TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The breakthroughs, which transformed the human race, have close interdependency with the environment. With the increase in world population, the requirement of natural resources is increasing every day. The nature is still stronger than man is but we must use natural resources more responsibly. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. "In 2015 in the frames of federal special-purpose program «National system of chemical and biosafety of Russian Federation (2009-2014)» Federal State Budget Educational Institution of Higher Education ""Irkutsk National Research Technical University” (further–INRTU) performed works aimed at disposal of accumulated arsenical residues at industrial site of the former Angarsk arsenical plant (AAP) processing arsenious ores from Svirsk town in Irkutsk region. The plant in 1934-1949 produced arsenic trioxide for the defence industry. Prior to starting the works on disposal of industrial pollution focus the total amount of cinders stored on 13 ha of industrial site of AAP was 156 900 tons with 1% average arsenic content. Close to the cinders there were also remains of industrial buildings and process equipment in the amount of 6 600 m3 that contained 150 tons of arsenic. Additional source of pollution at the industrial site of AAP is contaminated soil amounted to 48 000 tons. Proven reserves of gold and silver in the cinders were 6.1 and 47 g/t respectively. In 2015 the source of arsenious pollution was detoxificated according to mineral matrix technology and stored in a special landfill with separate stocking of gold-containing cinder and other arsenious residues. This technology of waste disposal specifies extraction of valuable metals from cinder in future. The similar case is with Vershino-Darasunsky settlement in Trans-Baikal Territory where the abandoned industrial site of the former arsenic plant is located in the central part of the settlement. The concentration of arsenic and valuable components can be compared to the concentration at AAP. Since 2016 the demand for removal of such industrial pollution sources is legislated due to amendments in Federal Law No. 7-FZ on environmental protection. It results in a real possibility to remove such dangerous industrial residues deposits as the one located in Vershino-Darasunsky settlement. This paper presents a new process for producing industrial magnesium sulphate using waste water from titanium white plant and magnesium oxide from calcinations of magnesite ore as raw materials. With the laboratory experimental equipment, the waste liquid and magnesium dioxide react effectively at ambient temperature and under atmosphere pressure. Via the press filter, a clear liquid predominately containing magnesium sulphate is obtained. It is further evaporated and crystallized by cooling, separated by centrifuge and dried. Consequently a high quality of industrial magnesium sulphate is achieved as the final product. In the course of process, as the majority of valuable component (SO42-) is recovered in the final product, most of impurities from waste acid is being removed into the by- product. With the simple operational process, it is possible for titanium dioxide plant to resolve the environmental problem completely and benefit from the industrial magnesium sulphate product as well. The filter cakes containing valuable elements such as Mg, S, Fe, Mn, V, Ti are by-product proposed to be used for manufacture of agriculture fertilizer particularly for peanut planting.

This paper presents the consequences of modernization and expansion of process plant by implementing SAG and Ball Mill and Carbon-in-pulp technology at the Hutti Gold Mine. From the inception of the process plant, it has undergone many changes for the improvement. In the beginning, only gravity recovery of gold was carried out by using Pebble Mills and Strake Tables. Later amalgamation, Cyanidation and Zinc precipitation and finally Carbon-in-pulp gold recovery system was implemented. Grinding plant was modernized by implementing SAG and Ball Mill and Knelson concentrator for free gold recovery as a result, the production rate, rate of recovery, reduced man power, Modernization and expansion of process plant has also yielded in safe and smooth running of the plant. In this study, thorium mineral that found in the complex ore deposit bearing bastnasite, fluorite, and barite from Eskisehir - Sivrihisar district has been tried to extract by using HCl and H2SO4 leaching. Ore sample of approximately 3 tons taken from the ore deposit has been homogenized in order to obtain composite samples by means of ore preparation techniques for experiments. Results of chemical analyses of composite samples are as given; 40.8% CaF2, 35.35% BaSO4, 2.01 Ce, 1.5% La, 0.39% and 0.1% Th. HCl and H2SO4 leaching processes have been performed to gain Th in the ore. For determining the optimum particle size, the samples have been ground under controlled conditions and brought to the sizes of 0.065, 0.2, 1 and 3 mm. Leaching experiments have been carried out in both HCl and H2SO4 acids without roasting and roasting at the temperature of 900°C for 1, 3 and 6 h retention times for all particle sizes determined before. In the experiments, the highest Th recoveries reached are as follows; 78.74% Th when H2SO4 and 1 mm particle sized sample used, and 1 h roasting applied and 73.38% Th when HCl and 1 mm particle sized sample used, and 3 h roasting applied. "A new PVM vertical ring high-gradient high-intensity permanent magnetic separator authorized by China Invention Patent ZL201110294866.4, which featured with vertical magnetic field structure was developed to dramatically save energy consumption and running costs compared with electromagnetic separators. The specific magnetic circuit design ensures PVM separator generating high magnetic field intensity as well as solving equipment large-scaling. The newly developed industrial PVM separator has been proved suitable for recovery of weak magnetic minerals or purification of non-metallic minerals benefiting from its high background and induction magnetic field intensity up to 0.8/1.5T, stable service performance and low running costs. The first ?1.5mm PVM separator has been applied in removing iron from quartz sand in Fengyang, Anhui, and ?2mm PVM separator will be installed to separate hematite. Industrial applications and tests proved that PVM separators could gain similar separation effects and especially save more than 80% of power consumption compared with the conventional electromagnetic high-gradient high-intensity magnetic separator, which will contribute a lot for energy conservation and environmental protection. The development of high gradient magnetic separator technology has played an important role in utilizing weak magnetic minerals, which has been widely used in many mining enterprises. The main forms of high-gradient magnetic separators include both of electromagnetic high-gradient and permanent magnetic high-gradient. The vertical ring high-gradient high-intensity permanent magnetic separator features with high magnetic field gradient, large processing capacity and never clogging, which has been widely used in recovering fine weak magnetic mineral and purification of non-metallic minerals[1-3]. However, electromagnetic coils excitation needs more energy consumption, and relatively high running costs and maintenance costs as a result of the complicated cooling system. So permanent magnetization of the electromagnetic magnetic separation equipment is a very important research direction at present. With the continuous improvement of resource utilization standard and efficiency requirements, high energy consumption of the electromagnetic vertical ring magnetic separator have been highlighted, which has affected the economic benefits of mining enterprises to a certain extent. In the aspect of high-gradient high-intensity permanent magnetic separation equipment, considerable researches have been carried out at home and abroad and many small-sized prototypes were developed yet never strode into large-scale industry applications[4-6]."

