The relative reactivities of chars prepared from different coal samples at temperatures in the range 500 to 1150¦C were determined by measuring the rates of metallisation of a standard ilmenite concentrate. The results have been interpreted in relation to different measured physical and chemical properties of the chars. Char reactivities were found to correlate with the maximum specific surface area (SSA) of the chars, obtained from plots of SSA versus temperature. Weathering of coal samples gave higher reactivities which correlated with higher SSAs. Experiments using recycled chars showed that the high internal SSAs developed during earlier reduction reactions provide no benefit in terms of increased metallisations. The important role of char hydrogen contents in controlling low temperature metallisation rates was demonstrated. Chars prepared from different rank coals had the same hydrogen content when prepared at the same temperature. Ilmenite metallisation rates had a linear dependence on the hydrogen content of the chars. Large differences in the slopes of the metallisation versus H2 content curves for different chars were interpreted in terms of SSA variations and catalysis of the gas reactions by dispersed metallic iron particles in the chars. A simple test based on magnetic separation of the char was shown to give an indication of enhanced reactivity due to contained metallic iron.

There is little doubt that the vision (Spectre) of Voisey's Bay has completely spooked the Northern Hemisphere view on nickel to the exclusion of considering any other future nickel project. Voisey's Bay orebody is of world-class and will influence world nickel and cobalt supply for a very long time - but - has the world yet started to consider the enormous cost of acquisition and development of this find or the nickel price it will need to attract to cover these costs and its operating costs and keep its bankers and shareholders happy. That price will be the critical factor in determining Voisey's effect on world nickel and will be critical in ranking other new projects aimed at making up the nickel short fall created by the on-going demand for austenitic stainless steel. In my view, there is little doubt that some if not most of these `other' new projects will be developed in the South West Pacific from lateritic Resources.

Waste blasting in iron ore operations can pose a number of technical challenges, including blasting through variable geology and blasting soft ground in wet conditions. Blast patterns are designed to be loaded with a specific range of explosives with unique characteristics and properties. Each explosive product will produce an optimal blast outcome for a given set of blast parameters and ground conditions. Sites characterised by softer rock typically require low-density, low-energy explosives. Historically, these products have contained a high ratio of porous ammonium nitrate prill and are only suitable for dry blastholes. When blastholes within a pattern are found to be unsuitable for such explosives due to wet, damp or muddy blasthole conditions, a new product is selected. While it is easy to switch products to match blasthole conditions, the different properties of the new non-ideal product can impact blast performance and increase loading times and costs.Flexigel™ is a solids-sensitised emulsion blend suitable for loading at variable densities and energies in dry, damp, muddy or wet blastholes. It is a universal product that can be loaded to match ground and blasthole conditions or complement other explosive products.At Fortescue Metals Group’s Cloudbreak site, Flexigel™ was trialled through a series of matched pair blasts in order to optimise blast outcomes in conditions that were non-ideal for existing explosive products and to reduce the overall cost of drill and blast operations. Flexigel™ yielded improved instantaneous dig rates and improved loading efficiency when compared to a traditional emulsion blend. The results also indicated that variable-density and variable-energy products afford greater flexibility for optimising blast outcomes across all ground and blasthole conditions trialled.Trials of Flexigel™ at Cloudbreak have shown that a variable-density solution is available for conditions where traditional explosive products are non-ideal. Over the 40 years that the author has been engaged in the Australian underground coal mining industry, there has been a continuous improvement in safety performance as the sector has grown in size and productivity. The underground environment hosts many hazards with significant risk profiles that are kept in check by effective health and safety management systems that have evolved largely following major underground disasters. Observations are made on the changes observed for specific aspects of the underground coal sector, with particular reference to ventilation issues, and predications are made as to the needs of the future.CITATION:Robertson, B, 2013. BolidenÆs Aitik mine, located 100 km north of the Arctic Circle in northern Sweden, is one of EuropeÆs largest copper mines. This operation produces 18 Mt of ore per year and 99 per cent of this tonnage needs to be deposited as tailings. The tailings pond currently covers 1140 ha but at closure it will hold around 760 Mt of tailings and occupy an area of 1400 ha. The tailings contain less than one per cent sulfur and only 0.03 per cent copper. The carbonate content is as low as 0.25 per cent but silicates, with substantial accumulated buffering and metal adsorption capacity, are abundant. A programme of comprehensive material characterisation and investigations has been undertaken in order to design a decommissioning strategy that meets the regulatory requirements and secures long-term physical and chemical stability of the deposited tailings. The main concern has been the potential generation of acid rock drainage (ARD). Standard tests using acid base accounting (ABA) and humidity cell tests during 15 weeks were not conclusive regarding the ARD generation potential. The accuracy of the results was considered to be unsatisfactory, therefore the humidity cell tests were gradually extended in time. In total, almost four years of humidity cell tests were conducted on various sets of samples which were selected in order to cover the variation in sulfide content existing on site and in various points of the milling process. The laboratory results were subject to detailed geochemical evaluation in order to fully understand the interaction between acid-producing reactions, driven by weathering of sulfides, and acid-consuming reactions by dissolution of carbonates and alumino-silicates. The laboratory tests were followed by both pilot tests and field measurements in order to estimate the scale dependency between the laboratory and the field results. It was found that sulfide weathering rates in the field were considerably lower than those measured in the laboratory. However, it could not be verified that the tailings top layer would maintain a neutral pH in the long term even under field conditions. Thus, a reviewed tailings management plan, including de-pyritisation of the tailings during the last years of operation, is considered.

