The FlashPhos process aims to recover white phosphorus (P4) from sewage sludge by drying, flash combustion/gasification, and carbothermic refining steps. This study evaluates the material behaviour of sewage sludge ash melting and reduction in a refining furnace for the novel FlashPhos process. Thermodynamic modelling in FactSage 8.2 is combined with experiments from a tube furnace to determine the possible phosphorus recovery and minor element behaviour. For the two studied sludges, a yield of 40% and 75% white phosphorus is achieved after 1 hour at 1600°C, corresponding with a 60% and 25% loss to the metal phase. This is slightly above the calculated equilibrium yield of 28%–73%, which depends mainly on the Fe/P ratio of the sludge. Temperature is found to have a significant influence on the final phosphorus yield when leading to incomplete melting of the ash. A clean slag is produced in the process free of heavy metals making it suitable to be used as a cement-like binder material. The main heavy metals that co-evaporate with the phosphorus are Zn, Pb, As, Sb, and Sn. Additional processing steps will be required to remove these to produce a pure P4 product. The metal alloy consists of mostly Fe and P with smaller amounts of other components such as Mo, Cr, Cu, Mn, Sn, Sb, and V. The final slag consists of CaO, SiO2, MgO, and Al2O3 with virtually complete removal of P and heavy metals.

In Canada’s metal mines, ventilation, which requires electricity to operate the fans and fossil fuel for heating, accounts for a significant portion of the overall mine’s underground power consumption. Mine ventilation systems are usually designed near the end of the mine design process and often designed for the ‘worst-case-scenario’ with respect to ventilation demand. In Canada’s metal mines this is commonly dictated by either diesel equipment usage or heat management considerations. Once designed, mine ventilation systems tend to operate at this peak level throughout the operating life of the mine. This is despite there being significant periods when this quantity is not required this is done mainly due to lack of appropriate ventilation controls. Consequently, such systems are inefficient and wasteful and this must be changed if mining operations are to remain competitive while meeting increasingly more stringent regulations of underground environmental conditions. The advances in computing power and modelling software now make it possible to design, model and schedule a mine from opening to closure. The tools used for this include several disparate types of software. A developing trend is to design and plan the mine using orebody modelling software, followed by using discrete event simulation to predict production and evaluate various operating scenarios. It seems that again ventilation design is not being integrated into this process. Although, several modelling packages exist for ventilation design, little work has been done on integrating ventilation modelling into the overall life cycle plan of the mine. This paper will present a discussion of the work where the authors are attempting to integrate discrete event simulation for mine planning with ventilation modelling to predict the ventilation requirements for the operating life of the mine.

A typical sub-level block cave mining extraction method employs an undercut level to establish a cavity in hard rock, and as such requires special support methods and products to be installed during the development phase. The undercut level development in the block cave orebody is then sacrificial, and support elements will eventually report to the crusher and perhaps conveyor belt systems for transportation to surface. The choice of support products installed in the undercut level development should take cognizance of the detrimental effect these could have on the mining system such as cutting of conveyor belts, obstructing crushers, safety aspects, and productivity. This work explores the probability and practicality of making use of new-generation support products to make the operation safer as well as enhance productivity in the development phase and during the undercut operation. This paper will investigate the use of glass reinforced plastic(GRP) rockbolts and GRP mesh instead of conventional steel bolts and mesh along with resin capsule-filled holes with the GRP bolts. Complementing this with thin spray liner (TSL) application as another means of creating a safer operating environment, as well as a productive support medium, will also be addressed. These proposed items are envisaged to reduce production downtime and improve the safety of our people. These items are all easy and light to handle, cuttable and crusher friendly, as they will break up during the crushing process.

