The introduction of new technology into mining operations is seen as a strategic necessity by many mining companies, in order to improve safety and to improve operational effectiveness. Many attempts have been made in recent years to introduce new technologies into mining operations in southern Africa. Amongst these are noteworthy successes, as well as some disappointing failures. Often, the reason for failure does not lie with the technology itself, but with the work system into which the technology is introduced. Such failures may come with a significant opportunity cost, and have a detrimental effect on future development, simply because the system has not been adequately engineered, and the risks have not been adequately assessed and managed. This paper examines the reasons for such failures, and proposes a methodology to be followed to ensure successful and sustainable implementation of new technologies, such as to reduce technical and financial risk to the company, and to energize the workforce into ensuring the initial objectives of the project are met. The paper also focuses on the application of appropriate technology, and the development of technological applications which are commensurate with the level of development of the work environment into which it is introduced. The paper therefore focuses on the application of risk management, change management, systems engineering and feasibility analysis as being key elements of a successful and holistic technology implementation programme.

Determining the cutability and mechanical properties of rocks is vital for the feasibility studies of a mine or tunnel projects. Many scientists have investigated the correlation between these parameters in order to predict specific energy (SE) and other important rock cutability properties for many years. On the other hand, textural properties of rocks have been quantified in detail by Howarth and Rowlands (1987). Hence, it was possible to correlate mechanical and textural properties of rocks by using a parameter known as the texture coefficient (TC). The main objective of this study was to use the test results taken from a research project carried out by Bilgin and Shahrair1tocorrelate the mechanical and cutability properties of rocks with textural properties of rocks. For this purpose, uniaxial compressive strength (UCS), uniaxial tensile strength (UTS), cone indent or (CI),point load index (PLI), unit volume weight (?), porosity, SE, and normal and cutting force values, were correlated with textural properties of rocks. Hence it was possible to make illuminating interpretations about the relationships between the mechanical and cutability with the textural properties of rocks. It has been observed that the productivity of ferromanganese furnaces, and the stability of metal and slag compositions, vary considerably according to the type of coke used as reductant. However, the desired properties of coke for optimum furnace performance are not well understood. In this investigation, the behaviour of four cokes, which exhibited a wide range of performance in ferromanganese production, was investigated by means of laboratory simulations of reducing conditions in the furnace. The Stationary Charge in Controlled Environment (SCICE) technique was used to simulate the conditions in the furnace shaft. Batches of raw materials, mixed in the same proportions as used in practice, were heated at fixed rates to 900, 1100 and 1300°C then cooled. The mass loss was used as a measure of the degree of reduction. Conditions in the lower part of the furnace were simulated by means of melt-reduction experiments in which lumps of coke were drilled out to form crucibles in which enriched ferromanganese slags were reduced at 1500 and 1550°C then cooled. An examination of the raw materials and the cooled, reacted charges using a variety of analytical and characterization techniques enabled the sequence of reaction and changes in morphology of the raw materials to be followed. This enabled an understanding of the behaviour of the cokes during reduction to be developed, which was then used to explain the observed performance of the cokes in practice. By relating the observed behaviour of the cokes in the laboratory tests to measurable properties of the unreacted cokes and to their observed performance in practice, it was shown that to achieve high productivity and good furnace performance, cokes should be selected to have moderately high reactivity towards CO2 (Boudouard reactivity) relative to conventional iron blast furnace cokes.

Ferro-alloys are sold according to the size grading specifications of users. Fines are produced during crushing and the amount produced depends on the crushing process and the physical characteristics of the ferro-alloy. The market value of fines has declined. Market demand is very weak and in some extreme cases is nonexistent. An induction furnace melt process has been developed to solve this problem. The process feasibility has been demonstrated on a small scale with charges of approximately 2.5 kg. The piloting was carried out using a 100 kW furnace with a metal liquid capacity of 140 kg. The operating parameters were determined during the pilot process. The procedures were defined and the equipment required for melting fines produced at the client's site was sized. With the production of ingots, the client can now recover the full value of ferro-alloy fines.

