The so called Bublon®-process is an innovative process for the controlled expansion of volcanic glasses such as Perlite and for thermal treatment of other minerals. In this manner, functional light fillers with astonishingly altered physical properties can be manufactured. In contrast to conventional Perlite expanding processes no fossil fuels are burned in order to achieve the expansion. Instead, the feed material is heated electrically mainly by radiation based on heat transfer from heating elements. The main advantage is the better controllability of the production process. Therefore, the heating elements are segmented along the flow of the particles, hence in direction of the ongoing expansion. Overheating of the particles, which ultimately leads to the destruction of the particle surfaces and consequently decreasing the quality of the expansion product, can be reduced significantly. Due to flow characteristics and settling behaviors of fines the lower particle size limit of the feed in this process is restricted to not less than 100 µm. Otherwise process instabilities are to be expected. Manufacturing industry demands light and fine hollow microspheres. Therefore, a proven cooperation between Montanuniversität Leoben and Bublon GmbH was formed to develop a new process called ‘Bublite’. This issue was addressed by changing the conveying principle into a pneumatically conveying system transporting particles from the bottom to the top of the kiln by the means of a drag flow. This approach makes it possible to handle the difficult flow patterns in the kiln and to control the retention time of the particles in the heat transfer zone. As a result, it is now possible to expand very fine Perlite particles into a high quality functional lightweight filler with a glazed-closed surface. The dependence of the polymer industry on importing this kind of fillers from overseas can be reduced by producing it close to sites of demand. Also the Perlite mining and processing companies benefit from this technology because the mine lifespan and the output of the processing plant can be increased.

Geopolymers are novel engineering materials with the potential to play a highly significant role in the transformation of the construction materials and building products industry in the push to-wards sustainable development. These materials are formed by activation of industrial aluminosilicate waste materials such as coal ash or blast furnace slag with alkaline solutions. Some mineral waste can also be used, either as fillers or as reactive components. The use of waste-based geopolymers results in significant (up to 90%) reduction in carbon dioxide emissions when used in cement replacement applications. In addition to the formation of conventional pre-cast products, these high performance mineral binders are ideally suited to use in the conversion or encapsulation of toxic waste, including radioactive waste, due to their chemical stability and resistance to acid attack. It is the aim of this paper to review recent developments on the science underpinning this ?green? technology, and to discuss the technical and commercial drivers governing the large-scale adoption of the technology. Some of the recent fundamental breakthroughs in the study of geopolymer technology at the University of Melbourne will be presented. Despite the complexity of this reactive sol-id-gel system, progress has been made in the development of a thermochemical reaction kinetic model that has been validated using both calorimetric data and synchrotron kinetic data. Geopolymerization is potentially a disruptive technology, so that it is normal to expect strong resistance from established companies in the construction materials industry. It is increasingly necessary that waste generating industries such as mining collaborate with industries such as construction that could utilize this waste. The world?s first full scale geopolymer plant utilizing waste and re-cycled material has been commissioned recently in Melbourne, Australia, so progress on commercialization will also be presented. The authors frequently present keynote lectures on geopolymer science and technology at materials science, ceramics and construction materials conferences. However, this interdisciplinary technology that is still in its infancy, deserves more attention in the mineral processing and mining industry in view of its potential use in the mining industry, and also in view of the importance of mineral processing techniques in recent advances in geopolymers.

One of the efficient means of ore disintegration during the processing is its volume breakage in such machines as roller-presses. Up to date neither the ore disintegration mechanism in roller-presses nor the reasons of their high efficiency are thoroughly investigated. In this work, the mathematical model of Finite Element Method of bad material disintegration in roller-press is discussed. The mechanism of the interparticle ore disintegration is traced.

"DEM application in mineral processing has for many years been heavily focused on simulating mills of various types. This method can be used to simulate many other aspects of mineral processing operations and can be used both to enhance understanding of the underlying flows and of issues such a breakage, wear, blockage, product degradation, segregation and mixing. The application of DEM to four important classes of non-comminution problems and equipment commonly found in or near mineral processing plants are described. These are:- Particle transport (examples include a conveyor belt and an inclined screw conveyor)- Sampling (assessment of sample bias for cross-stream samplers)- Separation (the efficiency of vibrating screens)- Storage and reclaim (discharge from a multi-port hopper and segregation in a splitter bin with asymmetric ingoing and outgoing conveyor belts, apron feeders and impact plate)."

