The complexity of metallurgical processes in the non-ferrous metals industry. especially changes in the process conditions in combination with a diversity of metal processing furnaces, requires a precise knowledge of the system for the selection of refractory products. However, particular importance is still focused on the specific refractory consumption being as low as possible. The addition of recycling material with a high amount of impurities and the increase of low-grade ore concentrates used in the base-metals industry also entails a significant change of slag chemistries, process temperatures, etc., which influence the performance of already approved linings. This acknowledgement of process changes with decreased brick lifetimes provided the motivation for RHI AG to develop high-performance refractory bricks especially for non-ferrous metals applications. The internal laboratory tests with fayalitic slag showed very promising results compared with our approved magnesia-chromite bricks for this application. In order to identify suitable refractory products and to improve the life of the refractory lining, innovative product development has to be undertaken. In addition, the practical corrosion testing methods and facilities available within the RHI Technology Center, such as the induction furnace and the rotary kiln test equipment, allows the best possible understanding of brick wear at a laboratory scale. Based on the results of the test work, the optimal refractory solution can be recommended for a field trial at the customer?s site.

The Bafokeng Rasimone Platinum Mine (BRPM) is a joint venture between Rustenburg Platinum Mines Limited and Royal Bafokeng Resources (Pty) Ltd (Bafokeng). The mining lease has been granted over Boschkoppie 104JQ and is located approximately 10km south of the Pilanesberg Alkaline Complex. The Merensky Reef, which constitutes the principal ore body, is geologically complex. A relationship between its geological variability and the associated mineralisation has been established by defining a number of facies types. The Merensky Reef has been sub-divided into seven distinct facies types: the pegmatoidal facies, contact facies, FW1 pothole facies, FW3pothole facies, FW6 pothole facies, and FW7 pothole facies. The Merensky Reef, which does not form part of the potholed reef, has a large component of footwall mineralisation. The pothole facies, in contrast, has mineralisation located in the hangingwall. Statistical analysis of the facies types indicates that they are unique populations and hence need to be evaluated independently. The mining lease has distinct structural domains that have added additional complications to evaluation of the Merensky Reef. The Merensky facies on BRPM exhibit unique geological and statistical characteristics within well-defined structural blocks. Due to the extreme variability of the Merensky Reef on BRPM a unique approach has been developed, within Anglo Platinum, to evaluate the deposit. Mining cuts are defined and composited for the individual facies types, and then modelled individually by applying known geological controls. The resultant grade models are weighted based on statistical and local geological knowledge. The object of weighting the facies is to replicate the variability observed in the ore body. The introduction of stringent geological controls to the evaluation process has resulted in increased confidence in the in situgrades estimated as an input to the mine planning process

