Flinders Power, formerly NRG Flinders, is considering the possible use of low rank coal from Lake Phillipson, South Australia (SA) in its power stations at Port Augusta, SA. Typically, this coal contains about 35% moisture and 10% ash. Unfortunately, it also contains high levels of sodium (1% Na) and chloride (0.95% Cl) with a Na2O level in ash of 18.9%. Such levels cause serious problems during coal combustion, making the use of as-mined coal impractical for power generation. This paper describes the development of an aqueous leaching technique to remove 90% of the sodium and chloride and to yield a product with a Na2 O level in ash of less than 3%. Small-scale agitation leaching tests with good quality tap water at ambient temperatures showed that the coal needed to be crushed to minus 5.6 mm to obtain maximum removal of water-soluble sodium and chloride in 30 min. Leaching kinetics, but not the ultimate removal of salt, were enhanced by the use of higher temperatures (up to 150°C), but this was deemed uneconomic. Varying the pulp density between 20% and 50% had little effect on extractions and there was no benefit in multiple stage water washing. The best results by water leaching were 69%~74% extraction for sodium and 95%~97% for chloride, meaning that the sodium removal was well below the target level. From SEM examinations of the leached product it was concluded that the remaining sodium was organically bound to the carbon atoms in the coal. Further tests using aqueous solutions containing cation exchange additives such as calcium chloride (CaCl2) or ammonium chloride (NH4Cl) or sulphuric acid (H2SO4) showed that significantly enhanced sodium extractions were possible and target specifications were met. Two options, namely a single-stage and a two-stage leach, were then investigated. In a single-stage leach with additive, minus 5.6 mm coal was leached at 33%~50% solids for 30 min at ambient temperature and then filtered and washed with fresh water. This gave a sodium removal level of about 81% and a Na2O level in ash of about 5%. These levels do not quite meet tar-get specifications. In a two-stage leach, the coal was first leached with water alone without an additive as in the single stage leach, and the washed residue re-leached under similar conditions for about 5 min with an additive (CaCl2), and then filtered and washed. This gave a cumulative sodium removal of 96% and a Na2O level in ash of 1.4%~2.4%. These levels are well within target specifications.

The objective of this study was to achieve Zn activation control in an industrial Cu flotation circuit treating a complex Cu-Pb-Zn-Au-Ag sulphide ore at the LaRonde Division of Agnico-Eagle Mines Limited (Québec, Canada). In order to provide process relevant results, a laboratory testing methodology was developed to duplicate plant operational parameters. The action mechanisms of ZnSO4, TETA (triethylenetetramine) and NaHSO3used as depressants in order to limit ZnS activation were examined. Laboratory flotation tests with and without Cu2+ions (the ions responsible for ZnSactivation)were performed. All depressants showed equal or better flotation performance relative to baseline tests. For example, in the presence of Cu2+, the Zn recovery reduced from 32.2% to 17.5% in the copper rougher concentrate after adding ZnSO4(with a dosage of 50 g/t). TOF-SIMS analyses confirmed the relative decrease in surface Cu in the samples treated with ZnSO4and TETA. For the case with TETA, this indirectlyindicates the formation of a copper TETA complex in solution, thereby reducing available Cu for transfer. The TOF-SIMS and XPS data indicate that the addition of ZnSO4and NaHSO3resulted in an increase in surface metal hydroxides and SO3 on ZnS grains inhibiting both Cu and collector attachment.ZnSO4 was subsequently tested with success in the LaRonde concentrator. The addition of 40 g/t ZnSO4 at the conditioning (or cleaning) stage led to a 2% reduction in Zn content in the Cu and PM concentrate. Recently, improvements towards the control of copper sulfate addition in the downstream Zn flotation circuit resulted in the reduction of Cu2+ in process water. As this ?cleaner? water is recycled for Cu and PM flotation, the addition of ZnSO4 is now used only as required.

The paper is giving an overview about successful operating Loesche Vertical ? Roller ? Mills (VRM) installations and summarises the main benefits of the dry compressive Loesche grinding technologies in Airflow- and Overflow-Mode. Some of these benefits are optimised energy efficiency of the grinding - classifying - circuits, increased mineral recoveries and decreased OPEX costs, at a parallel simplification of the process route. Within this paper the process values of the Loesche VRM are compared to existing or planned conventional grinding ? classifying circuits. Further advantages discovered in pilot trials and examples for new more efficient process route alternatives are given. The paper reports about production and pilot trial experiences obtained by crushing and grinding Iron Ore, Iron Ore Concentrates, Copper Shale, Copper Matte, Copper Slag, Titanium Slag, Tin Slag, Steel and Stainless Steel Slag with Loesche VRM.

