The mining industry faces numerous challenges related to sustainability and circular economy principles, necessitating strategic approaches to innovation and resource management. As demands for mineral resources continue to rise, mining companies are under increasing pressure to address environmental impacts, minimise waste generation, and optimise resource utilisation. These challenges underscore the importance of Research and Development (R&D) roadmaps as strategic tools for guiding innovation and sustainability efforts within the sector (Jochen Berbner, 2022). A design-led methodology offers a structured approach to R&D roadmap development, emphasising stakeholder engagement, collaboration, and alignment with industry objectives. By leveraging design principles, mining companies can ensure that their R&D initiatives are responsive to evolving challenges and opportunities, fostering a culture of innovation and continuous improvement. Against this backdrop, the project aims to address the pressing challenges associated with sustainability and circular economy in the mining industry. Through the development of R&D roadmaps and the application of a design-led methodology, the project seeks to identify innovative solutions for enhancing resource efficiency, minimising environmental impacts, and promoting sustainable practices within mining operations. This paper highlights the collaborative efforts among Isle, the mining industry, and water utilities, which have yielded tangible benefits. The study demonstrates how the outcomes from the roadmaps outlined below effectively align research with strategic objectives, fostering innovation to address pressing challenges.

An ocean outfall is currently under construction in Christchurch, New Zealand to transfer treated wastewater from the existing treatment ponds at the city wastewater treatment plant to diffusers located 3 km offshore. The New Zealand $85 million project comprises a new pump station and 5 km of 1800 mm diameter pipeline with a design capacity of 6.0 cumecs. The pipeline comprises 2.3 km of concrete pipe installed by microtunnelling and 2.7 km of polyethene marine pipe installed by dredge and lay. This paper describes the consent process, key environmental and community constraints, the tender process, risk provisions included in the contract, the type of contract, partnering provisions, geotechnical design issues and the pipejacking construction activities and issues.

MIM Holdings Limited (MIM) committed to a long-term future in copper in the Carpentaria Mineral Province in 1996 with the development of the Enterprise and Ernest Henry mines, and an upgrade of MIMsÆ copper smelter in Mount Isa, and copper refinery in Townsville. The upgrade of the copper smelter will enable the smelter to produce 250 000 tpa of copper with a single primary smelting unit, the copper Isasmelt furnace installed in 1992. The copper Isasmelt furnace currently smelts concentrate containing 145 000 tpa copper. To reduce the risk associated with the copper smelter upgrade, and shorten the ramp up time of the upgraded smelter, two high-rate trials were undertaken in 1997 to demonstrate that the copper Isasmelt furnace could, with an additional 525 tpd of tonnage oxygen, treat concentrates containing 250 000 tpa copper. During the trials the concentrate feed rate to the Isasmelt furnace was increased from its average rate of 100 tph of concentrate to 150 tph of concentrate. The increase in the capacity of the furnace was achieved by: supplementing the installed tonnage oxygen capacity of 595 tpd with an additional 300 tpd supply; reducing variability in the furnace feed rate from ¦25 per cent to less than ¦5 per cent; and reducing tramp air. The Isasmelt furnace smelted concentrate at a rate of 140 to 150 tph for four hours 25 minutes during Trial 1, and at a rate of 150 tph of concentrate for five hours and 30 minutes during Trial 2. The oxygen utilisation was 100 per cent during the trials with the process remaining under control. As a result of the development work for the trials the average treatment rate of the furnace under normal conditions increased by ten per cent.

Full aerodynamic design development of the proposed fans for the enlarged primary ventilation system at Mount Isa Mines Limited was initiated before tender specifications were prepared. Theoretical and analytical design studies were made of many possibilities to determine the optimum proposal. Major considerations were efficiency, simplicity, standardization, and mechanical feasibility. Model testing and experimental work covered blading design, inlet shape, diffuser and tail fairing dimensions, instrumentation requirements, ancl noise studies.Theoretical and predicted performance estimates were prepared for the three 20 ft diameter vertically mounted axial flow fans.