Uncertainties in the forecasting of the volume of groundwater likely to enter underground workings present difficulties for mine management in planning and costing the water-related activities of mining. This paper describes a technique that was developed to assess future inflows into a gold mine in the Orange Free State. The approach employed was based on the interactive operation of two separate computer models: a regional-flow model and an inflow model. As a first stage, a regional finite-element model of groundwater flow was set up and calibrated. Predictive runs were made to establish the influence of mining on the water levels from base-line conditions. This step was necessary since observations of the regional water levels were sparse. The predicted water levels were transferred to the inflow model, and the future flowrates were calculated. Both models were calibrated by trial and error until a satisfactory match was obtained between historical records and the values predicted by modeling. In this way, an improved monitoring system to record regional water levels and pressure heads within a mine was established. By the use of information, the initial model predictions can be refined as mining progresses. The models used are based on a non-linear relationship between the area mined and the inflows. A phased behaviour in the rates of inflow increase was noted. In conclusion, the modeling approach can provide mine management with guidelines for dewatering requirements. The confidence levels depend upon the records that have been collected during the mine's history.

Some years ago, Ferroatlantica developed a new type of electrode known as the ELSA electrode. In this electrode there is a central graphite core that provides support, surrounded by an annulus of Søderberg paste that gets baked during operation. This technology has been implemented on several silicon furnaces around the world, and was reported on during the previous Infacon conference. In all electrodes, but particularly in the ELSA electrode, the quality and consistency of the paste are important for correct operation. As the type of paste varies between customers and between countries, Ferroatlantica has developed a quality control procedure for their customers of this technology. This procedure is geared to the point of view of the customer rather than the paste producer. The analysis is based on the desired flow pattern of the raw paste and on the desired mechanical and electrical properties of the baked paste, as experience has shown that these are the most important parameters to monitor in order to avoid having problems with the resulting electrodes. This paper discusses these methods of paste analysis in the light of complementary studies that have been done when there has been an electrode breakage in the different plants.

The Unit of Toxicological Risk Assessment of the Finnish Institute of Occupational Health (FIOH) is conducting a 'Health Risk Assessment for Metallic Chromium and Trivalent Chromium' under the sponsorship of the International Chromium Development Association (ICDA) and the International Stainless Steel Forum (ISSF). This risk assessment will be conducted in accordance with the current European Union legislation in force (Council Regulation 793/93/EEC, Commission Regulation 1488/94/EEC, Dir. 67/548/EEC), but also to meet the regulatory obligations as set out in the European Commission REACH legislation proposal (Consultation Document, the Registration, Evaluation, Authorisation and Restrictions of CHemicals). Further aims include outlining the criteria for the setting of occupational exposure limits for metallic chromium and trivalent chromium compounds. Human Health Risk Assessment according to the current legislation shall entail hazard identification of the toxic end points (acute toxicity, irritation/corrosivity, sensitisation, repeated dose toxicity, mutagenicity, carcinogenicity, reproductive toxicity) including, as appropriate, dose (concentration) - response assessment, and derivation of the N(L)OAELs (No (Lowest) Observed Adverse Effect Level) and/or DNELs (Derived No Effect Level). Exposure assessments for workers, consumers and humans exposed via the environment take into account all the known intended uses. Risk characterisation will compare the typical and/or reasonable worst case exposure estimates to the N(L)OAELs or DNELs to determine Margins of Safety (MOS) for all human populations by each exposure scenario and type of effect, followed by conclusions about the presence or absence of risk. Although all of the key elements of existing legislation remain in REACH, the principal change is that, the burden of proof will be transferred from the member state authorities to industry. The new proposed format of Chemical Safety Report (CSR) will include Risk Management Measures (RMM) as an essential part of the report in addition to the risk assessment. The RMM plays a role in the evaluation of further testing needs and advocating reasons for possible waiwer of requirements. The research programme started in March 2002 and will be completed within the time frame of two years.

