angles within practical limits. The conventional approach to slope angle design is based on the comparison of calculated stability indicators, such as the factor of safety (FS) and the probability of failure (PF), with generic acceptability criteria not directly related to the impacts of failure. A major drawback of this type of approach is related to the difficulty of defining meaningful acceptability criteria. An alternative methodology of pit slope design is proposed, where the economic impacts of potential slope failures are calculated and used as the elements on which to apply the acceptability criteria for design. The methodology is based on the construction of a graph, referred to as a risk map, that relates the probability of exceeding the economic impact of slope failure to the magnitude of the impact measured in monetary terms. The process includes the analysis of a selected number of representative years of the mine plan and slope sections of the pit areas to define the required inputs for the construction of the risk map. The paper discusses the concepts used in interpreting the probability of slope failure, and describes the approach followed for the estimation of the economic impacts of slope failure and the construction of the risk map. Finally, the two main uses of the risk map are discussed, including the comparison with acceptability criteria for the evaluation of a specific open pit design and the comparative analysis of open pit design options in terms of value and risk to identify optimum pit layouts.

A diverse selection of rockbolt designs and resin anchors are available for use in underground mines. Research in recent years at the UNSW Mining Research Centre led to the construction of a rockbolt pull-testing facility. This facility has subsequently been upgraded, commissioned and initial test work has been completed to verify the pull-test process. A test program has been completed with the objective to understand the load transfer mechanism and improve the general performance of rockbolts. This paper describes the results of this research. Faites des recherches ces dernières années à l'UNSW que le Centre de la Recherche Minier a mené à la construction d'une facilité de l'essai de la traction du rockbolt. Cette facilité a été améliorée par la suite, le travail de l'épreuve en commission et initial a été complété pour vérifier le processus de la traction-épreuve. Un programme de l'épreuve a été complété avec l'objectif comprendre le mécanisme du transfert de la charge et améliorer la performance générale de rockbolts. The effect of composition on electrical conductivity (resistivity), viscosity and liquidus temperature of the slags encountered in electric smelting of PGM-containing suphide concentrates is reviewed along with the relationsip between slag composition, slag-matte separation and metal losses to slag. Optimization of slag composition at furnace temperature is attempted on the basis of opposite and parabolic trends of the viscosity-conductivity relationships of the slags. The importance of surface tension of slags is emphasized using available and estimated information, which are grouped into a useful correlation. These values are coupled with or incorporated into slag viscosity plots to illustrate the correlation between the two factors which influence slag-matte separation as well as refractory attack. The electrode in the slag-resistance furnace is the central factor in the design and operation of the furnace by its role of conveying the smelting power. The obvious parameters are the size and positioning in the slag bath, which are defined by slag resistivity, furnace resistance, cell constant and power input. The flow of heat generated by the electrode current determines the energy distribution and furnace dimensions creating viscosity profiles, which in turn affect flow conditions. Thus the flow of slag and matte isdiscussed in conjunction with the furnace geometry, stirring action of the electrodes, buoyancy and electromagnetic effects. The action of the electric furnace as a settler is discussed. The rectangular furnace is considered as a channel reactor in this analysis and the action of the electrodes is described to indicate a balanced settling rate in the area of electrode action. Discussion of the design and production capacity of the electric furnace with reference to operating current, power input, furnace dimensions and electrode size are based on considerations derived mainly from slag properties such as its resistivity, viscosity and liquidus temperature.

Premier Diamond Mine exploits a kimberlite orebody using cave mining methods. A drilling level is established at the base of a block of ore to effect undercutting that leads to caving of the overlying ore. A second level is developed some 15 metres below the undercutting level to allow extraction of the ore once it has caved. As much as 45 per cent of the rock is removed on the extraction level creating a series of pillars. Undercutting creates abutment stresses, as high as 3 times the virgin stress, which affect the rock mass to a distance of 20 metres from the undercut face on the undercut level and on the extraction level 15 metres below. If the extraction level is completely developed prior to undercutting, where stress levels exceed 20 percent of the rock mass strength, extensive rock mass and support damage occurs as the undercut passes overhead. Rock mass damage takes the form of movement along existing joints and minor shear failure through intact rock. Support damage takes the form of cracking in rigid concrete linings. Where induced stresses exceed 50 per cent of the rock mass strength it is often impractical to keep excavations on the extraction level open. Rock mass damage takes the form of extensive failure of the rock in shear which evidences itself as propagation of the fracture zone around tunnels and footwall heave. Support damage results in destruction of shotcrete linings and concrete footwalls. As the interbolt support fails, badly fractured rock ravels around the steel tendons. Observation and monitoring at Premier Mine and on other cave mines has shown that induced stress levels and consequent damage are a function of :?the extraction ratio on the undercut and extraction level prior to undercutting ?the shape of the undercut face ?the rate of undercut advance ?the distance of leads and lags between adjacent tunnels on the undercut level. To ensure the stability of excavations, all of the above parameters must be carefully planned and the planned mining sequence rigidly enforced. The minimum of development is completed on the extraction level prior to the undercut passing overhead. Required development is then rapidly completed once the area has been de-stressed. Support is installed in three phases: ?Rockbolts are installed as soon as excavations are developed ?Wire mesh, steel tendon straps and a layer of shotcrete sufficient to protect the mesh and straps from damage by blasting and LHD loading is installed as soon as practical thereafter. Inevitably the shotcrete lining has to be replaced once the undercut has passed overhead.. ?Rigid shotcrete linings and concreted footwalls are completed only after the undercut has passed overhead and the area has been de-stressed.

