Modelling and optimisation of the power draw of large SAG mills are important due to the large power draw which modern mills require (5~10 MW). The cost of grinding is the single biggest cost within the entire process of mineral processing. Traditionally, modelling of the mill power draw has been done using empirical models. Although these models are reliable, they cannot model mills and operating conditions, which are not within the model database boundaries. Also, due to their static nature, the impact of the changing conditions on the power draw, within the mill, cannot be deter-mined using such models. Despite advances in computing power, on-line modelling of large plant scale mills could be a time consuming task. On the other hand, using on-line parameters for model-ling, result in more reliable control of SAG mill without performing any more costly tests. In this paper, SAG mill power draw is modelled using neural network approach. Six inputs, namely: solid percent, two bearing pressures, noise, recycle and feed rate were used to model the power draw. The produced model shows an acceptable correlation coefficient, R2 =0.9623.

"The REFLUX™ Classifier (RC™) consists of a fluidized bed housing, with a system of parallel inclined channels above. This system performs a simultaneous gravity separation and desliming of the feed material, utilising the inclined channels in order to retain the relatively fine dense particles. These particles promote the formation of an autogenous dense medium within the fluidized bed. Relatively large, low density particles are displaced from the fluidized bed and conveyed upwards through the inclined channels reporting to the overflow with other finer particles. Given the hydrodynamic role of both the particle size and density in determining the particle transport through a water based suspension, all gravity separators operate over a limited size range. In the case of the REFLUX™ Classifier, efficient separations can be produced across a very broad size range, from nearly 10 mm down to 10 m, however, for a given application the size range is much more limited. This study was concerned with the processing of dense minerals over a broad size range, and the need for multistage processing. Here the overflow from the first stage cascades to the second stage, incorporating coarse gangue rejection. This approach is shown to deliver remarkably high grades and recovery.INTRODUCTION The performance of the REFLUXTM Classifier (RC™) in beneficiating fine coal is well documented (Galvin, 2012). Although the technology can be applied to relatively fine particles below 0.1 mm, or coarser particles below 2.0 mm or even 8.0 mm (Galvin et al., 2010), in each case the technology is applicable to limited particle size ranges. In coal preparation, the most common size range is 0.25 to 2.0 mm, covering an eight-fold range in the particle diameter. Coal has a relatively low density, typically below 1600 kg/m3, with a significant portion below 1400 kg/m3. In water, the buoyant density difference (~ 400 kg/m3) is therefore low compared to that of gangue minerals (1600 kg/m3) by a factor of 4, enhancing the potential for separation. Thus, in coal preparation, the technology can be applied over a commensurately broader size range, typically up to eight-fold."

Pyrite is the most abundant and widespread sulphide mineral and its flotation has been investigated by many researchers. It is well known that, pyrite is floatable under acidic conditions and recovery drops with increase in alkalinity due to changes in solubility of iron hydroxides on the pyrite surface. Most of the works also revealed out that pyrite displays variable behaviour in flotation circuits. This behaviour mainly related with origin and mineralogical composition of ore, liberation size, electrochemical behavior of minerals constituting ore, the trace and minor element content of the mineral, texture, application variables belonging to flotation circuits. In this study, copper activation effect was examined on different origin of pyrites. The experiments were performed with five high grade samples of pyrite from the different mining districts of Turkey. The pyrite samples were different from each other with respect to either their physical or chemical properties; they were different physical appearances and contained different associated minerals. In the micro-flotation tests, 1x10-4 mole/L copper sulphate and 1x10-4 potassium ethyl xanthate were used as flotation reagents. First of all pyrite samples were floated using only xanthate at different pH. Results showed that best floatation results obtained at acidic pH range for all pyrite samples. When copper ions were used to activate, all pyrite samples floated at neutral and basic pH values, too but depending on the samples, recovery and pH ranges were slightly changed.