To achieve safe and healthy working conditions in shaft sinking operations, ventilation, and where necessary cooling, must be provided. These requirements are considered for sinking vertical, sub-vertical and decline shafts. Regulatory requirements, determining air volumes and amount of cooling required, the various ventilation methods used such as force, exhaust, twin columns, air reversal using four gate systems and the equipment required to achieve this, are discussed. Consideration is also given to the sinking of single and twin declines using diesel equipment, calculating the air volumes required to dilute pollutants and the various methods for achieving this. Also discussed is the importance of having early ventilation design input to the overall design of the mine. In many cases ventilation can be the prime determinant for the size and configuration of the shafts or declines that have to be sunk.

In 2015, after amendments to the explosives regulations, stemming became a mandatory activity for all South African mining operations. There are, however, circumstances in which it is thought stemming has an adverse impact on the blasting outcome. Some of these circumstances include blasting in hot holes, in reactive ground, or when blasting a pre-split. In order to determine when stemming is necessary, its role in the control of adverse blasting phenomena and impact on explosive performance were reviewed. Stemming was found to play a significant role in the fragmentation process and burden movement. Additionally, stemming significantly influences the control of flyrock, air-blast, and toxic fume generation. The review of the literature indicates some motivation for not using stemming for presplit, trim, hot hole, and reactive ground blasting, provided the benefits associated with not stemming the holes outweigh the risks of stemming them. Best practice for stemming from the literature indicates a stemming length of 0.7 × burden is best for larger hole diameters, and 20 to 30 × Ø for smaller hole diameters. Crushed aggregate appears to be the most effective stemming material. The South African explosives regulations pertaining to stemming were found to be consistent with those of Australia and the USA.

Copper and cobalt are generally electro-won from their aqueous sulphate solutions. After optimised leaching of their ores, concentrates or calcine bearing minerals, the leachate is clarified and suitably purified prior to the electrolytic extraction of the metal of pursuit (Pearcy, 2006). Solvent extraction (SX) using appropriate organic solvents and ion exchange (IX) with relevant resins are known purification processes used for copper and cobalt recovery (Stanely, 1970).As zeolites in general and natural zeolites in particular, demonstrate ion exchange properties (Korkuna et al., 2005), an attempt has been made to use Southern African natural clinoptilolite in the recovery of copper and cobalt from their aqueous sulphate solutions. Initially, synthetic Co and Cu solutions were prepared. Preceded by laboratory ore leachate, plant solutions are to be used. AAS, XRF, XRD, Mossbauer spectroscopy and BET were characterization techniques used. Natural clinoptilolite was used as-received as well as acid activated; and cobalt and copper extractions were performed at room temperature.

Technologies and systems used in the management of energy consumption in the mining and metal processing industry are well understood and documented from the supply side of the business. It is our contention that in many instances, through a more complete understanding of the demand side of the business, based on the detail of the operations plan, will provide greater lead time in terms of the design, implementation and utilisation of power supply infrastructure. Thus, optimal management of demand in a proactive manner, based on production requirements, will ensure both security of supply as well as continuity of operations. This paper describes the technology and methodology that is being developed to enable the above statement to be achieved. We use a case study to demonstrate the ability of the tools and methodology and conclude by outlining the business benefits achievable as well as the future developments emanating from this initiative.