"A hydrocyclone with two vortex finders, named the three-product cyclone (3PC), has been successfully tested in the Platinum industry for dealing with the dense Chromite found in UG2 ores. This dense component preferentially reports to the cyclone underflow, resulting in an over-ground fine Chromite component in the final product. The dense media effect caused by a high concentration of this in the cyclone feed produces a coarsening of the cyclone overflow, which results in loss of recovery through over-size silica in the PGM carrying component material in the float feed. The fine barren particles of Chromite that report to the overflow are recovered through entrainment in the flotation process, resulting in detrimental contamination of the slag produced from the concentrate.Data from many industrial scale tests of the 3PC have shown that three distinct products are obtained when the inner vortex finder length (LIVF) is extended to the region either above (normal classification) or below (reverse classification) the transition zone (a region were the inner and outer overflow streams are identical). Due to wear problems arising from extending the IVF deep into the cone of the cyclone, it is advantageous to use the shorter IVF. Only the normal classification results are reported here, but similar outcomes (to opposite overflow streams) were obtained for the reverse classification. The results showed notable differences in the percentage split of the plus 100µm material in the product streams, confirming that three distinct products are discharged from the 3PC. About 12% of the plus 100µm material in the feed reports to the middlings stream, 1% reports to the final product, and the remainder to the cyclone underflow.Results of silica and chrome splits to the three distinct products namely, the inner overflow (INO), the outer overflow (OUO) and the underflow (U/F) are given in Table 1. These show that the 3PC can be used to recover coarse silica through screening the middlings product - which has a high silica content. When the vortex finder ratios (ratio’s of cross-sectional areas) are carefully selected, the split of plus 100µm silica to the middlings product ranged from 2.9 to 9.6%. Large amounts of oversize silica and chrome report to cyclone underflow, explaining their high percentages in the underflow stream."

"While there is a large industry based on recovering platinum group metals (PGM) from complex sulphide ores containing Cu and Ni, there is little information on the thermodynamics of the matte phase formed on smelting the ore and in particular the behaviour of Pt in the matte.The equilibrium between metallic platinum and industrial mattes was studied in a series of experiments where a small quantity of matte (5g) and platinum foil of 150 µm thickness (0.5 g) were equilibrated in magnesia crucibles at 1400°C under conditions where the oxygen and sulphur partial pressures were fixed.The chemical composition of the phases was determined from EDS analysis using a scanning electron microscope. Line scans were initially used to confirm that the foils had attained a uniform composition across their thickness. The composition of the matte was determined from analysis of an area of matte including the small metallic droplets and dendrites.The results of the equilibrium study are presented in terms of how the oxygen and the sulphur pressure affect the distribution of Pt, between the matte and the alloy foil (Lmatte/alloy). Other variables investigated were matte chemistry, i.e., the Fe content and the temperature. The activities of platinum in the mattes were calculated using a regular solution model describing the activity-composition relationship in the alloy."

"After almost 100 years, since the first commercial application began in Australia, flotation has shown an extraordinary growth and nearly 2 billion tons of ore per year are presently treated by flotation processes. During this time flotation has promoted a wide scope of research activities ranging from fundamental chemistry and hydrodynamic studies to studies of industrial operations. In general, fundamental studies have been mainly related to ideal situations. In recent years, however, large efforts have been focusing on achieving a better insight into the actual sub-processes provided by the development of new and more sophisticated instrumentation. Since the massive incorporation of flotation columns, around 15 years ago, a renewed interest in flotation fundamental studies, process modelling and new cell designs have been observed worldwide. The key role of the froth has been recognized as an independent and sometimes rate limiting process step. Thus, separation of pulp and froth process stages seems the most appropriate in terms of process modelling, diagnostic, design and scale-up purposes.In relation to flotation equipment development, until the middle of the 1970’s, only the sub-aeration mechanical cells were dominant. Since the 1980’s, the use of pneumatic cells and forced air mechanical cells has emerged strongly. Also, in the last decade, flotation equipment has shown a dramatic increase in size, reaching values of 200m3 in unitary mechanical cells and more than 300m3 in columns. The general feeling, however, is that, despite the great advance observed in terms of process knowledge, the mechanisms and principles of industrial flotation cells design and scale-up are still not fully understood.Advances in process instrumentation and control now in use allow for more efficient operations, both in metallurgical performance and savings in operating costs."