Over many decades, numerous feasibility studies have demonstrated, that the production of sulphuric acid remains the most viable option of sulphur recovery from smelter off gas and abatement of SO2 emissions to the atmosphere. This is particularly more pronounced as smaller but more concentrated off-gas flows are to be treated from smelters, and enhanced sulphuric acid processes become available. Off-gas handling systems represent a significant capital and operating cost burden to the metallurgical operation. Modern pyrometallurgical smelter processes for sulphide ores based on the use of oxygen-enriched air, produce relatively small off-gas flows with high SO2 concentrations in the smelter gas of 30?60%-vol. of SO2. This is a prerequisite for substantial cost reductions in the smelter off-gas handling and treatment system. As an alternative to sulphuric acid production, numerous scrubbing concepts with alkali or dual-alkali combinations as well as organic absorbents have been proposed. Also the reduction of the SO2 to elemental sulphur has frequently been studied. Very few of those alternative processes have been built in industrial scale, but all were generally characterized by none-sustainable operation due to cost reasons, problems with issues related to chemicals used and by-products or poor availability. Thus the traditional concept of converting the SO2 to sulphuric acid is most common, although regarded as uneconomic, but is at least a proven, environmentally sustainable and reliable way of sulphur gas processing. With the high acid price levels these days, operating companies are even able to generate significant revenue with their otherwise ?fatal? acid. Even though smelter gas is available at high SO2 concentrations, in a conventional acid plant one would add large amounts of air to dilute the gas down to a suitable concentration of 12?13 (14) %-vol. SO2. Dealing with higher SO2 concentrations in smelter acid plants is not feasible, as the gas exit temperature of the catalytic oxidation step would exceed the allowable limit for the catalyst. Hence those conventional acid plants are characterized by the use of large equipment, i.e. high capital cost, high energy consumption and limited flexibility. The newly developed LUREC® process can handle off-gas with significantly higher gas concentrations, even in excess of 25%-vol. SO2. It is entirely based on well-proven equipment and unit operations. The first industrial application, operating with 16?18%-vol. SO2 will be presented in this paper, along with the fundamentals of the process. It will be demonstrated that the process requires inherently lower capital cost, fewer operating costs, and offers better energy recovery and lower emissions as compared to conventional design. While most existing smelter acid plants would have some built-in spare capacity, any significant increase of smelter capacity, say of 30%, can basically not be accommodated without installing an additional parallel new acid plant unit. An add-on LUREC® module can remove any such restriction, while simultaneously debottlenecking the existing acid plant. The paper also discusses the present status of the add-on technology for smelter acid plant expansions with respect to technical boundary conditions of different process alternatives as well as economic and environmental aspects. Application of the LUREC® process to modern smelter acid plants operating with high SO2 gas concentration, will lead to a substantial reduction of the specific size of the gas processing equipment and equivalent savings in capital and operating cost. Short-term plans must meet the long-term goals while accounting for shovel selectivity, operational space, and scheduling restrictions. There are several approaches that deal with these issues to deliver a feasible short-term schedule. This paper compares two approaches based on mathematical programming to address the short-term mining cut definition and scheduling in an integrated way. They work by scheduling extraction to comply with long-term production goals, but they differ in how mining cuts are modelled. The first approach schedules Selective Mining Units (SMUs) but aggregates them around predefined locations. The second approach does not work on SMUs; it decides directly what mining cuts are to be used from a pre-defined set of shapes. It assigns a destination and schedules the extraction for the selected mining cuts. We applied both approaches in a real case study to compare their results in terms of profit, mining cut design, expertise needed, profit, and optimisation performance.

In 2023, polymer electrolyte membrane fuel cell membrane electrode assemblies accounted for about 62% of the global fuel cell market share and this demand is expected to grow. Commercialisation requires technologies capable of cost-effective, high-volume manufacturing. The membrane electrode assembly is crucial and represents a significant cost to polymer electrolyte membrane fuel cell manufacturing. Manufacturing the electrode components for membrane electrode assemblies at high volumes can reduce production costs while delivering on the forecasted industry demands. Roll-to-roll is a mature coating technology applied in various manufacturing industries such as batteries, printed electronics, microelectronics, photovoltaics, printing, paper consumables, etc., with significant potential for polymer electrolyte membrane fuel cell manufacturing. While the high-volume production process for membrane electrode assembly manufacturing differs from laboratory-scale, the membrane electrode assembly structure remains unchanged. Roll-to-roll is a continuous coating process with speeds of 10 m/min being achieved. In this work, MicrogravureTM and slot-die coating methods have been adopted and have shown promising outcomes for producing gas diffusion electrodes for membrane electrode assemblies. An overview of the MicrogravureTM and slotdie coating methodologies is provided, and a discussion on preliminary results and challenges are presented. Work on MicrogravureTM gas diffusion electrode manufacturing has already achieved comparable performance with spray-coated gas diffusion electrodes. The influence of coating parameters and drying on the coated catalyst layer quality is discussed.

The new mineral royalty regime for South Africa was signed into law in November 2008, with its main objective being to compensate the State for the depletion of public minerals through a royalty charge payable from 1 March 2010. The aims of this paper are to establish the potential impact of mining royalties on State revenues, industry affordability, and explore whether the dual formula system is likely to encourage miners to become refiners. It also measures the royalty dispensation against economists? tax standards in an attempt to make a judgement on the ?equity? of the new system. This paper argues that most stakeholders should be comfortable with most of the requirements of the Act for most of the time. However, the new regime is unlikely to motivate miners to become refiners, as the benefit of the reduced rate on refined minerals appears to be insufficient to justify the additional costs to refine the mineral resource to the prescribed states of beneficiation.

Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Ore sorting is a technology that is increasingly used to process primary raw materials. Timeconsuming and expensive empirical state-of-the-art test work is carried out to assess whether the use of ore sorting for the enrichment of a particular ore makes technical and economic sense. With the innovative simulation-based approach presented here, it is possible to direct the selection of a suitable sensor based on quantitative mineralogical and textural data, thus avoiding much of the empirical studies. Required data can be collected quickly and cost-effectively using available methods of automated mineralogy. The obtained parameters such as mineral grain size distribution, modal mineralogy, mineral area and mineral density distribution have been utilised in this study to simulate the prospects of success of ore sorting, applying different types of sensors. Empirical tests with commercially available sensor systems have been conducted to experimentally validate the predictions of the simulations. The estimation of the target mineral grade can be further optimised by the use of machine learning algorithms for the integration of automated mineralogy data and sensor data. The approach can easily be adapted to other types of raw materials and thus has great potential to become a key technology for the optimisation of processing experiments. A project was funded by the Australian coal industry to investigate the mechanisms that might lead to sample bias when using cross-belt cutters, in order to help coal industry personnel to make better decisions about the purchase, maintenance and operation. It concentrated on DEM modelling of skew cutters. These are set at an angle to the belt with the intention of minimizing disturbance to the non-sampled material. Two bias mechanisms are likely to cause bias for cross-belt cutters. Waves of material are bulldozed off the belt by the upstream side of the body of square cutters and material is thrown by the leading edges of cutter blades for all types of cross-belt cutters. These mechanisms cause some parts of the load of material on a belt to be over-represented. The effects of these mechanisms cannot be made to be negligible, so cross-belt samplers cannot be trusted to produce unbiased samples, especially for segregated streams of material. However, it is possible to give a bound on the maximum likely bias. The grades of two portions of the stream can be estimated by stopping the belt and shovelling off 1/3 of the cross-section of the load on the belt into a container, concentrating on the final side of the belt and the top of the load. The remaining material should be put into another container and the difference in grade determined. The maximum likely bias is typically about 10% of this difference. For a cross-belt cutter, having an extraction ratio near to 100% is not a reliable indication that the cutter has little or no bias. Some bias mechanisms affecting cross-belt sample cutters make sample mass too high and some make it too low, so an extraction ratio near 100% can occur if two bias mechanisms are both active. In considering the available reserves of coal, the author points to the importance of improved recovery, and defines three extraction ratios: the geological extraction ratio (or exploitation factor), the economic extraction ratio (or mining factor), and the geometrical extraction ratio (or volumetric extraction factor). He discusses the factors affecting each of these ratios, and concludes that, although geological factors cannot be considered in isolation from technical and economic factors, the geological extraction factor is the most significant criterion of whether the best use is being made of coal resources.

During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

Amandelbult Mine is currently undertaking a trial to mechanise the mining of the UG2 reef through the introduction of room and pillar mining. As part of the trial, a system of managing the control of the hanging wall has been introduced, based on systems and technology that are proving successful in the nearby coal mining industry. The principal features are the use of a high bond strength, stiff bolting system which can be easily installed to a high standard, and a range of in situ tests and measurements to optimise the level of support installed to control the movement of the hanging wall. The rock bolt system and the measurements and tests described are new to the platinum mining industry. The paper describes these systems and their adaptation and application to hard rock mining. La Mine d’Amandelbult est actuellement dans des essais en vue de mécaniser l’extraction dans la veine UG2 grâce à l’introduction d’une exploitation par chambres et piliers. Dans le cadre de ces essais, un système de gestion de la paroi suspendue a été introduit, base sur des systèmes et une technologie qui prouvent donner de bons résultats dans l’industrie voisine d’extraction de la houille. Les caractéristiques principales sont l’utilisation d’un système de verrouillage raide et à forte adhérence qui peut être installé à un haut niveau de qualité et une gamme d’essais et de mesures in situ pour optimiser le niveau de soutien installé pour contrôler le mouvement de la paroi suspendue. Le système de verrouillage de la roche ainsi que les mesures et les essais décrits sont une nouveauté dans l’industrie minière du platine. La communication décrit ces systèmes ainsi que leur adaptation et leur application à l’exploitation minière en roche dure. Amandelbult Mine unternimmt gegenwärtig einen Test um den Abbau des UG2 Riffs durchEinführung des Kammerpfeilbau zu mechanisieren. Als Teil dieses Tests wurde ein System zur Kontrolle der Stollenfirstes eingeführt, welches auf jenen Systemen und Technologien basiert, diesich im nahe gelegenen Kohlebergbau als erfolgreich erwiesen. Excessive dust generation from unpaved mine haul roads is a problem common to most surface mining operations. While optimal road wearing course material selection parameters reduce the inherent dust generation potential, they do not totally eliminate fugitive dust. Many different classes of suppression or palliative treatments are available for mine haul roads and this paper initially ascertains basic selection guidelines, using a set of ideal dust palliative product, application and performance parameters based on mine road-user requirements. An evaluation and modelling methodology for truck generated fugitive dust emissions is developed as a basis for the comparative assessment of dust control strategies. For water-based spraying, a watering model was developed to estimate individual mine road watering frequencies for characteristic site parameter combinations during summer and winter operating conditions, for a required level of control or maximum dust defect. This forms the base-case scenario with which to compare the performance of other types of dust palliatives under the same conditions. Finally, a basic palliative economic evaluation model is introduced with the aim of identifying and costing the establishment, application and maintenance rejuvenation activities associated with the use of chemical palliatives. While palliative cost and performance is generally site specific, it is shown that under certain combinations of conditions, the use of dust palliatives has the potential to deliver cost savings when compared to water-based spraying.

