The Carol concentrator of the Iron Ore Company of Canada was completed in 1962 and through expansions .has become one of the largest iron ore beneficiation plants in the world with a new feed capacity of 147,000 It (149,350 mt) per day. The Carol ore contains specular hematite and magnetite having a bulk density of 166 lb/cu ft (2660 kg/m3) It is crushed to 7 in. (178 mm) for feeding to autogenous mills for subsequent concentration by Humphrey’s s spirals. Mine ore is loaded into 150 It (152 mt) trucks by 10 cu yd (7.65 m3) shovels and then, at a transfer station, is loaded into side-dump rail cars of 100 It (101.6 mt) capacity. Each train is composed of twenty cars and operates completely automatically as it hauls the ore to the primary crushing station, dumps its loads, and returns to the loading station, a 11.5 mile (18.5 km) round trip. The primary crushing station is composed of two 60 in. by 89 in. gyratories installed in 1962 and 1972. Neither crusher has a grizzly ahead of it. Rail cars are dumped into 300 It (305 mt) pockets which contain splitters for spider protection. What few oversize boulders which do not go through the crushers are drilled and blasted. Liners in the dump pocket and the crushed ore pokcet under the crusher are manganese steel. Both crushers are direct driven by 700 hp (5 15 kw) motors, and the hardness of the ore causes them to pull almost their full power. Crushed ore drops into a 160 It (163 mt) pocket equipped with radioactive level control units for low-intermediate, and high level indications. The low level unit stops and starts the apron feeder, the intermediate unit controls the feeder speed, and a high-level reading stops the car dumping. Apron feeders are 72 in. (1. 82 m) wide and are variable speed from 12 to 52 fpm (3. 7 to 15. 8 mpm). They discharge to 60 in. (1.52 m) wide takeaway belts. Crushing capacity, nominal and maximum for each crusher, is 4, 000 ltph (4. 064 mtph) and 4,600 ltph (4,674 mtph). The crusher eccentric is removed by a conventional cart which travels on removable rails. Mainshaft removal and maintenance is done by 65 and 75/10 ton cranes. Mainshaft replacement requires eight hours, a usual time, but concave replacement requires only sixteen hours, a result of a fine maintenance organization. Mantle relining is done at grade next to a repair track. Zinc is used for backing both mantles and concaves. Both the electrical rooms and the dust collectors are located below grade,

The Canadian government ratified the Kyoto Protocol in December 2002 and, prior to ratification, committed to equitable distribution of the burden of implementation. The Federal government's Large Final Emitters group is working with industry to develop covenants that will consider the unique nature of the company's operations and not unreasonably burden any one sector or company. Ensuring equitable distribution must consider local, national and international issues. From a Canadian iron ore producers perspective, the fact that most of the iron ore production in the world is in countries that have no Kyoto commitment is a critical issue. Another issue unique to this sector is the increased addition of fluxing agents in iron ore pellet production which has shifted some process related greenhouse gas emissions from steel producers to iron ore producers. While the objectives of the Kyoto Protocol are primarily environmental, the economic implications for Canadian industry are not trivial. For decades Canadian companies have been actively improving energy efficiency and reducing greenhouse gas emissions to maintain a global competitive position. Production of iron ore pellets is an energy intensive process and the Iron Ore Company of Canada (IOCC) is the largest Canadian producer. In 2002 IOCC identified energy and Kyoto Protocol implementation as critical risk factors for their organization and appointed a full time Energy Manager. In January 2003, IOCC initiated a comprehensive process for identifying energy cost reduction opportunities and established an Energy Master plan. This process included:

Water consumption reduction in pellet feed operation is of paramount importance. Compared with traditional ball mills, high-pressure grinding rolls (HPGR) play an important role in Blaine surface area (BSA) generation to improve agglomeration properties, although stability is still a challenge. Grindability improvement of existing operation has a direct impact on the performance of the filtering and pelletizing operation. The results of this study, as a pregrinding operation, can be applied not only in new operations but also in existing ones, helping the operator control process variation in a more effective way while ore hardness increases.