Blasting operations play a pivotal role in the overall economics of opencast mines. The blasting subsystem affects all the other associated subsystems, ie loading, transport, crushing and milling operations. Fragmentation control through effective blast design and its effect on productivity is a challenging job for the practicing blasting engineer due to inadequate knowledge of actual explosive energy released in the borehole, effect of varying initiation practice in blast design and its effect on explosive energy release characteristic. This paper describes the result of a systematic study on the impact of blast design parameters on rock fragmentation at two mines in India. Both the mines use draglines and shovel-dumper combination for removal of overburden. Despite its pivotal role in controlling the overall economics of a mining operation, the expected blasting performance is often judged almost exclusively on the basis of poorly defined parameters such as powder factor and is often qualitative, which results in a very subjective assessment of blasting performance. Such an approach is a very poor substitute for accurate assessment of explosive and blasting performance. Forty-seven blasts were conducted with varying blast designs and charging patterns and their impact on the rock fragmentation are documented. A high-speed camera was deployed to record the detonation sequences of the blasts. Mining is currently undergoing a progressive expansion into novel environments (such as the deep ocean), commodities (such as tantalum, rare earths, and other ‘green economy minerals’), and new methods (such as the autonomous underwater cutting machines required to operate in the deep ocean environment, or the use of expanding grouts to deliver a blast-free mining method). The advent of novel mining, environments and commodities heralds an era that will undoubtedly start with much discomfort on the part of regulators and stakeholders, due to a feeling of overwhelming uncertainty. These proposed mining scenarios have few precedents, few examples of successful implementation, short baseline monitoring periods, and few examples of legacy sites that may assist with understanding long term risk and exposure. The evolution of the environmental and social impact assessment (ESIA) process in many regulatory environments recognises stakeholder engagement in a formal and facilitated manner. This is a positive step, and allows stakeholders to be much more meaningfully involved in the permitting process than they historically were. However, with this advance comes the challenge of identifying and communicating with stakeholders; sharing information in a meaningful way, fostering relationships with what can be an extremely large group, and delivering on commitments that inspire confidence to permit operations that have never been permitted before. In order to meet this challenge, it is suggested that changes to collection of data, communication of data, the nature of commitments, and the reporting of performance need to be made in order to effectively communicate management of new technologies, and the impacts that mining may have in new environments (such as the deep ocean). The communication challenge is necessarily greater when describing technology that has never been used, or environments that have never previously been accessed by humans on an industrial scale. During the 22 years that Isa Mine has been formally involved in accident prevention, it has succeeded in reducing its lost time injury frequency rate by 70 per cent. At present its performance compares very favourably with that of other heavy industries and in particular that of other underground metalliferous mines. When reductions such as this are recorded, people want to know how it is achieved. No doubt it is assumed that if an organisation can maintain a consistent performance in accident reduction, it must have developed a panacea for the prevention of industrial injuries. This assumption would not be in accordance with the facts in the case of Isa Mine which has achieved its record through plain hard work and plenty of it.

Sub-level stoping with consolidated rockfill is the main method for mining steep dipping baryte and fluorite veins in Germany. Drifting is fully mechanised using drill jumbos, LHD units and shotcrete support. Stopes have heights up to 50 m with sub-level distances up to 15 m. Winning of the pillars between sub-levels is done by longhole blasting in slices of 3-5 m length on strike. Mucking is done on the lowermost level by LHD units. After each blast rockfill with binder (cement and/or fly ash) is dumped into the scope from the uppermost level. Economic success depends on both geological and technical parameters and factors, eg vein thickness and dip, ore grade, size and distance of sub-level drifts. Of particular influence are ore loss in pillar winning and dilution both in drifting on vein and in pillar mining. A comprehensive computer program has been developed for calculating the total cost per tonne run-of-mine ore respectively per tonne of concentrate for a single stope. The cost model includes development, longhole blasting, mucking and haulage to the mill, milling and ventilation. All costs (labour, energy, supplies, maintenance, depreciation and capital cost) are taken into account. Dilution and recovery are both considered. The program can be used to estimate the cost of mining a particular stope. It can also be used to investigate the influence of relevant parameters and factors on the economic result. By this way it should be possible to optimise the technical design of a stope.

