One of the most vigorous of the continuous improvement methodologies is Six Sigma. While usually associated with improving manufacturing and product quality, leading manufacturers are using it to improve their extended supply chain and logistics capabilities. At the same time they are improving reliability, some companies have cut hundreds of millions of dollars of fat out of their supply chain. Mine to Mill optimization is a transformation of culture from processing tons to processing a quality feed size distribution which reduces the overall operational costs and add the highest value to the mine. This is not a constant endeavor. As such, a dynamic performance monitoring and diagnosis is necessary. We will review a systemic way to performance improvements and avoiding metal losses from the blast to the metals. We show the requirements of using raw data to analysis the data to define operational maps which provide assistance to run the mine and mill. A case study is provided with the mine and mill data was integrated combining process control and quality information resulting in reduction of water and energy consumption while improving the overall value of the mine. The results of reengineering the current system with this SIX SIGMA Strategy had the following results: an increase of ore milling: 4.6% decrease of mil power: 3.9%, decrease of fresh water consumption: 6.8%, with a total of net profits: US$ 31.8 million, the PI System infrastructure contribution: US$ 7.95 million. These estimates were for the period 2009/04/04 to 2009/12/31.

"Research at Delft University aims to develop systems for automatic inspection and sorting of bulk solids which can be applied in the mineral processing and recycling industry. A recent development includes an automatic sorter based on airport X-ray inspection technology. It is designed for continuous inspection and sorting of 5 – 150 mm solids and has as objective a cost effective and high capacity on-line inspection and sorting.Dual energy X-ray transmission imaging provides instantaneous data about particle dimensions and the atomic number distribution. The system provides particle thickness and average atomic number on a pixel level at scanning speeds between 250 and 500 lines / second. With existing X-ray components inspection speeds between 0.5 and 2 m/s at approximately 1-meter inspection width and between 1.5*1.5 and 5*5 mm2 sensor resolution can be achieved.Imaging algorithms that were developed by Delft University for applications in recycling, waste cleaning and other applications acquire shape, size distribution and composition data. Currently on-line processing of a product at a rate of around 200 particles per second is possible using a standard PC. Experiments with a demonstration X-ray unit indicated good potential for various applications in solids processing. They include continuous inspection of organic content, sulphur, chlorine, ash, and metal distribution. It is applicable for coal cleaning, ore sorting, industrial minerals, and various applications within waste cleaning and recycling. Dual energy X-ray transmission fundamentals and recent progress in system development and applications are presented."