Liquid ? liquid reactions such as solvent extraction in hydrometallurgy and BTX extraction in petrochemical industry has long suffered from the long retention time mainly due to the limited interfacial area caused by the immiscibility between water and oil phase, requiring typically very large perfect mixer type reactors and tall adsorption towers. A novel spray reactor for immiscible liquids; that is the KISEI Nozzle Reactor (KNR) was introduced, enabling the drastic increase in the interfacial area between the reacting immiscible liquids. Various spray mechanisms were applied in materials processing, e.g. spray drying, powder metallurgy, and aerosol industry, but not in hydrometallurgy. The KISEI Nozzle Reactor(KNR) was fully developed and used in production of biodiesel from the immiscible triglycerides and methanol. An experience with a full production plant facility is briefly discussed in the current paper. With the fog-like methanol spray in oil medium, the trans esterification reaction was almost instantaneous, and transformed the traditional batch trans esterification process into a continuous production process. And above all, with no moving parts in the KISEI Nozzle Reactor (KNR), the process requires minimal operation and maintenance costs. In recent years, heap leaching of gold is becoming wide spread due to low capital and operational costs that allows economically feasible processing of low-grade and cut-off grade ores. Currently, over 30 heap leach projects are operated in Russia. Some of the deposits treated by heap leach methods are almost depleted. Therefore, they will soon require spent heaps detoxification and reclamation. Traditionally, spent heaps are detoxified by chemical treatment. This process is characterized by relatively high kinetics and requires expensive reagents and additional equipment. The main disadvantage of this process is secondary contamination of the solutions by products of detoxification reactions and impurities contained in reagents. If there is enough time, spent heaps can be detoxified by natural degradation. The advantages of the proposed method are low operational costs due to use of existing heap leaching facilities and eliminating the need for chemicals for spent heaps detoxification. Residual concentrations of cyanides and thyocyanates in liquid phase (wet ore) of spent gold ore heaps after detoxification were 0.2~0.3 mg/L. Heavy metals were almost completely removed. The method was successfully used for detoxification of spent heaps at two gold mines.

In the present work an attempt has been made to study beneficiation of low-grade iron ore associated with manganese clay by selective flocculation. The representative samples obtained for this purpose were initially subjected to chemical and mineralogical studies. The chemical analyses indicated 42.56 % Fe, 6.25% Mn, 8.72 % SiO2 and 13.60 % Al2O3 in the representative sample. The mineralogical analyses carried out under optical microscope showed that the ore mineral predominantly comprised of iron oxides and hydroxides along with manganese and silicate as gangue minerals. Prior to the beneficiation studies, the samples were subjected to settling tests. These tests were carried out by using poly acrylic acid (paa), poly acryl amide (pam) and guar gum (gg) as the flocculants. From these studies it was observed that settling rate of particles increases with increase in pH and a maximum settling rate of 0.23 cm/secwas obtained at pH 9 in presence of poly acryl amide. Further, the samples were subjected to selective flocculation studies using above-mentioned reagents. From these studies better results were obtained in the experiments carried out with poly acryl amide as the flocculant. Thus, it was possible to upgrade the iron content from 42.5 to 53%, with a recovery of 92%. However, 51% Fe with recovery of 87% and 50% Fe with recovery of 94 % was obtained using poly acrylic acid and guar gum respectively.

