Mining of low grade deposits along with the necessity to design and operate flotation plants with high throughput presents unique metallurgical and environmental challenges that need to be addressed to reduce project risks, improve project economics and to sustain the profitability of operations over the life of a mine. Some of the key challenges include poor recovery of valuables and concentrate quality issues due to complex mineralogy, the need to use poor quality water such as brackish or sea water, reduce environmental impact from the process, integrate flotation with hydrometallurgy to maximize precious metals recovery, escalation of capital and operating costs, use of unproven technology and constant use of larger equipment, high ore variability, worldwide constraints on resource availability and an ever increasing need for reliable metallurgical input to financial models to evaluate economic viability of projects. The need to develop effective solutions to these problems in a short time frame is becoming a key to the success of any new project and for sustaining the profitability of a mining operation. An integrated multi-disciplinary approach to problem solving is crucial with the need for a more lateral thinking along with strategic partnerships and collaboration involving the right players. "Three primary drivers are setting the trend for base and precious metal processing . they are: continued low real base metal prices, environmental concerns, and continued high prices for PGM.s. Low base metal prices are increasing the search for economies of scale and company consolidation as well as the development of some hydrometallurgical technologies. Environmental concerns are pushing for continued reductions in SO2 emissions and hydrometallurgical technologies. The high prices for PGM.s are driving major expansions and a focus on minerals processing recoveries and, to a lesser extent, reductions in the refining metal lockup.In nickel, HPAL operations on laterites have failed economically but Inco is still pursuing some alternatives. BHP-Billiton and others are developing bioleaching alternatives for nickel laterites and sulphides.Copper continues to be dominated by the hydrometallurgical and pyrometallurgical debate; new hydrometallurgical developments are being tested at several sites whilst the pyrometallurgists continue to make competitive cost and environmental improvements.Gold processing developments are dominated by the use of improved gravity recovery equipment and by the development of thiosulphate as a more environmentally acceptable lixiviant.PGM processing trends are the use of fine grinding technologies, higher power input flotation cells, and new pyrometallurgical technologies. Hydrometallurgical options for some applications are being sought.OVERVIEW The metals industry has remained under price pressure for some time; low and decreasing real prices for most metals have become an expected scenario. Occasional price spikes give some relief but invariably bring expansions and new entrants into an already oversupplied commodity market, thus leading to the continued price pressure. Technical innovation, economies of scale, and improved work systems are continually sought, so as to improve the competitive position of each individual company in such a climate; however, these developments add to the downward price pressure. In such a situation the application of scarce funds to research and development is a difficult task. Excess funding is not available in tight economic times and yet the main route to higher profits is clearly the application of technical developments to lower the cost of producing a metal commodity. Many technical centers have closed as a cost saving exercise and some have coalesced to obtain economies of scale. The Australian based AMIRA research organisation has grown to serve the R&D part of the market well in Australia and in South Africa by acting as the catalyst to form research partnerships between a number of industry players and as an administrator to direct the funding of research projects towards the various applicable research institutions. AMIRA has developed closer ties to Camiro (Canadian Mining Research Organisation) through the appointment of Camiro.s metallurgical processing research director as AMIRA.s North American based director. AMIRA is continuing discussions with MIRO (Minerals Industry Research Organisation) in regard to a merger, with a report outlining the merger proposal expected in March of 2003. Company focused research centers continue to be effective at Anglo American Research Labs, Teck-Cominco Research, Falconbridge Research center, Inco Research and some others."