Nowadays, the HPGR (high-pressure grinding rolls) is an intermediate step between filtering and balling in the most modern iron ore pelletizing operation. The operation debottlenecks filtering process and reduces pressure over the typical milling process to control particle size to the balling. The present study evaluated aspects of microwave application to the iron ore concentrate fed to HPGR in a bench scale unit. Iron ore concentrate was irradiated varying the microwave exposure time and grinding efficiency was evaluated. The moisture influence in the HPGR efficiency was also assessed. The pellet feed blaine surface area (BSA) improved by 300 cm2/g and % < 325# fraction by 3%. Scanning electron microscope (SEM) images show the formation of micro-cracks onto the particle surface induced by microwave; the effect observed helped improve the milling process performance, in addition to the moisture reduction observed due to the temperature increase.

Magneto flotation is a recently developed method aimed at simultaneous utilisation of the magnetic and flotation properties of minerals in separation processes. In this method, magnetic minerals are prevented from reporting to the froth product while non-magnetic minerals are being floated. With suitable ores, this makes it possible to reduce or entirely eliminate the cleaning and scavenging operations that are otherwise necessary in conventional flotation and magnetic separation systems. This paper describes the testing of magneto flotation on a Canadian magnetite ore. The ore sample used in the experimental work contained a total of 32.89 per cent Fe of which 87.60 per cent was magnetic in the form of magnetite. Magnetoflotation yielded, in a single step, a final concentrate assaying 69.10 per cent Fe and with an overall recovery of 84.84 per cent representing a magnetic iron recovery of 96.39 per cent. Comprehensive comparisons were made with conventional magnetic separation and flotation, and it was found that with these methods at least four processing steps were required to achieve results similar to those obtained with single-stage Magnetoflotation.

"The wash ore area on the Mesabi iron range covers a regionof the iron bearing formation extending from Grand Rapids on the west to the Hibbing district, about forty miles eastward. Not all of the developed ore bodies are of wash structure; some are of such grades that they can be shipped direct as merchants able ore. It is safe to say, however, that 65 per cent of the ore is of a possible wash structure and of too high a silica content to be classified as merchantable ore. The increase in the number of washing plants completed each year on the western Mesabi shows that ,the product must be of a structure desirable for furnace operation. ALTHOUGH iron ores occur in many parts of Sweden the two principal deposits are those at Grängesberg (see accompanying map) and at Kiirunavaara-Gellivare. Both of these deposits are con-trolled by a holding company, Trajikaktiebolaget Grängesberg-Oxelösund, which sells annually about one-half of, the iron in ore traded in world markets and has a fleet of 24 seagoing ore boats, with a total dead weight capacity of 172,500 tons. Because of its pre-eminence in international iron ore trade a brief outline of its operations will be of interest. ORE DEPOSITS OF GRÄNGESBERG The Grängesberg deposits have been known since the Middle Ages, but up to the middle of the nineteenth century the ore was transported from the mines to the furnaces in winter in. sleighs. Railway building began in 1853, and in 1873 the complicated structure of capital investment was tottering, but the basic bessemer process created a demand for ore high in phosphorus, as this is, and refinancing on the initiative of Sir Ernest Cassel put the principal operation on a firm footing. There are numerous property owners in the district, but they are all controlled by a joint administration board, and 90 per cent of the ore is produced by a subsidiary of the Grängesberg company from proper-ties which it either owns or leases. The ore, a mixture of magnetite and specular hematite, is in lenticular bodies, dipping about 70 E. in. fine-grained gneiss, and contains about 61 per cent Fe and 1 per. cent. P. There are two principal veins; the total ore reserves to a depth of 500 meters are estimated at 150,000,000 tons. As seen in the accompanying illustration, the ores were first worked in open cuts, but eventually underground shrinkage stoping was adopted. Difficulties were encountered in the support of the workings and from the freezing of the ore in the stopes, so slicing was adopted, although block-caving is used in one place. Most of the mining is now done at a depth "of 150 to 190 meters. The present annual output is about 1,400,-000 tons of crude ore, which yields about 1,000,000 tons of concentrate after being subjected to magnetic con-centration and jigging.