The present work aimed to verify the possibility of using froth flotation to separate the constitu-ent minerals of an alaskite rock waste having as the main minerals quartz and feldspar. Three stages of tests have been carried through. In the first stage was used an amphoteric collector for flotation, diaminedioleate, at pH 2 and, after analyzing the final products, a very poor selectivity was ob-served. During the second stage of tests, different collectors that are normally used for feldspar flo-tation as amines, sulfonates and soybean oil were employed. Once more, it was not possible to reach reasonably selective results. In the third stage, a salt of etheramine was used for collecting the feldspar and hydrofluoric acid was utilized for controlling the pH. A simulation of three flotation steps (rougher, cleaner and recleaner) permitted to attain a good selectivity in the flotation process. A concentrate with a silica content of 96.6% was obtained. The low concentrate content of alkalis totalizing 0.52% and a feldspar recovery of 96.5% to the tailings, represented by the high content of Na, K, and Al2O3 in the tailings, demonstrated that the concentrate was made up mostly of quartz.

Water recycling is of prime importance in mineral processing due to consumption of large amount of water. This issue is vital in areas with a low rainfall such as Shahre-Babak (Kerman, Iran). Deep cone thickeners, unlike conventional thickeners, have a low diameter to height ratio where large amounts of flocculants are used to increase particles settling rates. The high bed heights (over 10 m) produce enough pressure to create a paste type underflow indicating maximum water recovery. Flocculent preparation, conditioning, and distribution along with the bed height are among the important factors affecting the performance. Four deep cones are used to recover water from the tailings of the plant. Plant data indicated that the thickener never reached the target underflow percent solids (63%) and the average underflow concentrations were between 49 and 57%. By modification and optimization of flocculent preparation and distribution methods the underflow percent solids increased by 3-4%. This translated to an increase of water recovery from 67 to 73%. "This paper describes the mineralogical and metallurgical procedures used to determine the recovery and concentrate grade of heavy oxide minerals occurring in lode deposits. The data produced also provide vital information to the processing engineers, which allows them to develop the most suitable flow sheet for that particular heavy mineral, here called an Economic Oxide Mineral (EOM). It demonstrates how results are interpreted to ensure that the proper process is used at each treatment stage to optimise recovery and to produce the most suitable concentrate at that point. Reference is made to some of the current equipment and techniques that can be used to process EOMs. The paper shows that when assessing the economic potential of a new ore body, or existing ore treatment plant, ore characterisation (OC) is necessary. This is especially true for EOMs such as cassiterite (SnO2), wolframite ((Fe, Mn, WO4,) pyrochlore ((Na,Ca)2Nb2O6(OH,F)), and tantalite (MnTa2O6) where often what seem to be small changes in ore types can have major effects on recovery and concentrate grade. Due to advances in flotation technology scheelite (CaWO4) in some deposits can be less vulnerable to OC variability than other EOM’s. Thorough mineralogical examination is shown to be the fundamental basis of correctly undertaking OC. This is because mineralogical analysis identifies each of the steps required to ensure that all ore types and zones are recognised, and differences explained, and shows the benefit in using reference samples to compare differences in the ores. The OC methods used for EOMs containing metals such as tantalum, tin, tungsten and niobium are similar; if two or more of these EOMs occur in one deposit as separate minerals, then OC will show when and how these minerals should be separated. The OC techniques described for EOMs can also be tailored for other heavy minerals, precious metals and graphite."