They in fact vary considerably in different applications. This creates difficulties is designing a simulation program suitable for use by plant personnel, consultants, and researchers. "The paper describes the results of the flotation tests with complex rare metal ores from deposits in the Trans-Baikal Territory. Correlations between the quality of produced wolframite, hubnerite and mica concentrates with or without the presence of various alkaline modifiers are determined. Commonly, rare metal ores contain minerals of comparable value to main elements recovered in processing plants using gravitational methods. The paper describes the results of flotation recovery of valuable minerals – main and associated – from gravity tailings of deposits in the Trans-Baikal Territory. It was found that gravity tailings from the first deposit contained fine-grained wolframite, mica (muscovite, lepidolite etc.), feldspar; hubnerite, scheelite, beryl, fluorite, rubidium-containing muscovite from the second deposit, correspondingly. This paper presents the results of the stage flotation tests with the production of tungsten (wolframite, hubnerite), fluorite and mica concentrates from gravity tailings. Figure 1 demonstrates the flowsheet of tungsten ore minerals and mica stage flotation from gravity tailings of the first deposit.Wolframite can be floated using oleic acid with the presence of soda ash, a complexing collector (IM-50), under slightly alkaline conditions in combination with a nonpolar collector [1, 2, 3, 4]. The study included wolframite flotation using the combination of two alkaline modifiers. Flotation of wolframite was performed after pulp desliming, using tall oil saponified with soda ash. The recovery of wolframite in the concentrate of rougher flotation reached 80-85%; the concentrate contained up to 1% of tungsten oxide that can be upgraded to a saleable product using gravitational methods. This procedure was tested during flotation of wolframite, tantalite-columbite and pyrochlore, and provided high performance regardless of a season, at pulp temperatures of 8-10°C, though fattyacid collectors are significantly inefficient at such low temperatures due to low solubility, dispersion and increased collector consumption, consequently. The introduction of two alkaline modifiers in pulp appears to improve these characteristics.The first stage of the tests was focused on increase of iron-bearing tungsten ore minerals recovery from gravity tailings and stabilization of the cold pulp flotation process."

In this study, the authors investigated the capability of an acidic thiourea solution and silicon-organic polymers (PSTM-3c, PSTM-3T) as ion-exchange resins to recover of gold from gold-bearing ore concentrates. Firstly, elemental gold present in flotation concentrates was dissolved by leaching with a solution of nitric acid and thiourea under the optimized conditions. The best result on gold thiourea leaching was obtained under a nitric acid concentration of 2 N, thiourea concentration of 2 %, and oxidant (Fe2(SO4)3) concentration of 3 %, solid:liquid ratio (S:L) of 1:20, leaching time of 6 hours at 20 °C with a gold recovery of 93.7 % for a gold flotation (unroasted) concentrate. For the roasted gold concentrate, the dissolution of gold was 94.8% under the optimized leaching condition as nitric acid concentration of 0.5 N, thiourea concentration of 2 %, and the oxidant concentration of 1 %, S:L ratio of 1:10, leaching time of 4 hours at 50 °C. Secondly, a series of sorption tests was carried out on a pregnant leach solution containing gold complex Au[S=C(NH2)2]2+ using silicon-organic polymers (PSTM-3c and PSTM-3T), respectively. The effects of solution pH, adsorption time and temperature in the sorption process are also studied. As the results, the PSTM-3c and PSTM-3T polymers were adsorbed about 94.4 % and 95.1 % gold from the pregnant leach solutions under the optimum sorption conditions, respectively. It was found that the both PSTM-3c and PSTM-3T polymers were effective for the recovery of gold from the pregnant leach solution of thiourea. Adsorption activity of the PSTM-3c and PSTM-3T polymers was confirmed by new peaks near 1700 cm-1 in the FT-IR spectrum of the gold-adsorbed polymers, respectively.

The treatment of iron-hydroxide-containing water from ground water and surface water is achieved by a combination of the process steps of flocculation and subsequent mechanical dewatering. The aim is to create solid pellet structures by extending the structure forming flocculation process with a build-up pelletizing process which can be transferred directly into a drying unit. A Taylor-Couette-reactor (diameter of the inner cylinder – 40 mm, gap width – 5 mm) was used for these experimental studies. To produce the necessary flow profile the inner cylinder was rotated at a speed of 230 rpm. The iron hydroxide-containing suspension (dry matter content: 2 mass %) was added simultaneously with the addition of a cationic high-molecular flocculant in various flocculant dosages and residence times of 5 to 15 min. The pellets were examined for parameters such as geometric dimensions, dry substance content and dewatering behaviour. As the results show, there is a direct relationship between the residence time and the geometric dimensions of the pellets. After a residence time of 5 min, round pellets with an average diameter of 6 mm were formed. With an increase in the residence time up to 15 min, a compaction of the pellets could be observed, which resulted in an increase in the dry substance content of 8.0 to 11.2 mass % on average. After completion of the pelletizing process, the pellets were mechanically dewatered by filtration. By applying this innovative wet pelletizing of iron-hydroxide containing suspensions in a Taylor-Couette-reactor, it is possible to carry out the process of flocculation combined with the pellet formation with simultaneous pellet compaction in a single process step. The resulting pellet structures are distinguished from conventional floc structures by an improved water discharge capacity. After classification the pellets can be marked directly as easy-to-handle bulk material, suitable as feedstock in percolation columns for the purification of contaminated fluid streams