"Chador-Malu iron ore is one of the most important iron mines of Iran.About 98 percent of Fe in the ore is in shape of Magnetite, Hematite, Martite, aqua oxide of Iron and the other irons are with ferrous silicates, actinolite, cholorite and ferrous dolomites. 1% of Fe has replaced in pyrite. The phosphor distribution in the ore is non-hemogenous and its average in the whole of the deposit is 94%. It is in shape of Apatite.This mine contains considerable phosphor, which makes it useless for metallurgical uses. At this mine the phosphor is reduced in the iron ore at two steps. At the first step, magnetic part of the ore is separated from the gangues and phosphors by magnetic separator. At the second step, the ore is enriched by the flotation methods. Experimental flotation methods to obtain the optimum conditions are as follows:• Effect of Starch as Hematite depressant with ATRAC as Apatite collector• Effect of Sodium silicate as Hematite depressant with ATRAC as Apatite collector• Effect of ASAM as Apatite collector with Sodium silicate as Hematite depressant• Effect of ATRAC (BEROL) as Apatite collector with Sodium silicate as Hematite depressant• Effect of ASAM & ATRAC mixture as Apatite collector with Sodium silicate as Hematite depressant• Effect of Kcarbonate as pH-modifier• Final test to Optimize pH, Collector, DepressantAt this research we have found the optimum circumstance of the flotation of Chador-Malu iron ore in order to decreasing phosphors of iron oxide and floating of Apatite to make pure Hematite.To reach the optimum conditions, some tests were done with different amounts of pH, collector and depressant. "More complex ore comminution and concentration operations have found increasing application in the mining industry due to lower grades and higher complexity of the available ores. An alternative to coping with the higher capital and operating costs of ore processing plants is the use of pre-concentration stages. They allow removing a significant mass of material with little or no content of the relevant mineral before the ore is fed into the processing plant, with the consequent reduction in the mass to be processed in downstream operations. Significant benefits arise out of the use of pre-concentration, such as higher contained metal output without the need to increase the grinding or flotation capacity, and longer mine life. The grade of marginal ores could be enhanced to a level that would make their exploration economically feasible, which would result in increasing exploitable reserves. Nevertheless, few studies to date have assessed the resulting impacts on ore grinding energy consumption and wear after the gangue is removed through pre-concentration operations. This study evaluated the energy consumption and wear of grinding circuits in Brazilian mining operations in which the feed has gone through a pre-concentration stage. Such assessment was based on different samples of sulfide and oxide ores. Laboratory tests were carried out to investigate the power consumption and wear of grinding circuits with and without a pre-concentration stage. Laboratory test results were used to simulate industrial grinding circuits based on both alternatives and illustrate the environmental and economic benefits of each one.INTRODUCTION Increasingly complex ore concentration operations in several stages have found broadening application in recent years in view of lower grades and higher complexity of the available ores. An alternative to coping with the higher capital and operating costs of ore processing plants is the use of pre-concentration stages. Different ore processing technologies can be used for that purpose, such as magnetic separation, density segregation, and separation methods based on high-tech sensors (ore sorting). Currently, the most common methods are gravimetric processes, in view of their low cost, particularly jigging and dense medium separation methods, such as the drum and cone separators manufactured by Western Machinery Company, Teska, Drewboy, Norwalt, Dynawhirlpool and Tri-flo, and dense medium cyclones (CAMPOS; LUZ; BRAGA, 2010). The use of dry ore sorters has also grown significantly in recent years (Jose Neto et al. 2017). The selection of the separator type depends essentially on the ore particle size, required flows, and operating density ranges. All these methods may even be used after preferential blasting in mining (Grigg & Delemontex, 2015)."

"One of the oldest mining areas in the World exist in Africa and the Middle East. This area is being exploited by foreign and local mining entities. Several large plants, both foreign and local as well as small operators, conduct their mining business on a scale which would be could be prohibited in any other part of the world. Relatively recent European disaster with tailing disposal and breakout has highlighted the problem.More important to the author is that the presence of foreign entities in zones which have not remedied the situation but has heightened the concern due to those entities using similar outrageous methods in treatment of waste. The abject misuse of technology cannot be permitted to continue and the lack of any metallurgical knowledge in the treatment of gold ores is considered deplorable for the majority of third world countries.The destruction of cyanide is simple and straightforward and requires no special skills. In South America, we developed a system that is modular, compact and can be operated in batch mode to cater for several clients, as required. Larger installations would require a separate module, as treatmentwould be on a continuous basis."

"In this present paper, the authors introduce the artificial neural networks into the modeling of the industrial flotation process, integrating information technology, control theory and intelligent optimizing method to flotation technology. The new idea gives a new way to solve the difficulty in this field, and therefore brings the study on the automatic control of flotation process in China into a new start.The Radial Basis Function (RBF) network, featuring a quick learning speed, is one of the feedforward neural networks. It has attracted much attention from automatic control recently for its implementing the nonlinearity mapping through adjusting the parameters of the nonlinearity transfer function. One of the online adaptive learning algorithm—the nearest neighbor-clustering algorithm, which can automatically determine the number of hidden units, has been implemented in the MATLAB programming language in this paper, laying the foundation for the flotation models.The relation model between ore pulp characteristics and reagents consumption has been proposed using the RBF networks based on the industrial lead rougher flotation of lead & zinc ore, and the simulation has been conducted in the laboratory with the results matching the samples data very well. The Xilin Lead & Zinc Mine Flotation Process Intelligent Consultation System of Reagents Consumption, which suitable for industrial process, has been developed. The reagents consumption advised by this system would stabilize the flotation process, and increase the recoveries. It could be used for providing the technological consultation to flotation operators in site, and for training new operators."