"Purification of zinc leachate plays a predominate role in zinc leaching refineries, to produce impurity free cathode sheets. As a part of such purification sequences, copper cementation with zinc dust is the preliminary step, since the presence of copper will preferentially deposit during zinc electro deposition and has the effect of reducing current efficiency. The cake thus produced is being accumulated as an inventory, due to invariable market and leading to space constraints & hazardous ambience. Hence, a project has been taken up for in-house generation of copper sulphate solution through ammonical leach followed by solvent extraction process and utilizing it as an active promoter for zinc sulphide flotation in Hindustan Zinc’s own captive mines. Cold purification cake majorly contains copper (30-40%) along with zinc (10-20%) and cadmium (2%). Confirmation to the above statement, photomicrographs of purification cake also confirmed the major presence of copper in metallic or oxidized form. In present work ammoniacal carbonate leaching of purification cake followed by solvent extraction using diketone based solvent has been studied under the influence of various parameters viz., temperature, agitation, pulp density, ammonia, CO2 dosages, solvent concentration, and impact of w/s zinc on leaching and solvent extraction. Leaching kinetics determined based on shrinking core model. Chemical reaction at unreacted core was found to be the rate controlling step. The estimated activation energy was found to be 24 KJ/mol. Leached copper has been extracted by solvent extraction with a ß diketone based solvent and is stripped with sulfuric acid as concentrated copper sulfate solution. The above established R&D findings are successfully implemented in the Commercial plant with a treatment capacity of two tons of cold purification cake per batch. Till now 500 MT of Purification cake has been treated, and generated 6500 MT of copper sulphate (55 g/l Cu), with final Cu recoveries between 87-90%."

Flotation is a separation process in which mineral recovery depends on the particle surface properties. The selective collection of particles by air bubbles requires hydrophobic mineral surfaces. Hydrophobicity can be selectively induced on a valuable mineral surface by means of reagents. For this purpose, it is required that mineral grains in the ore become physically liberated or exposed in the particle surface after grinding. The grinding process generates three types of particles according their exposed surface in the floatable mineral: locked particles (0-10%), associated particles (10-90%) and liberated particles (90-100%). Locked particles have low floatability, and they typically show low recovery (<20%), while liberated particles have a high floatability and can be easily recovered (98-100%) at different particle sizes (10-150 µm). The main challenge in the flotation process is the recovery of associated particles. These particles typically have recoveries of 20-80%, but strongly depend on the particle size, particle surface liberation and collector dosage. Recent studies on particle floatability by size-liberation have significantly contributed to improving the characterization of flotation processes. In this work, a study of flotation recovery of associated particles of 10-90% liberation is presented for particle sizes (10-150 µm) and collector dosages (5-40 g/ton). In this work historical data on galena recovery based on particle cross-section composition of galena was used, assuming they represent an acceptable estimate of particle surface composition, as shown by some previous researchers. The results showed that galena recovery can be well represented by a model consisting of the interaction of a linear function and a Gamma distribution function to account for the liberation and the particle size effects. Consequently, an alternative approach for modelling the recovery of associated mineral (10-90% liberation), with a reduced number of parameters, was developed and validated.

"The flotation process of native Rare Earth minerals such as bastnasite, monazite, mixed minerals of bastnasite and monazite, using the new effective collector Dh was studied in this paper, respectively, and the flotation properties are described. The good qualities of the new collector Dh were revealed through comparing with other collector of Rare Earth minerals. The test results of different ore samples show that at moderate pulp pH (8.5-9.5), Rare earth minerals can be effectively separated from barium, calcium and silicon bearing intergrowth minerals (barite, calcite and silicate minerals) and high quality Rare Earth concentrates can be obtained successfully by the new collector Dh, acid silica gel, turpentine and reagents fitting together rationally. In order to determine optimum technical conditions, the effect of pulp pH, pulp temperature, pulp density and the effect of dosage of reagents (Dh and acid silica gel) on the flotation were investigated in the test.Simultaneously, the paper explores the mechanism of the flotation of Rare Earth minerals from intergrowth minerals. The infrared spectra for Dh and Rare Earth cation by analysis in theory shows that Dh formed chelate complex with Rare Earth cation and were adsorbed on the surfaces of Rare Earth minerals. The mechanism of the intergrowth minerals depressed by acid silica gel can be explained as gummy colloid hydrolyzed from acid silica gel which are selectively absorbed on the gangue minerals, making them hydrophilic and depressed, with pulp pH value of alkalescent."