Today the roller screen has a wide range of applications in the steel-making industry. It is used for screening of green pellets before using the kiln. Since the appropriate size of a green pellet is -16+9 mm, there are different gaps between rollers that make green pellets classified in three categories: -9 mm (undersize), -16+9 mm (onsize) and +16mm (oversize). The efficiency of a roller screen is specified according to the weight percent of undersize in onsize as a fine material, and weight percent of onsize in oversize (loss). This efficiency is influenced by different operational parameters such as roller diameter, roller speed, and roller gap, material type of rollers and inclination of roller screen. This study investigates the effect of different material types of rollers in efficiency of Ardakan roller screens, located in the Yazd province of Iran. The rollers of the existing roller screens in this pelletising plant are made of polyurethane which according to this investigation, has a maximum lifetime of about six months. Operating the polyurethane rollers beyond its lifetime generates serious problems such as high wear of rollers, and consequently, material buildup on the roller surface which then significantly decreases the roller screen efficiency. So, after examining different roller materials, stainless steel 304 with higher surface roughness to help pellets move properly on the roller screen surface was selected as a solution to this problem. The new roller screen was constructed by Fakoor Meghnatis Spadana (FMS) and replaced the previous one. In this way, the maximum capacity of the roller screen was increased about 17% and the roller screen efficiency was increased about 15%. The kinetics of the dissolution of colloidal silver in aerated cyanide solutions has been investigated with the aim of developing a relatively rapid and convenient method for monitoring the ?leaching power? of solutions typically used in the cyanidation process. Experimental results obtained are consistent with an electro-chemical model, in which the mixed potential is set up in the active region of the polarization curve for the anodic dissolution of silver, giving rise to a rate of dissolution which is controlled by the rate of mass transport of either cyanide or oxygen to the surface of the silver. The rate of dissolution of colloidal silver was found to respond to variations in the reactant concentrations in a similar manner to gold (and silver) in a typical free-milling ore. The use of this technique for the monitoring and control of the cyanide leach process is discussed.

Hercules? is a low nickel austenitic stainless steel developed at Mintek that has a typical composition of 9 wt% Mn, 0.05 wt% C, 2wt% Ni, 0.25 wt% N and 16.5 wt% Cr. A more corrosion resistant version of Hercules? (Hercules? B) with 0.5 wt% Mo has also been developed. Potentiodynamic tests performed on Hercules? B in a 5wt% sulphuric acid solution showed it to have improved corrosion resistance comparable to that of AISI 304. The effect of a varying Mn content on the corrosion resistance of Hercules? B has also been investigated and the results discussed in this paper. From the corrosion test results, it is clear that decreasing the Mn content of Hercules? B increased the corrosion rate, while increasing it decreased the corrosion rate. This paper presents a new approach capable of volume calculation of 3D reconstructed geological objects. The method is based on a well-known concept that states the volume of an object can be computed as the limit of the sum of the area of infinite number of sections, which cut the 3Dobject. Since shortage of input data about the geological objects usually exists, Mathematical Morphology and polynomial interpolation are employed to generate a set of intermediate sections between the set of initial sections. A Mathematical Morphology tool is applied to compute the area of the two of sets initial and generated 2D sections. Regularities together with Delaunay Triangulation are employed to perform 3D reconstruction. A formula is developed on purpose of volume calculation of the reconstructed objects. A set of ten theoretical, electrical resistivity cross-sections were generated and used to perform an experiment to show the capability of our approach to estimate the volume of complex 3D geological object in case of sparse 2D sections. The volume determined using the morphological approach presented in this paper show good correlation with the volume of the original input object. Advantages and disadvantages of our volume calculation approach are discussed in the conclusion of this paper. Due to the approaching depletion of reserves in the Witbank Coalfield, and the fact that the Waterberg Coalfield is as yet under developed, there is increasing pressure to extend the lives of the operating coal mines in the Witbank Coalfield. One potential source of coal is the old pillars, often small and at shallow depth, that were not left with secondary extraction in mind. At face value, some of these pillars appear to be suitable for secondary mining due to their high safety factors. However, it is known that over time, these pillars have scaled and the current sizes are smaller than the as-mined dimensions. It is also known that at shallow depth, the overburden is often less likely to fail during secondary mining, resulting in high abutment loads on the unmined pillars. The paper proposes a systematic method to pre-evaluate those old pillars for the possibility of stooping. The method consists of elements of fundamental methods and newly developed technology. In essence, it revolves around using empirical methods to estimate current pillar dimensions, followed by numerical modelling to investigate the probability of progressive pillar failure and then fundamental methods to determine the limits of applicability of the numerical model.

