"Solidification of metal aluminum and aluminum alloys is modeled on uneven surfaces characterized by sinusoidal curves. Wavelengths and amplitudes of these sinusoidal surfaces are varied to study their effects on processes like solidification, macro-segregation and inverse segregation. Solidification and macro-segregation are modeled using a slightly modified form of a stabilized finite element method developed recently to model high Rayleigh number solidification and porous media flows. For pure metal solidification, the effect of varying amplitudes and wavelengths is observed in heat transfer, fluid-flow ~nd phase change processes. The relative importance of shrinkage driven flow and solutal convection on the redistribution of solute for an alloy solidifying in a rectangular cavity is compared. The analysis is then extended by modifying one of the surfaces to a sinusoid. In this case the effects of varying amplitudes and wavelengths are studied in heat transfer, fluid flow, phase change, macro-segregation and inverse segregation processes.1 IntroductionTransport phenomenon during solidification of alloys is a major cause ofcasting defects such as segregation, micro-voids, hot tears, porosity, internal and surface cracks. Heat flow across metal and mold surfaces directly affects the phase change process and plays an important role in determining freezing conditions within the metal. In alloys, natural convection and shrinkage play an important role in determining the final solute redistribution, macrosegregation and evolution of solid macromorphology. Surface unevenness plays an important role during the early stages of solidification. It influences the heat transfer rate and fluid flow in the melt, which in turn affect the morphology and shape of the solid-liquid interface. The effect of surface unevenness on solute redistribution is important during solidification of alloys, where solute driven flow in the mushy zone is prominent. Thevik and Mo in [7] and [8] used a one dimensional model for studying surface segregation and macrosegregation in alloys under the influence of exudation and solidification shrinkage. Air-gap formation in their model was expressed through a variable convective heat transfer coefficient at the boundary. Tsai et al. in [3] and [4] have modeled macrosegregation in an aluminum-copper alloy driven by shrinkage and solutal convection. They used a single domain model based on mixture theory and solved the transport equations using finite difference methods. Our aim is to model solidification of aluminum followed by macrosegregation and inverse segregation in aluminum-copper alloys on uneven surfaces by finite element methods. These surfaces are modeled as sinusoids characterized by amplitudes, ?s and wavelengths, As, By varying As and ?s, changes in heat transfer, fluid flow, phase-change and macrosegregation are studied."

Table 55 and figure 19 show the number of fires and fire injuries for stone mills by state during 1990-2001. Table 55 also shows the injury risk rates, employees' working hours, and lost workdays. In all, 118 fires occurred in 33 states. Seventy-six of the fires caused 82 injuries (including 8 fires and 6 injuries involving contractors). The yearly average was 9.8 fires and 6.8 injuries. The Ewhr value was 873 x 106 hr (In = 0.019), and the LWD value was 1,911. Missouri had the most fires (16 fires and 9 injuries), followed by Pennsylvania (15 fires and 14 injuries), Michigan (9 fires and 5 injuries), and Virginia (7 fires and 5 injuries). Of these states, Virginia had the highest injury risk rate value (In = 0.09 1). Table 56, partly illustrated in figure 20, shows the number of fires, fire injuries, risk rates, employees' working hours, and lost workdays by time period. The number of fires and fire injuries decreased during most of the periods, with a sharp increase during the last period. The number of employees' working hours increased throughout the periods. The In values follow patterns similar to those shown by the injury values. Tables 57-63 show the number of fires by ignition source, method of detection and suppression, equipment involved, location, and burning material by time period. Figure 21 shows the major variables related to fires for 1990-2001. Table 63 shows the fire injuries per number of fires causing injuries and total fires by year, ignition source, equipment involved, and location.

In this study, the fine coal waste subjected to the experiments is taken from the waste stockpile of Soma Coal Plant. The possibilities of its evaluation and the production of clean coal were investigated. For this purpose, Reichert Coal Spiral and Shaking Table are used. The minus 1 mm coal waste includes 60.43% ash and 50% minus 38 micron material by weight. The microscopic observations of the screen fractions were shown that the clay minerals are in fine sizes and the coarser size fractions contain silica and carbonate minerals as ash forming materials. The tests were conducted after desliming. The commercial grade clean coal product containing 29-35% ash with a calorific value of 3800-4200 kcal/kg (15.91-17.58 MJ/kg) was obtained by gravity methods.