High Gradient Magnetic Separator with Horizontal Magnetic Line is a new type High Gradient Magnetic Separator product. It has many specific advantages, such as water-air joint discharging technique, double pulses pulp dispersion technique, multi-magnetic gradient for collecting matrix with different diameter rods, better discharging rate with the especial matrix dispose, high separating accuracy and wide applicability. In this paper, the author makes a description of High Gradient Magnetic Separator with Horizontal Magnetic Line, and puts its emphasis on analyzing industrial production data using high gradient magnetic separator with Horizontal Magnetic Line to separate weakly magnetic minerals. It is found that as the rougher for weakly magnetic minerals separation, High Gradient Magnetic Separator with Horizontal Magnetic Line has more stable metallurgical performance and cheaper running costs than other types of High Gradient Magnetic Separator when the properties of the ore change greatly and there is in the case of embedded fine particle size distribution. The heap leaching of oxide copper ores with copper cathode recovery by solvent extraction and electrowinning is now well established as a low-cost method of copper recovery. The main purpose of this study was to extract copper from the copper low-grade oxide ore of Chodarchaei mine using column leaching. The copper oxide ore contained 1.1% Cu and 1.75% Fe. The mineralogical analysis indicated the malachite (Cu2(OH)2CO3) was mainly composed of oxidized phases. The sulfuric acid leaching experiments were performed under the laboratory conditions. The influence of several parameters on the course of the reaction such as particle size, acid concentration, flow rate, and time was examined. The optimum collective extraction of copper and iron was obtained at a particle size of +10-15 mm for a leaching duration of 3 days with sulfuric acid concentration of 100 gpl and using a flow rate of 2.5 cc/min. Under these conditions, the recovery of copper and iron were 98.54% and 41.99%, respectively. Keywords: column leaching, copper, iron, working diagram.

In this paper, the hydrophobicity of chalcopyrite particles produced with different laboratory mills has been studied; different grinding mechanism in themills made some changes in particles shape, Image Analysis (IA) method was used to determine the shape properties of chalcopyrite particles which are ground by a laboratory ball mill, rod mill and ceramic ball mill. The shape characters are stated in terms of shape factors such as circularity, convexity, roundness and regularity factor. Hallimond tube was used to float chalcopyrite particles followed by determination of critical surface tension of particles, this parameter used as a criterion to study the wetting behavior of chalcopyrite particles. The correlation between shape properties and critical surface tension of chalcopyrite particles showed that the hydrophobicity of chalcopyrite was affected by the shape. Investigations showed that the circular, round and more convex particles that produced with ceramic ball mill had lower hydrophobicity with higher critical surface tension (?c). The results also showed that the hydrophobicity of particles ground by ball and rod mills increased with the decrease of roundness, circularity, convexity and regularity factor of particles. "The hydrodynamics of the Tri-Flo™, a two stage cylindrical cyclone used in dense media separation, is studied using Computational Fluid Dynamics. The flow field is simulated with an Euler-Euler Volume of Fluid two-phase approach and the Reynolds stress turbulence model.A unique feature of the device is that the separation medium suspension is pumped and introduced tangentially into the two cylindrical compartments while the raw feed is conveyed to the feed hopper and fed at the axial inlet. This feature allows to use less pumping energy and limits the unavoidable production of fines. The Tri-Flo™ complex flow pattern is little known but central to the efficiency of the separation.The velocity field is computed within the two compartments of the separator. The interface of the air-core that forms in the inner axial part of the cylindrical sections is identified and visualized. The numerical results for a reduced-size 100 mm ID Tri-Flo™ are compared against laser Doppler measurements on a transparent acrylic model (Chinè, 1995) operated with water. The robustness of the model and its prediction capability are verified.The possibility to accurately predict the velocity profiles within the vessel and their dependence on the main Tri-Flo™ operating and geometrical variables paves the way to a better understanding of the functioning of the separator, its design improvements and scale-up."

Mineralogical studies indicate the Pt-Pd-Bi-Te class to react poorly on the flotation stimuli and indications are that these minerals are slow floaters. However, recent studies performed on a number of minerals from this class indicated strong interactions with potassium ethyl xanthate resulting in the formation of dixanthogen (only one of several xanthate species). The poor flotation response is not a result of poor interaction of xanthate with the surface. It is proposed that the oxidation products of sulfides in the process water interact with the PGM surface. To test this, the effect of thiosulfate (an important oxidation product of sulfides) was investigated by employing electrochemical measurements and FTIR spectroscopy. The electrochemical investigations indicate no strong effect of thiosulfate on the interaction of xanthate with the minerals surface as well as the reduction of oxygenthiosulfate is likely not responsible for the poor flotation response of these minerals in industrial plants.