"In Kazakhstan, there is a unique sulphide copper deposit, in the ores containing the natural isotope of osmium-187 (more than 90 %). In the pyrometallurgical processing of concentrates for the target metal, osmium is mainly sublimated, with wet cleaning of metallurgical gases (dust and gas mixture) 40 % of it together with rhenium passes into washing solutions (wash acid). On the basis of this acid, the production of ammonium perrhenate was organized at the enterprise of the RSE ""Zhezkazganredmet"" and for the first time in the world practice - the isotope of osmium-187. However, the degree of its recovery from solutions does not exceed 8 % of the amount supplied with the charge or 25 % of the amount that was received for extraction. But the bulk of it (~ 75 %) remains in the raffinate, discharged to sewage treatment plants (wastewater). The studies presented in this work are aimed at solving the problem of osmium isotope-187 extracting from wastewater, which are a potential source of increasing metal production in Kazakhstan. The aim of this work is the development and scientific justification of osmium deposition regimes from wastewater using such reagents as thiosulfate and sodium sulphide. The influence of various physicochemical factors on the precipitation of the osmium was studied and optimal conditions for its maximum transition to sediment were chosen. An original method for obtaining osmium concentrate in the presence of sodium thiosulfate with the addition of potassium iodide from a new type of wastewater - man-made ammonia solutions has been developed. These solutions were combined mother liquors of solid-phase stripping operations and dissolution of pulp of crude ammonium perrhenate. On the basis of the obtained results, a settling technology for extraction of the osmium from man-made ammonia rhenium-containing solutions was introduced at RSE ""Zhezkazganredmet"". It should be noted that the degree of extraction of osmium, depending on its concentration in solutions entering on the settlement, and taking into account the addition of sulfuric acid, will vary from 60 to 90 %. "The main purpose of geometallurgy is to improve the mine planning by mapping hardness and throughput into the mine block model using geostatistics to eliminate the large production fluctuations caused by the ore hardness variability coming from different parts of the pit. However, not all grinding testwork available commercially can be applied to geometallurgy because of large amount of sample required and the associated cost per test. Geometallurgy is now being used in designing grinding mill but as the mining project progress, the accuracy of engineering must improve from 30-35% during the scoping study to 10-15% at the bankable feasibility stage and less than 5% for Engineering Procurement and Construction Management. For SAG milling, the SAG Variability Test (SVT) is an abbreviated version of the standard SAGDesign test developed for this geometallurgical need. The same amount of ore than the original test is ground for three cycles into an open batch SAG test and then the SAG pinion energy is predicted to the standard end point of 80% passing 1.7 mm. For ball milling, a Bond Variability Test (BVT) was also developed using the SAG ground ore from the SVT. The Bond ball mill grindability (Gpb), corresponding to the average of the net grams per revolution from the last three cycles of the Bond test, is also predicted from the third cycle. The relative error for both the predicted SAG ore hardness (WSVT) and Bond Work Index on SAG Variability ground ore (Sv-BVI), in kWh/t, averaged 5.5% and 3.8% respectively compared to the SAGDesign testwork values and are within 7% and 10% respectively from plant benchmark and within 7% from the samples sent to all partner laboratories. Both tests can be continued to measure the true hardness necessary for mill sizing. This article discusses the development of these two new tests, SVT and BVT, their potential use and accuracies in any geometallurgical program."