The social license to operate (SLO) began as a metaphor for the ability of communities to stop mining projects. Soon people began to speak of levels of social license and the ability of communities to raise costs without completely stopping exploration or mining activities. Today the concept has spread to other industries and is evolving towards becoming a general management perspective on the socio-political rights and responsibilities of the corporation. The business case underpinning the SLO perspective on management is the need to assess and manage socio-political risk. For mining companies, socio-political risk has been steadily rising for several reasons, including the efforts of non-government organisations (NGOs) to pre-empt government policy options; the entry of mining companies into jurisdictions weak in the rule of law; and the weakness of global economic and financial regulation. In this perilous world beyond the comfort zone of effective government, mining companies must build their own socio-political stability by engaging directly with stakeholders to develop a strong SLO. In order to become a practical management perspective, the SLO needs to be measurable, which amounts to measuring the socio-political risks and opportunities presented by stakeholders. We present the results of efforts since 2009 to develop a globally reliable and valid measurement tool at the project and industry levels, validated in studies in Australia, Bolivia, Mexico and the USA. A factor analysis suggested four factors that mine management can address to raise their SLO level. The most chronically neglected factor involves the political right of the corporation to foster more equitable social contracts locally and regionally in both developed and developing countries. "The availability of real-time data in any process control system is critical for effective management of that system. At MMG LXML Sepon Copper Operation in Lao PDR, controlling the copper grade of the feed to the leaching circuit is paramount for maximising both productivity and copper recovery. Since 2008, real-time analysis data has been available to the process engineers from the Geoscan on-belt analyser installed on the Copper Mill feed conveyor, and highly accurate results on copper grade have allowed the process engineers to strictly control blending to overcome the variability in plant feed grade. The availability of real-time analysis data is crucial, as effective sampling of this stream is both difficult and error-prone, being only a snapshot in time of highly variable ore stockpiles, as well as having significant laboratory turnaround delays. Periodic sampling is used to verify the Geoscan data as accurate. Since its installation, the copper result has been the most critical output of the Geoscan. In recent times, the process engineers have sought to utilise other results from the Geoscan to further improve and control the process. One measurement of particular interest involves the real-time measurement of calcium and magnesium as a gauge of ore feed gangue acid consumption. To satisfy this end, accurate measurement of calcium and magnesium is becoming increasingly more important and has been the subject of ongoing collaboration between Sepon and Scantech, the manufacturer of the Geoscan. The Mount Charlotte gold mine is located 0.75 km east of the General Post Office in Hannan Street, Kalgoorlie WA and about 3.5 km north of the Fimiston Operations on the famous Golden Mile.Mechanised underground bulk-mining at Mount Charlotte has been in continuous operation since 1963. For the 30-year period ending December 1992, the mine produced 22 million tonnes (Mt) of ore for a recovery of 2.73 million ounces. During 1991/92, the mine produced 1.53 Mt of ore at a head grade of 3.15 gramshonne (g/t) for a recovery of 135 822 ounces.The principal ore source at Mount Charlotte has been the Charlotte Orebody which is now largely mined out. Since 1990, approximately 75 per cent of production has been sourced from the Reward Orebodies. The Charlotte Orebody was a relatively homogeneous quartz stockwork with simple geometry and average bulked grades in the range of 4.0 to 5.5 g/t. This is in contrast to the Reward Orebodies and the more recently defined Charlotte Deeps and Maritana Stockworks, which have complex grade distribution and geometry with lower average bulked grades (2 to 4 g/t). The lower grades are principally due to the decreased density and volume of stockwork venation and related vein halo alteration. Typically, these stockworks comprise a patchy mosaic of quartz veins and vein swarms, with irregular distribution and geometry within the quartz gabbro host rock.

To date, the scheduling and access design of an underground mine have only been considered as two separate optimisation problems. First, access to the mine is designed and then the scheduling is completed. One drawback of this approach is that the costs of access construction fail to be reflected in the net present value (NPV) calculation. In this paper, designing the access and scheduling its construction are formulated as a single optimisation problem.The underground mine access construction process can be classified according to the number of faces being developed concurrently. An underground mine with a single decline branching at a junction point into two declines is considered. After construction reaches the junction, the two faces of the decline can be constructed sequentially or concurrently.This paper proposes an efficient algorithm for optimally locating a junction point to maximise the NPV where two faces are being developed concurrently. The NPV is defined by taking the locations of orebodies and their values, decline construction costs, decline development rate and discount rate into account. The variation of the NPV and the optimal locations of the junction point for one and two concurrent development faces for a range of discount rates are discussed and compared. Mining of copper ore is still the most important business in Chile. In order to mine ore with a copper content of less than one percent at Minera Los Pelambres in an economical way, opencast mining is mandatory. Due to the prevalence of avalanches at the mine, the concentrator was located in a stable area, some distance from the mine. As a consequence, the material has to be transported between mine and concentrator by conveyor. A downhill conveyor system has been implemented for more than ten years as the most suitable and most economical ore transport alternative. Due to the length (12.6 km) and inclination (1300 m drop) of the conveyor system, the stresses in the steel cord belt are the dominant design criterion, resulting in a belt quality of ST 7800. Additional dynamic belt stresses during transient operating conditions are avoided by the installation of high capacity adjustable frequency drives. The rating of a single drive unit is 2500 kW. During ten years of operation, several capacity increases have been implemented, from an initial 5800 t/h up to the current capacity of 9900 t/h. This presentation describes the engineering challenges of the implementation of the world's strongest belt conveyor system. Capacity increase measures like the development of new control and breaking strategy, proved by dynamic simulation of belt forces and belt speed scenarios are explained. During this long-term partnership of RWE Power International, the former Rheinbraun Engineering, with Minera Los Pelambres, RWE has been engaged continuously for development work, safety checks, expert opinions and maintenance audits, and giving new impulse to conveyor technology.