It is well documented that a significant amount of the new PGM (Platinum Group Minerals) production that is coming on stream now, and over the next few years, is to come from the UG-2 reef. Clearly the reservations, or perhaps the perceived reservations, attached to the processing of this ore are no longer there. What were the metallurgical issues that delayed the exploitation of the PGM values from this reef? Traditional furnaces treating Merensky concentrates were not able to accept the concentrate produced from a UG-2 plant due to the relatively high chromite content of this product. The chromite reports to an insoluble spinel phase that accretes in the furnace, resulting in the necessity to shutdown and dig the furnace out periodically. This was clearly not an attractive economic option, so producers stayed away from it in the early days. The Merensky ore had all higher base metal credits anyway, and you needed them to get a matte fall, so there was no driving force to look seriously at the UG-2 reef. Platinum demand at this time could be easily met from the Merensky ore, so the motivation to tackle more complex ores was not there. The low price of PGMs meant that these operations were not particularly profitable and there was little effort directed at improving the operations. Concentrators were generally not run very efficiently and the emphasis was on cost reduction through increasing milling rates.

Recently, the Canadian Explosives Research Laboratory (CERL) completed its investigation of a truck accident, which involved 18,000 kg of commercial explosives, 13,000 kg of which was ANFO. Over the three years of the investigation unconfined burns of piles of ANFO were performed. In its final phase of the investigation, two burn trials were performed in an attempt to recreate the accident and the ensuing fire, to identify probable mechanisms that led from burning to detonation. Two full-scale tests were performed using complete tractor-trailers. In each test, the trucks were placed in a jack-knifed position with the majority of the explosives located on the ground in front of the trailer. The explosives were placed in a manner to provide maximum confinement and to maximize the possibility of explosion/detonation while remaining as faithful as possible to the perceived accident geometry. The tests were instrumented using thermocouples and video cameras and observations were made on the burning characteristics of the explosives, tractor-trailer and tractor-trailer components. In each test the explosives burned calmly for approximately 80 minutes. There was no evidence of explosion or of unstable burning. The heat caused several truck components to rupture violently. These included the tires, some engine components, the spring brake chambers and possibly the fuel tanks. Of these, the most violent were the truck tires. Although no quantitative data was gathered on rupture violence or fragment velocity, it is speculated that several truck components might produce fragments with sufficient energy to initiate heat-sensitised explosives under favourable circumstances.

"Prognosis and health management (PHM) is an evolving suite of technologies intended for application to the life cycle management (LCM) of mission/safety critical systems, with anticipated results, which will: - Reduce life cycle cost - Enhance operational safety and readiness - Assist in maintenance decision-making - Enable autonomic logistics While it is emphasized in the United States that future multi-mission fighter aircraft such as Joint Strike Fighter (JSF) must have PHM capabilities, Canadian initiatives also recognize the need to implement such schemes for future and legacy military and civil aerospace systems. With respect to four major technology areas of PHM, i.e., i) advanced sensors, ii) data analysis and fusion, iii) life consumption evaluation, and iv) predictions with reliability/risk assessment, there has been advanced technologies developed by NRC and others within Canada: - Aircraft/engine instrumentation and airborne data recording systems - Signal analysis and data fusion - On-line engine health monitoring - Physics based models for engine material failure modes and life prediction - Autonomic crack growth analysis for damage tolerance of engine components - Mission severity analysis algorithm - Probability, reliability and risk assessment This presentation reviews the above technologies in relevance to PHM, emphasizes the need to have physics based models and outlines the future R&D needs for integration and implementation of these technologies suitable for the advanced and legacy aircraft."

The first documentary evidence for the use of fire to extract a metal was furnished by the wall paintings of the ancient Egyptians showing workers using the blowpipe and bellows to increase the temperature to melt gold in a crucible. Furnaces grew in size and complexity, coke replaced charcoal in the blast furnace, and the Industrial Revolution took place in England that gradually spread worldwide. More metals became known and new techniques were introduced for their extraction. Among these, metallothermic reactions became prominent in the nineteenth century immediately after the discovery of the electric current and its use to liberate the alkali metals from their salts. Once these metals became available, they were used to produce aluminium from alumina that resisted all other methods of attack. Aluminium, now available on a large scale, was used to decompose the most stable compounds and liberate more metals that became the basis of modern civilization.

