Roller presses are widely utilized in mineral industry for fine milling and compaction. Recently used models are providing only limited information about the material behavior in the roll bite. This paper introduces a 2-dimensional finite element model for analyzing those two basic processes. A pressure-dependent plasticity model with linear elasticity was used as a constitutive model for the particular material. Coulomb friction law was used to describe phenomena on the material/roller surface interface. Two basic roller geometries are considered: smooth (used for milling and compaction) and with cavities, commonly used for briquetting. Comparison of the results obtained from the model with experiment indicates that they are following the general trends of experimental values recorded with laboratory roller presses. It is shown, that the model is suitable to analyze material behavior through all stages of the rolling process: feeding zone, nip region, neutral plane and release section. It can predict pressure, shear stress, slip of the material over the roller surface, material velocity field, failure of the compact during release and the course of other important process variables. This allows the process engineer to gain an improved understanding, leading to a better process and equipment design and control.

Theoretical study of the behavior of grinding medium presented by TBP (tetraballpebs) was conducted by computer modeling of the position of grinding medium at different speeds and different drum fill factor. For the modeling were used known equations of motion derived for the ball load. Algorithm was created by SolidWorks software, allowing determination of center of gravity of the load in the mill and energy for grinding. These results were compared with similar results obtained by ball grinding medium. The capabilities of both grinding media are demonstrated by graphics under the following conditions: 1.Equal dimensions of the experimental model of the mill; 2.Equal mass of the grinding loads; 3.Comparison of grinding bodies with the same number, mass and density. Electrochemical behaviors of synthetic and natural enargite in buffer solutions have been investigated using open circuit potential, stationary polarization and cyclic voltammetry as functions of solution pH, scan direction, scan range, scan rate and dissolved O2. The results indicate that the electrochemical behaviors of synthetic and natural enargite are very similar; solution pH, scan direction, scan range and scan rate have remarkable effects on the electrochemical behavior of enargite while dissolved O2 has little effect on the electrochemical behavior of enargite. The potential range in which enargite possesses the ability of passivation is from ?0.9 V to + 0.83 V vs. SCE. Enargite is most stable in neutral and alkaline solution around potential ?0.2 V vs. SCE. The main oxidation products on enargite surface in alkaline solution are Cu(OH)2 while the potential imposed on it is within the range of ?0.2 V to 0.33 V vs. SCE and Cu(OH)2 + S0while the potential applied is higher than 0.52 V vs. SCE.

Luossavaara-Kiirunavaara AB (LKAB) operates an iron ore mine, three beneficiation plants and three pelletizing plants in Kiruna, Sweden. The current methods of separation in the beneficiation plants are wet low intensity magnetic separation (WLIMS) and reverse apatite flotation, where the WLIMS stage is regarded as the crucial part of silica separation from the ore. Currently, the high-grade iron ore deposit of Kiirunavaara has a low grade of silica in situ, of approximately 3.0% SiO2, but the silica grade is expected to increase in the deeper parts of the deposit with a complex silicate mineralogy. An increasing silica grade will affect especially the production of direct reduction pellets (LKAB DR Oxide Pellets), one of the main products of LKAB in Kiruna with an average silica grade of under 0.75% SiO2. The silica grade in the magnetite concentrate is normally limited to a maximum level of 0.55% SiO2 in order to achieve the required chemical composition in the pelletizing process. In order to study the possibility to reduce silicate content in the magnetite concentrate (pellet feed) in the beneficiation plants in Kiruna obtained by wet low intensity magnetic separation (WLIMS), enlarged mineral processing test work was carried out in the LKAB’s mineral processing laboratories in 2016. The test work consisted of comminution, low intensity magnetic separation and reverse cationic silicate flotation at laboratory scale, complemented by screen analysis, chemical assays and mineralogical investigation. The results of these mineral processing test work showed that the magnetic separation is not sufficient to reduce the silica content in the magnetite concentrate, particularly in the case of the high-SiO2 ore type B2-a. The reverse cationic flotation can be regarded as a possible solution to reduce the silicate content in the magnetite concentrate obtained by WLIMS and to achieve the required silica grade of less than 0.55 % SiO2 in the pellet feed. The results of this study provide a good basis to understand the behaviour of different silicates in the existing beneficiation process. Furthermore, it serves valuable information for development of new beneficiation processes and for investment in new equipment at the beneficiation plants in Kiruna in the future.