The key driver for choosing a circulating fluidized bed (CFB) boiler is the ability to burn a wide range of fuels with highly efficient combustion while meeting low emission requirements. Reduced sorbent and water consumption compared with pulverized coal (PC) plants and the ability to deal with corrosive fuel constituents while still meeting local regulations make a CFB boiler-based power plant particularly attractive. CFB-based power generation is particularly relevant in coal mining areas. During mining, a portion of the roof and floor material may be extracted along with the coal seam in order to create adequate working height for the equipment and miners. Therefore, run-of-mine coal which comes directly from the mine contains impurities. The raw coal can undergo a washing or screening process in order to improve its quality by reducing the ash content in the fuel in order to sell it on the export market or to comply with domestic customer requirements. The coal discarded from the washing process usually has a high ash content and difficult mechanical properties resulting from the initial properties, the mining, and the coal cleaning processes. It can contain a large volume of stones or can be very fine as a result of the washing treatment. To create value from burning this discarded coal, the boiler supplier has to meet several technical challenges in developing the appropriate design. This paper highlights the performance achieved with Alstom's CFB boilers developed for power generation over the last two decades to extract value from discarded coals. Emile Huchet Power Plant is the first 125 MWe CFB unit developed for burning coal slurries (called schlamms in France). The Emile Huchet discarded coal fuel is a very fine high-ash residue with an average particle diameter by mass (d50) of around 80 µm as received from the washing plant. The paper describes the performances and the basic design of the CFB boiler to manage such a fine fuel. The performances of two other CFBs of approximately 300 MWe output in operation in the USA and PR China are also mentioned to demonstrate the capability of this technology to burn either low-volatile bituminous or anthracite waste coals. The significant issues experienced during commissioning are reported, and the conceptual choices for burning such fuels are mentioned.

A method is proposed to estimate the gold content of the ore in the size intervals during size reduction. The method uses the population balance model to trace the gold deportment through the size fractions and monitor the generation of liberated gold grains during the size reduction. The model is calibrated using batch grinding test results of a gold ore. The electrical control of three-electrode submerged-arc furnaces suffers from a number of complexities, mostly due to the nature of the furnace electrical circuit providing power to the furnace where the three electrodes are interconnected within the furnace through the molten metal bath. This gives rise to what is known as the interaction effect 2, where variations in one electrode?s current can cause comparable changes to the currents in the other electrodes, particularly in larger furnaces with low power factor. Resistance-based control of the electrode penetration has largely alleviated these problems, since the resistance encountered by each electrode is predominantly dictated by the length and conductivity of the current path from the electrode?s tip to the molten metal bath, which acts as the three-phase circuit?s floating neutral point. Hence resistance changes due to tip position or conductivity changes beneath one electrode do not affect the resistances beneath the others, effectively decoupling the control of the individual electrodes1. Although resistance-based control is therefore generally accepted as superior to current-based control for the regulation of submerged-arc furnace electrode penetration, a few furnace operators still prefer to use current control under specific furnace conditions. This paper presents the results of analysing the performance of both current and resistance-based control in typical scenarios encountered on industrial furnaces, taking into account a number of factors including electrode penetration, power distribution, efficiency and asymmetry of the electrode currents. In order to accomplish this, three typically encountered scenarios were simulated. The results obtained show that resistance control provides more benefit in all cases, however, the uneven electrode current distribution generated by resistance control when electrodes are on top stops may cause some concern if baking of the electrodes is required in this scenario.