PT Freeport Indonesia, a subsidiary of New Orleans-based Freeport McMoran Copper and Gold of New Orleans, operates a large mining complex on the Western half of the Island of New Guinea in Tembagapura, Irian Jaya, Indonesia. The IOZ (Intermediate Ore Zone) mine, one of the underground orebodies, is mined by block caving. The area affected by the cave collects a large quantity of rain and ground waters mixing with fine rock particles. The mixture, commonly called æwet muckÆ, sometimes spills into drawpoints and makes the working environment hazardous to the loader operators. Wet muck is observed in an increasing number of drawpoints in the IOZ mine and remote LHD (Load-Haul-Dump) technology has been implemented to handle the ore. The driving force for this automation project has been the safety of the loader operators. The system has been developed mainly in-house and incorporates state-of-the-art features. Up to eight remote loaders and nine rock breakers are controlled from an underground control room located approximately 400 metres from the active extraction panels. The two underground crushers and nine conveyor feeders are also operated remotely from an adjacent control room. The development of FreeportÆs remote system has taken time and considerable effort. Not only the success of the IOZ mine was at stake but also the fulfillment of environmental commitments pertaining to the mill tailings. Approximately eight per cent of the mill feed must come from underground skarn deposits to neutralise the acid-generating tailings generated by the huge Grasberg open pit ores.

For a blast to be successful both heave and fragmentation must be satisfactory. Amongst the major factors influencing blasting are rock properties. This paper considers the effect of rock density on fragmentation and heave and how better results can be achieved in dense ore. Patterns which increase the heave and give better fragmentation are examined and the application of theory to the blasting of the Dales Gorge Haematite, density 4.2 - 4.5 t.m.,3 is then discussed. The drilling of staggered patterns instead of square patterns and a shallower 'V' initiation system has given better heave and fragmentation. This practice has re- duced backbreak and improved toe conditions; these factors have resulted in increased load ing rates. There has been an increase in the lump/fine ratio which is consistent with the theory although other factors such as ground conditions could have contributed.