Gold-rich porphyry copper deposits areimportant sources of gold in the circum-Pacific region: 26 major deposits contain >7000 tonnes of gold. The deposits occur in a variety of subduction-related settings, and may be underlain by crust that is undergoing either extension or compression and that is either oceanic or cratonic in character. The deposits are associated intimately with composite porphyry stocks, which commonly were emplaced into coeval andesitic volcanic piles. The stocks range in composition from low-K calc-alkaline through high-K calc-alkaline to potassic alkaline. Much of the copper and gold were introduced as components of K-silicate alteration, which may undergo partial overprinting by intermediate argillic assemblages. Advanced argillic alteration is widespread in the shallow parts of the systems whereas sericitic alteration at deeper levels tends to be restricted. Gold distribution generally follows that of copper, which is present mainly as chalcopyrite with or without bornite. The gold is in the native state and occluded by cr in close proximity to the copper-iron and/or iron sulphides. The magmas and metals necessary for the generation of gold-rich porphyry deposits were derived mainly from subcrustal sources, with the subducted slab believed to play a pivotal role.

The Osborne copper-gold deposit (within the Trough Tank project area) is located in the Cloncurry Shire about 195 kilometres south-east of Mount Isa. It is hosted by Proterozoic metasediments of the Eastern succession of the Mount Isa Inlier. The deposit is overlain by 25-40 metres of Mesozoic cover, so it represents a true "blind target". Placer Exploration has 100% outright ownership of the property, having purchased the remaining 10% interest in the property from Shell in early 1993.Intensive exploration, both surface and via drilling at Osborne, has taken place since 1985, when CSR Limited Mineral Exploration and Development Group (acquired by Placer in 1988) entered into a joint venture with Billiton Minerals. Exploration effort from 1985 to June 1988 outlined a 20 kilometre strike length of magnetic horizons, in what was termed the North-East, Central and Southern anomalies, which were drilled with weak indications of copper-gold mineralization in the North-East anomaly. During the later half of 1989, four core holes were drilled into the shallower northern partofthe North-East anomalywhere previous drilling had outlined economic intersections of mineralization. These holes encountered high-grade copper-gold mineralization confirming the potential for an economic deposit to be hosted within the ironstone sequence. Further drilling involving over 400 holes (100 kilometres of drilling) has brought the deposit up to its present resource status.The current resource inventory is 36 million tonnes grading 2.0% copper and 1.0 grams pertonne gold and includes a high-grade zone of 13 million tonnes grading 3.6% copper and 1.5 grams per tonne gold. The discovery of this potential economic mineralization resulted from a persistent exploration effort based on indications that a large mineralizing system existed within a sequence of ironstones.