In 1951 the first ton of iron was shipped from West Africa; ten years later the total export exceeded 4 million tons, and an optimistic forecast for 1970 indicates a production capacity of something around 40 to 50 million tons. The quality of the ore varies from normal hematitic concentrates, through naturally enriched hematitic direct shipping ores with comparatively high content of ore fines, to dense, hard, rich lump ores of magmatic character. West Africa is largely composed of folded Pre-cambrian rocks trending generally northeast to southwest. They are exposed over about one third of West Africa and are part of the vast continental plateau which has an average elevation of about 1300 ft in this area.

High pressure grinding rolls (HPGR) technology is growing to be a common comminution tool in iron ore processing. The technology finds a wide acceptance and presents specific benefits in coarse ore grinding and closed-circuit grinding in preparation of ball mill feed, right down to the other end of the particle size spectrum for iron ore pellet feed preparation.A growing number of minerals processing plants are facing higher operating costs and difficulties due to a scarcity of process water, which in some cases is a result of more stringent environmental constraints. In addition, many new iron ore deposits are located in more arid regions of the world. These challenges have led to operators taking a new look at dry processing of iron ores.The use of dry crushing and classification technology in cement production from blast furnace slag, clinker material or limestone feed stocks indicates that the technology may be applied in minerals processing. In addition, dry processing provides the possibility of generating a final product from finely disseminated and inter-grown ores at sizes near or well below 100 &#181;m, as may be required for beneficiation techniques such as in fine magnetic separation, flotation or magnetic flocculation.Dry grinding by HPGR has a number of specific features, challenges and opportunities, including balancing power input, moisture content requirements and classification efficiency in the process design. HPGR parameters and the latest HPGR design and sizing capabilities indicate considerable potential benefits from this dry processing technology.This paper highlights some of the specific issues that play a role in dry HPGR application, with respect to energy and materials balances. "The Iron Ore Company of Canada's Carol Lake Project is Located near the western boundary of Labrador, 960 air kilometers northeast of Montreal (Figure 1).The Concentrator operation was started in 1962 with a capacity to produce 7 million tonnes of concentrate per year. The bulk of the concentrate was pelletized at a 6 million tonnes per year pelletizing plant completed in 1963. The remaining concentrate was sold in the international market. The concentrator was first expanded in 1966 to 10 million tonnes per year capacity with the pellet plant also expanded in 1967 to match the increase in concentrate production. In 1973, the concentrator was further expanded to gear with the increase in concentrate sales. In 1977, more than 40 million tonnes of crude ore was processed to produce in excess of 17.4 million tonnes of concentrate and 10.4 million tonnes of pellets."

Incorporating an iron ore pelletising plant, a MIDREX&apos;"&apos; Direct Reduction Plant, and a mini mill, the conversion of iron ore fines to high- quality steel slabs in Western Australia is among the lowest cost routes in the world. The cost and availability of iron ore and natural gas, government support, and proximity to the growing Southeast Asian market all contribute to the competitive position of the area. Owing to the lead-time required, this is an ideal time to develop a new project to supply semi-finished steel to Asia for rolling to a finished product. A project contracted now will start up in about three years, when the market should have recovered.