The optimisation of slope angles, that is to say, increasing them, compared to the original design is always the subject of analysis of stability for geotechnical engineers and economic analysis for planning engineers. Questions to be answered include: What is the acceptable risk? What factor of safety? What probability of failure or reliability? The Rosario Open Pit has a history of failure, poor quality rocks and high pore pressures. It was decided to deepen the pit below the programmed design to test the practicality of different design approaches, which if successful, could be used to improve the economics of mining at Collahuasi. The revised slope design has factors of safety in the range of 1.0 to 1.2, probabilities of failure of ten to 38 per cent, and increased slope angles of between 3¦ and 5¦ with respect to the original design. The pit deepening with these design slopes will deliver an extra two million tonnes of ore which will have a significant positive impact on mining economics.

A mine site water balance is important for communicating information to interested stakeholders, for reporting on water performance and for anticipating and mitigating water-related risks through water use/demand forecasting. Gaining accuracy over the water balance is therefore crucial for sites to achieve best practice water management and to maintain their social license to operate. For sites that are located in high rainfall environments the water received to storage dams through run-off can represent a large proportion of the overall inputs to site; inaccuracies in these flows can therefore lead to inaccuracies in the overall site water balance.Hydrological models that estimate run-off flows are often incorporated into simulation models used for water use/demand forecasting. The Australian Water Balance Model (AWBM) is one example that has been widely applied in the Australian context. However, the calibration of AWBM in a mining context can be challenging. Through a detailed case study, we outline an approach that was used to calibrate and validate AWBM at a mine site. Commencing with a data set of monitored dam levels, a mass balance approach was used to generate an observed run-off sequence. By incorporating a portion of this observed data set into the calibration routine, we achieved a closer fit between the observed versus simulated data set compared with the base case. We conclude by highlighting opportunities for future research to improve the calibration fit through improving the quality of the input data set. Traditional in situ fan flow test methods under accepted standards require determinations to be made of both static pressures and total pressures during testing. This is to determine the resultant velocity pressures, which are vital in the accurate determination of the final fan airflow. These crucial velocity pressure (Vp) determinations are normally determined using simple manometric instrumentation such as an electronic manometer or an inclined liquid filled manometer. There is relatively little noise or fluctuation in the static pressure determinations and they can be quite easily and accurately recorded. There is almost always considerable fluctuation in the velocity pressure determinations though due to the highly turbulent and irregular velocity profile normally found in such in situ installations. This velocity turbulence means that the recording of such data is subject to random human error as the observer tries to average such fluctuations mentally during the observation period. Worse than this, and in the extreme, the recording of such velocity pressure data could actually easily be misreported if, for some reason, persons chose to do so.The author has devised a field method using highly accurate quartz crystal logging barometers to objectively record these velocity pressures. The method eliminates the ability to either mistakenly or intentionally misreport these crucial velocity pressures and is carried out in parallel with the recognised methodology, so result comparisons can be drawn. As such, a far greater level of confidence can be achieved in the final flow performance results than using the traditional more subjective method. Further to this it is difficult and almost impossible to refute the results using this ancillary substantiation method.The accurate determination of fan flows due to the impost of the carbon tax has taken on much more significance given the financial impacts in Australia at this time. The methodology detailed herein can be applied equally for both fan flow compliance testing and the verification of mine airflow data for greenhouse gas emission evaluations.The paper utilises the results of one 24-point pitot traverse to demonstrate the various findings. These include the very wide range of velocity pressures, which were logged at most of the measuring stations. It also illustrates how the method is utilised and compares the results derived from both this method and the more subjective traditional method along with the benefits of logging the velocity pressure results during the testing process.CITATION:Rowland, J A, 2013. In an earlier LCA study, the authors showed that the electricity consumption of the electric furnaces used in the production of the ferronickel and ferrochrome feedstocks made significant contributions towards the Gross Energy Requirement (GER) of stainless steel production, on a æcradle-to-gateÆ basis. Given the relatively low efficiencies associated with electrical power generation, substantial reductions in the GER for stainless steel production could be anticipated if more direct use of thermal energy was made in the ferronickel and ferrochromium smelting stages.In view of these findings, a follow-up study was undertaken to investigate the likely environmental benefits of using bath smelting processes for the production of ferronickel and ferrochromium compared to the traditional rotary kiln-electric furnace processes, but still utilising the electric furnace process for stainless steel production. The METSIM process simulation software package was used to set up models of the two bath smelting processes and provide process energy requirements that were incorporated into the LCA. The environmental impacts considered in the LCA were greenhouse (Global Warming Potential, GWP) and acid rain gas (Acidification Potential, AP) emissions and solid waste emissions.The results of the study showed that the bath smelting route reduced the GER for ferronickel production by about 37 per cent over the traditional route, which translated to about a 21 per cent reduction in the GER for stainless steel. The corresponding reduction for ferrochromium was about half that for ferronickel, and when combined with the ferronickel result gave a 25 per cent reduction in the GER for stainless steel production. Similar reductions were also observed for the GWP and to a lesser extent the AP for both feedstocks, as all primary energy inputs were essentially fossil fuel based. Substantial reductions in solid waste emissions were also indicated for the direct use of ores in smelting. By utilising bath smelting processes for the production of the ferronickel and ferrochromium feedstocks, stainless steelÆs suitability for meeting many of the goals necessary for sustainable development, already recognised because of its particular properties, would be even further enhanced.