It is actually a highly emotive place where interaction with people is a fundamental part of its ability to perform satisfactorily.The company, through its employers, expects employees, including new graduates, to have the ability to cope adequately with this emotive environment. The graduate is frequently unable to meet this expectation because he/she has not been developed to do so. Technical knowledge is his only asset. This deficiency manifests itself in leadership shortcomings, both intrapersonal and interpersonal. Further analysis reveals a deficiency in three elements of leadership - self-awareness, oral communication, and an ability to work cooperatively in teams.To address these three elements of leadership, Sasol Coal, a subsidiary of the big petrochemical company in South Africa, sponsored a leadership programme at the University of Pretoria for their final-year bursary students in the faculty of Engineering. This programme, the Sasol Engineering and Leadership Academy (SELA), consisted of a number of interventions designed to address the three areas of self-awareness, oral communication, and cooperative behaviour in teams. These interventions varied from an intrapersonal nature to interpersonal aspects. Psychometric assessments were followed by experiential modules dealing with the three constructs.SELA was evaluated at the end of the year. The results showed a positive shift in the main constructs of self-awareness, communications, and cooperation. This was measured quantitatively and qualitatively. Conclusions were drawn and recommendations for improving the programme were proposed."

Keywords: Pyrometallurgy, converter, nickel, matte, distribution Metallic elements occupy a wide range in granulated nickel converter matte phases. The distribution of these metallic elements, particularly during crystallization path events, appears to be poorly understood. The present study serves to investigate the distribution of Fe, Co, Ni, Cu, and Pb between nickel-sulphide, copper-sulphide, and alloy phases. A novel combination of thermo-chemical modelling, electron microscopy, and electron probe microanalysis was applied to understand crystallization path events and the associated metallic element distribution. This study has demonstrated that major Ni incorporated during copper-sulphide crystallization would serve to mobilize minor Co towards distribution in copper-sulphide phases. In addition, solid solution substitution of Cu by Ni is manifested by compositional zoning of copper-sulphide phases. The role played by Ni during alloy crystallization suggests that minor Co was also mobilized, along with an increase in principal Ni. Fe, by contrast, seems to be incompatible with principal Ni. In addition, solid solution substitution of Ni with PGEs and Cu is manifested by compositional zoning of NiCu-alloy phases.

Control of flotation processes is mostly managed by plant operators, who assess the performance of the plant based on their own experience and other heuristic rules. These rules tend to be subjective or ill-defined, since most of them are concerned with the structure of the flotation froth, such as colour, bubble size and shape distributions, froth mobility and froth stability. These phenomena are very difficult to quantify objectively, and inexperience on the part of the operators, human error, etc., can lead to significant inefficiencies in plant operation. In this paper the development of a fuzzy system to support the control decisions of plant operators is described, which leads to significantly smoother control action and more stable plant operation than could be obtained with crisp sets of rules or manual control strategies. Escalating energy and electricity costs have become one of the largest drivers of expenditure in mining operations. Over the last eight years, energy costs have tripled when expressed as a percentage of total expenses in South African mines. In an effort to manage and reduce electricity costs, energy management strategies can be developed, inefficient operating units replaced, and the operation of energy-consuming components of ventilation systems optimized. Power consumption on mines is controlled mainly by three strategies, namely load clipping, by which energy use is reduced for certain parts of the day; load shifting, by which energy use is shifted to other parts of the day; and energy efficiency, by which energy use is reduced permanently. In this paper several projects that were implemented using the first two strategies of load clipping and load shifting are investigated. The actual and potential savings that can be achieved by implementing such energysaving interventions are presented. To reduce the operating costs of ventilating and cooling underground mines permanently, system optimization studies must be completed. Methods that can be used to reduce energy usage by optimizing cooling and ventilation systems are described, and network simulation models that accurately reflect the current and planned ventilation conditions are discussed. These models are then used to examine various options for improving the overall ventilation and cooling strategy. Different optimization scenarios can be simulated, and this assists the design engineer in obtaining the most energy-efficient system that will satisfy design workplace conditions. The final outcome is a reduction in operating costs, which can result in better operating margins and an extension of the life of mine.

The South African Minerals Development Act (?the Act?) has been promulgated and will come into full force and effect once it is gazetted. Thereafter, all Old Order mineral rights will have to be converted into New Order mineral rights within a 5-year period, probably by the end of 2008. The conversion of rights will be achieved only with the demonstrated inclusion of empowerment groups in the conversion applications. In addition to the Act, the first draft of the proposed Royalty Bill (?the Bill?) was released during the week beginning 17 March 2003. Comments on the Bill?s contents had to be submitted before 30 April 2003. The contents were to be considered in terms of applicability and acceptability to the South African minerals industry, where after proposed comments and suggested amendments were to be submitted to the relevant State Treasury office. Specifically referring to the Bill, the general response from the industry is one of concern. Since any royalty is tantamount to a tax, the general feeling is that the current mining taxation rates are already internationally competitive and to increase these effective rates, notably at differing rates depending on commodity type, will have an adverse impact on the South African mining industry. A number of these impacts can be mitigated to some degree, depending on the flexibility of the State to address the major concerns.