Hydrodynamics and mixing are fundamental to the operation of mineral process systems such as flotation cells and metal precipitation reactors. The computational fluid dynamics (CFD) technique has been employed in the present work to study the hydrodynamics in a mixing vessel stirred with either a Rushton turbine or a pitched blade impeller. The multiple frame of reference (MFR) approach has been used to model both impellers. A draft tube was used only in the Rushton turbine stirred vessel. The flow profiles for the pitched blade impeller have been studied in three regions; below the impeller tip, at the middle of the tank, and near the liquid surface. The simulation results were compared with literature data obtained using a laser Doppler velocimetry in the three regions of the vessel, and it was found that the model predictions were better in the impeller region. There was a poor prediction of the experimental results in the region closer to the liquid surface; however, this was improved when the turbulence parameter (C2) in the k-e model was set to a higher value. The value of the impeller clearance at which the Rushton turbine generates an axial impeller type flow has been determined and it has been shown that, at this clearance, a draft tube can be used to enhance axial flow in a Rushton turbine stirred reactor.

In looking to the future of mineral processing the focus is typically on improved processing units. Basically it is a search for an elusive wonder machine that could revolutionise the economy of mining: the sorter that strips 50% of the ore with only a few % loss of value; the comminution device that uses 5% of the energy while producing fully liberated particles; or the recovery device capable of producing a 99% recovery at 99% grade. These aspirations are propounded against a reality backdrop of sorters rusting in back yards, mill throughputs below design and varying by 30%, cyclones flaring and cut-sizes fluctuating, mediocre recoveries and soaring processing costs. This disconnect between aspiration and reality appears, to these authors at least, to be a mighty chasm. Moreover, it remains one over which we are expected to magically leap rather than methodically bridge. Indeed one may be forgiven for thinking that should such a wonder machine come along, taking advantage of it would be highly improbable. Questions would inevitably emerge on how to feed the correct material, how to cope with the wide variability of feeds, how to control such advanced equipment and how to handle the new product from such a machine. It is likely these questions might lie unanswered, or more regrettably, unasked. It is generally accepted that as an industry we are exceedingly unlikely to teleport from the current status quo to an entirely new reality in a single flash. It is our thesis that the probability of these magical machines materialising is remote, and even if they miraculously appeared, we simply wouldn?t know what to do with them. Rather, it is our contention, that a step change will only arise through a staircase rather than from a single giant leap. We should focus on building those steps and linking them together into a firm structure ? a workable mineral processing circuit. This paper addresses the alternative of a coherent set of modest but significant improvements, integrated to produce the step change we desire: essentially, a reduction of processing energy to below 40%, which we believe is achievable without recourse to any mystical machines. A key underlying capability to designing these dramatically improved processes, is the weaving of independent process models into a coherent circuit simulation, in order to design the new generation of mineral processing circuits. Carbonates have gained significant economic importance for the human kind. On one hand over a hundred uses are listed for carbonates. On the other hand, carbonates host base metal deposits. Although the carbonates play a significant part in the development of those deposits, in the mineral processing they consume acid and cause selectivity problems during flotation and leaching. Carbonates also accompany other industrial minerals as waste rock. For all those cases it necessary to find a technique to separate carbonate as early as possible in the processing chain. In this paper, the applicability of near-infrared spectroscopy (NIRS) sorting for the separation of carbonates is discussed. NIRS sorting is a sensor-based sorting technique, in which particles are singularly detected by a sensor and then rejected by an amplified mechanical, hydraulic or pneumatic process. This technique can for example be implemented in the process as a pre-concentration step for coarse particle sizes up to 300 mm. NIRS sorting discriminates among materials based on the difference that exist between their spectral properties in the near-infrared (NIR). Vibrations of molecular bonds in carbonates cause characteristic spectral properties in the NIR, which makes carbonates detectable, possible to identify, distinguish and separate from other rock materials. The spectral properties can also be used to distinguish between different carbonate minerals and mixtures. If the spectral variations are large enough for detection, sorting based on NIRS is possible. Feasibility studies on sensor-based separation of carbonates in the processing of talc, borate, fluorite, marble, zinc-oxides, copper sulphide and iron ore as well as the discrimination of calcite and dolomite mixtures are conducted and indicate the high potential of NIRS sorting in the minerals industry.