"In most of the coal washeries, Dense Medium Cyclone’s (DMC) are deployed to treat coarse coal fraction in the range of 50-0.5 mm. DMC’s are very popular due to its ability of high tonnage, ease of operation and effective separation at high near-gravity material (NGM) in feed coal. The ease or difficulty of washing is merely depending on the NGM fraction present in run of mine coal. However, the quantitative effect of NGM on DMC performance was not explored in the literature. Hence, in this investigation, the influence of NGM on DMC performance is focused. With the help of synthetically prepared coal mixture, the effect of NGM mass fraction on separation efficiency is studied in three different approaches. Firstly, by increasing the NGM coal fraction systematically from low to as high as possible; second by varying the distribution of NGM coal; and third by varying distribution of particles lying just above and below the near-gravity zone. Washability studies are also carried out to establish the theoretical yield for the prepared synthetic mixtures. Pilot-plant experiments are carried out in a 4-inch DMC with 1.4 operating separation density treating coal in the size range of 4 - 0.5 mm. From results, the partition curves are constructed by both density and size wise distributions. It is observed that at higher NGM coal fraction i.e above 60%, the performance of DMC is very poor with significant coal particles misplacement. In second approach with increased distribution at higher density fractions, the separation efficiency reduces. In third series the distribution of fraction in near-gravity zone doesn’t much effect the separation except the shift in separation density. It is observed that smaller size (-0.5 mm) coal particle having high NGM content seems have a profound effect on DMC performance leading to significant fines misplacement to wrong products."

Most minerals, their ores, and gangue require sorting in order to maximize the recovery of the primary product during concentration. Gravity separation though old, is not obsolete and is continually playing an important role in mineral processing and many other industries, especially where plant energy efficiency is of concern. Screen designs e.g. material of construction, deck angle of inclination, the feed throughput, and physical as well as chemical properties of the particles, are critical factors to consider when using gravity for solid separation. Solids loading and screen geometry are significant, and easily manipulated operational parameters that affect both the screening rate and efficiency to a large extent. In this paper we applied nonlinear least squares optimization technique, and response surface methodology first, to assess the significance of the two factors, and secondly to select the best mathematical models that optimize both capacity and efficiency of the screening process. Initial experiments and confirmation tests were conducted on a prototype screen of 846.51cm2 effective area, (2100 cm2 total area). For glass beads of sizes 0.75-3mm, with feed loads of 10g up to 160g, and inclination angles from 5-20o, a maximum efficiency of 66.7%, and a screening rate of 22g/s was achieved with a screen loading of 86.5g, and an inclination angle of 12.43o. These results were then subjected to nonlinear least squares optimization, in which afterwards an optimum theoretical efficiency of 72% and screening rate of 31.2g/s were achieved at a loading of up to 104g. There was excellent performance at angles 12.5=?=17.5, but poor at the angles outside this range. The screening efficiency did not seem to respond significantly to changes in screen loading. Confirmation tests conducted at selected optimum parameters achieved an efficiency of 72.1% (at 17.5o with 88g load), and a rate of 27g/s at 16.5o with 104g.

In this research bioleaching or extraction of iron present in a kaolin from La Virgen mine, Anti-oquia/Colombia, was carried out. Organic acids produced in SF with Aspergillus niger were used in the process. The fermentation process was carried out in 3 L aerobic stirred bioreactors, at a temperature of 30 °C, a stirrerd speed of 700 rpm, an initial pH of 4 and a fermentation time variable between one to 8 days, obtaining broth fermentation samples daily per bioreactor. For iron extraction, fermented broth from second to sixth day of fermentation was evaluated and it was found that the fermentation broth of the third day showed a larger potential for iron removal, 786 ppm, by using kaolin with an initial iron content of 1401 ppm. A set of tests using commercial organics acids such as citric acid and oxalic were carried out because those were found in the fermentation broth and it was found that oxalic acid presented three times more iron removal than citric acid.

Cobalt-rich ferromanganese crust and nodule ores from seamount areas contain volcanic and sedimentary rocks as substrate or nuclei. These ores require mineral processing to remove the sub-strate/nuclei rock before smelting. This paper reviews experimental results of previous investigations. Observations and analysis of 10 samples from different localities were carried out and it was found that the liberation ratio of crushed product was high even at coarse size fraction, 0.5mm to 4mm. Experimental and calculated results in the smelting stage confirmed that the separation product satisfies the standards of the subsequent smelting process if the substrate/nuclei rock is removed from the 0.5mm to 4mm fraction with high separation efficiency. There was a density difference between the substrate/nuclei rock and the ferromanganese component. Thus the coarse sized sample was treated with gravity separation; air table separation was used as a dry method and jig separation as a wet method and high grade values with high recoveries were obtained by both kinds of gravity separation.