Charge motion is of prime importance in the efficiency of comminution in tumbling mills. Since direct observation of charge shape and its motion in industrial mill are not possible, a combination of analytical and physical studies was used to determine charge trajectory. Software packages, which predict charge motion such as the GMT (Grinding Media Trajectory) only consider the outermost layer of charge (single ball) and ignore the interactions of grinding elements. In this research, the measured charge trajectory in a 1m-diameter mill with the transparent end, called model mill, was compared with that of the GMT. Four types of polyurethane rings were accurately machined to scale down the liners arrangements at two industrial mills. To explore various charge shapes and trajectories, the model mill was operated at 55, 70 and 85% of critical speed for five levels of mill filling (10, 15, 20, 25 and 30% by volume). The angular displacement of the toe, toe departure, shoulder and charge impact point were determined from the photographs taken from the model mill. New relationships to predict charge shape and charge impact points were introduced to modify the GMT results. The relationships were validated by the model mill using the new liner of the Sarcheshmeh copper complex SAG mill. The relative error of prediction was found to be 1.1%. The results indicated that when the lifter face angle increased from 7 to 30º, the distance between the charge impact point and the toe decreased from 52 to 31º for 25% filling. This meant increasing the probability of charge impacting the toe not the liner which favoured more efficient comminution practice. After converting AG mills to SAG mills on account of liner profile change, 31% increase in throughput (from 419 to 548 t/h) in addition to 4% decrease in the product size (from 516 to 496 µm) were realized which was a significant contribution in the plant performance improvement.

Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The innovative point of this new technology can be described that under normal pressure and 70°C, using a new combined activating and oxidizing agent, the minerals bearing arsenic and organic carbon are oxidized effectively. This technology can be applied in commercial scale. The high carbon and arsenic bearing gold ore is taken from Gansu, where hundreds of tons gold deposit. The ore has 0.51% of arsenic and 1.75% of carbon (1.07% of organic carbon). The gold occurs mainly in native with particle size 0.02~0.6 mm and a few are enwrapped by pyrite and arsenopyrite. The traditional cyanide leaching process gains a very low gold leaching rate with only 5%. Through systemic experimental study, the technological flowsheet of flotation process for concentrating gold, then pre-treating the gold concentrate followed by cyanide leaching the gold concentrate are used. With 4.92 g/t gold of head sample, the gold concentrate with 46.52g/t gold grade and 96.53% gold recovery is gained by flotation process. Followed by pre-treatment for 6 hours, the gold concentrate is leached with cyanide after filtration and washing. The total gold leaching rate is up to 95.44%.

To improve gold recovery from preg-robbing carbonaceous ores a technology including gravity, flotation, recleaning of the flotation concentrate, intensive cyanidation of the gravity concentrate and carbon-in-leach (CIL) process for intensive cyanidation tailings and the recleaned concentrate was developed. The final flotation tailings are shipped to tailings disposal. Total gold recovery by the proposed technology from the ore with the head grade of 0.8 g/t was 83.9%. The gold loading onto the activated carbon from CIL process was 6.5 g/kg.

"In 2015 in the frames of federal special-purpose program «National system of chemical and biosafety of Russian Federation (2009-2014)» Federal State Budget Educational Institution of Higher Education ""Irkutsk National Research Technical University” (further–INRTU) performed works aimed at disposal of accumulated arsenical residues at industrial site of the former Angarsk arsenical plant (AAP) processing arsenious ores from Svirsk town in Irkutsk region. The plant in 1934-1949 produced arsenic trioxide for the defence industry. Prior to starting the works on disposal of industrial pollution focus the total amount of cinders stored on 13 ha of industrial site of AAP was 156 900 tons with 1% average arsenic content. Close to the cinders there were also remains of industrial buildings and process equipment in the amount of 6 600 m3 that contained 150 tons of arsenic. Additional source of pollution at the industrial site of AAP is contaminated soil amounted to 48 000 tons. Proven reserves of gold and silver in the cinders were 6.1 and 47 g/t respectively. In 2015 the source of arsenious pollution was detoxificated according to mineral matrix technology and stored in a special landfill with separate stocking of gold-containing cinder and other arsenious residues. This technology of waste disposal specifies extraction of valuable metals from cinder in future. The similar case is with Vershino-Darasunsky settlement in Trans-Baikal Territory where the abandoned industrial site of the former arsenic plant is located in the central part of the settlement. The concentration of arsenic and valuable components can be compared to the concentration at AAP. Since 2016 the demand for removal of such industrial pollution sources is legislated due to amendments in Federal Law No. 7-FZ on environmental protection. It results in a real possibility to remove such dangerous industrial residues deposits as the one located in Vershino-Darasunsky settlement.