A study was conducted to determine the structure and lifting capacity of a two-phase stream in a vertical pipe at different distances from the point of introduction of the material into the instrument. Stream velocity was set at 2.8, 4.0, 4.8, 5.6 and 6.25 m/sec to ensure separation regimes. It was found that the llifting capacity of the two-phase stream exceeded that of pure air by a factor of three or more, and that in a turbulent regime the velocity curve displayed marked deformation, becoming more rounded and tending towards a parabola. "During the conventional chromite dissolution process; chromite ore concentrates were ground to at least <90 µm using the ball mill and after adding Na2CO3 and leaning material (instead of CaCO3 also residues from the leaching process) at a ratio of e.g. 1:0.75:1.2, depending on the specific formulation, follows the digestion e.g. in a rotary kiln, heated in countercurrent. The reaction time is 3 to 8 h. The calcine is comminuted and leached with water or a thin chromate solution. Depending on the type of ore used, the yield is 75-85 %. The disadvantage of the above-described process is that it is impossible, using current technology, to achieve a complete digestion of the chromite ores and that the chromium-containing residues have to be disposed of as special waste, involving a large financial effort.The subject of this study was the investigation of the effect of vibratory milling on chromite dissolution. The impact stress in the vibratory mill causes the mechanical activation of chromite, which is characterised by lattice defects. The degree of mechanical activation can be quantified by measuring the relative X-ray diffraction intensities at the parent lattice planes of chromite. Each relative X-ray diffraction ratio correlates with a certain degree of digestion. As opposed to vibratory milling, a complete digestion of chromite using a ball mill is impossible, even at extremely long grinding times.In this investigation a chromite concentrate from Pulpinar/Kayseri with content of 44 % Cr2O3 and the Eccentric Vibratory Mill was used. In order to verify the effect of the vibrating grinding on chromite dissolution, reaction kinetic investigations on digestion and leaching were carried out."

"The froth flotation process is not well understood. Both flotation models, and the parameters used to describe the stream flows are not well defined. They in fact vary considerably in different applications. This creates difficulties is designing a simulation program suitable for use by plant personnel, consultants, and researchers. In addition to simulation, an effective simulation program can be expected to provide a range of other services.This paper shows how a process circuit simulator can be designed with sufficient flexibility to satisfy these needs, and discusses some of the additional services.OVERVIEWThe development of a simulation program for froth flotation circuits faces several challenges as flotation models and the associated stream descriptions are not well defined. There is little agreement on the best form for a flotation model, or on how the plant streams should be defined.In addition to simulation, a flotation simulator is generally expected to provide other services such as data input, data reconciliation, model fitting, and accuracy estimation. Additional services may also be needed beyond what might initially be envisaged. A summary of some of these possibilities is included.To apply simulation to a flotation circuit it is necessary to develop a flotation cell model, for instance based on the general outline given in the appendices. Experimental data, usually from the plant, is needed to determine cell model parameters. This is generally done by first undertaking data reconciliation to determine if mass flow constraints are sufficiently closely satisfied. At the same time the data is inspected for outliers that might bias subsequent calculations. Next the data is fitted to a model to back calculate ore characteristics. If there is sufficient agreement between the fitted model and the data, the model can then used to make predictions of the effect of changes to the plant. The changes, that the simulation shows are beneficial, can be applied to improve plant performance"

"A gold has been leached with ammonium thiosulfate solution and several leaching conditions have been studied. The leached solution has been recovered by solvent extraction and the optimum conditions have been investigated.SUMMARYIn this investigation, a sponge gold sample (99.92% pure) has been leached with ammonium thiosulfate solution. The effects of CuSO4, (NH4)2S2O3, (NH4)2SO4, NH4OH and retention time on the gold leaching % (extraction %) and thiosulfate oxidation % (consumption %) have been studied. The copper ion acts as a catalyst in gold dissolution. On the other hand, it also accelerates oxidation of thiosulfate (consumption). It was found in this study that the best gold extraction condition was obtained at 43.2 ks with 0.8 – 1.0x103 mol/m3 (NH4)2S2O3, 30 mol/m3 CuSO4, 2.0 – 3.0x103 mol/m3 NH4OH, 0.4 – 0.5x103 mol/m3 (NH4)2SO4, pH 10±0.2 and 150 rpm. The thiosulfate oxidation was about 15% of the initial concentration."