Namakwa Sands aims to conserve environmental resources and prevent or minimize environmental impacts from its operations. The challenge faced by Namakwa Sands is the rehabilitation of the arid winter rainfall Strandveld and lowland Succulent Karoo vegetation zones affected by its mining activities. Extensive experimentation with different rehabilitation methods resulted in the development of an effective rehabilitation programme. The use of topsoil as a seed bank and shade-cloth as windbreaks have significantly aided the rehabilitation process. The aim of the programme is to stabilize the soil environment so as to allow the germination and development of the local plant species. The ability to control wind erosion is critical to the success of the rehabilitation effort. A programme of biodiversity audits has been started to measure the recovery of plant species in the rehabilitated area. The principle of continuous improvement, coupled to site-specific rehabilitation studies, is applied to enhance the rehabilitation programme.

An investigation into the use of impinging stream (jet) reactors for the leaching of a free milling ore produced an increase in gold recovery by 10% while decreasing leaching time by up to 90%.Tests on refractory ores demonstrate no apparent improvement in recovery. However, leaching kinetics are dramatically increased when these ores are subjected to jet reaction prior to agitation.

Energy consumption and wear of grinding media and liners are the major cost factors in milling plants. Since the beginning of the last century, much effort has been directed at the prediction of the power draw as affected by the mill operating conditions. This paper explores the prediction of the liner wear using the discrete element method (DEM). A mathematical model taking into account adhesion, abrasion and impact wear which occur in dry mills is derived in order to predict the loss of material on liners. The mathematical model is implemented in the DEM code using an objective function in order to produce realistic simulated profiles. The large proportion of gangue minerals present in platinum bearing ores in South Africa provides challenges to the flotation and downstream processes. In order to take effective measures to reduce their recovery in flotation, an understanding of the mechanisms and factors influencing their behaviour is needed. Typical gangue minerals are pyroxene, feldspar, quartz, chromite and talc. Of these, talc is a naturally hydrophobic mineral and although it is present in relatively small quantities, it has a disproportionate effect as it has a strong froth stabilizing effect, increasing the recovery of other gangue minerals by entrainment. Talc recovery is effectively reduced with the addition of polymeric depressants. Although the other gangue minerals are assumed to be hydrophilic and their recovery by entrainment is expected to follow the water recovery, there is some evidence that they may be activated by the typical reagent suites used. Reagents such as copper sulphate, added as an activator, and collectors are used to selectively induce hydrophobicity on the sulphides. It has been shown that some of these gangue minerals can be activated. This research work investigates whether inadvertent copper activation is mineral specific and evaluates the mechanisms and factors affecting the reversal of activation with the addition of the depressants using electrokinetic measurements, adsorption and microflotation tests. Results are presented that show that the selected minerals do respond differently and that the reversal of activation is dependent on mineral type, depressant type, dosage and ionic strength of the electrolyte.

Over the last few years Lonmin Platinum and Sandvik have embarked on a unique partnership of collaboration through a systematic approach to developing equipment to mechanize and automate narrow reef platinum mining. After the initial design and manufacture of the equipment the key aspect is the integrating equipment, people and method into a mining system. Another key aspect of mechanization is the optimization of equipment utilization, and this philosophy has ensured continual evolvement of mining methods. This paper describes the trials and development that have resulted in the mining method described as Lonmin mechanized breast.