The turbulence characteristics and measurement techniques for agitated tanks are well established for liquid and liquid-gas systems. However, the literature shows that the overall energy dissipation rate (related to turbulence) is affected not only by air addition, but also by the concentration of solids. Unfortunately, there are no reliable measurement techniques for characterizing turbulence in a three phase (liquid-solids-gas) environmental system, which is the case in a flotation cell. Therefore, the effect of turbulence on flotation kinetics is very much one of conjecture. The aim of this work was to develop a sensor to characterize the degree of velocity fluctuation, which is related to turbulence, in a flotation cell operating with slurry and air. This sensor comprises a piezoelectric film transducer that converts mechanical to electrical energy. Hence, when the sensor deflects backwards and forwards an AC voltage is created. Flotation studies carried out using this sensor in a 3m3 Metso RCS cell processing a copper sulphide ore showed a highly turbulent impeller zone with transition to a significantly less turbulent zone in the upper portion of the cell. The transition region moves as the cell operating variables are changed, for instance the impeller speed, impeller size, air rate and feed solids concentration. "The major losses of PGM and base metals in the beneficiation of platinum group deposits occur during the separation of gangue from the value minerals by selective flotation. A number of studies have shown that this negative impact on flotation is due to surface passivation, caused by various ions that may originate from the external water supply or, as is likely in the majority of cases, from the oxidation of the mineral surfaces and the grinding media. This investigation aimed at reducing surface passivation of pentlandite and inadvertent activation of pyroxene, thereby improving ultimate valuable mineral recovery and selectivity. Both synthetic minerals and plant ores were studied in order to determine the effect surface passivation and inadvertent activation have on mineral surface alteration and floatability. Zeta potential determinations, microflotation, ToF-SIMS (Time of Flight Secondary Ion Mass Spectrometry) analyses, laboratory batch flotation tests and continuous flotation testwork were used as tools to study the surface alteration and/or floatability.Zeta potential determinations and ToF-SIMS analyses showed that copper adsorption is non-selective. Both pentlandite and pyroxene become copper (II)-activated in the presence of copper sulphate and subsequently, in the presence of xanthate, adsorption of the collector will occur onto copper activated mineral surfaces. Zeta potential determinations also showed an alteration of the surface charge in the presence of polyphosphate, thereby inhibiting surface passivation of sulphides by slime coatings due to surface repulsion.The addition of diethylenetriamine (DETA) reduces the copper concentration on both minerals, predominantly on the pyroxene surfaces and polyphosphate further enhances the selectivity at pH 6.The microflotation and batch flotation data obtained has shown a significant improvement in the ultimate flotation response of valuable mineral recovery and concentrate grade compared to the standard reagent regime, while the continuous flotation results significantly improved the selectivity, however, at a similar ultimate recovery."

The objective of this study was to achieve Zn activation control in an industrial Cu flotation circuit treating a complex Cu-Pb-Zn-Au-Ag sulphide ore at the LaRonde Division of Agnico-Eagle Mines Limited (Québec, Canada). In order to provide process relevant results, a laboratory testing methodology was developed to duplicate plant operational parameters. The action mechanisms of ZnSO4, TETA (triethylenetetramine) and NaHSO3used as depressants in order to limit ZnS activation were examined. Laboratory flotation tests with and without Cu2+ions (the ions responsible for ZnSactivation)were performed. All depressants showed equal or better flotation performance relative to baseline tests. For example, in the presence of Cu2+, the Zn recovery reduced from 32.2% to 17.5% in the copper rougher concentrate after adding ZnSO4(with a dosage of 50 g/t). TOF-SIMS analyses confirmed the relative decrease in surface Cu in the samples treated with ZnSO4and TETA. For the case with TETA, this indirectlyindicates the formation of a copper TETA complex in solution, thereby reducing available Cu for transfer. The TOF-SIMS and XPS data indicate that the addition of ZnSO4and NaHSO3resulted in an increase in surface metal hydroxides and SO3 on ZnS grains inhibiting both Cu and collector attachment.ZnSO4 was subsequently tested with success in the LaRonde concentrator. The addition of 40 g/t ZnSO4 at the conditioning (or cleaning) stage led to a 2% reduction in Zn content in the Cu and PM concentrate. Recently, improvements towards the control of copper sulfate addition in the downstream Zn flotation circuit resulted in the reduction of Cu2+ in process water. As this ?cleaner? water is recycled for Cu and PM flotation, the addition of ZnSO4 is now used only as required.