The steel industry accounts for 14 per cent of domestic CO2 emission in Japan, and iron ore sintering process occupies approximately three per cent. While Fe content in iron ore is gradually decreasing. So, the amount of concentrated iron ore will increase in the future. We have focused on magnetite concentrate as sinter materials, because magnetite can be easily magnetically beneficiated. However, it is experienced that blending magnetite ore resulted in increasing Fe2+ component in the iron ore sinter, which results in lower reducibility. Therefore, promoting the oxidation reaction from magnetite to hematite in the sintering process is countermeasure for reducibility. In addition, this promotion causes increase of oxidation heat, which results in high sinter strength and reduction of coke. It is assumed that the oxidation of magnetite tends to proceed in the cooling stage, where the oxygen partial pressure increases after the combustion of fine coke, but there are few studies on the effect of heat profile, especially cooling path. The purpose of this study is to design the effective sintering heat profile to promote oxidation of magnetite ore, especially, to investigate the effect of cooling path on sintered ore microstructure. In this study, magnetite ore and magnetite reagent were respectively mixed with calcium carbonate reagent. Then the mixed samples were pressed and formed into cylindrical tablets for simulating the adhesive layer of a pseudo particle. Through examining influence of maximum temperature and cooking rate on oxidation reaction of magnetite, we confirmed that the oxidation reaction of magnetite is suppressed at above 1350°C for maximum temperature, compared to 1300°C. Sintering at lower temperature is desirable because hematite is stable below 1350°C in the Fe2O3-CaO phase diagram.

Excavator output rates given in Makers' catalogues are sometimes based on favourable operating conditions. Mine operators and planners are more interested in the Effective Hourly Output in normal operation (Qe) a plant system can give hour by hour and year after year in a particular application. The number of hours mining plant will be available for normal operation will be less than the annual total of 8760 h. The number of the available hours which can be utilised at Qe will depend largely on the number and types of units in the plant system, the manners in which they are applied and the nature of the deposit in which they work. The emphasis herein is on continuous systems for deep stripping with BWE's as the primary excavator. Examples and suggestions are given for the annual hours at Qe for some BWE systems.

BHAS, together with the G.K. Williams Laboratory, and Ausmelt Pty. Ltd., has examined a number of possible alternatives to conventional silver cupellation in gas fired reverberatory furnaces. Of these alternatives, a Sirosmelt furnace was preferred for both technical and economic reasons. Small scale work on Sirosmelt processes was carried out at the G.K. Williams Laboratory at Melbourne University in 1985/86. Pilot scale work was carried out at the Ausmelt plant in Melbourne in July 1987. Board approval for construction of a full size plant was received in October, 1988, and construction of the plant is currently underway. The plant is expected to provide significant savings in operating costs and silver inventory. Hygiene around the furnace should also be greatly improved. An increase in cupellation rate of at least ten times is expected, compared with the conventional reverberatory furnace.