The phosphate ore sample was taken from the iron tailings after recovering most of magnetite by magnetic separation in Longlin, Yunnan Province of China. Batch flotation tests had been conducted to upgrade the phosphate concentrate by conventional fatty acids reagents under 70% -75 µm of the particle size; however, the unsatisfied results (P2O5 grade of 27.84% and recovery of 49.25%) were obtained. Also there are a large amount of slimes trapped in the concentrate and high-dosages consumption of reagents, for example, more than15 kg/t soda ash and 2 kg/t sodium silicate at only one-staged roughing. Based on the analysis of X-ray diffraction (XRD) for the sample, most of gangues are clay, quartz, and chlorite, which may easy to over-grind and deteriorate the flotation process either on reagents consumption or slurry fluidity or viscosity. A hydro-cyclone had been introduced to pre-concentrate the phosphate ore by scrubbing the slime before flotation, which can result obviously in reducing the dosages of soda ash from 15 Kg/t to 4 Kg/t, and raising the grade of P2O5 in the concentrate from 27.84% to 36.13% at the expense of about 4% recovery of P2O5. They also substantially reduced the time of sedimentation of concentrate after flotation from ~10 to ~1 min. In this paper, the effects on the recovery of P2O5 by the different dosages of flotation reagents with or without de-sliming were studied, with the objective of determining the different effects on the functions of flotation reagents by slime during flotation. The solubility of wollastonite and its Hallimond flotation behavior as a function of dodecylamine concentration and pH are examined. The flotation response is characterized by adsorption and surface energy in the presence of amine. The methods of UV-Visible and FT-IR spectroscopy for adsorption and sessile-drop contact angle for surface energy estimation are employed. The results of wollastonite dissolution clearly showed its non uniform dissolution. The surfaces are depleted with calcium ions and became rich in silicon within 10 min of flotation time. Maximum flotation of wollastonite corresponds to a half monolayer coverage of amine, which is substantiated by the surface energy parameters. A good correlation between flotation, adsorption and surface energy as a function of amine concentration and pH was observed. The sudden increase in wollastonite flotation and amine adsorption at and above 5x10-5 M initial amine concentration is thought to be due to two-dimensional precipitation of amine on surface in accordance with the recent 2D-3D precipitation model of amine adsorption on silicate minerals.

The performance of flotation machines is closely related to the gas dispersion characteristics achieved in their operation. It is known that frothers play a major role not only in the size distribution of the generated bubble population, but also on the swarm rise velocity. A program to characterize frother effects on two-phase hydrodynamics (air-water) of Jameson cells was undertaken in a fully instrumented pilot unit installed at McGill University. Gas dispersion parameters (gas velocity, gas holdup and bubble size distributions) of the gas-liquid mixture generated in the downcomer were measured after its release into the separation chamber. The unit was operated under different conditions including gas velocity, liquid jet velocity and frother concentration (MIBC). Bubble size distributions for concentrations above the critical coalescence concentration (CCC) were narrow with Sauter mean diameter between 0.6 to 1.3 mm. The bubble size followed the general trend as encountered in other types of flotation machines, i.e., rapid decrease with increasing frother concentrations below 10 µL/L, and almost no change in size for concentrations above 30 µL/L. The CCC was between 10 and 15 µL/L. Strong correlations were found between bubble size and air-to-liquid flow ratio (APR), and between the bulk density of the aerated solution in the separation tank and the vacuum inside the downcomer. An equation is proposed to estimate gas holdup in the separation tank from vacuum and bulk density readings.