The graduate is frequently unable to meet this expectation because he/she has not been developed to do so. Technical knowledge is his only asset. This deficiency manifests itself in leadership shortcomings, both intrapersonal and interpersonal. Further analysis reveals a deficiency in three elements of leadership - self-awareness, oral communication, and an ability to work cooperatively in teams.To address these three elements of leadership, Sasol Coal, a subsidiary of the big petrochemical company in South Africa, sponsored a leadership programme at the University of Pretoria for their final-year bursary students in the faculty of Engineering. This programme, the Sasol Engineering and Leadership Academy (SELA), consisted of a number of interventions designed to address the three areas of self-awareness, oral communication, and cooperative behaviour in teams. These interventions varied from an intrapersonal nature to interpersonal aspects. Psychometric assessments were followed by experiential modules dealing with the three constructs.SELA was evaluated at the end of the year. The results showed a positive shift in the main constructs of self-awareness, communications, and cooperation. This was measured quantitatively and qualitatively. Conclusions were drawn and recommendations for improving the programme were proposed."

It is actually a highly emotive place where interaction with people is a fundamental part of its ability to perform satisfactorily. The company, through its employers, expects employees, including new graduates, to have the ability to cope adequately with this emotive environment. The graduate is frequently unable to meet this expectation because he/she has not been developed to do so. Technical knowledge is his only asset. This deficiency manifests itself in leadership shortcomings, both intrapersonal and interpersonal. Further analysis reveals a deficiency in three elements of leadership ? self-awareness, oral communication, and an ability to work cooperatively in teams. To address these three elements of leadership, Sasol Coal, a subsidiary of the big petrochemical company in South Africa, sponsored a leadership programme at the University of Pretoria for their final-year bursary students in the faculty of Engineering. This programme, the Sasol Engineering and Leadership Academy (SELA), consisted of a number of interventions designed to address the three areas of self-awareness, oral communication, and cooperative behaviour in teams. Installation of support in known poor ground intersections during reaming operations requires rapid access to stabilize the shaft wall and thus to prevent the loss of the shaft through scaling. Anglo Platinum has initiated a project to investigate hydraulic hoisting technology for platinum mines. Hydraulic hoisting systems are categorized as pumping, fluidizing feeder or displacement feeder systems. Positive displacement piston diaphragm pumps are most suitable for pumping systems but they require that the ore be milled prior to pumping. Fluidizing feeders are unsuitable for platinum ore applications due to the large percentage of fines in the ore. The three-chamber pipe displacement feeder has been most widely used for hydraulic hoisting and is the most suitable technology for platinum mines. Eight hydraulic hoisting applications covering pumping and displacement feeder technologies are reviewed. The key factors to be assessed in selecting a hydraulic hoisting system for a platinum mine are discussed. A typical platinum mine configuration will comprise an ore preparation plant (to produce -15mm material through screening or crushing), motive water pump on surface, high pressure water pipeline from surface to underground, ore slurrification plant, three-chamber displacement feeder, and a high pressure slurry pipeline to surface. The water and slurry pipelines are housed in a purpose drilled borehole. A hydraulic hoisting system selection chart is presented. A 150mm diameter system with a 25 MPa pressure rating is required to hoist 60 000 t/m from a depth of 1 200 m. Generic capital and operating costs are presented. A major potential advantage of hydraulic hoisting is that the fines, which contain a high percentage of PGMs, are captured underground and transported directly to the concentrator. Hydraulic hoisting technology is ideally suited to providing supplementary hoisting capacity to existing shafts that have reached the skip hoisting capacity limit. The main advantage for new shafts is the potential to significantly simplify underground rock handling and transportation. All hydraulic hoisting system components are proven. The only risk area is the wear rates of the valves and piping. Current estimates are based on gold ore. The business cases investigated show that the financial viability of the installations are not sensitive to wear rate.