Iron ore pellets made from concentrates produced from low grade iron ores are the primary iron bearing feedstock for iron making in North American blast furnaces. Steelmakers are demanding increasingly higher quality to provide for improved blast furnace productivity, efficiency, product quality and environmental compliance. Unfortunately, this higher quality iron ore product must be produced from the vast deposits of low grade iron ores that are becoming increasingly poorer in quality with regard to mineral liberation and ease of concentration. Since some of these low grade iron ores require grinding to as fine as 90% -500 mesh (25 microns) for liberation and since more of the silicious gangue and other minor undesirable constituents must be removed to provide the higher quality, we have come to depend on flotation to do the added work. Flotation technology and other preflotation unit operations must improve to meet these increasing demands. In many cases, flotation equipment, reagents and circuit operating performance have improved little during the last two to three decades. Mechanical flotation cells have grown from 14 cubic meters (500 cubic feet) to over 84 cubic meters (3000 cubic feet) to help reduce capital and operating costs; however, flotation metallurgical performance has not improved, Column flotation has only recently shown promise in improving metallurgical performance for iron ore rougher flotation. Previous column flotation success was mainly in scavenger and cleaner flotation steps for treating minerals other than iron ore. Although some new flotation chemicals have been developed for removal of silica and other minor constituents under widely varying mineralogical scenarios, recovery of iron mineral has not improved. The operation and control of flotation circuits have become more challenging because of the increasing workload on flotation. Better sensing, process control and operation of flotation circuits are essential as we go forward. Iron ore upgrading by flotation can be classified into either anionic or cationic methods. Anionic flotation of either iron oxide or silicious gangue is accomplished by collector type, pH control and selective chemical activation . Similarly, cationic flotation of silica or iron oxides is accomplished by collector type, activation and/or pH control. Removal of other minor constituents is achieved by using specialty chemicals under controlled conditions for preflotation, co-flotation or post flotation steps. Generally, anionic flotation is used for floating cleanly liberating crystalline oxidized iron ores such as hematite, specularite and martite. Earthy and hydrated oxides such as hematite and geothite can be upgraded with either anionic or cationic collectors after controlled dispersion of slimes or prior removal of slimes. Anionic flotation of silicious waste can be achieved by calcium activation of silica. For magnetic iron ores small amounts of locked silica particles (middlings) can be removed by cationic silica flotation, which is the only method in commercial use in North America today. Historically the efficiency of these iron ore flotation processes has been restricted by the loss of fine iron particles (minus 500 mesh) to the tailings product. New technology is required to overcome this loss and improve overall flotation performance. Development of technology for more selective separation of silica and other minor undesirable constituents from iron ore will provide both quality and cost benefits to the iron and steel producers. Development of future iron ore production in North America will face stiffer technical challenges. These new and undeveloped iron ore deposits are largely oxidized (non-magnetic) and by nature contain more slimes and other undesirable constituents. Unless other new technology evolves, flotation will be the major treatment process required to upgrade these difficult low grade iron ores.

In order for the North American iron ore industry to remain competitive with high-grade overseas sources, research on low-cost beneficiation methods that ensure high-quality and uniform-quality products must be maintained in order to prepare for ever-tightening specifications on iron making raw materials for blast furnaces and also for the future iron- and steelmaking processes that can directly utilize finely ground concentrates.

Flotation is an important process used in the concentration of iron ores. One of the challenges for process engineers is the low metallurgical recovery associated mainly with the fines fraction. In this work, the use of synthetic flocculants in iron ore reverse cationic flotation was investigated. The flocculants utilised were polyacrylamides of high molecular weight and different ionic degrees. Bench scale flotation tests were performed to compare the flotation performance with and without addition of polyacrylamides. It was observed that cationic and non-ionic polyacrylamides cause a significant increase in the metallurgical recovery. The anionic flocculant did not improve the flotation performance. An adverse effect was a slight increase in the silica content of the concentrate. Flotation with polyacrylamides was influenced by the hydrodynamic conditions of the pulp, such as agitation and the weight percentage of solids in the flocculant conditioning and flotation stages.

"Depressants play an important role in the selective separation of impurities from iron minerals by direct or inverse flotation. In this paper, sodium co-silicate (SCS) with chemical formula of Na4SiCO6, as a depressant with pH modifier features, has been synthesized and used for phosphorus bearing iron ore in anionic reverse flotation. In this process, phosphorus is floated while the iron oxides are depressed, using fatty acids as collector in an alkaline medium. Batch and pilot flotation tests were carried out to investigate the influence of SCS on the separation selectivity of phosphorus from iron oxides. Also the depression mechanism of SCS on hematite surface was investigated by microflotation tests and FTIR spectroscopy measurements. The flotation results indicated that without using a pH modifier, the pH of pulp could reach up to 10, when SCS was used as depressant. In this condition, a better depression performance was observed compared to sodium silicate (SS). Using the SCS, phosphorus and total iron content in iron concentrate was 0.046% and 66.29%, respectively, compared to SS where these values were 0.06% and 65.75%, respectively. As a result the weight recovery of iron concentrate was increase by around 4%, compare to SS. It was also found that 238 g/t of SCS could be used instead of 3 types of reagents collectively, including 32 g/t of NaOH, 151 g/t of Na2CO3 and 400 g/t of SS gel.INTRODUCTIONThe phosphorous presents in iron ore minerals is mainly in the form apatite mineral. The apatite is separated from iron ore minerals by magnetic and flotation methods (Ma, 2012). The reverse anionic flotation of iron is one of the most common method for removing phosphorus from iron concentrate (Araujo et al., 2005).Usually apatite minerals are readily floated using anionic collectors such as fatty acids (Ma, 2012). In this conditions the iron minerals are depressed and by modifying the pH in alkaline conditions, selective separation of phosphorus from iron concentrate can be achieved. Depressants including; sodium silicate (SS), starch, dextrin, guar gum and humic acids play an important role in the reverse flotation of iron ore (Kar et al., 2013; Ma, 2012; Turrer and Peres, 2010; Araujo et al., 2005). Studies have shown that SS has a better effect on iron recovery and phosphorous reduction, compared with other depressants (Tohry and Dehghani, 2016; Qi et al., 1992, Dho and Iwasaki, 1990). In most flotation processes, modifiers are used to adjust the pH. To achieve alkaline conditions, mainly pH modifiers such as carbon dioxide and sodium carbonate are used."