Metal casting is one of the most important operations in ferroalloys factories. After the tapping of the furnace and the depuration of the metal, the preparation for customers with cooling, crushing and sizing begins. In total production costs, this contains around 8 % of the total cost of the metal, depending on the value of the fines and other important parameters. From an investment point of view, this represents around 20% of the total capital for a new furnace. Casting onto a water-refrigerated copper plate is not new for molten metals. In steel, continuous casting machines are normal in every factory. Water granulation casting exists at some ferroalloys plants. However, the majority of plants and production technology still use the technology of lumping, crushing and sizing. This technology is time consuming, produces fines and requires a relatively large work force. In 2001, Ferroatlantica put into operation a new water-cooled copper casting-machine, which seems to be a very convenient solution to solve all these problems. It is in operation at a silicon factory; the same place where the new ELSA electrode was developed for silicon metal production. This paper describes our experiences using it.

Rock mass classification systems are extensively used in rock engineering design work, and mine design is no exception. Among the systems most widely used for mining-related design work are the NGI 0-system (Barton et al., 1974), the RMR system (Bieniawski, 1976), the MRMR system (Laubscher and Taylor, 1976) and, more recently, the GSI system (Hoek et al., 1998). Classifying the rock mass is widely seen as being the fieldwork required to characterize the rock mass and enable the application of empirical design methods associated with the different classification systems. This paper argues that it is fundamentally important to recognize the distinction between rock mass characterization and rock mass classification. These two processes should, in most cases, be separated from each other. Rock mass characterization should be used to determine the intrinsic properties of the rock mass independently of the application; i.e. independent from the infrastructure to be designed, the size, shape, and orientation of the excavation(s) or pillar(s), etc. Rock mass characterization should also be compatible with most classification systems and empirical design methods to be used. Rock mass characterization is the background fieldwork required to perform rock mass classification and/or engineering design work. Rock mass classification is the subsequent step to the characterization, and an integral part of the design process. Parameters that vary according to the design, such as the relative orientation of geological structures compared to the opening or the mine-induced stresses, should be calculated as part of the rock mass classification and design process, rather than during the rock mass characterization process. The failure to distinguish between rock mass characterization and rock mass classification can lead to major design errors and poor results.

This review was initially motivated by the author’s own experience in attempting to reconcile run-of mine production tons with the Coal Resource and Reserve estimation of mineable, in-situ tonnages. The primary scientific measurements and observations that are collected during exploration at the beginning of the value chain will have a profound effect on the future of the mining operation. Due diligence must be exercised during the planning of a new mine and during the life of an existing mine. The comments provided by the technical and economic assessment group of Venmyn Deloitte confirmed the need for this critical review. They found the reporting of Coal Resources in South Africa to be inconsistent. This was particularly problematic in the Waterberg Coalfield in Limpopo Province. In this coalfield there are two types of coal deposit present. The first is comprised of the thick intercalated, cyclic coal and shale/mudstone sequences of the Volksrust Formation. This overlies multiple coal seams within the Vryheid Formation, each of which is thick enough to be extracted as an individual raw coal unit. On the other hand, the interbedded coal and shale seams of the Volksrust Formation require beneficiation to separate the coal from the shale. The review examines practices and methods, investigates alternatives, provides checks and balances, and tests these against actual production reconciliations. In conclusion, the best estimates of the mineable, in-situ tonnage will be obtained from the air-dry raw material density. These estimates should be adjusted afterwards to allow for free moisture content. The adjustments are derived from reconciliation data. The greatest contributing factor to the over-estimation of Reserve tonnages is the moisture content of the raw material. This fluctuates significantly under varying conditions in situ, as well as upon exposure to the natural environment. The air-dried density of the raw material includes inherent (structurally bound) moisture within the matrix. It provides credible tonnage estimations of raw material available while also providing an indication of voids within the volume of material being assessed. The calculated solids percentage can be used to adjust the specific gravity, which is determined via the Archimedes principle. This will supply a representative estimate of the material to be mined.