Researchers from the Spokane Research Laboratory, National Institute for Occupational Safety and Health, in cooperation with engineers from the Department of Mining and Geological Engineering, Montana Tech, Butte, MT, conducted tests to evaluate the tensile strength, fiber count, and adhesion of shotcrete applied to panels at the Chief Joseph Mine, a research and training facility operated by Montana Tech. The tests were conducted in the mine ramp 45 m (150 ft) inward from the access portal at a 15.25-m- (50-ft) long test area divided into five 3-m- (10-ft) long sections. The shotcrete was applied with an Aliva 240.5 machine fitted with a predampener. Different amounts of fiber were entrained for each panel. Background data for the tests were obtained from earlier tests in Nevada, where the typical amount of fiber in the shotcrete is 6.54 kg/m3 (11 lb/yd3). All shotcrete was applied to a minimum thickness of 76 mm (3 in). Cylindrical cores were drilled at the wall-rock interface, and adhesion was tested after 28 days of curing. The goal of this research is to reduce the need to install multiple supports at the advancing face by creating a safer mining system that limits the time miners are exposed to unprotected roof.

It is generally agreed that C.C. White was the first to describe and market coal mine roof trusses beginning as early as 1967. White was issued a patent in 1969 1. Coal mine roof trusses were extensively used in the 1970’s, and their use has proven valuable in many difficult conditions. Beginning in the mid 1990’s, several types of bar/cable trusses have been introduced. A new and innovative bar/cable truss recently introduced offers several advantages. By eliminating many small parts, and simplifying the installation, these new trusses are much easier and faster to install, thereby increasing operator safety.

The New Tacoma Narrows Bridge is a classic suspension bridge founded on concrete caissons. Caisson construction was complicated by the proximity of the existing bridge piers, only sixty feet away. High capacity plate anchors were used successfully to moor the new caissons in currents as strong as seven knots during construction.

Since 1951, Molycorp has operated the Mountain Pass Mine in San Bernardino County, California to extract fourteen lanthanide elements, or rare earths, from a carbonate ore body. Wastes generated by the open pit mining operation consist of overburden and 1800 tpd of tailings. The tailings are classified as Group B mining wastes by California regulators. Paste tailings is one of several alternatives being considered during the permitting process for future mine operations. This paper presents the findings of study to assess the feasibility of using paste tailings to develop an unsaturated tailings stack instead of dilute slurry discharge behind a tailings dam.

With respect to the recycling of used lead-batteries, a pure lead is required to prepare a lead-calcium alloy electrode for a new maintenance-free battery. The pure lead can be obtained by means of electrolytic and/or pyrometallurgical refining. In the lead electrorefming, antimony is concentrated in anode slime. From the viewpoint of the recycling and recovery of metal values from used lead-batteries, especially from anode slime, oxidation experiments were conducted for pure liquid antimony in the temperature range between 973 and 1373 K to elucidate the oxidation kinetics and mechanism. Furthermore, since lead anode slime generally consists of antimony, lead and bismuth, experiments have been also carried out using antimony-lead-bismuth alloy. The equation relating to the mass transfer characteristics in the gas phase was then applied to analyze the oxidation kinetics. As a result, it was found that the anode slime treatment, that is, an oxidation of antimony concentrated in anode slime followed by vaporization as antimony oxide Sb406, should be operated with higher oxygen partial pressure and sufficient amount of gas flow rate at lower temperature around 1073 K. The feasibility of the oxidation treatment for anode slime has been also discussed.

The Smelting and Converting El Teniente Process for copper concentrates as well as Slag Cleaning Furnace Technologies to treat slags coming out from the El Teniente Furnaces are widely applied today in Chile and around the world. Several industrial applications of this process have shown their capability to treat copper concentrates in a wide range of chemical and mineralogical compositions. Main operational parameters determining performance of the process are: oxygen enriched air flow rate, degree of oxygen enrichment, moisture content of the solid materials processed, molten material levels inside the vessel, frequency of molten materials tapping, bath temperature and copper losses in slags. In this work, the copper losses in the slags from El Teniente pyrometallurgical process are predicted by calculation from thermodynamic data and compared with those determined by microscopic examination and slag industrial data. Results obtained show that the main part of copper losses in the slag from El Teniente Furnace are mechanically entrapped or floated unsettled droplets of the coexisting matte phase. by the contrary the very low copper losses in the slag from slag cleaning furnace are limited by the physico-chemical form.