One of the primary objectives when optimising a mining complex is to maximise its value for the primary stakeholders. In order to achieve this objective, it is necessary to holistically optimise all aspects of the mining complex, including decisions of when to extract materials from the available sources, how to blend or stockpile these materials and how to best use the available processing streams to satisfy customer demand. Existing methods for global, or holistic, optimisation ignore the compounded effects that risk has on the performance of a mining complex. Over the past decade, several stochastic optimisation approaches have been proposed to integrate various forms of uncertainty into the open pit mine design and production scheduling. These methods, however, are limited in their ability to simultaneously optimise the production schedules for the portfolio of mines, material destination policies, the use of the available processing streams and the various products that are produced at each location of the mining complex.This paper aims to discuss a new method for the global optimisation of open pit mining complexes with geological uncertainty. The proposed generalised methodology is capable of modelling and holistically optimising mining complexes, including aspects related to production scheduling, blending, stockpiling and non-linear interactions that often occur in practice, but are over-simplified in existing models. Two case studies are discussed to highlight the need for these complex, stochastic optimisers. First, a case study for a nickel laterite blending operation highlights the need to integrate geological uncertainty into the optimisation in order to ensure product quality constraints are respected. In 2010 a store and release cover (the cover) was constructed on the south waste rock dump (SWRD) at Century mine. This also included aerial seeding of province native trees and shrub seeds. The purpose of the cover is to reduce percolation into the potentially acid-forming (PAF) waste rock by maintaining a compacted reduced permeability layer (RPL) at near-saturated conditions. This is achieved by overlaying the RPL with a 1.5 to 2 m thickness of soil-mulch. The soil-mulch has a hummocky final surface that captures rainfall, so it does not runoff, allowing it in part to infiltrate, with excess water removed by evaporation and transpiration. The RPL is the trafficked surface of the SWRD.The unsaturated behaviour of the cover is being monitored by instrumentation including volumetric water content and matric suction sensors and a weather station capable of estimating evapotranspiration. The instrumentation allows for direct measurement of infiltration into the cover, storage of rainfall, percolation through the base of the cover and in situ soil water characteristic curves (SWCC).The key functions used to describe the unsaturated behaviour of the cover materials is the SWCC and the unsaturated hydraulic conductivity function. The SWCC is a plot of soil water versus soil suction. It provides the loci of moisture states of a soil from the saturated to the dry state.The paper presents the results of five years of monitoring. It shows that total infiltration into the top of the SWRD was about 1.6 – 3.7% of cumulative rainfall over five years, with most of the infiltration going into storage within the cover. Runoff from the top of the dump is not allowed therefore, the remaining 95% of the total rainfall was lost to evaporation or as lateral flow when infiltration reached the RPL. The paper presents some simple analyses of the wetting by rainfall infiltration of the cover, leading to breakthrough at the base. Pyrite, chalcopyrite and mixed sulfide samples, with and without quartz (5 wt per cent S), were subjected to column leaching to mimic natural weathering (cyclic wetting and drying). The pH and SO4 2- concentration of the column effluent was measured over a period of 78 weeks. The pH of the pyrite-only containing column rapidly decreased and remained under pH 4 after 12 weeks of leaching. The pH calculated assuming a 2:1 ratio of H + generation and SO4 2- release was slightly lower than that measured. However, a reduced H + to SO4 2- ratio of 1:1 is predicted if the release of aqueous Fe 2+ is assumed rather than the formation of Fe(OH)3. The pH of all columns containing only chalcopyrite or a 1:1 mole ratio of chalcopyrite and pyrite remained at or above pH 5 for the duration of the leach even though significant SO4 2- was released. One column containing the same initial surface area of pyrite and chalcopyrite but only approximately 0.10 the mole fraction of S as chalcopyrite maintained a pH of greater than five for the first 56 weeks of leaching and showed sporadic acid production thereafter. It is well established that oxidation of chalcopyrite results in a surface layer of polysulfide material. It is the formation of polysulfide that neutralises the acid produced on S oxidation through to SO4 2-. Hence where polysulfide formation occurs extensively on chalcopyrite the resulting solution pH decrease will be less than that based on SO4 2- production. The oxidation rate of sulfide minerals increases with decreasing pH and hence acid formation via sulfide oxidation to SO4 2- causes the subsequent oxidation rate to increase. The addition of calcite (CaCO3)to a pyrite column not only neutralises the acid formed but also decreases the rate of release of sulfate to solution by a factor of approximately 30. This is also the case where chalcopyrite is present mixed with pyrite. The rate of release of sulfate from the mixed sulfide mineral columns (after the initial release of the sulfate already present) was between one-fifth and one-tenth that in the absence of chalcopyrite.

A nuclear technique for the analysis of copper in bulk materials has been developed and successfully field tested at Mount Isa Mines Limited. The technique utilises the gamma-ray resonance scattering process. A bulk analyser based on this technique gives a rapid and accurate measurement of the percentage by weight of copper or nickel aver- aged over a large mass of sample, typically 20 kg. The only sample preparation required for accurate analysis is crushing to -2.5 cm. At Mount Isa over 100 mineral samples covering a wide range of rock types and copper contents were analysed. Bulk analyser assays and chemical laboratory assays agreed closely for underground pillar-extraction and geolog- ical chip samples, conveyor belt samples, and finely ground samples from the ore concentrator. For the concentrator samples, the root mean square deviation between bulk analyser and chem- ical laboratory assays was 0.06 wt.% copper. The chemical assay errors for these samples were about 0.06 wt.%