The paper is giving an overview about successful operating Loesche Vertical ? Roller ? Mills (VRM) installations and summarises the main benefits of the dry compressive Loesche grinding technologies in Airflow- and Overflow-Mode. Some of these benefits are optimised energy efficiency of the grinding - classifying - circuits, increased mineral recoveries and decreased OPEX costs, at a parallel simplification of the process route. Within this paper the process values of the Loesche VRM are compared to existing or planned conventional grinding ? classifying circuits. Further advantages discovered in pilot trials and examples for new more efficient process route alternatives are given. The paper reports about production and pilot trial experiences obtained by crushing and grinding Iron Ore, Iron Ore Concentrates, Copper Shale, Copper Matte, Copper Slag, Titanium Slag, Tin Slag, Steel and Stainless Steel Slag with Loesche VRM.

The lifecycle of a resource, specifically a metal, is often depicted as circle from primary production from mining to minerals processing and via manufacturing and use to disposal and recycling. When a material is recycled, it is considered as saved energy compared to producing the material from primary source. This is, however, a simplified representation. At each step of the life cycle, there are changes in the quality of the material due to different materials chemical and physical interaction, phase transformations due to diffusion, radiation etc. Due to these physical and chemical phenomena there are losses of material, which as determined by thermodynamics are not recoverable within the life cycle. This can be considered as an increase embodied energy per mass unit of substance and loss exergy from the material cycle. With low cyclic loss, the material will remain in the recycling loop for a long time, while with high cyclic loss it will disappear fast. Where you put the material determines how fast it disappears from the resource cycle. In this research paper the phenomena of quality degradation of material and idea of increase of embodied energy and exergy loss within a resource cycles is portrayed. The cyclic nature of material states and transitions and energy consequences of material quality degradation as well as the parameters affecting the length of the time scales of the material cycles are described. Currently the cyclic embedded energy and the history of material is not taken under consideration in generic life cycle assessment. This easily results into a conclusion that lifetime of product is optimized only in terms of how much energy an appliance uses during its lifetime, while ignoring the loss of embedded energy due to the effects caused by the environs the material is subjected to during the cycle. Better description of the time properties of material give us a possibility to design toward optimum lifetime of products in terms of resource efficiency. Charge motion is of prime importance in the efficiency of comminution in tumbling mills. Since direct observation of charge shape and its motion in industrial mill are not possible, a combination of analytical and physical studies was used to determine charge trajectory. Software packages, which predict charge motion such as the GMT (Grinding Media Trajectory) only consider the outermost layer of charge (single ball) and ignore the interactions of grinding elements. In this research, the measured charge trajectory in a 1m-diameter mill with the transparent end, called model mill, was compared with that of the GMT. Four types of polyurethane rings were accurately machined to scale down the liners arrangements at two industrial mills. To explore various charge shapes and trajectories, the model mill was operated at 55, 70 and 85% of critical speed for five levels of mill filling (10, 15, 20, 25 and 30% by volume). The angular displacement of the toe, toe departure, shoulder and charge impact point were determined from the photographs taken from the model mill. New relationships to predict charge shape and charge impact points were introduced to modify the GMT results. The relationships were validated by the model mill using the new liner of the Sarcheshmeh copper complex SAG mill. The relative error of prediction was found to be 1.1%. The results indicated that when the lifter face angle increased from 7 to 30º, the distance between the charge impact point and the toe decreased from 52 to 31º for 25% filling. This meant increasing the probability of charge impacting the toe not the liner which favoured more efficient comminution practice. After converting AG mills to SAG mills on account of liner profile change, 31% increase in throughput (from 419 to 548 t/h) in addition to 4% decrease in the product size (from 516 to 496 µm) were realized which was a significant contribution in the plant performance improvement.

Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. With the increase in world population, the requirement of natural resources is increasing every day. The nature is still stronger than man is but we must use natural resources more responsibly. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The innovative point of this new technology can be described that under normal pressure and 70°C, using a new combined activating and oxidizing agent, the minerals bearing arsenic and organic carbon are oxidized effectively. This technology can be applied in commercial scale. The high carbon and arsenic bearing gold ore is taken from Gansu, where hundreds of tons gold deposit. The ore has 0.51% of arsenic and 1.75% of carbon (1.07% of organic carbon). The gold occurs mainly in native with particle size 0.02~0.6 mm and a few are enwrapped by pyrite and arsenopyrite. The traditional cyanide leaching process gains a very low gold leaching rate with only 5%. Through systemic experimental study, the technological flowsheet of flotation process for concentrating gold, then pre-treating the gold concentrate followed by cyanide leaching the gold concentrate are used. With 4.92 g/t gold of head sample, the gold concentrate with 46.52g/t gold grade and 96.53% gold recovery is gained by flotation process. Followed by pre-treatment for 6 hours, the gold concentrate is leached with cyanide after filtration and washing. The total gold leaching rate is up to 95.44%.