The rate of dissolution of solid MgO-C and doloma into liquid in CaO-Al2O3-SiO2-MgO slag at different temperatures was studied under conditions of forced convection by rotating cylindrical refractory specimens in a stationary crucible containing the molten slag. The corrosion rate was calculated from the change in diameter of the cylindrical specimens. Refractory specimens were 13 mm in diameter and 70 mm long. The specimens were rotated for15 to 120 minutes at speeds of 100 to 400 rpm in the molten slag. The rate of corrosion increased with temperature and with the rotating speed of the rod, and decreased when the slag was nearly saturated with MgO. The experimental results confirm the assumption that the diffusion of magnesium oxide through the slag phase boundary layer controls the corrosion process. The corrosion mechanism seems to be the dissolution of the refractory materials into the slag, followed by penetration of pores and grain boundaries and dispersion of the grains in the slag. The smelter building at Sarcheshmeh Copper Complex, Iran, houses two reverberatory furnaces and five Pierce-Smith converters. Under normal operating conditions SO2 emissions fill the building, posing a major health problem for all workers in the building, and reducing their ability to maintain the plant. The converter fume extraction system was analysed using plant measurements, engineering modelling of the entire system and CFD modelling of the extraction hoods. By applying fundamental engineering concepts, a user-interactive computer program was developed that enabled plant engineers and operators to gain a detailed understanding of the system. In conjunction with plant measurements, the model quantified the amount of inleakage throughout the system, identifying it as a significant contributor to the poor extraction performance. Furthermore, it enabled investigation of the effects of hood gates, converters on line, hood dampers, flue insulation, electrostatic precipitator (ESP) operation, and inclusion of an acid plant. The model gave unprecedented insight into the operation of a counterintuitive buoyancy-driven extraction system.

During the last 100 years, the submerged arc furnace has been one of the most amazing diversified melting units. These furnaces have found their application in more than 20 different main industrial areas such as iron, ferro alloy, chemical industry, lead, zinc, copper, refractory, titanium oxide, recycling, phosphorus etc. Such an evolution was only possible because of tremendous efforts in research and development and due to the large range of design solutions. The worldwide strong competition also forced the industry and plant suppliers to develop highly efficient, economically balanced units in optimized sizes and with long lifetimes, to adapt to the market conditions. Regarding the environment, the plants improved significantly in terms of water treatment plants and off-gas treatments as well as on site recycling units. This paper will give a short overview regarding the history of the furnace and the latest developments in today?s main application fields: ferro alloys, non-ferrous, special application and recycling. In addition new activities in research and developments are briefly discussed.

We still need to innovate, but it is getting harder. The real price of metals is declining, return on shareholder value is lower than other industries, and there is a shorter-term focus on staying viable in a capital-intensive industry where timeframes for implementation of new technologies can be long (+I5 years). In this environment, the levels of R&D spent by major minerals companies are remaining steady at around 0.2%-0.5% of revenue. This is not large and to remain viable in the future, we need to be smarter about the way in which we do R&D. The mining industry is a knowledge-based industry. Driving down the cost curve demands innovation, which demands knowledge. To be smarter and more effective in our approach to innovation, a new paradigm is required Generating, capturing and using knowledge has evolved from Mode 1 (discipline based and clear distinction between basic and applied research) to Mode 2 (multidisciplinary, team-based approached with flow between basic and applied activities). Mode 2 is now seen to be much more efficient and to deliver better appropriability (Tegart 2003). To survive, we need to innovate, and the best way to do this is collaboratively. Some examples and pointers for the future will be given in this paper. THE CURRENT SITUATION The Rand report and other recent studies have painted a grim outlook for the mining industry. The real price of metals continues to decline (Figure 1) and profit margins remain thin. This is reflected in shareholder returnwhich are well below other industries (Figure 2)-and current management strategies-which reflect something of a "survival mode." Numerical modeling was used to investigate the feasibility of using two geophysical imaging techniques, cross-borehole ground penetrating radar (XBGPR) tomography and electrical resistivity (ER) tomography, for detecting and characterizing defects in deep-mixed soil columns. XBGPR modeling was accomplished with a three-dimensional numerical forward modeling code and a two-dimensional inversion routine. Spatial variations in apparent dielectric constant (Ka) and attenuation (a) were mapped. Electrical resistivity modeling was accomplished with a three-dimensional numerical forward modeling code and a three-dimensional inversion routine. Spatial changes in electrical resistivity were then mapped. Three different types of defects were simulated, in addition to a defect-free column. The computer simulations suggest that XBGPR tomography and ER tomography might be useful, non-destructive methods for detecting and estimating the extent of defects in deep-mixed soil columns. The results show that small, isolated defects might be difficult to detect, but defects approximately equal to or larger than the sampling interval (for XBGPR) or vertical electrode spacing (for ERT) should be detectable.