"Due to depletion of the existing ore deposits the content of non-ferrous metals in produced ores has an inevitable tendency to decrease. Processing of low-grade ores is associated with production of low-grade selective concentrates and poses serious problems for the non-ferrous industry relating to increasing losses and expenses for waste treatment and disposal.The main component contaminating selective concentrates is iron sulphides.Copper-nickel, copper-zinc and polymetallic ores have been discussed as most important types of ores requiring removal of iron sulphides.One of the promising directions for development of selective flotation technology is the use of lowmolecular organic depressors. An advantage of organic compounds is in the possibility of multi-variant structure of organic molecules, which permits selection of a most efficient reagent for the given conditions. Another way for improving the grades of concentrates is concentration of valuable constituents associated with iron sulphides in an intermediate product and upgrading of the latter by chemical and metallurgical techniques.In order to remove iron from nickel concentrates, specific process conditions have been developed for selective flotation of pentlandite with the use of an organic depressor for pyrrhotite. The use of a depressor for flotation of high-grade copper-nickel ores ensures an increase in the nickel content up to 14% in the nickel concentrate produced as compared with 7% when using conventional process conditions, along with a nickel recovery improved by 2-3%."

"At flotation of sulfide-barite ores of one of deposits sulfide and barite concentrates are obtained. In sulfide cycle potassium xantogenate as a collector in consumption of 200 g/ton, methylisobutylcarbinol (MIBC) as a foaming agent in consumption of 30 g/ton and also liquid glass are used. In barite cycle tall oil as fatty acid collector in consumption up to 400 g/ton is used.Sulfide concentrate represents mainly gold- and silver-containing pyrite. The contents of gold makes not less than 10 g per ton, silver - not less than 278 g/t. Barite concentrate contains up to 86% of barite.Factory is working in water recirculation conditions. Owing to that in barite cycle fatty acid collector is used, technological water from tailing repository contains fatty acids soap up to 25 mg/l. Before submission into sulfide cycle this water is conditioned with active carbon to delete the main part of fatty acid collector. The active carbon consumption makes 0,4-0,5 kg per 1m3 of water or 1,5-2 kg per ton of ore. The above mentioned consumption of active carbon improves reducing of contents of fatty acid collector from the initial concentration of 25-30 mg/l to 4 mg/l. At concentration 4 mg/l fatty acid collector does not render negative influence on flotation index in sulfide cycle. At the absence of active carbon pollution of sulfide concentrate and its irrevocable lost are observed."

"Industrial minerals may contain the same elements in approximately the same amount. In these cases backscatter electron imaging or chemical analysis are not sufficient to identify the minerals. Another problem arises when micro textures are not detectable in traditional imaging or the grain size is smaller than the X-ray spatial resolution.As a supplementary technique in these cases, application of crystallographic information by electron backscatter diffraction (EBSD) in the scanning electron microscope (SEM) may be a suitable method. The technique has been demonstrated on three Norwegian mineral raw materials and one Italian marble and shows that it has some advantages compared to traditional techniques.• quantitative measurements by ebsdCommon automatic techniques describing the mineral contents and the occurrence of minerals in free and locked particles, are based on optical-, backscattered electron (BSE)- or X-ray-signals. There are various commercial software systems on feature analysis by backscattered and X-ray signals in combination with image analysis (e.g. Oxford Inca Feature, CSIRO QemScan).Especially in silicates, the occurrence of similar elements in the different minerals is common. Sometimes the various minerals not only contain the same elements, but also approximately the same amount of each element. In these cases BSE imaging and chemical analysis are not always sufficient for identification."