Since the initial discovery of phosphate rock resources in North West Queensland in 1966, significant changes in ownership and development direction have occurred. Initially development of the resource involved beneficiation to produce a more saleable grade of phosphate rock. However more recently development has focused on the production of a high analysis fertilizer product on the minesite. These changes have been influenced by economics, industry/government cooperation and a changing phosphate industry.

In the pyrometallurgical process of secondary lead recycling, a desulfurising agent, such as Na2CO3 is added to minimise the emissions of sulfur into the atmosphere, while silica is introduced into the smelter as a fluxing material. Subsequently, a significant amount of Na2O and SiO2 remains in the downstream reverberatory furnace and blast furnace slags. However, there is limited understanding of the thermodynamic behaviour of silicate-based lead slags rich in Na2O, posing challenges in accurately determining the optimal condition for targeted metal recovery and final slag composition. In this work, the equilibrium phase relations of the PbO-Na2O-SiO2 system in the primary phase field of Na2SiO3 are studied from 800 to 1000°C via equilibration-quenching method. Samples with different compositions were prepared and held in platinum capsules in air at these temperatures to reach equilibrium. The equilibrated samples were subsequently quenched and the phase compositions were measured by electron probe microanalysis (EPMA). The results were then compared to those of previous studies and any discrepancies were resolved.

A critical step in open cut coal mining is clean removal of the overburden. This is usually achieved by drilling, blasting and digging. A key part of this process being successful is to stop drilling at the correct blast ‘stand-off distance’. The stand-off distance is the distance between the base of the drilled blasthole and the top of the coal horizon to be mined. Having this correct provides a protective cap of rock above the coal horizon so that the blast will fracture all the overburden without damaging the coal horizon or mixing it with the overburden. Drilling beyond the correct stand-off distance causes the blast to continue into the coal horizon, damaging it and mixing it with the overburden, leading to significant losses of coal product. Conversely, drilling short of the correct stand-off distance results in additional work to remove the intact overburden.

This paper talks about the experiences of groups we have worked with over the last few years in the Asia-Pacific region (Australia, Canada, New Zealand and Papua New Guinea) and the ways that they have worked to bridge the divide between traditional and introduced structures, governance at a regional level and the introduction of traditional values into monitoring and evaluation practices. In doing this these groups have created structures and processes which have helped them engage both more effectively with external stakeholders while maintaining the legitimacy of their own operations with their own constituents. These are important ideas for those involved in the mining industry that could provide a number of very tangible benefits to mining firms and their engagement with these kinds of groups.

In an environment of decreasing ore grade, increasing costs and uncertainty with respect to commodity prices, the industry could benefit from evaluating alternative technologies and innovative circuit configurations. The flexible circuit approach suggests that the design of grinding circuits can be adapted to changes in feed properties and economic conditions. Advances in modelling and simulation are enabling metallurgists to predict the performance of more complex circuit configurations with increased confidence. Ore variability information and processing costs may be used as modelling inputs to determine the optimum processing conditions at a given time. A case study has been completed demonstrating the value of combining a flexible circuit with a model-based optimisation of the process. Ore properties and equipment performance data obtained in operating plants have been used to model and simulate flexible circuit configurations.This paper explores strategies to introduce flexibility to existing circuit configurations when processing ores with high variability. Multicomponent models incorporated in the model developers’ kit (MDK) allow the simulation of more complex and flexible circuits. This capability enables demonstration of the potential to enhance metal production through adapting processing routes according to the ore type being processed. The simulation of different flow sheet configurations allowed the definition of the best option for maintaining the metal production when treating lower grade ores, highlighting the advantages of flexible circuit configurations compared with a one-process-fits-all approach.CITATION:Foggiatto, B, Hilden, M M and Powell, M S, 2014.