Locus Mining is working side-by-side with a prestigious iron ore company to evaluate the addition of Locus ESG-friendly green flotation reagents with the primary goal of improving recovery and grade. In this paper, we will focus on the cationic reverse flotation application. The most “established industry” reagents for cationic reverse flotation are amine as the collector, starch as the depressant, and in some cases frothers are also used (among them MIBC, pine oil, others). Here, we evaluate the synergies of different classes of eco-friendly biosurfactants and industry-standard reagents during the cationic reverse flotation method. Exploratory research was done first with an analog sample under different pHs, eight different biosurfactants with starch and no-starch, and a customized DOE was used to perform 145 microflotation tests. The results show Separation Efficiency from 20% (baseline) to 50% (biosurfactant), and Selectivity from 3.27 (baseline) to 5.67 (biosurfactant). Optimized result conditions were then applied to the iron ore samples received from our client to perform flotation tests on a Denver Lab cell. Similar results were obtained by improving Separation Efficiency and Selectivity, which corroborate with the previous work.

"The Sydvaranger magnetite mine closed in 1996 due to low iron ore prices and was reopened in 2009. The flowsheet has remained more or less as in the old plant, based upon two grinding steps followed by magnetic separation. The magnetite is free of harmful elements and should be attractive on the high quality market. This requires a concentrate containing less than 2% SiO2, which previously was achieved by amine flotation. Amine was preferred because it could be used with sea water. The use of amine is now restricted by the Norwegian Climate and Pollution Agency. Therefore, testwork to replace cationic with anionic flotation was done. Activation of quartz with Ca or Mg ions prior to anionic flotation was shown by research from 1960 to 1980 to be effective under laboratory conditions. The old research results have been followed up in order to make a commercial process for Sydvaranger. Calcium activation works excellently with all Sydvaranger ores, including the ones containing amphibole minerals, but Ca activation requires the high and not environmentally friendly pH of 12.4. Magnesium activation at pH 10.5 is a little more challenging, because the maximum concentration of MgOH+ is about 100 times lower than that of CaOH+. Fortunately, the major impurity in the main Bjornevatn orebody is quartz, which responds well to Mg activation. The process does not appear to depend much upon water quality, as the silicates may already be activated during grinding and magnetic separation in recycled water. The new process is environmentally friendly, as only well-known household reagents are used; oleic acid or tall oil, dextrin, sodium hydroxide and magnesium chloride at pH 10.5.IntroductionThe processing plant of Sydvaranger Gruve AS (SVG) is located in the port town of Kirkenes in the northernmost part of Norway, 10 km by rail from the high-grade deposit of Bjornevatn. This plant has been able to beneficiate magnetite ore to up to 99.5% purity, as described by Sandvik and Malvik (2001). Using the magnetic properties of the ore and making the most out of its enviable liberation characteristics, the original plant consisted of ball mills and 600-mm magnetic separators. The plant was shut down due to market conditions in 1996 but reopened in 2009."