Testwork was done with two different adsorbents, Dowex-Minix gold-selective resin and activated carbon, to detemine their relative performances with regard to gold recovery from clarified low-grade solution employing a fixed-bed operation. The mill discharge from the milling-in-cyanide operation at a Witwatersrand gold mine was used as feed to the adsorption columns. A small amount of gold was leached during the milling process, so that this solution simulates, to a certain extent, a low-grade solution representative of a heap-leach operation. A speciation of the feed solution was done to establish which metal complexes were present in the milling-in-cyanide solution. This information was necessary to interpret metal loadings on the resin, as base metal cyanide species and their respective charges have an effect on the final gold loading capacity of the resin. Equilibrium isotherms were established for both adsorbents to estimate the rate of adsorbent flow anticipated for this specific feed solution. Breakthrough profiles were obtained at two different superficial linear velocities for each adsorbent. Mass transfer zone heights determined from the test work and the elution/regeneration time requirements were used to size a 150 m3/h full-scale plant for both adsorbents. A counter current configuration of adsorption columns, using three columns, should be suitable to recover gold effectively and to produce an effluent with a gold concentration below 0.01 mg/l. Based on the results obtained from the breakthrough tests, a preliminary techno-economic comparison was done between the resin-in-solution and carbon-in-solution options for the recovery of gold from low-grade solutions. This study indicated that the capital expenditure for a carbon-in-solution plant would be about 33 percent higher than that of a resin-in-solution plant. The operating expenditure for a resin-in-solution plant is expected to be only 60per cent of that for a carbon-in-solution plant. Keywords: resin-in-solution, carbon-in-solution, heap leach.

Paper written on project work carried out in partial fulfilment of BSc (Eng) (Chemical) degree This paper details the formulation of a mathematical model for the simulation of a primary bioleach reactor, with specific reference to the leaching of pyrite. The model is based on the direct reaction mechanism, where the leaching of pyrite is said to occur via a two-step process. The process involves the formation of ferrous?iron through the chemical leaching of pyrite and subsequent bacterial oxidation of ferrous-iron back into ferric-iron. At steady state the rate of chemical leaching and bacterial oxidation are linked by the ratio of ferrous-iron to ferric-iron in solution. The extent of conversion of pyrite in the reactor system is described using the segregated flow model, with the exit age distribution of the solid phase being described by the Tanks-in-Series model. The final phase in model formulation involves the inclusion of steady state material balances on the bacteria and fluid phase components. The model is compared to pilot plant data and laboratory data for two different types of pyrite concentrates, with simulation results showing that the model is in good agreement with the data. Efficient recovery of titanium from titaniferous magnetite ores continues to be a promising, yet unrealised opportunity, despite significant occurrences of titaniferous magnetite deposits worldwide and the existence of established industrial-scale practices. Current smelting processes only recover iron and vanadium, while the titanium is discarded in the waste slag. These slags are stockpiled and present massive environmental challenges, while still containing value as residual iron, vanadium and titanium. The complex mineralisation of these deposits does not allow for a significant opportunity to separate the titanium and magnetite minerals through normal physical upgrading processes. An upgrading process is therefore required to derive economic value. An efficient process technology could create an opportunity to unlock all three valuable commodities. South Africa’s Bushveld Complex, the largest known deposit of its kind in the world, is known for the high vanadium content but is also associated with relatively high concentrations of titaniferous magnetite. The quality of the Bushveld Complex was one of the drivers for the establishment of the Highveld Steel and Vanadium Company in the mid-1960s. The unfortunate demise of Highveld Steel and Vanadium created an opportunity to review current practices and evaluate the best available process for this complex ore in the context of the three elements of interest. Past and current processes, the nature of these deposits and the potential to recover titanium are assessed to highlight the potential of fluxless smelting of titaniferous magnetite to produce a titania-rich slag as feedstock to the pigment, titanium metal industry in conjunction with recovery of iron and vanadium. Ilmenite smelting practices are proposed as a suitable alternative to achieve the goal, namely sustainable processing. Seven full and partial pillar extraction operations were visited in New South Wales, Australia, in the early parts of 2001. Certain factors unique to these operations have led to the general success of the safe and economic extraction of these coal pillars. Some of these factors attributable to the overall success of these operations are discussed in this paper. In particular, geotechnical mapping, specific legislation pertaining to pillar extraction, mining methods, the role of temporary supports and training are described. It is found that some of these factors have useful attributes which could be used to design a methodology for extraction of underground coal pillars in the Witbank and Highveld coalfields of South Africa.

Conditions in the South African market relating to atmospheric emission control has changed dramatically over the last 10 years. Companies have become more responsible, environmentally aware, and have to comply to more stringent environmental limits set by legislation. This paper describes briefly the current best available atmospheric pollution abatement technologies relating to particulates, acid gases, NOx, acid mists, aerosols, mercury, dioxins and furans. Mention is also made as to the best practices for product work-up and waste product disposal.