"During 2000 Mintek Developed the PlantStar plant wide control platform for the minerals processing industry. The flexibility of the PlantStar control platform has enabled Mintek to investigate and easily develop new control strategies for both milling and flotation. This includes a Solids Feed Controller, a Safety Limit Controller, Mill Power Optimiser and Flotation Optimiser, amongst others.Processes with long dead times, like a feed belt to a mill, are difficult to control. The solids feed controller was developed for minerals processing plants using a specialised time delay compensator. Using conventional time delay compensators that are purely model based, results in robustness problems due to model uncertainties. The Mintek Solid Feeds Controller makes use of a plant model, but compensates for model inaccuracies, giving more controller stability and a more robust delay compensation algorithm.Often there are more variables on a plant that need to be controlled (process variables) than there are variables to control them with (manipulated variables). Process constraints are often reached and violated. Safety control loops are necessary to prevent constraints being reached. The safety limit controller has been developed to switch smoothly between normal and safety control loops without bumping the process. The safety loop output is chosen in accordance with a predefined list of priorities and whether the respective constraint boundaries are exceeded.The Mill Power Optimiser helps to find the power peak on the mill power curve. It continuously perturb the solids feed rate to learn ‘where’ on the curve the mill ‘was’ and then to drive it continuously toward the middle, maximum power drawn. This insures maximum grind with maximum throughput. It also prevents power dips due to mill overloads by cutting the solids feed to a minimum if the power drop below a specified threshold. Once the power rises above the threshold the solids feed is increased again to an intermediate value from where it start the perturbations again to find the maximum. This makes the milling circuit easier to operate."

"Improved measurement tools for monitoring and control of AG/SAG mill performance have a high level of interest in industry. Historically, acoustic emission monitoring has been widely used on SAG/AG/ball mills and hydrocyclones to provide new information on the conditions inside these devices affecting their performance. The current work was focused on a new technique using surface vibration monitoring of a number of pilot-scale and production-scale AG/SAG mills to yield insights into the events occurring in the mills. The development of relationships between signal analysis outputs and mill operating conditions can be used for soft-sensor measurement of mill process variables. The technique used an array of accelerometers mounted on the mill lifter bolts linked to a fast data acquisition system which monitored the surface waves generated during operation. Details of the system are presented. Mill operating variables were adjusted systematically to provide a wide range of operating conditions for surface vibration signal collection. The experimental approach is discussed.The signals acquired during the experiments were analysed using a range of techniques. The results show that strong relationships exist between measured vibration power (both total power and within certain frequency bands) and mill load level/power and mill speed. A new method for extraction of power spectral density and band power information on features of interest in a mill rotation cycle is also presented."

"Hearing loss due to excessive noise exposure is the most prevalent industrial disease. It is ranked on the World Health Organization’s (WHO) priority list for major work related injuries. Uncontrolled noise not only has a physical effect, but is also a psychological hazard affecting the performance and well being of man. Noise induced hearing loss (NIHL) is irreversible, yet it is preventable. The first defence against noise (noise control engineering) is a high priority in the mining industry. Second defences should be a last resort when the engineering control of noise is inadequate. Hearing conservation programs and the use of conventional hearing protection devices seem to have failed in the prevention of noise induced hearing loss. If compensation payouts that quadrupled in the past ten years are used as a barometer for the success of existing hearing conservation programs, then new strategies and technologies need to be investigated. The best practice Hearing Protection Device (HPD) may be seen as the minimum standard for second defence noise control.Conventional hearing protection is widely applied, but also misused in the industry as well as in the mining sector. Empirical research results, ownership, general attitudes of workers as well as qualitative aspects will be explored. The paper provides reasons, evidence, case studies and strategies regarding the best practice hearing protection philosophy (the Noise Clipper Model) as implemented in the Implats Mining Group. Worldwide tendencies towards custom-made HPD’s, findings that indicate improvements in hearing conservation programs and finally the successful application of Custom-made Hearing Protection Devices, will be outlined."

"This paper reports the hydrometallurgical treatment of gravity concentrates of gold samples and outcrops associated with graphite ores obtained from:• flotation tailings of crystalline graphite minerals• outcrop samples of graphitic rock associated with auriferous minerals and free gold located in the Villa Union district and surrounding areas - La Rioja Province - Argentina.Previous studies of the flotation potential of crystalline graphite minerals failed to consider the presence of noble metals.The samples represent a mineralized zone of crystalline graphite which is distributed in different formations with a NE - SW trend in Maz, Punta Colorada and Las Ramaditas hills, covering an area of about 300 square kilometers."