In the old plant, this grade was achieved by amine flotation. Amine was preferred as collector because it could be used in process water from the sea. The use of amine has been restricted by the Norwegian pollution authorities during the time the mine was shut down. Test work to replace cationic with anionic flotation is therefore done. Research on activation of quartz with Ca or Mg ions prior to anionic flotation was shown by basic research in the period from 1960 to 1980 to be effective under simplified laboratory conditions. This old research has now been followed up from a practical/empirical point of view. The basic work was mainly done on quartz and iron minerals only. In this case, an actual feed containing a number of minerals common in iron ores is used, in order to demonstrate that a commercial process is possible. Calcium activation is shown to work excellently but requires too high pH to be environmentally and economically attractive. Magnesium activation is a more difficult process, because the maximum concentration of MgOH+, which was shown to be the activator, is about 100 times lower than the alternative CaOH+. Flotation success depends partly upon the ore, some amphibole minerals are more difficult to float than pure quartz. Ordinary batch flotation test work is time consuming. A South African microflotation test cell has shown promise, because work can be focused upon flotation of the more critical coarser fractions of the Sydvaranger ore. The steel industry is facing an unprecedented challenge. I would like to point out the role that flotation technology could play in meeting this challenge by providing high quality raw materials to the steel industry. Of all the technology available to a blast furnace operator, raw material preparation is by far the most important. Raw material preparation has been a key to the success of the Japanese steel industry. The foremost proponent of better raw material preparation was Professor Joseph at Minnesota. He gave a Howe memorial lecture to the AIME audience in the early 1950s, prepared from the lecture notes that he gave in his classes. At about that time he was invited to Japan. It is ironic that the Japanese steel industry listened and made it a success. In order for our steel industry to be competitive, first we must supply high quality and uniform quality raw materials to improve the efficiencies of our blast furnaces. Where does flotation fit in to the iron ore industry then? First, as a primary means for concentrating for oxidized iron ores. Second, to touch up magnetite concentrates for the removal of the last few percent of silica. And third, in the preparation of super-concentrates for direct reduction.

"Iron ore for alternate iron processes concerns alternate iron products designed for use in EAF (electric arc furnace) steelmaking processes. These alternate iron products include both DRI (direct reduced iron), HBI (hot briquetted iron) and merchant pig iron. Merchant pig iron can be produced in conventional blast furnaces, mini blast furnaces (including charcoal BF's) or novel processes such as RHF/SAF (rotary hearth furnace/submerged arc furnace) such as Iron Dynamics or RHF such as Mesabi Nugget. These novel processes are coal based and can use iron ore concentrates or recycled steel plant oxides. The blast furnace processes can use conventional feed materials: pellets, sinter, lump ore and coke. However, DRI and HBI processes are predominantly pellet based but require DR grade pellets that are low enough in acidic gangue (SiO2 and Al2O3) to avoid additional expense in the EAF process This paper will focus on the quality and availability of DR grade pellets for NAFTA DRI/HBI plants but also concentrates for fines based processes and feed materials for merchant pig iron production. INTRODUCTION This paper will outline alternative (to the blast furnace) competitive ironmaking processes and process routes. Within each section the types of iron ore to be utilized will be discussed. Before discussing some of the details of these processes, it may be appropriate to review some definitions and commonly used terms within this industry. DefinitionsDirect Reduction: Reduce iron oxide to metallic iron without melting. Unreduced ore compounds remain as undesirable oxides • Direct Reduced Iron: Iron oxide feedstock exits in same form as entered (pellets in, pellets out; lumps in, lumps out) • Hot Briquetted Iron: DRI that has been hot (1200°F, 650°C) briquetted to a high density pillow shaped briquette • Hot Metal: Molten iron in liquid form, above 2500°F, 1370°C • Pig Iron: Solid product of the iron blast furnace • Residuals: Undesirable elements such as copper, nickel, chromium, tin, sulfur, molybdenum and phosphorus • Gangue: Rock minerals in the iron ore such as silica (SiO2), alumina (A2O3), calcia (CaO), magnesia (MgO). These remain in the oxide form in DR processes. • Reduction: Fe2O3 + 3 CO = 2 Fe + 3CO2 2 Fe2O3 + 3 H2 = 2 Fe + 3H2O (Fe2O3 > Fe3O4 > FeO > Fe)"