Mineral processing efficiency depends on various factors and among them includes head grade fluctuations feeding the processing plant. Head grades can fluctuate beyond an admissible range, implying in recovery decrease for the mineral of interest. Grades feeding the processing plant depend on the geological domain which is being mined and on the mining schedule. Therefore, it is necessary to keep grade variability controlled. Blending piles are an efficient alternative to reduce grade fluctuations. The main factors influencing blending efficiency are the pile size or its mass and the number of layers used to pile up. Large piles are more efficient to reduce variability, however, there are economical and operational limits associated with them. This study investigates a methodology to analyse the ideal pile size to reach an acceptable variability given the in situ grade fluctuations. Geostatistical simulations provide the means to assess grade variability using an optimized mining schedule. These block grades are used to simulate any given pile throughout the mine`s life. The methodology was illustrated using a case study to control coal ash content at a mine supplying ROM coal to a power plant. Keywords: homogenization, piles, geostatistical simulation.

The BIOX® process was developed for the biological pre-treatment of refractory gold ores and concentrates ahead of conventional cyanide leach gold recovery. Rights to the process are currently with BIOMIN Technologies SA, a subsidiary of Gold Fields Limited. There are currently eight operating installations worldwide employing the process on a commercial scale. EKATO is a company specializing in developing new or optimizing existing mixing applications. EKATO has acquired a vast amount of expertise in agitation over its 75 year history. In a joint research project the reactors of the BIOX® process were characterized from the aspect of their mixing performance. BIOMIN is constantly testing new mixing solutions and reviewing potential vendors to increase the efficiency of the BIOX® process. EKATO?s intention was to qualify as an approved vendor for supplying agitation equipment to the BIOX® process. A two step approach was planned: In phase one of the project EKATO would develop an alternative agitation solution to the established option, exhibiting at least similar performance levels. In phase two potential possibilities to improve the overall design would be developed. This paper focuses on phase one and addresses the systematic approach applied by EKATO in characterizing the mixing processes. Mixing tasks were assessed individually applying basic theory and scale-up and -down rules to the individual tasks. Testing with model systems was done at the EKATO technology center in Schopfheim, Germany, on scales of 50 liters and 1 m³. The results showed that the ISOJET-B impeller design showed promising performance under BIOX® reactor conditions. Scale-up with the ISOJET-B was done in order to apply it in the 21 m³ live volume test reactor at Fairview mine in South Africa. At Fairview tests were performed using model systems and eventually under real plant conditions with BIOX® slurries. The results were a success and confirmed that the scale-up factors determined during the testing at EKATO?s technology center could be substantiated in the ?model scale? 25 m³ reactor. Testing under the actual process conditions showed that all design parameters were within the desired range to be considered an excellent leaching performance. This successful joint development shows the importance of a close cooperation of technology licensors or end-users and equipment suppliers. It is vital for understanding all factors influencing the mixing performance of processes. Exercises such as this will provide equipment suppliers and plant operators more confidence in managing further scale ups at ever larger engineered plants.

The paper reviews the tapping process and the major wear mechanisms on the tap-hole, including wear from tapping tools. Measured temperatures in different tap-holes are related to choice of binder and material for repair pastes. The strength and disadvantage of carbon and silicon carbide materials are compared. Normal daily and weekly maintenance of tapholes is described, together with the major repairs that are done during longer furnace shutdowns. The objective is to show that the type of repair and repair material needs to be adapted to each individual furnace.

The compilation of the sampling nomogram is an essential tool in the optimization of a sampling protocol and allows the operator to track the change in relative variance of the sampling error (the Fundamental Sampling Error) during steps of comminution and mass reduction in the process of recovery of the aliquot for analysis. The data required for the compilation of the nomogram are centered on the sampling constant K and the exponent, alpha (a), of the nominal fragment size. Five methods for establishing K have been identified, but two of them, the duplicate sampling analysis (DSA) method and the heterogeneity test (HT) method purport to provide such a constant. The step by step procedure for each of these two methods was examined using broken ores from three mines, Mponeng mine, Kloof mine and Lily mine. Two of these mines (Mponengand Kloof) are typical Witwatersrand-type gold mines, while the third is an Archaean-type, shear related gold deposit situated in the Barberton Greenstone belt. The results suggest that the factor K derived using the heterogeneity test is very accurate, but applies only to a single size fraction in the spectrum of comminuted materials. The calculation of gold grain sizes using this method appears to be too small and does not conform with the results from detailed mineralogical studies. The factors K and alpha derived using the duplicate series analysis, are appropriate for use across a wide spectrum of comminution sizes and also provide realistic gold grain sizes, comparable with the equivalent circular diameter of gold grains identified in mineralogical studies of the ores.