A novel ilmenite collector, tert-butyl benzoic hydroxamic acid (TBHA), was investigated in this paper. The flotation performance and adsorption mechanism of TBHA to ilmenite were evaluated through pure mineral flotation tests, ?-potential measurement and IR spectrum analysis. The experiment results indicated that TBHA exhibited strong collecting capability to ilmenite under pH 6.0-8.5. At pH 7.0-10.0, TBHA existed in the form of anionic species in aqueous solution, and the ?-potential measurement results showed the surface of ilmenite maintained negative and more negative after the adsorption TBHA on it, which inferred that TBHA might adsorb on the surface of ilmenite through chemical interaction. The IR spectrum analysis further confirmed the chemical interaction between TBHA and ilmenite surface. "The paper gives an overview of the history of flotation machine development. The laws of their evolution are stated and the place and role of column flotation are demonstrated.The major parameters of column cell diameter and height are discussed. Options are proposed for optimization of the hydrodynamic characteristics of large-capacity column cells. The high efficiency of columns with cell height of 4-6 m is demonstrated. The optimum parameters of multisectional column machines are determined. Their advantages compared to monocells are shown. A scaling-up procedure for column machines was developed based on flotation macro- and microhydrodynamics simulation."

Water constitutes one of the most valuable resources employed in mineral recovery and processing. Identifying potential problems encountered in mineral processing in waters unusable for drinking or agriculture (including seawater and even hypersaline waters), understanding chemical factor interactions, and optimization of flotation reagents will greatly expand our ability to create more sustainable beneficiation technologies. The current paucity of our knowledgebase regarding high salinity effects on flotation clearly signals a need for a significant research effort. We report here results of a study designed to probe effects of pulp chemistry on metallurgical performance in the flotation of Cu and Cu-Mo ores in saline waters. The results clearly demonstrate that pH (more correctly dosage of pH modifier to target a pH set point) has the most significant effect on Mo recovery when using seawater. This is linked to the formation/precipitation of Mg(OH)2 when pH = 10.3 (in seawater). The type of pH modifier used, NaOH or Ca(OH)2, had no impact on Cu or Mo recovery, indicating that Ca2+ ions were not involved in any reduction in Mo recovery in the pH range of 9-11. Our results in tap water spiked with either Ca2+ or Mg2+ ions in the same pH range (controlled by NaOH), confirmed that Ca2+ ions had no effect on Cu or Mo recovery, but that addition of Mg2+ ions had a severe adverse effect on Mo recovery at pH = 9.5, and to a lesser extent on Cu recovery. The onset of Mg(OH)2 precipitation occurred at a higher pH, and the adverse impact of Mg(OH)2 on Cu recovery (and perhaps Mo recovery as well) was less, in sea water than in tap water spiked with Mg2+. These effects are attributed to the mitigating role of the high electrolyte concentration, notably NaCl.

In this paper the test results of flotation of the kyanite ore from a Chinese mine are described. The objective of this work is to determine effective recovery process to obtain kyanite concentrate with high quality and high recovery for a new concentrator design. The valuable minerals of the ore are kyanite, garnet and magnetite, contents of them are 14.0%, 5.9% and 1.2%, respectively. The gangue minerals are mainly biotite, feldspar and quartz, contents of them are 33.8%, 17.8% and 25.6%, respectively. The kyanite in the ore contains a little iron. In laboratory flotation tests the factors affecting the flotation such as slime, alkalinity of pulp, and flowsheet configuration are studied. The interference of biotite on kyanite flotation as well as selective flotation of garnet is examined. On the basis of above-mentioned results the flowsheet of ore treatment comprising de-sliming, mica flotation, low intensity magnetic separation of magnetite, high intensity magnetic separation of garnet and coarse biotite as well as flotation of kyanite is pre-sented for comprehensive recovery of kyanite, garnet and magnetite. The kyanite concentrate con-taining more than 59% Al2O3 is obtained with a kyanite recovery of 70.0%. The contents of Fe2O3and biotite in kyanite concentrate decreased from 2.02% and 5% to 1.30% and 1%, respectively. The disadvantage of low kyanite grade in raw ore is compensated by accessory recovery of garnet and magnetite in the ore.