"Graphite has unique properties such as high thermal resistance, low thermal expansion coefficient, and good thermal and electrical conductivity, and is often utilized as coating materials for electrical conductors, TV Brown tubes, electromagnetic shields, and so on. Additionally, its excellent lubrication property is widely used in oil and solid lubricants. Finely ground graphite particles in the sub-micron range are commonly used for these applications.Sub-micron fine graphite particles are typically prepared in liquids by vibration ball mills. However, it is known that the wet process takes long periods of grinding time like 24 hours or more and requires a series of subsequent highenergy operations such as de-watering, drying, regrinding and classification. On the other hand, there would be numerous advantages if fine grinding could be done effectively in dry atmosphere. However, since crystalline graphite has a layered structure giving a high lubrication property, its dry grinding, especially when obtaining sub-micron size particles, is extremely difficult. The shape of the graphite particles is also important for its utilization since particles with flaky shape can maintain relatively high electrical and thermal conductance as well as lubrication ability. Therefore, it would be necessary to reduce the size of graphite particles into fines with flaky shape while grinding proceeds. Dry grinding characteristics of natural graphite under various atmospheric conditions with gases using different mills were studied, and fine flaky particles by grinding the graphite intercalation compounds and the exfoliated graphite were produced. However, there were no sufficient investigations on the size reduction of natural graphite at low atmospheric pressures in attritional milling conditions. The main purpose of this paper is to provide sub-micron fine grinding characteristics of natural crystalline graphite at various degrees of low atmospheric pressure, and to discuss the size reducing models in an attrition mill"

"It is difficult separating fluorite from Ca, Ba, Si intergrowth minerals than simple from Si, using common reagents such as combination of oleic acid or paraffin soap and water glass, but the finest quality fluorite concentrate whose grade is over 96%F must be required in chemical plant.This paper studies the flotation process of native fluorite from calcite, barite and silicate minerals whose flotation properties is similar to fluorite, using new effective collector H602 and new depressor S602 that is cheaper in cost, and describes the flotation properties. In order to determine optimum flotation separation condition, the effect of pulp pH, pulp temperature, pulp density and the effect of dosage of reagents on flotation were investigated and the flotation result was provided by oleic acid collector and the results of collector H602 were compared with those of collector oleic acid in the test. The test result of ore samples shows that at moderate pulp pH values (10.5-11.5) and other moderate technical conditions, the fluorite mineral can be obtained by new reagents and the rational reagents combination. The conclusion is 98%F of fluorite concentrate can be obtained, using the combination of H602 and S602 and only 5 steps in techniques. The paper discusses the mechanism of the flotation separation of fluorite mineral from intergrowth minerals."

"In excess of 24 x 106 tons (Eskom, 1997) of coal-derived fly ash is produced annually in South Africa for the production of electric power. A large quantity of this ash is disposed of as a solid waste in landfills, thus posing a serious environmental problem. Due to the shortage of landfill sites, new ways of utilising fly ash are needed. Recently several authors have shown that various combustion fly ashes can be converted into zeolites to obtain industrial products with applicability in environmental management. Geopolymerisation has emerged during the last few years as a possible solution to some waste stabilisation and solidification problems. henolic compounds have been shown to be toxic to soil microorganisms at the parts-per-million level. Indeed several of the organic compounds classified by the U.S. Environmental Protection Agency as priority pollutants, are phenols. Immobilisation of phenols by adsorption on zeolites and encapsulation in a geopolymer appears to be a promising solution to this problem.This paper reports a technique for the production of a low-silica sodium zeolitic material from fly ash (zeolite NaP1), and its application for the stabilisation of phenols by adsorption and subsequent encapsulation in a geopolymer matrix. A commercial zeolite, clinoptilolite was also utilised as an adsorbent. Due to their uniform pore sizes and large surface areas, zeolitic materials are suitable for ion exchange and adsorption of certain organic substances. Adsorption data show that the commercial zeolite, clinoptilolite was an effective adsorbent for organics. Adsorption data showed that between 51.2 ppm and 74.3 ppm of chlorophenol or between 15.4 ppm and 32.5 ppm of phenol could be adsorbed. Physical encapsulation of the coated zeolite loaded with organic within a geopolymeric matrix increased the compressive strength of the matrix from 28.80 kN to 40.79 kN. Leaching data for the various geopolymer matrices with encapsulated and loaded zeolites show no organics being leached from the system at a detection level of 2ppm. According to the SABS these would have been acceptable organic concentrations within a waste water stream."