"The aim of this study is to solve the problem of tungsten leaching from scheelite concentrate using sodium hydroxide in the presence of phosphate by an autoclaving process, which is one of main development techniques for tungsten recovery. To understand the applicability and leaching performance of tungsten leaching from scheelite concentrate, the main work is to investigate the effects of leaching parameters such as initial concentrations of NaOH and Na3PO4, reaction temperature, stirring speed, liquid-to-solid ratio and reaction time on WO3 dissolution rate to obtain the optimal leaching conditions. The chemical composition and phase composition of the samples were evaluated by means of XRF and XRD. The content of WO3 in the leaching residue obtained via washing, filtering and drying was analyzed by thiocyanate spectrometric method. The optimal leaching conditions were found to be NaOH concentration of 6.76 mol·L-1, Na3PO4 concentration of 1.35 mol·L-1, reaction temperature of 180°C, stirring speed of 400 rpm, liquid-to-solid ratio of 2.0 and reaction time of 90 min. The results showed that tungsten leaching rate of 99.20% was reached under the optimal conditions. The technology exhibited superior leaching performance, which not only reduced the consumption of sodium hydroxide but also greatly decreased reaction time in comparison to a conventional autoclaving process. INTRODUCTION Tungsten is an important strategic metal, which is widely utilized in a variety of industries due to its high melting point, superior mechanical properties and heat-resistant performance [1-3]. The chief raw materials for the production of tungsten in nature are wolframite and scheelite [4, 5]. Among them, approximately two-thirds of the tungsten reserves contain scheelite deposits in the world [6, 7]. With the progressive exhaustion of high-quality wolframite resources, scheelite has become a predominant primary resource for the production of tungsten [8, 9]."

"The aim of this work was the study of the effect of the type (Fe3+, Al3+ and Fe3+ and Al3+ mixture) and of the coprecipitant concentration on As5+ removal by ACF. Removal of As5+ using sodium dodecyl sulfate (SDS) as a collector was studied by Adsorbing Colloid Flotation (ACF) at laboratory scale. The morphology of the precipitate retained in the foam was analyzed by Scanning Electron Microscopy (SEM/EDS).In order to investigate the effect of the initial concentration of Fe3+ on As removal, sets of experiments were performed with a concentration of Fe3+ in the proper range of pH (5,0 – 6,0) previously observed in the coprecipitation tests. As removal improves significantly as the concentration of the coprecipitant agent increases from 60 mg.L-1 (77,4%) to 80 mg.L-1 (99,7%). This is probably due to the higher concentration of ferric hydroxide (Fe(OH)3) which provides a larger surface area available for adsorption of As. From the initial coprecipitant concentration of 80 mg.L-1, As removal has shown to be rather high (? 99,7%), with the maximum being (99,9%) by using a Fe3+ concentration of 160 mg.L-1. Therefore, for a maximum As removal, under these test conditions, the optimum concentration of Fe3+ is 160mg.L-1.This paper also shows the effect of the initial concentration of Al3+ on As removal at a suitable range of pH (7,0 – 8,0). A very significant increase on As removal was found to occur as the initial concentration of coprecipitant was increased from 60 mg.L-1 (35,7%) to 80 mg.L-1 (97,7%) and a decrease in As floatability (43,7% - 54,5%) was found to occur from that Al3+ concentration amount. Based upon those results, the optimum Al3+ concentration so as to remove As under these test conditions is 80 mg.L-1."

"While there is a large industry based on recovering platinum group metals (PGM) from complex sulphide ores containing Cu and Ni, there is little information on the thermodynamics of the matte phase formed on smelting the ore and in particular the behaviour of Pt in the matte.The equilibrium between metallic platinum and industrial mattes was studied in a series of experiments where a small quantity of matte (5g) and platinum foil of 150 µm thickness (0.5 g) were equilibrated in magnesia crucibles at 1400°C under conditions where the oxygen and sulphur partial pressures were controlled.The chemistries of the phases were determined from EDS analysis using a scanning electron microscope. Line scans were initially used to confirm that the foils had attained a uniform composition across their thickness. The composition of the matte was determined from analysis of an area of matte including the small metallic droplets and dendrites.The distribution of Pt in Cu-Fe-Ni mattes (Pt: 1.5 – 3%) and solid Pt alloys (Pt: 54 – 72%) was studied. For a matte of base composition 45%Fe, 11%Ni, 8% Cu, at a base temperature 1400°C, the following behaviour was observed for the Pt distribution ratio:Under the range of sulphur and oxygen pressure of this study (log pO2 from -15 to –12.2, log pS2 from – 4.6 to –2.2), the distribution ratio of Pt between matte and alloy was independent of the sulphur and oxygen pressure, having a value of 0.04.The Pt distribution ratio increased from 0.02 to 0.08 with temperature from 1340 to 1450 oC.For mattes where the proportions of Cu and Ni were kept constant, a slight decreasing trend was shown for the distribution ratio of Pt versus the iron content (37 to 53%) in the matte but was not confirmed because of experimental uncertainty."

Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges.
